Abstract
本発明は高速伝送に用いられる多層フレキシブル配線基板及び電子装置に係り、絶縁材よりなり屈曲性を有するコア材と、このコア材の一方の面に配設されたグランドプレーンを形成するベタ層と、前記コア材の他方の面に配設されると共にインピーダンス制御がなされた配線層とを一組の積層体とし、この複数組の積層体がプリプレグを介して積層された構成とする。
Description
本発明は多層フレキシブル配線基板及び電子装置に係り、特に高速伝送に用いられる多層フレキシブル配線基板及び電子装置に関するものである。
一般に、ネットワークシステムやサーバーシステム機器等の電子装置には、電子部品及び電子回路を搭載したプリント配線基板が搭載されている。この種の電子装置は機能が多様化し、これに伴いプリント配線基板に搭載される部品点数は増大する傾向にある。一方で、この種の電子装置では規格化が図られており、プリント配線基板の大きさも規格化されている場合が多い。
よって、規格化された所定の大きさを有するプリント配線基板では、部品点数が増大すると、搭載しようとする電子部品の全てを搭載することが困難となる事態が生じる。そこで近年では、規格化された所定の大きさを有するプリント配線基板(以下、メイン基板という)に対し、これよりも形状の小さいプリント配線基板(以下。サブ基板という)を用意し、このサブ基板をメイン基板に積層すると共に、各基板をコネクタで接続する構成が提案されている。これにより、実質的に電子部品等の搭載面積を増大させることができ、規格化された所定の大きさの基板内に多数の部品搭載が可能となる(特許文献1参照)。
この種のプリント配線基板を有した電子装置の一例を図1、図2A,図2Bに示す。各図では、電子装置としてプラグインユニット1を例に挙げている。このプラグインユニット1は、プリント配線基板よりなる主基板2(以下、メイン基板2という)を有している。このメイン基板2には多数の電子部品4が高密度で実装されている。
しかしながら、メイン基板2の大きさは規格で定められており、メイン基板2を規格以上の大きさに変更することはできない。しかしながら、プラグインユニット1の多機能化に伴い部品点数は増大しており、規格の大きさのメイン基板2では、全ての部品が実装できなくなってきている。
そこで、メイン基板2とは別箇に補助基板3(以下、サブ基板3という)を設け、メイン基板2に実装することができなかった電子部品6をこのサブ基板3に実装し、このサブ基板3をメイン基板2に積層すると共に電気的に接続することが従来から行われている。図2Aはサブ基板3をメイン基板2に搭載する前の状態を示しており、図2Bはサブ基板3をメイン基板2に搭載した状態を示している。
従来、このメイン基板2とサブ基板3との電気的な接続は、メイン基板2に基板接続用コネクタ7Aを設けると共に、サブ基板3にも基板接続用コネクタ7Bを設け、この各基板接続用コネクタ7A,7Bを嵌合させることにより各基板2,3の電気的な接続を行う構成とされていた(例えば、下記特許文献1)。
しかしながら、メイン基板2とサブ基板3との接続に基板接続用コネクタ7A,7Bを用いる方法では、コネクタのピン数でメイン基板2とサブ基板3と間の配線接続数が決まってしまうため、メイン基板2とサブ基板3との間に配設される配線数に限界がある。
また、基板接続用コネクタ7A,7Bは、メイン基板2及びサブ基板3に配設されるものである。一方、基板接続用コネクタ7A,7Bのピン数が増大すると、必然的に基板接続用コネクタ7A,7Bの形状は大きくなる。このため、配線数が増大すると、各基板2,3に実装できる電子部品の点数が制限されてしまうという問題点が発生する。
更に、基板接続用コネクタ7A,7Bを用いた場合には、プラグピンとコンタクトとの接触による電気的接続となるため、インピーダンス制御が困難となる。
これを解決するために、フレキシブルケーブルを利用したマイクロストリップを利用することも考えられる。この場合、中央導体を絶縁層ではさみ、該絶縁層の中央導体と対向側、すなわちフレキシブル外面に導体箔(グランドプレーンを意図したベタ層)を形成したものがある(例えば、特許文献2)。

しかしながら、導体は金属であるため、絶縁体に用いられる樹脂などに比べ、柔軟性に低く、単純に外側にグランドプレーンを形成したマイクロストリップは柔軟性が低くなってしまう。
本発明は、上述した従来技術の問題を解決する、改良された有用な多層フレキシブル配線基板及び電子装置を提供することを総括的な目的とする。
この目的を達成するために本発明では、絶縁材よりなり屈曲性を有するコア材と、前記コア材の一方の面に配設されグランドプレーンを形成する導電性材料よりなるベタ層と、前記コア材の他方の面に配設されると共にインピーダンス制御がなされた導電性材料よりなる配線層とを一組の積層体とし、複数組の前記積層体が絶縁層を介して積層されてなる多層フレキシブルプリント配線基板を形成する。
また、第1のリジッド基板と、第2のリジッド基板と、前記第1のリジッド基板と第2のリジッド基板とを接続すると共に屈曲性を有する多層フレキシブルプリント配線基板とを有する電子装置であって、前記多層フレキシブルプリント配線基板は、絶縁材よりなり屈曲性を有するコア材と、前記コア材の一方の面に配設されグランドプレーンを形成する導電性材料よりなるベタ層と、前記コア材の他方の面に配設されると共にインピーダンス制御がなされた導電性材料よりなる配線層とを一組の積層体とし、複数組の前記積層体が絶縁層を介して積層された電子装置により達成することができる。
多層化することにより、単層の導体箔によりグランドプレーン層(ベタ層)を形成した場合比べ、本発明ではグランドプレーン1層あたりの厚みを薄くすることができるので、従来の構成に比べ、柔軟性を確保することが可能となる。

以下、本発明の実施形態について図面を参照しつつ説明する。
図3A及び図3Bは、本発明の一実施例である電子装置を示している。本実施例では、電子装置としてプラグインユニット11を例に挙げている。このプラグインユニット11は、ネットワークシステムやサーバーシステム機器に装着されるものである。
図5は、サーバーシステム機器にプラグインユニット11が装着された状態を示している。サーバーシステム機器にはラック20が設けられており、このラック20には複数(図5では図示の便宜上、1個のみ図示している)のシェルフ21が配設されている。プラグインユニット11は、このシェルフ21に対して装着脱されるものである。
プラグインユニット11は、図3A及び図3Bに示すように、大略するとプリント配線基板よりなる主基板12(以下、メイン基板12という)を有している。このメイン基板12には多数の電子部品(図示を省略)が高密度で実装されている。
図5に示したように、プラグインユニット11はシェルフ21に対して装着脱されるものであり、その大きさは規格で定められている。また、プラグインユニット11の構成物の内、最も形状が大きいのはメイン基板12であるため、プラグインユニット11の形状はメイン基板12により決められてしまう。よって、メイン基板12は、規格の大きさ以上とすることはできない。
しかしながら、プラグインユニット11の多機能化に伴い部品点数は増大しており、規格の大きさのメイン基板12では、全ての部品が実装できなくなってきている。そこで、本実施例に係るプラグインユニット11も、メイン基板12とは別箇に補助基板13(以下、サブ基板13という)を設けている。そして、メイン基板12では実装しきれなかった電子部品はこのサブ基板13に実装され、このサブ基板13をメイン基板12に積層する構成が採用されている。
このメイン基板12及びサブ基板13は、上記のようにプリント配線基板である。具体的には、各基板12,13は、ガラスエポキシ製の絶縁層に銅配線パターンがプリント配線されたものを複数積層した構成を有している。このため各基板12,13は硬く、屈曲性及び可撓性の小さいリジッドな基板となっている。
本実施例では、メイン基板12とサブ基板13は、多層フレキシブル配線基板10を用いて電気的に接続されている。図4は、多層フレキシブル配線基板10、メイン基板12、及びサブ基板13を展開した状態を示す平面図である。同図に示すように、多層フレキシブル配線基板10は、一側面(図中、右側面)がメイン基板12に接続され、他側面(図中、左側面)がサブ基板13に接続されている。この多層フレキシブル配線基板10とメイン基板12との接続、及び多層フレキシブル配線基板10とサブ基板13との電気的接続構成は、後述するようにスルーホール23~26及び接続ピン28,29を用いた接続構成とされている。
また、サブ基板13をメイン基板12上に積層状態で配設するには、多層フレキシブル配線基板10を略U字状に屈曲させる。多層フレキシブル配線基板10は屈曲性を有しているため、容易にU字状に屈曲させることができる。
このように、多層フレキシブル配線基板10をU字状に屈曲させることにより、図3Aに示すように、メイン基板12に対してサブ基板13は積層された(重ねられた)状態となる。この状態で、メイン基板12とサブ基板13との間にパイプ状の柱部材18を配設し、ネジ19を用いて両基板12,13を固定する。
ここで、主に図6乃至図8を用いて、多層フレキシブル配線基板10の構成、及び多層フレキシブル配線基板10と各基板12,13との接続構成について詳述する。尚、図6乃至図8は、説明及び図示の便宜上、要部を誇張して描いた図としている。
図6は、多層フレキシブル配線基板10とメイン基板12、及び多層フレキシブル配線基板10とサブ基板13との接続位置を拡大して示す図である。同図に示すように、メイン基板12のエッジ近傍部には複数の第1のスルーホール23が形成されており、またサブ基板13のエッジ近傍にも複数の第2のスルーホール24が形成されている。
この第1のスルーホール23は、メイン基板12のエッジ近傍の所定位置に貫通孔を形成し、この貫通孔内に銅めっきを行い、これによりメイン基板12内の所定の内層配線と電気的に接続された構成とされている。また、メイン基板12の表面上にはランド部23aが形成されており、このランド部23aは第1のスルーホール23の上端と一体的に接続した構成となっている。更に、メイン基板12の背面上にはランド部23bが形成されており、このランド部23bは第1のスルーホール23の下端と一体的に接続した構成とされている。
同様に、第2のスルーホール24は、サブ基板13のエッジ近傍の所定位置に貫通孔を形成し、この貫通孔内に銅めっきを行い、これによりサブ基板13内の所定の内層配線と電気的に接続された構成とされている。また、サブ基板13の表面上にはランド部24aが形成されており、このランド部24aは第2のスルーホール24の上端と一体的に接続した構成となっている。更に、サブ基板13の背面上にはランド部24bが形成されており、このランド部24bは第2のスルーホール24の下端と一体的に接続した構成とされている。
多層フレキシブル配線基板10は、複数の積層体40,41等を積層した多層構造を有している(具体的な構造については、後に詳述する)。この多層フレキシブル配線基板10の両エッジ近傍部には、第3のスルーホール25及び第4のスルーホール26が形成されている。この際、第3のスルーホール25の形成位置は前記した第1のスルーホール23の形成位置と、第4のスルーホール26の形成位置はサブ基板13に形成された第2のスルーホール24の形成位置と対応するよう設定されている。
この各スルーホール25,26も、前記したスルーホール23,24と略同一の製造方法で作製される。即ち、第3及び第4のスルーホール25,26は、多層フレキシブル配線基板10の両エッジ近傍の所定位置に貫通孔を形成し、この貫通孔内に銅めっきを行い、これにより多層フレキシブル配線基板10内の所定の内層配線と電気的に接続された構成とされている。この際、貫通孔の形成はドリル加工で行うことができ、容易に形成することができる。
多層フレキシブル配線基板10とメイン基板12とを接続にするには、先ず第1のスルーホール23と第3のスルーホール25との位置決めを行う。これにより、第1のスルーホール23と第3のスルーホール25は中心軸が一致し、よって同軸的に対向した状態となる。
この状態において、接続ピン28が第1のスルーホール23及び第3のスルーホール25に挿入される。接続ピン28としては、導電性を有すると共に所定の弾性を有する金属材料(例えば、銅合金)が選定されている。接続ピン28が第1及び第3のスルーホール23,25に挿入された状態で、接続ピン28の一端部(図6における上端部)はランド部23aから突出し、接続ピン28の他端部(図6における上端部)はランド部25bから突出する。
このランド部23aと接続ピン28との間、ランド部23bとランド部25aとの間、及びランド部25bと接続ピン28との間は、はんだ付けにより固定される。これにより、多層フレキシブル配線基板10とメイン基板12は電気的に接続される。また、多層フレキシブル配線基板10とメイン基板12との間には接続ピン28が挿通されるため、単にはんだ付けのみの接合方法に比べ、多層フレキシブル配線基板10とメイン基板12との機械的な強度を高めることができる。
同様に、多層フレキシブル配線基板10とサブ基板13とを接続にするには、先ず第2のスルーホール24と第4のスルーホール26との位置決めを行う。これにより、第2のスルーホール24と第4のスルーホール26は中心軸が一致し、よって同軸的に対向した状態となる。
この状態において、接続ピン29が第2のスルーホール24及び第4のスルーホール26に挿入される。接続ピン28としては、前記と同様に導電性を有すると共に所定の弾性を有する金属材料(例えば、銅合金)を用いることが望ましい。接続ピン29が第2及び第4のスルーホール24,26に挿入された状態で、接続ピン29の一端部(図6における上端部)はランド部24aから突出し、接続ピン29の他端部(図6における上端部)はランド部26bから突出する。
このランド部24aと接続ピン29との間、ランド部24bとランド部26aとの間、及びランド部26bと接続ピン29との間は、はんだ付けにより固定される。これにより、多層フレキシブル配線基板10とサブ基板13との間も電気的に接続される。また、多層フレキシブル配線基板10とサブ基板13との間には接続ピン29が挿通されるため、単にはんだ付けのみの接合方法に比べ、多層フレキシブル配線基板10とサブ基板13との機械的な強度を高めることができる。
このように、本実施例では多層フレキシブル配線基板10とメイン基板12及び多層フレキシブル配線基板10とサブ基板13とを接合する構成として、単なるはんだ付けではなく、接続ピン28,29を用いているため、電気的な接続性の向上及び機械的強度の向上を図ることができる。よって、リジッドな基板であるメイン基板12及びサブ基板13に対して多層フレキシブル配線基板10が屈曲しても、第1のスルーホール23と第3のスルーホール25との接合位置、及び第2のスルーホール24と第4のスルーホール26との接合位置に接続不良や亀裂等の損傷が発生するようなことはない。よって、メイン基板12とサブ基板13との接続に多層フレキシブル配線基板10を用いても、プラグインユニット11の信頼性が低下するようなことはない。
図7及び図8は、多層フレキシブル配線基板10の具体的な構成を示している。図7は多層フレキシブル配線基板10の断面図であり、図8は多層フレキシブル配線基板10の分解図である。
多層フレキシブル配線基板10は、上層からスルーホール用配線層34a、プリプレグ35a、第1の積層体40、プリプレグ35b、第2の積層体41、プリプレグ35c、ベタ層37c、コア材36c、スルーホール用配線層34bを積層した構成とされている。
最上層及び最下層に配設されるスルーホール用配線層34a及びスルーホール用配線層34bは、例えば厚さが12μmの銅膜である。このスルーホール用配線層34a,34bは、エッチング法等によりパターニング処理されることによりランド部25a,25b,26a,25bとなるものである。
また、プリプレグ35a~35cは、ガラスクロス等の補強材に未硬化の熱硬化性樹脂(例えば、エポキシ樹脂)を含浸させた構成のものである。本実施例では、このプリプレグ35a~35cの厚さを45μm以上55μm以下の厚さとしている。一般的なプリプレグは厚さが65μm以上であるものが一般的であるが、本実施例ではプリプレグ35a~35cの厚さが45μm以上55μm以下と薄いものを用いることにより、プリプレグ35a~35cに屈曲性を持たせている。
ここで、プリプレグ35a~35cの厚さの下限を45μm以上としたのは、これよりプリプレグ35a~35cが薄いと補強材としての機能を奏しなくなるからである。また、プリプレグ35a~35cの厚さの上限を55μm以下としたのは、これよりもプリプレグ35a~35cが厚いと所望の屈曲性を実現できなくなるからである。尚、プリプレグ35a~35cは、請求項に記載の絶縁層に相当するものである。
第1及び第2の積層体40,41は、略同一構成を有している。第1の積層体40は、コア材36a,ベタ層37a,配線層38aとにより構成されている。また、第2の積層体41は、コア材36b,ベタ層37b,配線層38bとにより構成されている。更に、図中最下部に位置するグランドプレーン用積層体42は、コア材36c、ベタ層37c,スルーホール用配線層34bとにより構成されている。
各積層体40~42はいわゆる銅張積層板であり、補強材として機能するコア材36a~36cの両面に導電材である銅箔が設けられ、これをパターニング処理することによりベタ層37a~37c、配線層38a,38b、及びスルーホール用配線層34bを形成した構成とされている。コア材36a~36cはガラスクロスにエポキシ樹脂を含浸した構成とされている。
このコア材36a~36cは絶縁材であり、ベタ層37a~37c、スルーホール用配線層34b、及び配線層38a,38bを保持する機能を奏するものである。また、コア材36a,36bは、導体である一対のベタ層37aと配線層38及びベタ層37bと配線層38bとの間に介在し誘電体としても機能する。
また、本実施例では、コア材36a~36cの厚さを、45μm以上55ミクロン以下に設定している。一般的な銅張積層板のコア材は、前記したプリプレグと同様に厚さが65μm以上であるものが一般的である。しかしながら、本実施例ではコア材36a~36cとして厚さが45μm以上55μm以下と薄いものを用いることにより屈曲性を持たせている。
ここで、コア材36a~36cの厚さの下限を45μm以上としたのは、これよりコア材36a~36cが薄いとベタ層37a~37c、スルーホール用配線層34b、及び配線層38a,38bを保持する機能を奏することができなくなるからである。また、コア材36a~36cの厚さの上限を55μm以下としたのは、これよりもコア材36a~36cが厚いと所望の屈曲性を実現できなくなるからである。
ベタ層37a~37c及び配線層38a,38bは、上記のように銅膜を所定の形状にパターニングしたものであるが、その厚さは12μm程度とされている。
ベタ層37a~37cは、各図においてコア材36a~36cの上面に形成されている。このベタ層37a~37cは、スルーホール25,26を介してメイン基板12及びサブ基板13の接地配線と接続される。よって、ベタ層37a~37cは、グランドプレーンとして機能する。
一方、配線層38a,38bは、各図においてコア材36a,36bの下面に形成されている。この配線層38a,38bは、スルーホール25,26を介してメイン基板12及びサブ基板13の信号配線と接続される。よって、配線層38a,38bは、信号配線として機能する。尚、前記したように、スルーホール用配線層34bは、パターニングされることによりランド部25b,26bとなる。
ところで本実施例では、多層フレキシブル配線基板10をプラグインユニット11に適用している。よって、配線層38a,28bは高速信号が流れるため、良好な信号伝送を行うためには精度の高いインピーダンス制御を行う必要がある。本実施例では、各積層体40~42を積層することにより、配線層38a,28bとベタ層37a~37cとでマイクロストリップラインを構成した。
即ち、配線層38aは、グランドプレーンとして機能する一対のベタ層37a,37bの間に絶縁層(コア材36a及びプリプレグ35b)を介して挟持された構成となっている。同様に、配線層38bは、グランドプレーンとして機能する一対のベタ層37b,37cの間に絶縁層(コア材36b及びプリプレグ35c)を介して挟持された構成となっている。
また、本実施例では配線層38a,28bの特性インピーダンスを50Ωに制御している。ここで図9を用いて、配線層38a,28bの特性インピーダンスを50Ωに制御する具体的な手法について説明する。図9は、マイクロストリップラインのモデル図である。ここでは、配線層38aを例に挙げて説明するものとする。
いま、ベタ層37aと配線層38aとの間に介在するコア材36a(絶縁材)の厚さ、及び配線層38aとベタ層37bとの間に介在するプリプレグ35b(絶縁材)の厚さ(h)を共に50μmとする(h=50μm)。また、配線層38aのパターン幅Wを50μmとする(W=50μm)。また、コア材36a及びプリプレグ35bの誘電率(εr)を3.4とする(εr=3.4)。更に、配線層38aの厚さ(t)は、後述する計算式(数1)による演算により12μmとなるよう制御されている(t=12μm)。
これをインピーダンスZ0を求める下式に代入し、図9に示すモデルのインピーダンスを求める。
以上、本発明の好ましい実施例について詳述したが、本発明は上記した特定の実施形態に限定されるものではなく、特許請求の範囲に記載された本発明の要旨の範囲内において、種々の変形・変更が可能なものである。
例えば、上記した実施例では配線層38a,38bのインピーダンスを50Ωに制御する例について説明したが、インピーダンス値はこれに限定されるものではなく、任意の値に制御可能である。また、多層フレキシブル配線基板10を構成する配線層38a,38bやベタ層37a~37cの厚さや幅についても、所望するインピーダンス値に応じて適宜変更が可能なものである。
また、本実施例では多層フレキシブル配線基板10を適用する電子機器としてプラグインユニット11を例に挙げたが、高速伝送を行う他の電子機器に対しても適用可能であることは勿論である。

- 屈曲性を有する多層フレキシブルプリント配線基板であって、
絶縁材よりなり屈曲性を有するコア材と、前記コア材の一方の面に配設されグランドプレーンを形成する導電性材料よりなるベタ層と、前記コア材の他方の面に配設されると共にインピーダンス制御がなされた導電性材料よりなる配線層とを一組の積層体とし、

- 前記コア材の厚さは、45μm以上55ミクロン以下である請求項3記載の多層フレキシブルプリント配線基板。
- 前記配線層は、特性インピーダンス50Ωにインピーダンス制御されている請求項1記載の多層フレキシブルプリント配線基板。
- 前記配線層及び前記ベタ層を接続するためのスルーホールが形成されてなる請求項1記載の多層フレキシブルプリント配線基板。
- 前記絶縁層は、プリプレグである請求項1記載の多層フレキシブルプリント配線基板。
- 第1のリジッド基板と、第2のリジッド基板と、前記第1のリジッド基板と第2のリジッド基板とを接続すると共に屈曲性を有する多層フレキシブルプリント配線基板とを有する電子装置であって、
前記多層フレキシブルプリント配線基板は、
絶縁材よりなり屈曲性を有するコア材と、前記コア材の一方の面に配設されグランドプレーンを形成する導電性材料よりなるベタ層と、前記コア材の他方の面に配設されると共にインピーダンス制御がなされた導電性材料よりなる配線層とを一組の積層体とし、複数組の前記積層体が絶縁層を介して積層された構成を有する電子装置。 - 前記第1のリジッド基板は第1のスルーホールを有し、
前記第2のリジッド基板は第2のスルーホールを有し、
前記多層フレキシブルプリント配線基板は第3及び第4のスルーホールを有し、
前記第1のスルーホールと前記第3のスルーホールが接続され、かつ、前記第2のスルーホールと前記第4のスルーホールが接続されることにより、前記第1のリジッド基板と前記第2のリジッド基板が前記多層フレキシブルプリント配線基板を介して接続される請求項8記載の電子装置。 - 前記積層体は、マイクロストリップラインを構成する請求項8記載の電子装置。
- 前記コア材は、ガラスクロスにエポキシ樹脂を含浸した構成である請求項8記載の電子装置。
- 前記コア材の厚さは、45μm以上55ミクロン以下である請求項11記載の電子装置。
- 前記配線層は、特性インピーダンス50Ωにインピーダンス制御されている請求項8記載の電子装置。
- 前記絶縁層は、プリプレグである請求項8記載の電子装置。
