技術分野
[0001] 本発明は、接着構造体及びその製造方法に関する。より詳細には、本発明は、基 体表面に微細構造を形成することにより、溶接や接着剤等を使用せずに、被接着材 との接着を可能とする接着構造体及びその製造方法に関する。
背景技術
[0002] 従来から、材料の接着においては、溶接や接着剤を使用した接着や、面ファスナ 一、ボルトなどの締結部材を介した接着などが採用されて!ヽる。
発明の開示
[0003] しかし、これらの接着構造の製造工程にお 、て、例えばボルト、面ファスナー本体 及び接着剤などの接着用の資材や、ボルトを締結するためのツーリングマシーン、接 着剤塗布機及びスポット溶接機などの締結装置が存在して ヽるため、これらの制約 により様々な問題があった。例えば溶接においては、溶接用装置や火の粉防止措置 が必要となり、接着剤においては、溶剤が揮発したり作業員の衣服に付着するなど 作業環境への対応が必要となる。また、面ファスナーによる接着の場合も面ファスナ 一自体の被接着材への固定には接着剤を用いて 、る。
[0004] これらの解決を図るため、環境面にお!ヽては、接着剤をホットメルトタイプの非溶剤 型に変更するなどの措置が取られている力 工程としては塗布工程や加熱工程があ るため、作業時間の増大、コスト増などの問題がある。また溶接においても摩擦溶接 などが開発されているが、この場合でも新規設備の開発や導入が必要となり、工程時 間の短縮やコスト低減にはつながらない。
[0005] 一方、有機ポリマーの微小突起群を備えた機能性基板や機能性素子、またこれら を用いたマイクロバイオチップや光デバイスなどが提案されて 、る(特開 2004— 170 935号公報参照)。
[0006] 本発明は、前記課題を解決するためになされたものであり、その目的は、溶接や接 着剤等のような接着用資材及び装置を必要とすることなぐ被接着材との接着を可能
とする接着構造体及びその製造方法を提供することにある。
[0007] 本発明の第一の態様に係る接着構造体は、基体と、前記基体の表面に設けられ、 先端が半径 300nm以下の球面であり、長手方向に対する垂直断面の半径が 300η m以下である複数の突起と、を備える。
[0008] 本発明の第二の態様に係る接着構造体の製造方法は、先端が半径 300nm以下 の球面であり、長手方向に対する垂直断面の半径が 300nm以下である突起を形成 する工程と、前記突起を基体表面に設ける工程と、を有する。

発明を実施するための最良の形態
[0010] 以下、本発明の接着構造体及びその製造方法に関し、その実施形態を図面に基 づき詳細に説明する。
[0011] 図 1に示すように、本発明の接着構造体 10は、基体 4の表面に複数の突起 1を設け
ている。そして突起 1は、長手方向に対する垂直断面の半径が 500nm以下の柱状 構造を有している。これにより、突起 1と被接着材 2の間に働くファンデルワールス力 を利用し、接着剤などの接着部材やそれを施工するための装置を必要とすることなく 、物質同士を接着できる。
[0012] 具体的には、図 2に示すように、原子間には、以下の一般式(1)で表されるファンデ ルヮールスカが働く。

式(1)中の Aは突起の材質の誘電率に依存する定数を示し、 Dは突起 1と被接着 材 2の近接距離を示す。
[0014] 図 3に示すように、本発明の接着構造体 10は、ナノレベルの突起 1を複数有するの で、ミクロンレベルの突起 6に比べて、被接着材 2の表面の凹凸にナノレベルで入り 込み、強力な接着力を発揮することができる。なお、力かる接着力を発揮するために は、突起 1と被接着材 2が、突起 1を構成する原子と被接着材 2を構成する原子の原 子間結合距離まで近接することが必要である。
[0015] 本発明の接着構造体 10における突起 1は、突起の長手方向に対する垂直断面の 半径が 500nm以下の柱状構造を有している。突起の半径が 500nmを超えると、被 接着材 2表面の微細な凹凸に突起 1が入り込むことが妨げられ、ファンデルワールス 力が働かなくなる。一方、半径 50nm未満では、隣接する突起 1が相互にくっついて しまうことがある。従って突起 1の断面半径は、 50〜500nmの範囲が好ましぐ 50〜 300nm以下であることがより好まし!/、。
[0016] ここで、突起 1は、図 4の(a)〜(d)に示すように、種々の形状とすることができる。具 体的には、(a)に示すように、突起全体が柱状であっても良いし、(b)に示すように、 突起が半球状であっても良い。さらに (c)に示すように、柱状突起の先端のみが半球 状であっても良いし、(d)に示すように、突起の先端部が球状で合っても良い。この中 でも特に突起 1の先端形状が球状であることが好ましい。先端形状が球状であること により、被接着面の微細な凹凸構造に突起がより入り込みやすくなり、突起と被接着 材との間に強力なファンデルワールス力を発生させることが可能となる。なお、突起の 先端形状が球状若しくは半球状である場合、つまり突起の先端が球面である場合に
は、球の半径(曲率半径) Rは 300nm以下であることが好ましい。また突起 1の断面 半径との関係より、球の半径 Rは 50〜300nmの範囲にあることが好ましい。なお本 明細書において、「球状」とは真球状のみならず、楕円球あるいはこれに類似の形状 も含まれる。
[0017] また、突起 1は、図 3に示すように、根本部分力も先端部分にかけて、除々に断面半 径が小さくなるような形状であっても構わない。ただこの場合でも、突起の先端は、球 状若しくは半球状であることが好ま 、。
[0018] 図 5に、突起の先端半径と接着力との関係を示す。従来の面ファスナーでは接着 強度 20〜40NZcm2程度であるが、このグラフが示すように、突起の先端半径 Rが 3 OOnm以下であれば、従来品より強力な接着力が得られる。
[0019] なお突起 1の長手方向に対する断面形状は、円形であることが好ましいが、これに 限らず、四角形、五角形等の多角形であってもよい。
[0020] また、前記突起は、誘電率が 2以上(ASTMD150 @ lMHz 20°C)の材料から なることが好ましい。誘電率が 2に満たない場合、突起の先端において作用するファ ンデルワールス力が充分でなぐ接着強度が不十分となり易い。
[0021] さらに、材料の誘電率を制御する観点から、前記突起は導電性物質を含有する複 合材であることが好ましい。力かる導電性物質としては、カーボンブラック、グラフアイ ト、黒鉛及びカーボンナノチューブなどのカーボン系素材、銅、銀及びニッケルなど の金属微粒子、インジウム錫酸化物、酸化チタン、ステンレス繊維などの金属繊維な どが挙げられる。
[0022] さらにまた、前記突起の材質は、榭脂であることが好ましい。突起が榭脂で構成さ れる場合、被接着材表面と接触したときに、榭脂の可撓性'可倒性により突起が変形 することで、被接着材表面の微細な凹凸への接触数が増大し、接着強度をより一層 確保することが可能となる。突起を構成する榭脂としては、ポリメタタリレート及びポリ アタリレートなどのアクリル樹脂、 6—ナイロン及び 66—ナイロンなどのポリアミド榭脂 、ポリスチレン、ポリエチレン及びポリプロピレンなどのポリオレフイン榭脂、ポリ塩化ビ ニール、ポリウレタン、ポリカーボネート、ポリアセタール、ポリテトラフルォロエチレン などが好適に使用できる。また、粒子強化、繊維強化及びミネラル強化などの複合榭
脂材料も好適に使用できる。
[0023] また、突起の可撓性 ·可倒性の観点から、前記突起の曲げ弾性率は、 5GPa以下 であることが好ましい。曲げ弾性率が 5GPaを超えると、突起が被接着材の微細凹凸 形状に追従するための可撓性を確保することが難しくなる。
[0024] さらに、前記突起を構成する榭脂は、上述した誘電率や曲げ弾性率の範囲に属す る材料であることがより好まし 、。
[0025] また、前記突起のアスペクト比は 1〜15の範囲にあることが好ましい。アスペクト比 力 未満では突起の被接着材への追従が困難になり、全体の接着強度が低下し易 い。アスペクト比が 15を超えると、押圧により突起が折損してしまうことがある。さらに は、アスペクト比は 1〜4の範囲にあることがより好ましい。このときは、製造時に突起 が倒れに《歩留まりが良好となり得る。なお本明細書において、アスペクト比は、図 4 (a)に示すように、突起の長さ Lを突起の断面直径 Dで割った値である。また断面直 径 Dは、突起の長さ Lの中点における断面直径である。
[0026] 本発明の接着構造体において、前記突起には、厚さ 300nm以下の薄膜を被覆す ることが可能である。具体的には、図 4の(e)に示すように、突起 1の全体に薄膜 3を 形成することができる。この場合、薄膜の厚さが 300nmを超えると、突起の先端半径 が大きくなりすぎ、被接着材の表面の微細な凹凸へ入り込めず、ファンデルワールス 力の発現が妨げられ易い。この薄膜を構成する材料は、上述の突起ように、誘電率 2 以上であることが好ましい。また、同様に、薄膜を構成する材料は、上述の突起ように 、榭脂ゃ導電性物質を添加して成る複合材であることが好まし 、。
[0027] なお、当該突起は、薄膜のみで形成される中空状であっても良い。かかる薄膜は、 代表的には、真空状態やプラズマ状態などを用いた化学蒸着法 (CVD)や物理蒸着 法 (PVD)、溶液へのデイツビングなどにより、形成することが可能である。
[0028] また、本発明の接着構造体は、図 1に示すように、基体 4に微細な突起 1を複数形 成させて成る力 かかる突起は、基体 lcm2あたり、 106〜: L011本程度で密集している ことが好ましい。
[0029] さらに、本発明の接着構造体は、接着強度の分布をもたせることができる。例えば、 突起間距離を不等ピッチで配列することにより、強固に接着した接着構造体を再利
用又は解体する場合の剥離を容易にすることが可能となる。また、突起の不等ピッチ は、縦横斜めのいずれの方向においても自由に設定することが可能である。また突 起一本ごと、または任意の本数をユニットとしたユニットごとに突起間距離を設定する ことも可能である。
[0030] さらに、突起は、転写法、射出成型法等により基体表面に一体で形成することが可 能である。これらの方法により、複合榭脂材料の表面にも突起を形成することが可能 である。強化材 (フイラ一)が混入された榭脂材料は、一般に強化材が表面に露出せ ず榭脂層に覆われるため、表面の榭脂成分を軟化、成型することにより、榭脂成分の みにより構成された突起を得ることができる。
[0031] 本発明の接着構造体において、突起 1を形成する基体 4は、当該突起 1と同一材料 を用いることができる他、用途に合わせて種々の材料を適宜選択して使用できる。例 えば、アルミナなどの金属酸ィ匕物、ポリイミド榭脂及びエポキシ榭脂などの榭脂、アル ミニゥム、シリコン、鉄、チタン及びマグネシウムなどの金属類、ガラスなどが使用でき る。
[0032] また本発明の接着構造体を用いて、面ファスナーを得ることもできる、具体的には、 2枚の接着構造体を、突起が形成された面同士を接触させることにより、面ファスナー を得ることができる。接着構造体の突起が形成された面同士を接触させることにより、 突起間にファンデルワールス力が働くため、接着構造体同士を強力に接着すること ができる。
[0033] 次に、本発明の接着構造体の製造方法につき詳細に説明する。
[0034] 本発明の製造方法は、転写法により突起 1と基体 4とを一体に形成することで、上述 の接着構造体が得られる。例えば、基体を加熱し、成形型を押し当て榭脂を流動さ せる、いわゆるスタンプ成形により突起を形成することが可能である(図 6a参照)。
[0035] また、本発明の他の製造方法では、突起 1と基体 5とを別々に形成した後、突起 1と 基体 5と一体化することで、上述の接着構造体を得ることができる。具体的には、予め フィルムなどに突起 1を形成した後、ガラスや金属、セラミックス、榭脂などの基体 5に 一体ィ匕することにより接着構造体を得ることができる(図 6b参照)。また、別途作製し た突起 1を基体 5表面に埋め込むことにより形成することも可能である(図 6c参照)。
[0036] ここで、転写法 (ナノインプリント法)とは、ナノサイズに微細加工した成形型により、 超精密榭脂表面を低コストで量産できる方法である。使用する型 (スタンパ)としては 、シリコン、セラミックス(SiC)等に電子ビームリソグラフィ法で溝を形成した型、これら 力も電铸により反転形成した金属型などがある。また、転写方法には、加熱タイプ (ホ ットエンボス法)、紫外線硬化タイプ (UV硬化法)などがある。
[0037] 図 7にはホットエンボス法によるナノインプリント工程を示す。まず榭脂等からなる基 体 4をガラス転移温度まで加熱し(図 7中(a) )、その後、微細加工した成形型 7を基 体 4に押し当てる(図 7中(b) )。そして成形型 7を押し当てたまま基体 4を冷却し、成 形型 7を離型することにより、ナノメートルサイズの突起 1が形成された接着構造体を 得ることができる(図 7中(c) )。
[0038] 図 8には UV硬化法によるナノインプリント工程を示す。 UV硬化法は、石英などの 透明物質を型に用いる。具体的には、図 8に示すように、紫外線硬化樹脂からなる基 体 4に成形型 8を押し当て、その後、型越しに紫外線を照射し榭脂を硬化させ、成形 型 8を離型することにより、ナノメートルサイズの突起 1が形成された接着構造体を得 ることがでさる。

各例では以下の方法により、接着力及び誘電率を測定した。

被接着材として、ガラス、鉄板、シリコンウェハを用いた。被接着材を突起面に載せ 、 lOOgの荷重を掛けて 30分放置した後、引張強度による接着強度を測定した。

[0079] 図 9では、実施例 1〜 13及び比較例 1の評価条件及び評価結果を示す。また図 10 では、突起の材質がポリスチレンの場合における、先端半径と接着強度との関係を示 し、図 11では、突起の材質が 6—ナイロンの場合における、先端半径と接着強度との 関係を示し、図 12では、突起の材質がポリプロピレンの場合における、先端半径と接 着強度との関係を示す。
[0080] 実施例及び図 10〜 12より、突起の先端半径が 300nm以下である場合には、被接 着材が無機材料、金属材料、有機材料のいずれであっても、強力な接着強度を得る ことができる。さらに実施例 1〜3より、先端半径が小さくなるほど、接着強度が向上す る。力 tlえて、実施例 1, 4及び 5より、突起の間隔が狭くなるほど、接着強度が向上す る。これは接着構造体と被接着体との接触部位が増加するほど、接着構造体と被接 着体との間にファンデルワールス力が強く働くためである。
[0081] また実施例 1, 6, 7, 10及び 11より、突起を構成する材料の誘電率が高いほど、接 着強度が向上する。これは前記式(1)から、誘電率が高くなるにつれて、ファンデル ワールス力が上昇するためである。
[0082] さらに実施例 14〜16より、本発明の接着構造体を用いた面ファスナーが強い接着 強度を有することが分力る。
[0083] また実施例 17より、本願の接着構造体が別途作製した突起を基体表面に埋め込 むことにより形成されても、強力な接着強度が得られることが分力ゝる。

[0085] 以上、実施の形態及び実施例に沿って本発明の内容を説明したが、本発明はこれ らの記載に限定されるものではなぐ種々の変形及び改良が可能であることは、当業 者には自明である。具体的には、本発明における突起は、基体のみならず、被接着 材表面にも形成することが可能であり、この場合は突起同士が相互に絡み合う効果 もあり、さらに強固な接着構造を得ることができる。
産業上の利用の可能性
[0086] 構造物等の基体表面に微細な突起を形成することにより、接着剤のような接着用資 材ゃ装置を必要とすることなぐ相手材との接着を可能とする。これにより工業製品の 製造工程の簡素化、コスト低減が実現できる。

請求の範囲
[I] 被接着材と接着する接着構造体にぉ ヽて、
基体と、
前記基体の表面に設けられ、先端が半径 300nm以下の球面であり、長手方向に 対する垂直断面の半径が 500nm以下である複数の突起と、
を備えることを特徴とする接着構造体。
[2] 前記突起が誘電率 2以上の材料より構成されることを特徴とする請求項 1に記載の 接着構造体。
[3] 前記突起が導電性物質を含有する複合材であることを特徴とする請求項 1に記載 の接着構造体。
[4] 前記突起が榭脂より構成されることを特徴とする請求項 1に記載の接着構造体。
[5] 前記突起の曲げ弾性率が 5GPa以下であることを特徴とする請求項 1に記載の接 着構造体。
[6] 前記突起のアスペクト比が 1〜15であることを特徴とする講求項 1に記載の接着構 造体。
[7] 前記突起に被覆し、膜厚が 300nm以下である薄膜をさらに備えることを特徴とする 講求項 1に記載の接着構造体。
[8] 前記薄膜が誘電率 2以上の材料より構成されることを特徴とする請求項 7に記載の 接着構造体。
[9] 前記薄膜が導電性物質を含有する複合材であることを特徴とする請求項 7に記載 の接着構造体。
[10] 前記薄膜が榭脂より構成されることを特徴とする請求項 7に記載の接着構造体。
[II] 前記突起は、基体 lcm2あたり、 lC lO11本備えることを特徴とする講求項 1に記 載の接着構造体。
[12] 請求項 1に記載の接着構造体を備え、前記突起が形成された面同士が互いに接 着することを特徴とする面ファスナー。
[13] 先端が半径 300nm以下の球面であり、長手方向に対する垂直断面の半径が 300 nm以下である突起を形成する工程と、
前記突起を基体表面に設ける工程と、
を有することを特徴とする接着構造体の製造方法。
前記突起は、前記基体表面に一部が埋め込まれることにより設けられることを特徴 とする請求項 13に記載の接着構造体の製造方法。
