Abstract
光拡散部材は、光透過性を有する基材と、複数の光拡散部と、遮光層と、を備える。複数の光拡散部は、基材の一面に形成される。遮光層は、基材の一面において光拡散部の形成領域と異なる領域に形成される。光拡散部は、基材側に光射出端面を有するとともに基材側と反対側に光射出端面の面積よりも大きい面積の光入射端面を有する。光拡散部の光入射端面から光射出端面までの寸法が遮光層の層厚よりも大きい。光拡散部が、複数の種類の非相溶性を有する材料により複数の層で形成されている。
Description
本発明は、光拡散部材およびその製造方法、表示装置に関するものである。
本願は、2011年5月13日に、日本に出願された特願2011-108816号に基づき優先権を主張し、その内容をここに援用する。

携帯電話機等をはじめとする携帯型電子機器、もしくはテレビジョン、パーソナルコンピューター等のディスプレイとして、液晶表示装置が広く用いられている。ところが、一般に液晶表示装置は、正面からの視認性に優れる反面、視野角が狭いことが従来から知られており、視野角を広げるための様々な工夫がなされている。その一つとして、液晶パネル等の表示体から射出される光を拡散させるための部材(以下、光拡散部材と称する)を表示体の視認側に備える構成が考えられる。
例えば特許文献1には、シート本体と、シート本体内の射出面側に埋め込まれ、射出面側に向かって広がる複数の略くさび形部分と、を備えた光拡散シートが開示されている。
この光拡散シートは、略くさび形部分の側面が折れ面によって構成されており、側面の各折れ面と入射面の垂線とのなす角度が射出面側に近付くに従って大きくなっている。この光拡散シートは、略くさび形部分の側面をこのような構成とすることで、入射面に対して垂直に入射する光を側面で複数回全反射させ、拡散角度を大きくしている。
この光拡散シートは、略くさび形部分の側面が折れ面によって構成されており、側面の各折れ面と入射面の垂線とのなす角度が射出面側に近付くに従って大きくなっている。この光拡散シートは、略くさび形部分の側面をこのような構成とすることで、入射面に対して垂直に入射する光を側面で複数回全反射させ、拡散角度を大きくしている。
特許文献1に記載の光拡散シートを製造する際に、複数の折れ面で構成された側面を有する略くさび形部分をシート本体に形成するのは困難である。また、シート本体に略くさび形部分を形成した後、略くさび形部分にUV硬化性樹脂等を隙間なく埋め込むのは煩雑であり、製造プロセスが複雑になる。仮に、折れ面の傾斜角度が精度良く形成できない、略くさび形部分に樹脂が十分に埋め込まれない、等が生じた場合には所望の光拡散性能が得られない。
本発明の態様は、上記の課題を解決するためになされたものであって、製造プロセスを複雑にすることなく、所望の光拡散性能を得ることができる光拡散部材およびその製造方法を提供することを目的とする。また、上記の光拡散部材を備え、表示品位に優れた表示装置を提供することを目的とする。
上記の目的を達成するために、本発明の一態様における光拡散部材は、光透過性を有する基材と、前記基材の一面に形成された複数の光拡散部と、前記基材の一面において前記光拡散部の形成領域と異なる領域に形成された遮光層と、を備え、前記光拡散部が、前記基材側に光射出端面を有するとともに前記基材側と反対側に前記光射出端面の面積よりも大きい面積の光入射端面を有し、前記光拡散部の前記光入射端面から前記光射出端面までの寸法が前記遮光層の層厚よりも大きく、前記光拡散部が、複数の層を含み、前記複数の層の材料は、互いに非相溶性を有するとともに互いに異なる。
本発明の一態様における光拡散部材は、前記光拡散部の複数の層の側面の傾斜角度がそれぞれ異なっていてもよい。
本発明の一態様における光拡散部材は、前記光拡散部の複数の層の材料の屈折率がそれぞれ異なっていてもよい。
本発明の一態様における光拡散部材は、前記光拡散部の複数の層の界面が前記基材の一面に対して非平行になっていてもよい。

本発明のさらに他の態様における光拡散部材の製造方法は、前記遮光層の材料として黒色樹脂、黒色インク、金属単体、もしくは金属単体と金属酸化物との多層膜のうちのいずれかを用いてもよい。
本発明のさらに他の態様における表示装置は、表示体と、前記表示体の視認側に設けられ、前記表示体から入射される光の角度分布を入射前よりも広げた状態にして光を射出させる視野角拡大部材と、を備え、前記視野角拡大部材が、上述の光拡散部材で構成されている。
本発明のさらに他の態様における表示装置は、前記表示体が、表示画像を形成する複数の画素を有し、前記光拡散部材の前記複数の光拡散部のうち、隣接する光拡散部間の最大ピッチが、前記表示体の前記画素間のピッチよりも小さくてもよい。

本発明の態様によれば、製造プロセスを複雑にすることなく、所望の光拡散性能を得ることができる光拡散部材およびその製造方法を提供することができる。本発明の態様によれば、上記の光拡散部材を備え、表示品位に優れた表示装置を提供することができる。
[第1の実施形態]
以下、本発明の第1実施形態について、図1~図5Fを用いて説明する。
本実施形態では、表示体として透過型の液晶パネルを備えた液晶表示装置の例を挙げて説明する。
なお、以下の全ての図面においては、各構成要素を見やすくするため、構成要素によって寸法の縮尺を異ならせて示すことがある。
以下、本発明の第1実施形態について、図1~図5Fを用いて説明する。
本実施形態では、表示体として透過型の液晶パネルを備えた液晶表示装置の例を挙げて説明する。
なお、以下の全ての図面においては、各構成要素を見やすくするため、構成要素によって寸法の縮尺を異ならせて示すことがある。
図1は、本実施形態の液晶表示装置を斜め下方(背面側)から見た斜視図である。
図2は、本実施形態の液晶表示装置の断面図である。
本実施形態の液晶表示装置1(表示装置)は、図1および図2に示すように、バックライト2(光源)と第1偏光板3と液晶パネル4(光変調素子)と第2偏光板5とを有する液晶表示体6(表示体)と、視野角拡大フィルム7(視野角拡大部材、光拡散部材)と、から構成されている。図2では、液晶パネル4を模式的に1枚の板状に図示しているが、その詳細な構造については後述する。観察者は、視野角拡大フィルム7が配置された図2における液晶表示装置1の上側から表示を見ることになる。よって、以下の説明では、視野角拡大フィルム7が配置された側を視認側と称し、バックライト2が配置された側を背面側と称する。
図2は、本実施形態の液晶表示装置の断面図である。
本実施形態の液晶表示装置1(表示装置)は、図1および図2に示すように、バックライト2(光源)と第1偏光板3と液晶パネル4(光変調素子)と第2偏光板5とを有する液晶表示体6(表示体)と、視野角拡大フィルム7(視野角拡大部材、光拡散部材)と、から構成されている。図2では、液晶パネル4を模式的に1枚の板状に図示しているが、その詳細な構造については後述する。観察者は、視野角拡大フィルム7が配置された図2における液晶表示装置1の上側から表示を見ることになる。よって、以下の説明では、視野角拡大フィルム7が配置された側を視認側と称し、バックライト2が配置された側を背面側と称する。
本実施形態の液晶表示装置1においては、バックライト2から射出された光を液晶パネル4で変調し、変調した光によって所定の画像や文字等を表示する。また、液晶パネル4から射出された光が視野角拡大フィルム7を透過すると、射出光の角度分布が視野角拡大フィルム7に入射する前よりも広がった状態となって光が視野角拡大フィルム7から射出される。これにより、観察者は広い視野角を持って表示を視認できる。
以下、液晶パネル4の具体的な構成について説明する。
ここでは、アクティブマトリクス方式の透過型液晶パネルを一例に挙げて説明するが、本実施形態に適用可能な液晶パネルはアクティブマトリクス方式の透過型液晶パネルに限るものではない。本実施形態に適用可能な液晶パネルは、例えば半透過型(透過・反射兼用型)液晶パネルや反射型液晶パネルであっても良く、更には、各画素がスイッチング用薄膜トランジスタ(Thin Film Transistor,以下、TFTと略記する)を備えていない単純マトリクス方式の液晶パネルであっても良い。
ここでは、アクティブマトリクス方式の透過型液晶パネルを一例に挙げて説明するが、本実施形態に適用可能な液晶パネルはアクティブマトリクス方式の透過型液晶パネルに限るものではない。本実施形態に適用可能な液晶パネルは、例えば半透過型(透過・反射兼用型)液晶パネルや反射型液晶パネルであっても良く、更には、各画素がスイッチング用薄膜トランジスタ(Thin Film Transistor,以下、TFTと略記する)を備えていない単純マトリクス方式の液晶パネルであっても良い。
図3は、液晶パネル4の縦断面図である。
液晶パネル4は、図3に示すように、TFT基板9と、カラーフィルター基板10と、液晶層11と、を有している。TFT基板9は、スイッチング素子基板として液晶パネル4に設けられている。カラーフィルター基板10は、TFT基板9に対向して配置されている。液晶層11は、TFT基板9とカラーフィルター基板10との間に挟持されている。液晶層11は、TFT基板9と、カラーフィルター基板10と、TFT基板9とカラーフィルター基板10とを所定の間隔をおいて貼り合わせる枠状のシール部材(図示せず)と、によって囲まれた空間内に封入されている。
液晶パネル4は、図3に示すように、TFT基板9と、カラーフィルター基板10と、液晶層11と、を有している。TFT基板9は、スイッチング素子基板として液晶パネル4に設けられている。カラーフィルター基板10は、TFT基板9に対向して配置されている。液晶層11は、TFT基板9とカラーフィルター基板10との間に挟持されている。液晶層11は、TFT基板9と、カラーフィルター基板10と、TFT基板9とカラーフィルター基板10とを所定の間隔をおいて貼り合わせる枠状のシール部材(図示せず)と、によって囲まれた空間内に封入されている。
本実施形態の液晶パネル4は、例えばVA(Vertical Alignment, 垂直配向)モードで表示を行うものであり、液晶層11には誘電率異方性が負の垂直配向液晶が用いられる。
TFT基板9とカラーフィルター基板10との間には、これら基板間の間隔を一定に保持するための球状のスペーサー12が配置されている。なお、表示モードについては、上記のVAモードに限らず、TN(Twisted Nematic)モード、STN(Super Twisted Nematic)モード、IPS(In-Plane Switching)モード等を用いることができる。
TFT基板9とカラーフィルター基板10との間には、これら基板間の間隔を一定に保持するための球状のスペーサー12が配置されている。なお、表示モードについては、上記のVAモードに限らず、TN(Twisted Nematic)モード、STN(Super Twisted Nematic)モード、IPS(In-Plane Switching)モード等を用いることができる。
TFT基板9には、表示の最小単位領域である画素(図示せず)がマトリクス状に複数配置されている。TFT基板9には、複数のソースバスライン(図示せず)が、互いに平行に延在するように形成されるとともに、複数のゲートバスライン(図示せず)が、互いに平行に延在し、かつ、複数のソースバスラインと直交するように形成されている。したがって、TFT基板9上には、複数のソースバスラインと複数のゲートバスラインとが格子状に形成され、隣接するソースバスラインと隣接するゲートバスラインとによって区画された矩形状の領域が一つの画素となる。ソースバスラインは、後述するTFTのソース電極に接続され、ゲートバスラインは、TFTのゲート電極に接続されている。
TFT基板9を構成する透明基板14の液晶層11側の面には、半導体層15、ゲート電極16、ソース電極17、ドレイン電極18等を有するTFT19が形成されている。
透明基板14としては、例えばガラス基板を用いることができる。透明基板14上には、例えばCGS(Continuous Grain Silicon:連続粒界シリコン)、LPS(Low-temperature Poly-Silicon:低温多結晶シリコン)、α-Si(Amorphous Silicon:非結晶シリコン)等の半導体材料からなる半導体層15が形成されている。
透明基板14としては、例えばガラス基板を用いることができる。透明基板14上には、例えばCGS(Continuous Grain Silicon:連続粒界シリコン)、LPS(Low-temperature Poly-Silicon:低温多結晶シリコン)、α-Si(Amorphous Silicon:非結晶シリコン)等の半導体材料からなる半導体層15が形成されている。
また、透明基板14上には、半導体層15を覆うようにゲート絶縁膜20が形成されている。ゲート絶縁膜20の材料としては、例えばシリコン酸化膜、シリコン窒化膜、もしくはこれらの積層膜等を用いることができる。ゲート絶縁膜20上には、半導体層15と対向するようにゲート電極16が形成されている。ゲート電極16の材料としては、例えばW(タングステン)/TaN(窒化タンタル)の積層膜、Mo(モリブデン)、Ti(チタン)、Al(アルミニウム)等が用いられる。
ゲート絶縁膜20上には、ゲート電極16を覆うように第1層間絶縁膜21が形成されている。第1層間絶縁膜21の材料としては、例えばシリコン酸化膜、シリコン窒化膜、もしくはこれらの積層膜等を用いることができる。
第1層間絶縁膜21上には、ソース電極17およびドレイン電極18が形成されている。ソース電極17は、第1層間絶縁膜21とゲート絶縁膜20とを貫通するコンタクトホール22を介して半導体層15のソース領域に接続されている。同様に、ドレイン電極18は、第1層間絶縁膜21とゲート絶縁膜20とを貫通するコンタクトホール23を介して半導体層15のドレイン領域に接続されている。ソース電極17およびドレイン電極18の材料としては、上述のゲート電極16と同様の導電性材料を用いることができる。第1層間絶縁膜21上に、ソース電極17およびドレイン電極18を覆うように第2層間絶縁膜24が形成されている。第2層間絶縁膜24の材料としては、上述の第1層間絶縁膜21と同様の材料、もしくは有機絶縁性材料を用いることができる。
第2層間絶縁膜24上には、画素電極25が形成されている。画素電極25は、第2層間絶縁膜24を貫通するコンタクトホール26を介してドレイン電極18に接続されている。よって、画素電極25は、ドレイン電極18を中継用電極として半導体層15のドレイン領域に接続されている。画素電極25の材料としては、例えばITO(Indium Tin Oxide、インジウム錫酸化物)、IZO(Indium Zinc Oxide、インジウム亜鉛酸化物)等の透明導電性材料を用いることができる。この構成により、ゲートバスラインを通じて走査信号が供給され、TFT19がオン状態となったときに、ソースバスラインを通じてソース電極17に供給された画像信号が、半導体層15、ドレイン電極18を経て画素電極25に供給される。また、画素電極25を覆うように第2層間絶縁膜24上の全面に配向膜27が形成されている。この配向膜27は、液晶層11を構成する液晶分子を垂直配向させる配向規制力を有している。なお、TFTの形態としては、図3に示したボトムゲート型TFTであっても良いし、トップゲート型TFTであっても良い。
一方、カラーフィルター基板10を構成する透明基板29の液晶層11側の面には、ブラックマトリクス30、カラーフィルター31、平坦化層32、対向電極33、配向膜34が順次形成されている。ブラックマトリクス30は、画素間領域において光の透過を遮断する機能を有している。ブラックマトリクス30は、例えばCr(クロム)やCr/酸化Crの多層膜等の金属、もしくはカーボン粒子を感光性樹脂に分散させたフォトレジストで形成されている。
カラーフィルター31には、赤色(R)、緑色(G)、青色(B)の各色の色素が含まれている。TFT基板9上の一つの画素電極25には、R,G,Bのいずれか一つのカラーフィルター31が対向して配置されている。なお、カラーフィルター31は、R、G、Bの3色以上の多色構成としても良い。
平坦化層32は、ブラックマトリクス30およびカラーフィルター31を覆う絶縁膜で構成されている。平坦化層32は、ブラックマトリクス30およびカラーフィルター31によってできる段差を緩和して平坦化する機能を有している。平坦化層32上には対向電極33が形成されている。対向電極33の材料としては、画素電極25と同様の透明導電性材料が用いられる。また、対向電極33上の全面には、垂直配向規制力を有する配向膜34が形成されている。
図2に戻り、バックライト2は、発光ダイオード、冷陰極管等の光源36と、光源36から射出された光の内部反射を利用して液晶パネル4に向けて射出させる導光板37と、を有している。バックライト2は、光源が導光体の端面に配置されたエッジライト型でも良く、光源が導光体の直下に配置された直下型でも良い。本実施形態で用いるバックライト2としては、光の射出方向を制御して指向性を持たせたバックライト、いわゆる指向性バックライトを用いることが望ましい。後述する視野角拡大フィルム7の光拡散部にコリメートまたは略コリメートした光を入射させるような指向性バックライトを用いることでボヤケを少なくし、光の利用効率を高めることができる。上記の指向性バックライトは、導光板37内に形成する反射パターンの形状や配置を最適化することで実現できる。または、バックライト上にルーバーを設置することで指向性を実現しても良い。また、バックライト2と液晶パネル4との間には、偏光子として機能する第1偏光板3が設けられている。また、液晶パネル4と視野角拡大フィルム7との間には、偏光子として機能する第2偏光板5が設けられている。
以下、視野角拡大フィルム7について詳細に説明する。
図4Aは、視野角拡大フィルム7の断面図である。
視野角拡大フィルム7は、図1、図2、および図4Aに示すように、基材39と、基材39の一面(視認側と反対側の面)に形成された複数の光拡散部40と、基材39の一面に形成された遮光層41と、から構成されている。この視野角拡大フィルム7は、図2に示すように、光拡散部40が設けられた側を第2偏光板5に向け、基材39の側を視認側に向けた姿勢で第2偏光板5上に粘着層8により固定されている。粘着層の材料としては、ゴム系やアクリル系、シリコーン系やビニルアルキルエーテル系、ポリビニルアルコール系やポリビニルピロリドン系、ポリアクリルアミド系やセルロース系等の粘着剤など、接着対象に応じた適宜な粘着性物質を用いることができる。特に、透明性や耐候性等に優れる粘着性物質が好ましく用いる。なお粘着層は、実用に供するまでの間、セパレータなどを仮着して保護しておくことが好ましい。
図4Aは、視野角拡大フィルム7の断面図である。
視野角拡大フィルム7は、図1、図2、および図4Aに示すように、基材39と、基材39の一面(視認側と反対側の面)に形成された複数の光拡散部40と、基材39の一面に形成された遮光層41と、から構成されている。この視野角拡大フィルム7は、図2に示すように、光拡散部40が設けられた側を第2偏光板5に向け、基材39の側を視認側に向けた姿勢で第2偏光板5上に粘着層8により固定されている。粘着層の材料としては、ゴム系やアクリル系、シリコーン系やビニルアルキルエーテル系、ポリビニルアルコール系やポリビニルピロリドン系、ポリアクリルアミド系やセルロース系等の粘着剤など、接着対象に応じた適宜な粘着性物質を用いることができる。特に、透明性や耐候性等に優れる粘着性物質が好ましく用いる。なお粘着層は、実用に供するまでの間、セパレータなどを仮着して保護しておくことが好ましい。
以下の説明では、液晶パネル4の画面の水平方向をx軸、液晶パネル4の画面の垂直方向をy軸、液晶表示装置1の厚さ方向をz軸と定義する。
光拡散部40は、液晶パネル4の画面の垂直方向(y軸方向)に延在するように形成されている。光拡散部40は、水平断面(xy断面)の形状が細長い長方形であり、光射出端面となる基材39側の面40aの面積が小さく、光入射端面となる基材39と反対側の面40bの面積が大きく形成されている。複数の光拡散部40は、基材39の法線方向(z軸方向)から見て互いに一定の間隔をおいてストライプ状に配置されている。遮光層41は、基材39の法線方向(z軸方向)から見てストライプ状に配置された隣接する光拡散部40の間にストライプ状に配置されている。
光拡散部40は、液晶パネル4の画面の垂直方向(y軸方向)に延在するように形成されている。光拡散部40は、水平断面(xy断面)の形状が細長い長方形であり、光射出端面となる基材39側の面40aの面積が小さく、光入射端面となる基材39と反対側の面40bの面積が大きく形成されている。複数の光拡散部40は、基材39の法線方向(z軸方向)から見て互いに一定の間隔をおいてストライプ状に配置されている。遮光層41は、基材39の法線方向(z軸方向)から見てストライプ状に配置された隣接する光拡散部40の間にストライプ状に配置されている。
基材39としては、一般に、熱可塑性ポリマーや熱硬化性樹脂、光重合性樹脂などの樹脂類などが用いられる。アクリル系ポリマー、オレフィン系ポリマー、ビニル系ポリマー、セルロース系ポリマー、アミド系ポリマー、フッ素系ポリマー、ウレタン系ポリマー、シリコーン系ポリマー、イミド系ポリマー等などからなる適宜な透明樹脂製の基材を用いることができる。例えば、トリアセチルセルロース(TAC)フィルム、ポリエチレンテレフタレート(PET)フィルム、シクロオレフィンポリマー(COP)フィルム、ポリカーボネート(PC)フィルム、ポリエチレンナフタレート(PEN)フィルム、ポリエーテルサルホン(PES)フィルム、ポリイミド(PI)フィルム等の透明樹脂製の基材が好ましく用いられる。基材39は、後述する製造プロセスにおいて、後で遮光層41や光拡散部40の材料を塗布する際の下地となるものであり、製造プロセス中の熱処理工程における耐熱性と機械的強度とを備える必要がある。したがって、基材39としては、樹脂製の基材の他、ガラス製の基材等を用いても良い。ただし、基材39の厚さは耐熱性や機械的強度を損なわない程度に薄い方が好ましい。その理由は、基材39の厚さが厚くなる程、表示のボヤケが生じる虞があるからである。また、基材39の全光線透過率は、JIS K7361-1の規定で90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られる。本実施形態では、一例として厚さが100μmのTACフィルムを用いる。
光拡散部40は、第1の材料からなる層(第1層42)と、第1の材料に対して非相溶性を有する第2の材料からなる層(第2層43)と、を含んでいる。一般に異なる種類の高分子材料を混合したものは非相溶性を有する。例えば、光拡散部40は、第1の材料としてアクリル樹脂を用いることができ、第2の材料としてエポキシ樹脂を用いることができる。光拡散部40は、光透過性および感光性を有する有機材料で構成されている。また、光拡散部40の全光線透過率は、JIS K7361-1の規定で90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られる。図1、図2、および図4Aに示すように、光拡散部40は、基材39側からこの順に積層された第1層42、第2層43の2層で構成されている。本実施形態の場合、第1層42はアクリル樹脂系の透明ネガレジストで形成され、第2層43はエポキシ樹脂系の透明ネガレジストで形成されている。光拡散部の材料として、アクリル系樹脂、エポキシ系樹脂、シリコーン系樹脂等の樹脂に重合開始剤、カップリング剤、モノマー、有機溶媒などを混合した透明樹脂製の混合物を用いることができる。重合開始剤は安定剤、禁止剤、可塑剤、蛍光増白剤、離型剤、連鎖移動剤、他の光重合性単量体等のような各種の追加成分を含んでいてもよい。その他、特許第4129991号記載の材料を用いることができる。
光拡散部40は、図4Aに示すように、全体として見ると、光射出端面となる基材39側の面40aの面積が小さく、基材39から離れるにつれて水平断面の面積が徐々に大きくなっている。すなわち、光拡散部40は、基材39側から見たとき、いわゆる逆テーパ状の略四角錐台状の形状を有している。光拡散部40の逆テーパ状の側面40cは、第1層42の側面42cと第2層43の側面43cとから構成されている。第1層42と第2層43との界面40dは、光拡散部40の光入射端面40bおよび光射出端面40aと平行に形成されている。光拡散部40の光入射端面40bの幅W1(短手方向の寸法)は例えば10μmであり、隣接する光拡散部40間のピッチP1は例えば20μmである。
第2層43の側面43cと光入射端面40bとのなす角度θ2は、第1層42の側面42cと界面40dとのなす角度θ1よりも大きい。以下の説明では、第2層43の側面43cと光入射端面40bとのなす角度θ2を第2層43の側面43cの傾斜角度と称し、第1層42の側面42cと界面40dとのなす角度θ1を第1層42の側面42cの傾斜角度と称する。第1層42の側面42cの傾斜角度θ1と第2層43の側面43cの傾斜角度θ2とは、60°以上~90°未満であることが望ましい。
光拡散部40の複数の側面の傾斜角度(第1層42の側面42cの傾斜角度θ1と第2層43の側面43cの傾斜角度θ2)は、光入射端面40bの側に近づくに従って大きくなっている。例えば、第1層42の側面42cの傾斜角度θ1を75度、第2層43の側面43cの傾斜角度θ2を80度とする。ただし、第1層42の側面42cの傾斜角度θ1および第2層43の側面43cの傾斜角度θ2は、入射光の大きな損失が生じることなく、入射光を十分に拡散することが可能な角度であれば、特に限定されない。
光拡散部40は、視野角拡大フィルム7において光の透過に寄与する部分である。すなわち、光拡散部40に入射した光は、図4Aに示すように、光拡散部40のテーパ状の側面40cで全反射しつつ、光拡散部40の内部に略閉じこめられた状態で導光し、射出される。
遮光層41は、図1、図2、および図4Aに示すように、基材39の光拡散部40が形成された側の面のうち、複数の光拡散部40の形成領域以外の領域に形成されている。遮光層41は、一例として、ブラックレジスト等の光吸収性および感光性を有する有機材料で構成されている。遮光層41としては、このほか、Cr(クロム)やCr/酸化Crの多層膜等の金属膜、黒色インクに用いられるような顔料及び染料、多色のインクを混合して黒色インクとしたものを用いても良い。これらの材料以外でも、遮光性を有する材料であれば構わない。遮光層41の幅(短手方向の寸法)は例えば10μmである。
遮光層41の層厚は、光拡散部40の光入射端面40bから光射出端面40aまでの高さ(寸法)よりも小さく設定されている。本実施形態の場合、遮光層41の層厚は一例として150nm程度であり、光拡散部40の光入射端面40bから光射出端面40aまでの高さは一例として50μm程度である。複数の光拡散部40間の間隙は基材39の一面に接する部分には遮光層41が存在し、それ以外の部分には空気が存在している。
なお、第1層42の屈折率と第2層43の屈折率とは略同等であることが望ましい。その理由は、例えば第1層42の屈折率と第2層43の屈折率とが大きく異なっていると、第1層42と第2層43との界面40dを光が透過する際に界面40dにおいて不要な光の屈折や反射が生じて、所望の光拡散角度が得られない、射出光の光量が減少する、等が生じる虞があるからである。同様の理由から、基材39の屈折率と第1層42の屈折率とは略同等であることが望ましい。
基本的に、光拡散部40の側面40cの傾斜角度は、光拡散部40の光入射端面40bに対して垂直または略垂直に入射する光を全反射させるように、光拡散部40の側面40cの法線に対して臨界角を超える角度に設定される。
ところで、図4Bに示すように、光拡散部140の側面140cの傾斜角度θ3が一定である視野角拡大フィルム107の場合、光拡散部140の光入射端面140bに対して垂直に入射する光L1は光拡散部140の側面140cで全反射される。ところが、光拡散部140の光入射端面140bに対して90度以外の角度で入射する光L2は、その入射角が臨界角よりも小さくなり、光拡散部140の側面140cを透過して光射出端面140aから取り出せない虞がある。また、光拡散部140の側面140cの傾斜角度が一定であると、光拡散部140の光入射端面140bに対して垂直に入射する光L1が特定の拡散角度に集中して射出される。その結果、広い角度範囲に均一に光を拡散させることができず、特定の視野角のみでしか明るい表示が得られない。
これに対して、本実施形態の視野角拡大フィルム7においては、図4Aに示すように、光拡散部40の側面40cが2種類の異なる傾斜角度θ1、θ2を有しており、第2層43の側面43cの傾斜角度θ2が第1層42の側面42cの傾斜角度θ1よりも大きい。これにより、光拡散部40の中央部において光入射端面40bに対して垂直に入射する光L0は、側面40cに入射することなく光拡散部40を透過する。
一方、光拡散部40の周縁部において光入射端面40bに対して垂直に入射する光L1は、例えば第2層43の側面43cで全反射した後、角度を変え、第1層42、基材39を順次透過して外部に射出される。光拡散部40の光入射端面40bに対して90度以外の角度で入射する光L2は、例えば第1層42の側面42cで全反射した後、角度を変え、第1層42、基材39を順次透過して外部に射出される。
このように、本実施形態の場合、光拡散部40の側面40cが2種類の異なる傾斜角度を有しているため、光の拡散角度を1つに集中させないようにできる。その結果、視野角拡大フィルム7の光拡散特性をよりなだらかにすることができ、広い視野角で明るい表示が得られる。
本実施形態の場合、隣接する光拡散部40間には空気が介在しているため、光拡散部40を例えばアクリル樹脂で形成したとすると、光拡散部40の側面40cはアクリル樹脂と空気との界面となる。仮に光拡散部40の周囲を他の低屈折率材料で充填したとしても、光拡散部40の内部と外部との界面の屈折率差は、外部にいかなる低屈折率材料が存在する場合よりも空気が存在する場合が最大となる。したがって、Snellの法則より、本実施形態の構成においては臨界角が最も小さくなり、光拡散部40の側面40cで光が全反射する入射角範囲が最も広くなる。その結果、光の損失がより抑えられ、高い輝度を得ることができる。
ただし、図4Aに示すように、光拡散部40の光入射端面40bに対して90度から大きくずれた角度で入射する光L3は、光拡散部40の側面40cに対して臨界角以下の角度で入射し、全反射することなく光拡散部40の側面40cを透過する。それでも、光拡散部40の形成領域以外の領域に遮光層41が設けられているため、光拡散部40の側面40cを透過した光は、遮光層41で吸収される。そのため、表示のボヤケが生じたり、コントラストが低下したりすることはない。しかしながら、光拡散部40の側面40cを透過する光が増えると、光量のロスが生じ、輝度の高い画像が得られない。そこで、本実施形態の液晶表示装置1においては、光拡散部40の側面40cに臨界角以下で入射しないような角度で光を射出するバックライト、いわゆる指向性を有するバックライトを用いることが好ましい。
図39Aは、指向性バックライトの輝度角度特性を示す図である。この図は、指向性バックライトから出射される光に関して、横軸が出射角度(°)、縦軸が輝度(cd/m2)を示している。今回用いる指向性バックライトは、出射されるほぼ全ての光が出射角度±30°以内におさまっていることがわかる。この指向性バックライトと視野角拡大フィルムを組み合わせることで、ボヤケを少なくし、光の利用効率の高い構成を実現できる。
図39Bに示すようにθa : バックライトからの出射角度, θb : 光拡散部40のテーパ角度と定義する。光拡散部40に入射した光Laはテーパ部で全反射を起こし、基材39表面から視認側へ出射されるが、入射角度の大きい光Lbは、テーパ部で全反射せず透過し、入射光の損失が発生する場合がある。
図39Cにバックライトからの出射角度と臨界角となるテーパ角度の関係を示す。透明樹脂屈折率n=1.4を二点鎖線で示し、透明樹脂屈折率n=1.5を一点鎖線で示し、透明樹脂屈折率n=1.6を実線で示す。
例えば、バックライトからの出射角度30°の光は、透明樹脂屈折率n=1.6 の光拡散部40が 57°未満のテーパ角度の場合、テーパ形状で全反射せずに透過し、光の損失が発生する。出射角度±30°以内の光を損失無く、テーパ形状で全反射させるためには、光拡散部40のテーパ角度は57°以上~90°未満が望ましい。
例えば、バックライトからの出射角度30°の光は、透明樹脂屈折率n=1.6 の光拡散部40が 57°未満のテーパ角度の場合、テーパ形状で全反射せずに透過し、光の損失が発生する。出射角度±30°以内の光を損失無く、テーパ形状で全反射させるためには、光拡散部40のテーパ角度は57°以上~90°未満が望ましい。
次に、上記構成の液晶表示装置1の製造方法について、図5A~図5Fを用いて説明する。
以下では、視野角拡大フィルム7の製造工程を中心に説明する。
液晶表示体6の製造工程の概略を先に説明すると、最初に、TFT基板9とカラーフィルター基板10をそれぞれ作製する。その後、TFT基板9のTFT19が形成された面とカラーフィルター基板10のカラーフィルター31が形成された面とを対向させて配置し、TFT基板9とカラーフィルター基板10とをシール部材を介して貼り合わせる。その後、TFT基板9とカラーフィルター基板10とシール部材とによって囲まれた空間内に液晶を注入する。そして、このようにしてできた液晶パネル4の両面に、光学接着剤等を用いて第1偏光板3、第2偏光板5をそれぞれ貼り合わせる。以上の工程を経て、液晶表示体6が完成する。
なお、TFT基板9やカラーフィルター基板10の製造方法には従来から公知の方法が用いられるため、説明を省略する。
以下では、視野角拡大フィルム7の製造工程を中心に説明する。
液晶表示体6の製造工程の概略を先に説明すると、最初に、TFT基板9とカラーフィルター基板10をそれぞれ作製する。その後、TFT基板9のTFT19が形成された面とカラーフィルター基板10のカラーフィルター31が形成された面とを対向させて配置し、TFT基板9とカラーフィルター基板10とをシール部材を介して貼り合わせる。その後、TFT基板9とカラーフィルター基板10とシール部材とによって囲まれた空間内に液晶を注入する。そして、このようにしてできた液晶パネル4の両面に、光学接着剤等を用いて第1偏光板3、第2偏光板5をそれぞれ貼り合わせる。以上の工程を経て、液晶表示体6が完成する。
なお、TFT基板9やカラーフィルター基板10の製造方法には従来から公知の方法が用いられるため、説明を省略する。
最初に、図5Aに示すように、10cm角で厚さが100μmのトリアセチルセルロースの基材39を準備し、スピンコート法を用いて、この基材39の一面に遮光層材料としてカーボンを含有したブラックネガレジストを塗布し、膜厚150nmの塗膜44を形成する。
次いで、上記の塗膜44を形成した基材39をホットプレート上に載置し、温度90℃で塗膜のプリベークを行う。これにより、ブラックネガレジスト中の溶媒が揮発する。
次いで、上記の塗膜44を形成した基材39をホットプレート上に載置し、温度90℃で塗膜のプリベークを行う。これにより、ブラックネガレジスト中の溶媒が揮発する。
次いで、露光装置を用い、図5Bに示すように、複数の遮光パターン47が設けられたフォトマスク45を介して塗膜44に光Eを照射し、露光を行う。このとき、波長365nmのi線、波長404nmのh線、波長436nmのg線の混合線を用いた露光装置を使用する。露光量は100mJ/cm2とする。本実施形態の場合、次工程で遮光層41をマスクとして透明ネガレジストの露光を行い、光拡散部40を形成するため、フォトマスク45の開口部46の位置が光拡散部40の形成位置に対応する。複数の遮光パターン47は10μm幅の帯状パターンであり、20μmピッチで配置されている。
遮光パターン47のピッチは液晶パネル4の画素の間隔(ピッチ)よりも小さいことが望ましい。これにより、画素内に少なくとも1つの光拡散部40が形成されるので、例えばモバイル機器等に用いる画素ピッチが小さい液晶パネルと組み合わせたときに広視野角化を図ることができる。
上記のフォトマスク45を用いて露光を行った後、専用の現像液を用いてブラックネガレジストからなる塗膜44の現像を行い、100℃で乾燥し、図5Cに示すように、複数の帯状の遮光層41を基材39の一面に形成する。隣接する遮光層41間の開口部は次工程の光拡散部40の形成領域に対応する。
なお、本実施形態では、ブラックネガレジストを用いたフォトリソグラフィー法によって遮光層41を形成したが、この構成に代えて、本実施形態の遮光パターン47と開口部46とが反転したフォトマスクを用いれば、ポジレジストを用いることもできる。もしくは、蒸着法や印刷法等を用いてパターニングした遮光層41を直接形成しても良い。
次いで、互いに非相溶性を有する複数の材料を混合したネガ型感光性樹脂材料を調整する。ネガ型感光性樹脂材料は、混合した液相から相分離構造を形成する材料である。例えば、ネガ型感光性樹脂材料は、第1の材料としてアクリル樹脂からなる透明ネガレジストと、第2の材料としてエポキシ樹脂からなる透明ネガレジストと、を混合したものを用いる。なお、光拡散部40は2層で形成されている必要はなく、非相溶性を有する材料を複数種類混入し、3層以上の多層の相分離構造で形成されていてもよい。
次いで、図5Dに示すように、スピンコート法を用いて、遮光層41の上面にネガ型感光性樹脂材料を塗布し、膜厚50μmの塗膜48を形成する。次いで、上記の塗膜48を形成した基材39をホットプレート上に載置し、温度95℃で塗膜48のプリベークを行う。これにより、溶媒を蒸発中に、ネガ型感光性樹脂材料を相分離させ、基材39の一面の法線方向に分離した複数のネガ型感光性樹脂層(アクリル樹脂からなる塗膜49およびエポキシ樹脂からなる塗膜50)を形成する。このようにして、異なる種類の透明ネガレジストからなる2層構造の塗膜49,50を形成する。例えば、塗膜49の膜厚は25μm程度であり、塗膜50の膜厚は25μm程度である。
次いで、図5Eに示すように、基材39側から遮光層41をマスクとして塗膜49,50に拡散光Fを照射し、露光を行う。このとき、波長365nmのi線、波長404nmのh線、波長436nmのg線の混合線を用いた露光装置を使用する。露光量は500mJ/cm2とする。露光工程では、平行光または拡散光を用いる。また、露光装置から射出された平行光を拡散光Fとして基材39に照射する手段として、露光装置から射出された光の光路上にヘイズ50程度の拡散板を配置する。拡散光Fで露光を行うことにより、2層構造の塗膜49,50は、遮光層41間の開口部から放射状に露光され、光拡散部40の逆テーパ状の側面が形成される。
その後、上記の露光工程を終了した基材39をホットプレート上に載置し、温度95℃で塗膜49,50のポストエクスポージャーベイク(PEB)を行う。
その後、上記の露光工程を終了した基材39をホットプレート上に載置し、温度95℃で塗膜49,50のポストエクスポージャーベイク(PEB)を行う。
次いで、専用の現像液を用いて透明ネガレジストからなる塗膜49,50の現像を行い、100℃でポストベークし、図5Fに示すように、第1層42、第2層43からなる複数の光拡散部40を基材39の一面に形成する。
以上の工程を経て、本実施形態の視野角拡大フィルム7が完成する。視野角拡大フィルム7の全光線透過率は、90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られ、視野角拡大フィルムに求められる光学性能を十分に発揮できる。
全光線透過率は、JIS K7361-1の規定によるものである。
以上の工程を経て、本実施形態の視野角拡大フィルム7が完成する。視野角拡大フィルム7の全光線透過率は、90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られ、視野角拡大フィルムに求められる光学性能を十分に発揮できる。
全光線透過率は、JIS K7361-1の規定によるものである。
なお、上記の例では遮光層41や光拡散部40の形成時に液状のレジストを塗布することとしたが、この構成に代えて、フィルム状のレジストを基材39の一面に貼付するようにしても良い。
最後に、完成した視野角拡大フィルム7を、図2に示すように、基材39を視認側に向け、光拡散部40を第2偏光板5に対向させた状態で、粘着層8を介して液晶表示体6に貼付する。
以上の工程により、本実施形態の液晶表示装置1が完成する。

仮に光拡散部の材料として1種類の透明ネガレジストを用いて露光を行ったとすると、光拡散部の側面は単一の傾斜角度を有する。これに対して、本実施形態では、光拡散部40を形成する際に、異なる種類の透明ネガレジストからなる2層構造の塗膜49,50を形成して露光を行っている。この場合、露光工程後の透明ネガレジストの感光部分は2層にわたって単一の傾斜角度を有する。ところが、それぞれの透明ネガレジストの光硬化特性が異なるため、各塗膜49,50の感光部分がそれぞれ異なる形状に硬化する。その結果、現像後に光拡散部40が完成した状態では、第1層42の側面42cの傾斜角度と第2層43の側面43cの傾斜角度とは異なる。
本実施形態によれば、図4Aに示すように、視野角拡大フィルム7に入射した光L0,L1,L2は、視野角拡大フィルム7に入射する前よりも角度分布が広がった状態で視野角拡大フィルム7から射出される。したがって、観察者が液晶表示体6の正面方向(法線方向)から視線を傾けていっても良好な表示を視認することができる。特に本実施形態の場合、光拡散部40が画面の垂直方向にストライプ状に延在しているため、液晶表示体6の画面の水平方向(左右方向)に角度分布が広がる。そのため、観察者は画面の左右方向の広い範囲で良好な表示を視認することができる。
一方、視野角拡大フィルム7に対して斜めに入射した光L3は、液晶パネル4を斜めに透過した光であり、所望のリタデーションと異なる光、いわゆる表示のコントラストを低下させる要因となる光である。本実施形態の視野角拡大フィルム7は、このような光が遮光層41でカットされるため、表示のコントラストを高めることができる。さらに、視野角拡大フィルム7に対して視認側から入射する外光も遮光層41でカットされるため、外光の散乱が抑制され、明るい場所での表示の視認性を高めることができる。
本実施形態においては、異なる種類の透明ネガレジストからなる2層構造の塗膜49,50を用いて光拡散部40を形成しているため、側面40cが2種類の傾斜角度θ1,θ2を有する複数の光拡散部40を1回のフォトリソグラフィー工程によって容易に形成することができる。したがって、所望の光拡散性能が発揮できる視野角拡大フィルム7を、製造プロセスを複雑にすることなく作製することができる。
さらに、光拡散部40を形成する工程において、仮に透明ネガレジストからなる塗膜49,50側からフォトマスクを用いて露光を行ったとすると、微小サイズの遮光層41を形成した基材39とフォトマスクとのアライメントが困難であり、ずれが生じることが避けられない。これに対して、本実施形態の場合、遮光層41をマスクとして基材39の背面側から光を照射しているため、光拡散部40が遮光層41の開口部の位置に自己整合(セルフアライン)した状態で形成される。その結果、光拡散部40と遮光層41とが密着した状態となってこれらの間に隙間ができず、コントラストを確実に維持することができる。
[第1実施形態の第1変形例] 図6Aは本変形例の視野角拡大フィルム7Aの斜視図である。図6Bは、本変形例の視野角拡大フィルム7Aの断面図である。
上記実施形態では、第1層42、第2層43からなる複数の光拡散部40を基材39の一面にそれぞれ独立して形成したが、図6A、図6Bに示す視野角拡大フィルム7Aのように、第1層42A、第2層43Aからなる複数の光拡散部40Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの光拡散部40Aにおいて第2層43Aが連結しており、2つの第1層42Aが1つの第2層43Aを共有する構成となっている。
上記実施形態では、第1層42、第2層43からなる複数の光拡散部40を基材39の一面にそれぞれ独立して形成したが、図6A、図6Bに示す視野角拡大フィルム7Aのように、第1層42A、第2層43Aからなる複数の光拡散部40Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの光拡散部40Aにおいて第2層43Aが連結しており、2つの第1層42Aが1つの第2層43Aを共有する構成となっている。
この構成によれば、各光拡散部40Aが倒れにくくなり、視野角拡大フィルム7Aの形態安定性が向上する。また、第2層43Aが連結していると、視野角拡大フィルム7Aに入射した光が遮光層41に吸収される割合が小さくなるため、光の利用効率が向上する。
[第1実施形態の第2変形例]
図7Aは、上記実施形態の視野角拡大フィルムの第2変形例を示す断面図である。
上記実施形態では、第1層42と第2層43との界面40dが光拡散部40の光入射端面40bおよび光射出端面40aと平行に形成されていたが、図7Aに示す視野角拡大フィルム7Bのように、第1層42Bと第2層43Bとの界面40Bdが光拡散部40Bの光入射端面40Bbおよび光射出端面40Baと非平行に形成されていても良い。さらに、本変形例では、第1層42Bと第2層43Bとの界面40Bdが曲面を含んで構成されている。また、上記実施形態では、第1層42の屈折率と第2層43の屈折率とが略同等であったが、本変形例では、第1層42Bの屈折率と第2層43Bの屈折率とが異なっている。
図7Aは、上記実施形態の視野角拡大フィルムの第2変形例を示す断面図である。
上記実施形態では、第1層42と第2層43との界面40dが光拡散部40の光入射端面40bおよび光射出端面40aと平行に形成されていたが、図7Aに示す視野角拡大フィルム7Bのように、第1層42Bと第2層43Bとの界面40Bdが光拡散部40Bの光入射端面40Bbおよび光射出端面40Baと非平行に形成されていても良い。さらに、本変形例では、第1層42Bと第2層43Bとの界面40Bdが曲面を含んで構成されている。また、上記実施形態では、第1層42の屈折率と第2層43の屈折率とが略同等であったが、本変形例では、第1層42Bの屈折率と第2層43Bの屈折率とが異なっている。
ところで、図7Bに示すように、第1層142Bと第2層143Bとの界面140Bdが光拡散部140Bの光入射端面140Bbおよび光射出端面140Baと平行に形成されており、かつ、第1層142Bと第2層143Bとの屈折率が異なる場合、光拡散部140Bの光入射端面140Bbに対して垂直に入射する光L1,L2は、界面140Bdで屈折しない。一方、光拡散部140Bの光入射端面140Bbに対して90度以外の角度で入射する光L3は、界面140Bdで屈折する。
これに対して本変形例の視野角拡大フィルム7Bにおいては、図7Aに示すように、第1層42Bと第2層43Bとの界面40Bdが光拡散部40Bの光入射端面40Bbおよび光射出端面40Baと非平行に形成されており、かつ、第1層42Bの屈折率と第2層43Bの屈折率とが異なる。これにより、光拡散部40Bの光入射端面40Bbに対して垂直に入射する光L1,L2は、界面40Bdで屈折する。一方、光拡散部40の光入射端面40Bbに対して90度以外の角度で入射する光L3も、界面40Bdで屈折する。
このように、本変形例の場合、界面40Bdが光拡散部40Bの光入射端面40Bbおよび光射出端面40Baと非平行であるため、光拡散部40Bの光入射端面40Bbに対して光が垂直に入射した場合であっても、光拡散部40Bの界面40Bdで光を屈折させることができる。これにより、光拡散部40Bの界面40Bdで屈折して光拡散部40Bの側面40Bcに入射した光の側面40Bcでの全反射角度は、光拡散部140Bの界面140Bdで屈折せずに光拡散部140Bの側面140Bcに入射した光の側面140Bcでの全反射角度よりも大きくなる。このため、光拡散部40Bの光入射端面40Bbに対して垂直に入射した光の拡散角度を特定の拡散角度に集中させないようにできる。その結果、視野角拡大フィルム7Bの光拡散特性をよりなだらかにすることができ、広い視野角で明るい表示が得られる。
[第2実施形態]
以下、本発明の第2実施形態について、図8~図10Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1実施形態と同一であり、視野角拡大フィルムの光拡散部の形状が第1実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

以下、本発明の第2実施形態について、図8~図10Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1実施形態と同一であり、視野角拡大フィルムの光拡散部の形状が第1実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第1実施形態では、複数の光拡散部40の幅(短手方向の寸法)は一定であった。これに対して、本実施形態の視野角拡大フィルム52では、図8および図9に示すように、遮光層41の幅(短手方向の寸法)は一定であり、第1層54、第2層55からなる複数の光拡散部53の幅(短手方向の寸法)はランダムに異なっている。すなわち、複数の光拡散部53の幅は一定ではなく、複数の光拡散部53の幅を平均した平均幅は、10μmである。また、光拡散部53の側面53cの2つの傾斜角度は複数の光拡散部53にわたって一様であり、第1実施形態と同様である。その他の構成も第1実施形態と同様である。
本実施形態の視野角拡大フィルム52の製造工程においては、図10Bに示すように、遮光層41の形成時に用いるフォトマスク56は、幅が一定の開口部57と、幅がランダムに異なっている遮光パターン58とを有している。このフォトマスク56を設計する際には、以下の方法を用いることができる。最初に幅が一定の開口部57を一定のピッチで配置しておく。次に、ランダム関数を用いて例えば開口部57の中心点等の各開口部57の基準位置データに揺らぎを持たせ、開口部57の位置をばらつかせることにより、幅がランダムに異なった複数の遮光パターン58を得ることができる。視野角拡大フィルム52の製造工程自体は第1の実施形態と同様である。
本実施形態の液晶表示装置51においても、特に画面の水平方向(左右方向)において所望の光拡散性能が発揮できる視野角拡大フィルムを、製造プロセスを複雑にすることなく作製できる、といった第1実施形態と同様の効果が得られる。
一般に、ストライプや格子等のような規則性のあるパターン同士を重ね合わせた場合、各パターンの周期が僅かにずれると、干渉縞模様(モアレ)が視認されることが知られている。第1実施形態のように複数の光拡散部が一定のピッチで配列された視野角拡大フィルムと複数の画素が一定のピッチで配列された液晶パネルとを重ね合わせたとすると、視野角拡大フィルムの光拡散部による周期パターンと液晶パネルの画素による周期パターンとの間でモアレが発生し、表示品位を低下させる虞がある。これに対して、本実施形態の液晶表示装置51によれば、複数の光拡散部53の幅がランダムであるため、液晶パネル4の画素の規則的配列との間で干渉によるモアレが生じることがなく、表示品位を維持することができる。
[第2実施形態の第1変形例]
図11Aは、上記実施形態の視野角拡大フィルムの第1変形例を示す斜視図である。図11Bは、視野角拡大フィルムの第1変形例を示す断面図である。
上記実施形態では遮光層41の幅を一定としたが、図11A、図11Bに示す視野角拡大フィルム52Aのように、光拡散部53Aの幅をランダムにすることに加えて、遮光層41Aの幅をランダムにしても良い。
図11Aは、上記実施形態の視野角拡大フィルムの第1変形例を示す斜視図である。図11Bは、視野角拡大フィルムの第1変形例を示す断面図である。
上記実施形態では遮光層41の幅を一定としたが、図11A、図11Bに示す視野角拡大フィルム52Aのように、光拡散部53Aの幅をランダムにすることに加えて、遮光層41Aの幅をランダムにしても良い。
この構成においても、モアレを抑制して表示品位を維持できるという効果が得られる。
ただし、複数の光拡散部53Aの側面の傾斜角度が一様であり、かつ、遮光層41の幅がランダムである場合、視野角拡大フィルム52Aに入射した光が遮光層41Aに吸収される割合が多くなり、光の利用効率が若干低下する虞がある。この観点から、遮光層の幅は一定である方が好ましい。
ただし、複数の光拡散部53Aの側面の傾斜角度が一様であり、かつ、遮光層41の幅がランダムである場合、視野角拡大フィルム52Aに入射した光が遮光層41Aに吸収される割合が多くなり、光の利用効率が若干低下する虞がある。この観点から、遮光層の幅は一定である方が好ましい。
[第3実施形態]
以下、本発明の第3実施形態について、図12~図15Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1、第2実施形態と同一であり、視野角拡大フィルムの光拡散部の形状が第1、第2実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

以下、本発明の第3実施形態について、図12~図15Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1、第2実施形態と同一であり、視野角拡大フィルムの光拡散部の形状が第1、第2実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第1、第2実施形態では、複数の光拡散部は、y軸方向に延在するように帯状に形成されていた。これに対して、本実施形態の視野角拡大フィルム62では、図12および図13に示すように、第1層64、第2層65からなる光拡散部63を基材39の一面と平行な面(xy平面)で切断したときの水平断面が円形である。また、光射出端面63aとなる基材39側の水平断面の面積が小さく、基材39から離れるにつれて水平断面の面積が徐々に大きくなっている。すなわち、各光拡散部63の形状は略円錐台状である。
複数の光拡散部63は、基材39上に点在して規則的に配置されている。複数の光拡散部63のうち、例えばy軸方向に並ぶ各列の光拡散部63は一定ピッチで配置され、x軸方向に並ぶ各行の光拡散部63は一定ピッチで配置されている。また、y軸方向に並ぶ所定の列の光拡散部63とその列に対してx軸方向に隣接する列の光拡散部63とは、y軸方向に1/2ピッチずつずれた位置に配置されている。光拡散部63の光射出端面63aの直径は例えば20μmであり、隣接する光拡散部63間のピッチが例えば25μmである。複数の光拡散部63が基材39上に点在して形成されたことにより、本実施形態の遮光層66は基材39上に連続して形成されている。
その他、各光拡散部63が異なる種類の透明ネガレジストからなる第1層64および第2層65の2層構造である点、および第1層64の側面64cの傾斜角度と第2層65の側面65cの傾斜角度はともに60°以上~90°未満が好ましい点、これら2つの傾斜角度の関係については、第1実施形態と同様である。光拡散部63以外の構成は第1の実施形態と同様である。
本実施形態の場合、図14Aに示すように、光拡散部63のxz平面における断面形状は、第1実施形態の光拡散部40(図4A参照)と同様である。したがって、xz平面内において視野角拡大フィルム62が光の角度分布を拡大する作用も第1実施形態と同様である。ところが、液晶表示装置61の画面の正面方向(z軸方向)から見ると、第1実施形態の光拡散部40の形状がライン状であったのに対し、図14Bに示すように、本実施形態の光拡散部63の形状は円形である。そのため、光拡散部63の側面68cで全反射した光Lが360度全ての方位に向けて拡散する。よって、本実施形態の視野角拡大フィルム62によれば、第1、第2実施形態のように画面の水平方向のみならず、観察者は画面に対して全ての方位から良好な表示を視認することができる。
本実施形態の視野角拡大フィルム62の製造工程においては、図15Bに示すように、遮光層66の形成時に用いるフォトマスク67は、複数の円形の遮光パターン68を有している。視野角拡大フィルム62の製造工程自体は第1の実施形態と同様である。
本実施形態の液晶表示装置61においても、所望の光拡散性能が発揮できる視野角拡大フィルムを、製造プロセスを複雑にすることなく作製できる、といった第1、第2実施形態と同様の効果が得られる。
[第3実施形態の第1変形例]
上記実施形態では、図16Aに示すように、平面形状が円形の光拡散部63の例を示したが、例えば図16Bに示すように、平面形状が六角形の光拡散部63eを用いても良い。あるいは、図16Cに示すように、平面形状が長方形の光拡散部63fを用いても良い。あるいは、図16Dに示すように、平面形状が正方形の光拡散部63gを用いても良い。あるいは、図16Eに示すように、平面形状が八角形の光拡散部63hを用いても良い。あるいは、図16Fに示すように、長方形の対向する2辺を外側に湾曲させた形状の光拡散部63iを用いても良い。あるいは、図16Gに示すように、平面形状が楕円形の光拡散部63jを用いても良い。
上記実施形態では、図16Aに示すように、平面形状が円形の光拡散部63の例を示したが、例えば図16Bに示すように、平面形状が六角形の光拡散部63eを用いても良い。あるいは、図16Cに示すように、平面形状が長方形の光拡散部63fを用いても良い。あるいは、図16Dに示すように、平面形状が正方形の光拡散部63gを用いても良い。あるいは、図16Eに示すように、平面形状が八角形の光拡散部63hを用いても良い。あるいは、図16Fに示すように、長方形の対向する2辺を外側に湾曲させた形状の光拡散部63iを用いても良い。あるいは、図16Gに示すように、平面形状が楕円形の光拡散部63jを用いても良い。
例えば、図17Aに示す長方形状の光拡散部63fであれば、長辺に垂直な方向への光L4の拡散が短辺に垂直な方向への光L5の拡散よりも強くなる。そのため、辺の長さによって垂直方向(上下方向)と水平方向(左右方向)とで光の拡散の強さが異なる視野角拡大フィルムを実現できる。
図17Bに示す八角形状の光拡散部63hであれば、特に液晶表示装置で視野角特性が重要視されている垂直方向と水平方向と斜め45度方向とに集中して光Lを拡散させることができる。
このように、視野角の異方性が要求される場合、光拡散部の形状を適宜変えることで異なる光拡散特性を得ることができる。
また、本変形例の視野角拡大フィルムは、平面形状が互いに異なる複数の光拡散部を有していても良い。例えば、視野角拡大フィルムは、光拡散部63,63e、63f,63g,63h,63i,及び63jの少なくとも2種を有するよう構成されていてもよい。
図17Bに示す八角形状の光拡散部63hであれば、特に液晶表示装置で視野角特性が重要視されている垂直方向と水平方向と斜め45度方向とに集中して光Lを拡散させることができる。

上記実施形態では、第1層64、第2層65からなる複数の光拡散部63を基材39の一面にそれぞれ独立して形成したが、図18A、図18Bに示す視野角拡大フィルム62Aのように、第1層64A、第2層65Aからなる複数の光拡散部63Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの光拡散部63Aにおいて第2層65Aが連結しており、2つの第1層64Aが1つの第2層65Aを共有する構成となっている。
上記実施形態では、第1層64、第2層65からなる複数の光拡散部63を基材39の一面にそれぞれ独立して形成したが、図18A、図18Bに示す視野角拡大フィルム62Aのように、第1層64A、第2層65Aからなる複数の光拡散部63Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの光拡散部63Aにおいて第2層65Aが連結しており、2つの第1層64Aが1つの第2層65Aを共有する構成となっている。
この構成によれば、各光拡散部63Aが倒れにくくなり、視野角拡大フィルム62Aの形態安定性が向上する。また、第2層65Aが連結していると、視野角拡大フィルム62Aに入射した光が遮光層66Aに吸収される割合が小さくなるため、光の利用効率が向上する。
[第4実施形態]
以下、本発明の第4実施形態について、図19~図20Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第3実施形態と同一であり、視野角拡大フィルムの光拡散部の配置が第3実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第3実施形態では、複数の光拡散部63が規則的に配置されていた。これに対して、本実施形態の視野角拡大フィルム62Bにおいては、図19に示すように、複数の光拡散部63がランダムに(非周期的に)配置されている。したがって、隣接する光拡散部63間のピッチは一定ではないが、隣接する光拡散部63間のピッチを平均した平均ピッチは例えば25μmに設定されている。その他の構成は第3実施形態と同様である。
本実施形態の視野角拡大フィルム62Bの製造工程においては、図20Bに示すように、遮光層66Bの形成時に用いるフォトマスク67Bは、ランダムに配置された複数の円形の遮光パターン68を有している。このフォトマスク67Bを設計する際には、以下の方法が挙げられる。最初に遮光パターン68を一定のピッチで規則的に配置しておく。次に、ランダム関数を用いて例えば遮光パターン68の中心点等、各遮光パターン68の基準位置データに揺らぎを持たせ、遮光パターン68の位置をばらつかせることにより、ランダムに配置された複数の遮光パターン68を有するフォトマスク67Bを製作することができる。視野角拡大フィルム62Bの製造工程自体は第1~第3実施形態と同様である。
本実施形態の液晶表示装置61Bにおいても、画面の全方位において所望の光拡散性能が発揮できる視野角拡大フィルム62Bを、製造プロセスを複雑にすることなく作製できる、といった第1~第3実施形態と同様の効果が得られる。また、光拡散部63をランダムに配置したことで、液晶パネル4の画素の規則的配列との間で干渉によるモアレが生じることがなく、表示品位を維持することができる。
[第5実施形態]
以下、本発明の第5実施形態について、図21~図23Fを用いて説明する。
本実施形態の液晶表示装置の基本構成は第3、第4実施形態と同一であり、視野角拡大フィルムの光拡散部の構成が第3、第4実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第3、第4実施形態では、複数の光拡散部63は全て同一の寸法であった。これに対して、本実施形態の視野角拡大フィルム62Cでは、図21に示すように、複数の光拡散部63Cの寸法(直径)が異なっている。例えば、複数の光拡散部63Cの直径は5μm~30μmの範囲で分布している。すなわち、複数の光拡散部63Cが複数種類の寸法を有している。また、複数の光拡散部63Cは、第4実施形態と同様、平面的にランダムに配置されている。その他の構成は第4実施形態と同様である。
本実施形態の場合、図22Aに示すように、光拡散部63Cのxy平面における断面形状は第4実施形態の光拡散部63(図22B参照)と同様の円形である。したがって、xz平面内において視野角拡大フィルム62Cが光の角度分布を拡大する作用も第4実施形態と同様である。ところが、第4実施形態では複数の光拡散部63が全て同一の寸法であったのに対し、図22Aに示すように、本実施形態では複数の光拡散部63Cの寸法が異なっている。図22Bに示すように、一定形状の光拡散部63をランダムに配置すると、複数の光拡散部63が直線に並んでしまう部分が生じる。これに対し、図22Aに示すように、サイズの異なる形状の光拡散部63Cをランダムに配置すると、複数の光拡散部63Cが直線に並ぶ割合が少なくなる。つまり、複数の光拡散部の寸法を複数の種類としたり、ランダムに変えたりすることで、例えば径が大きい円形の光拡散部の間を径が小さい円形の光拡散部で埋めるなどして、光拡散部の配置密度を高めることができる。その結果、遮光層で遮光される光の割合を小さくし、光の利用効率を高めることができる。
本実施形態の視野角拡大フィルム62Cの製造工程も第3実施形態と同様であるが、図22Bに示すように、遮光層66Cの形成時に用いるフォトマスク67Cは、寸法が異なる複数の開口パターン68Cを有している点が第4実施形態と異なっている。
本実施形態の液晶表示装置61Cにおいても、画面の全方位において所望の光拡散性能が発揮できる視野角拡大フィルム62Cを、製造プロセスを複雑にすることなく作製できる、といった第1~第3実施形態と同様の効果が得られる。また、複数の光拡散部63Cがランダムに配置されていることに加え、光拡散部63Cの大きさも異なるため光の回折現象によるモアレ縞をより確実に抑制することができる。
[第6実施形態]
以下、本発明の第6実施形態について、図24~図26Eを用いて説明する。
本実施形態の液晶表示装置の基本構成は第3実施形態と同一であり、視野角拡大フィルムの光拡散部および遮光層の構成が第3実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第3実施形態では、基材39の一面に形成された複数の光拡散部63と、基材39の一面において光拡散部63の形成領域以外の領域に形成された遮光層66と、を備え、複数の光拡散部63が基材39の一面の法線方向から見て点在して配置され、遮光層66が光拡散部63の形成領域以外の領域に連続して形成されていた。これに対して、本実施形態の視野角拡大フィルム72は、基材39の一面に形成された複数の遮光層76と、基材39の一面において遮光層76の形成領域以外の領域に形成された光拡散部73と、を備え、複数の遮光層76が基材39の一面の法線方向から見て点在して配置され、光拡散部73が遮光層76の形成領域以外の領域に連続して形成されている。
複数の遮光層76は、基材39上に点在して規則的に配置されている。複数の遮光層76のうち、例えばy軸方向に並ぶ各列の遮光層76は一定ピッチで配置され、x軸方向に並ぶ各行の遮光層76は一定ピッチで配置されている。また、y軸方向に並ぶ所定の列の遮光層76とその列に対してx軸方向に隣接する列の遮光層76とは、y軸方向に1/2ピッチずつずれた位置に配置されている。
本実施形態では、各遮光層76を基材39の法線方向から見たときの平面形状は円形である。各遮光層76の直径は例えば10μmであり、隣接する遮光層76間のピッチが例えば20μmである。複数の遮光層76が基材39上に点在して形成されたことにより、本実施形態の光拡散部73は基材39上に連続して形成されている。
視野角拡大フィルム72における遮光層76の形成領域には、基材39の一面に平行な平面で切断したときの断面積が遮光層76側で大きく、遮光層76から離れるにつれて漸次小さくなる形状の中空部77が形成されている。すなわち、中空部77は、基材39側から見たとき、いわゆる順テーパ状の略円錐台状の形状を有している。中空部77の内部には空気が存在している。視野角拡大フィルム72の中空部77以外の部分、すなわち光拡散部73が連続して存在する部分は光の透過に寄与する部分である。光拡散部73に入射した光は、当該光拡散部73と中空部77との界面で全反射しつつ、光拡散部73の内部に略閉じこめられた状態で導光し、基材39を介して外部に出射される。
本実施形態の場合、中空部77には空気が存在しているため、光拡散部73を例えば透明樹脂で形成したとすると、光拡散部73の側面73cは透明樹脂と空気との界面となる。ここで、光拡散部73の内部と外部との界面の屈折率差は、中空部77が空気で充填されている方が、光拡散部73の周囲が他の一般的な低屈折率材料で充填されているよりも大きい。したがって、スネルの法則より、光拡散部73の側面73cで光が全反射する入射角範囲が広い。その結果、光の損失がより抑えられ、高い輝度を得ることができる。
なお、中空部77には、空気に代えて、窒素等の不活性ガスが充填されていても良い。
もしくは、中空部77の内部が真空状態であっても良い。

その他、各光拡散部73が異なる種類の透明ネガレジストからなる第1層74および第2層75の2層構造である点、および第1層74の側面74cの傾斜角度と第2層75の側面75cの傾斜角度はともに60°以上~90°未満が好ましい点、これら2つの傾斜角度の関係については、第3実施形態と同様である。遮光層76および光拡散部73以外の構成は第3実施形態と同様である。
本実施形態の場合、図25Aに示すように、液晶パネル4から出射され、視野角拡大フィルム72に入射した光のうち、光拡散部73の中心付近において光入射端面73bに対して略垂直に入射した光L1は、光拡散部73の側面73cで全反射することなく、光拡散部73をそのまま直進して透過する。また、光拡散部73の周縁部において光入射端面73bに対して略垂直に入射した光L2は、臨界角よりも大きい入射角で光拡散部73の側面73cに入射するため、光拡散部73の側面73cで全反射する。全反射した光は、その後、光拡散部73の光出射端面73aでさらに屈折し、光出射端面73aの法線方向に対して大きな角度をなす方向に出射される。一方、光拡散部73の光入射端面73bに対して斜めに入射した光L3は、臨界角よりも小さい入射角で光拡散部73の側面73cに入射するため、光拡散部73の側面73cを透過し、遮光部76で吸収される。
以上の作用により、図25Bに示すように、視野角拡大フィルム72に対して略垂直に入射した光L1,L2は、視野角拡大フィルム72に入射する前よりも角度分布が広がった状態で視野角拡大フィルム72から出射される。したがって、観察者が液晶パネル4の正面方向(法線方向)から視線を傾けていっても良好な表示を視認することができる。特に本実施形態の場合、光拡散部73の側面73c(反射面)の平面形状が円形であるため、液晶パネル4の画面の法線方向を中心とした全ての方位に角度分布が広がる。そのため、観察者は全ての方位で良好な表示を視認できる。すなわち、この視野角拡大フィルム72の使用によって液晶パネル4の視野角を拡大することができる。一方、視野角拡大フィルム72に対して斜めに入射した光L3は、液晶パネル4を斜めに透過した光であり、所望のリタデーションと異なる光、いわゆる表示のコントラストを低下させる要因となる光である。本実施形態の視野角拡大フィルム72は、このような光を遮光層76でカットすることで表示のコントラストを高めることができる。
次に、上記構成の液晶表示装置71の製造方法について、図26A~図26Eを用いて説明する。
以下では、視野角拡大フィルム72の製造工程を中心に説明する。

最初に、図26Aに示すように、10cm角で厚さが100μmのトリアセチルセルロースの基材39を準備し、スピンコート法を用いて、この基材39の一面に遮光層材料としてカーボンを含有したブラックネガレジストを塗布し、膜厚150nmの塗膜44を形成する。
次いで、上記の塗膜44を形成した基材39をホットプレート上に載置し、温度90℃で塗膜のプリベークを行う。これにより、ブラックネガレジスト中の溶媒が揮発する。
次いで、上記の塗膜44を形成した基材39をホットプレート上に載置し、温度90℃で塗膜のプリベークを行う。これにより、ブラックネガレジスト中の溶媒が揮発する。
次いで、露光装置を用い、平面形状が円形の複数の開口パターン79が形成されたフォトマスク78を介して塗膜44に光Eを照射し、露光を行う。このとき、波長365nmのi線、波長404nmのh線、波長436nmのg線の混合線を用いた露光装置を使用する。露光量は100mJ/cm2とする。
上記のフォトマスク78を用いて露光を行った後、専用の現像液を用いてブラックネガレジストからなる塗膜44の現像を行い、100℃で乾燥し、図26Bに示すように、平面形状が円形の複数の遮光層76を基材39の一面に形成する。本実施形態の場合、次工程でブラックネガレジストからなる遮光層76をマスクとして透明ネガレジストの露光を行い、中空部77を形成する。そのため、フォトマスク78の開口パターン79の位置が中空部77の形成位置に対応する。円形の遮光層76は次工程の光拡散部73の非形成領域(中空部77)に対応する。複数の開口パターン79は全て直径10μmの円形のパターンであり、隣接する開口パターン79間の間隔(ピッチ)は例えば20μmである。開口パターン79のピッチは液晶パネル4の画素の間隔(ピッチ、例えば150μm)よりも小さいことが望ましい。これにより、画素内に少なくとも1つの遮光層76が形成されるので、例えばモバイル機器等に用いる画素ピッチが小さい液晶パネルと組み合わせたときに広視野角化を図ることができる。
なお、本実施形態では、ブラックネガレジストを用いたフォトリソグラフィー法によって遮光層76を形成したが、この構成に代えて、本実施形態の開口パターン79と遮光パターンとが反転したフォトマスクを用いれば、光吸収性を有するポジレジストを用いることもできる。もしくは、蒸着法や印刷法、インクジェット法等を用いてパターニングした遮光層76を直接形成しても良い。
次いで、互いに非相溶性を有する複数の材料を混合したネガ型感光性樹脂材料を調整する。ネガ型感光性樹脂材料は、混合した液相から相分離構造を形成する材料である。例えば、ネガ型感光性樹脂材料は、第1の材料としてアクリル樹脂からなる透明ネガレジストと、第2の材料としてエポキシ樹脂からなる透明ネガレジストと、を混合したものを用いる。
次いで、図26Cに示すように、スピンコート法を用いて、遮光層76の上面にネガ型感光性樹脂材料を塗布し、膜厚50μmの塗膜48を形成する。次いで、上記の塗膜48を形成した基材39をホットプレート上に載置し、温度95℃で塗膜48のプリベークを行う。これにより、溶媒を蒸発中に、ネガ型感光性樹脂材料を相分離させ、基材39の一面の法線方向に分離した複数のネガ型感光性樹脂層(アクリル樹脂からなる塗膜49およびエポキシ樹脂からなる塗膜50)を形成する。このようにして、異なる種類の透明ネガレジストからなる2層構造の塗膜49,50を形成する。例えば、塗膜49の膜厚は25μm程度であり、塗膜50の膜厚は25μm程度である。
次いで、図26Dに示すように、基材39側から遮光層76をマスクとして塗膜49,50に拡散光Fを照射し、露光を行う。このとき、波長365nmのi線、波長404nmのh線、波長436nmのg線の混合線を用いた露光装置を使用する。露光量は500mJ/cm2とする。露光工程では、平行光または拡散光を用いる。また、露光装置から射出された平行光を拡散光Fとして基材39に照射する手段として、露光装置から射出された光の光路上にヘイズ50程度の拡散板を配置する。拡散光Fで露光を行うことにより、2層構造の塗膜49,50は、遮光層76の非形成領域から外側に広がるように放射状に露光される。これにより、順テーパ状の中空部77が形成され、光拡散部73の中空部77と面する部分には逆テーパ状の側面が形成される。
その後、上記の露光工程を終了した基材39をホットプレート上に載置し、温度95℃で塗膜49,50のポストエクスポージャーベイク(PEB)を行う。
その後、上記の露光工程を終了した基材39をホットプレート上に載置し、温度95℃で塗膜49,50のポストエクスポージャーベイク(PEB)を行う。
次いで、専用の現像液を用いて透明ネガレジストからなる塗膜49,50の現像を行い、100℃でポストベークし、図26Eに示すように、第1層74、第2層74からなる光拡散部73を基材39の一面に形成する。
以上の工程を経て、本実施形態の視野角拡大フィルム72が完成する。視野角拡大フィルム72の全光線透過率は、90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られ、視野角拡大フィルム72に求められる光学性能を十分に発揮できる。全光線透過率は、JIS K7361-1の規定によるものである。
以上の工程を経て、本実施形態の視野角拡大フィルム72が完成する。視野角拡大フィルム72の全光線透過率は、90%以上が好ましい。全光線透過率が90%以上であると、十分な透明性が得られ、視野角拡大フィルム72に求められる光学性能を十分に発揮できる。全光線透過率は、JIS K7361-1の規定によるものである。
なお、上記の例では遮光層76や光拡散部73の形成時に液状のレジストを塗布することとしたが、この構成に代えて、フィルム状のレジストを基材39の一面に貼付するようにしても良い。
最後に、完成した視野角拡大フィルム72を、図24に示すように、基材39を視認側に向け、光拡散部73を第2偏光板5に対向させた状態で、粘着層8を介して液晶表示体6に貼付する。
以上の工程により、本実施形態の液晶表示装置71が完成する。

本実施形態の液晶表示装置71においても、所望の光拡散性能が発揮できる視野角拡大フィルムを、製造プロセスを複雑にすることなく作製できる、といった第3実施形態と同様の効果が得られる。
また、この構成によれば、視野角拡大フィルム72に設けられた複数の中空部77が孤立しており、光拡散部73となる部分は面内で連続した形状となっている。これにより、例えば光の拡散の度合いを高めるために中空部77の密度を高めて光拡散部73の体積を小さくしても、光拡散部73と基材39との接触面積が十分に確保できるため、光拡散部73と基材39との密着力が強い。そのため、外力等による光拡散部73の破損が生じ難く、所望の光拡散機能を果たすことができる。
また、遮光層76をマスクとして基材39の背面側から透明樹脂層に光Fを照射しているため、光拡散部73が遮光層76の非形成領域に自己整合(セルフアライン)した状態で形成される。その結果、光拡散部73と遮光層76とが重なることがなく、光透過率を確実に維持することができる。また、精密なアライメント作業が不要なため、製造に要する時間を短縮できる。
また、この構成によれば、各中空部77の体積が同一であるため、透明樹脂層を現像する際に除去される樹脂の体積が一定となる。このため、各中空部77が形成される工程で各中空部77の現像スピードが一定となり、所望のテーパ形状を形成できる。その結果、視野角拡大フィルム72の微細形状の均一性が高くなり、歩留まりが向上する。

本実施形態の遮光層76の平面形状は、図27Aに示すような円形であるから、光拡散部73の側面44c、すなわち反射面の断面形状も円形である。したがって、光拡散部73の側面44cで反射した光は360度、全ての方位に向けて拡散する。これに対して、例えば図27Bに示す正方形状の遮光層76bであれば、正方形の各辺に垂直な方向に向けて光が拡散する。また、図27Gに示す長方形状の遮光層76gであれば、長辺に垂直な方向への光の拡散が短辺に垂直な方向への光の拡散よりも強くなる。そのため、辺の長さによって垂直方向(上下方向)と水平方向(左右方向)とで光の拡散の強さが異なる光拡散シートを実現できる。また、図27Cに示す八角形状の遮光層76cであれば、特に液晶表示装置で視野角特性が重要視されている垂直方向と水平方向と斜め45度方向とに集中して光を拡散させることができる。このように、視野角の異方性が要求される場合、遮光部の形状を適宜変えることで異なる光拡散特性を得ることができる。
また、本実施形態の視野角拡大フィルムは、平面形状が互いに異なる複数の光遮光層を有していても良い。例えば、視野角拡大フィルムは、遮光層63,76b,76c,76d,76e,76f,76g,76h,76i,及び76jの少なくとも2種を有するよう構成されていてもよい。

上記実施形態では、複数の遮光層76を基材39の一面にそれぞれ独立して形成したが、図28A、図28Bに示す視野角拡大フィルム72Aのように、複数の遮光層76Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの遮光層76Aが連結しており、連結された遮光層76Aの形成領域に形成された中空部77Aも一部がつながる構成となっている。また、図28Bに示すように、中空部77Aが光拡散部73A(第2層75Aの連結した部分)によって塞がれていてもよい。
上記実施形態では、複数の遮光層76を基材39の一面にそれぞれ独立して形成したが、図28A、図28Bに示す視野角拡大フィルム72Aのように、複数の遮光層76Aが少なくとも一部において連結していても良い。本変形例では、隣り合う2つの遮光層76Aが連結しており、連結された遮光層76Aの形成領域に形成された中空部77Aも一部がつながる構成となっている。また、図28Bに示すように、中空部77Aが光拡散部73A(第2層75Aの連結した部分)によって塞がれていてもよい。
この構成においても、光拡散部73Aと基材39との接触面積が十分に確保できるため、光拡散部73Aと基材39との密着力が強い。また、第2層75Aが連結していると、視野角拡大フィルム72Aに入射した光が遮光層76に吸収される割合が小さくなるため、光の利用効率が向上する。
[第7実施形態]
以下、本発明の第7実施形態について、図29~図30Eを用いて説明する。
本実施形態の液晶表示装置の基本構成は第6実施形態と同一であり、視野角拡大フィルムの遮光層の配置が第6実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについて説明する。

第6実施形態では、平面形状が円形の複数の遮光層76が規則的に配置されていた。これに対して、本実施形態の視野角拡大フィルム72Bにおいては、図29に示すように、平面形状が円形の複数の遮光層76がランダムに(非周期的に)配置されている。それに伴い、複数の遮光層76と同一の位置に形成される複数の中空部77も基材39上にランダムに配置されている。その他の構成は第6実施形態と同様である。
本実施形態の視野角拡大フィルム72Bの製造工程は、図30A~図30Eに示すように、第6実施形態と同様である。ただし、図30Aに示す遮光部形成用のブラックネガレジストの露光工程で用いるフォトマスク78Bが第6実施形態で用いるフォトマスク78と異なっている。本実施形態のフォトマスク78Bは、図30Aに示すように、平面形状が円形の複数の開口パターン79がランダムに配置されている。このフォトマスク78Bを介してブラックネガレジストの塗膜44に光Lを照射し、現像することによって、図30Bに示すように、基材39上にランダムに配置された複数の遮光層76が形成される。
本実施形態の視野角拡大フィルム72Bにおいても、外力等による光拡散部73Bの欠陥が生じ難く、光透過率の低下が生じることなく所望の光拡散機能を維持できる、精密なアライメント作業が不要であり、製造に要する時間を短縮できる、といった第6実施形態と同様の効果が得られる。
また、この構成によれば、複数の遮光層76が平面的にランダムに配置されているため、液晶パネル4の画素の規則的配列との間で干渉によるモアレが生じることがなく、表示品位を維持することができる。
また本実施形態の場合、中空部77の平面的な配置がランダムであっても、各中空部77の体積が同一であるため、透明樹脂層を現像する際に除去される樹脂の体積が一定となる。このため、各中空部77が形成される工程で各中空部77の現像スピードが一定となり、所望のテーパ形状を形成できる。その結果、視野角拡大フィルム72Bの微細形状の均一性が高くなり、歩留まりが向上する。
[第8実施形態]
以下、本発明の第8実施形態について、図31~図32Eを用いて説明する。
本実施形態の液晶表示装置の基本構成は第6、第7実施形態と同一であり、視野角拡大フィルムの遮光層の構成が第6、第7実施形態と異なるのみである。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略し、視野角拡大フィルムについてのみ説明する。

第6、第7実施形態では、複数の遮光層76は全て同一の寸法であった。これに対して、本実施形態の視野角拡大フィルム72Cでは、図31に示すように、複数の遮光層76Cの寸法(直径)が異なっている。例えば複数の遮光層76Cの直径は10μm~25μmの範囲で分布している。すなわち、複数の遮光層76Cが複数種類の寸法を有している。また、複数の遮光層76Cは、第7実施形態と同様、平面的にランダムに配置されている。
また、複数の中空部77Cのうち、少なくとも一つの中空部77Cの体積は他の中空部77Cの体積と異なっている。その他の構成は第7実施形態と同様である。

視野角拡大フィルム72Cの製造工程も第6、第7実施形態と同様であるが、図32Aに示すように、遮光層76Cの形成時に用いるフォトマスク78Cは、寸法が異なる複数の開口パターン79Cを有している点が第7実施形態と異なっている。
本実施形態の視野角拡大フィルム72Cにおいても、外力等による光拡散部73Cの破損が生じ難く、光透過率の低下が生じることなく所望の光拡散機能を維持できる、精密なアライメント作業が不要であり、製造に要する時間を短縮できる、といった第6、第7実施形態と同様の効果が得られる。本実施形態の場合、複数の遮光層76Cがランダムに配置されていることに加え、遮光層76Cの大きさも異なるため、光の回折現象によるモアレ縞をより確実に抑制することができる。また、少なくとも一つの中空部77Cの体積は他の中空部77Cの体積と異なっているため、光拡散性を高めることができる。
[第9実施形態]
以下、本発明の第9実施形態について、図33~図34Bを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1実施形態と同一であり、液晶表示体6と粘着層8との間に光拡散性を有する散乱層82が形成されている点が第1実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略する。

図33に示すように、散乱層82は、液晶表示体6と粘着層8との間に配置されている。散乱層82は、粒子状の散乱体を含む層である。例えば、散乱体の材料としては、ガラス類やアクリル系ポリマー、オレフィン系ポリマー、ビニル系ポリマー、セルロース系ポリマー、アミド系ポリマー、フッ素系ポリマー、ウレタン系ポリマー、シリコーン系ポリマー、イミド系ポリマー樹脂類などからなる適宜な透明性の物質からなるものを用いることができる。あるいは、散乱体を散乱層80に拡散させた気泡としてもよい。これらの透明な物質以外でも、光の吸収の無い散乱体、反射体を用いることができる。個々の散乱体の形状は、例えば球形、楕円球形、平板形、多角形立方体など、各種形状に形成することができる。散乱層82は、ヘイズ50以下が好ましい。より好ましくは、散乱層82はヘイズ20以下がよい。
なお、本実施形態では、散乱層82が液晶表示体6と粘着層8との間に配置されているが、これに限らない。例えば、粘着層8そのものが光散乱性を有していてもよい。
本実施形態の場合、図34Aに示すように、光拡散部40の光入射端面40bの側には散乱層82が配置されている。これにより、光拡散部40の光入射端面40bに対して垂直に入射する光Lは、散乱層82で拡散する。このため、光拡散部40には様々な角度の光が入射することとなる。光拡散部40に様々な角度で入射した光は、側面40cで全反射した後、角度を変え、様々な角度で伝播して第1層42、基材39を順次透過して外部に射出される。
これに対して、図34Bに示すように、散乱層が配置されていない視野角拡大フィルム107の場合、光拡散部140の光入射端面140bに対して垂直に入射する光Lが特定の拡散角度に集中して射出される。その結果、広い角度範囲に均一に光を拡散させることができず、特定の視野角のみでしか明るい表示が得られない。
このように、本実施形態の場合、光拡散部40の光入射端面40bの側には散乱層82が配置されているため、光の拡散角度を1つに集中させないようにできる。その結果、視野角拡大フィルム7の光拡散特性をよりなだらかにすることができ、広い視野角で明るい表示が得られる。
[第10実施形態]
以下、本発明の第10実施形態について、図35~図36Bを用いて説明する。
本実施形態の液晶表示装置の基本構成は第1実施形態と同一であり、視野角拡大フィルム92の基材39の外側に光拡散性を有する散乱層93が形成されている点が第1実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略する。

本実施形態の液晶表示装置の基本構成は第1実施形態と同一であり、視野角拡大フィルム92の基材39の外側に光拡散性を有する散乱層93が形成されている点が第1実施形態と異なる。したがって、本実施形態では、液晶表示装置の基本構成の説明は省略する。

図35に示すように、散乱層93は、視野角拡大フィルム92の基材39の外側に配置されている。散乱層93は、粒子状の散乱体を含む層である。散乱層93は、ヘイズ50以下が好ましい。より好ましくは、散乱層82はヘイズ20以下がよい。なお、散乱層93は、視野角拡大フィルム92の最表面に設けられるため、後方散乱が無いことが好ましい。
なお、本実施形態では、散乱層93が基材39の外側に配置されているが、これに限らない。例えば、基材39そのものが光散乱性を有していてもよい。
本実施形態の場合、図36Aに示すように、視野角拡大フィルム92の最表面には散乱層93が配置されている。これにより、光拡散部40の光入射端面40bに対して垂直に入射する光Lは、光拡散部40で拡散した後、散乱層93でさらに拡散する。このため、散乱層93からは様々な角度の光が射出される。
これに対して、図36Bに示すように、散乱層が配置されていない視野角拡大フィルム107の場合、光拡散部140の光入射端面140bに対して垂直に入射する光Lが特定の拡散角度に集中して射出される。その結果、広い角度範囲に均一に光を拡散させることができず、特定の視野角のみでしか明るい表示が得られない。
このように、本実施形態の場合、視野角拡大フィルム92の最表面には散乱層93が配置されているため、光の拡散角度を1つに集中させないようにできる。その結果、視野角拡大フィルム7の光拡散特性をよりなだらかにすることができ、広い視野角で明るい表示が得られる。
図37は視野角拡大フィルムの製造装置の一例を示す概略構成図である。
図37に示す製造装置150は、長尺の基材39をロール・トゥー・ロールで搬送し、その間に各種の処理を行うものである。また、この製造装置150は、黒色層166の形成に、上述のフォトマスクを用いたフォトリソグラフィー法に代えて、印刷法を用いている。

製造装置150の一端に基材39を送り出す送出ローラー151が設けられ、他端には基材39を巻き取る巻取ローラー152が設けられている。基材39は送出ローラー151側から巻取ローラー152側に向けて移動する構成となっている。基材39の上方には、送出ローラー151側から巻取ローラー152側に向けて印刷装置153、第1乾燥装置154、塗布装置155、現像装置156、第2乾燥装置157が順次配置されている。基材39の下方には、露光装置158が配置されている。印刷装置153は、基材39上に黒色層166を印刷するためのものである。第1乾燥装置154は、印刷により形成した黒色層166を乾燥させるためのものである。塗布装置155は、黒色層166上に透明ネガレジストを塗布するためのものである。現像装置156は、露光後の透明ネガレジストを現像液によって現像するためのものである。第2乾燥装置157は、現像後の透明レジストからなる光拡散部163が形成された基材39を乾燥させるためのものである。この後さらに、光拡散部163が形成された基材39を第2偏光板5と貼り合わせ、視野角拡大フィルムを偏光板と一体化させても良い。
露光装置158は、基材39側から透明ネガレジストの塗膜149、150の露光を行うためのものである。図38A、図38Bは、製造装置150のうち、露光装置158の部分だけを取り出して示す図である。露光装置158は、図38Aに示すように、複数の光源159を備えており、基材39の進行に伴って、各光源159からの拡散光Fの強度が徐々に弱くなる等、拡散光Fの強度が変化しても良い。あるいは、露光装置158は、図38Bに示すように、基材39の進行に伴って、各光源159からの拡散光Fの射出角度が徐々に変化しても良い。このような露光装置158を用いることにより、光拡散部163の側面の傾斜角度を所望の角度に制御することができる。
なお、上記の例では黒色層166や光拡散部163の形成時に液状のレジストを塗布することとしたが、この構成に代えて、フィルム状のレジストを基材39の一面に貼付するようにしても良い。
最後に、完成した視野角拡大フィルムを、図2に示すように、基材39を視認側に向け、光拡散部163を第2偏光板5に対向させた状態で、粘着層8を介して液晶表示体6に貼付する。
以上の工程により、本実施形態の液晶表示装置が完成する。

なお、本発明の態様における技術範囲は上記実施形態に限定されるものではなく、本発明の態様における趣旨を逸脱しない範囲において種々の変更を加えることが可能である。例えば上記実施形態では、2層構造の光拡散部の例を挙げたが、これに限らず、各々が異なる光硬化特性を有する材料からなる第1層、第2層、第3層で構成される3層構造の光拡散部を備えていても良い。この場合、各層の側面の傾斜角度をそれぞれ異ならせる構成とすれば、各層の側面で反射された光の拡散角度をより多段階に変えることができ、光拡散特性をよりなだらかにすることができる。
上記実施形態では、表示体として液晶表示装置の例を挙げたが、これに限ることなく、有機エレクトロルミネッセンス表示装置、プラズマディスプレイ等に本発明を適用しても良い。
また、上記実施形態では、視野角拡大フィルムを液晶表示体の第2偏光板上に接着する例を示したが、視野角拡大フィルムと液晶表示体とは必ずしも接触していなくても良い。
例えば、視野角拡大フィルムと液晶表示体との間に他の光学フィルムや光学部品等が挿入されていても良い。あるいは、視野角拡大フィルムと液晶表示体とが離れた位置にあっても良い。また、有機エレクトロルミネッセンス表示装置、プラズマディスプレイ等の場合には偏光板が不要であるため、視野角拡大フィルムと偏光板とが接触することはない。
例えば、視野角拡大フィルムと液晶表示体との間に他の光学フィルムや光学部品等が挿入されていても良い。あるいは、視野角拡大フィルムと液晶表示体とが離れた位置にあっても良い。また、有機エレクトロルミネッセンス表示装置、プラズマディスプレイ等の場合には偏光板が不要であるため、視野角拡大フィルムと偏光板とが接触することはない。
また、上記実施形態における視野角拡大フィルムの基材の視認側に、反射防止層、偏光フィルター層、帯電防止層、防眩処理層、防汚処理層のうちの少なくとも一つを設けた構成としても良い。この構成によれば、基材の視認側に設ける層の種類に応じて、外光反射を低減する機能、塵埃や汚れの付着を防止する機能、傷を防止する機能等を付加することができ、視野角特性の経時劣化を防ぐことができる。
また、上記実施形態では、光拡散部を、中心軸を挟んで対称な形状としたが、必ずしも対称な形状でなくても良い。例えば表示装置の用途や使い方に応じて意図的に非対称な角度分布が要求される場合、例えば画面の上方側だけ、あるいは右側だけに視野角を広げたい等の要求がある場合には、光拡散部の側面の傾斜角度を非対称にしても良い。
その他、光拡散部や遮光層の配置や形状、視野角拡大フィルムの各部の寸法や材料、製造プロセスにおける製造条件等に関する具体的な構成は上記実施形態に限ることなく、適宜変更が可能である。
本発明の態様は、液晶表示装置、有機エレクトロルミネッセンス表示装置、プラズマディスプレイ等の各種表示装置に利用可能である。

- 前記複数の光拡散部が、前記基材の一面の法線方向から見て点在して配置され、
前記遮光層が、前記光拡散部の形成領域と異なる領域に連続して形成されている請求項1に記載の光拡散部材。 - 前記複数の光拡散部が、前記基材の一面の法線方向から見て規則的に配置されている請求項9に記載の光拡散部材。
- 前記複数の光拡散部が、前記基材の一面の法線方向から見て非周期的に配置されている請求項9に記載の光拡散部材。
- 前記複数の光拡散部が、前記基材の一面の法線方向から見て互いに等しい形状を有している請求項9に記載の光拡散部材。
- 前記複数の光拡散部が、前記基材の一面の法線方向から見て互いに異なる形状を有している請求項9に記載の光拡散部材。
- 前記基材の一面の法線方向から見た前記光拡散部の平面的な形状が、円形、楕円形もしくは多角形である請求項9に記載の光拡散部材。
- 前記基材が光拡散性を有する請求項に記載の光拡散部材。
- 光透過性を有する基材と、
前記基材の一面に形成された複数の遮光層と、
前記基材の一面において前記遮光層の形成領域と異なる領域に形成された光拡散部と、を備え、
前記光拡散部が、前記基材側に光射出端面を有するとともに前記基材側と反対側に前記光射出端面の面積よりも大きい面積の光入射端面を有し、
前記光拡散部の前記光入射端面から前記光射出端面までの寸法が前記遮光層の層厚よりも大きく、
前記光拡散部が、複数の層を含み、前記複数の層の材料は、互いに非相溶性を有するとともに互いに異なる光拡散部材。 - 前記複数の遮光層が、前記基材の一面の法線方向から見て点在して配置され、前記光拡散部が、前記遮光層の形成領域と異なる領域に連続して形成されている請求項16に記載の光拡散部材。
- 前記複数の遮光層が、前記基材の一面の法線方向から見て規則的に配置されている請求項17に記載の光拡散部材。
- 前記複数の遮光層が、前記基材の一面の法線方向から見て非周期的に配置されている請求項17に記載の光拡散部材。
- 前記複数の遮光層が、前記基材の一面の法線方向から見て互いに等しい形状を有している請求項16に記載の光拡散部材。
- 前記複数の遮光層が、前記基材の一面の法線方向から見て互いに異なる形状を有している請求項16に記載の光拡散部材。
- 前記基材の一面の法線方向から見た前記遮光層の平面的な形状が、円形、楕円形もしくは多角形である請求項16に記載の光拡散部材。
- 光透過性を有する基材の一面に、開口部を有する遮光層を形成することと、
互いに非相溶性を有する複数の材料を混合したネガ型感光性樹脂材料を調整することと、
前記基材の一面に、前記遮光層を覆うように前記ネガ型感光性樹脂材料を配置することと、
前記ネガ型感光性樹脂材料を相分離させて、前記基材の一面の法線方向に分離した複数のネガ型感光性樹脂層を形成することと、
前記遮光層および前記複数のネガ型感光性樹脂層を形成した前記基材の一面と反対側の面から、前記遮光層の開口部を通して前記複数のネガ型感光性樹脂層を露光することと、
前記露光が終わった前記複数のネガ型感光性樹脂層を現像し、前記基材側に光射出端面を有するとともに前記基材側と反対側に前記光射出端面の面積よりも大きい面積の光入射端面を有する複数の光拡散部を前記基材の一面に形成することと、
を備えた光拡散部材の製造方法。 - 前記遮光層の材料として黒色樹脂、黒色インク、金属単体、もしくは金属単体と金属酸化物との多層膜のうちのいずれかを用いる請求項23に記載の光拡散部材の製造方法。
- 表示体と、
前記表示体の視認側に設けられ、前記表示体から入射される光の角度分布を入射前よりも広げた状態にして光を射出させる視野角拡大部材と、を備え、
前記視野角拡大部材が、請求項1に記載の光拡散部材で構成されている表示装置。 - 前記表示体が、表示画像を形成する複数の画素を有し、
前記光拡散部材の前記複数の光拡散部のうち、隣接する光拡散部間の最大ピッチが、前記表示体の前記画素間のピッチよりも小さい請求項25に記載の表示装置。 - 前記表示体が、光源と、前記光源からの光を変調する光変調素子と、を有し、
前記光源が指向性を有する光を射出する請求項25に記載の表示装置。 - さらに、前記表示体と前記光拡散部材との間に粘着層を備え、
前記粘着層が光拡散性を有する請求項25に記載の表示装置。 - 前記表示体が液晶表示素子である請求項25に記載の表示装置。
- 表示体と、
前記表示体の視認側に設けられ、前記表示体から入射される光の角度分布を入射前よりも広げた状態にして光を射出させる視野角拡大部材と、を備え、
前記視野角拡大部材が、請求項16に記載の光拡散部材で構成されている表示装置。 - 前記表示体が、表示画像を形成する複数の画素を有し、
前記光拡散部材の前記複数の遮光層のうち、隣接する遮光層間の最大ピッチが、前記表示体の前記画素間のピッチよりも小さい請求項30に記載の表示装置。 - 前記表示体が、光源と、前記光源からの光を変調する光変調素子と、を有し、
前記光源が指向性を有する光を射出する請求項30に記載の表示装置。 - さらに、前記表示体と前記光拡散部材との間に粘着層を備え、
前記粘着層が光拡散性を有する請求項30に記載の表示装置。 - 前記表示体が液晶表示素子である請求項30に記載の表示装置。
