Abstract
Die vorliegende Erfindung betrifft einen Katalysator umfassend ein Substrat, das eine innere Oberfläche aufweist, eine erste Schicht, die auf der äußeren und inneren Oberfläche des Substrats angeordnet ist, enthaltend eine Erdalkalimetallverbindung, eine zweite Schicht, die katalytisch aktiv ist, und die zumindest bereichsweise die erste Schicht bedeckt. Ferner betrifft die vorliegende Erfindung ein Verfahren zur Herstellung eines erfindungsgemäßen Katalysators sowie die Verwendung des Katalysators zur Oxidation von Kohlenwasserstoffen und zur Oxidation von CO und von abgelagerten organischen Partikeln, insbesondere Ruß.
Description
KATALYSATOR ZUR OXIDATION VON KOHLENWASSERSTOFFEN, KOHLENMONOXID UND RUSS
Die vorliegende Erfindung betrifft einen Katalysator, insbesondere zur Verwendung bei der Oxidation von Kohlenwasserstof- fen und zur Oxidation von Kohlenmonoxid und von abgelagerten organischen Partikeln (Ruß) , sowie ein Verfahren zur Herstellung eines erfindungsgemäßen Katalysators.
Die Anwendung von Filtern im Abgasstrang von Verbrennungsma- schinen ist bekannt. Partikelfilter sind beispielsweise in der Lage, Rußpartikel aus dem Abgas von Verbrennungsmotoren, speziell Dieselmotoren, herauszufiltern und so deren Ausstoß in die Atmosphäre zu vermindern.
Dabei finden verschiedene Filterkonzepte Einsatz, wie z. B. so genannte „Wall-flow-Filter" oder Filter aus keramischen oder metallischen Schäumen. Die eigentliche Schwierigkeit besteht aber nicht in der Filtration der Rußpartikel, sondern in der Regeneration der eingesetzten Filter.
Kohlenstoffruß verbrennt spontan, je nach betriebsbedingter Zusammensetzung der Partikel erst bei Temperaturen zwischen 5000C und 7000C. Diese Temperaturen werden aber z. B. von modernen Dieselmotoren im Allgemeinen nur bei Volllast erreicht.
Daher sind zusätzliche unterstützende Maßnahmen, beispielsweise zur Oxidation der aus dem Abgas abgetrennten Rußpartikel, notwendig. Dies kann durch Zusatz von Additiven oder durch ka- talytische Beschichtung der Filter oder Katalysatoren gesche- hen. Aus dem Stand der Technik sind Abgasreinigungskatalysatoren mit einer hohen Oxidationswirkung bekannt, so dass die Partikel bei einer tiefen Temperatur verbrannt werden können. Die Oberfläche der Filterkammer weist deshalb oft eine kataly- tisch aktive Beschichtung zur Beschleunigung der Verbrennung

2 der auf dem Filter gesammelten Rußpartikel auf. Die kataly- tisch aktive Beschichtung oxidiert das im Abgas enthaltende Stickstoffmonoxid zu Stickstoffdioxid. Das entstandene Stickstoffdioxid verbessert dann die Oxidation der abgelagerten Partikel.
Aus dem Stand der Technik sind weiter eine Vielzahl von mit katalytisch aktiven Materialien beschichteten Trägern für Abgasfilter bzw. Abgaskatalysatoren bekannt. Typischerweise basieren die katalytisch aktiven Schichten derartiger geträger- ter Katalysatoren auf Aluminium- Cer-, Wolfram-, Titanoxid bzw. Zirkonoxid, die noch zusätzlich katalytisch aktive Edelmetalle zur Oxidation von Kohlenwasserstoffen, zur Oxidation von CO und von abgelagerten organischen Partikeln, wie z.B. Ruß und dergleichen katalysieren.
Katalytisch aktive Metalloxide oder ihre Hydroxide, einschließlich diejenigen, die insbesondere für die Zwecke der vorliegenden Erfindung benutzt werden, sind im Wesentlichen wasserunlöslich. Üblich ist es daher im dem Stand der Technik z. B. Aluminiumoxide als wässrige Aufschlämmung mit wasserlöslichen Salzen der Oxide, insbesondere Nitrate, Chloride, Hydroxide, Sulfite, Acetate oder Komplexverbindungen der katalytisch aktiven Metalle auf Substrate aufzubringen bzw. diese damit zu imprägnieren und diese Salze anschließend bei hohen Temperaturen zu zersetzen.
Eines der zu erreichenden Ziele des Standes der Technik ist eine kontinuierliche Regeneration des Partikelfilters, ohne dass z. B. eine periodische Nacheinspritzung von Kraftstoff zur Erhöhung der Abgastemperatur erforderlich ist. Um die Effizienz des Katalysators zu erhöhen, muss daher eine große O- berfläche bereitgestellt werden, damit die katalytisch aktiven Zentren mit den Rußpartikeln in Berührung kommen können. Die dabei notwendige große Oberfläche wird beispielsweise dadurch

3 erzeugt, dass eine Schicht eines Katalysatorträgers, wie beispielsweise oberflächenreiches Gamma-Aluminiumoxid oder Titanoxid auf einem Filtermaterial abgelagert wird und ein Metall, insbesondere ein Metall der Platingruppe, das als aktive Spezies für die Oxidation von Partikelmaterial bekannt ist, mit- tels einer Metallsalzlösung oder Metallkomplexverbindung in den Filter integriert wird.
Für die katalytische Beschichtung von derartigen Substraten, insbesondere mit innerer Oberfläche, d. h. also poröse Sub- sträte bzw. Metallmonolithe mit im Wesentlichen durchgehenden Kanälen, werden wie vorstehend schon ausgeführt unterschiedliche Beschichtungsverfahren und Beschichtungsstoffe verwendet.
So offenbaren die US-Patente 3,894,965, 4,900,712 und 4,003,976 eine Vielzahl von bekannten Washcoats mit einer Vielzahl von möglichen Oxiden, die katalytisch aktiv sind, wie beispielsweise La2O3, Co2O3, Nd2O3, TiO2, ZrO2, CeO2 etc.
Die US 2004/0192546 Al offenbart einen Katalysator für die Niedertemperaturoxidation von Kohlenwasserstoffen in Gegenwart von Sauerstoff und Wasserdampf. Dieser Katalysator umfasst ein Aluminiumoxid mit hoher Oberfläche, des Weiteren Zinnoxid und wenigstens ein Edelmetall aus der Gruppe bestehend aus Palladium, Platin, Rhodium oder einer Kombination davon, der auf einem monolithischen Träger mittels eines Washcoats aufgebracht wird.
Die US 6,887,815 offenbart weiter ein poröses Material zur ka- talytischen Umwandlung von Abgasen, umfassend einen Katalysa- tor, der als aktive Spezies Eisen und Silber enthält.
Weitere einfache Verfahren, wie das Eintauchen des Katalysatorträgers in einen Washcoat und das Entfernen von überschüssigem Washcoat durch Ausblasen mit Luft, sind ebenfalls aus
dem Stand der Technik bekannt, wie auch Beschichtungsprozesse unter Einsatz von Zentrifugen. Ebenso ist auch die Möglichkeit des Besprühens poröser Formkörper mit einem Washcoat vorgeschlagen worden. Als Beschichtung werden zumeist in der Regel auf Aluminiumoxid basierende Washcoats eingesetzt, die durch ihre große Oberfläche charakterisiert sind.
Dabei werden in dem auf beispielsweise Aluminiumoxid basierenden Washcoat Metalle beispielsweise der Platingruppe, z. B. durch Totalabsorption oder durch Tränken mit Edelmetall- haltigen Lösungen oder durch Einarbeiten in den Washcoat vor der Beschichtung, integriert.
Die für die Partikeloxidation zur Verfügung stehende Oberfläche hat einen erheblichen Einfluss auf den katalytischen Um- satz und insbesondere auf die Langzeitstabilität des Katalysators. Es ist bekannt, dass zur Erhöhung der Stabilität der A- luminiumoxidoberflache den Washcoats oft stabilisierende Elemente, wie z. B. Cer oder Lanthan, beigemischt werden können.
Die aus dem Stand der Technik bekannten Katalysatoren weisen jedoch das Problem auf, dass nach einer gewissen Zeit der Alterung ein signifikanter Rückgang an katalytischer Aktivität beobachtet wurde. Insbesondere trifft dies bei Langzeiteinsätzen bei erhöhten Temperaturen zu, wie sie beispielsweise in Verbrennungsmotoren auftreten.
Der Verlust an katalytischer Aktivität wird allgemein durch Sintern der entstandenen Edelmetallcluster und Erniedrigung der BET-Oberflache des Washcoats hervorgerufen. Insbesondere bei Metallsubstraten erfolgt die Deaktivierung bzw. Verlust an katalytischer Aktivität durch Migration von Metallen aus dem Substrat in die Washcoatschicht . Dies trifft insbesondere bei Übergangsmetallen zu, die beispielsweise auf der Oberfläche der auf Aluminiumoxid basierenden Washcoats katalytisch inak-
tive Phase, wie z.B. Spinelle bilden können, die die katalyti- sche Aktivität der katalytisch aktiven Schicht dadurch in großem Ausmaß herabsetzen.
Aufgabe der vorliegenden Erfindung war es daher, einen Kataly- sator bereitzustellen der die Migration von Metallen, insbesondere katalytisch aktiver Metalle und insbesondere die Bildung katalytisch inaktiver Phasen verhindert und damit die Langzeitstabilität des Katalysators erhöht.
Erfindungsgemäß wird diese Aufgabe durch die Bereitstellung eines Katalysators gelöst, der Folgendes umfasst:
i) ein Substrat, das eine innere Oberfläche aufweist; ii) eine erste Schicht, die auf der äußeren und inneren 0- berflache des Substrats angeordnet ist, enthaltend eine
Erdalkalimetallverbindung; iii) eine zweite Schicht, die katalytisch aktiv ist, und die zumindest bereichsweise die erste Schicht bedeckt.
Durch das Aufbringen einer ersten Schicht auf das vorzugsweise poröse Katalysatorsubstrat, die Erdalkalimetallionen, vorzugsweise Calcium, Barium oder Strontium, ganz besonders bevorzugt Calcium enthält, wird die Wanderung von Metallen, insbesondere von katalytisch aktiven Übergangsmetallen, wie beispielsweise Nickel, Chrom, Eisen etc., vom Substrat in die Washcoatschicht durch Bildung entsprechender Metall-/ Erdalkalimetallverbindungen vermieden.
Ein erfindungsgemäßer Katalysator mit Calcium als Erdalkalime- tall wie es ohne als einschränkend verstanden zu werden in den Beispielen 1 und 2 genauer ausgeführt ist wies überraschenderweise auch bei einer Alterung bei 8000C über 48h nur einen Abfall von katalytischer Aktivität von weniger als 5% auf, ge-
messen als Oxidationswirkung von Kohlenwasserstoffen und Koh- lenmonoxid.
Der Begriff „innere Oberfläche" bedeutet, dass der Substratformkörper Öffnungen bzw. Ausnehmungen aufweist, deren „Außen- wand" beschichtet werden kann. Darunter werden z.B. Poren, Kanäle etc. im Inneren des Formkörpers verstanden.
Das Substrat ist bevorzugt porös oder von Kanälen zumindest bereichsweise vollständig durchzogen.
Das Substrat besteht bevorzugt aus Metall, wofür hier Metallschäume bzw. Metallmonolithe beispielhaft stehen.
Die Erdalkalimetallverbindung umfasst bevorzugt die einfach zugänglichen Verbindungen der Metalle Calcium, Barium und Strontium, die z. B. in Form ihrer Nitrate, Citräte, Acetate, Hydroxide etc. in Lösung oder Suspension aufgebracht werden können.
Die Dicke der ersten Schicht beträgt < 500μm, bevorzugt < 100 μm, besonders bevorzugt < 20 μm
In vorteilhaften Ausführungsformen der Erfindung enthält die katalytisch aktive Schicht Metalloxide, die ausgewählt sind aus Al2O3, CeO2, La2O3, ZnO, ZrO2, SnO2, Y2O3, WO3, TiO2.
Die katalytisch aktive Schicht enthält bevorzugt ein weiteres katalytisch aktives Metall, ausgewählt aus der Gruppe bestehend aus Wolfram, Eisen, Vanadium, Platin, Silber, Gold, PaI- ladium, Ruthenium, Rhodium.
Die Schichtdicke der katalytisch aktiven Schicht beträgt dabei < 500 μm, bevorzugt < 100 μm, besonders bevorzugt < 20 μm.

7 Die Aufgabe der vorliegenden Erfindung wird weiter durch ein Verfahren zur Herstellung eines erfindungsgemäßen Katalysators gelöst, umfassend die Schritte:
i) des Bereitsteilens eines Substrats, das eine innere 0- berfläche aufweist; ii) des Aufbringens einer ein Erdalkali-Ionen enthaltenden
Schicht; iii) des anschließenden Aufbringens einer Washcoat- Zusammensetzung enthaltend katalytisch aktive Substan- zen.
Wie vorstehend schon ausgeführt ist das Substrat porös oder weist zumindest bereichsweise durchgehende Kanäle auf.
Der Schritt des Aufbringens einer Erdalkali-Ionen enthaltenden Schicht erfolgt in einfacher Weise bevorzugt durch das Tränken des Substrats in einer Suspension oder Lösung enthaltend ein Erdalkali-Ion.
Zwischen den Schritten b) und c) erfolgt ein Trocknungs- und/oder Kalzinierungsschritt .
Die katalytisch aktive Schicht wird bevorzugt in Form eines Washcoats durch Tränken, Aufsprühen oder Durchsaugen aufge- bracht, der als katalytisch aktive Substanzen bevorzugt Me- tallverbindungen der vorstehend beschriebenen katalytisch aktiven Metalle enthält. Derartige Metallverbindungen sind beispielsweise Nitrate, Chloride, Sulfate, Sulfite, Acetate etc. oder Komplexverbindungen dieser Metalle.
Nach dem Aufbringen des Washcoats erfolgt typischerweise ein Trocknungs- oder Kalzinierungsschritt, worauf zusätzlich abschließend eine Metall- bzw. Edelmetalldotierung der Washcoat-
Oberfläche mit entsprechend katalytisch aktiven Metallen bzw. deren Verbindungen erfolgen kann.
Verwendung findet der erfindungsgemäße Katalysator zur Oxida- tion von Kohlenwasserstoffen oder zur Oxidation von CO und von abgelagerten organischen Partikeln, insbesondere Ruß. Der jeweils bevorzugte Verwendungszweck hängt jedoch insbesondere von der Art der Metalle und Metalloxide ab.
Die Erfindung wird nachfolgend anhand von Beispielen im Detail beschrieben, wobei die nachfolgenden Beispiele jedoch nicht als beschränkend für den Umfang der Erfindung verstanden werden sollen.
Ein nickelhaltiger, poröser Metallschaumkörper folgender Le- gierungszusammensetzung wurde für sämtliche nachstehenden Ausführungsbeispiele als Katalysatorträger verwendet: 55,90 Gew.- % Ni, 0,23 Gew.-%, Co, 4,84 Gew.-% Fe, 22,49 Gew.-% Cr, 10,79 Gew.-% Mo, 3,83 Gew.-% Nb, 0,20 Gew.-% Al, 1,71 Gew. -% Si
Der im Rahmen der vorliegenden Ausführungsbeispiele verwendete Washcoat ist in Beispiel 3 der US 4,900,712 im Detail beschrieben. Der Washcoat wies eine Dichte von 1,45 kg/1 und einem Feststoffgehalt von 45,26% auf.
Ausführungsbeispiel 1
Zunächst wurde für die Vorbehandlung des porösen Metallschaums eine Lösung von 5g Calciumcarbonat in 500g Wasser hergestellt. Nach einer halben Stunde Rühren bei 800C wurde der Magnetrüh- rer und die Heizung ausgeschaltet und die klare, gesättigte Lösung in eine Plastikwanne vorgelegt. Anschließend wurden zwei Streifen des Metallschaumkörpers in die Lösung getaucht. Diese wurden nach circa einer halben Minute Eintauchzeit wieder aus der Lösung entnommen und bei 12O0C getrocknet. An-
schließend wurden die getränkten Metallschäumstreifen bei 5500C kalziniert.
Anschließend wurde der vorstehend erwähnte Washcoat mit üblichen Maßnahmen aufgerührt und in diesen Washcoat wurden nach- einander die kalzinierten, mit Calciumcarbonat beschichteten Metallschaumstreifen getaucht und dann mittels Luftdruck ausgeblasen. Nach dem Beschichten erfolgte ein Trocknungsschritt bei 12O0C, gefolgt von einer Kalzination bei 5500C. Die Beladung nach Kalzination mit Washcoat betrug 50 g bezogen auf 1 1 Schaumvolumen.
Ausführungsbeispiel 2
Das Verfahren wurde wie in Ausführungsbeispiel 1 durchgeführt, wobei jedoch für die Herstellung der Calciumlösung 2,52g CaI- ciumhydroxid in 1.000g Wasser bei 2O0C mit weiterer Zugabe von 2,0 g Ca(OH)2 nach einer Stunde Rühren hergestellt wurde. Für eine weitere Edelmetalldotierung wurden die in den Ausführungsbeispielen 1 und 2 erhaltenen Schäume mittels Totalab- sorption für 10h in eine Edelmetallsalzlösung gelegt. Als Metall wurde Platin verwendet, wobei in beiden Fällen jeweils 2,5 g Platin bezogen auf 1 1 Schaumvolumen aufgebracht wurde. Die in den Ausführungsbeispielen 1 und 2 erhaltenen Schäume wurden nach ihrer Metallisierung bei 8000C für 48 Stunden ge- altert und anschließend wurde eine katalytische Reaktion durchgeführt und die Umsetzung von CO, Kohlenwasserstoffen und NO hin zu den Oxidationsprodukten verfolgt.
Ein Rückgang der katalytischen Aktivität der beschichteten Substrate gemäß den Ausführungsbeispielen 1 und 2 bei der Oxi- dation von Kohlenwasserstoffen und Kohlenmonoxid wurde im Gegensatz zu Katalysatoren, die keine Erdalkalimetallionen enthaltende Schicht aufwiesen, nur zu einem Ausmaß von ca. 5 % beobachtet .
Claims
1. Katalysator umfassend
i) ein Substrat, das eine innere Oberfläche aufweist; ii) eine erste Schicht, die auf der äußeren und inneren Oberfläche des Substrats angeordnet ist, enthaltend eine Erdalkalimetallverbindung; iii) eine zweite Schicht, die katalytisch aktiv ist, und die zumindest bereichsweise die erste Schicht bedeckt.
2. Katalysator nach Anspruch 1, dadurch gekennzeichnet, dass das Substrat porös ist oder von Kanälen zumindest bereichsweise vollständig durchzogen ist.
3. Katalysator nach Anspruch 2, dadurch gekennzeichnet, dass das Substrat aus Metall besteht.
4. Katalysator nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Erdalkalimetallverbindung ein oder mehrerer Erdalkalimetalle, ausgewählt aus Calcium, Barium und Strontium enthält.
5. Katalysator nach Anspruch 4, dadurch gekennzeichnet, dass die Dicke der ersten Schicht < 500 μm beträgt.
6. Katalysator nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die katalytisch aktive Schicht Metalloxide enthält, die ausgewählt sind aus Al2O3, CeO2, La2O3, ZnO, ZrO2, SnO2, Y2O3, WO3, TiO2.

8. Katalysator nach Anspruch 7, dadurch gekennzeichnet, dass die Schichtdicke der katalytisch aktiven Schicht <
500 μm beträgt.
9. Verfahren zur Herstellung eines Katalysators nach einem der Ansprüche 1 bis 8, umfassend die Schritte:
i) des Bereitsteilens eines Substrats, das eine innere Oberfläche aufweist; ii) des Aufbringens einer ein Erdalkali-Ionen enthaltenden Schicht; iii) des anschließenden Aubringens einer Washcoat-
Zusammensetzung enthaltend katalytisch aktive Substanzen.
10. Verfahren nach Anspruch 9, dadurch gekennzeichnet, dass das Substrat porös ist oder zumindest bereichsweise durchgehende Kanäle aufweist.
11. Verfahren nach Anspruch 9 oder 10, dadurch gekennzeichnet, dass der Verfahrensschritt b) durch Tränken des Substrats in eine Suspension oder Lösung enthaltend ein Erdalkali-Ion erfolgt.
12. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass zwischen den Schritten b) und c) ein Trocknungs- und/oder Kalzinierungsschritt erfolgt. J^ S SJ - bUD- f-WÜ
12 13. Verfahren nach Anspruch 12, dadurch gekennzeichnet, dass die katalytisch aktive Schicht in Form eines Wash- coats aufgebracht wird.
14. Verfahren nach Anspruch 13, dadurch gekennzeichnet, dass der Washcoat durch Tränken, Aufsprühen oder Durchsaugen aufgebracht wird.
15. Verfahren nach Anspruch 14, dadurch gekennzeichnet, dass der Washcoat weitere katalytisch aktive Metallver- bindungen enthält.
16. Verfahren nach Anspruch 14 oder 15, dadurch gekennzeichnet, dass nach dem Aufbringen des Washcoats ein Trocknungs- oder Kalzinierungsschritt erfolgt.
17. Verfahren nach Anspruch 16, dadurch gekennzeichnet, dass abschließend eine Metalldotierung der Washcoat- Oberfläche erfolgt.
18. Verwendung eines Katalysators nach einem der Ansprüche 1 bis 8, zur Oxidation von Kohlenwasserstoffen.
19. Verwendung eines Katalysators nach einem der Ansprüche 1 bis 8 zur Oxidation von Kohlenmonoxid und von abgela- gerten organischen Partikeln.
