Description

無灰炭の製造方法
 本発明は、石炭から灰分を除去した無灰炭を得るための無灰炭の製造方法に関する。
 無灰炭の製造方法として、例えば特許文献1に記載されたものがある。特許文献1に記載の無灰炭の製造方法は、石炭と溶剤とを混合してスラリーを調製し、得られたスラリーを加熱して溶剤に可溶な石炭成分を抽出し、石炭成分が抽出されたスラリーを、溶剤に可溶な石炭成分を含む溶液部と、溶剤に不溶な石炭成分を含む非溶液部とに分離した後、分離された溶液部から溶剤を分離して無灰炭を得る、というものである。特許文献1に記載の無灰炭の製造方法は、溶液部と非溶液部との分離に重力沈降法を採用するに際し、一般炭に粘結炭を混合した石炭を無灰炭の原料として用いることを特徴としている。
 特許文献1に記載の製造方法によると、重力沈降法の実施に際し、溶剤不溶成分の沈降速度が向上し、その結果、灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる。

 前記したように、特許文献1では、一般炭に粘結炭を混合した石炭を原料として用いることで、溶剤不溶成分の沈降速度を向上させている。しかしながら、例えば石炭の産地で無灰炭を製造する場合には、原料(石炭)の炭種を種々選択できる余地はない。すなわち、無灰炭を製造する際、特許文献1に記載されているように、一般炭に粘結炭を混合することが困難であることがある。
 本発明は、上記事情に鑑みてなされたものであって、その目的は、例えば原料(石炭)の炭種を種々選択できる余地がない石炭の産地で無灰炭を製造する場合であっても、灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる無灰炭の製造方法を提供することである。
 本発明は、石炭と溶剤とを混合して得られるスラリーを加熱して溶剤に可溶な石炭成分を抽出する抽出工程と、前記抽出工程で得られたスラリーを、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液とに分離する分離工程と、前記分離工程で分離された溶液から溶剤を蒸発分離して無灰炭を得る無灰炭取得工程と、を備える無灰炭の製造方法である。この無灰炭の製造方法は、所定の粒度の石炭を用いて前記抽出工程を行うことで、溶剤に不溶な石炭成分の凝集性を向上させることを特徴とする。
 溶剤に不溶な石炭成分の凝集性が向上することで、分離工程における当該石炭成分の分離効率が向上する。その結果、灰分が十分に除去された無灰炭を高効率で製造することができる。この製造方法では、特許文献1に記載の粘結炭のようなものの使用は不要である。すなわち、本発明によれば、例えば原料(石炭)の炭種を種々選択できる余地がない石炭の産地で無灰炭を製造する場合であっても、灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる。なお、特許文献1に記載の粘結炭は一般炭よりも高価である。本発明ではこのような高価な粘結炭を用いる必要がない。この観点からも本発明によれば、灰分が十分に除去された無灰炭を安価に製造することができる。

 以下、本発明を実施するための形態について図面を参照しつつ説明する。
[第1実施形態]
 図1に示すように、無灰炭製造設備100は、無灰炭(HPC)製造工程の上流側から順に、石炭ホッパ1・溶剤タンク2、スラリー調製槽3、移送ポンプ4、予熱器5、抽出槽6、重力沈降槽7、フィルターユニット8、および溶剤分離器9・10を備えている。
 ここで、本実施形態の無灰炭の製造方法は、粒度調整工程、抽出工程、分離工程、無灰炭取得工程、および副生炭取得工程を有する。以下、各工程について説明する。なお、本製造方法において原料とする石炭に、特に制限はなく、抽出率(溶剤に抽出される石炭の可溶成分の割合)の高い瀝青炭を用いてもよいし、より安価な劣質炭(亜瀝青炭、褐炭)を用いてもよい。また、無灰炭とは、灰分が5重量%以下、好ましくは3重量%以下のもののことをいう。
(粒度調整工程)
 原料である石炭と溶剤とを混合する、後述するスラリー調製工程を行う前に、先ず、石炭の粒度が所定の粒度となるように、石炭の粒度の調整を行う(粒度調整工程)。これにより、溶剤に不溶な石炭成分(溶剤不溶成分、例えば灰分)の凝集性を向上させる。
 石炭の粒度の調整は、例えば、石炭を粉砕することでその粒度(粒径)を調整する。粒度調整のための石炭の粉砕機(不図示)は、石炭ホッパ1とスラリー調製槽3との間に設置されてもよいし、石炭ホッパ1よりも上流側に設置されてもよい。なお、石炭と溶剤とを混合する前に石炭を粉砕できればよいので、粉砕機の設置位置は、上記した位置に限定されるものではない。
 ここで、粒径が3mm以下の石炭粒子が90重量%以上となるように石炭の粒度の調整(例えば粉砕)が行われることが好ましい。
 より好適には、粒径が1mm以下の石炭粒子が90重量%以上、かつ最大粒径が3mm以下となるように石炭の粒度の調整を行う。
 さらに好適には、最大粒径が、1mm以下、最も好ましくは0.5mm以下となるように、すなわち、全ての石炭粒子の粒径が1mm以下、最も好ましくは0.5mm以下となるように、石炭の粒度の調整を行うと良い。
 石炭粒子の粒径が3mm以下であるか否か、粒径が1mm以下であるか否か、などの粒径を検証する場合、例えば、JIS A 1102に規定されたふるい分け試験により粒径の検証を行う。
 一般的に粒子の凝集性は、その粒度が細かい(小さい)方が高くなる。凝集性が高いと、液体中における粒子の沈降性がよくなる、すなわち沈降速度が大きくなる。粒子同士が強く凝集して塊となり、その径が大きくなるからである。一方で、粒子の沈降速度は、その粒度が粗い(大きい)方が大きくなると考えられる。これらより、中途半端に粒度が細かい(小さい)粒子の場合、その凝集性が低く、これよりも粒度が粗い(大きい)粒子よりも沈降速度が低下してしまうことがある。
 よって、粒径ができるだけ小さくなるように、すなわち、最大粒径が小さく、かつ平均粒径が小さくなるように石炭を粉砕(粒度調整)すればよいのだが、これでは粉砕に要する費用が高くなってしまう。以上より、凝集性が低下する(沈降速度が著しく低下する)粒径よりは細かい(小さい)粒径となるように、石炭を粉砕することになる。これより、前記したように、例えば、粒径が3mm以下の石炭粒子が90重量%以上となるように石炭の粉砕を行う。沈降性(沈降速度)の検証結果については後述する。
 なお、石炭の粒度の調整は、粉砕によることのみに限られるものではない。例えば、石炭を破砕することなく、ふるいを用いて石炭の粒度の調整を行ってもよい。この場合、所定の粒度域の石炭のみを用いる、すなわち石炭の一部のみを用いることとなる。そのため、石炭全てを用いることが可能な粉砕による粒度調整のほうが、ふるいによる粒度調整よりも優れる。
(抽出工程)
 抽出工程は、石炭と溶剤とを混合して得られるスラリーを加熱して溶剤に可溶な石炭成分を抽出する工程である。この抽出工程は、例えば粉砕により所定の粒度に粒度調整がなされた石炭と溶剤とを混合してスラリーを調製するスラリー調製工程と、スラリー調製工程で得られたスラリーを加熱して溶剤に可溶な石炭成分を抽出する抽出本工程(溶剤可溶成分抽出工程)とに分かれている。
<スラリー調製工程>
 スラリー調製工程は、石炭と溶剤とを混合してスラリーを調製する工程である。このスラリー調製工程は、図1中、スラリー調製槽3で実施される。原料である石炭が石炭ホッパ1からスラリー調製槽3に投入されるとともに、溶剤タンク2からスラリー調製槽3に溶剤が投入される。スラリー調製槽3に投入された石炭および溶剤は、攪拌機3aで混合されて石炭と溶剤とからなるスラリーとなる。
 溶剤に対する石炭の混合比率は、例えば、乾燥炭基準で10~50重量%であり、より好ましくは、20~35重量%である。
<抽出本工程>
 抽出本工程は、スラリー調製工程で得られたスラリーを加熱して溶剤に可溶な石炭成分を抽出する(溶剤に溶解させる)工程である。この抽出本工程は、図1中、予熱器5および抽出槽6で実施される。スラリー調製槽3にて調製されたスラリーは、移送ポンプ4によって、予熱器5に供給されて所定温度まで加熱された後、抽出槽6に供給され、攪拌機6aで攪拌されながら所定温度で保持されて抽出が行われる。
 スラリー中の石炭は、抽出槽6内にて互いに衝突することで凝集していく。石炭(原料)の粒径が小さいほど抽出槽6内の固体数が増加するため、抽出本工程での衝突機会が多くなる。すなわち、石炭(原料)の粒径が小さいほど凝集性が高い。
 石炭と溶剤とを混合して得られるスラリーを加熱して溶剤に可溶な石炭成分を抽出するにあたっては、石炭に対して大きな溶解力を持つ溶媒、多くの場合、芳香族溶剤(水素供与性あるいは非水素供与性の溶剤)と石炭とを混合して、それを加熱し、石炭中の有機成分を抽出することになる。
 非水素供与性溶剤は、主に石炭の乾留生成物から精製した、2環芳香族を主とする溶剤である石炭誘導体である。この非水素供与性溶剤は、加熱状態でも安定であり、石炭との親和性に優れている。そのため、この非水素供与性溶剤を用いると抽出率が高まる。また、この非水素供与性溶剤は、蒸留等の方法で容易に回収可能な溶剤である。非水素供与性溶剤の主な成分としては、2環芳香族であるナフタレン、メチルナフタレン、ジメチルナフタレン、トリメチルナフタレン等が挙げられ、その他の非水素供与性溶剤の成分として、脂肪族側鎖を有するナフタレン類、アントラセン類、フルオレン類、また、これらにビフェニルや長鎖脂肪族側鎖を有するアルキルベンゼンが含まれる。
 なお、上記の説明では非水素供与性化合物を溶剤として用いる場合について述べたが、テトラリンを代表とする水素供与性の化合物(石炭液化油を含む)を溶剤として用いてもよいことは勿論である。水素供与性溶剤を用いた場合、無灰炭の収率が向上する。
 また、溶剤の沸点は特に制限されるものではない。抽出本工程および分離工程での圧力低減、抽出本工程での抽出率、無灰炭取得工程などでの溶剤回収率などの観点から、例えば、180~300℃、特に240~280℃の沸点の溶剤が好ましく使用される。
 抽出本工程でのスラリーの加熱温度は、溶剤可溶成分が溶解され得る限り特に制限されず、溶剤可溶成分の十分な溶解と抽出率の向上の観点から、例えば、300~420℃であり、より好ましくは、360~400℃である。
 また、加熱時間(抽出時間)もまた特に制限されるものではないが、十分な溶解と抽出率の向上の観点から、例えば、10~60分間である。加熱時間は、図1中、予熱器5および抽出槽6での加熱時間を合計したものである。
 なお、抽出本工程は、窒素などの不活性ガスの存在下で行う。抽出槽6内の圧力は、抽出の際の温度や用いる溶剤の蒸気圧にもよるが、1.0~2.0MPaが好ましい。抽出槽6内の圧力が溶剤の蒸気圧より低い場合には、溶剤が揮発して液相に閉じ込められず、抽出できない。溶剤を液相に閉じ込めるには、溶剤の蒸気圧より高い圧力が必要となる。一方、圧力が高すぎると、機器のコスト、運転コストが高くなり、経済的ではない。
 なお、本実施形態のように、石炭と溶剤とを混合した後に、得られたスラリーを加熱して溶剤に可溶な石炭成分を抽出するのではなく、溶剤のみを先に加熱し、加熱された高温(例えば380℃)の溶剤中に石炭を供給(乾燥状態のまま供給)して、石炭を混合・加熱し、石炭中の溶剤可溶成分を溶剤で抽出するようにしてもよい。
(分離工程)
 分離工程は、抽出工程で得られたスラリーを、例えば重力沈降法により、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液(溶剤不溶成分濃縮液)とに分離する工程である。この分離工程は、図1中、重力沈降槽7で実施される。抽出工程で得られたスラリーは、重力沈降槽7内で、重力にて、溶液としての上澄み液と、固形分濃縮液とに分離される。重力沈降槽7の上部の上澄み液は、必要に応じてフィルターユニット8を経て、溶剤分離器9へ送られる。重力沈降槽7の下部に沈降した固形分濃縮液は溶剤分離器10へ送られる。
 重力沈降法は、スラリーを槽内に保持することにより、重力を利用して溶剤不溶成分を沈降・分離させる方法である。溶剤に可溶な石炭成分を含む溶液よりも比重が大きい、溶剤不溶成分(例えば灰分)は重力沈降槽7の下部に重力により沈降する。スラリーを槽内に連続的に供給しながら、上澄み液を上部から、固形分濃縮液を下部から連続的に排出することにより、連続的な分離処理が可能である。
 また、スラリーは、重力沈降槽7内で静置されるため、溶剤不溶成分の凝集状態は、抽出本工程後もそのまま維持されやすい。静置状態では、凝集状態を解く力がほとんど加わらないためである。このように、重力沈降法によると、溶剤に不溶な石炭成分の分離工程における分離効率(溶剤に可溶な石炭成分の分離効率でもある)がより向上する。なお、静置するとは、攪拌など何も行わずそのまま静かにおいておくことをいう。
 重力沈降槽7内は、石炭から溶出した溶剤可溶成分の再析出を防止するため、保温(または加熱)したり、加圧したりしておくことが好ましい。保温(加熱)温度は、例えば、300~380℃であり、槽内圧力は、例えば、1.0~3.0MPaとされる。
 なお、抽出工程で得られたスラリーを、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液とに分離する方法として、重力沈降法以外に、濾過法、遠心分離法などがある。
(無灰炭取得工程)
 無灰炭取得工程は、分離工程で分離された溶液(上澄み液)から溶剤を蒸発分離して無灰炭(HPC)を得る工程である。この無灰炭取得工程は、図1中、溶剤分離器9で実施される。重力沈降槽7で分離された溶液は、フィルターユニット8で濾過された後、溶剤分離器9に供給され、溶剤分離器9内で上澄み液から溶剤が蒸発分離される。
 溶液(上澄み液)から溶剤を分離する方法は、一般的な蒸留法、蒸発法などを用いることができる。溶剤分離器9にて分離された溶剤は、溶剤タンク2に戻されて、循環して繰り返し使用することができる。上澄み液から溶剤を分離することで、実質的に灰分を含まない無灰炭(HPC)を得ることができる。無灰炭は、灰分をほとんど含まず、水分は皆無であり、原料石炭よりも高い発熱量を示す。さらに、製鉄用コークスの原料として特に重要な品質である軟化溶融性が大幅に改善され、原料石炭が軟化溶融性を有しなくとも、得られた無灰炭(HPC)は良好な軟化溶融性を有する。したがって、無灰炭は、例えばコークス原料の配合炭として使用することができる。また、灰分をほとんど含まない無灰炭は、燃焼効率が高く且つ石炭灰の発生を低減できるので、ガスタービン燃焼による高効率複合発電システムのガスタービン直噴燃料としての用途も注目されている。
(副生炭取得工程)
 副生炭取得工程は、分離工程で分離された固形分濃縮液から溶剤を蒸発分離して副生炭を得る工程である。この副生炭取得工程は、図1中、溶剤分離器10で実施される。重力沈降槽7で分離された固形分濃縮液は溶剤分離器10に供給され、溶剤分離器10内で固形分濃縮液から溶剤が蒸発分離される。なお、副生炭取得工程は、必須の工程ではない。
 固形分濃縮液から溶剤を分離する方法は、前記した無灰炭取得工程と同様に、一般的な蒸留法、蒸発法などを用いることができる。溶剤分離器10にて分離された溶剤は、溶剤タンク2に戻されて、循環して繰り返し使用することができる。溶剤の分離により、固形分濃縮液からは灰分などを含む溶剤不溶成分が濃縮された副生炭(RC、残渣炭ともいう)を得ることができる。副生炭は、灰分が含まれるものの水分が皆無であり、発熱量も十分に有している。副生炭は軟化溶融性を示さないが、含酸素官能基が脱離されているため、配合炭として用いた場合に、この配合炭に含まれる他の石炭の軟化溶融性を阻害するようなものではない。したがって、この副生炭は、通常の非微粘結炭と同様に、コークス原料の配合炭の一部として使用することができ、また、コークス原料炭とせずに、各種の燃料用として使用することも可能である。
(検証実験)
 本発明に係る製造方法により溶剤に不溶な石炭成分(例えば灰分)の沈降性(分離性、沈降速度)が向上することを検証した。図2~図4を参照しつつ説明する。
 粒径が3mm以下の石炭粒子が90重量%以上となるように粉砕した石炭(以下、「実施例石炭1」と呼ぶ)、最大粒径が1mm以下となるように粉砕した石炭(以下、「実施例石炭2」と呼ぶ)、および最大粒径が0.5mm以下となるように粉砕した石炭(以下、「実施例石炭3」と呼ぶ)、という計3種類の石炭を用意した。最大粒子径の調整は粉砕機通過後の試料をスクリーンにかけ,スクリーン上に残った試料を再度粉砕機に投入するという操作で調整した。つまりJIS A 1102に示される篩い分け操作の類似作業を粉砕時に同時に行った。実施例石炭1調整時には目開き3mm,実施例石炭2には1mm,実施例石炭3には0.5mmのスクリーンを使用した。これら3種類の粒度分布を図3に示す。粒度分布はJIS A 1102に示される篩い分け操作を行い調べた。
 これら3種類の石炭について、それぞれ、溶剤を混合して、石炭濃度が20重量%dry(乾燥した石炭基準)のスラリーを調製した。溶剤として、2環芳香族であるメチルナフタレンを主成分とする石炭から精製した油分(石炭誘導体)を用いた。
 実験で用いた縦長のオートクレーブ50は、円筒状の圧力容器であり、図2に示したように、底から所定の高さの計2個所から液体を抜けるようにした。また、オートクレーブ50の内部に攪拌機50aを設置している。オートクレーブ50は、その長手方向が鉛直方向と一致するように立設されている。
 調製したスラリーをオートクレーブ50の中に投入した。そして、溶剤可溶成分の抽出を、400℃で20分間行った。その後、350℃に温度を下げて攪拌を行い、サンプリング位置P1からサンプリング容器51aへ液体を抜き出して液面調整を行った。液面調整とは、このときのオートクレーブ50内の液面レベルを図2に示しているように、サンプリング位置P1のレベル(高さ)に液面がくるように液面レベルを調整することである。また、このときの液体に含有されている溶剤不溶成分の濃度C0(初期濃度)を測定した。
 その後、攪拌を停止し、任意の時間tの間、液体を静置した。時間t後にサンプリング位置P2からサンプリング容器51bへ液体を採取し、その液体に含有されている溶剤不溶成分の濃度Ctを測定した。
 そして、サンプリング位置P1とサンプリング位置P2との間の距離H(溶剤不溶成分が沈降した距離)と、静置時間tとから溶剤不溶成分の沈降速度[m/h]を算出した。また、初期濃度C0と静置時間t後の濃度Ctとから溶剤不溶成分の沈降率[%]を算出した。結果を図4に示す。
 図4からわかるように、実施例石炭1であっても十分な沈降速度が得られた。実施例石炭2、3に関してはさらに沈降が速かった。また、実施例石炭2と実施例石炭3との間では沈降速度に大差がなかった。すなわち、石炭の粉砕に要する費用を考慮すると、最大粒径が1mm以下となるように石炭を粉砕することが好ましいことがわかる。
(作用・効果)
 本発明では、石炭と溶剤とを混合する前に石炭の粒度の調整を行うことで、溶剤に不溶な石炭成分の凝集性を向上させる。溶剤に不溶な石炭成分の凝集性が向上することで、分離工程における当該石炭成分の分離効率(重力沈降法を用いた場合には沈降速度)が向上する。その結果、灰分が十分に除去された無灰炭を高効率で製造することができる。この製造方法では、特許文献1に記載の粘結炭のようなものの使用は不要である。すなわち、本発明によれば、例えば原料(石炭)の炭種を種々選択できる余地がない石炭の産地で無灰炭を製造する場合であっても、灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる。
 また、粒径が3mm以下の石炭粒子が90重量%以上となるように石炭の粒度の調整を行うことで、分離工程において、溶剤に不溶な石炭成分を十分に分離することができる。
 さらに、粒径が1mm以下の石炭粒子が90重量%以上、かつ最大粒径が3mm以下となるように石炭の粒度の調整を行ったり、最大粒径が1mm以下となるように(全ての石炭粒子の粒径が1mm以下となるように)石炭の粒度の調整を行ったりすれば、溶剤に不溶な石炭成分をより速く分離することができる。
 石炭の粒度の調整方法としては、石炭を粉砕する方法、ふるいにかける方法などがあるが、石炭を粉砕する方法によると、石炭全てを用いることができので、経済性において優れる。
 また、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液とに分離する分離工程においては、重力沈降法、濾過法、遠心分離法などの方法を用いることができる。重力沈降法は、濾過法・遠心分離法よりも、その方法を実施するのに必要な設備費用・運転費用を低く抑えることができる。すなわち、分離工程において重力沈降法を用いれば、より安価に無灰炭を製造することができる。また、重力沈降法によると、溶剤不溶成分の凝集状態が維持されやすいため、分離工程における分離効率がより向上する。
[第2実施形態]
 次に、図1、図2、図5、図6を参照しつつ、第2実施形態に係る無灰炭の製造方法について説明する。本実施形態の無灰炭の製造方法は、原料分析段階、粉砕工程、原料分離工程、抽出工程、分離工程(溶剤可溶成分分離工程)、無灰炭取得工程、および副生炭取得工程を有する。以下、原料分析段階および各工程について説明する。なお、本製造方法において原料とする石炭に、特に制限はなく、抽出率(溶剤に抽出される石炭の可溶成分の割合)の高い瀝青炭を用いてもよいし、より安価な劣質炭(亜瀝青炭、褐炭)を用いてもよい。
(原料分析段階)
 原料分析段階は、溶剤に不溶な石炭成分(石炭中の溶剤不溶成分、例えば石炭の灰分)の沈降性分析を石炭の粒度別に行う段階である。なお、必要に応じて、石炭を粉砕した上で沈降性分析を行う。
 具体的には、原料分析段階は、原料(石炭)について、予め、溶剤に不溶な石炭成分の沈降性と、石炭の粒度との関係の基礎データを取得しておく段階である。後に示す図6に示したデータは、基礎データの一例である。原料分析段階で取得した基礎データ(分析結果データ)に基づいて、後の原料分離工程で分離して抽出工程で用いる、溶剤に不溶な石炭成分の沈降性が良い石炭の粒度(粒度範囲)を決定する。
 ここで、実験により検証した結果を後述するが、本発明者らは、溶剤に不溶な石炭成分の沈降性に関して鋭意検討した結果、溶剤に不溶な石炭成分の沈降性は、原料である石炭の粒子径が微細であると良い傾向を示すのであるが、極端に微細であると沈降性は反対に悪化することを見出した。
 一般的に粒子の凝集性は、その粒度が細かい(小さい)方が高くなる。凝集性が高いと、液体中における粒子の沈降性がよくなる、すなわち沈降速度が大きくなる。粒子同士が強く凝集して塊となり、その径が大きくなるからである。一方で、石炭に関しては、その粒子径が極端に微細であると、溶剤に不溶な石炭成分の凝集が十分に進行せず(凝集性が低く)、沈降性が反対に悪化することがある。
 すなわち、原料分析段階で行う上記した沈降性分析は、沈降性が悪化するある閾値(粒度の閾値)を調べるとともに、この閾値未満の粒度の石炭が100重量%の石炭よりも、溶剤に不溶な石炭成分の沈降性が良い石炭の粒度範囲(例えば、ある閾値以上の粒度の石炭)を決定するためのものである。
 なお、抽出工程、分離工程(溶剤可溶成分分離工程)、および無灰炭取得工程は、毎回行われる一連の連続する工程であるが、この原料分析段階は、毎回行われる一連の連続する工程として行われる必要はない。例えば、原料分析段階は、無灰炭の製造において同じ原料(石炭)を使用し続ける場合は、少なくとも1回行えばよいものである。
 また、原料分析段階における沈降性分析は、後述する抽出工程で使用する溶剤を用い、加熱温度や圧力も抽出工程(抽出本工程)と同等の条件となるように条件設定を行う。
 また、原料分析段階において、石炭の粒度は、原料石炭全体の粒度分布等に応じ適宜設定すればよく、また、粒度範囲を変えて複数回の分析を繰り返し行ってもよい。
(粉砕工程)
 後述する原料分離工程を行う前に、石炭(原料)の粉砕を行う(粉砕工程)。この粉砕工程で粉砕された石炭から、この次の原料分離工程にて、ある閾値以上の粒度の石炭を分離する。粉砕工程では、後述するスラリー調製工程にて石炭をスラリー化した際に、そのハンドリング性(ポンプからの送液性,閉塞発生頻度の低減)が良好となる程度まで石炭の粉砕を行う。すなわち、当該粉砕工程を実施することで、石炭をスラリー化した際のハンドリング性が向上する。具体的には、粉砕機(不図示)により、例えば最大粒子径が1mm~5mm程度の粒径になるように石炭を粉砕する。なお、最大粒子径が1mm~5mm程度の粒径になるように石炭を粉砕するといっても、1mm~5mm程度の粒径以下の石炭が100重量%になるというものではない。もちろん粒径が1mm未満の石炭も多く存在する。なお、この粉砕工程は必須の工程ではない。例えば、採取した石炭(原料)をそのまま用いても、後述するスラリー調製工程にて石炭をスラリー化した際に、そのハンドリング性において支障がないものであれば、粉砕工程を省略してもよい。
(原料分離工程)
 原料である石炭と溶剤とを混合する、後述するスラリー調製工程を行う前に、先ず、ある閾値以上の粒度の石炭を所定の粒度の石炭として分離する(原料分離工程)。具体的には、例えば、ある閾値以上の粒度の石炭が95重量%以上になるように石炭を分離する。なお、「ある閾値以上の粒度の石炭」とは、前記した原料分析段階で得られた基礎データ(分析結果データ)に基づいて決定された粒度範囲の石炭のことである。また、抽出率向上の観点からも微細な粒子径を有するものは抽出率が低下傾向を示すことから、分離することで収率の向上効果も得られる。
 ここで、「ある閾値」(原料石炭の粒径の下限値)は、例えば、0.075mmであったり、0.15mmであったりする。後述する抽出工程における溶剤に可溶な石炭成分の抽出率向上の観点からは、閾値を0.075mmとすることが好ましい。一方、原料石炭の粒径の上限値は、下限値を0.075mmとした場合には、例えば0.15mmとしたり0.25mmmとしたりする。下限値を0.15mmとした場合には、上限値を例えば0.25mmとする。なお、下限値をどのような値とした場合においても、ある閾値以上であって、且つある上限値以下の粒度の石炭が90重量%以上となるように石炭を分離することが好ましい。ある上限値とは、例えば0.5mmであり、5.0mm程度とすることもできる。
 石炭の粒径が0.075mm以上であるか否か、0.15mm以下であるか否かなど、石炭の粒径を検証する場合、例えば、JIS A 1102に規定されたふるい分け試験を用いる。
 石炭の分離には例えば篩い(不図示)を用いる。篩いは、例えば、石炭ホッパ1よりも上流側に設置され、例えば、ある閾値未満の粒度の石炭(無灰炭の製造に用いない粒度の石炭)を篩いにより除去する。そして、無灰炭の製造に用いる、ある閾値以上の粒度の石炭が、石炭ホッパ1に投入されるようにする。なお、石炭と溶剤とを混合する前に必要な石炭を分離できればよいので、篩いの設置位置は、石炭ホッパ1の上流側に限定されるものではない。
 篩い以外の分離手段(分離方法)としてはスクリーンが挙げられる。これら以外の分離方法として、選炭方法として用いられる沈降分離方法を用いてもよい。この沈降分離方法は、沈降範囲によって粒子径の範囲を限定(小さい範囲の粒子と大きな範囲の粒子とを同時に除去できる)できるため用いることができる。さらには、サイクロン等の遠心力を利用した分離方法も用いることができる。
 ある閾値以上の粒度の石炭とは、ある閾値以上の粒度の石炭全てである場合もあるし、ある閾値以上の特定範囲の粒度(ある閾値(下限値)だけでなく上限値もある粒度範囲)の石炭である場合もある。
(抽出工程)
 抽出工程は、上述したように、石炭と溶剤とを混合して得られるスラリーを加熱して溶剤に可溶な石炭成分を抽出する工程である。前記した原料分離工程で分離された、ある閾値以上の粒度の石炭を所定の粒度の石炭として用いて(具体的には、例えば、ある閾値以上の粒度の石炭が95重量%以上含まれている石炭を用いて)この抽出工程を行う。抽出工程は、上述したように、スラリー調製工程と抽出本工程(溶剤可溶成分抽出工程)とに分かれている。スラリー調製工程は、図1中、スラリー調製槽3で実施される。抽出本工程は、図1中、予熱器5および抽出槽6で実施される。
 抽出本工程において、スラリー中の石炭は、抽出槽6内にて互いに衝突することで凝集していく。石炭の粒径が小さいほど抽出槽6内の固体数が増加するため、抽出本工程での衝突機会が多くなる。すなわち、石炭の粒径が小さいほど凝集性が高いと考えられる。しかしながら、前記したように、石炭の粒径が極端に微細であると、溶剤に不溶な石炭成分の凝集が十分に進行せず(凝集性が低く)、沈降性が反対に悪化することがある。
(分離工程)
 分離工程(溶剤可溶成分分離工程)は、上述したように、抽出工程で得られたスラリーを、例えば重力沈降法により、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液(溶剤不溶成分濃縮液)とに分離する工程である。この分離工程は、図1中、重力沈降槽7で実施される。
(無灰炭取得工程)
 無灰炭取得工程は、上述したように、分離工程で分離された溶液(上澄み液)から溶剤を蒸発分離して無灰炭(HPC)を得る工程である。この無灰炭取得工程は、図1中、溶剤分離器9で実施される。
 無灰炭は、上述したように、例えばコークス原料の配合炭や、ガスタービン燃焼による高効率複合発電システムのガスタービン直噴燃料として使用することができる。さらには、無灰炭を、例えば製鋼用電気炉・キャパシタ等の電極材料として使用することもできる。電極材料などの用途として無灰炭を製造する場合、コークス原料の用途として製造する場合に比べて、無灰炭の製造量は少なくてよい(一方、無灰炭の単価は高くなる)。無灰炭の製造量が少ない場合、その製造設備は小さくてよい。製造設備が小さくて(原料が少なくて)、製品である無灰炭の単価が高いと、原料(石炭)を微細に粉砕するコストは、製品(無灰炭)製造のトータルコストにあまり影響しない。
(副生炭取得工程)
 副生炭取得工程は、上述したように、分離工程で分離された固形分濃縮液から溶剤を蒸発分離して副生炭を得る工程である。この副生炭取得工程は、図1中、溶剤分離器10で実施される。
(検証実験)
 本発明に係る製造方法により溶剤に不溶な石炭成分(例えば灰分)の沈降性(分離性、沈降速度)が向上することを検証した。図2、図5、図6を適宜参照しつつ説明する。
 粒径が数cm~十数cm程度の石炭を粉砕して、粒径が1.0mm以下(最大粒径が1.0mm以下)の粒度の石炭とした。この石炭の粒径分布を図5に示す。なお、図5は、粒径が1.0mm以下となるように粉砕した石炭を、目開き0.045、0.075、0.15、0.25、0.50mmの篩いを用いて分級した結果をグラフ化したものである。粒径(粒度)分布は、JIS A 1102に示される篩い分け操作により調べられた。
 粒径が1.0mm以下となるように粉砕した上記石炭のうち、粒度範囲が、<0.075mm、0.075-0.150mm、0.150-0.250mm、の計3種類の石炭を実験で用いた。
 なお、<0.075mmの石炭とは、0.075mmの篩いを通過した石炭(粒径が0.075mm未満の石炭)であり、0.075-0.150mmの石炭とは、0.150mmの篩いを通過したが0.075mmの篩いは通過しなかった石炭(粒径が0.075mm以上0.150mm未満の石炭)であり、0.150-0.250mmの石炭とは、0.250mmの篩いを通過したが0.150mmの篩いは通過しなかった石炭(粒径が0.150mm以上0.250mm未満の石炭)である。
 これら3種類の石炭について、それぞれ、溶剤を混合して、石炭濃度が20重量%dry(乾燥した石炭基準)のスラリーを調製した。溶剤として、2環芳香族であるメチルナフタレンを主成分とする石炭から精製した油分(石炭誘導体)を用いた。
 調製したスラリーを、図2に示すオートクレーブ50の中に投入した。そして、溶剤可溶成分の抽出を、400℃で20分間行った。その後、380℃に温度を下げて攪拌を行い、サンプリング位置P1からサンプリング容器51aへ液体を抜き出して液面調整を行った。液面調整とは、このときのオートクレーブ50内の液面レベルを図2に示しているように、サンプリング位置P1のレベル(高さ)に液面がくるように液面レベルを調整することである。また、このときの液体に含有されている溶剤不溶成分の濃度C0(初期濃度)を測定した。
 その後、攪拌を停止し、所定の時間tの間、液体を静置した。時間t後にサンプリング位置P2からサンプリング容器51bへ液体を採取し、その液体に含有されている溶剤不溶成分の濃度Ctを測定した。
 そして、初期濃度C0と静置時間t後の濃度Ctとから溶剤不溶成分の沈降率[%]を算出した。結果を図6に示す。
 0.075-0.150mmの石炭での結果(一点鎖線で示す)と、0.150-0.250mmの石炭での結果(実線で示す)とから、原料石炭の粒度(範囲)が微細になると溶剤不溶成分の沈降性(分離性、沈降速度)が向上することがわかる。
 一方で、0.075-0.150mmおよび0.150-0.250mmの石炭での結果と、<0.075mmの石炭での結果(点線で示す)とを比較するに、<0.075mmの石炭のほうが溶剤不溶成分の濃度低下が遅くなっている。この結果から、原料石炭の粒度(範囲)が極端に微細であると、溶剤不溶成分の沈降性は反対に悪化することがわかる。石炭の粒度(範囲)が微細になればなるほど溶剤不溶成分の沈降速度が速くなるとは限らないのである。
 これらより、溶剤不溶成分の沈降性は、ある閾値以上の粒度の石炭を用いることで最大化し得ることがわかる。この「ある閾値」は、実験結果より、例えば、0.075mmであったり、0.15mmであったりする。
 なお、0.075-0.150mmの石炭での結果と、0.150-0.250mmの石炭での結果とを比較するに、0.075-0.150mmの石炭を用いたほうが、溶剤不溶成分の沈降速度は、時間が経過しても衰えることがない。
(作用・効果)
 本発明では、「ある閾値」以上の粒度の石炭を用いて抽出工程を行い、溶剤に不溶な石炭成分の凝集性を向上させる。溶剤に不溶な石炭成分の凝集性が向上することで、分離工程(溶剤可溶成分分離工程)における当該石炭成分の分離効率(重力沈降法を用いた場合には沈降速度)が向上する。その結果、灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる。この製造方法では、特許文献1に記載の粘結炭のようなものの使用は不要である。すなわち、本発明によれば、例えば原料(石炭)の炭種を種々選択できる余地がない石炭の産地で無灰炭を製造する場合であっても、粘結炭のようなものをいっさい用いずに灰分が十分に除去された無灰炭を高効率、かつ安価に製造することができる。また、ある閾値以上の粒度の石炭を用いて抽出工程を行うことで、溶剤に不溶な石炭成分の凝集性が向上することに加えて、溶剤に可溶な石炭成分の抽出率が高まる。本発明によれば、溶剤に可溶な石炭成分の抽出率が高まるという観点からも、無灰炭を高効率で製造することができる。
 また、原料分離工程を経ずに、原料の石炭全てを用いて抽出工程を行う場合に比して、分離工程(溶剤可溶成分分離工程)における負荷を低減することができる。分離工程で例えば重力沈降槽を用いた場合には、その容量などを小さくすることができる。もしくは、同規模の重力沈降槽にて処理量を増大させることができる。
 「ある閾値(下限値)」を例えば粒径で0.075mmとすれば、図6からわかるように、溶剤に不溶な石炭成分の分離効率がより高まる。また、石炭(原料)の粒径が極端に微細なものであると、溶剤に可溶な石炭成分の抽出率は低下傾向を示す。よって、「ある閾値」を例えば粒径で0.075mmとすることで、溶剤に可溶な石炭成分の抽出率が高まるという効果もある。
 ここで、抽出工程で使用する石炭は、「ある閾値」以上であって、ある上限値(例えば5mm)以下の粒度の石炭が90重量%以上含まれているものであることが好ましい。原料分離工程で分離された、「ある閾値」以上であって、ある上限値(例えば5mm、特に好ましくは0.5mm)以下の粒度の石炭が90重量%以上含まれている石炭を用いて抽出工程を行うことで、凝集性向上による分離効率がより高まる。
 また、溶剤に不溶な石炭成分の沈降性分析を石炭の粒度別に行う原料分析段階をさらに有し、この原料分析段階の分析結果に基づいて、原料分離工程で分離して抽出工程で用いる石炭の粒度を決定することも好ましい。沈降性分析を行うことで、溶剤に不溶な石炭成分の分離効率を確実に向上させることができるからである。
 また、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液とに分離する分離工程においては、重力沈降法、濾過法、遠心分離法などの分離方法を用いることができる。これらの分離方法のうちの重力沈降法は、濾過法・遠心分離法よりも、その方法を実施するのに必要な設備費用・運転費用を低く抑えることができる。すなわち、分離工程において重力沈降法を用いれば、より安価に無灰炭を製造することができる。また、重力沈降法によると、溶剤不溶成分の凝集状態が維持されやすいため、分離工程における分離効率がより向上する。
 以上、本発明の実施形態について説明したが、本発明は上述の実施の形態に限られるものではなく、請求の範囲に記載した限りにおいて様々に変更して実施することが可能なものである。

Claims (12)

  1.  石炭と溶剤とを混合して得られるスラリーを加熱して溶剤に可溶な石炭成分を抽出する抽出工程と、
     前記抽出工程で得られたスラリーを、溶剤に可溶な石炭成分を含む溶液と、溶剤に不溶な石炭成分が濃縮した固形分濃縮液とに分離する分離工程と、
     前記分離工程で分離された溶液から溶剤を蒸発分離して無灰炭を得る無灰炭取得工程と、
     を備える、無灰炭の製造方法において、
     所定の粒度の石炭を用いて前記抽出工程を行うことで、溶剤に不溶な石炭成分の凝集性を向上させることを特徴とする、無灰炭の製造方法。
  2.  請求項1に記載の無灰炭の製造方法において、
     石炭と溶剤とを混合する前に石炭の粒度の調整を行う粒度調整工程をさらに備え、
     前記粒度調整工程で、前記所定の粒度となるように石炭の粒度の調整を行うことを特徴とする、無灰炭の製造方法。
  3.  請求項2に記載の無灰炭の製造方法において、
     前記粒度調整工程で、粒径が3mm以下の石炭粒子が90重量%以上となるように石炭の粒度の調整を行うことを特徴とする、無灰炭の製造方法。
  4.  請求項3に記載の無灰炭の製造方法において、
     前記粒度調整工程で、粒径が1mm以下の石炭粒子が90重量%以上、かつ最大粒径が3mm以下となるように石炭の粒度の調整を行うことを特徴とする、無灰炭の製造方法。
  5.  請求項4に記載の無灰炭の製造方法において、
     前記粒度調整工程で、最大粒径が1mm以下となるように石炭の粒度の調整を行うことを特徴とする、無灰炭の製造方法。
  6.  請求項2または3に記載の無灰炭の製造方法において、
     前記粒度調整工程で、石炭を粉砕することによりその粒度の調整を行うことを特徴とする、無灰炭の製造方法。
  7.  請求項2または3に記載の無灰炭の製造方法において、
     前記分離工程において重力沈降法を用いることを特徴とする、無灰炭の製造方法。
  8.  請求項1に記載の無灰炭の製造方法において、
     石炭と溶剤とを混合する前に、ある閾値以上の粒度の石炭を分離する原料分離工程をさらに備え、
     前記原料分離工程で分離された、前記ある閾値以上の粒度の石炭を前記所定の粒度の石炭として用いて前記抽出工程を行うことを特徴とする、無灰炭の製造方法。
  9.  請求項8に記載の無灰炭の製造方法において、
     前記ある閾値以上の粒度の石炭が95重量%以上になるように分離した石炭を用いて前記抽出工程を行うことを特徴とする、無灰炭の製造方法。
  10.  請求項8または9に記載の無灰炭の製造方法において、
     前記原料分離工程において、前記ある閾値以上であって、ある上限値以下の粒度の石炭が90重量%以上となるように石炭を分離し、
     前記原料分離工程で分離された、前記ある閾値以上であって、ある上限値以下の粒度の石炭が90重量%以上含まれている石炭を用いて前記抽出工程を行うことを特徴とする、無灰炭の製造方法。
  11.  請求項8または9に記載の無灰炭の製造方法において、
     溶剤に不溶な石炭成分の沈降性分析を石炭の粒度別に行う原料分析段階を有し、
     前記原料分析段階の分析結果に基づいて、前記原料分離工程で分離して前記抽出工程で用いる石炭の粒度を決定することを特徴とする、無灰炭の製造方法。
  12.  請求項8または9に記載の無灰炭の製造方法において、
     前記原料分離工程より前に、石炭の粉砕を行う粉砕工程を有し、
     前記原料分離工程において、前記粉砕工程で粉砕された石炭から、前記ある閾値以上の粒度の石炭を分離することを特徴とする、無灰炭の製造方法。
