Description

乙烯地板覆蓋物用之載體材料及包含其之複合材料產品
本發明係有關載體材料,其包含一不織物層,內含熱塑性纖維,其係浸漬於熱塑性基質如瀝青或PVC,以便製成最終之複合材料產品,如屋頂、地板、或地毯複合材料產品。本發明亦有關複合材料產品,如襯墊乙烯地板覆蓋物或其他地板、屋頂、或地毯複合材料產品,其包含該載體材料及一熱塑性基質,其係浸漬於該載體材料中。
此類複合材料產品之一實例為襯墊乙烯地板覆蓋物,其係藉施加數個以PVC為主之層於一載體材料上而製成,PVC之各層具其自身之功能。
載體材料係以一PVC塑溶膠層浸漬,其於溫度升高時凝膠化,溫度範圍通常為140℃至170℃,例如,當浸漬之載體材料接觸於熱(金屬)輥表面時。隨後,一含有起泡劑之PVC塑溶膠發泡層係塗佈於凝膠化浸漬層上,其隨後亦於溫度升高時凝膠化。
所需之油墨圖案係以印刷單元施加於凝膠化發泡層上。於此印刷層上施加一澄清、透明之PVC塑溶膠層,作為磨耗層,其於溫度升高時再次凝膠化。於底 側通常施加一可發泡PVC塑溶膠襯底層,其包含相對大量之起泡劑。位於發泡層與襯底層之PVC塑溶膠之起泡劑係於一定溫度時之固化步驟中活化,該溫度高於凝膠化溫度,一般而言範圍為170℃至230℃,以發泡及固化發泡層之PVC及襯底層之PVC,以取得襯墊乙烯地板覆蓋物。
含有由熱塑性纖維構成之不織物載體之襯墊乙烯地板覆蓋物係從如FR2013722 A1及WO2005/118947 A1中習知。此一由熱塑性纖維構成之不織物載體,相較於以非熱塑性纖維為主之載體,提供襯墊乙烯地板覆蓋物較佳之抗撕裂性及撓性。
FR2013722 A1揭示一由尼龍(聚醯胺)絲製造之不織物墊,其具氯乙烯塗層,以作為地板覆蓋物。不織物墊係於絲交叉點以氫鍵結合。
WO2005/118947 A1揭示一不織物載體,其中該不織物係由不同之聚合物製成,且該不織物載體係以一聚合物熱黏結,該聚合物係源自含於該不織物載體之絲。
WO 01/09421 A2揭示一屋頂氈、牆壁、及地板覆蓋物用之載體,其包含以一黏合劑預先固合(pre-consolidated)之玻璃短纖維不織物及合成纖維不織物,其係以水纏結(hydroentanglement)黏結在一起。載體可包含一網布形式之補強,其中線(threads)為約20至150tex。
然而,已觀察到,含有由熱塑性纖維構成之不織物載體之襯墊乙烯地板覆蓋物於襯墊乙烯地板覆蓋物製造過程之加工期間可能出現皺痕,該皺痕基本上沿襯墊乙烯地板覆蓋物之機器方向延伸,係因不織物載體在橫跨機器方向上之皺縮及/或收縮,其造成低品質之襯墊乙烯地板覆蓋物或甚至不合格之產品,即廢料,其取決於皺痕數量及大小。
已經發現,襯墊乙烯地板覆蓋物用載體包含一纖維不織物層,其包含熱塑性纖維及一由一般可得之玻璃紗構成之網布,該玻璃紗之線密度為34tex或68tex,可作為經紗及緯紗兩者,可減少或甚至完全消除沿襯墊乙烯地板覆蓋物機器方向延伸之皺痕形成。德士(tex)單位係用於定義纖維細度,即每1000米長度之克重。
然而,已觀察到,此一由一般可得之34tex或68tex之玻璃紗構成之網布可能於最終之襯墊乙烯地板覆蓋物引發表面不整及/或可能於所需之油墨圖案施加於凝膠化發泡層上時導致印刷錯誤。雖然不因理論而有侷限,據信,當纖維不織物層沿橫跨機器方向上皺縮或收縮時,襯墊乙烯地板覆蓋物之表面不整及/或印刷錯誤之發生係肇因於網布之緯紗經縮(buckling),即緯紗彎曲或紐結,係因壓縮應力之結果。
仍需要包含一含有熱塑性纖維之不織物層之載體材料,其消除或至少減少先前技術之載體材料之問題。
本發明之目的在於提供一襯墊乙烯地板覆蓋物用之載體材料,包含一含有熱塑性纖維之不織物層,其防止襯墊乙烯地板覆蓋物之皺痕形成,且防止襯墊乙烯地板覆蓋物發生表面不整及/或印刷錯誤。
本發明之目的係由如請求項1之載體材料實現。
儘管相較於較高線密度之紗,較低線密度之紗預期較不硬,因此預期較不具壓縮應力抗性,本發明驚訝發現,一含有一或多個纖維不織物層以及一網布之載體材料可防止或至少明顯減少襯墊乙烯地板覆蓋物之印刷錯誤及/或表面不整之形成,其中纖維不織物層之每一者係由熱塑性纖維構成,該熱塑性纖維係個別纖維不織物層中之纖維總重量之至少50重量%,,而該網布包含線密度為28tex或以下之玻璃緯紗,或線密度為50tex或以下之高模數聚酯緯紗。

於一具體實施例,一(或多個)纖維不織物層及網布之載體材料可於最終複合材料產品(如襯墊乙烯地板覆蓋物)製造過程中以二(或多個)分離層供應,亦即未彼此連接,較佳為彼此面向平面平行,更佳為彼此直接相鄰,亦即彼此直接接觸,只要複合材料產品製造過程之張力同時施加至載體材料之所有層。
載體材料可包含一或多個進一步之材料層,各進一步之材料層包含一纖維不織物層或一網布,其中纖維不織物層包含熱塑性纖維,該熱塑性纖維係纖維不織物層中之纖維總重量之至少50重量%,例如,以改進載體材料之質量一致性,以進一步減少含於載體之纖維不織物層之沿橫跨機器方向上之皺縮及/或收縮。
複合材料產品(如襯墊乙烯地板覆蓋物)之載體材料之一般需求為足夠之表面規則性(regularity),即載體材料表面足夠均勻之厚度,其為經常性施加浸漬層 於載體材料全幅寬度所需。此外,需要足夠之結構開放性以均勻滲透熱塑性基質通過載體材料,以使塑溶膠具足夠能力黏附至載體材料,且於頂層與發泡襯底層之間具足夠剝層強度。另一方面,載體材料應呈現足夠緻密之表面,即足夠之纖維覆蓋,以防熱塑性基質穿過載體材料。

含於第一(「一」)纖維不織物層中之熱塑性纖維可不同於含於其他(「多個」)纖維不織物層之至少一者中之熱塑性纖維,以優化載體材料之各纖維不織物層之性能,例如,於施加多層浸漬基質層時,優化黏附至基質之能力。
較佳地,於載體材料中,含於第一纖維不織物層中之熱塑性纖維係相同於含於其他纖維不織物層之至少一者中之熱塑性纖維,以簡化載體材料之製造。
於一較佳具體實施例,芯/鞘雙成分纖維之鞘主要由聚醯胺組成,較佳為聚醯胺-6(PA6),且芯主要由聚酯組成,較佳為聚對酞酸乙二酯(PET)。
不因理論而有侷限,據信,先前技術之網布於浸漬層中之PVC塑溶膠之凝膠化期間緯紗之經縮,係因纖維不織物層沿橫跨機器方向上之皺縮及/或收縮,造成凝膠化浸漬層表面不平,尤其是當緯紗之經縮發生在平面(其形成載體材料表面)外側,如圖1所示。網布包含沿機器方向延伸之經紗(2)及沿橫跨機器方向上延伸之緯紗(1)。緯紗(1)於浸漬層之PVC塑溶膠之凝膠化期間經縮。浸漬層具不規則上表面(3)及不規則下表面(4),係因緯紗(1)之經縮。由於凝膠化浸漬層之不規則上表面(3)之局部變化量,亦即PVC塑溶膠之層厚度不同(D1、D2),其中PVC塑溶膠含有起泡劑,可作為發泡層塗佈於凝膠化浸漬層之不規則表面(3)上。於塗佈後及於發泡層PVC塑溶膠之凝膠化後,塗層仍可具光滑、平坦上表面(5)。所需之油墨圖案及磨耗層(6)可施加於經塗佈之發泡層表面(5)上。然而,含起泡劑之PVC塑溶膠之局部變化量(D1,D2),於發泡層固化(發泡)後,引發最終襯墊乙烯地板覆蓋物之表面(8)不規則。於較大量(D1)之含起泡劑之PVC塑溶膠之施加位置,於發泡層發泡後,襯墊乙烯地板覆蓋物之最終厚度將高於較小量(D2)之含起泡劑之PVC塑溶膠之施加位置,造成最終襯墊乙烯地板覆蓋物之表面(8)不規則。
此外,據信,凝膠化浸漬層之不平坦表面(3,4),係因纖維不織物層沿橫跨機器方向上皺縮或收縮時網布緯紗(1)之經縮,使得凝膠化發泡層(5)上所需之油墨圖案之局部施加複雜化。儘管塗佈及後續之發泡層凝膠化可形成平坦表面(5)以利油墨,但難以確保於印刷單元與凝膠化發泡層表面(5)間之欲印刷面上施加一均勻壓力,尤其是在實際壓力係由支撐輥提供之支撐所決定時,而該支撐輥直接接觸於該不規則凝膠化浸漬層之反面(4)。最後,可發泡的PVC塑溶膠之襯底層(7)係塗佈於該不規則凝膠化浸漬層之反面(4)上。由於凝膠化浸漬層之不平坦下表面(4)之局部變化量,亦即含起泡劑之PVC塑溶膠之層厚度不同,亦將施加於作為襯底層塗佈於凝膠化浸漬層之不均勻表面(4)上。由於襯底層可進行壓紋(embossing)步驟,且安裝於地面上時,無法看到襯墊乙烯地板覆蓋物之背面,此影響可能較不重要。
儘管相較於較高線密度之紗,較低線密度之紗預期較不硬,因此預期較不具壓縮應力抗性,且因此更易於經縮,本發明驚訝發現一載體材料,其包含一含有緯紗線密度為28tex或以下之網布,可實際上防止或至少明顯減少襯墊乙烯地板覆蓋物之印刷錯誤及/或表面不整之形成。
載體材料有利於用於屋頂、地板、或地毯複合材料產品,具體而言為用於(襯墊)乙烯地板覆蓋物。
實施例 實施例1
以含有纖維不織物層與網布之載體為基礎,製造一襯墊乙烯地板覆蓋物。該載體材料係由嵌入二纖維不織物層間之網布構成。該二纖維不織物層係藉通過網布上開口之空氣黏結而彼此熱黏結,因此將網布之經紗與緯紗整合入載體材料,係藉二纖維不織物層之纖維彼此黏結而封裝。
該二纖維不織物層係由線密度7dtex之芯鞘型雙成分絲構成,絲芯由聚對酞酸乙二酯構成,且絲鞘由聚醯胺-6構成,其比為74/26體積%/體積%,且該二纖維不織物層具結合重量100g/m2。網布係由沿機器方向延伸之每公分寬度1.3玻璃紗及沿橫跨機器方向上延伸之每公分0.8玻璃紗構成。沿機器方向延伸之玻璃紗及沿橫跨機器方向上延伸之玻璃紗兩者之線密度為11tex。
該乙烯襯墊沿機器方向延伸不具皺痕,且該乙烯襯墊未觀察到印刷錯誤。
比較例
以含有纖維不織物層與網布之載體材料為基礎,製造六種襯墊乙烯地板覆蓋物。各比較例之載體材料係由嵌入二纖維不織物層間之網布構成。該二纖維不織物層係藉通過網布上開口之空氣黏結而彼此熱黏結,因此將網布之經紗與緯紗整合入載體材料,係藉二纖維不織物層之纖維彼此黏結而封裝。
該二纖維不織物層由線密度7dtex或線密度10dtex之芯鞘型雙成分絲構成,絲芯由聚對酞酸乙二酯 構成,且絲鞘由聚醯胺-6構成,其比為74/26體積%/體積%,且該二纖維不織物層具結合重量75g/m2。網布係由沿機器方向延伸之每公分寬度1.3玻璃紗及沿橫跨機器方向上延伸之每公分0.8玻璃紗、或沿機器方向延伸之每公分寬度0.65玻璃紗及沿橫跨機器方向上延伸之每公分0.8玻璃紗、或沿機器方向延伸之每公分寬度0.65玻璃紗及沿橫跨機器方向上延伸之每公分0.4玻璃紗構成。於所有三網布中,沿機器方向延伸之玻璃紗與沿橫跨機器方向上延伸之玻璃紗兩者之線密度為34tex。
儘管所有六種乙烯襯墊不具沿機器方向延伸之皺痕,但沿橫跨機器方向上延伸之玻璃紗所在位置附近觀察到印刷錯誤。

Claims (13)

  1. 一種載體材料,用於製造一包含該載體材料及浸漬基質之複合材料產品,該載體材料包含一或多層纖維不織物層,其中各纖維不織物層係由熱塑性纖維以及一網布(scrim)所構成,該熱塑性纖維係個別纖維不織物層中之纖維總重量之至少50重量%,該網布包含玻璃纖維或高模數聚酯纖維之緯紗,該玻璃緯紗之線密度為28tex以下,該高模數聚酯緯紗之線密度為50tex以下。
  2. 如請求項1之載體材料,其中該網布包含玻璃纖維或高模數聚酯纖維之經紗,該經紗之線密度為100tex以下。

  11. 如請求項1至10中任一項之載體材料,其中該網布係嵌入二層纖維不織物層之間。
  12. 一種複合材料產品,其包含如請求項1至11中任一項之載體材料及一浸漬基質。
  13. 如請求項12之複合材料產品,其中該複合材料產品為乙烯地板覆蓋物。
