そして、パワー回路基板、大電流基板及び絶縁プリント基板の順序で積み重ねられた3重層構造の制御装置が、電動モータの軸に平行に重ねられた配置になっており、パワー回路基板と大電流基板は接続部材で電気的に接続されている。

また、電動モータに供給されるモータ電流を通電、遮断するリレー部として、電子リレー回路基板をハウジングに固定することにより、機械式リレーに比べて電気的接続の簡略化と小型化を図れると共に、電子リレー回路基板の放熱と搭載性を改善できる。

なお、図示していないが、マイクロコンピュータ52は、AD変換器やPWMタイマ回路等の他に周知の自己診断機能を含み、システムが正常に動作しているか否かを常に自己診断しており、異常が発生するとモータ電流IMを遮断するようになっている。
マイクロコンピュータ52は、トルクセンサ2から操舵トルク及び回転位置センサ12から電動モータ10の回転子の回転位置を取り込むとともに、シャント抵抗42からモータ電流IMを電流検出手段54を介してフィードバック入力し、パワーステアリングの回転方向指令及び補助トルクに相当する電流制御量を生成し、駆動回路53に入力する。
駆動回路53は、回転方向指令及び電流制御量が入力されると、PWM駆動信号を生成し、ブリッジ回路41の半導体スイッチング素子Q1~Q6に印加する。
これにより、バッテリ1から外部配線、パワーコネクタ81、コイル44、ブリッジ回路41、電子リレー回路61、モータコネクタ82及び外部配線を介して電動モータ10に電流が流れ、所要方向に所要量の補助トルクが出力される。
また、モータ電流IMは、ブリッジ回路41のPWM駆動時のスイッチング動作によりリップル成分を含むが、大容量のコンデンサ43により平滑されて制御される。
さらに、コイル44は、ブリッジ回路41がPWM駆動時に、スイッチング動作することにより発生するノイズが外部に放出されて、ラジオノイズとなることを防止する。
固定子13は、永久磁石の外周に相対した12個の突極と、この突極に装着されたインシュレータ(図示せず)と、このインシュレータに巻回され、かつU、V及びWの3相に接続された電機子巻線15とを有している。
電機子巻線15の3個の端部は、出力軸の出力側軸線方向に延びた3個の巻線端子に各々接続されている。
レゾルバ用回転子21の外径は、レゾルバ用固定子22とレゾルバ用回転子21との間の径方向隙間のパーミアンスが角度で正弦波状に変化するような特殊曲線になっている。
レゾルバ用固定子22には励磁コイル及び2組の出力コイルが巻回されており、このレゾルバ用回転子21及びレゾルバ用固定子22間の径方向隙間の変化を検出してsinとcosで変化する2相出力電圧を出力する。
減速ギヤは、ギヤケースと、このギヤケース内に設けられ出力軸の回転を減速するためのウォームギヤと、このウォームギヤに歯合したウォームホイールとを有している。
ウォームギヤの電動モータ10側の端部にはスプラインが形成されている。
出力軸の減速ギヤ側の端部には内側にスプラインが形成されたカップリングが圧入されている。
このカップリングとウォームギヤの端部とがスプライン結合されており、電動モータ10から減速ギヤにカップリングを介してトルクが伝達されるようになっている。
制御装置90は、図4に示すように、箱型状であって高熱伝導率の金属材料であるアルミニウム製のヒートシンク30と、ハンドルに対して補助するトルクに応じて電動モータ10の電流を切り換えるための複数の半導体スイッチング素子Q1~Q6からなるブリッジ回路41を有し、ヒートシンク30に固定されたパワー回路基板40と、ハンドルの操舵トルクに基づいてブリッジ回路41を制御するための駆動信号を生成する制御回路51を有し、複数の柔軟性を持った導電板45を介してパワー回路基板40と電気的に接続された制御回路基板50と、電動モータ10に供給されるモータ電流を通電、遮断する電子リレー回路61を有し、パワー回路基板40と導電体を介して電気的に接続された電子リレー回路基板60と、電子リレー回路基板60が装着されると共に、パワー回路基板40と制御回路基板50を収容するハウジング70とを有している。
また、制御回路基板50上の配線パターンには、マイクロコンピュータ52、駆動回路52及びモータ電流検出手段54を含む周辺回路素子等の小電流部品が、半田付けされて実装されている。
更に、電子リレー回路基板60には、U、V及びWの3相に接続された電機子巻線15の3個の巻線端子に各々接続された半導体スイッチング素子Q7~Q9が搭載され、電子リレー回路61を経て電動モータ10の出力軸の出力側軸線方向に延びた3個の出力端子である導電板45に各々接続されている。(図6参照)
このコネクタ80は、車両のバッテリ1と電気的に接続されるパワーコネクタ81と、制御装置90と電動モータ10とを電気的に接続するモータコネクタ82と、外部配線を介して信号が入力されるトルクセンサ2と車両の走行速度を計測する車速センサ3に接続される信号コネクタ83とから構成されている。
ヒートシンク30をハウジング70と締付けることで、コネクタ80はヒートシンク30とハウジング70の間に挟まれて固定されるように構成されている。
まず、電動モータ10を組み立てるが、出力軸に永久磁石を接着固定後、着磁器で極に着磁し、軸受の内輪を圧入して回転子を形成する。
次に、固定子13の12個の突極にインシュレータを介してU、V、Wの各電機子巻線15を電気角で120度位置を移動して巻回し、U、V、W各相4個で計12個の巻線を形成する。
U相各巻線の巻始め同士、巻終わり同士を接続し、U層の電機子巻線15を形成する。
同様にV層及びW層の電機子巻線15を形成し、U、V及びW層の電機子巻線15の巻終わりを互いに接続して中性点とする。
U、V及びW層の電機子巻線15の巻始めはそれぞれ巻線端子に接続される。
その後、巻線された固定子13をヨークに圧入する。
各電極にクリーム半田を塗布した金属基板であるパワー回路基板40上に半導体スイッチング素子Q1~Q6、抵抗等の部品を配置し、導電板45を接続するための保持部材を介してパワー回路基板40上に配置し固定して、リフロー装置を用いクリーム半田を溶かし、半田付けをした電子リレー回路基板60をハウジング70に固定し、さらにこのハウジング70に回転位置センサ14の固定子を固定する。
この時、ハウジング70と電子リレー回路基板60間に熱伝導グリスを塗布して放熱効果を高めても良い。
ハウジング70に固定子が組み込まれたヨークを挿入し、その後ネジ(図示せず)でハウジング70にヨークを固定する。
まず、各電極にクリーム半田を塗布した制御回路基板50上にマイクロコンピュータ52及びその周辺回路素子等の部品を配置し、パワーコネクタ82とコイル30間、及び、電動モータ10のU、V、W線と導電板をつなぐ大電流用導電板を配置し、さらに、導電板45を接続するためのチップを配置して、リフロー装置を用い、制御回路基板50を熱し、クリーム半田を溶かして各上記部品を半田付けする。
同様に、各電極にクリーム半田を塗布したパワー回路基板40上に半導体スイッチング素子Q1~Q6及びシャント抵抗22等の部品を配置し、制御回路基板50と同様に導電板を接続するためのチップを配置して、リフロー装置を用いクリーム半田を溶かし、半田付けをする。
このパワー回路基板40をヒートシンク30に固定し、制御回路基板50は、対向するように並行に組み付け、パワー回路基板40から延長され、制御回路基板50に挿入された導電板を半田付け等により電気的に接続する。
この時、ヒートシンク30とパワー回路基板40間に熱伝導グリスを塗布して放熱効果を高めても良い。
電動モータ10のU、V、W層に接続された電子リレー回路基板60から出された導電板とレゾルバ用固定子22から出された導電板の端部はプレスフィット端子62で構成しているので制御装置90の制御回路基板50側を電動モータ10側にして圧入する。(図7参照)
圧入することにより、電動モータ10と制御装置90は図2及び図3のように一体化される。
その時、電子リレー回路基板60を電動モータ10の軸に同心状に設けることにより、プレスフィット端子62の圧入力を受けるので、電子リレー回路基板60を安定的に装着することができる。
また、回転位置センサ14はレゾルバ20を用いているが、レゾルバに限定されるものではなく磁気抵抗器(MR)、巨大磁気抵抗器(GMR)やホール素子またはホールIC等他の磁気検出素子を用いたものであってもよい。
また、電動モータ10はブラシレスモータに限定されるものでなく、インダクションモータ、スイッチトリラクタンスモータ(SRモータ)またはブラシ付のDCモータであってもよい。

Claims (4)
- 車両のハンドルに対して補助トルクを出力する電動モータと、この電動モータの回転を減速する減速機構、及び前記電動モータの駆動を制御する制御装置とを備えた電動パワーステアリング装置において、
前記制御装置は、前記電動モータと前記減速機構との間で前記電動モータの出力軸と同一軸上に配置され、
かつ、高熱伝導率の金属材料で構成されたヒートシンクと、
前記ハンドルに対して補助するトルクに応じて前記電動モータの電流を切り換えるための複数の半導体スイッチング素子からなるブリッジ回路を有し、前記ヒートシンクに固定されたパワー回路基板と、
前記ハンドルの操舵トルクに基づいて前記ブリッジ回路を制御するための駆動信号を生成する制御回路を有し、前記パワー回路基板と導電体を介して電気的に接続された制御回路基板と、
前記電動モータに供給されるモータ電流を通電、遮断する電子リレー回路を有し、前記パワー回路基板と導電体を介して電気的に接続された電子リレー回路基板と、
前記電子リレー回路基板が装着されると共に、前記パワー回路基板と前記制御回路基板を収容し保護するハウジングとで構成された
ことを特徴とする電動パワーステアリング装置。 - 前記パワー回路基板、前記制御回路基板、前記電子リレー回路基板及び前記ハウジングを、前記電動モータの出力軸に対して同心状に配置したことを特徴とする請求項1記載の電動パワーステアリング装置。
- 前記電子リレー回路基板は、前記ハウジングの前記制御回路基板取付け側の内側に配置され、前記ハウジングは、前記電子リレー回路基板を収容するように前記ヒートシンクに組み付けられたことを特徴とする請求項1または2記載の電動パワーステアリング装置。
- 前記電子リレー回路基板に設けられたプレスフィット端子を前記制御回路基板に形成されたスルーホールに圧入して前記電子リレー回路基板と前記制御回路基板とを電気的に接続したことを特徴とする1乃至3のいずれか一つに記載の電動パワーステアリング装置。
