Description
本発明は、プラスチック基材上に形成される硬化膜を構成するハードコート剤とこれを用いたプラスチックレンズに関する。
プラスチック材料による成型品は、その良好な寸法安定性、軽量性、加工性等のために多くの分野において使用されている。しかしながら、こうした成型品には、硬度が低く耐擦傷性や耐候性に劣るという欠点もあり、これを改善するため様々な開発が行われてきた。
この問題を解決するための有効な方法として、現在では、プラスチック部材表面に硬化皮膜(ハードコート膜)を形成することで、プラスチックの軽量性、加工性を損なうことなく表面の硬度を高めるハードコーティング技術が多くの場面において採用されている。
特にプラスチックレンズにおいては、着色したハードコート膜を形成できることや、平滑性、光沢性などの外観品質が高いこと、また反射防止膜やレンズ基材との密着性が比較的高いこと等からシリコーン系の熱硬化型ハードコート剤が好ましく利用されている。
このようなハードコート剤としては、金属酸化物とシランカップリング剤によるものが提案されており、これよって形成されるシラン系硬化皮膜は、その骨格が基本的にガラスに近いため熱や紫外線による変化が少ないという利点がある。
また、屈折率が例えば1.6以上の高屈折率皮膜では、金属酸化物として酸化チタンや酸化スズ、酸化ジルコニウム等から構成される複合酸化物微粒子が用いられ、屈折率が1.4~1.6等の低屈折率皮膜ではシリカ粒子を用いることが提案されてきた。
例えば、シリカゾル、シランカップリング剤を使用したハードコート膜については例えば特許文献1~3に提案されている。
また、屈折率が例えば1.6以上の高屈折率皮膜では、金属酸化物として酸化チタンや酸化スズ、酸化ジルコニウム等から構成される複合酸化物微粒子が用いられ、屈折率が1.4~1.6等の低屈折率皮膜ではシリカ粒子を用いることが提案されてきた。
例えば、シリカゾル、シランカップリング剤を使用したハードコート膜については例えば特許文献1~3に提案されている。
しかし、上記特許文献1~3に提案されているようなハードコート剤では、その構造がガラスに近い反面脆く、クラックが入りやすくなってしまうことがある。また、耐擦傷性において十分な硬度は未だ得られていなかった。
また、ゾル状態にある(加水分解後の)ハードコート剤は活性が高いため逆に不安定で、形成した膜に曇りが生じてしまう場合があり、実用上問題がある。またこの高い活性のために、ハードコート剤自体のポットライフが短いという生産性における大きな問題もあった。

上記問題に鑑みて、本発明は、プラスチック基材上に硬化膜として形成された際に、曇りの発生なく耐擦傷性を向上させることができ、またポットライフが改善されたハードコート剤と、これを用いたプラスチックレンズを提供することを目的とする。
上記問題を解決するため、本発明によるハードコート剤は、プラスチックより成る基材上に塗布して硬化膜を形成するハードコート剤であって、粒子表面の少なくとも一部がアルミニウムによって置換されるか又は被覆されたコロイダルシリカと、下記一般式(1)

本発明においては、上記のようにハードコート剤に含有させるコロイダルシリカを、粒子表面の少なくとも一部がアルミニウムによって置換されるか又は被覆されたコロイダルシリカとしている。シリカゾルのアルミ置換又は被覆は、アルカリ性領域で安定でありながら、さらに酸性領域においても分散状態を均一に保つ事ができる。よって、本発明の酸性を示すハードコート剤中でもコロイダルシリカの分散状態を均一に保つことができ、これにより耐擦傷性の改善を図ることができる。
また、ハードコート剤にpH調整剤としてオキソ酸を加えたので、ハードコート剤のポットライフを延ばすことができる。
本発明によれば、プラスチック基材上に硬化膜として形成した際に、曇りの発生なく耐擦傷性を向上させることができ、またポットライフが改善されたハードコート剤を提供することができる。また、このハードコート剤を用いて硬化膜を形成することにより、曇りが抑制され、耐擦傷性の向上したプラスチックレンズを提供することができる。
以下本発明を実施するための最良の形態の例を説明するが、本発明は以下の例に限定されるものではない。
本発明によるハードコート剤は、眼鏡用のプラスチックレンズに好ましく適用できるが、その他のプラスチックレンズにも適用可能である。例えば、眼鏡用のプラスチックレンズに適用する場合は、プラスチックより成るレンズ基材上に、必要に応じて密着性、耐衝撃性を向上させるプライマー層が形成され、その上に、本発明によるハードコート剤が成膜、硬化されて硬化膜が形成される。そして更に、その上に反射防止膜や、必要に応じて撥水膜等が形成されることにより、プラスチックレンズが構成される。
本発明によるハードコート剤は、眼鏡用のプラスチックレンズに好ましく適用できるが、その他のプラスチックレンズにも適用可能である。例えば、眼鏡用のプラスチックレンズに適用する場合は、プラスチックより成るレンズ基材上に、必要に応じて密着性、耐衝撃性を向上させるプライマー層が形成され、その上に、本発明によるハードコート剤が成膜、硬化されて硬化膜が形成される。そして更に、その上に反射防止膜や、必要に応じて撥水膜等が形成されることにより、プラスチックレンズが構成される。
プラスチックより成るレンズ基材には、通常のプラスチックレンズに適用可能な樹脂組成物であれば、特に限定されず、各種の材料を使用することができる。
例えば、メチルメタクリレート単独重合体、メチルメタクリレートと1種以上の他のモノマーとをモノマー成分とする共重合体、アリルジグリコールカーボネート(例えば、ジエチレングリコールビスアリルカーボネート単独重合体、及び、ジエチレングリコールビスアリルカーボネートと1種以上の他のモノマーとをモノマー成分とする共重合体)、イオウ含有共重合体、ハロゲン含有共重合体、ポリカーボネート、ポリスチレン、ポリ塩化ビニル、不飽和ポリエステル、ポリエチレンテレフタレート、ポリウレタン等を、単独又は複数混合して用いることができる。
なお、眼鏡用の特に比較的低屈折率のレンズの基材として用いる場合には、例えばジエチレングリコールビスアリルカーボネートを重合した材料を用いることが好ましい。
例えば、メチルメタクリレート単独重合体、メチルメタクリレートと1種以上の他のモノマーとをモノマー成分とする共重合体、アリルジグリコールカーボネート(例えば、ジエチレングリコールビスアリルカーボネート単独重合体、及び、ジエチレングリコールビスアリルカーボネートと1種以上の他のモノマーとをモノマー成分とする共重合体)、イオウ含有共重合体、ハロゲン含有共重合体、ポリカーボネート、ポリスチレン、ポリ塩化ビニル、不飽和ポリエステル、ポリエチレンテレフタレート、ポリウレタン等を、単独又は複数混合して用いることができる。
なお、眼鏡用の特に比較的低屈折率のレンズの基材として用いる場合には、例えばジエチレングリコールビスアリルカーボネートを重合した材料を用いることが好ましい。
また、基材と硬化膜との間にプライマー層を設ける場合、その材料は、基材と硬化膜との密着性及び耐衝撃を高め、光学特性に影響を及ぼさないものであれば特に限定されない。
プライマー層の形成方法としては、ディッピング法やスピンコート法、スプレーコート法により塗布した後、加熱や露光により硬化して形成することができる。

そして本発明においては、硬化膜を形成するハードコート剤として、有機ケイ素化合物と、粒子表面の少なくとも一部がAl(アルミニウム)に置換されるか又は被覆されたコロイダルシリカと、オキソ酸のうち少なくとも1種の酸と、を含有するものとする。
また、上記有機ケイ素化合物には、下記一般式(1)で表される少なくとも一種の材料を用いる。

一般式(1)において、Rは有機基であり、例えば官能基(アミノ基・イソシアネート基・エポキシ基・アクリル基・ビニル基・メタクリル基・スチリル基・ウレイド基・メルカプト基)を有する1価の炭素数3~20の炭化水素基であり、例えばγ-アミノプロピル基、N-β(アミノエチル)-γ-アミノプロピル基、N-フェニル-γ-アミノプロピル基、γ-イソシアネートプロピル基、γ-グリシドキシプロピル基、β-エポキシシクロヘキシルエチル基、γ-アクリロキシプロピル基、ビニル基、γ-メタクリロキシプロピル基、p-スチリル基、γ-ウレイドプロピル基、γ-メルカプトプロピル基などが挙げられる。
また、一般式(1)においてR’は炭素数1~8のアルキル基、炭素数6~10のアリール基、炭素数7~10のアラルキル基、又は炭素数2~10のアシル基である。
R’の炭素数1~8のアルキル基は、直鎖状、分岐状、環状のいずれであってもよく、例えばメチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、tert-ブチル基、ペンチル基、へキシル基、シクロペンチル基、シクロへキシル基などが挙げられる。
アリール基としては、例えばフェニル基、トリル基などが挙げられ、アラルキル基としては、例えば、ベンジル基、フェネチル基などが挙げられ、アシル基としては、例えばアセチル基などが挙げられる。
R’の炭素数1~8のアルキル基は、直鎖状、分岐状、環状のいずれであってもよく、例えばメチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、tert-ブチル基、ペンチル基、へキシル基、シクロペンチル基、シクロへキシル基などが挙げられる。
アリール基としては、例えばフェニル基、トリル基などが挙げられ、アラルキル基としては、例えば、ベンジル基、フェネチル基などが挙げられ、アシル基としては、例えばアセチル基などが挙げられる。
一般式(1)のnは1~4の整数を示し、Rが複数ある場合には、その複数のRは同一でも互いに異なっていてもよく、複数のR’は同一でも互いに異なっていてもよい。

更に、有機ケイ素化合物の溶媒としては、メタノール、エタノール、イソプロパノール、プロピレングリコールモノメチルエーテル、プロピレングリコールモノエチルエーテル、プロピレングリコールモノブチルエーテル、プロピレングリコールプロピルエーテル、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、エチレングリコールモノブチルエーテル、エチレングリコール、ジエチレングリコール、トリエチレングリコール、プロピレングリコール、ダイアセトンアルコール、テトラヒドロフラン、メチルエチルケトン、メチルイソブチルケトン、トルエン、酢酸エチル、プロピレングリコールモノメチルエーテルアセテート、プロピレングリコールモノエチルエーテルアセテート等を用いることが望ましい。
また、コロイダルシリカ中のAlの割合としては、コロイダルシリカの0.01質量%以上5質量%以下の材料を用いることができる。コロイダルシリカの一部がAlに置換される(特に粒子の表面がAlに置換される)か、又は被覆されることにより、耐擦傷性、耐摩耗性の向上が図られる。Alがコロイダルシリカの0.01質量%未満の場合はその効果が十分得られない場合がある。また、5質量%以下で耐擦傷性の効果が十分得られ、それ以上含む場合は光学特性に影響を及ぼす恐れがある。したがって、Al原子の含有量はコロイダルシリカの0.01質量%以上5質量%以下であることが好ましい。
また、コロイダルシリカの平均粒径としては、5nm以上30nm以下のものを好適に用いることができる。平均粒径が5nm未満の場合は耐擦傷性が十分得られない恐れがある。また、30nmを超える平均粒径のものを用いる場合は光学特性に影響を及ぼす恐れがある。このため、コロイダルシリカの平均粒径は5nm以上30nm以下の材料を用いることが好ましい。
そして、ハードコート剤は、オキソ酸のうち少なくとも1種の酸を含有するものであるが、この酸はpH調整用として用いるものである。このようなpH調整用のオキソ酸として、例えば硝酸、硫酸、酢酸、その他水溶性有機カルボン酸等を用いることが可能である。
そして、この酸を混合することによって、pH値を4.5以上6以下とすることが望ましい。pHが4.5未満であると、ハードコート剤を用いて作製した硬化膜の耐擦傷性が不十分であり、長期保存により耐擦傷性が低下する場合がある。また、pHが6を超える値である場合は、長期保存により耐擦傷性の効果が低減し、硬化膜の透明度も低下してしまい、pH値も酸側に変化してしまう。したがって、酸を混合する際のpH値は混合直後に測定した時に4.5以上6以下とすることが望ましい。
そして、この酸を混合することによって、pH値を4.5以上6以下とすることが望ましい。pHが4.5未満であると、ハードコート剤を用いて作製した硬化膜の耐擦傷性が不十分であり、長期保存により耐擦傷性が低下する場合がある。また、pHが6を超える値である場合は、長期保存により耐擦傷性の効果が低減し、硬化膜の透明度も低下してしまい、pH値も酸側に変化してしまう。したがって、酸を混合する際のpH値は混合直後に測定した時に4.5以上6以下とすることが望ましい。
また、ハードコート剤には、反応を促進するために十分な膜の硬さを得られる量の硬化触媒、レンズ基材への塗布時の濡れ性を向上させ、平滑性を向上させる目的で各種の有機溶剤や界面活性剤(レベリング剤)を含有させることもできる。更に、紫外線吸収剤、酸化防止剤、光安定剤等もハードコート膜の物性に影響を与えない限り添加することができる。
硬化触媒としては、特に限定されないが、アリルアミン、エチルアミンなどのアミン類、金属アルコキシド又はこれらの金属キレート化合物などが挙げられる。
このようにして作製したハードコート剤をレンズ基材上に例えばディッピング法、スピンコート法、スプレー法等により成膜した後、加熱や光線照射等によって硬化して、レンズ基材上に硬化膜が形成される。
次に、実施例として本発明によるハードコート剤及びこれを用いたプラスチックレンズと、比較例によるハードコート剤及びこれを用いたプラスチックレンズを作製して、それらの評価を行った。評価項目は下記の通りである。

(2)ハードコート膜の耐擦傷性試験
(3)ハードコート膜の硬度測定
(4)ハードコート膜の曇りの確認

以下これらについて詳しく説明する。

(1)ハードコート剤のpH値の測定
ハードコート剤のpH値は、pHメーター(ハンナインスツルメンツ・ジャパン株式会社製、製品名PICCOLO+)により測定した。
ハードコート剤のpH値は、pHメーター(ハンナインスツルメンツ・ジャパン株式会社製、製品名PICCOLO+)により測定した。
(2)耐擦傷性試験
後述の実施例及び比較例の条件により硬化膜を作製したプラスチックレンズ試料に対し、COLTS社製ベイヤー試験機(商品名:COLTS Laboratories BTE. ABRATION TESTER)により往復磨耗テストを行った。このテストは、COLTS社指定による規定の砂の入ったトレイに一方の面(凸面)を上にしてレンズを固定し、振幅4インチ、毎分150サイクルで4分間振動させることで表面を磨耗させるものである。
そしてこの往復磨耗テスト後に、プラスチックレンズ試料に対してヘイズメーター(株式会社村上色彩技術研究所製、製品名MH-150)によりヘイズ値を測定した。
また、硬化膜を形成していないプラスチックレンズ基材(標準プラスチックレンズとする)に対しても同様の試験を行い、両者の試験前後のヘイズ値の変化量の比からベイヤー値を求めた。
評価用プラスチックレンズのヘイズ値の変化量を△H1、標準プラスチックレンズのヘイズ値の変化量を△H2とすると、ベイヤー値Rは以下の式で表される。

後述の実施例及び比較例の条件により硬化膜を作製したプラスチックレンズ試料に対し、COLTS社製ベイヤー試験機(商品名:COLTS Laboratories BTE. ABRATION TESTER)により往復磨耗テストを行った。このテストは、COLTS社指定による規定の砂の入ったトレイに一方の面(凸面)を上にしてレンズを固定し、振幅4インチ、毎分150サイクルで4分間振動させることで表面を磨耗させるものである。
そしてこの往復磨耗テスト後に、プラスチックレンズ試料に対してヘイズメーター(株式会社村上色彩技術研究所製、製品名MH-150)によりヘイズ値を測定した。
また、硬化膜を形成していないプラスチックレンズ基材(標準プラスチックレンズとする)に対しても同様の試験を行い、両者の試験前後のヘイズ値の変化量の比からベイヤー値を求めた。
評価用プラスチックレンズのヘイズ値の変化量を△H1、標準プラスチックレンズのヘイズ値の変化量を△H2とすると、ベイヤー値Rは以下の式で表される。

(3)硬度測定
硬度測定は、ナノインデンテーション測定法により行った。以下にその方法を示す。
ガラス板に、後述の実施例及び比較例の条件により調製したハードコート剤をディッピング処理にてコーティングし、110℃1時間で熱硬化して試料を作製した。この試料の表面に、超微小押し込み硬さ試験機(エリオニクス株式会社製、製品名ENT-2100)により押し込み試験を行った。押し込みの測定には、稜間隔115度の正三角錐ダイヤモンド圧子(対頂角65.03°)を用いて、0.2mgf/secの荷重速度で負荷をかけ、最大荷重として0.98mNを1秒間保持した後、同様の荷重速度で除荷を行った。
硬度測定は、ナノインデンテーション測定法により行った。以下にその方法を示す。
ガラス板に、後述の実施例及び比較例の条件により調製したハードコート剤をディッピング処理にてコーティングし、110℃1時間で熱硬化して試料を作製した。この試料の表面に、超微小押し込み硬さ試験機(エリオニクス株式会社製、製品名ENT-2100)により押し込み試験を行った。押し込みの測定には、稜間隔115度の正三角錐ダイヤモンド圧子(対頂角65.03°)を用いて、0.2mgf/secの荷重速度で負荷をかけ、最大荷重として0.98mNを1秒間保持した後、同様の荷重速度で除荷を行った。
(4)曇りの確認
実施例及び比較例の条件により作製したプラスチックレンズ試料に対し、光源として蛍光灯を用い、黒幕を背景として肉眼で曇りの確認を行った。評価基準は以下の通りとした。
◎:光散乱による曇りが全く確認できない。
○:光散乱による曇りがほぼ確認できない。
△:光散乱による曇りが一部で確認できる。
×:光散乱による曇りが確認できる。
実施例及び比較例の条件により作製したプラスチックレンズ試料に対し、光源として蛍光灯を用い、黒幕を背景として肉眼で曇りの確認を行った。評価基準は以下の通りとした。
◎:光散乱による曇りが全く確認できない。
○:光散乱による曇りがほぼ確認できない。
△:光散乱による曇りが一部で確認できる。
×:光散乱による曇りが確認できる。
(5)ハードコート剤のポットライフの確認
実施例及び比較例により調製したハードコート剤試料を、24℃の室温下にて攪拌する。定期的にこのハードコート剤試料を取り出し、ディップ処理にてガラス板にコーティングし、そして110℃1時間の熱硬化によって硬化膜を形成した。そしてこの硬化膜の硬度を上述のナノインデンテーション法により測定し、硬度の低下を調べた。評価基準を以下に示す。
○:30日以上ほとんど変化なく、ハードコート剤の使用に全く問題ない。
△:15日以上30日未満で膜硬度の低下が確認できる。
×:15日未満で膜硬度の低下が確認できる。
実施例及び比較例により調製したハードコート剤試料を、24℃の室温下にて攪拌する。定期的にこのハードコート剤試料を取り出し、ディップ処理にてガラス板にコーティングし、そして110℃1時間の熱硬化によって硬化膜を形成した。そしてこの硬化膜の硬度を上述のナノインデンテーション法により測定し、硬度の低下を調べた。評価基準を以下に示す。
○:30日以上ほとんど変化なく、ハードコート剤の使用に全く問題ない。
△:15日以上30日未満で膜硬度の低下が確認できる。
×:15日未満で膜硬度の低下が確認できる。
次に、実施例及び比較例について説明する。

有機ケイ素化合物γ―GPS(γ―グリシドキシプロピルトリメトキシシラン、信越化学工業株式会社製、製品名KBM403)17重量%にメタノールを溶媒として30重量%添加した。これを10分間攪拌した後pH調整剤として1mol/Lの硝酸を1.2重量%添加した。次いで、この溶液を5℃~10℃の冷蔵下でpHが一定になるまで十分攪拌した後、粒子表面の少なくとも一部がAl原子によって置換されたコロイダルシリカを添加した。このコロイダルシリカには、平均粒径が5~30nmであり、置換されたAl原子が、コロイダルシリカ1粒子の0.01~5重量%の材料(GRACE社製、商品名ルドックスAM)を用いた。添加量は44重量%とし、5~10℃の冷蔵下で2日間攪拌した。なお、この時点においてpH値の測定を行った。
[1]実施例1
まずハードコート剤を以下のようにして調製した。
有機ケイ素化合物γ―GPS(γ―グリシドキシプロピルトリメトキシシラン、信越化学工業株式会社製、製品名KBM403)17重量%にメタノールを溶媒として30重量%添加した。これを10分間攪拌した後pH調整剤として1mol/Lの硝酸を1.2重量%添加した。次いで、この溶液を5℃~10℃の冷蔵下でpHが一定になるまで十分攪拌した後、粒子表面の少なくとも一部がAl原子によって置換されたコロイダルシリカを添加した。このコロイダルシリカには、平均粒径が5~30nmであり、置換されたAl原子が、コロイダルシリカ1粒子の0.01~5重量%の材料(GRACE社製、商品名ルドックスAM)を用いた。添加量は44重量%とし、5~10℃の冷蔵下で2日間攪拌した。なお、この時点においてpH値の測定を行った。
そして2日間の攪拌の後、アルミニウムアセチルアセトナート1wt%と、レベリング剤(東レ・ダウコーニング株式会社製、商品名Y-7006)を0.1wt%添加し、さらに適切な時間(例えば3~14日間、本例では4日間)攪拌することでハードコート剤試料を調製した。
以上により調製したハードコート剤試料を、ガラス板、及びジエチレングリコールビスアリルカーボネート(HOYA(株)製、商品名ハイルックス、屈折率1.50)よりなる基材上にディッピング法により塗布した。
塗布後110℃、1時間の熱硬化をすることで硬化膜をガラス板又は基材上に形成した。そして、この試料を用いて、上記の耐摩耗性、硬度、膜の曇りを確認した。

[2]実施例2
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の代わりに、酢酸を用いた。それ以外は実施例1と同様にしてハードコート剤、硬化膜を形成した。

この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、1.4重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。

[4]実施例4
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、0.4重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、0.4重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
また、比較例として以下のようにハードコート剤及び硬化膜を形成した。

この例では、実施例1において用いたAl置換コロイダルシリカの代わりに、Al原子によって粒子表面が置換されていないコロイダルシリカ(日揮触媒化成株式会社製、商品名カタロイドSI-40)を用いたこと以外は、実施例1と同様にハードコート剤、硬化膜を形成した。
[5]比較例1
この例では、実施例1において用いたAl置換コロイダルシリカの代わりに、Al原子によって粒子表面が置換されていないコロイダルシリカ(日揮触媒化成株式会社製、商品名カタロイドSI-40)を用いたこと以外は、実施例1と同様にハードコート剤、硬化膜を形成した。

この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の代わりに塩酸を用いたこと以外は実施例1と同様にハードコート剤、硬化膜を形成した。

この例では、実施例1においてpH調整剤として用いた1mol/L硝酸を除いたこと以外は実施例1と同様にしてハードコート剤、硬化膜を形成した。

[8]比較例4
この例では、pH調整剤として用いた1mol/L硝酸の添加量を実施例1の5倍にしたこと以外は、実施例1と同様にしてハードコート剤、硬化膜を形成した。

[9]比較例5
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、2.0重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、2.0重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
[10]比較例6
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、0.3重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
この例では、実施例1においてpH調整剤として用いた1mol/L硝酸の添加量を、0.3重量%とした以外は実施例1と同様にハードコート剤、硬化膜を形成した。
以上の結果より、実施例1~4では、ベイヤー値が3.5以上であり、ナノインデンテーション硬さが90以上という良好な結果が得られていることがわかる。また、硬化膜の曇りも確認されなかった。更に、ハードコート剤は30日以上保存しても劣化の無いものであった。
一方、比較例1の結果から、Alに置換又は被覆されていないコロイダルシリカを用いる場合は、ベイヤー値は3.1と比較的低く、またナノインデンテーション硬さも75と比較的低い。したがって、硬度が不足して耐擦傷性が十分でないことがわかる。
ハードコート剤にコロイダルシリカを添加すると、その微粒子は硬化の際に硬質の核をなすため、硬度を高めることができる。しかし、この微粒子のハードコート剤内での分散状態も、ハードコート剤から形成される硬化膜の硬度に大きく影響し、均一であることが要求される。
上記の各実施例では、粒子表面の少なくとも一部がAlに置換されたコロイダルシリカを用いたので、ハードコート剤内でその表面が荷電し、互いに反発しあうことで均一な分散状態を得ることができる。また、Alで被覆されたコロイダルシリカを用いる場合も同様の効果が得られることは明らかである。
また、ハードコート剤に酸を添加していない比較例3では、pH値が7となっており、ポットライフが15日未満に満たないものであった。
更に、硝酸を実施例1の5倍量添加する比較例4では、pH値が3と低くなり、ベイヤー値、ナノインデンテーション硬さの結果が共に低い値となっている。更にポットライフが15日未満に満たないものとなっている。

ハードコート剤のpH値が4の比較例5では、ベイヤー値が3.2、ナノインデンテーション硬さが90であり、pH値が4.5の実施例3と比較して若干の硬度の低下が見られる。
また、pH値が6.5の比較例6では、膜の曇りが確認されており、pH値が6を超えると曇りが発生し始めることが予想できる。

ハードコート剤に硬化触媒として酸を添加することにより、低温での硬化を可能とすることができる。しかしそれだけでなく、本実施例のようにオキソ酸の一種である硝酸や酢酸を加え、pHを4.5以上6以下に調整することで、ポットライフを確実に延ばすことができるのがわかる。
このように、本発明におけるハードコート剤は酸性を示すものである。しかし、表面をアルミ置換または被覆されたコロイダルシリカは、酸性領域においても安定であり分散状態を均一に保つことができる。このため、ポットライフを延ばしながらも、かつハードコート膜としての硬度を向上させることができる。
なお、塩酸を添加してpHを調整する比較例2の結果から、この場合は、硬度は十分得られるが、硬化膜に曇りが発生してしまい、ポットライフも十分得られないことがわかる。したがって、pH調整に用いる酸としては、オキソ酸を用いることが望ましいといえる。
以上説明したように本発明によれば、ハードコート剤に一部がアルミニウム置換されるか又は被覆されたコロイダルシリカとオキソ酸を添加し、pHを調整することでポットライフを延ばすことができる。また、このハードコート剤を用いてプラスチックレンズ上にハードコート膜を形成することで、プラスチックレンズの硬度を高め、耐摩耗性を向上させることができる。
なお、本発明は上述の実施形態(及び実施例)において説明した構成に限定されるものではなく、その他本発明構成を逸脱しない範囲において種々の変形、変更が可能である。

Claims (5)
- プラスチックより成る基材上に塗布して硬化膜を形成するハードコート剤であって、
粒子表面の少なくとも一部がアルミニウムに置換されるか又は被覆されたコロイダルシリカと、
下記一般式(1)
Rn-Si(OR’)4―n・・・(1)
(一般式(1)中、Rは有機基であり、R’は炭素数1~8のアルキル基、炭素数6~10のアリール基、炭素数7~10のアラルキル基、又は炭素数2~10のアシル基、nは1~4の整数を示し、Rが複数ある場合には複数のRは互いに同一でも異なってもよく、複数のOR’は互いに同一でも異なってもよい。)により表される有機ケイ素化合物と、
オキソ酸のうち少なくとも1種の酸と、を有する
ハードコート剤。 - 前記オキソ酸の添加により、pHが4.5以上6以下に調整されて成る請求項1に記載のハードコート剤。
- 前記オキソ酸として硝酸又は酢酸を用いる請求項1又は2に記載のハードコート剤。
- 粒子表面の少なくとも一部がアルミニウムに置換されるか又は被覆されたコロイダルシリカと、下記一般式(1)
Rn-Si(OR’)4―n・・・(1)
(一般式(1)中、Rは有機基であり、R’は炭素数1~8のアルキル基、炭素数6~10のアリール基、炭素数7~10のアラルキル基、又は炭素数2~10のアシル基、nは1~4の整数を示し、Rが複数ある場合には複数のRは互いに同一でも異なってもよく、複数のOR’は互いに同一でも異なってもよい。)により表される有機ケイ素化合物と、オキソ酸のうち少なくとも1種の酸と、を有するハードコート剤より成る硬化膜が、プラスチックより成る基材上に形成されて成る
プラスチックレンズ。 - 前記基材は、ジエチレングリコールビスアリルカーボネートの重合体である請求項4に記載のプラスチックレンズ。
