Abstract

본 발명은 표면재층; 표면재층 상에 형성된 기재층; 및 다각형의 틀 형상을 갖고, 내부에 상기 기재층이 수용되며, 하나 이상의 측면에는 끼움돌기가 형성되어 있고, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일을 포함하는 복합패널 및 그 제조방법에 관한 것이다. 본 발명에서는 시공방법이 간단하고, 높은 열전도성을 유지할 수 있으며, 시공된 제품표면의 단차이를 최소화할 수 있는 복합패널 및 그 제조방법을 제공할 수 있다.

Description

복합패널 및 그 제조 방법
본 발명은 복합패널 및 그 제조 방법에 관한 것이다.
일반적으로 벽이나 바닥의 마감재로는 도자기 타일이나 강판 또는 강화 플라스틱 등을 재료로 하는 패널이 주종을 이루고 있다.
최근 소득 수준이 향상되고 인테리어에 대한 소비자의 인식이 향상되면서 차별화된 고급스로운 분위기를 연출하기 위해 각종 내/외장재, 특히 천연 대리석을 재료로 하는 인테리어 소재에 대한 관심이 증가하고 있는 추세이다. 그러나 천연대리석은 다음과 같은 문제가 있었다.
첫째, 재료원가, 즉 비용상의 문제이다. 대리석은 타재료와의 비교하여 재료비 자체가 고가이다. 또한 대리석은 운반이나 절단과 같은 취급시에 특수장비를 사용하거나, 전문성을 가진 석공의 작업이 필요하게 되므로, 인건비가 대리석 패널의 원가에 포함되어 원가는 매우 고가가 된다. 그리하여 천연 대리석 패널은 마감재로서 널리 이용되지 못하고 일부 고가의 건축물에 제한적으로 적용되고 있다.
둘째, 재료특성상의 문제이다. 대리석은 다른 재료와 비교하여 무거운 특성 및 깨지가 쉬운 특성이 있다. 따라서 대리석 패널로 벽면이나 바닥면을 시공할 경우, 쉽게 떨어지거나 깨지는 등의 문제가 있다.
상기의 문제점을 해결하기 위하여 천연 대리석과 기재 등을 복합한 복합패널이 개발된 바 있다. 그러나 종래 기술에서는 복합패널의 시공 시에는 시멘트 또는 몰탈 등을 이용한 습식시공을 하며, 복합패널의 낱장 사이의 틈에는 백색 시멘트 등의 실링재(sealing material)를 발라서 시공하므로, 시공 효율성이 떨어지고, 시공비용이 상승한다는 문제점이 있다. 아울러 시공을 위하여 시공면에 부여하는 시멘트 또는 몰탈 위에 제품이 얹혀져서 시공되므로 복합패널 표면 간의 단차이가 발생한다. 이를 보완하기 위하여 실링재와 같은 메지처리를 하게되는데, 이 경우 생활오염원 등에 대한 내오염성 저하 등의 문제점이 있다.
본 발명은 전술한 종래 기술의 문제점을 고려하여 이루어진 것으로, 시공방법이 간단하고, 높은 열전도성을 유지할 수 있으며, 시공된 제품표면의 단차이를 최소화할 수 있는 복합패널 및 그 제조방법을 제공하는 것을 목적으로 한다.
본 발명은 상기 과제를 해결하기 위한 수단으로서, 표면재층; 상기 표면재층상에 형성된 기재층; 및
다각형의 틀 형상을 갖고, 내부에 상기 기재층이 수용되며, 하나 이상의 측면에는 끼움돌기가 형성되어 있고, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일을 포함하는 복합패널을 제공된다.
본 발명은 상기 과제를 해결하기 위한 다른 수단으로서, 표면재층과 기재층을 접착하는 제 1단계; 및
표면재층에 부착된 기재층을 다각형의 틀 형상을 갖고, 하나 이상의 측면에는 끼움돌기가 형성되어 있으며, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일의 내부에 삽입하는 제 2 단계를 포함하는 복합패널의 제조방법을 제공한다.
본 발명은 상기 과제를 해결하기 위한 다른 수단으로서, (1) 다각형의 틀 형상을 갖고, 하나 이상의 측면에는 끼움돌기가 형성되어 있으며, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일의 내부에 기재층을 삽입하는 단계; 및
(2) 상기 단계(1)의 기재층이 삽입된 프로파일을 표면재층의 하부에 부착하는 제 2 단계로 구성되는 복합패널의 제조방법을 제공된다.
본 발명에 따른 복합패널은 프로파일에 형성된 끼움돌기를 끼움홈에 삽입하여 시공이 가능하므로, 간결하고 효율적인 시공이 가능하다. 또한 시공후 단차를 최소화하고, 실링재의 사용도 불필요하며, 기재의 열전도성이 우수하므로 난방 효율이 높다는 이점이 있다.

본 발명은 표면재층; 상기 표면재층 상에 형성된 기재층; 및
다각형의 틀 형상을 갖고, 내부에 상기 기재층이 수용되며, 하나 이상의 측면에는 끼움돌기가 형성되어 있고, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일을 포함하는 복합패널에 관한 것이다.
이하 본 발명의 복합패널을 보다 상세하게 설명한다.
본 발명의 복합패널은, 예를 들면, 첨부된 도 1에 나타난 바와 같이, 표면재층(10); 표면재층 하부에 형성된 기재층(30); 및 다각의 틀 형상을 갖고, 내부에 상기 기재층이 수용되며, 하나 이상의 측면에는 끼움돌기가 형성되어 있고, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일(40)을 포함한다.
본 발명에서 표면재층은 복합패널이 바닥에 부착, 시공될 때 최상부에 형성되는 층이다. 상기 표면재층의 종류는 특별히 한정되지 않고, 예를 들면, 천연석 또는 인조석을 사용할 수 있다. 본 발명에서는 천연석을 사용하는 것이 바람직하다. 상기 천연석은 고풍스럽고 단아한 느낌을 얻을 수 있으며, 특히 빛이 투과되어 간접 조명에 의한 분위기를 연출할 수 있다. 상기 천연석의 구체적인 예로는 대리석, 화강석, 라임스톤 또는 샌드스톤 등을 들 수 있으나, 이에 제한되지 않는다.
본 발명에서, 표면재층의 면적은 복합패널이 적용될 바닥의 크기 등에 맞추어 적절히 선택되는 것으로 특별히 한정되지 않고, 예를 들면, 1000 cm2 내지 8000 cm2 일 수 있다. 또한, 가로 및 세로의 길이는 각각 400 mm 내지 800mm 의 범위에서 조절될 수 있다.
또한, 본 발명에서 상기 표면재층의 두께는 특별히 한정되지 않으며, 예를 들면, 2 mm 내지 5 mm일 수 있다. 상기 표면재층의 두께가 2 mm 미만이면 강도가 저하되어 파손 될 우려가 있으며, 5 mm를 초과하면 제조 단가가 상승할 우려가 있다.
본 발명에서 기재층은 표면재층의 하부에 형성되며, 표면재층을 지지해 주는 역할을 한다. 상기 기재층은 기재층의 정중앙(중심)부분이 표면재층 하부의 정중앙 부분에 맞추어 형성되는 것이 바람직하다.
상기 기재층은 내충격성이 우수하며, 습도에 따른 신축변형이나 휨, 비틀림 또는 균열 등의 염려가 없어야 한다. 또한, 전면에 배치된 표면재층의 깨지기 쉬운 특성을 보완하는 동시에, 환경에 의하여 변형될 염려가 없어야 한다. 그리고, 난방 효율을 높일 수 있도록 상온에서 열전도도가 우수하여야 한다.
여기서, 상기 상온에서 기재층의 열전도도는 0.15 watt/m-K 이상인 것이 바람직하며, 0.2 watt/m-K 이상인 것이 더욱 바람직하다. 상기 열도도도의 상한은 특별히 제한되지 않으며, 5 watt/m-K 일 수 있고, 바람직하게는 3 watt/m-K 일 수 있으며, 더욱 바람직하게는 1 watt/m-K 일 수 있다. 상기 기재층으로 열전도도가 0.15 watt/m-K 이상인 제품을 사용함으로써, 바닥의 열이 표면재층으로의 전달이 용이하여 난방 효율을 높일 수 있다.
본 발명에서 사용하는 용어 「상온」은 가온 또는 감온되지 않은 자연 그대로의 온도를 의미하고, 예를 들면, 약 15℃ 내지 35℃, 보다 구체적으로는 약 20℃ 내지 25℃, 더욱 구체적으로는 약 25℃의 온도를 의미할 수 있다. 또한, 본 발명에서 열전도도의 측정은 통상적인 방법으로 측정할 수 있으며, 예를 들면, ASTM E1530에 준하여 측정할 수 있다.
상기 기재층은 특별히 한정되지 않지만, 본 발명에서는, 상기 기재층으로 세라믹을 사용하는 것이 바람직하다. 세라믹은 경량성이고, 열전도도 등이 우수하여, 바닥의 열이 세라믹 소재의 기재를 통해 표면재층으로 용이하게 전달될 수 있다.
상기 세라믹으로는 규산칼슘 보드, 마그네슘 보드, 도기질 보드 또는 자기질 보드 등을 사용할 수 있다.
상기 기재층의 형상은 특별히 한정되지 않으며, 예를 들면, 사각형의 판상의 형태일 수 있다.
기재층은 표면재층의 면적에 포함되어야 하며, 또한 상기 기재층의 가로 및 세로의 길이는 표면재층의 가로 및 세로의 길이보다 작아야한다. 상기 기재층의 가로 및 세로의 길이는 예를 들면, 각각 380 mm 내지 780 mm 의 범위에서 조절될 수 있다. 상기 기재층의 가로 또는 세로의 길이가 380 mm 미만이면, 지지 효과가 저하될 우려가 있으며, 780 mm를 초과하면, 시공이 용이하지 못할 우려가 있다.
또한, 본 발명에서 기재층의 면적은 표면재층의 면적의 48% 내지 97%를 차지하는 것이 바람직하다. 상기 기재층의 면적이 표면재층의 면적의 48% 미만이면, 열전달이 용이하지 못할 우려가 있으며, 97%를 초과하면 하기에서 설명할 프로파일의 제조가 용이하지 못하게 될 우려가 있다.
또한, 본 상기 기재층의 두께는 5 mm 내지 20 mm인 것이 바람직하다. 상기 기재층의 두께가 5 mm 미만이면 표면재층을 지지할 수 있는 강도가 약해지고, 뒤에서 설명할 끼움돌기 및 끼움홈을 형성하기 어려울 수 있으며, 20 mm 를 초과하면 공간을 많이 차지하고, 재료비가 상승하게 되는 우려가 있다.
본 발명의 프로파일은 표면재층의 하부에 형성되며, 상기 프로파일의 내부에 기재층이 수용된다. 또한, 상기 프로파일은 하나 이상의 측면에 끼움돌기 및 끼움홈을 갖는다.
상기 프로파일을 구성하는 재료는 특별히 한정되지 않으며, 예를 들면 합성수지, 목재 및 금속 등의 일종 또는 이종의 혼합물로 이루어질 수 있다.
상기 합성수지의 구체적인 예로는 PVC(Poly Vinyl Chloride), PE(Ploy Ethylene), PET(Ploy Ethylene Terephthalate), PETG(Ploy Ethylene Terephthalate Glycolmodifieid), HIPS(High Impact Polystyrene), ABS(Acrylonitrile Butadiene Styrene), PU(Poly Urethane), SBS(Styrene Butadiene Styrene block Copolymer), SEBS(Styrene Ethylene Butadiene Styrene block Copolymer), SPS(Syndiotactic Poly Stylene) 또는 SEPS(Styrene Ethylene Propylene Styrene block Copolymer) 등 일 수 있고, 상기 목재의 구체적인 예로는 내수합판, 스트랜드 보드, 파티클보드, MDF(Medium Density Fiberboard), HDF(High Density Fiberboard) 또는 WEPC(Wood Fiber Plastic Composite) 등 일 수 있으며, 상기 금속의 구체적인 예로는 알루미늄 등을 들 수 있다.
상기 프로파일의 형상은 특별히 한정되지 않으나, 다각형의 틀 형상을 지니는 것이 바람직하며, 특히, 4개의 측면을 포함하는 액자 형상인 것이 바람직하다.
상기 액자 형상은 내부가 비어있으며, 내부의 형상은 상기 기재층이 수용될 수 있도록, 기재층의 형상과 일치하게 구성될 수 있다.
상기 프로파일은 하나 이상의 측면에 각각 형성된 끼움돌기 및 끼움홈을 가질 수 있다. 예를 들면, 도 2에 도시된 바와 같이 프로파일이 사각형의 액자형 형상을 지닐 경우, 4개의 외측면 중에서 2개의 측면에는 끼움돌기(40a)가 각각 연속적으로 형성되며, 나머지 두 개의 측면에는 끼움홈(40b)이 연속적으로 형성될 수 있다. 즉, 프로파일의 일측면에 끼움돌기(40a)가 형성되고, 상기 끼움돌기(40)의 타측면에는 끼움홈(40b)이 형성될 수 있다.
본 발명에서, 도 3 및 도 4는 복합패널을 상부 및 이면에서 바라본 평면도를 나타내는 것으로, 프로파일의 4개의 외측면 중에서 2개의 측면은 끼움돌기가 연속적으로 형성될 수 있으며, 나머지 두 개의 측면에는 끼움홈이 연속적으로 형성될 수 있다.
상기 프로파일에 끼움돌기 및 끼움홈을 형성함으로써, 복합패널의 시공 시 상기 프로파일의 끼움돌기는 인접하는 끼움홈에 끼움결합되어 보다 간단하면서도 견고한 체결상태를 유지할 수 있다.
끼움돌기 및 끼움홈은 끼워 맞춤의 결속을 강하게 하기 위하여 상기 끼움돌기 및 끼움홈은 걸림수단을 추가로 포함할 수 있다. 즉, 끼움돌기에는 걸림턱(미도시)이 형성되고, 끼움홈에는 걸림홈(미도시)이 형성되어, 끼움돌기 및 끼움홈이 끼움결합된 상태에서 걸림턱 및 걸림홈은 서로 체결되어 끼움돌기 및 끼움홈의 이탈이 방지되며, 끼움결합은 더욱 견고해진다.
상기 걸림턱 및 걸림홈은 서로 대응되는 위치와 형상으로 형성될 수 있다.
상기 프로파일이 액자형으로 구성될 경우 프로파일의 가로 및 세로의 길이는 위에서 설명한 표면재층의 가로 및 세로의 길이와 동일할 수 있다. 상기 프로파일의 가로 및 세로의 길이를 표면재층의 가로 및 세로의 길이와 동일하게 설정하여, 시공이 간편하고, 시공 후 복합패널들이 서로 일정하게 부착되어 있게 되므로 실링재를 사용할 필요가 없어지는 이점이 있다.
또한, 상기 프로파일의 폭은 10mm 내지 100 mm 인 것이 바람직하다. 상기 프로파일의 폭이 10 mm 미만이면 측면에 끼움홈을 형성하는 것이 어려워질 우려가 있으며, 100 mm 를 초과하면 열전도율이 저하될 우려가 있다.
또한 상기 프로파일의 두께는 기재층의 두께와 동일한 것이 바람직하다. 상기 프로파일의 두께와 기재층의 두께가 동일함으로써, 시공 후 들뜸이 없으며, 복합패널의 시공이 견고해질 수 있다.
본 발명에서 프로파일은 필요에 따라, 액자형상이 아닌 다른 형상으로 구성될 수 있다. 예를 들면, ‘ㄱ’자 형상의 프로파일이 2개 형성될 수 있으며, 일자형 프로파일이 4개 형성될 수 있다. 상기의 프로파일은 측면에 각각 끼움돌기 또는 끼움홈이 형성되며, 복합패널로의 제조 시 연속된 두 측면은 끼움돌기 형상을 지니고, 나머지의 연속된 두 측면은 끼움홈이 형성되어 있을 수 있다.
본 발명에서 상기 표면재층 및 기재층과 프로파일의 사이에 접착제층이 추가로 포함될 수 있다. 상기 접착제층의 구성은 특별히 한정되지 않으며, 에폭시계 접착제, 폴리에스테르계 접착제 또는 아크릴계 접착제 등의 일종 또는 이종 이상의 혼합을 사용할 수 있다. 본 발명에서는 에폭시계 접착제를 사용하는 것이 바람직하다. 상기 에폭시계 접착제를 사용함으로써 시공성, 내후성, 부착성 및 강도 등이 우수하다.
또한 본 발명은 복합패널의 제조방법에 관한 것이다.
상기 복합패널의 제조방법은 특별히 한정되지 않으며, 예를 들면, 표면재층과 기재층을 접착하는 제 1단계; 및
표면재층에 부착된 기재층을 다각형의 틀 형상을 갖고, 하나 이상의 측면에는 끼움돌기가 형성되어 있으며, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일의 내부에 삽입하는 제 2 단계를 포함할 수 있다.
상기 제 1 단계는 표면재층과 기재층을 접착하는 하는 단계로, 표면재층의 중심부가 기재층의 중심부와 일치하게 하여 접착할 수 있다. 상기 표면재층과 기재층의 접착에는 접착제를 사용할 수 있다.
제 2 단계는 상기 제 1 단계에서 표면재층에 부착된 기재층을 프로파일에 삽입하여 복합패널을 제조하는 단계이다.
여기서, 상기 프로파일은 액자형인 것이 바람직하며, 사출물로 형성할 수 있다. 상기 프로파일을 ‘ㄱ’자 형으로 형성할 경우 사출물로 형성할 수 있으며, 일자형으로 형성하여 조립할 경우는 압출로 형성할 수 있다.
기재와 프로파일의 부착은 접착제를 사용할 수 있다.
또한, 상기 복합패널의 제조방법은 (1)다각형의 틀 형상을 갖고, 하나 이상의 측면에는 끼움돌기가 형성되어 있으며, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일의 내부에 기재층을 삽입하는 단계; 및
(2)상기 단계(1)의 기재층이 삽입된 프로파일을 표면재층의 하부에 부착하는 단계를 포함할 수 있다.
단계(1)은 기재층이 프로파일에 수용되도록 삽입하는 단계이다. 상기 삽입은 접착제를 이용하여 부착할 수 있다.
단계(2)는 단계(1)에 의해 형성된 기재층이 삽입된 프로파일을 표면재층의 하부에 부착하는 단계이다. 상기 부착은 접착제를 이용할 수 있으며, 표면재층의 크기가 프로파일의 크기와 동일한 것일 수 있다.
[실시예]
이하, 본 발명에 따르는 실시예를 통하여 본 발명을 보다 상세히 설명하나, 본 발명의 범위가 하기 제시된 실시예에 의해 제한되는 것은 아니다.
<실시예 1>
한 변의 길이가 600 mm, 두께가 3 mm인 정방형의 천연 대리석 층의 이면에 한변의 길이가 580 mm. 두께가 9 mm인 정방형의 자기질 보드를 에폭시계의 접착제를 사용하여 접착하였다. 이때, 자기질 보드는 천연 대리석 층의 정중앙에 맞춰 접착하였다. 천연 대리석 층의 이면은 측면 쪽이 각각 10mm 비어 있는 형태가 되었다.
상기 천연 대리석 층과 자기질 보드를 접착한 접착제를 충분히 경화시킨 후, 사각형의 액자모양 형상을 가지고, 한 변의 길이가 600 mm, 두께가 9 mm이며, 외부 측면에 각각 끼움돌기와 끼움홈의 형상을 지니는 ABS 수지로 구성된 프로파일을 천연 대리석 층의 하부에 에폭시계 접착제와 함께 끼워 일체화가 되게 하여 복합페널을 제조하였다.
상기 제조된 복합패널의 열전도도, 단차이 및 실링재의 사용 여부를 표 1에 나타내었다.
여기서, 열전도도는 ASTM E1530에 준하여 측정하였다.
<비교예 1>
실시예 1과 동일한 방법으로 복합패널을 제조하되, 천연대리석 층 이면에 대리석과 동일한 규격의 자기질 보드를 접착하였으며, 자기질 보드의 측면은 끼움돌기 및 끼움홈이 없는 민자 형태로 형성하였다.
상기 제조된 복합패널의 열전도도, 단차이 및 실링재의 사용 여부를 표 1에 나타내었다.

표 1에 나타나듯이, 실시예 1의 복합패널이 비교예 1의 복합패널에 비해 단차이가 낮고 실링재의 사용 필요성이 떨어진다는 점으로 보아, 끼움돌기 및 끼움홈이 형성된 프로파일을 가지는 복합패널의 단차이가 낮으며, 실링재의 사용 필요성이 낮다는 것을 알 수 있다.

Claims (11)

  1. 표면재층; 상기 표면재층 상에 형성된 기재층; 및
    다각형의 틀 형상을 갖고, 내부에 상기 기재층이 수용되며, 하나 이상의 측면에는 끼움돌기가 형성되어 있고, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일을 포함하는 복합패널.
  2. 제 1 항에 있어서, 표면재층은 천연석인 복합패널.
  3. 제 1 항에 있어서, 표면재층은 면적이 1000 cm2 내지 8000 cm2 인 복합패널.
  4. 제 1 항에 있어서, 기재층은 상온에서의 열전도도가 0.15 watt/m-K 이상인 복합패널.
  5. 제 1 항에 있어서, 기재층은 세라믹으로 형성된 복합패널.
  6. 제 1 항에 있어서, 기재층의 면적은 표면재층의 면적에 대하여 48 % 내지 97 % 인 복합패널.
  7. 제 1 항에 있어서, 기재층은 두께가 5 mm 내지 20 mm인 복합패널.

  11. (1) 다각형의 틀 형상을 갖고, 하나 이상의 측면에는 끼움돌기가 형성되어 있으며, 하나 이상의 측면에는 끼움홈이 형성되어 있는 프로파일의 내부에 기재층을 삽입하는 단계; 및
