Abstract

 小型のフォトマスクを用いた連続露光方式によって、表示品質が良好なカラーフィルタを提供する。カラーフィルタは、基板と、基板上に形成され、複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画するブラックマトリクスと、ストライプパターンと、表示領域内に配置される複数の柱状スペーサーと、複数のダミー柱状スペーサーとを備える。ストライプパターンは、一方向に延びる複数の着色層からなる。着色層の各々は、着色層が延びる方向に直交する方向の表示領域の一対の辺と交差する。非表示領域上に配置される着色層の両端部分の厚みは一定ではない。更に、ダミー柱状スペーサーは、非表示領域のうち、着色層が形成されていない部分に配置されている。

Description

カラーフィルタ及びカラーフィルタの製造方法
 本発明は、液晶表示装置や有機ELディスプレイに用いられるカラーフィルタ及びカラーフィルタの製造方法に関する。
 液晶表示装置などの表示装置において、カラー画像表示、反射率低減、コントラスト調整、分光特性制御等の目的で、カラーフィルタが広く用いられている。カラーフィルタは、基板上に、着色画素を行列状に配列することにより形成される。基板上にこれらの着色画素を形成する方法としては、例えば、印刷法やフォトリソグラフィ法が知られている。
 図6は、カラーフィルタの画素を示す拡大図であり、図7は、図6に示すカラーフィルタの画素のX-X線に沿う断面図である。
 図6及び7に示されるカラーフィルタは、基板50と、基板50上に形成される格子状のブラックマトリックス21と、着色画素22と、透明導電膜23とを備える。ブラックマトリックス21は遮光性を有し、基板50上における着色画素22の位置を規定し、かつ、着色画素22のサイズを均一に揃える。また、ブラックマトリックス21は、カラーフィルタを表示装置に用いた際に、不要な光を遮蔽し、高コントラストでムラのない均一な画質を実現する機能を果たしている。着色画素22は、各色を再現するためのフィルタとして機能する。
 カラーフィルタを形成するには、まず、基板50上に黒色のフォトレジストを塗布し、フォトマスクを介して露光した後、現像を行い、ブラックマトリクス21を形成する。次に、基板50上にカラーレジストを塗布し、フォトマスクを介して露光した後、現像を行い、着色画素22を形成する。この着色画素22の形成処理は、基板上に全ての色の着色画素22が形成されるまで繰り返し行う。更に、ブラックマトリクス21及び着色画素22を覆うように基板50全面に、ITO(Indium Tin Oxide)をスパッタ法によって成膜することで、透明導電膜23を形成する。
 上記のカラーフィルタを大量生産する場合、大きな1枚の基板に複数のカラーフィルタを並べて形成すること一般的である。例えば、650mm×850mm程度のサイズのガラス基板には、対角17インチのカラーフィルタを4枚形成することができる。
 このように複数のカラーフィルタを1枚の基板上に形成するには、基板のサイズと略同サイズで、全てのカラーフィルタに対応する複数のマスクパターンが形成されたフォトマスク(例えば先の例では、対角17インチのカラーフィルタに対応する4面のマスクパターンが形成されたフォトマスク)を用いて露光することが広く行われてきた。この方法によれば、基板上に、フォトマスク上の全てのマスクパターンに対応するパターンが、一度の露光で同時に形成される(いわゆる、一括露光法)。
 しかし、カラーフィルタのサイズが大きくなるに従いフォトマスクのサイズも大型化する。これにより、フォトマスクの製造コストが高くなり、更に、露光時におけるフォトマスクの自重による撓みの問題も発生する。
 そこで、フォトマスクの大型化によるコスト高及び撓みの問題を解決するため、いくつかのカラーフィルタを同時に露光できる1つのフォトマスクを用いて、基板に対するフォトマスクの対向位置を変えながら、複数回露光する方法が採用されている。例えば、基板のサイズが730mm×920mm程度(第4世代)になると、フォトマスクに対して基板を一方向に段階的に移動させながら露光を繰り返す1軸ステップ露光方式が採用された。また、ガラス基板のサイズが1000mm×1200mm程度(第5世代)になると、フォトマスクに対して基板を2方向に段階的に移動させながら露光を繰り返すXY(2軸)ステップ露光方式(ステップ・アンド・リピート方式)が採用された。
 図8は、XYステップ露光方式によりカラーフィルタを製造する一例を説明する平面図である。
 基板50には、2行×3列の計6つのカラーフィルタを露光する第1~第6の露光領域1Ex~6Exが設けられている。基板50は、露光ステージ60上に載置され、XY方向に自在に移動することができる。
 まず、フォトマスクPMを第1の露光領域1Exと重ね合わせた状態で露光を行い、第1の露光領域1ExにフォトマスクPMのマスクパターンを形成する。その後、基板50を図のY軸の正方向に距離Pyだけ移動させて、フォトマスクPMを第2の露光領域2Exに重ね合わせ、第2の露光領域2ExにフォトマスクPMのパターンを形成する。次に、基板50をX軸の正方向に距離Pxだけ移動させて、フォトマスクPMを第3の露光領域3Exに重ね合わせ、第3の露光領域3ExにフォトマスクPMのパターンを形成する。以後同様に、基板50をX方向またはY方向に移動しながら露光を繰り返し、第4の露光領域4Ex~第6の露光領域6Exにパターンを形成する。
 このようなXY2軸ステップ露光方式を用いることで、フォトマスクのサイズの大型化による製造コストの増加及びフォトマスクの自重による撓みの問題を解決できる。しかしながら、基板サイズを更に大きくし(例えば、1500mm×1800mm程度(第6世代)、或いは、2100mm×2400mm程度(第8世代))、基板上に形成するカラーフィルタ自体も大型化すると、必然的にフォトマスクのサイズが大きくなってしまう。その結果、フォトマスクのコスト高及び撓みの問題が再度発生する。
 そこで、1枚のカラーフィルタよりも小さいフォトマスクを用いて、基板を搬送しながら継続的に露光を行う方式が試みられている。
 図9は、スリット露光方式を説明する平面図であり、図10は、図9に示すX-X線に沿った断面図である。図11は、図9に示すフォトマスクのマスクパターンの部分拡大図であり、図12は、スリット露光方式で露光されたストライプパターンの部分拡大図である。尚、図10(a)は第1の露光領域の露光が開始される状態を示し、(b)は第1の露光領域の露光が終了した状態を示す図である。
 図9及び10に示されるように、スリット露光方式では、露光ステージ60上に載置された基板50の第1の露光領域1Exより小さなサイズのフォトマスクPM2が基板50と光源(図示せず)との間に配置されている。露光ステージ60は、図の左右方向に等速で移動することができ、更に、Y軸に沿って(図の上下方向へ)ステップ移動も行うことができる。図11に示されるように、フォトマスクPM2には、第1の露光領域1Exに形成されるパターンの一部を露光するためのスリットSが設けられている。スリットSの長手方向Lsには、複数の開口部51が所定の間隔を開けて整列している。各開口部51の幅及び長さはそれぞれWi及びLiである。
 第1の露光領域1Exを露光する場合、図9及び10(a)に示すように、フォトマスクPM2を第1の露光領域1Exの左端に配置する。そして、光源からの光をフォトマスクPM2に照射しながら、図10(b)の状態となるまで、基板50をX軸に沿って図6の左方向に連続的に搬送する。この結果、図12に示されるように、基板50上に幅Wi及び間隔(Pi-Wi)のストライプ状のパターンが基板搬送方向(図9の左右方向)に延びるように形成される。
 第1の露光領域を露光した後、露光ステージ60を図9のY軸の正方向に距離Pyだけ移動させ、フォトマスクPM2を第2の露光領域の露光開始位置に合わせる。そして、第1の露光領域と同様の連続露光により、第2の露光領域にストライプ状のパターンを形成する。
 このように、スリット露光方式を採用すれば、フォトマスクを小型化しつつ、大面積の露光を実現できる。
 図13は、スリット露光方式で製造されたカラーフィルタの部分拡大図である。
 図13に示すカラーフィルタは、格子状のブラックマトリックス21が形成されたガラス基板上に、X方向に延びるストライプ状の着色パターンを形成することによって、赤色の着色画素22R、緑色の着色画素22G、青色の着色画素22Bが形成されている。Y軸方向には、赤色、緑色、青色の着色画素列の組が間隔Piで繰り返し形成されている。
 スリット露光方式を用いてカラーフィルタを製造する場合においても、大量生産を実現するために、同一基板上に複数のカラーフィルタを形成することが一般的である。
 図14は、スリット露光方式によりカラーフィルタを製造する一例を説明する平面図であり、図15は、図14に示す基板のX-X線に沿った領域の形成方法を示す断面図である。ここで、図14における表示領域の両側の斜線部は、ストライプ状の着色パターンの先端部及び末端部が位置する領域を表す。また、図15のフォトマスクは図11に示したものであり、複数の開口部及び遮蔽部から構成されるスリットを備える。
 基板50には、2行×3列の計6つの領域54Aと、領域54Aを取り囲む領域54Bとが形成される。領域54Aは着色層のストライプパターンが形成される領域である。一方、領域54Bは着色層のストライプパターンが形成されない領域である。基板50は露光ステージ60上に載置され、XY方向に自在に搬送される。基板50の上方かつ光源からの光Eが照射される位置には、フォトマスクPM2が固定されている。更に、フォトマスクと光源(図示せず)との間には、ブラインドシャッターBSが図15のX軸方向に移動自在に設けられる。
 ブラインドシャッターBSは光源からの光を遮光するためのものである。ブラインドシャッターBSは、上遮蔽板及び下遮蔽板から構成されている。上遮蔽板及び下遮蔽板は、図示しない移動機構により、各々独立して図15のX軸方向に自在に移動できる。
 領域54Aに対して露光を行う際には、ブラインドシャッターBSの上遮蔽板と下遮蔽板とを図15の左右方向に開いた状態で、基板50を白抜き矢印方向に連続的に搬送しながら光源からの光EをフォトマスクPM2のスリット(図示せず)に照射する。これにより、領域54Aにストライプ状のパターンが形成される。
 領域54Aを露光した後は、ブラインドシャッターBSの上遮蔽板と下遮蔽板とを閉鎖し、フォトマスクPM2を遮光する。これによって、ストライプ状のパターンのない領域54Bが形成される。
 以降、基板50を白抜き矢印方向に搬送しながら、ブラインドシャッターBSの開閉による露光及び遮光を繰り返し、図14のX軸方向に並ぶ3つの領域54Aにストライプ状のパターンを形成する。
 ここで、ブラインドシャッターBSによる遮光時には、図15に示すように、ブラインドシャッターBSの端縁c及びdによって光Eが回折する。これによって、図15のGで示す領域上のレジストに照射される光の照射量が不十分となる。
 図16は、ストライプパターンの先端部の断面図である。尚、図16のストライプパターンは、図14及び15で説明したスリット露光方式で露光した基板を現像して得られたものである。
 図16に示すストライプパターン22は膜厚(H1)で形成されている。しかし、上述した照射量不足に起因して、図のGで示す領域のストライプパターン22’(図15の左側のGで示す領域に対応する)の膜厚は相対的に薄くなっている。
 ストライプパターン22’の膜厚は、先端gに向かって次第に薄くなる。具体的には、図16の左から右に向かって、ストライプパターン22’の膜厚は、(H1)、(H1―ΔH3)、(H1―ΔH2)と次第に薄くなる(ΔH2>ΔH3)。
 領域Gの長さ(図16の左右方向の距離)には、最大で500μmであり、300~500μmの範囲でバラツキが発生する。膜厚が減少する要因は、フォトレジストの種類、近接露光時のフォトマスクと基板との間隔(ギャップ量)、基板の移動速度が挙げられる。尚、このような膜厚減少部分が表示領域内に位置すると、表示品質の低下に繋がるという問題が生じる。
 ここで、カラーフィルタには、上記した着色層の他に、柱状スペーサーが形成される。以下、図17~19を用いて、柱状スペーサーについて説明する。
 図17は、柱状スペーサーが設けられたカラーフィルタの一例を示す図であり、図18は、図17に示すカラーフィルタのX-X線に沿った断面図である。
 図17及び18に示すカラーフィルタには、基板50に設けられたブラックマトリクス21上方の透明電極23の上に柱状スペーサーCsが形成されている。柱状スペーサーCsは、表示部以外の領域にも設けられることが一般的である(表示部以外に設けられる柱状スペーサーを、以下、「ダミー柱状スペーサー」という)。ダミー柱状スペーサーを設けて表示部以外の基板と対向基板との間隔を一定に保持することで、基板と対向基板との間隔を表示領域において均一にすることができる。
 図19は、複数のカラーフィルタが形成された一例を示す図である。
 上述したように、1枚の基板50上に2行×3列の計6枚のカラーフィルタを形成する場合、基板50上には、カラーフィルタの着色画素が形成された表示部Aと、表示部A周囲の額縁部Bと、表示部A間の面間領域Fと、基板50の周縁部Dとが区画される。尚、破線C(額縁部Bと周縁部Dとの境界)で囲まれる領域は、1枚のカラーフィルタの仕上がりサイズに相当する。柱状スペーサーは、表示部Aに形成され、ダミー柱状スペーサーは、額縁部B、面間領域F及び周縁部Dに形成される。
 図20は、ステップ露光方式を用いて作製したカラーフィルタの部分断面図である。
 表示部Aには、基板50上にブラックマトリクス21と着色画素22とITO膜23とが積層されている。また、ITO膜23上には、複数の柱状スペーサーCsが形成されている。一方、額縁部B、面間領域F及び周縁部Dには、(Pi-2)の間隔で複数のダミー柱状スペーサーD-Csが形成されている。
 着色画素22は、右端縁部分fを含め、全体に一定の厚みで形成されている。更に、破線Hで示すように、柱状スペーサーCs及びダミー柱状スペーサーD-Csの高さは均一となるように形成されている。
 図21は、スリット露光方式を用いて形成したカラーフィルタの部分断面図である。
 図21に示すカラーフィルタには、先述した回折の影響によって、相対的に膜厚が薄くなったストライプパターン22’(Gで示す領域内の部分)が表示部A内に形成されている。このカラーフィルタを表示装置に組み込んで用いた場合、表示品質が低下するという問題が発生する。そこで、この問題を回避するために、図22に示すような、ストライプパターンの端部の位置を調整する技術がある。
 図22は、スリット露光方式を用いて形成したカラーフィルタの他の一例を示す断面図である。
 図22に示すカラーフィルタでは、相対的に膜厚が薄くなったストライプパターン22’(Gで示す領域内の部分)が額縁部Bに形成されている。この構造であれば、表示部A内のストライプパターン22の膜厚(H1)を一定にして、表示品質の低下を回避することができる。

 図22に示すカラーフィルタにおいては、ストライプパターン22’が額縁部Bに形成されている。上述したように、額縁部Bには複数のダミー柱状スペーサー(図示せず)が設けられるが、一部のダミー柱状スペーサーがストライプパターン22’上に配置されると、ダミー柱状スペーサーの高さのばらつきが大きくなる。ダミー柱状スペーサーの高さのばらつきが大きい場合、基板と対向基板との間隔を均一にできないという新たな問題が発生する。
 それ故に、本発明の目的は、小型のフォトマスクを用いた連続露光方式によって、表示品質が良好なカラーフィルタを製造する方法及びそのカラーフィルタを提供することである。
 本発明に係るカラーフィルタは、第1の方向及びこれと直交する第2の方向に配列される複数の画素を有するものであり、基板と、基板上に形成され、複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層と、第1の方向に延びる複数の着色層よりなるストライプパターンであって、着色層の各々が第1の方向に直線状に延びて表示領域の第2の方向の一対の辺と交差し、非表示領域上に配置される着色層の両端部分の厚みが一定ではない、ストライプパターンと、表示領域内に配置される複数の柱状スペーサーと、非表示領域のうち、着色層が形成されていない部分に配置される複数のダミー柱状スペーサーとを備える。
 本発明に係る液晶表示装置は、第1の方向及びこれと直交する第2の方向に配列される複数の画素を有するものであり、カラーフィルタと、カラーフィルタと対向する対向基板と、カラーフィルタ及び対向基板の間に封入される液晶とを備える。カラーフィルタは、基板と、基板上に形成され、複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層と、第1の方向に延びる複数の着色層よりなるストライプパターンであって、着色層の各々が前記第1の方向に直線状に延びて表示領域の第2の方向の一対の辺と交差し、非表示領域上に配置される着色層の両端部分の厚みが一定ではない、ストライプパターンと、表示領域内に配置される複数の柱状スペーサーと、非表示領域のうち、着色層が形成されていない部分に配置される複数のダミー柱状スペーサーとを備える。
 本発明に係るカラーフィルタの製造方法は、第1の方向及びこれと直交する第2の方向に複数の画素が配列されるカラーフィルタを、1枚の基板上に、第1の方向に複数並べて形成するためのものである。当該カラーフィルタの製造方法は、基板上に、複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層を形成し、レジストを塗布した基板を第1の方向に搬送しながら連続露光する処理と、第1の方向に隣接する表示領域間を、第1の方向に隣接する表示領域の間隔より狭いシャッターを用いて遮光する処理とを複数回繰り返し、第1の方向に直線状に延びて表示領域の前記第2の方向の一対の辺と交差する複数の着色層を形成し、複数の着色層の形成をカラーフィルタを構成する着色画素の色数分だけ繰り返し行い複数色の着色層よりなるストライプパターンを形成し、画素領域内に複数の柱状スペーサーを形成すると共に、非表示領域のうち、着色層が形成されていない部分に複数のダミー柱状スペーサーを形成する。
 本発明によれば、表示品質が良好なカラーフィルタを、小型のフォトマスクを用いる連続露光方式によって作製することができる。

 (第1の実施形態)
 図1は、本発明の第1の実施形態に係るカラーフィルタを基板上に形成した一例を示す平面図であり、図2は、図1に示す基板のX-X線に沿った断面図であり、図3は、図1に示す基板のX2-X2線に沿った断面図である。尚、以下の説明では、製造時の基板の搬送方向をX軸方向とする。
 図1に示す基板50には、カラーフィルタ1が6枚(2行×3列)形成されている。カラーフィルタ1には、X軸方向及びY軸方向に配列される複数の画素が形成される。カラーフィルタ1は、基板50と、ブラックマトリクス21と、ストライプパターン22と、複数の柱状スペーサーCsと、複数のダミー柱状スペーサーD-Csとを備える。
 ブラックマトリクス21は、矩形状の表示部A(表示領域に相当する)と、額縁部B・面間領域F・周縁部D(これらが非表示領域に相当する)とを区画する遮光層である。
 ストライプパターン22は複数色及び複数本の線状の着色層からなる。ストライプパターン22を構成する複数の着色層は、一定の順序(例えば、赤、青及び緑の順)で繰り返し配列されている。各々の着色層は、X軸方向に直線状に延び、表示部Aとその周囲の非表示領域とを跨がって形成されている。より詳細には、ストライプパターン22を構成する各着色層は、Y軸と平行な表示部Aの一対の辺の各々と交差している。(以下、額縁部Bに形成されているストライプパターン22の一部を「ストライプパターン22’」という)。図2及び3に示すストライプパターン22’は、先端に向かって徐々に膜厚が薄くなっている。一方、表示部Aに形成されるストライプパターン22の厚みは一定である。
 柱状スペーサーCsは、表示部Aに複数設けられている。ダミー柱状スペーサーD-Csは、額縁部B、面間領域F及び周縁部Dに複数設けられている。ダミー柱状スペーサーD-Csは、基板と対向基板(図示せず)との間隔を一定に保つためのものである。
 また、額縁部Bに設けられるダミー柱状スペーサーD-Csは、額縁部Bのうち着色層(ストライプパターン22’)が形成されていない部分に形成されている。従って、図2及び3の破線Hで示すように、柱状スペーサーCs及びダミー柱状スペーサーD-Csの高さが均一である。
 以上述べたように、表示部Aの着色層の厚みは一定であり、かつ、柱状スペーサーCs及びダミー柱状スペーサーD-Csの高さは均一である。これらによって、カラーフィルタ1と対向基板とを貼り合せて液晶表示装置を構成した場合、高い表示品質が実現される。
 ここで、カラーフィルタ1の製造方法を、図1及び4を用いて以下に説明する。
 図4は、図1に示すX3-X3線に沿った部分の形成方法を示す図である。尚、図4のフォトマスクPM2は、図11に示すものと同一であり、複数の開口部及び遮蔽部から構成されるスリットSを備える。
 基板50は搬送装置60によってXY方向に搬送される。基板50の上方であって、光源光Eの照射範囲内に、フォトマスクPM2が固定されている。更に、フォトマスクPM2と光源(図示せず)との間には、ブラインドシャッターBSが図4の左右方向に移動自在に設けられている。ブラインドシャッターBSは、図示しない移動機構により図4の左右方向に自在に移動できる上遮蔽板と下遮蔽板とから構成される。
 まず、基板50上に表示領域と非表示領域とを区画する遮光層として、ブラックマトリックス21を形成する。ブラックマトリクス21は、表示領域内では格子状に形成され、各着色画素の位置を規定する。遮光層は、ブラックマトリクスに限られず、金属電極であっても良い。また、遮光層の形成方法は特に限定されず、種々の手法を適用可能である。
 次に、1色目のカラーレジスト54を塗布した基板をX軸方向に搬送しながら、ブラインドシャッターBSの開閉を行い、表示部Aとその周囲の非表示領域を跨ぐストライプパターン22を形成する。より詳細には、ブラインドシャッターBSの上遮蔽板と下遮蔽板とを開いた状態で、基板50をX軸方向に連続的に搬送しながら光源光Eを表示部A上のカラーレジスト54に照射する。これによって、表示部Aに赤色の着色層のパターンを連続的に露光する。また、図4に示すように、ブラインドシャッターBSの上遮蔽板と下遮蔽板とを閉鎖した状態でX軸方向に隣接する表示部Aの間の部分を遮光する。遮光時には、X軸方向におけるブラインドシャッターBSの幅が基板搬送方向(図の左右方向)に隣接する表示部Aの間隔より狭くなるように、上遮蔽板と下遮蔽板との重なり量を調整する。この連続露光処理と遮光処理とを複数回繰り返して、X軸方向に並ぶ複数の表示部Aのそれぞれに、上述した着色層を形成する。
 尚、カラーレジストの露光後は、現像や洗浄等の所定の工程を行う。
 一色目の着色層の形成後、2色目以降の着色層を同様に形成する。カラーフィルタを構成する着色画素の色数分だけ、上記の着色層形成処理を繰り返し、複数色かつ複数本の着色層よりなるストライプパターン22を形成する。
 次に、ストライプパターン22形成後の基板50に、柱状スペーサー及びダミー柱状スペーサーを形成するためのレジストを塗布する。表示領域に形成される柱状スペーサー及び非表示領域に形成されるダミー柱状スペーサーに対応するパターンが設けられたフォトマスクを用いて基板50の全面に一括露光を行う。このとき、ダミー柱状スペーサーは、膜厚が一定でないストライプパターン22’上を避けた位置に形成する。ダミー柱状スペーサーの形成位置は、フォトマスク上の開口パターンの位置によって制御できる。
 図15及び16で説明したように、ブラインドシャッターBSによる遮光時には、ブラインドシャッターBSの端縁c及びdによって光Eが回折する。これによって、Gで示す領域に対する光Eの照射量が不十分となる。ただし、Gで示す領域が額縁部Bに位置できる程度に、ブラインドシャッターBSの幅が隣接する表示部Aの間隔より狭く設定されている。
 具体的には、Gで示す領域の長さ(図4のX軸方向)には、最大値が500μm程度であり、実際に形成される長さは300~500μmの範囲内でばらつく。そのため、表示部Aと額縁部Bとの境界からストライプパターンの先端までの距離が700μm以上になるように、ブラインドシャッターBSの幅を調整することが好ましい。これによって確実に、ストライプパターンの両端部(膜厚が相対的に薄くなる部分)を額縁部に形成することができる。
 以上説明したように、本実施形態に係る製造方法では、ストライプパターン22を構成する線状の着色層のうち、膜厚が一定でない部分を非表示領域上に形成し、更に、非表示領域上のダミー柱状スペーサーD-Csを着色層のない部分にのみ形成する。これにより、スリット露光方式を採用した場合でも、膜厚が均一な部分にのみダミー柱状スペーサーD-Csを配置することができる。したがって、ダミー柱状スペーサーD-Csの高さを一定に揃えて、カラーフィルタと対向基板とのギャップを一定に保持することが可能となる。
 (第2の実施形態)
 図5は、第2の実施形態に係るカラーフィルタの部分断面図である。尚、図5は、図1に示す基板のX-X線に沿った断面に相当する部分を示している。本実施形態に係るカラーフィルタの製造方法は、第1の実施形態に係るものと同様であるので繰り返しの説明を省略する。
 上述したように、額縁部Bに形成されるストライプパターン22の長さ(X軸方向)にはバラツキがある。額縁部Bに形成されるストライプパターン22の長さが大きくなるほど、基板50と対向基板との貼り合わせ時に、ダミー柱状スペーサーD-Csに加えられる外力が大きくなる。従って、額縁部Bに形成されるストライプパターン22の長さに応じて、ダミー柱状スペーサーの配置密度(単位面積あたりに形成されるダミー柱状スペーサーの数)を変えることが好ましい。
 図5に示す額縁部Bに形成されるストライプパターン22の長さG2は、図2及び3に示すストライプパターン22’の長さGに比べて大きくなっている。この場合、ダミー柱状スペーサーD-Csの配置密度を高く設定する。例えば、図5に示すダミー柱状スペーサーD-Csの間隔Pi-4は、図2及び3に示すダミー柱状スペーサーD-Csの間隔Pi-3に比べて小さく設定されている。これによって、1個あたりのダミー柱状スペーサーD-Csが対向基板から受ける外力を小さくすることでき、基板50と対向基板との貼り合わせが良好となる。
 尚、上記の第1及び第2の実施形態では、ダミー柱状スペーサーを額縁部、面間領域及び周縁部の全てに形成しているが、特にこれに限定されない。額縁部に形成される着色層以外の非表示領域に複数のダミー柱状スペーサーを設ければ、その形成箇所は任意である。
 また、上記の第1及び第2の実施形態では、遮光層としてブラックマトリクスを用いているが、特にこれに限定されない。遮光層は表示領域と非表示領域とを区分けできるものであれば良く、例えば、基板上に形成される金属薄膜からなる電極層でも良い。
 更に、上記の第1及び第2の実施形態では、照射光を遮光するために、一対の遮蔽板からなるブラインドシャッターを用いているが、特にこれに限定されない。例えば、隣接する表示領域の間隔より狭い幅を有する1枚の遮蔽板を用いても良い。
 上記の第1及び第2の実施形態に係るカラーフィルタを用いた液晶表示装置は、カラーフィルタとこれに対向する対向基板とを貼り合わせ、両基板の間に液晶を封入することによって作製できる。また、液晶表示装置以外の表示装置(有機ELディスプレイ等)に本発明のカラーフィルタを使用しても良い。
 本発明は、液晶表示装置や有機ELディスプレイに用いられるカラーフィルタ等を製造するために用いることができる。

Claims (4)

  1.  第1の方向及びこれと直交する第2の方向に複数の画素が配列されるカラーフィルタであって、
     基板と、
     前記基板上に形成され、前記複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層と、
     前記第1の方向に延びる複数の着色層よりなるストライプパターンであって、前記着色層の各々が前記第1の方向に直線状に延びて前記表示領域の前記第2の方向の一対の辺と交差し、前記非表示領域上に配置される前記着色層の両端部分の厚みが一定ではない、ストライプパターンと、
     前記表示領域内に配置される複数の柱状スペーサーと、
     前記非表示領域のうち、前記着色層が形成されていない部分に配置される複数のダミー柱状スペーサーとを備える、カラーフィルタ。
  2.  第1の方向及びこれと直交する第2の方向に複数の画素が配列される液晶表示装置であって、
     カラーフィルタと、
     前記カラーフィルタと対向する対向基板と、
     前記カラーフィルタ及び前記対向基板の間に封入される液晶とを備え、
     前記カラーフィルタは、
      基板と、
      前記基板上に形成され、前記複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層と、
      前記第1の方向に延びる複数の着色層よりなるストライプパターンであって、前記着色層の各々が前記第1の方向に直線状に延びて前記表示領域の前記第2の方向の一対の辺と交差し、前記非表示領域上に配置される前記着色層の両端部分の厚みが一定ではない、ストライプパターンと、
      前記表示領域内に配置される複数の柱状スペーサーと、
      前記非表示領域のうち、前記着色層が形成されていない部分に配置される複数のダミー柱状スペーサーとを備える、液晶表示装置。
  3.  第1の方向及びこれと直交する第2の方向に複数の画素が配列されるカラーフィルタを、1枚の基板上に、前記第1の方向に複数並べて形成するカラーフィルタの製造方法であって、
     前記基板上に、前記複数の画素が配列される矩形状の表示領域とこれを取り囲む非表示領域とを区画する遮光層を形成し、
     レジストを塗布した前記基板を前記第1の方向に搬送しながら連続露光する処理と、前記第1の方向に隣接する表示領域間を、前記第1の方向に隣接する表示領域の間隔より狭いシャッターを用いて遮光する処理とを複数回繰り返し、前記第1の方向に直線状に延びて前記表示領域の前記第2の方向の一対の辺と交差する複数の着色層を形成し、
     前記複数の着色層の形成をカラーフィルタを構成する着色画素の色数分だけ繰り返し行い複数色の着色層よりなるストライプパターンを形成し、
     前記画素領域内に複数の柱状スペーサーを形成すると共に、前記非表示領域のうち、前記着色層が形成されていない部分に複数のダミー柱状スペーサーを形成する、カラーフィルタの製造方法。
  4.  前記着色層と前記非表示領域との重なりに応じて、形成するダミー柱状スペーサーの密度を調整する、請求項3に記載のカラーフィルタの製造方法。
