Abstract
【課題】製造工程数を抑え歩留を向上させ得る有機ELパネルの製造方法を提供する。 【解決手段】 有機ELパネルの製造方法は、有機EL素子を発光画素とする有機ELパネルの製造方法であって、基板上に、下部電極、有機EL層および上部電極が順に積層して有機EL素子を形成する有機EL素子形成工程と、上部電極上に60~150°Cで融点を持つホットメルト材料を含む保護膜を形成する保護膜形成工程と、保護膜の加熱された溶融状態下で、上部電極又はその近傍にレーザ光を点状に照射して上部電極の一部を破砕し、上部電極の破砕片を保護膜内に分散させ保護膜を固化する分散工程と、を含む。
Description
本発明は表示装置の表示パネルに関し、特に、有機エレクトロルミネセンス(EL)素子などの有機発光ダイオード(以下、OLED:Organic light-emitting diodeともいう)を用いた有機ELパネルおよびその製造方法に関する。
従来から、基板上に、下部電極、有機EL層および上部電極が順に積層して有機EL素子を形成して、有機EL素子のそれぞれを発光画素(発光領域)とするOLEDパネルの製造方法が知られている。かかる製造方法において、成膜工程などで混入した異物などによる発光不良を解消するレーザリペア方法(特許文献1、参照)、上部電極のパターニングする際にレーザ光照射を利用するレーザパターニング方法(特許文献2、参照)、上部電極と引出配線部とをレーザ光照射により接続するレーザ溶接方法(特許文献3、参照)、がOLEDパネルの製造プロセスで利用されてきた。レーザリペア方法は上部電極成膜後に、上部電極の不良部をレーザ光照射により、異物などを除去し、画素部を正常にする方法である。レーザパターニング方法は、上部電極材料層を成膜しその一部をレーザ光照射により切削し上部電極の複数に分割する方法である。レーザ溶接方法は、下部電極又は上部電極と電気的接続すべき引出配線部の表面が腐食するなどして接触抵抗が上昇することに備えて、レーザ光照射により有機EL素子電極と引出配線部との溶接による配線抵抗を下げる方法である。

従来技術のレーザ光照射を利用する際、上部電極から破砕された導電材料片が破砕箇所およびその近傍の上部電極上に飛散し、飛散した導電材料片によって上部電極と下部電極同士の短絡、隣り合う上部(下部)電極同士の短絡といった問題があった。さらに、有機EL素子の空間封止を行う場合、閉じられた封止空間内の飛散した導電材料片の存在は、リークなどの品質不良を引き起こす重大な原因の1つとなっている。
本発明は、このような問題に対処することを課題の一例とするものである。すなわち、煩雑な工程を行うことなく、短時間に製造することができ、製造工程数を抑え歩留を向上させ得る有機ELパネルおよびその製造方法を提供すること、などが本発明の目的の一例である。
本発明による有機ELパネルの製造方法は、有機EL素子を発光画素とする有機ELパネルの製造方法であって、基板上に、下部電極、有機EL層および上部電極が順に積層して有機EL素子を形成する有機EL素子形成工程と、前記上部電極上に60~150℃で融点を持つホットメルト材料を含む保護膜を形成する保護膜形成工程と、前記保護膜の加熱された溶融状態下で、前記上部電極又はその近傍にレーザ光を点状に照射して前記上部電極の一部を破砕し、前記上部電極の破砕片を前記保護膜内に分散させ前記保護膜を固化する分散工程と、を含むことを特徴とする。なお、ホットメルト材料は、熱可塑性樹脂を主成分とした常温で固形材料であり、加熱溶融して塗布し、冷却により固化する有機溶剤非含有材料である。更に、ガラスなどの基板側からレーザ光を照射しても、封止基板にガラスなどを利用した場合は封止ガラス側からレーザ光を照射しても良い。
本発明による有機ELパネルの製造方法においては、封止基板を用意して、前記保護膜および前記有機EL素子を気密的に前記封止基板と前記基板の間に封止する封止工程、を含むこととすることができる。
本発明による有機ELパネルの製造方法においては、前記ホットメルト材料はワックスであり、前記保護膜は乾燥剤を50wt%以上含むこととすることができる。このように、本発明では上部電極上に形成する保護膜に融点60~150℃で軟化するワックスや高分子有機材料などのホットメルト材料を利用し、保護膜形成後に、保護膜の融点付近の加熱した溶融雰囲気下でレーザ光を照射して上部電極を加工することが特徴である。
本発明による有機ELパネルの製造方法においては、前記保護膜は、前記基板と前記封止基板とで形成された封止空間内を全て充填していることとすることができる。
本発明による有機ELパネルの製造方法においては、前記分散工程において、前記有機EL層の成膜が不十分である欠陥部分があるときに、該欠陥部分に対応する上部電極の相当部分にのみレーザ光を照射し、このレーザ光が照射された部分のみを除去するレーザリペア法を実行することとすることができる。
本発明による有機ELパネルの製造方法においては、前記有機EL素子形成工程おいて前記上部電極の複数個数分の面積を有する上部電極層を成膜し、前記分散工程においてレーザ光を前記上部電極層内に位置させつつレーザ光を走査することで前記上部電極層の一部を切削し前記上部電極の複数に分割するレーザパターニング法を実行することとすることができる。本発明の保護膜による固体封止では、上部電極を隔壁で分離する場合に隔壁を含む基板全面を覆うような封止膜又は保護膜を形成することができるが、かかる隔壁を用いずにレーザ光による上部電極パターニングもできる。
本発明による有機ELパネルの製造方法においては、前記有機EL素子形成工程おいて、前記基板上の前記下部電極から離れて予め形成されている引出配線部に重なるように前記上部電極を形成し、前記分散工程において前記引出配線部に重なる前記上部電極の少なくとも一箇所以上にレーザ光を照射し、このレーザ光が照射された部分の前記引出配線部と前記上部電極を電気的に接続するレーザ溶接を実行することとすることができる。レーザ溶接によれば、製造プロセス(特に、絶縁膜や隔壁のフォトリソ工程)による引出配線部表面の腐食に起因する接触抵抗、上部電極と引出配線部の配線抵抗を下げることができる。
本発明による有機ELパネルは、本発明による有機ELパネルの製造方法によって形成され、かつ前記基板上に順に積層された前記下部電極、前記有機EL層および前記上部電極を含む有機EL素子を有する有機ELパネルであって、前記上部電極を覆いかつ60~150℃で融点を持つホットメルト材料を含む前記保護膜内に前記上部電極の破砕片が分散して埋設されていることを特徴とする。本発明による有機ELパネルによれば、上部電極から破砕された導電材料片が破砕箇所およびその近傍の上部電極上保護膜内に飛散しても、固定かつ埋設されるので、電極同士の短絡などの問題が解消し、発光画素の品質不良を防止できる。

本発明による有機ELパネルの実施形態について添付の図面を参照しつつ説明する。なお、各図において、同一の構成要素については別の図に示している場合でも同一の符号を与え、その詳細な説明を省略する。さらに、実施形態は例示に過ぎずこれらに本発明は制限されないことはいうまでもない。
<有機ELパネルの構成>
図1は本発明の実施形態にかかる有機ELパネルの模式的背面図である。図2は図1の線A-Aにおける有機ELパネル11の模式的概略断面図である。

図示するように、有機ELパネル11は、透光性の平板ガラスである透光基板13と封止用凹部RESを有する封止基板14とが封止用凹部RES(封止空間S)を内側にして接着手段15を介して気密的に貼り合わされて構成されている。
封止基板14の材料としては、ガラス製、プラスチック製、金属製等による板状部材を用いることができる。ガラス製の封止基板にプレス成形、エッチング、サンドブラスト処理等の加工によって、封止用凹部を形成したものを用いることもできるし、或いは平板ガラスを使用してガラス(プラスチックでもよい)製のスペーサにより透光基板との間に封止空間を形成するようにすることもできる。該凹部を内側の透光基板13上には、下部電極16、有機EL層17および上部電極18が積層されてなる複数の有機EL素子19が発光画素となる発光領域が形成されている。さらに、複数の有機EL素子19の上部電極18上にはこれらに接触し覆うように保護膜HMPが設けられる。封止基板14は保護膜HMPで保護された有機EL素子19を更に劣化因子から防ぐ機能を有する。
図示する有機ELパネル11は、下部電極16の平行ラインを12本、上部電極18の平行ラインを7本形成したドットマトリックスで、一つの有機EL素子(上部電極と下部電極で挟持された有機EL層17で構成)の発光/非発光を駆動用IC12で制御して画像を表示する一例である。なお、発光領域の隣接する有機EL素子19同士の間には、隔壁(図示せず)を形成してもよい。有機EL素子19の発光/非発光を制御する駆動IC12は、透光基板13の背面側に搭載されている。図1の破線に示すように、駆動IC12は、封止基板14外側の引出配線部31に接続されている。引出配線部31は封止基板14内側の透光基板13上の有機EL素子19の下部電極16および上部電極18にそれぞれ接続されている。なお、有機ELパネル11の背面固着の駆動IC12に代えてフレキシブル配線基板が外部との電気接続のために接続されてもよい。
図示する有機ELパネルは透光基板13上にパッシブ駆動方式ドットマトリックス状に有機EL素子19をパターニングしたものであるが、これに限らす、アイコン、セグメントのパターニングでもよい。有機ELパネル11は、透光基板13および封止基板14の間に少なくとも1つの発光画素として有機EL素子19が配置されていればよい。
有機EL素子19は、陽極、発光層を含む有機EL層、陰極を積層し、陽極と陰極間に電流を流す際に発光層にて発生する励起子が、励起状態から基底状態に遷移する際に生じる発光を利用する自発光素子であり、下部電極16および上部電極18を陽極および陰極、或いはその逆に構成することができる。陽極側は陰極側より仕事関数の高い材料で構成され、Cr、Mo、Ni、Pt等の遷移金属の膜やITO、IZO等の透明導電膜が用いられる。逆に陰極側は陽極側より仕事関数の低い材料で構成され、アルカリ金属、アルカリ土類金属、希土類金属等、仕事関数の低い金属、その化合物、またはそれらを含む合金、ドープされたポリアニリンやドープされたポリフェニレンビニレン等の非晶質半導体、Cr2O3、NiO、Mn2O5等の酸化物を使用できる。また上記実施形態とは逆に、下部電極16および上部電極18を陰極側および陽極側に設定した構成にすることもできる。
下部電極16および上部電極18に接続される引出配線部31は可能な限り低抵抗に形成することが好ましく、Ag、Cr、Al等の低抵抗金属やその合金で電極層を積層するか、或いはこれらの低抵抗金属電極単独で形成することができる。
有機EL層17は、少なくとも発光層を含む単層または多層の成膜層からなるが、層構成はどのように形成されていてもよい。一般には、陽極側から陰極側に向けて、正孔輸送層、発光層、電子輸送層を積層させたものを用いることができるが、発光層、正孔輸送層、電子輸送層はそれぞれ1層だけでなく複数層積層して設けてもよく、正孔輸送層、電子輸送層についてはどちらかの層を省略しても、両方の層を省略してもよい。また、正孔注入層、電子注入層等の有機材料層を用途に応じて挿入することも可能である。正孔輸送層、発光層、電子輸送層は従来の使用されている材料(高分子材料、低分子材料を問わない)を適宜選択して採用できる。また、発光層を形成する発光材料においては、1重項励起状態から基底状態に戻る際の発光(蛍光)と3重項励起状態から基底状態に戻る際の発光(りん光)のどちらを採用し、混合、或いはドープして構成してもよい。
接着手段15を構成する接着剤は、熱硬化型、化学硬化型(2液混合)、光(紫外線)硬化型等を使用することができ、材料としてアクリル樹脂、エポキシ樹脂、ポリエステル、ポリオレフィン等を用いることができる。特には、加熱処理を要さず即硬化性の高い紫外線硬化型のエポキシ樹脂製接着剤の使用が好ましい。
本発明の実施例である有機ELパネル11としては、単色表示であっても複数色表示であってもよく、複数色表示を実現するためには、塗り分け方式を含むことは勿論のこと、白色や青色等の単色の発光を有する有機EL素子を単数または複数備える有機ELパネル11にカラーフィルタや蛍光材料による色変換層を組み合わせた方式(CF方式、CCM方式)、2色以上の単位表示領域を縦に積層し一つの単位表示領域を形成した方式(積層OLED方式)、異なる発光色の低分子有機材料を予め異なるフィルム上に成膜してレーザによる熱転写で一つの基板上に転写するレーザ転写方式、等を採用することができる。また、実施の態様ではパッシブ駆動方式を示しているが、透光基板13としてTFT基板を採用し、その上に平坦化層を形成した上に下部電極16を形成するようにして、アクディブ駆動方式を採用したものであってもよい。
<保護膜>
封止基板14凹部の封止空間S内に封入された保護膜HMPは、例えば、短時間(温度によるが数秒程度)で被着材に溶融塗布され冷却固化する非溶媒含有ホットメルト組成物からなる。

本発明で使用する保護膜HMPは、温度60~150℃範囲に融点を持つホットメルト材料を含有している。ホットメルト材料の融点が60℃を下回ると有機EL素子に用いられる有機物を溶解、膨潤させる可能性があり、融点が150℃を超えるとホットメルト材料を軟化又は溶融させるときに、有機EL素子に用いられる有機物にも100℃以上の熱がかかる可能性が生じ、有機物を劣化させる虞がある。ホットメルト材料は、特に90℃以上150℃以下の融点のものが更に好ましく、有機ELパネルの使用環境温度で固体状である必要があり、融点が上記範囲以下であると使用環境によってはホットメルト材料が流動してしまうおそれがあるからである。ホットメルト材料の例は、ワックス、または高分子有機化合物である。ワックスは、パラフィンワックスやマイクロクリスタリンワックスなどの石油系ワックス、植物系ワックス、動物系ワックス、鉱物系ワックスのような天然ワックスなど、油脂などのようにワックスと同等な性質を有する有機化合物を用いることができる。ワックスや油脂の成分は、炭化水素(具体的には、炭素数22以上のアルカン系の直鎖炭化水素など)、脂肪酸(具体的には、炭素数12以上のアルカン系の直鎖炭化水素の脂肪酸など)、脂肪酸エステル(具体的には、炭素数20以上の飽和脂肪酸とメチルアルコールなどの低級アルコールとから得られる飽和脂肪酸のメチルエステルなど)、脂肪酸アミド(具体的には、オレイン酸アミド、エルカ酸アミドなどの不飽和脂肪酸アミドなど)、脂肪族アミン(具体的には、炭素数16以上の脂肪族第1アミン)、高級アルコール(具体的には、炭素数16以上のn-アルキルアルコール)などである。高分子化合物は、ポリエチレン樹脂(PE)、ポリプロピレン樹脂(PP)などが挙げられる。エチレン-酢酸ビニル共重合体〔EVA(酢酸ビニル含有率が15~50wt%程度)〕などを用いてもよい。上記材料のうちホットメルト材料として、パラフィンワックスやマイクロクリスタリンワックスが好ましい。
また、保護膜HMPは乾燥剤を含んでも良く、ホットメルト材料(上述のワックスや高分子有機化合物)とに反応しない不導体材料を用いることが好ましい。水素化カルシウム(CaH2)、水素化ストロンチウム(SrH2)、水素化バリウム(BaH2)、水素化アルミニウムリチウム(AlLiH4)、酸化ナトリウム(Na2O)、酸化カリウム(K2O)、酸化カルシウム(CaO)、酸化バリウム(BaO)、酸化マグネシウム(MgO)、酸化ストロンチウム(SrO)などを挙げることができる。また、乾燥剤として透明な水分補足剤として知られる有機金属化合物であっても良い。乾燥剤の含有量としては、上記ホットメルト材料を含めた全成分に対して、好ましくは5~90wt%、特に20~70wt%、さらに50wt%~70wt%である。乾燥剤の含有量が5wt%に満たないと乾燥剤による吸水効果が十分でなくなり、70wt%を超えると乾燥剤をホットメルト材料により固定・保持することが困難となるおそれが生じる。特に、乾燥剤成分が50wt%以上であることが好ましく、これにより長期劣化防止効果が得られる。乾燥剤は、通常、上記ホットメルト材料中に粉末状で分散された状態で用いられる。乾燥剤の平均粒子径は通常100μm未満の範囲とすれば良く、好ましくは、0.01~10μm程度である。平均粒子径が100μm未満であれば、有機EL素子にダメージを与える可能性が低くなり、また、粒子径が0.01μm未満となると、粒子製造コストが高くなることがある。また、封止基板側から表示できるトップエミッションタイプや基板側と封止基板側の両方から表示できる透明OLEDタイプでは、乾燥剤の含有量と平均粒子径のバランスが重要となる。それぞれの有機ELパネルの仕様等に合わせて設計を行う必要がある。
保護膜HMPはホットメルト材料と乾燥剤が混合されてシート状に予め形成されたもので良く、有機ELパネルの上部電極18上にラミネート形成する。また、塗布方法としては、ロールコート、ブレードコート、刷毛塗り、印刷の他、ディスペンサーなどを用いてもよい。
<第1実施例>
第1の実施例であるレーザリペアを用いる有機ELパネルの製造方法の概略プロセスを図に基づいて説明する。

図3に示すように、透光基板13の主面上に、ITOなどの下部電極16と、それらの端部に接続された引出配線部31を形成する。複数の下部電極16が平行に配列された部分が、後の工程を経て表示領域となる。上部電極用の引出配線部31をも所定位置にそれぞれ形成する。
そして、この前処理工程P1において、透光基板13上の下部電極16の有機EL素子を形成すべき部分を露出させる開口を有する絶縁膜(図示せず)を形成してもよい。
次に、図4に示すように、下部電極16表面に必要な有機EL層17を順次蒸着する(成膜工程P2)。
次に、図5に示すように、有機EL層17上に複数の上部電極18を形成する(上部電極形成工程P3)。複数の平行な上部電極18の各々が下部電極16に直交するように上部電極18を形成する。そして、この上部電極形成工程P3において、上部電極18のそれぞれの端部に接続されるべき引出配線部31の端部Tが重なるように形成する。
次に、図6に示すように、透光基板13の主面上で上部電極18を覆い、更に引出配線部31の端部T上にまでホットメルト材料による保護膜HMPを形成する。次に、図7に示すように、透光基板13上の各々の発光領域と成るべき部位の周りを囲む所定幅の封止代領域SMRにて接着手段15を供給する。なお、図示しないが、封止基板14の封止用凹部の縁部に封止基板側に接着手段を形成しておくこともできる。すなわち、接着手段は透光基板と封止基板のいずれに予め形成してもよい。
次に、図8に示すように、透光基板13の有機EL素子19を内側にした封止基板14とを貼り付け、圧着固定して貼着体を形成する。接着手段15の接着材料として、感光性接着剤を用いた場合、透光基板13側から光照射を行い、接着手段15が光硬化することにより接合を実行してもよい。このとき、透光基板13と封止基板14の封止用凹部RESで形成される封止空間S内の全部に保護膜HMPを充填させても、上部電極18を形成する画素部分のみに保護膜HMPを形成しても良い。
以上のように、透光基板13と封止基板14を接着手段15により封止接合する(封止工程P4)。
次に、図9に示すように、成膜工程などで混入した異物CTが有機EL層17内にあることを検知した場合、レーザリペアを行う。ここでは、透光基板13と封止基板14の貼着体を保護膜HMPの融点温度60~150℃となるように加熱(cal)して、保護膜HMPを溶融又は軟化状態とし、図10に示すように、上部電極18又はその近傍の異物CTにレーザ光LBを点状に照射し、異物CTに起因する画素(有機EL素子19)の不良部分を削除する(分散工程P5)。ここで、透光基板13側からレーザ光LBを照射しているが、封止基板側から照射してもよい。
従来技術のレーザリペアでは、上部電極へのレーザ光照射時点で、導電材料片が飛散しリークの原因となったり、飛散時点の反動により上部電極と有機EL層との界面剥離を生じる可能性がある。この界面剥離により非発光部が広がり有機ELパネルの品質を低下させていたが、本実施例のホットメルト材料を利用した保護膜HMPを上部電極18上に形成し、温度60~150℃雰囲気下でレーザ光LBを照射により上部電極18を加工することで、上記品質低下課題を解決できる。このとき製造された有機ELパネル11では、図10に示すように、上部電極18の一部がホットメルト材料の保護膜HMP内に分散されている。加熱雰囲気下で保護膜HMPが軟化しているので、レーザ光照射による導電材料片の飛散する際のエネルギーを吸収することができる。かかる分散工程により、図10に示すように、上部電極18の複数の破砕片18aを保護膜HMP内に分散させ保護膜HMPを固化させて定着させる。
<第2実施例>
第2の実施例であるレーザパターニングを用いる有機ELパネルの製造方法の概略プロセスフローを図に基づいて説明する。

第2の実施例では、第1実施例の図5に示す上部電極形成工程P3における複数の平行な上部電極18のストライプを形成する代わりに、図11に示すように、上部電極の複数個数分の面積を有する上部電極層18bを有機EL層17上に成膜し、後は図12に示すように、第1実施例と同様に上部電極層18bを内側に配置した透光基板13と封止基板14の貼着体を形成する。そして、保護膜融点にまで加熱した状態での分散工程P5において、レーザ光LBを上部電極層18b内に位置させつつレーザ光LBを走査して所定形状の上部電極を切り分け、すなわち、上部電極層18bの一部を切削し、上部電極18の複数に分割する以外、第1の実施例と同一工程を実行する。すなわち、図13に示すように、保護膜HMPの融点60~150℃の雰囲気下でレーザ光LBを走査する上部電極層18bのレーザパターニングを実行することにより、各々が下部電極16に直交するように上部電極18が形成できる(レーザ光走査は透光基板13側からでも封止側からでも良い)。
従来技術のレーザパターニングでは、飛散した上部電極の導電材料片によって、隣り合う電極ライン間が短絡(電極ライン間に導電材料が落ちて通電するなど)したり、飛散するときの反動で上部電極と有機EL層との界面剥離が生じる課題があったが、本実施例により、ホットメルト材料を利用した保護膜HMPを上部電極18上に形成し、温度60~150℃雰囲気下でレーザ光照射により上部電極18を加工することで、飛散する導電材料片をホットメルト材料保護膜HMP内にとどめることができ、更にパターン後の上部電極18空間にホットメルト材料が充填されて電極間の絶縁が可能になる。加熱雰囲気下で保護膜HMPが軟化し、レーザ光照射による導電材料片の飛散する際のエネルギーを吸収することができる。
<第3実施例>
第3の実施例であるレーザ溶接を用いる有機ELパネルの製造方法の概略プロセスフローを図に基づいて説明する。

第3の実施例は、図14および図15に示すように、加熱下のレーザ光照射による分散工程において、上部電極18のそれぞれの端部と引出配線部31の端部が重なる部位Tに、上部電極18の少なくとも一箇所以上にレーザ光LBを照射し、このレーザ光が照射された部分の引出配線部と上部電極を電気的に接続するレーザ溶接を実行した以外、第1の実施例と同一である。すなわち、温度60~150℃の加熱雰囲気下での上部電極18と引出配線部31のレーザ溶接を実行することにより、従来技術のレーザ溶接でのレーザ光照射時における導電材料片の飛散するというリーク原因となった課題を解決できる。このとき製造された有機ELパネルでは、上部電極18を構成する導電材料の一部がホットメルト材料内に分散されているが、加熱雰囲気下で保護膜HMPが軟化し、レーザ光照射による導電材料片の飛散する際のエネルギーを吸収することができる。
上記第1~3実施例を説明したが、これら実施例を任意に組み合わせ、一時期に、加熱雰囲気内でのレーザ光照射による分散を実行することができる。なお、これら実施例において封止基板を省略した構成としても、保護膜が軟化し、導電材料片の分散を保持できれば、本発明は適用可能である。
また、上記第1~3実施例では封止用凹部を有する封止基板14を用いた場合を示したが、図16に示すように、保護膜HMPを透光基板13と封止基板14bの貼着体の接着手段として用いることもできる。この場合、封止基板14bには平板ガラスなどを使用できる。
さらに、上記第1~3実施例では封止基板14の封止用凹部による封止空間Sすべてに保護膜を充填した場合を示したが、図17に示すように、有機EL素子19の上部電極18上に接触し覆うように保護膜HMPが設けられていれば、封止空間Sを残しても本発明は適用可能である。
本発明は、表示デバイスとして利用でき、特に、本発明の有機ELパネルは、パッシブ駆動でもアクティブ駆動でも良い。また基板から表示できるボトムエミッションタイプでも封止基板側から表示できるトップエミッションタイプでも良い。ドットマトリックスタイプでもセグメント、アイコンでも良い。またディスプレイだけではなく、照明でも好適に利用することができる。
Claims (10)
- 有機EL素子を発光画素とする有機ELパネルの製造方法であって、
基板上に、下部電極、有機EL層および上部電極が順に積層して有機EL素子を形成する有機EL素子形成工程と、
前記上部電極上に60~150℃で融点を持つホットメルト材料を含む保護膜を形成する保護膜形成工程と、
前記保護膜の加熱された溶融状態下で、前記上部電極又はその近傍にレーザ光を点状に照射して前記上部電極の一部を破砕し、前記上部電極の破砕片を前記保護膜内に分散させ前記保護膜を固化する分散工程と、
を含むことを特徴とする製造方法。 - 封止基板を用意して、前記保護膜および前記有機EL素子を気密的に前記封止基板と前記基板の間に封止する封止工程、を含むことを特徴とする請求項1記載の製造方法。
- 前記ホットメルト材料はワックスまたは高分子有機化合物であることを特徴とする請求項1又は2記載の製造方法。
- 前記保護膜は前記ホットメルト材料に分散した乾燥剤を含み、前記乾燥剤を50wt%以上含むことを特徴とする請求項1~4のいずれか1記載の製造方法。
- 前記保護膜は、前記基板と前記封止基板とで形成された封止空間内を全て充填していることを特徴とする請求項2~4のいずれか1記載の製造方法。
- 前記分散工程において、前記有機EL層の成膜が不十分である欠陥部分があるときに、該欠陥部分に対応する上部電極の相当部分にのみレーザ光を照射し、このレーザ光が照射された部分のみを除去するレーザリペア法を実行することを特徴とする請求項2~5のいずれか1記載の製造方法。
- 前記有機EL素子形成工程おいて前記上部電極の複数個数分の面積を有する上部電極層を成膜すること、並びに、前記分散工程においてレーザ光を前記上部電極層内に位置させつつレーザ光を走査することで前記上部電極層の一部を切削し前記上部電極の複数に分割するレーザパターニング法を実行すること、を特徴とする請求項2~6のいずれか1記載の製造方法。
- 前記有機EL素子形成工程おいて、前記基板上の前記下部電極から離れて予め形成されている引出配線部に重なるように前記上部電極を形成すること、並びに、前記分散工程において前記引出配線部に重なる前記上部電極の少なくとも一箇所以上にレーザ光を照射し、このレーザ光が照射された部分の前記引出配線部と前記上部電極を電気的に接続するレーザ溶接を実行すること、を特徴とする請求項2~7のいずれか1記載の製造方法。
- 請求項1~8のいずれか1記載の製造方法によって形成され、かつ前記基板上に順に積層された前記下部電極、前記有機EL層および前記上部電極を含む有機EL素子を有する有機ELパネルであって、
前記上部電極を覆いかつ60~150℃で融点を持つホットメルト材料を含む前記保護膜内に前記上部電極の破砕片が分散して埋設されていることを特徴とする有機ELパネル。 - 封止基板を含み、前記封止基板及び前記基板が前記保護膜、前記下部電極、前記有機EL層および前記上部電極を封止する封止用凹部を有することを特徴とする請求項9記載の有機ELパネル。
