Description

二次電池用シール材及び二次電池用シール材組成物
  本発明は、高い耐電解液性を有するシール材層を得ることができる二次電池用シール材及び二次電池用シール材組成物に関するものである。
  ノート型パソコンや携帯電話、PDAなどの小型電子機器の電源にはリチウムイオン二次電池が多く用いられ、さらに、近年自動車用途にもリチウムイオン二次電池が用いられている。リチウムイオン二次電池の使用範囲が広がるに従い、リチウムイオン二次電池(以下、単に電池ということがある)の性能と安全性に対する要求は高まっている。そしてこれらの電池は、通常、充放電操作によって繰り返し使用されるが、充放電の繰り返しにより、充放電による電極の体積変動や発熱のため電池内部の圧力が上昇し電解液が外部に漏液することがある。この場合、電池特性の低下が起こるばかりでなく、機器の腐食などが問題となっている。例えば、リチウムイオン二次電池に電解液を用いる場合に、電解液は有機系であり、極端に水を嫌うため、このようなリチウムイオン二次電池では、電池内部への水の浸入を完全に防止し、かつ電解液の液漏れをも完全に防止する高い密閉性が要求される。
  例えば、リチウムイオン二次電池は、その発電要素を密閉するために金属容器に収納してなるが、正極と負極の短絡を防止するために、正極端子と負極端子の間を絶縁する必要がある。通常、正-負極間の絶縁及び密閉のため、発電要素を収納した金属容器の開口部に絶縁材料からなるガスケットが使用されている。絶縁材料としては、樹脂製絶縁ガスケットを使用することが知られている(例えば、特許文献1参照)。
  このような絶縁ガスケットによる密閉をさらに強化するため、絶縁ガスケットとシール材とを併用することも提案されている(例えば、特許文献2~4など参照)。このシール材を絶縁ガスケットまたは金属容器に塗布し、絶縁ガスケットを金属容器に装着することで、絶縁ガスケットと金属容器との間の密閉性を高めている。
  このようなシール材としては、コールタール、アスファルト等のピッチ系材料、ピッチ系材料にポリマーを改質剤として添加した材料があり(例えば、特許文献5~9など参照)、このほかピッチ系材料以外に、ブチルゴム(例えば、特許文献10など参照)、ポリオレフィン系接着剤(例えば、特許文献11など参照)、ポリフッ化ビニリデン樹脂(例えば、特許文献12など参照)などが提案されている。

  ところで、リチウムイオン二次電池の使用範囲が広がるに従い、使用される環境に対応したシール材が求められている。例えば、低温においては、電解液の溶解度パラメータ(SP値)が高くなるためにシール材が電解液で膨潤しやすくなり、密閉性が損なわれる虞があった。
  本発明の目的は、低温においても高い密閉性を有し、かつ、高い耐電解液性を有する二次電池用シール材及び二次電池用シール材組成物を提供することである。
  本発明者は鋭意検討の結果、所定の水添ポリマーと共役ジエン系ポリマーを含有させることにより上記目的を達成することを見出し、本発明を完成するに至った。
  即ち、本発明によれば、
(1)  共役ジエン系ポリマーと、炭素―炭素二重結合の90%以上が水素化された水添ポリマーとを含み、前記共役ジエン系ポリマーと前記水添ポリマーとの重量比が、(共役ジエン系ポリマー/水添ポリマー)にて20/80~80/20であって、前記共役ジエン系ポリマーと前記水添ポリマーとの合計量が全体の80wt%以上であることを特徴とする二次電池用シール材、
(2)  前記水添ポリマーは、スチレン及びジエン系モノマーのブロック共重合体を水素化してなるポリマーであることを特徴とする(1)記載の二次電池用シール材、
(3)  (1)または(2)に記載の二次電池用シール材と、有機液状物質とを含み、前記有機液状物質に対して前記二次電池用シール材が1~30wt%配合されることを特徴とする二次電池用シール材組成物が提供される。
  本発明に係る二次電池用シール材及び二次電池用シール材組成物によれば、低温においても高い密閉性を有し、かつ、高い耐電解液性を有する。
  以下、本発明の実施の形態に係る二次電池用シール材について説明する。本発明の二次電池用シール材は、共役ジエン系ポリマーと、炭素―炭素二重結合の90%以上が水素化された水添ポリマーとを含み、前記共役ジエン系ポリマーと前記水添ポリマーとの重量比が、(共役ジエン系ポリマー/水添ポリマー)にて20/80~80/20であって、前記共役ジエン系ポリマーと前記水添ポリマーとの合計量が全体の80wt%以上であることを特徴とする。
  (水添ポリマー)
  本発明の二次電池用シール材に含まれる水添ポリマーは、炭素―炭素二重結合を有するポリマーを水添(水素化)して得られるものであり、好ましい水添ポリマーは、芳香族ビニル系モノマーとジエン系モノマーとを重合して得られた共重合体を水添してなるポリマーである。
  また、芳香族ビニル系モノマーとジエン系モノマーとを重合して得られる共重合体としては、ランダム共重合体、ブロック共重合体等が挙げられるが、ブロック共重合体であることが好ましい。
  ブロック共重合体を得る方法としては特に限定されないが、ラジカル重合、アニオン重合、カチオン重合、配位アニオン重合、配位カチオン重合などが挙げられる。ラジカル重合、アニオン重合、カチオン重合等を、リビング重合により行う方法、特にリビングアニオン重合により行う方法を用いた場合に、重合操作及び後工程での水素化反応が容易になる。
  重合は、重合開始剤の存在下、通常0~150℃、好ましくは20~100℃、特に好ましくは10~80℃の温度範囲において行う。リビングアニオン重合の場合は、重合開始剤として、たとえば、n-ブチルリチウム、sec-ブチルリチウム、t-ブチルリチウム、ヘキシルリチウム、フェニルリチウム等のモノ有機リチウム;ジリチオメタン、1,4-ジオブタン、1,4-ジリチオー2-エチルシクロヘキサン等の多官能性有機リチウム化合物等が使用可能である。
  重合反応形態は、溶液重合、スラリー重合等のいずれでも構わないが、溶液重合を用いると、反応熱の除去が容易である。この場合、ブロック共重合体の製造工程と後述する水添ポリマーの製造工程で得られる重合体が溶解する不活性溶媒を用いる。使用する不活性溶媒としては、たとえば、n-ブタン、n-ペンタン、イソペンタン、n-ヘキサン、n-ヘプタン、イソオクタン等の脂肪族炭化水素類;シクロペンタン、シクロヘキサン、メチルシクロペンタン、メチルシクロヘキサン、デカリン、ビシクロ[4.3.0]ノナン、トリシクロ[4.3.0.12,5]デカン等の脂環式炭化水素類;ベンゼン、トルエン等の芳香族炭化水素類等が挙げられる。中でも脂環式炭化水素類を用いると、後述する水素化反応にも不活性な溶媒としてそのまま使用でき、水添ポリマーの溶解性も良好であるため好ましい。これらの溶媒は、それぞれ単独で用いてもよいし、あるいは2種類以上を組み合わせて使用することもできる。これらの溶媒使用量は、全使用単量体100重量部に対して、通常200~2000重量部である。
  ブロック共重合体を得る際に、用いる単量体が2種以上である場合には、或る1成分の連鎖だけが長くなるのを防止するために、ランダマイザー等を使用することができる。特に重合反応をアニオン重合により行う場合には、ルイス塩基化合物等をランダマイザーとして使用するのが好ましい。ルイス塩基化合物としては、たとえば、ジメチルエーテル、ジエチルエーテル、ジイソプロピルエーテル、ジブチルエーテル、テトラヒドロフラン、ジフェニルエーテル、エチレングリコールジエチルエーテル、エチレングリコールメチルフェニルエーテル等のエーテル化合物;テトラメチルエチレンジアミン、トリメチルアミン、トリエチルアミン、ピリジン等の第3級アミン化合物;カリウム-t-アミルオキシド、カリウム-t-ブチルオキシド等のアルカリ金属アルコキシド化合物;トリフェニルホスフィン等のホスフィン化合物;等が挙げられる。これらのルイス塩基化合物は、それぞれ単独で用いてもよいし、あるいは2種類以上を組み合わせて使用することもできる。
  ブロック共重合体の態様は、特に限定されず、[(A)-(B)]型のジブロック共重合体、[(A)-(B)-(A)]型のトリブロック共重合体、ブロック数がそれ以上のブロック共重合体などが挙げられる。
  水添ポリマーの製造に用いられる芳香族ビニル系モノマーとしては、スチレン、p-メチルスチレン、α-メチルスチレン、ジビニルベンゼン等が挙げられ、スチレンを用いることが好ましい。これらは単独で用いてもよいし、2種類以上を併用して用いてもよい。
  また、水添ポリマーの製造に用いられるジエン系モノマーとしては、1,3-ブタジエン、イソプレン、2,3-ジメチル-1,3-ブタジエン、1,3-ペンタジエン、1,3-ヘキサジエン等が挙げられ、1,3-ブタジエン、イソプレンを用いることが好ましい。これらは単独で用いてもよいし、2種類以上を併用して用いてもよい。
  ブロック共重合体の具体例としては、スチレン-ブタジエン・ブロックポリマー、スチレン-イソプレン・ブロックポリマー等のジブロック型ブロックポリマー、スチレン-ブタジエン-スチレン・ブロックポリマー、スチレン-イソプレン-スチレン・ブロックポリマー、スチレン-ブタジエン-イソプレン・ブロックポリマー等のトリブロック型ブロックポリマー、スチレン-ブタジエン-スチレン-ブタジエン・ブロックポリマー、スチレン-イソプレン-スチレン-イソプレン・ブロックポリマー、スチレン-ブタジエン-イソプレン-スチレン・ブロックポリマー、スチレン-ブタジエン-スチレン-イソプレン・ブロックポリマーなどのようなマルチブロック型スチレン含有ブロックポリマーなどが挙げられる。これらのポリマーは単独で用いても、混合比を目的に応じ適宜設定して2種類以上を混合して用いても良い。
  本発明のシール材に用いられる水添ポリマーは、上述のようにして得られたブロック共重合体等のポリマーを、水素化することによって得られる。水素化は、ポリマーに含まれるスチレン等の芳香族ビニル単量体を水素化する芳香族水素化能を有する水素化触媒の存在下で行うことができる。水素化触媒としては、ニッケル、コバルト、鉄、チタン、ロジウム、パラジウム、白金、ルテニウム、レニウム等から選ばれる少なくとも1種の金属を含む触媒が挙げられ、重合体鎖の切断を防止し、低温・低圧で水素化可能であることから、ニッケルを含む触媒を用いることが好ましい。水素化触媒は、不均一系触媒、均一系触媒のいずれも使用可能であり、水素化反応は有機溶媒中で行うのが好ましい。
  不均一系触媒は、金属又は金属化合物のままで、又は適当な担体に担持して用いることができる。担体としては、たとえば、活性炭、シリカ、アルミナ、炭酸カルシウム、チタニア、マグネシア、ジルコニア、ケイソウ土、炭化珪素、フッ化カルシウム等が挙げられる。触媒の担持量は、通常0.1~60重量%、好ましくは1~50重量%の範囲である。担持型触媒としては、たとえば、比表面積が100~500m2/g、平均細孔径100~1000Å、好ましくは200~500Åを有するものが好ましい。上記の比表面積の値は窒素吸着量を測定し、BET式を用いて算出した値であり、平均細孔径の値は水銀圧入法により測定した値である。
  均一系触媒としては、たとえば、ニッケル、コバルト、チタン又は鉄化合物と有機金属化合物(たとえば、有機アルミニウム化合物、有機リチウム化合物)とを組み合わせた触媒;ロジウム、パラジウム、白金、ルテニウム、レニウム等の遷移金属錯体触媒等を用いることができる。ニッケル、コバルト、チタン又は鉄化合物としては、たとえば、各種金属のアセチルアセトナト化合物、カルボン酸塩、シクロペンタジエニル化合物等が用いられる。有機アルミニウム化合物としては、トリエチルアルミニウム、トリイソブチルアルミニウム等のアルキルアルミニウム;ジエチルアルミニウムクロリド、エチルアルミニウムジクロリド等のハロゲン化アルミニウム;ジイソブチルアルミニウムハイドライド等の水素化アルキルアルミニウム等が挙げられる。
  有機金属錯体触媒としては、たとえば、ジヒドリド-テトラキス(トリフェニルホスフィン)ルテニウム、ジヒドリド-テトラキス(トリフェニルホスフィン)鉄、ビス(シクロオクタジエン)ニッケル、ビス(シクロペンタジエニル)ニッケル等の遷移金属錯体が挙げられる。
  これらの水素化触媒は、それぞれ単独で用いてもよいし、2種以上を組み合わせて使用してもよい。水素化触媒の使用量は、重合体100重量部に対して、通常0.01~100重量部、好ましくは0.05~50重量部、より好ましくは0.1~30重量部である。
  水素化反応温度は、通常10~250℃、好ましくは50~200℃、より好ましくは80~180℃であるときに水素化率が高くなり、分子切断も減少 する。また水素圧力はゲージ圧で、通常0.1~30MPa、好ましくは1~20MPa、より好ましくは2~10MPaであると水素化率が高くなり、分子鎖切断も減少し、操作性にも優れる。
  水素化反応の水素化率は、1H-NMRによる測定において、主鎖及び側鎖の炭素-炭素不飽和結合の水素化率、芳香環の炭素-炭素不飽和結合の水素化率のいずれもが、好ましくは90%以上、より好ましくは93%以上、さらに好ましくは95%以上となるようにする。
  なお、ブロック共重合体水素化物の主鎖及び側鎖の炭素-炭素不飽和結合の水素化率、並びに芳香環の炭素-炭素不飽和結合の水素化率は、水素化反応前後に1H-NMRスペクトルを測定して水素化反応前後での主鎖及び側鎖部分の炭素-炭素不飽和結合及び芳香環の炭素-炭素不飽和結合に対応するシグナルの積分値の減少量を元に算出することができる。
  水添ポリマーは、水素化触媒及び/又は重合触媒を、水添ポリマーを含む反応溶液からたとえば濾過、遠心分離等の方法により除去した後、反応溶液から得られる。
  また、上述の水素化反応においては、芳香族ビニル系モノマーとジエン系モノマーとを重合して得られた共重合体に含まれる炭素―炭素二重結合の90%以上を水添(水素化)することにより本発明に用いる水添ポリマーを得ることができる。

  本発明の二次電池用シール材に用いる共役ジエン系ポリマーは、ジエン系モノマーを重合することにより得られる共役ジエン単量体単位を含むポリマーであれば格別に限定はされないが、共役ジエンホモポリマー及び共役ジエン系共重合ポリマーからなる群から選ばれる少なくとも1種が好適に用いられる。
  共役ジエンホモポリマーは、ジエン系モノマーのみを重合してなる重合体であれば良く、工業的に一般に用いるものを格別な限定なく用いることができる。共役ジエンホモポリマーの共役ジエン単量体単位を形成するジエン系モノマーとしては、例えば、1,3-ブタジエン、イソプレン、2,3-ジメチル-1,3-ブタジエン、1,3-ペンタジエン、1,3-ヘキサジエンクロロプレン、シアノブタジエンなどが挙げられる。これらのなかでも、1,3-ブタジエンやイソプレンが好ましく、1,3-ブタジエンがより好ましい。これらジエン系モノマーは、それぞれ単独で、あるいは2種以上を組み合わせて用いることができる。
  共役ジエンホモポリマーの具体例としては、ポリブタジエン、ポリイソプレン、ポリクロロプレン、ポリシアノブタジエン、及びポリペンタジエンなどが挙げられる。これらのなかでも、ポリブタジエンやポリイソプレンが好ましく、ポリブタジエンがより好ましい。共役ジエンホモポリマーの重合様式としては、特に限定されず、使用目的に応じて適宜選択すれば良い。また、共役ジエンホモポリマーの製造方法としては、特に限定されず、公知の方法により製造すれば良い。
  また、共役ジエン系共重合ポリマーとしては、共役ジエン単量体単位を少なくとも含む共重合ポリマーであれば格別な限定はない。共役ジエン系共重合ポリマーの共役ジエン単量体単位を形成するジエン系モノマーとしては、上述した共役ジエンホモポリマーと同様のものを用いることができる。
  また、共役ジエン系共重合ポリマーの共役ジエン単量体単位以外の単量体単位を形成するモノマーとしては、ジエン系モノマーと共重合可能なモノマーであれば格別な限定はないが、例えば、シアノ基含有ビニル単量体、アミノ基含有ビニル単量体、ピリジル基含有ビニル単量体、アルコキシル基含有ビニル単量体、芳香族ビニル単量体などが挙げられる。これらの中でもシアノ基含有ビニル単量体や芳香族ビニル単量体が好ましく、芳香族ビニル単量体がより好ましい。これらの、ジエン系モノマーと共重合可能な単量体は、それぞれ単独で、あるいは2種以上を組み合わせて用いることができる。
  芳香族ビニル単量体としては、例えば、スチレン、α-メチルスチレン、2-メチルスチレン、3-メチルスチレン、4-メチルスチレン、2,4-ジイソプロピルスチレン、2,4-ジメチルスチレン、4-t-ブチルスチレン、5-t-ブチル-2-メチルスチレン、N,N-ジメチルアミノエチルスチレン、N,N-ジエチルアミノエチルスチレンなどが挙げられる。これらのなかでも、スチレンやα-メチルスチレンが特に好ましい。これら芳香族ビニル単量体は、それぞれ単独で、あるいは2種以上を組み合わせて用いることができる。
  共役ジエン系共重合ポリマー中における、ジエン系モノマーと、ジエン系モノマーと共重合可能な単量体との割合は、使用目的に応じて適宜選択すれば良く、「共役ジエン単量体単位/共重合可能な単量体の単位」の重量比で、通常5/95~95/5、好ましくは10/90~90/10、より好ましくは20/80~80/20の範囲である。
  また、共役ジエン系共重合ポリマーは、ランダム共重合ポリマー及びブロック共重合ポリマーのいずれをも用いることができるが、ブロック共重合ポリマーが好ましい。共役ジエン系ブロック共重合ポリマーの結合様式は、2ブロック共重合体、3ブロック共重合体、4ブロック共重合体、及び5ブロック共重合体等、使用目的に応じて適宜選択される。3ブロック共重合体の具体例としては、スチレン-ブタジエン-スチレンブロック共重合ポリマー、スチレン-イソプレン-スチレンブロック共重合ポリマー、α-スチレン-ブタジエン-α-スチレンブロック共重合ポリマーなどが挙げられる。これらのなかでも、スチレン-ブタジン-スチレンブロック共重合ポリマーが好ましい。なお、共役ジエン系共重合ポリマーの製造方法としては、特に限定されず、公知の方法により製造すれば良い。
  本発明においては、共役ジエン系ポリマーとして、上述の共役ジエンホモポリマー、及び共役ジエン系共重合ポリマーを、それぞれ単独で、あるいは2種以上組み合わせて用いることができるが、共役ジエンホモポリマーと共役ジエン系共重合ポリマーとを組み合わせて用いることが好ましい。
  本発明で用いる共役ジエン系ポリマーの共役ジエン部の1,2-ビニル結合量は、特に限定されず、使用目的に応じて適宜選択すれば良いが、通常5モル%以上、好ましくは40モル%以上、より好ましくは60モル%以上、さらに好ましくは80モル%以上である。
  本発明で用いる共役ジエン系ポリマーの分子量は、特に限定されず、使用目的に応じて適宜選択すれば良いが、ゲルパーミエーションクロマトグラフィー(ポリスチレン換算、トルエン溶離液)で測定される重量平均分子量で、通常500~5,000,000、好ましくは1,000~1,000,000の範囲である。
  また、共役ジエン系ポリマーとして、共役ジエンホモポリマーと共役ジエン系共重合ポリマーとを組み合わせて用いる場合における、共役ジエンホモポリマーの分子量は、ゲルパーミエーションクロマトグラフィー(ポリスチレン換算、トルエン溶離液)で測定される重量平均分子量で、通常500~500,000、好ましくは1,000~10,000、より好ましくは1,000~5,000の範囲である。一方、共役ジエン系共重合ポリマーの分子量は、ゲルパーミエーションクロマトグラフィー(ポリスチレン換算、トルエン溶離液)で測定される重量平均分子量で、通常1,000~1,000,000、好ましくは5,000~500,000、より好ましくは10,000~300,000の範囲である。
  さらに、共役ジエンホモポリマーと共役ジエン系共重合ポリマーとを組み合わせて用いる場合における、これらのポリマーの割合は特に限定されず、使用目的に応じて適宜選択すれば良いが、「共役ジエンホモポリマー/共役ジエン系共重合ポリマー」の重量比で、通常5/95~90/10、好ましくは10/90~90/10、より好ましくは30/70~80/20の範囲である。
  (その他の成分)
  本発明の二次電池用シール材には、上述の水添ポリマー、共役ジエン系ポリマーの他に、さらに樹脂改質剤、分散剤、紫外線吸収剤、老化防止剤等の成分が含まれていてもよい。これらは後述の絶縁ガスケットの性能を劣化させず、電解液と反応せず、また、電解液に溶解しないものでなければ特に限られない。
  樹脂改質剤としては、SEBS(スチレン-エチレン-ブチレン-スチレン・ブロックポリマー)、SEPS(スチレン-エチレン-プロピレン-スチレン・ブロックポリマー)等が例示される。
  紫外線吸収剤としては、例えば、ベンゾトリアゾール系紫外線吸収剤、ベゾエート系紫外線吸収剤、ベンゾフェノン系紫外線吸収剤、アクリレート系紫外線吸収剤、金属錯体系紫外線吸収剤、サリチル酸エステル等の有機物、又は微粒子状の酸化亜鉛、酸化セリウム、酸化チタン等の無機物を用いることができる。シール材中の紫外線吸収剤の含有割合は、紫外線による劣化を防ぐ観点から好ましくは0.01~2wt%である。
  老化防止剤としては、酸化防止剤、熱老化防止剤、屈曲亀裂防止剤、オゾン劣化防止剤、などがある。この中でも、より長期間シール性能を維持できる点で、酸化防止剤が好ましく、酸化防止剤の中でも、フェノール系化合物、亜リン酸エステル系化合物が、電解液に溶解しない等電解液に悪影響を及ぼさずに、少量で機能を発揮できる点で、より好ましい。
  (二次電池用シール材)
  本発明の二次電池用シール材は、上述の水添ポリマー、共役ジエン系ポリマー及び必要に応じて配合されるその他の成分を含んでなる。シール材中、水添ポリマーと共役ジエン系ポリマーの合計量は80wt%以上、好ましくは85wt%以上、より好ましくは90wt%以上である。水添ポリマーと共役ジエン系ポリマーとの合計量が少なすぎると得られるシール材層の耐電解液性及びシール性能が低下する。
  また、本発明の二次電池用シール材に含まれる共役ジエン系ポリマーと水添ポリマーとの重量比は、(共役ジエン系ポリマー/水添ポリマー)にて、20/80~80/20、好ましくは30/70~70/30、より好ましくは40/60~60/40である。共役ジエン系ポリマーの比率が多すぎると得られるシール材層の耐電解液性が低下し、共役ジエン系ポリマーの比率が少なすぎると得られるシール材層が硬くなり、シール性能が低下する。
  (シール材組成物)
  本発明の二次電池用シール材組成物は、上述の水添ポリマー、共役ジエン系ポリマー、有機液状物質、及び必要に応じて配合されるその他の成分を含んでなり、上述の二次電池用シール材及び有機液状物質を含むことが好ましい。
  有機液状物質としては、水添ポリマー及び溶解可能なものであれば特に制限されないが、揮発性と乾燥しやすさを考慮して、炭素数5~15の有機溶媒が好ましく、炭素数6~12の有機溶媒がより好ましい。
  有機液状物質としては、n-ヘキサン、ヘプタン、n-オクタン、イソオクタン、n-ノナン、デカン、デカリン、α-ピネン、β-ピネン、δ-ピネン、1-クロロオクタン、クロロデカン、シクロヘキサン、シクロヘプタン、メチルシクロペンタン、2-メチルシクロヘキサン、3-メチルシクロヘキサノン、4-メチルシクロヘキサノン、4-エチルシクロヘキサン、クロロシクロヘキサン、シクロヘキセン、シクロヘプテン、ベンゼン、トルエン、o-キシレン、m-キシレン、p-キシレン、スチレン、クロロベンゼン、o-クロロトルエン、m-クロロトルエン、p-クロロトルエン、エチルベンゼン、プロピルベンゼン、ジイソプロペニルベンゼン、ブチルベンゼン、イソブチルベンゼン、n-アミルベンゼン、クメンなどの置換可炭化水素類;1-ペンタノール、2-ペンタノール、3-ペンタノール、1-ヘキサノール、2-ヘキサノール、3-ヘキサノール、1-オクタノール、2-オクタノール、ベンジルアルコール、4-t-ブチルカテコール、シクロペンタノール、などのアルコール類、2-ペンタノン、2-ヘキサノン、3-ヘキサノン、シクロペンタノン、シクロヘキサノン、シクロヘプタノン、2,6-ジメチル-4-ヘプタノン、4-メチル-2-ペンタノン、イソホロンなどのケトン類;プロピルエーテル、ブチルエーテル、イソブチルエーテル、n-アミルエーテル、イソアミルエーテル、メチルn-アミルエーテル、エチルブチルエーテル、エチルイソブチルエーテル、エチルn-アミルエーテル、エチルイソアミルエーテルなどのエーテル類;ギ酸ブチル、ギ酸ペンチル、酢酸イソプロピル、酢酸n-プロピル、酢酸n-ブチル、酢酸s-ブチル、酢酸t-ブチル、乳酸エチル、乳酸ブチル、安息香酸メチル、安息香酸エチルなどのエステル類;o-トルイジン、m-トルイジン、p-トルイジン、ジメチルアニリン、ピペリジンなどのアミン類;N-メチルピロリドンなどのアミド類;含硫黄化合物類;アジポニトリルなどのニトリル基含有化合物類;フルフラールなどの含酸素複素環化合物;ピリジンなどの含窒素複素環化合物類;エチルセロソルブアセテートなどのセロソルブアセテート類;グリコール類;ジエチレングリコールモノエチルエーテル、ジエチレングリコールジメチルエーテル、ジエチレングリコールモノブチルエーテル、トリエチレングリコールジメチルエーテルなどのエチレングリコールアルキルエーテル類;γ-バレロラクトン、γ-カプロラクトンなどのラクトン類;δ-バレロラクタムなどのラクタム類;などが挙げられる。
  シール材は、有機液状物質中に1~30wt%含まれることが好ましく、5~25wt%含まれることがより好ましい。
  さらに本発明の二次電池用シール材組成物には、必要に応じて着色剤などの添加剤を添加してもよい。添加可能な着色剤としては、電解液と反応せず、また電解液に溶解しないものであるのが望ましく、各種の有機系・無機系の顔料が挙げられる。なかでもカーボンブラック、特にファーネスブラック、チャンネルブラック等の粒径0.1μm以下のカーボンブラックが好ましい。このような着色剤を添加する場合、組成物中で十分均一に溶解または分散させる必要があり、造粒されているものや凝集構造を持ったものを用いる場合は、ボールミル、サンドミルや超音波などで分散させるのがよい。このような着色剤などの添加剤の添加量は、必要に応じ任意の量でよいが、水添ポリマー及び共役ジエン系ポリマーの合計量に対して通常0.01~20重量%、好ましくは0.01~5重量%、より好ましくは0.02~3重量%である。添加剤の添加量が多すぎるとシール材の柔軟性が小さくなり、ひび割れの原因となることがある。
  本発明の二次電池用シール材組成物の調製方法としては、水添ポリマー及び共役ジエン系ポリマーを予め混練したものを、有機溶媒に溶解し、次いで老化防止剤やその他の添加剤を加える方法;水添ポリマー、共役ジエン系ポリマーを順次有機溶媒に添加して溶解し、次いでその他添加剤を加える方法;水添加ポリマーの溶液、共役ジエン系ポリマーの溶液を各々作製し、これらを混合し、次いでその他添加剤を加える方法などが挙げられる。
  (二次電池)
  本発明の二次電池用シール材及び二次電池用シール材組成物を用いる二次電池は、発電要素を収納した金属容器の開口部に装着された絶縁ガスケットと金属容器との間、および/又は絶縁ガスケットと封口体との間に、上述のシール材組成物で形成されたシール材層が設けられてなる。二次電池に用いる金属容器の素材、発電要素、絶縁ガスケットは、一般に使用されているものでよい。この二次電池は、その発電要素を金属容器に収納され密閉されたものである。
  発電要素とは、電解質、正極用および負極用の活物質、セパレーターなどである。電解質としては、全固体電池の場合には固体電解質が用いられ、有機電解液電池の場合には、支持電解質と有機系電解液溶媒とからなる電解質溶液(電解液)が用いられる。
  有機電解液電池において、電解液を構成する支持電解質は、例えば、LiPF6、LiBF4、LiClO4などのリチウム系化合物などのような水と反応して加水分解しやすい化合物が用いられている。また有機電解液溶媒としては、例えば、プロピレンカーボネート(PC)、エチレンカーボネート(EC)、ジエチルカーボネート(DEC)等の可燃性有機化合物が用いられている。絶縁ガスケットとしては、一般に耐電解液性が高いと言われるポリエチレン、ポリプロピレン、エチレン共重合ポリプロピレン等のポリオレフィン樹脂、特にその強度と弾性率のバランスの良さからエチレン共重合ポリプロピレンを用いるのが好ましい。さらに、ポリオレフィン樹脂は、JIS  K7207により測定される熱変形温度が90~200℃、好ましくは90~150℃、より好ましくは95~130℃であるものを用いるのがよい。熱変形温度が高すぎると、常温での曲げ弾性率が高すぎて絶縁ガスケット装着時の変形が起こり、亀裂や割れの原因となることがあり、熱変形温度が低すぎると、高温での絶縁ガスケットの耐性が劣り、密閉性が低下する。
  二次電池のシール材層は、例えば次の手順により形成することができる。まず、シール材組成物を、金属容器表面および/または絶縁ガスケット表面に、エアー駆動の定量ディスペンサー、ローラーポンプ、ギアポンプ等の定量ポンプで所定量を送液し塗布する。塗布後、シール材組成物が片寄らないよう水平を維持した状態で自然乾燥を行い、有機液状物質を除去し薄層を形成する。
  なお、塗布に際しては、定量ポンプを用いる方法に限定されることはなく、少量であれば刷毛を用いて人手で行うことも可能である。また、乾燥に際しては、自然乾燥に代えて、加熱装置を用いた強制乾燥を行ってもよく、この場合には短時間での乾燥が可能となり工業的により適した工程とすることができる。
  例えば、アルミ箔等の基材に対してドクターブレードを用いてキャストし、加熱乾燥させてシール材層のフィルムを得ることができる。このフィルムの180°剥離法により測定されるアルミ箔との剥離強度は、10N/25mm以上であることが好ましい。
  また、得られるシール材層の上述の有機電解液溶媒に対する膨潤度は、用いる有機電解液溶媒の種類によって異なるが、例えば、用いる有機電解液溶媒がEC/DEC=1/2(体積比)またはEC/DEC=1/4(体積比)である場合には、膨潤度が5%以下であることが好ましく、3%以下であることがさらに好ましい。また、抽出量は、0.1wt%以下であることが好ましく、0.07wt%以下であることがさらに好ましい。ここで、抽出量は、シール材層が有機電解液溶媒に溶解した割合を示し、シール材層を有機電解液溶媒に浸漬させる前の乾燥重量及びシール材層を有機電解液溶媒に浸漬させた後に乾燥させた重量を測定し、浸漬前の乾燥重量に対する浸漬後の乾燥重量の減少率によって表される。
  上述の方法で形成されるシール材層の厚さは、金属容器と絶縁ガスケットの大きさにより任意に選択すれば良く、通常0.1μm~1000μmである。層の厚さが不足すると電解液の液漏れや水分の侵入の問題が生じたり、層が切断されてしまう可能性があり、逆に厚いと層形成が困難となることがある。
  本発明の二次電池用シール材及び二次電池用シール材組成物を用いる二次電池としては、液漏れ防ぐ点で有機電解電池が好ましく、充電時に電池内部の圧力が高くなることが液漏れの原因のひとつであるため、液漏れする可能性が高いという点で、リチウムイオン二次電池が好ましい。
  本発明の二次電池用シール材組成物は、電界コンデンサー、電気二重層キャパシタ、リチウムイオンキャパシタなどの有機電解液を用いる電気電子部品にも好適に用いることができる。
  以下に、実施例を挙げて本発明を説明するが、本発明はこれに限定されるものではない。なお、本実施例における部および%は、特記しない限り重量基準である。実施例及び比較例において、剥離強度および耐電解液性の判定は、以下のように行った。
  (剥離強度)
  実施例および比較例において得られたシール材のフィルムとアルミ箔との剥離強度を、180°剥離法により測定した。幅25mmのリボン状に切断した試験片に、粘着剤付きのアルミテープを貼り合せて、引っ張り試験器を用いて剥離強度を測定した。アルミテープとシール材のフィルムとの界面で剥離した場合にはA、シール材のフィルムとアルミ箔との界面で剥離した場合には剥離強度を測定し、表1に示した。
  (耐電解液性)
  実施例および比較例において得られた試験片を有機電解液溶媒に浸漬(-30℃、72時間)し、取り出したフィルムの表面に付着した液滴を除去した後秤量し、乾燥重量から増えた割合を膨潤度とした。また、試験後の試験片を、100℃で24時間真空乾燥した後秤量し、乾燥重量から重量が変化した割合を抽出量とした。有機電解液溶媒としては、極性の高い電解液溶媒A(EC/DEC=1/2(体積比))、極性の低い電解液溶媒B(EC/DEC=1/4(体積比))の2種類の有機電解液溶媒を用いそれぞれ膨潤度、抽出量を測定した。
  (実施例1)
  (1,3-ブタジエン重合体(共役ジエン系ポリマー)の重合)
  10リットルの攪拌機付きオートクレーブにトルエン5000g、ブタジエン810gを加え、十分攪拌した後、ジエチルアルミニウムクロライド0.27mol、塩化クロム・ピリジン錯体0.6mmolを加え、60℃で3時間攪拌しながら重合した。その後、メタノール100mlを加えて重合を停止した。重合停止後、室温まで冷却した後、重合液を取り出した。得られた重合液を水蒸気凝固した後、60℃で48時間真空乾燥して固体状のポリマー780gを得た。得られたポリマーのMwは390,000であった。
  また、13C-NMRスペクトルの結果からこのポリマーのシス体含量は94%であっ
た。
  (水添ブロックポリマーの合成)
  充分に窒素置換された、攪拌装置を備えた反応器に脱水シクロヘキサン550部、脱水スチレン25.0部、n-ジブチルエーテル0.475部を入れ、60℃で攪拌しながらn-ブチルリチウム(15%シクロヘキサン溶液)0.68部を加えて重合を開始した。攪拌しながら60℃で60分反応させた。ガスクロマトグラフィーにより測定したこの時点で重合転化率は99.5%であった。
  次に、脱水イソプレン50.0部を加えそのまま30分攪拌を続けた。この時点で重合転化率は99%であった。
  その後、更に、脱水スチレンを25.0部加え、60分攪拌した。この時点での重合転化率はほぼ100%であった。ここでイソプロピルアルコール0.5部を加えて反応を停止した。得られたブロックポリマーの重量平均分子量(Mw)は61,700、分子量分布(Mw/Mn)は1.05であった。
  次に、上記重合体溶液を、攪拌装置を備えた耐圧反応器に移送し、水素化触媒としてシリカ-アルミナ担持型ニッケル触媒(製品名「T-8400RL」、ズードケミー触媒社製)3.0部及び脱水シクロヘキサン100部を添加して混合した。反応器内部を水素ガスで置換し、さらに溶液を攪拌しながら水素を供給し、温度170℃、圧力4.5MPaにて6時間水素化反応を行った。水素化反応後のブロックポリマーの重量平均分子量(Mw)は65,300、分子量分布(Mw/Mn)は1.06であった。H-NMRで求めた水素化率は99%以上であった。
  (試験片)
  上述のようにして得られた共役ジエン系ポリマー50重量部、水添ブロックポリマー50部及び有機溶媒(キシレン)900部を撹拌翼付きフラスコで50℃に加温しながら混合し、均一な溶液を得た。得られた溶液を、アルミ箔(20μm厚)に、ギャップ200μmのドクターブレードでキャストし、80℃で20分間加熱乾燥させてフィルムを得た。
  (実施例2)
  試験片を得る際に用いるポリマーを共役ジエン系ポリマー35部、水添ブロックポリマー65部とした以外は、実施例1と同様にフィルムを得た。
  (実施例3)
  試験片を得る際に用いるポリマーを共役ジエン系ポリマー65部、水添ブロックポリマー35部とした以外は、実施例1と同様にフィルムを得た。
  (実施例4)
  試験片を得る際に用いるポリマーを共役ジエン系ポリマー40部、水添ブロックポリマー50部およびSEBS(スチレン-エチレン-ブチレン-スチレン・ブロックポリマー)10部とした以外は、実施例1と同様にフィルムを得た。
  (比較例1)
  試験片を得る際に用いるポリマーを共役ジエン系ポリマー15部、水添ブロックポリマー85部とした以外は、実施例1と同様にフィルムを得た。
  (比較例2)
  試験片を得る際に用いるポリマーをSEBS(スチレン-エチレン-ブチレン-スチレン・ブロックポリマー)100部とした以外は、実施例1と同様にフィルムを得た。
  (比較例3)
  試験片を得る際に用いる共役ジエン系ポリマーおよび水添ポリマーに代えて、アスファルト100部を用いた以外は、実施例1と同様にフィルムを得た。
  (比較例4)
  水添ポリマーの製造において、水添時間1.5時間とし、水添率が55%の水添ブロックポリマーを得、試験片を得る際に用いるポリマーを共役ジエン系ポリマー50部および水添率が55%の水添ブロックポリマー50部とした以外は、実施例1と同様にフィルムを得た。

  表1に示すように、共役ジエン系ポリマーと、炭素―炭素二重結合の90%以上が水素化された水添ポリマーとを含み、共役ジエン系ポリマーと水添ポリマーとの重量比が20/80~80/20であって、ジエン系ポリマーと水添ポリマーとの合計量が全体の80wt%以上である場合には、剥離強度および耐電解液性がともに良好であった。
  これに対し、共役ジエン系ポリマーと水添ポリマーとの重量比が前記範囲でない場合(比較例1)、共役ジエン系ポリマー及び水添ポリマーを含まない場合(比較例2,3)及び炭素―炭素二重結合の水素化率が90%に満たない水添ポリマーを用いた場合(比較例4)は、剥離強度及び耐電解液性に劣る結果となった。特に耐電解液性に関しては、剥離強度が低すぎて耐電解液性を評価できない場合(比較例1,2→「ND」)、浸漬試験後の試料の形状維持性が極めて劣っていたために膨潤度が測定できない場合(比較例3)があった。

Claims (3)

  1.   共役ジエン系ポリマーと、炭素―炭素二重結合の90%以上が水素化された水添ポリマーとを含み、前記共役ジエン系ポリマーと前記水添ポリマーとの重量比が、(共役ジエン系ポリマー/水添ポリマー)にて20/80~80/20であって、前記ジエン系ポリマーと前記水添ポリマーとの合計量が全体の80wt%以上であることを特徴とする二次電池用シール材。
  2.   前記水添ポリマーは、スチレン及びジエン系モノマーのブロック共重合体を水素化してなるポリマーであることを特徴とする請求項1記載の二次電池用シール材。
  3.   請求項1または2記載の二次電池用シール材と、有機液状物質とを含み、
      前記有機液状物質に対して前記二次電池用シール材が1~30wt%配合されることを特徴とする二次電池用シール材組成物。
