Description

유기 고분자 박막 증착 방법 및 이를 이용한 봉지막 제조 방법
본 발명은 유기 고분자 박막 제조 방법에 관한 것으로 더욱 상세하게는 유-무기 복합막 제조에 있어서 용매를 사용하지 않고 고분자 박막으로 형성시키는 방법에 관한 것이다.
최근 차세대 디스플레이로 각광받고 있는 유기 전계 발광 소자(Organic Light Emitting Diode: OLED)는 기존 액정 표시 장치와는 달리 발광을 위하여 별도 광원을 필요로 하지 않으므로 두께 및 무게를 최소화 할 수 있는 장점을 가지고 있다. 그러나 이러한 OLED 를 포함하여 유기물을 사용하는 소자는 대기 중 기체들, 특히 수분 또는 산소에 매우 취약하고, 열에 대해서도 내구성이 약하여 철처한 봉지 공정이 요구된다. 적절한 봉지 공정이 수반되지 않는 경우, 소자 수명이 급격하게 저하되고, 소자 내 흑점(dark spot)이 형성되어 제품의 결함으로 이어질 수 있다. 반대로 소자 제작 과정에서 적절한 봉지 공정을 적용할 수 있다면, 소자의 신뢰성을 확보할 수 있고 고품질 소자 생산이 가능해 질 수 있다.
통상적으로 이러한 봉지 과정으로서 크게 두 종류의 방식이 사용되고 있다. 첫째는 유리나 금속의 덮개 내에 흡습제(getter)를 부착한 후, 이를 낮은 투수성을 갖는 접착제를 이용하여 소자에 부착하는 덮개 방식이 그것이다. 다른 하나는 여러 종류의 막을 적층하여 이를 OLED 소자에 부착하거나, OLED 소자 위에 직접 막을 증착하는 박막 방식이 있다.
이 중 박막 방식에서 사용되는 막은 우수한 산소 차단 및 수증기 차단 특성을 갖는 물질(SiOx, SiNx, SiOxNy 및 AlxOy)들이 주로 사용되고, 증착을 위하여 화학 기상 증착(CVD) 방법, 플라즈마 촉진 화학증착(PECVD) 방법 또는 원자층 증착(ALD) 방법을 이용한다.
그러나 이러한 증착법을 통해 얻은 단독 무기층 봉지 층은 대기 중의 기체로부터 소자를 보호하는데 충분치 못하여 투습률( Water Vapor Transmittance Rate: WVTR) 및 투산소율(Oxygen Transmittance Rate: OTR)을 낮추는 데는 한계가 있다.
따라서 무기막의 단일막으로 존치시키기 보다는, 적어도 5회 이상의 반복적 유-무기막이 적층된 방지막이 주로 제안되고 있다. 다만, 종래의 유-무기 복합막 제조 방법은 균일한 박막을 형성시키는데 한계가 있고, 계면간 접착력이 약해 여전히 문제점이 존재하였다.
이에 본 발명자들은 소자 손상을 최소화 하는 동시에, 보다 효과적이고 저 비용으로 달성 가능한 봉지 공정을 개발하고자 예의 노력한 결과 공정이 단순하면서도 수분 및 산소 차단이 우수하며, 소자의 손상을 최소화 할 수 있는, 유-무기 복합막을 포함하는 봉지막 제조 방법을 개발하고 본 발명을 완성하였다.
본 발명의 목적은 효율적인 유기 고분자 박막 증착 방법 및 이를 이용한 봉지막 제조 방법을 제공하는 것이다.
본 발명의 다른 목적은 기상조건에서 봉지막 제조 방법에 있어서, 반응기 내 봉지막을 구성하는 무기막 상에 단량체 및 개시제를 제공하고, 열을 주입하여 무기막 상에 유기 고분자 박막을 형성시킴으로써 용매의 사용 없이 봉지막을 제조하는 방법을 제공하는 것이다.
상기와 같은 목적을 달성하기 위한 하나의 양태로서 본 발명은 유기 고분자 박막을 포함하는 봉지막 제조방법에 관한 것이다.
본 발명의‘봉지막(encapsulation film)’기판을 외부 환경으로부터 보호하기 위해 형성되며, 상기 봉지막은 유기 고분자 박막과 무기 박막 보호층을 보함하는 유-무기 복합막으로 구성되어 있다. 상기 유-무기 복합막은 유기 고분자 보호막과 무기 박막 보호층이 상하 적층 구조를 갖는다. 유-무기 복합막으로 구성된 봉지층은 유기 고분자 보호층과 무기 박막층의 상하 관계가 바뀌거나 유기-무기 층이 쌍을 이루어 다수 개의 층으로 적층되는 구조로 구성될 수 있고, 이와 같은 구성으로 외부 수분 및/또는 산소의 투과를 효과적으로 차단할 수 있다.
본 발명의 실시예들에서 개시하는 방법은 상기 적층 구조의 유-무기 복합막 중 유기 고분자 박막을 제조하는 방법에 관한 것으로서, 상기 방법은 기상조건에서 반응기 내 상기 봉지막을 구성하는 무기막 상에 단량체를 제공하는 단계, 상기 반응기 내 개시제를 제공하는 단계, 상기 개시제를 열분해하여 유리 라디칼(free radical)을 형성하는 단계, 및 상기 유리 라디칼을 이용하여 상기 단량체를 활성화시킴으로써 상기 무기막 상에 고분자 박막을 형성하는 단계를 포함하되, 상기 봉지막은 유-무기 복합막이고, 상기 단계들에서는 용매를 사용하지 않는 것을 특징으로 하여 유-무기 복합막으로 이루어진 봉지막을 제조할 수 있게 된다.
본 발명의 방법에 의해 형성되는 유기 고분자 박막의 각 층 두께는 1μm 이하이며, 이에 의해 형성되는 전체 유-무기 복합막의 두께는 10um, 바람직하게는 2um 이하로 형성될 수 있다.
본 발명의 실시예들에서,‘단량체(monomer)’란 유기 고분자 박막 형성을 위해 사용될 수 있는 단위체를 의미하고, 봉지막의 구성 성분으로서 외부 수분, 산소 투과를 차단할 수 있는 성질을 가진 유기물이면, 이에 제한되지 않는다. 단량체의 예로써 PMA(propargyl methacrylate), GMA(glycidyl methacrylate), PFM(pentafluorophenyl methacrylate), FMA(furfuryl methacrylate), HEMA(hydroxyethyl methacrylate), VP(vinyl pyrrolidone), DMAMS(dimethylaminomethyl styrene), CHMA(cyclohexyl methacrylate), PFA(perfluorodecyl acrylate), V3D3 (trivinyltrimethyl cyclotrisiloxane), AS(4-aminostyrene), NIPAAm(N-isopropylacrylaminde), MA-alt-St(maleic anhydride-alt-styrene), MAA-co-EA(methacrylic acid-co-ethyl acrylate), EGDMA(ethyleneglycol dimethacrylate), DVB(divinylbenzene), DEGDVE(di(ethyleneglycol)di(vinyl ether 등이 있으나, 상기 예에 국한되는 것은 아니다.
상기 단량체들은 본 발명의 방법에서 고분자 박막을 형성할 수 있는 화합물들로, 당업자가 목적하는 바에 따라 화학적 반응 특성, 작용기의 특성 등을 적절하게 선택하여 유기 고분자 박막의 구성 물질로 사용할 수 있다(표 1 참조).

본 발명의 실시예들에서 사용되는 ‘개시제(initiator)’란 본 발명의 공정에서 단량체들이 고분자를 형성할 수 있도록 첫 반응의 활성화를 유도하는 물질이다. 개시제는 단량체가 열분해되는 온도보다 낮은 온도에서 열분해 되어 유리 라디칼(free radical)을 형성할 수 있는 물질이 바람직하다. 다음 표 2는 본 발명의 실시예들에서 사용될 수 있는 개시제들의 일례를 나타낸다.

표 2를 참조하면, 개시제는 TBPO(t-butylperoxide) 또는 Benzophenone 등이 있으나, 상기 예에 의해 본 발명의 방법에서 사용될 수 있는 개시제의 종류가 제한되는 것은 아니다. 상기 단량체와 개시제는 당업자의 선택에서 따라 반응기 내 순차적으로 제공될 수 있고, 동시에 적용될 수도 있다.
본 발명의 고분자 박막을 제공하기 위한 열은 본 발명이 속하는 분야에 통상의 지식을 가진 자(이하 ‘당업자’)가 기상 조건에서 제공할 수 있는 통상의 방법으로 제공되는 열이면 제한되지 않는다. 바람직하게 본 발명의 열 제공은 필라멘트를 통해 이루어 질 수 있다. 바람직하게 제공되는 열의 범위는 200℃ 내지 250℃ 일 수 있다. 본 발명의 실시예에서는 기화된 단량체 및 개시제가 존재하는 진공 챔버 환경에서 220℃로 가열된 텅스텐 필라멘트에 의해 열이 제공됨으로써 기판 상에 유기 고분자 박막을 형성시켰다.
본 공정에 의하면 기판 온도는 상온에서도 가능하며, 종이, 옷감 등 연약한 기판에서도 적용이 가능하며, 또한 여타 플렉서블 디스플레이 기판에서도 사용이 가능하다.
본 발명의 방법은 화학 기상 증착법(Chemical Vapor Deposition: CVD)을 변형 및 응용하여 본 발명자들이 유-무기 복합막의 제조 시 유기 고분자 박막의 제조에 적용할 수 있도록 고안한 방법이다.
화학 기상 증착법은 목적하는 재료를 기판 상에 증착시키는 방법인 박막 증착(thin film deposition) 공정 중 하나로서, 박막 증착 공정은 크게 물리적 증착(physical vapor deposition, PVD)과 화학 기상 증착(chemical vapor deposition, CVD)로 구분된다.
PVD 방법은 화학 반응을 수반하지 않는 증착 기술로서 주로 금속 박막 증착에 사용되며, 이에는 진공 증착 방법(vacuum evaporation)과 스퍼터링 방법(sputtering) 등이 있다. 반면 CVD 방법은 화학 반응을 수반하는 증착 기술로, 반응을 유도하기 위해 용매가 필요하며 극한(harsh) 조건하에서 수행되어야 하므로 무기물의 증착에 이용되어 왔다.
CVD 공정들은 모두 반응기 내에서 매우 복잡한 과정을 통해 진행되고, 반응기 내 유체 흐름, 물질 전달 등이 복합적으로 작용하여 증착되는 박막의 특성을 결정한다. 따라서 공급되는 물질의 화학적 반응 특성 및 반응기의 구조도 박막 형성에 중요한 변수로 작용할 수 있다. 본 발명은 이러한 복잡한 공정을 유기 고분자 박막을 증착하는데 적절한 단량체의 종류 및 조건을 결정함으로써 본 발명의 방법에 의해 유기 고분자 박막의 증착을 가능하게 하였다.
즉 본 발명은 기존에 무기막 제조에만 사용하던 방법을 유기막 제조에 가능하게 하였을 뿐만 아니라, 이로 인해 기존 유-무기 복합막 제작 시 반복해야 했던 진공-상압-진공-상압의 순환을 생략하고 단일 진공 공정 내에서 한 번에 유-무기 복합막 제작을 가능하게 함으로써 공정의 불편함을 해소하였다. 이밖에 유기전계소자상에서 사용되는 경우 별도의 용매를 사용하지 않아 용매 사용으로 인한 유기 전계 소자의 손상을 없앨 수 있고, 고분자 박막 적층이 용이하며, 고분자 박막 순도가 매우 높아 유기 전계 소자의 열화(degradation)에 영향을 미치지 않을 수 있다.
또한 일반적인 CVD 공정은 목적하는 화학반응을 유도하기 위하여 낮게는 500℃ 높게는 1000℃를 상회하는 고온을 요구함에 반해, 본 발명의 방법을 이용하는 경우 유기물의 반응은 상온에서도 가능하므로 200℃ 내지 300℃ 정도의 저온 조건에서도 목적하는 고분자 박막을 용이하게 제조할 수 있는 방법이다.
본 발명은 증착 방법이 상이한 유기막 및 무기막을 증착시키는 과정에서 수행하여야 하는 압력 및 기온의 조건 변화를 최소화하여 종래보다 간편한 방법으로 유-무기 복합막을 제조할 수 있다. 기판상에는 유기 EL 등이 형성되어 있는데, 고열의 공정을 통하여 봉지막을 증착하는 경우에는 이러한 기판에 손상이 가해질 수 있다. 본 발명의 방법에 의하면 저온 조건에서 고분자박막의 형성이 가능한 바, 기판의 온도가 10℃ 내지 50℃ 정도에 해당하여 기판의 손상을 최소화할 수 있다.
또한 본 발명의 방법은 기상 증착 공정인 바, 용매, 특히 유기 용매를 사용하지 않고 기상 조건에서 단량체와 개시제로 목적하는 고분자 박막을 증착시킬 수 있어, 하부에 기판을 포함하는 경우라도 용매로 인한 기판의 손상 우려를 배재시킬 수 있다.
본 발명에 따른 봉지막 제조 방법은 단순 무기막 상에서만 국한되어 적용되는 것은 아니다. 본 발명에 따른 유기 고분자 증착 방법은 무기 박막 상에 뿐만 아니라, 통상적인 기판 상에 구현될 수 있다.
본 발명의 방법을 이용하여 기상조건에서 유기 전계 발광 소자 기판 상에 유기 고분자 박막을 증착시키기 위해서는, 반응기 내 상기 유기 전계 발광 소자 기판 상에 단량체를 제공하는 단계, 상기 반응기 내 개시제를 제공하는 단계, 및 상기 반응기 내 상기 개시제를 열분해하여 상기 단량체를 활성화시킴으로써 중합시키기 위해 열을 제공하는 단계를 포함하여 이루어 질 수 있으며 상기 단계들에서는 용매를 사용하지 않고 유기 전계 발광 소자 기판 상에 유기 고분자 박막을 증착시킬 수 있다.
상기 방법이 적용될 수 있는 기판의 예로써, 유연성 기판(flexible substrate), 유리 기판(glass substrate) 상에 사용될 수 있는데, 상기 유연성 기판으로는 폴리에틸렌테레프탈레이트(PET), 폴리메틸메타크릴레이트(PMMA), 폴리카보네이트(PC), 폴리에틸렌설폰(PES) 등이 사용될 수 있으며, 그 위에 구현되는 유기 전계 소자는 당해 분야에 통상적인 유기물로 구성된 소자라면 어느 것이나 적용이 가능하고, 대표적인 예로 OLED(organic light-emitting diode), 유기 태양 전지(Organic Photovoltaic Cells: oPVs), 유기 박막트랜지스터(Organic Thin Film Transistors: oTFTs) 등이 있으나 이에 제한되는 것은 아니며, 그 밖의 다른 형태의 다양한 유기 전자 제품에도 적용 가능하다.
본 발명의 방법을 사용하는 경우 유-무기 복합막으로 구성된 봉지막 제조에 있어서 단일한 진공 조건 내에서 기상 증착 공정으로 유기막 형성을 가능하게 하여 진공-상압-진공-상압과 같은 번거로운 공정 조건의 변화 없이 단순화된 공정으로 빠른 시간에 고효율로 유-무기 복합막으로 구성된 봉지막을 제조할 수 있다.
또한 유기 전계 소자 상에 사용되는 경우 별도의 용매를 사용하지 않는 조건으로 용매 사용으로 인한 유기 전계 소자의 손상을 없앨 수 있고, 고분자 박막 적층이 용이하며, 고분자 박막 순도가 매우 높아 유기 전계 소자의 열화(degradation)에 영향을 미치지 않을 수 있다.

상기와 같은 목적을 달성하기 위한 하나의 양태로서 본 발명은 유기 고분자 박막을 포함하는 봉지막 제조방법에 관한 것이다.
본 발명의‘봉지막(encapsulation film)’기판을 외부 환경으로부터 보호하기 위해 형성되며, 상기 봉지막은 유기 고분자 박막과 무기 박막 보호층을 보함하는 유-무기 복합막으로 구성되어 있다. 상기 유-무기 복합막은 유기 고분자 보호막과 무기 박막 보호층이 상하 적층 구조를 갖는다. 유-무기 복합막으로 구성된 봉지층은 유기 고분자 보호층과 무기 박막층의 상하 관계가 바뀌거나 유기-무기 층이 쌍을 이루어 다수 개의 층으로 적층되는 구조로 구성될 수 있고, 이와 같은 구성으로 외부 수분 및/또는 산소의 투과를 효과적으로 차단할 수 있다.
본 발명의 실시예들에서 개시하는 방법은 상기 적층 구조의 유-무기 복합막 중 유기 고분자 박막을 제조하는 방법에 관한 것으로서, 상기 방법은 기상조건에서 반응기 내 상기 봉지막을 구성하는 무기막 상에 단량체를 제공하는 단계, 상기 반응기 내 개시제를 제공하는 단계, 상기 개시제를 열분해하여 유리 라디칼(free radical)을 형성하는 단계, 및 상기 유리 라디칼을 이용하여 상기 단량체를 활성화시킴으로써 상기 무기막 상에 고분자 박막을 형성하는 단계를 포함하되, 상기 봉지막은 유-무기 복합막이고, 상기 단계들에서는 용매를 사용하지 않는 것을 특징으로 하여 유-무기 복합막으로 이루어진 봉지막을 제조할 수 있게 된다.
본 발명의 방법에 의해 형성되는 유기 고분자 박막의 각 층 두께는 1μm 이하이며, 이에 의해 형성되는 전체 유-무기 복합막의 두께는 10um, 바람직하게는 2um 이하로 형성될 수 있다.

상기 단량체들은 본 발명의 방법에서 고분자 박막을 형성할 수 있는 화합물들로, 당업자가 목적하는 바에 따라 화학적 반응 특성, 작용기의 특성 등을 적절하게 선택하여 유기 고분자 박막의 구성 물질로 사용할 수 있다(표 1 참조).

본 발명의 실시예들에서 사용되는 ‘개시제(initiator)’란 본 발명의 공정에서 단량체들이 고분자를 형성할 수 있도록 첫 반응의 활성화를 유도하는 물질이다. 개시제는 단량체가 열분해되는 온도보다 낮은 온도에서 열분해 되어 유리 라디칼(free radical)을 형성할 수 있는 물질이 바람직하다. 다음 표 2는 본 발명의 실시예들에서 사용될 수 있는 개시제들의 일례를 나타낸다.

표 2를 참조하면, 개시제는 TBPO(t-butylperoxide) 또는 Benzophenone 등이 있으나, 상기 예에 의해 본 발명의 방법에서 사용될 수 있는 개시제의 종류가 제한되는 것은 아니다. 상기 단량체와 개시제는 당업자의 선택에서 따라 반응기 내 순차적으로 제공될 수 있고, 동시에 적용될 수도 있다.
본 발명의 고분자 박막을 제공하기 위한 열은 본 발명이 속하는 분야에 통상의 지식을 가진 자(이하 ‘당업자’)가 기상 조건에서 제공할 수 있는 통상의 방법으로 제공되는 열이면 제한되지 않는다. 바람직하게 본 발명의 열 제공은 필라멘트를 통해 이루어 질 수 있다. 바람직하게 제공되는 열의 범위는 200℃ 내지 250℃ 일 수 있다. 본 발명의 실시예에서는 기화된 단량체 및 개시제가 존재하는 진공 챔버 환경에서 220℃로 가열된 텅스텐 필라멘트에 의해 열이 제공됨으로써 기판 상에 유기 고분자 박막을 형성시켰다.
본 공정에 의하면 기판 온도는 상온에서도 가능하며, 종이, 옷감 등 연약한 기판에서도 적용이 가능하며, 또한 여타 플렉서블 디스플레이 기판에서도 사용이 가능하다.
본 발명의 방법은 화학 기상 증착법(Chemical Vapor Deposition: CVD)을 변형 및 응용하여 본 발명자들이 유-무기 복합막의 제조 시 유기 고분자 박막의 제조에 적용할 수 있도록 고안한 방법이다.
화학 기상 증착법은 목적하는 재료를 기판 상에 증착시키는 방법인 박막 증착(thin film deposition) 공정 중 하나로서, 박막 증착 공정은 크게 물리적 증착(physical vapor deposition, PVD)과 화학 기상 증착(chemical vapor deposition, CVD)로 구분된다.
PVD 방법은 화학 반응을 수반하지 않는 증착 기술로서 주로 금속 박막 증착에 사용되며, 이에는 진공 증착 방법(vacuum evaporation)과 스퍼터링 방법(sputtering) 등이 있다. 반면 CVD 방법은 화학 반응을 수반하는 증착 기술로, 반응을 유도하기 위해 용매가 필요하며 극한(harsh) 조건하에서 수행되어야 하므로 무기물의 증착에 이용되어 왔다.
CVD 공정들은 모두 반응기 내에서 매우 복잡한 과정을 통해 진행되고, 반응기 내 유체 흐름, 물질 전달 등이 복합적으로 작용하여 증착되는 박막의 특성을 결정한다. 따라서 공급되는 물질의 화학적 반응 특성 및 반응기의 구조도 박막 형성에 중요한 변수로 작용할 수 있다. 본 발명은 이러한 복잡한 공정을 유기 고분자 박막을 증착하는데 적절한 단량체의 종류 및 조건을 결정함으로써 본 발명의 방법에 의해 유기 고분자 박막의 증착을 가능하게 하였다.
즉 본 발명은 기존에 무기막 제조에만 사용하던 방법을 유기막 제조에 가능하게 하였을 뿐만 아니라, 이로 인해 기존 유-무기 복합막 제작 시 반복해야 했던 진공-상압-진공-상압의 순환을 생략하고 단일 진공 공정 내에서 한 번에 유-무기 복합막 제작을 가능하게 함으로써 공정의 불편함을 해소하였다. 이밖에 유기전계소자상에서 사용되는 경우 별도의 용매를 사용하지 않아 용매 사용으로 인한 유기 전계 소자의 손상을 없앨 수 있고, 고분자 박막 적층이 용이하며, 고분자 박막 순도가 매우 높아 유기 전계 소자의 열화(degradation)에 영향을 미치지 않을 수 있다.
또한 일반적인 CVD 공정은 목적하는 화학반응을 유도하기 위하여 낮게는 500℃ 높게는 1000℃를 상회하는 고온을 요구함에 반해, 본 발명의 방법을 이용하는 경우 유기물의 반응은 상온에서도 가능하므로 200℃ 내지 300℃ 정도의 저온 조건에서도 목적하는 고분자 박막을 용이하게 제조할 수 있는 방법이다.
본 발명은 증착 방법이 상이한 유기막 및 무기막을 증착시키는 과정에서 수행하여야 하는 압력 및 기온의 조건 변화를 최소화하여 종래보다 간편한 방법으로 유-무기 복합막을 제조할 수 있다. 기판상에는 유기 EL 등이 형성되어 있는데, 고열의 공정을 통하여 봉지막을 증착하는 경우에는 이러한 기판에 손상이 가해질 수 있다. 본 발명의 방법에 의하면 저온 조건에서 고분자박막의 형성이 가능한 바, 기판의 온도가 10℃ 내지 50℃ 정도에 해당하여 기판의 손상을 최소화할 수 있다.
또한 본 발명의 방법은 기상 증착 공정인 바, 용매, 특히 유기 용매를 사용하지 않고 기상 조건에서 단량체와 개시제로 목적하는 고분자 박막을 증착시킬 수 있어, 하부에 기판을 포함하는 경우라도 용매로 인한 기판의 손상 우려를 배재시킬 수 있다.
본 발명에 따른 봉지막 제조 방법은 단순 무기막 상에서만 국한되어 적용되는 것은 아니다. 본 발명에 따른 유기 고분자 증착 방법은 무기 박막 상에 뿐만 아니라, 통상적인 기판 상에 구현될 수 있다.
본 발명의 방법을 이용하여 기상조건에서 유기 전계 발광 소자 기판 상에 유기 고분자 박막을 증착시키기 위해서는, 반응기 내 상기 유기 전계 발광 소자 기판 상에 단량체를 제공하는 단계, 상기 반응기 내 개시제를 제공하는 단계, 및 상기 반응기 내 상기 개시제를 열분해하여 상기 단량체를 활성화시킴으로써 중합시키기 위해 열을 제공하는 단계를 포함하여 이루어 질 수 있으며 상기 단계들에서는 용매를 사용하지 않고 유기 전계 발광 소자 기판 상에 유기 고분자 박막을 증착시킬 수 있다.
상기 방법이 적용될 수 있는 기판의 예로써, 유연성 기판(flexible substrate), 유리 기판(glass substrate) 상에 사용될 수 있는데, 상기 유연성 기판으로는 폴리에틸렌테레프탈레이트(PET), 폴리메틸메타크릴레이트(PMMA), 폴리카보네이트(PC), 폴리에틸렌설폰(PES) 등이 사용될 수 있으며, 그 위에 구현되는 유기 전계 소자는 당해 분야에 통상적인 유기물로 구성된 소자라면 어느 것이나 적용이 가능하고, 대표적인 예로 OLED(organic light-emitting diode), 유기 태양 전지(Organic Photovoltaic Cells: oPVs), 유기 박막트랜지스터(Organic Thin Film Transistors: oTFTs) 등이 있으나 이에 제한되는 것은 아니며, 그 밖의 다른 형태의 다양한 유기 전자 제품에도 적용 가능하다.
본 방법을 통해 유-무기 복합막을 포함하는 봉지층을 제조하는 경우, 기상 조건에서 모든 반응을 수행할 수 있어, 유기 용매 사용을 배제할 수 있고, 이에 따라 하부 기판의 용매에 의한 손상 위험을 제거할 수 있다.
일반적으로 고분자 물질은 분자량이 높은 관계로 비휘발성을 띠어, 일반적인 화학 기상 증착 방법을 적용할 수 없다. 그러나 본 발명에서와 같이, 휘발성을 가진 단량체를 기화하여 고분자 중합 반응 및 성막 공정을 동시에 수행하는 기상 중합 반응을 유도하는 경우, 유기 용매 없이도 소자 상부에 고분자 박막을 형성할 수 있다.
본 발명의 방법은 무기 박막을 가진 기판 상부에 고분자 물질의 증착을 가능하게 한다. 구체적으로 화학 기상 증착 공정에 개시제를 사용하여, 이를 유리 라디칼(free radical)을 형성시키고, 이를 이용하여 고분자의 연쇄 중합 반응을 유도하게 된다.
종래 유기 고분자 중합을 위해 사용되는 유기 용매는 제조 공정 후 모두 제거되어야 하는데, 이 과정에서 잔류 용매로 인해 박막 내 불순물들이 잔존할 수 있고, 이로 인해 박막의 물성에 영향을 미칠 수 있다. 그러나, 본 발명의 방법을 이용하는 경우, 유기 고분자 박막의 순도를 크게 개선시킬 수 있다. 예를 들어, 본 발명의 방법을 이용하여 기판 상에 박막을 형성시킬 때, 유기 용매를 사용하지 않아 기판 내 유기용매가 유입되거나 기판 상에 불순물로 잔존하게 되는 위험으로부터 벗어날 수 있다.
또한 본 발명의 방법은 개시제 및 단량체를 기화하는 방법으로 수행되는 바, 과정 자체가 증류 역할을 수행하여 보다 높은 순도의 반응물로 고분자 박막을 형성할 수 있다.
본 발명의 유기 고분자 박막 제조 방법에서 개시제를 유리 라디칼화 하는 반응에 사용되는 온도는 기상 반응기 필라멘트로부터 가해진 열만으로 충분하다. 따라서, 본 발명의 실시예들에서 사용되는 공정들은 낮은 전력으로도 충분히 수행될 수 있다. 아울러 기상 반응기의 반응 압력은 50 내지 2000 mTorr 범위인 바, 엄격한 고진공 조건이 필요하지 않고, 따라서 고진공 펌프가 아닌 단순 로터리 펌프만으로도 공정을 수행할 수 있다.
공정을 통해 얻은 고분자 박막의 물성은 개시제를 포함하는 화학 기상 증착법(iCVD)의 공정 변수를 제어함으로써 쉽게 조절할 수 있다. 즉, 공정 압력, 시간, 온도, 개시제 및 단량체의 유량, 필라멘트 온도 등을 목적하는 바에 따라 당업자가 조절함으로써 고분자 박막의 분자량, 목적하는 박막의 두께, 조성, 증착 속도 등과 같은 물성 조절이 가능하다.
본 발명의‘개시제’는 반응기에서 열의 공급에 의해 분해되어 유리 라디칼(free radical)을 형성하는 물질로서 단량체를 활성화시킬 수 있는 물질이면 특별히 한정되지 않는다. 바람직하게 개시제는 과산화물일 수 있으며, 예로써 개시제는 TBPO(tert-butyl peroxide, 터트-부틸 페록사이드)일 수 있다. TBPO는 약 110℃의 끓는점을 같는 휘발성 물질로서 150℃ 전후에서 열분해를 하는 물질이다. 한편 개시제 부가량은 통상의 중합 반응에 필요한 양으로 당업계게 공지되어 있는 양을 첨가할 수 있으며, 예를 들어 0.5 내지 5mol%로 첨가될 수 있으나, 상기 범위에 한정되지 않고 상기 범위보다 많거나 적을 수 있다.
본 발명의 ‘단량체’는 화학 기상 증착법에서 휘발성을 가지며, 개시제에 의해 활설화 될 수 있는 물질이다. 감압 및 승온 상태에서 기화될 수 있으며, 바람직하게 본 발명의 단량체는 글리시딜 메타크릴레이트(Glycidyl methacrylate, GMA)일 수 있다.
바람직한 양태로서, 본 발명의 반응기 내 고온 필라멘트를 200℃ 내지 250℃로 유지하면 기상 반응을 유도할 수 있는데, 상기 필라멘트의 온도는 TBPO 열분해에 있어서는 충분히 높은 온도이나, 다른 단량체를 포함한 대부분 유기물은 열분해 되지 않는 온도로서, 다양한 종류의 단량체들이 화학적 손상 없이 고분자 박막으로 전환될 수 있다.
[실시예]
먼저, 무기층으로 이루어진 박막을 최상층으로 하는 기판(상기 무기층으로 이루어진 박막은 그 하부에 발광 소자가 증착된 기판을 포함할 수 있으며, 본 발명의 실시예에서는 OLED 소자가 포함된 기판으로 실시하였다)을 서셉터(susceptor)에 상기 기판을 장착한 상태로 진공 챔버(chamber)에 투입하였다. 기화된 단량체 및 개시제를 1.75 내지 2.95 sccm(cm3/min)의 챔버 내에 흘려 보냈다. 220 ℃로 가열된 텅스텐 필라멘트에 의해 중합 반응이 개시시키고, 중합 반응시 200 m torr의 압력을 유지하였다. 중합 반응에 의해 상기 기판상에 200 nm의 두께로 폴리 글리시딜 메타크릴레이트(Poly glycidyl methacrylate, PGMA)인 유기 고분자 박막층이 형성됨을 확인하였다.
도 2는 본 발명의 방법에 의해 형성된 유-무기 복합막을 포함하는 봉지막의 개략도로서, 기판(10) 상에 유기 고분자 보호층(20) 및 무기 박막층(30)이 유-무기 복합막(100)을 이루어 복층의 구조로 적층될 수 있음을 보여주고 있다.
도 3은 본 발명의 유-무기 복합막으로 구성된 봉지막의 제조 방법 중 유기 고분자 박막 증착시 일어나는 개시제의 열분해 및 단량체의 활성화를 나타내는 개략도이다. I는 개시제(initiator), M은 단량체(monomer), R은 유리 라디칼(free radical)을 의미하며, P는 유리 라디칼과 단량체의 중합이 일어났음을 의미한다. 개시제의 열분해에 의해 유리 라디칼이 형성되면 유리 라디칼이 단량체를 활성화시켜 이후 주변 단량체들의 중합을 유도하게 되고, 이 반응이 계속되어 유기 고분자 박막을 형성하게 된다.
도 4는 본 발명의 일실시예에 따른 유-무기 복합막을 포함하는 봉지막 제조 공정의 흐름도이다. 본 발명의 일실시예에 따른 봉지막 제조 방법에 있어서, 가장 먼저 유기 고분자막을 증착하려는 무기막 또는 기판 상에 단량체 및 개시제를 도포한다. 이 때 개시제TBPO(tert-butyl peroxide)와 같은 물질를 사용할 수 있다. 그 후, 필라멘트를 통해 열을 제공하여 개시제를 열분해 함으로써 라디칼을 생성하도록 한다. 상기 라디칼은 기화된 단량체와 연쇄 중합하여 고분자 물질을 생성하고, 이에 의해 무기막 또는 기판 상에 유기 고분자박막층을 형성시킬 수 있다.
이상과 같이 본 발명은 한정된 실시예와 도면에 의해 설명되었으나, 본 발명은 상기의 실시예에 한정되는 것은 아니며, 본 발명이 속하는 분야에서 통상의 지식을 가진 자라면 이러한 기재로부터 다양한 수정 및 변형이 가능함은 자명하다. 따라서, 본 발명의 범위는 설명된 실시예에 국한되어 정해져서는 아니 되며, 후술하는 특허청구범위뿐 아니라 이 특허청구범위와 균등한 것들에 의해 정해져야 한다.
본 발명의 일실시예에 의하면, 기상조건에서 봉지막을 제조하는 방법에 있어서, 반응기 내 상기 봉지막을 구성하는 무기막 상에 단량체를 제공하는 단계, 상기 반응기 내 개시제를 제공하는 단계, 상기 개시제를 열분해하여 유리 라디칼(free radical)을 형성하는 단계 및 상기 유리 라디칼을 이용하여 상기 단량체를 활성화시킴으로써 상기 무기막 상에 유기 고분자 박막을 형성하는 단계를 포함하되, 상기 봉지막은 유-무기 복합막이고, 상기 단계들에서는 용매를 사용하지 않으며,상기 무기막을 형성하는 고정 및 상기 유기 고분자 박막을 형성하는 단계는 단일 진공 공정에서 이루어지는 봉지막 제조방법이 제공된다.

Claims (9)

  1. 기상조건에서 봉지막을 제조하는 방법에 있어서,
    반응기 내 상기 봉지막을 구성하는 무기막 상에 단량체를 제공하는 단계;
    상기 반응기 내 개시제를 제공하는 단계;
    상기 개시제를 열분해하여 유리 라디칼(free radical)을 형성하는 단계; 및
    상기 유리 라디칼을 이용하여 상기 단량체를 활성화시킴으로써 상기 무기막 상에 유기 고분자 박막을 형성하는 단계를 포함하되,
    상기 봉지막은 유-무기 복합막이고,
    상기 단계들에서는 용매를 사용하지 않으며,
    상기 무기막을 형성하는 고정 및 상기 유기 고분자 박막을 형성하는 단계는 단일 진공 공정에서 이루어지는 것을 특징으로 하는, 봉지막 제조 방법.
  2. 제1항에 있어서, 상기 개시제는 TBPO(tert-butyl peroxide)인 봉지막 제조 방법.
  3. 제1항에 있어서, 상기 단량체는 글리시딜 메타크릴레이트 (poly glycidyl methacrylate)인 봉지막 제조 방법.
  4. 제1항에 있어서, 상기 열은 200℃ 내지 300℃이며, 상기 봉지막을 제조하는 과정에서 기판의 온도는 10℃ 내지 50℃인 봉지막 제조 방법.
  5. 제1항에 있어서, 상기 개시제 및 상기 단량체를 상기 반응기 내에 동시에 제공하는 것을 특징으로 봉지막 제조 방법.
  6. 기상조건에서 유기 전계 발광 소자 기판 상에 유기 고분자 박막을 증착시키는 방법에 있어서,
    반응기 내 유기 전계 발광 소자 기판 상에 단량체를 제공하는 단계;
    상기 반응기 내 개시제를 제공하는 단계; 및
    상기 반응기 내 상기 개시제를 열분해하여 상기 단량체를 활성화시킴으로써 중합시키기 위해 열을 제공하는 단계;
    를 포함하되, 상기 단계들에서는 용매를 사용하지 않는 것을 특징으로 하는, 유기 전계 발광 소자 기판 상의 유기 고분자 박막 증착 방법.
  7. 제 6 항에 있어서, 상기 개시제는 TBPO(tert-butyl peroxide)인 방법.
  8. 제 6 항에 있어서, 상기 단량체는 글리시딜 메타크릴레이트(poly glycidyl methacrylate)인 방법.
  9. 제6항에 있어서, 상기 열은 200℃ 내지 300℃이며, 상기 봉지막을 제조하는 과정에서 기판의 온도는 10℃ 내지 50℃인 봉지막 제조 방법.
