Description

ディーゼル粒子フィルタの再生方法、検査方法、及び、再生装置
 本発明は、ディーゼル粒子フィルタの再生方法、検査方法、及び、再生装置に関する。
 ディーゼル粒子フィルタ(Deisel Particulate Filter)は、ディーゼルエンジンの排ガスに含まれる煤を主として捕集するセラミクス製のフィルタである。
 煤を捕集したディーゼル粒子フィルタを再生(regeneration)するためにはディーゼル粒子フィルタ内に捕集された煤を燃焼する必要がある。煤を燃焼させるには、高温かつ大量の燃焼排ガスをフィルタに供給して煤に着火し、煤を燃え尽きさせればよい。このような燃焼排ガスとして、高回転で運転しているディーゼルエンジンからの燃焼排ガスが挙げられる。
 ディーゼル粒子フィルタを再生する際に、煤の燃焼熱によりディーゼル粒子フィルタが破損する場合があることから、種々の再生条件において再生を行ってフィルタの耐熱性能を評価することが重要である。
 実際のエンジンの排ガスをディーゼル粒子フィルタに供給して評価を行うことも考えられるが、実際のエンジンの出力を再現性良く制御することは容易ではない。そこで、エンジンに換えて出力を制御しやすいバーナーを採用し、バーナーに供給する燃料の量を制御することにより、再現性良く種々の再生条件での再生をすることが考えられる。このような再生装置として、例えば、非特許文献1に記載されたような再生装置が知られている。

 ところで、本発明者らが検討したところ以下のことが判明した。バーナーを用いるのではなく実際にディーゼルエンジンからの排ガスをディーゼル粒子フィルタに供給している状態に於いて、排ガスによる煤への着火後、煤が燃え尽きるまでの間、エンジンの回転数が十分に高い状態が続いていれば、燃焼排ガスの流量が多くディーゼル粒子フィルタからの除熱が好適に行われ、しかも、燃焼排ガス中の酸素濃度が低いために煤の燃焼速度もあまり高くならず、再生中にディーゼル粒子フィルタの温度が急激に上昇することは少ない。しかしながら、煤に着火した後、煤が燃え尽きる前に、ディーゼルエンジンの回転数がアイドル状態に戻ると、燃焼排ガスの流量が不足して除熱量が減る上に燃焼排ガス中の酸素濃度も上がって煤の燃焼速度が速くなるため、煤の燃焼温度が急激に高くなる。このため、このような過酷な条件では、ディーゼル粒子フィルタの温度が急激に上昇し、特に熱応力によってディーゼル粒子フィルタに亀裂が特に入りやすい。
 そして、バーナーからの燃焼ガスをディーゼル粒子フィルタに供給して上述の条件を模擬した場合に、エンジンを使用した場合のような過酷な条件が十分に再現されにくいことも判明した。
 本発明は上記課題に鑑みてなされたものであり、エンジンを使用した場合と同様の過酷な条件を容易に再現できる、ディーゼル粒子フィルタの再生方法、検査方法、及び再生装置を提供することを目的とする。
 本発明に係るディーゼル粒子フィルタの再生方法は、燃料をバーナーで燃焼することにより得た第一燃焼排ガスと、不活性ガスと、を混合した第一ガスをディーゼル粒子フィルタに供給し、前記ディーゼル粒子フィルタに堆積した煤に着火する第一工程と、
 前記第一工程の後に、前記第一ガスよりも低流量かつ高酸素濃度の第二ガスを、前記ディーゼル粒子フィルタに供給し、着火された前記煤をさらに燃焼する第二工程と、を備える。
 本発明に係るディーゼル粒子フィルタの再生装置は、
 バーナーと、前記バーナーに空気を供給する空気供給機と、前記バーナーに燃料を供給する燃料供給機と、前記バーナーからの燃焼排ガスをディーゼル粒子フィルタに供給する主供給路と、前記主供給路に不活性ガスを供給する不活性ガス供給路と、を備える。
 本発明者らが検討したところ、エンジンに換えてバーナーを用いた場合には、第一工程、すなわち、エンジンの高回転運転を模擬する工程において燃焼排ガス中の酸素濃度がエンジンを用いた場合に比べて高くなりやすく、このため、その後の第二工程、すなわち、アイドル運転を模擬する工程における酸素濃度との差が出にくく、過酷な状態が再現できないことが判明した。
 本発明に係る方法によれば、第一工程において、ディーゼル粒子フィルタに供給される第一ガス中の酸素濃度を、不活性ガスによって、第二ガスに比べて十分に低くできるので、バーナーでなくエンジンを用いた場合と同様の過酷な条件の再現が容易に可能となる。
 本発明に係る装置によれば、不活性ガス供給路を有するので、上述の第一工程及び第二工程を容易に実施できる。
 ここで、前記第一ガス中の酸素の体積分率が1~15%であり、前記第二ガス中の酸素の体積分率が10~21%であることが好ましい。
 また、前記第一ガスの流量が、100~300kg/hであり、前記第二ガスの流量が10~90kg/hであることが好ましい。
 また、前記第一ガス及び第二ガスの温度が200~800℃であることが好ましい。
 また、前記第二ガスは、燃料をバーナーで燃焼することにより得た第二燃焼排ガスを含み、
 前記第二燃焼排ガスを得るための前記燃料の供給速度は、前記第一燃焼排ガスを得るための前記燃料の供給速度よりも低いことが好ましい。
 これによれば、第二ガスをエンジンのアイドリング時と同じ程度の温度、流量、酸素濃度にすることが容易である。
 また、前記第一ガスと混合される前に前記不活性ガスを予熱することが好ましい。また、前記不活性ガス供給路を流れる不活性ガスを予熱するヒータをさらに備えることが好ましい。これにより、第一ガスの温度コントロールが容易となる。
 本発明に係るディーゼル粒子フィルタの検査方法は、上述のいずれかの方法と、前記第一工程及び前記第二工程の途中、又は、前記第二工程の後に、前記ディーゼル粒子フィルタに亀裂が発生したか否かを検査する工程と、を備える。
 本発明に係る装置において、前記空気供給部が前記空気の供給量を調節するバルブを有し、前記不活性ガス供給路には前記不活性ガスの供給量を調節するバルブが接続され、
 前記バーナーから得られる第一燃焼ガスと、前記不活性ガスとの混合ガスが前記ディーゼル粒子フィルタに供給される第一状態から、前記第一状態の混合ガスよりも低流量かつ高酸素濃度のガスが前記ディーゼル粒子フィルタに供給される第二状態に遷移するように、前記2つのバルブを制御する制御部をさらに備えることが好ましい。
 本発明によれば、エンジンを使用した場合と同様の過酷な条件を容易に再現できる、ディーゼル粒子フィルタの再生方法、検査方法、及び再生装置が提供される。
図1の(a)は再生対象となるディーゼル粒子フィルタ100の斜視図、図1の(b)は(a)のIb-Ib矢視図である。 図2は、本発明の実施形態にかかるディーゼル粒子フィルタ100の再生装置400のフロー図である。 図3は、ガス量、酸素濃度、ディーゼル粒子フィルタの入口側温度及び出口側温度の時間変化の概念図である。
 図面を参照して、発明の実施形態について説明する。
 (ディーゼル粒子フィルタ)
 まず、本実施形態で再生対象となるディーゼル粒子フィルタ(DPF)100の一例について説明する。このディーゼル粒子フィルタ100は、例えば、ディーゼルエンジンから排出される主として煤粒子を捕集するものである。
 このディーゼル粒子フィルタ100は、図1の(a)及び(b)に示すように、互いに平行に伸びる複数の流路110を形成する隔壁112、及び、複数の流路110の内の一部の一端(図1の(b)の左端)、及び、複数の流路110の内の残部の他端(図1の(b)の右端)を閉鎖する封口部114を有する円柱体であり、入口面100in及び出口面100outを有する。
 ディーゼル粒子フィルタ100の流路110が延びる方向の長さは特に限定されないが、例えば、40~350mmとすることができる。また、ディーゼル粒子フィルタ100の外径も特に限定されないが、例えば、100~320mmとすることできる。流路110の断面のサイズは、例えば、正方形の場合一辺0.8~2.5mmとすることができる。隔壁112の厚みは、0.05~0.5mmとすることができる。ディーゼル粒子フィルタ100の見かけ容量は、例えば、2~4Lとすることができる。
 ディーゼル粒子フィルタ100の隔壁112の材質は、多孔性セラミクス(焼成体)である。セラミクスは特に限定されないが、例えば、アルミナ、シリカ、ムライト、コーディエライト、ガラス、チタン酸アルミニウム等の酸化物、シリコンカーバイド、窒化珪素、金属等が挙げられる。なお、チタン酸アルミニウムは、さらに、マグネシウム及び/又はケイ素を含むことができる。
 上述のように、ディーゼル粒子フィルタ100の複数の流路110のうちの一部の左端が封口部114により封口され、ディーゼル粒子フィルタ100の複数の流路110のうちの残部の右端が封口部114により封口されている。封口部114の材質としては、ディーゼル粒子フィルタ100と同様のセラミクス材料を用いることができる。上述の「複数の流路110のうちの一部」と「複数の流路110のうちの残部」とは、好ましくは、図1の(a)に示すように、端面側から見て行列状に配列された複数の流路の内の、縦方向及び横方向それぞれ1つおきに選択された流路の組合せである。
 ディーゼル粒子フィルタ100は多孔質の隔壁112を有する。隔壁の細孔径は特に限定されないが、例えば、11~30μm程度とすることができる。そして、図1の(b)において、流路110の左端から供給されたガスは、隔壁112を通過して隣の流路110に到達し、流路110の右端から排出される。このとき、流入したガス中の粒子が、隔壁112によって除去され、ディーゼル粒子フィルタ100はフィルタとして機能する。
 このようなディーゼル粒子フィルタ100は例えば以下のようにして製造することができる。
 まず、無機化合物源粉末と、有機バインダと、溶媒と、必要に応じて添加される添加物を用意する。そして、これらを混練機等により混合して原料混合物を得、得られた原料混合物を隔壁の形状に対応する出口開口を有する押出機から押し出し、所望の長さに切断後、公知の方法で乾燥することにより、グリーンハニカム成形体を得る。そして、グリーンハニカム成形体の流路の端部を公知の方法によって封口材で封口してから焼成する、または、グリーンハニカム成形体を焼成してから公知の方法によって流路の端部を封口すればよい。
 (ディーゼル粒子フィルタの再生装置)
 続いて、図2を参照して、本発明の一実施形態にかかるディーゼル粒子フィルタ100の再生装置400について説明する。
 本実施形態にかかるディーゼル粒子フィルタの再生装置400は、バーナー10と、バーナー10に燃料を供給する燃料供給部15と、バーナー10に空気を供給する空気供給部25と、バーナー10からの燃焼排ガスをディーゼル粒子フィルタに供給する主供給路55と、主供給路55に不活性ガスを供給する不活性ガス供給路L2と、を主として備える。
 燃料供給部15は、燃料供給源S1から供給される燃料をバーナー10に供給するラインL3と、ラインL3に接続され燃料供給量を制御するバルブ12を備えている。燃料は特に限定されないが、ディーゼルエンジンに使用される燃料が好ましく、例えば、軽油が挙げられる。
 空気供給部25は、空気を圧縮するエアコンプレッサ20、エアコンプレッサ20からの空気をバーナー10に供給するラインL4、及び、ラインL4を流れるガスの流量を制御するバルブ22を備える。
 バーナー10は、燃料供給部15から供給される燃料を、空気供給部25から供給される空気により燃焼させるものである。バーナー10の形式は特に限定されず、例えば、燃料を空気中に噴霧するものでも良く、また、燃料を空気と共に噴霧するものでもよい。バーナー10からの燃焼ガスは、主供給路55を介してディーゼル粒子フィルタ100に供給される。
 主供給路55は、バーナー10の排出口に接続されたラインL1、及びラインL1の下流端に接続されたフィルタ固定具50を有している。
 フィルタ固定具50は、ディーゼル粒子フィルタ100を収容する筒状部材51、及び、ディーゼル粒子フィルタ100の外周面を環状に取り囲んで当該外周面と筒状部材51の内面との間をシールするシール部材52を有する。ラインL1からフィルタ固定具50内に供給される燃焼排ガスは、入口面100inからディーゼル粒子フィルタ100に供給され、出口面100outから排出される。
 ディーゼル粒子フィルタ100の入口側と出口側には、それぞれの温度を測定する温度センサT1,T2が設けられている。
 ラインL1には、不活性ガス供給源S2が不活性ガス供給路L2を介して接続されている。不活性ガスは、煤の燃焼に関与しないガスであれば特に限定されず、窒素、アルゴン、ヘリウム等が挙げられるが、窒素が特に好ましい。不活性ガス供給路L2には、不活性ガスの供給量を制御するバルブ32と、ラインL1に供給される不活性ガスを予熱するヒータ34が接続されている。
 さらに、ラインL1には、予め貯留された煤を主供給路L1に供給する煤供給装置40が設けられている。
 制御部90は、バルブ12、及び、32のガス供給量を制御する。この制御部90は、バーナー10から得られる第一燃焼ガスと、上記不活性ガスとの混合ガスがディーゼル粒子フィルタ100に供給される第一状態(第一工程)から、第一工程の混合ガスよりも低流量かつ高酸素濃度のガスがディーゼル粒子フィルタ100に供給される第二状態(第二工程)に遷移するように、上記燃料、及び、上記不活性ガスの供給量を制御する。制御部90は、第一状体から代に状態への遷移に伴って、バルブ22すなわち空気の供給量を変化させることもできる。
 (ディーゼル粒子フィルタの再生方法)
 続いて、このような再生装置400を用いた再生方法を説明する。
 (フィルタの固定)
 まず、フィルタ固定具50にディーゼル粒子フィルタ100を固定する。
 (煤の堆積)
 続いて、ディーゼル粒子フィルタ100内に煤を堆積させる。堆積の方法は特に限定されず、煤供給装置40を用いることができる。具体的には、予め煤供給装置40内に貯留された煤を窒素などのキャリアガス等によりディーゼル粒子フィルタ100に供給し堆積させても良い。また、バーナー10で燃料を燃焼させ、燃焼排ガスを、主供給路55を介してディーゼル粒子フィルタ100に供給することにより煤を堆積させてもよい。ディーゼル粒子フィルタ100に堆積させる煤の量は特に限定されないが、例えば、ディーゼル粒子フィルタ100の見かけ体積あたりの重量を2~20g/Lとすることができる。
 (第一工程(着火))
 続いて、堆積した煤に着火する。具体的には、まず、燃料供給源S1から燃料をバーナー10に供給すると共に、エアコンプレッサ20から空気をバーナー10に供給し、この燃料をバーナー10で燃焼させて第一燃焼排ガスを得る。得られた第一燃焼排ガスを主供給路55に供給する。これと同時に、不活性ガス供給源S2から不活性ガスをさらに主供給路55に供給し、第一燃焼排ガスと混合させる。これにより、バーナー10から得られる第一燃焼排ガスと、不活性ガス供給源S2から供給される不活性ガスとが混合された第一ガスが、ディーゼル粒子フィルタ100に供給される。
 ディーゼル粒子フィルタ100に供給する第一ガスの温度は、ディーゼル粒子フィルタ100の煤に着火する観点から、200~800℃であることが好ましく、200~750℃であることが好ましい。また、第一ガスの温度を高温に維持する観点から、不活性ガスをヒータ34で予熱することも好ましい。なお、ヒータ34で予熱しなくても実施は可能である。
 また、不活性ガスの添加量は特に限定されないが、第一ガスの中の酸素の体積分率が1~15%となるように添加することが好ましく、3~15%となるように添加することがより好ましい。
 また、第一ガスのディーゼル粒子フィルタ100に対する供給量は、100~300kg/hであることが好ましい。
 燃料の供給速度や、空気の供給速度は、混合ガスの温度、供給量、酸素濃度が上述の要件を満たすように適宜設定できる。
 この第一ガスをディーゼル粒子フィルタ100に供給し続ける時間も、煤が着火するために必要な時間以上であれば特に限定されず、例えば、1~240秒とすることができる。
 この第一工程により、ディーゼル粒子フィルタ100に捕集された煤が着火し、煤の燃焼が開始する。この工程は、エンジンに於いて高回転数状態が継続している状態に対応する。
 (第二工程(希薄燃焼))
 続いて、主供給路L1を介してディーゼル粒子フィルタ100に供給されるガス(第二ガス)の流量を低下させ、かつ、酸素濃度を高める。具体的には、例えば、燃料供給源S1から供給する燃料の量を第一工程よりも低下させ、さらに、不活性ガスの添加量を第一工程よりも低下させる。好ましくは、不活性ガスの添加量をゼロとする。ここで言う流量とは、1つのフィルタに単位時間あたりに供給されるガスの質量である。
 ディーゼル粒子フィルタ100に供給する第二ガスの温度は、200~800℃であることが好ましく、200~750℃であることが好ましい。
 また、第二ガスの酸素濃度は第一ガスの酸素濃度よりも大きければよく、具体的には、酸素の体積分率が10~21%であることが好ましく、16~21%であることがより好ましい。空気の供給量を第一工程の時と同じとし、燃料の供給量を下げれば、通常、酸素濃度は高くなる。
 また、第二ガスのディーゼル粒子フィルタ100に対する供給量は、第一ガスの供給量よりも低ければよいが、10~90kg/hであることが好ましい。
 また、第二燃焼排ガスに不活性ガスを混合してもよいが、第二ガスの酸素濃度を高めて過酷な条件を得る観点からは不活性ガスを混合しないことが好ましい。
 第二工程での燃料の供給速度や、空気の供給速度は、混合ガスの温度、供給量、及び酸素濃度が上述の要件を満たすように適宜設定できる。なお、燃料を供給せずに常温の空気をそのまま第二ガスとしてもよいが、エンジンのアイドル時は常温よりも高いガスが供給されるため、アイドル状態を再現すべく燃料はゼロでないことが好ましく、第二燃焼排ガスの温度を上記範囲にできる燃料を供給することが好ましい。
 第二工程では、ガスの流量が第一工程よりも低減し、かつ、酸素濃度が高くなるので、煤の燃焼温度が高くなり、ディーゼル粒子フィルタ100が急激に加熱される。
 この第二ガスをディーゼル粒子フィルタ100に供給し続ける時間は特に限定されないが、煤の燃焼温度がピークを超えるまで第二工程を行うことが好ましい。例えば、1~240秒とすることができる。好ましくは、煤の燃焼による除去率が50%以上となる程度まで第二工程を続けることが好ましい。
 なお、第一工程(第一状態)から第二工程(第二状態)への遷移は、制御部90により自動的に行っても良いし、作業員が上述の各種バルブを手作業で調節することによっても実行可能である。
 (亀裂の発生の検査)
 第二工程の終了後に、ディーゼル粒子フィルタ100に亀裂が生じたか否かについてテストをする。亀裂の発生の検出方法は特に限定されないが、例えば、第一工程の実行前と、第二工程の実行後とで、同じ条件でディーゼル粒子フィルタ100にガスを流した場合の圧力損失をそれぞれ測定し、値が急激に低減していれば、亀裂が生じたと判断できる。また、第一工程及び第二工程を行っているときに、ディーゼル粒子フィルタ100から生じる音を検出することにより亀裂の発生の有無を確認してもよい。もちろん、第二工程の後に、目視によって亀裂を確認することも可能である。
 本実施形態によるガス量、酸素濃度、ディーゼル粒子フィルタの入口側温度及び出口側温度の時間変化の概念図を図3に示す。本実施形態によれば、第一工程S1に於いて、第一燃焼排ガスに不活性ガスを混合した第一ガスをディーゼル粒子フィルタ100に供給する。これにより、第一工程S1における混合ガス中の酸素濃度O1を十分に低くすることができる。したがって、その後の第二工程S2において供給する第二ガスの酸素濃度O2との酸素の濃度差を高めることができるので、第二工程S2に於いて煤の燃焼速度を十分に高めることができる。したがって、第一工程S1から第二工程S2に切り替えることによって、ディーゼル粒子フィルタ100に対して急激な熱負荷を与えることができ、耐熱性の評価がし易い。特に、ディーゼル粒子フィルタ100の出口側の温度がシャープに立ち上がる。
 本発明は上記実施形態に限定されずさまざまな変形態様が可能である。
 例えば、主供給部55のフィルタ固定部50の態様は特に限定されずガスをフィルタに供給できるものであれば特に限定されない。また、ラインL2や煤供給装置40がフィルタ固定部50に接続されていても実施は可能である。
 また、上記実施形態では、ディーゼル粒子フィルタ100の流路110の断面形状は、略正方形であるがこれに限定されず、矩形、円形、楕円形、3角形、6角形、8角形等にすることができる。また、流路110には、径の異なるもの、断面形状の異なるものが混在してもよい。また、流路の配置も、図1では正方形配置であるが、これに限定されず、断面において流路の中心軸が正三角形の頂点に配置される正三角形配置、流路の断面が正方形や矩形の場合には千鳥配置等にすることができる。さらに、ハニカムフィルタの外形も、円柱に限られず、例えば3角柱、4角柱、6角柱、8角柱等とすることができる。

Claims (10)

  1.  燃料をバーナーで燃焼することにより得た第一燃焼排ガスと、不活性ガスと、を混合した第一ガスをディーゼル粒子フィルタに供給し、前記ディーゼル粒子フィルタに堆積した煤に着火する第一工程と、
     前記第一工程の後に、前記第一ガスよりも低流量かつ高酸素濃度の第二ガスを、前記ディーゼル粒子フィルタに供給し、着火された前記煤をさらに燃焼する第二工程と、
     を備える、ディーゼル粒子フィルタの再生方法。
  2.  前記第一ガス中の酸素の体積分率が1~15%であり、前記第二ガス中の酸素の体積分率が10~21%である請求項1記載の方法。
  3.  前記第一ガスの流量が、100~300kg/hであり、前記第二ガスの流量が10~90kg/hである請求項1又は2記載の方法。
  4.  前記第一ガス及び第二ガスの温度が200~800℃である請求項1~3のいずれか一項記載の方法。
  5.  前記第二ガスは、燃料をバーナーで燃焼することにより得た第二燃焼排ガスを含み、
     前記第二燃焼排ガスを得るための前記燃料の供給速度は、前記第一燃焼排ガスを得るための前記燃料の供給速度よりも低い請求項1~4のいずれか一項記載の方法。

     前記不活性ガス供給路には前記不活性ガスの供給量を調節するバルブが接続され、
     前記バーナーから得られる第一燃焼ガスと、前記不活性ガスとの混合ガスが前記ディーゼル粒子フィルタに供給される第一状態から、前記第一状態の混合ガスよりも低流量かつ高酸素濃度のガスが前記ディーゼル粒子フィルタに供給される第二状態に遷移するように、前記2つのバルブを制御する制御部をさらに備える請求項8又は9記載の装置。
