Description
본 발명은 가스 여과 펠트의 제조에 적합한 폴리(테트라플루오로에틸렌)(PTFE)과 글래스 섬유와 균질 혼합물(intimate blends) 및 이러한 펠트의 제조방법에 관한 것이다. 특히 본 발명은 PTFE와 글래스 섬유의 균질 혼합물을 함유하는 니들드 부직포 배트(needled nonwoven batt)로 구성된 복합 여과 펠트에 관한 것이다.
종래, 여과재로서 유용한 합성섬유 펠트는 미합중국 특허 제2, 910, 763호에 공지되어 있으며, PTFE 섬유를 함유하는 펠트는 또한 미합중국 특허 제2, 893, 105호 및 제2, 933, 154호에 공지되어 있다. 미합중국 특허 제2, 893, 154호에는 PTFE 섬유를 다른 섬유 특히 글래스 섬유와 혼합할 수 있는 가능성을 제시하였다. PTFE 섬유를 함유하는 여과재는 우수한 내열성, 약품성 및 내마찰성을 가지고 있기 때문에 매우 유용하다. 그러나, 이들 섬유를 함유하는 여과재 제품은 오늘날 더욱 엄격한 환경조건하에서 허용되는 것보다 더 많은 독특한 물질을 사용할 수 있다.
본 발명은 높은 가스 투과성을 유지하면서 가스누출을 현저하게 감소시킬 수 있는 팰트형태의 폴리(테트라 플루오로 에틸렌)과 글래스 섬유의 균질 혼합물을 제공한다. 그 외에, 이 펠트는 사용중 잘 막히지 않고, 용이하게 세정할 수 있으며 또한 본 발명에서 청구된 혼합율 범위 내에서 현저한 내마모성을 나타낸다.
본 발명은 폴리(테트라 플루오로 에틸렌) 필라멘트 당 2 내지 25 데니어와 글래스섬유를 1 내지 35중량% 함유하는 글래스섬유 필라멘트 당 0.1 내지 1 데니어로 이루어진 균질 혼합물을 제공한다. 본 발명은 또한 폴리(테트라 플루오로 에틸렌)과 글래스 스테이플 섬유의 인티 균질 혼합물의 니들드 배트를 포함하는 개량된 여과 펠트를 제공하며, 여기에서 이 블랜드는 필라멘트 당 2 내지 25데니어를 갖는 폴리(테트라플루오로에틸렌) 섬유 65 내지 99중량%와 필라멘트 당 0.1 내지 1 데니어를 갖는 글래스 섬유 1 내지 35중량%을 함유한다.

본 발명은 또한 픽커(picker) 중에 65 내지 99중량%의 폴리(테트라플루오로 에틸렌)섬유와 1 내지 35중량%의 글래스 섬유를 혼합한 다음 카딩 기(Carding machine) 중에서 이들 섬유를 더욱 혼합하고, 크로스 랩핑(cross lapping)하여 부직포 배트를 형성시키고, 필요에 따라 배트층을 결합시켜 목적한 두께의 배트층을 형성시키고, 배트를 니들 직기로 니들링하여 펠트를 만들고 이 펠트를 텐터 프레임(tenter frame)상에 230 내지 325℃에서 적어도 2분간 가열하여 열고정시킴을 포함하는 여과 펠트의 제조방법을 제공한다. 바람직하게는 배트층은 폴리(테트라플루오로 에틸렌) 섬유의 직포 스크림으로 니들링한다.
배트는 ㎠당 200 내지 400개의 니이들로 니들링 하는 것이 바람직하다.
PTFE 섬유는 비스코스 용액에 PTFE 입자의 수성분산액을 혼합하여 그 혼합물이 10 내지 60중량%이 PTFE와 1 내지 8중량%의 셀룰로오즈를 함유하게 하고, 이 혼합물을 응고욕중에 습식방사하여, 형성된 섬유를 수세 건조하고, 셀룰로오즈를 분해하고 PTFE 입자를 소결하는데 충분한 온도로 상기 섬유를 가열시킴으로써 제조할 수 있다. 이러한 방법은 미합중국 특허 제2, 722, 444호에 기술되어 있다. 임의로, 이 섬유는 산화제로써 뜨거운 질산 또는 열풍을 이용하는 여러가지 산화방법에 의해 표백할 수 있다.
또한 PTFE섬유는 미합중국 특허 제3, 664, 915호에 기술된 바와같은 슬릿트(Slit) PTFE 필름으로 부터 제조할 수 있다.
다른 PTFE 섬유는 소결된 PTFE 빌렛트(billet)로 부터 연마한 다음 슬릿트하여 제조할 수 있다. 이 방법은 1977년 11월 20일 오스트리아의 도른빈에서 개최된 제16차 국제합성 섬유회의에서 제이 렌즈(J. Lenz) 박사가 제안하였다.
또 다른 PTFE 섬유는 PTFE 입자와 탄화 수소용매의 가소화 혼합물을 압출시켜 필름을 성형함으로써 제조될 수 있는데, 이 필름은 탄화수소용매가 증발한 후 소결, 슬릿트, 연신하여 섬유상 물질을 제공한다.
유용한 글래스 섬유는 상업적으로 시판되고 있는 전형적인 연속 스펀 글래스 섬유이다. 본 실시예에서 사용되는 글래스섬유는 오웬스 코닝(Owen's Corning)회사로부터 얻을 수 있다. 글래스 섬유는 루머스 컷터(Lummus Cutter)상에서 소정의 스테이플 길이로 절단한다. 가공상의 편의를 위하여 권축된 글래스 섬유를 사용할 수 있다.
본 발명의 여과 펠트는, (1) 픽커내에서 폴리(테트라플루오르에틸렌 섬유)를 글래스 섬유와 혼합한 다음, (2) 적합한 카드기를 통해 1회 또는 2회 혼합하여 폴리(테트라플루오로에틸렌)과 글래스 섬유의 균질 혼합물의 웹(Web)을 형성시키고, (3) 카드기에서 카드 웹을 크로스 랩핑하며, 필요한 경우, 소정의 중량을 부여하기 위해 형성된 배트를 결합시키고, 니들 직기를 사용하여 배트층의 한면 또는 양면에서 가볍게 니들링하고, (5) 제직 스크림의 한면 또는 양면상에서 또는 결합시킬 경우 제직 스크림의 한면 또는양면상에서 배트를 더욱 니들링하여 펠트를 제공함으로써 제조된다. 또한 혼합 섬유의 배트는 에어-레이(air lay)를 사용하여 제조할 수도 있다.
필요에 따라, 펠트는, 조밀하지 않는 펠트를 텐터 프레임상에 위치시켜서 오븐에 통과시킴으로써 열고정시킬 수 있다. 텐터 프레임은 당해 기술분야에 잘 알려진 장치이다. 텐터 프레임은 열처리 중 펠트의 단부를 파지하는 장치, 예를 들면 오븐을 통과하는 펠트를 끌어 당겨서 펠트의 과도한 수축을 방지하는 핀을 구비하고 있다.
오븐은 펠트를 가열하는 장치를 구비하고 있다. 이 장치는 230 내지 325℃, 바람직하게는 240 내지 275℃, 더욱 바람직하게는 250 내지 265℃의 온도를 갖는 공기일 수 있다. 에머제트는 펠트의 상부 및 하부 양면에 열풍을 송풍시키는데 사용된다. 펠트는 18m/min 이상, 바람직하게는 20 내지 35m/min, 가장 바람직하게는 약 25 내지 30m/min의 속도로 텐터 프레임 상의 오븐을 통하여 진행한다.
오븐내의 체류시간은 2분 이상, 바람직하게는 약 3분 이상이어야 한다. 펠트는 오븐내에서 2회 이상의 방향 전환을 할 수 있다. 방향 전환각은 약 45°에서 240°까지 변화하지만, 바람직하게는 135 내지 235°이며, 가장 바람직하게는 160 내지 200°이다. 방향전환은 적어도 7회가 바람직하다. 방향전환은 로울러를 사용하여 수행할 수 있다. 바람직한 로울러의 직경은 약 30㎝ 이상, 가장 바람직하게는 약 40 내지 50㎝이다 .펠트는 오븐을 일회 이상 통과하는 것이 바람직하다.
본 발명의 여과 펠트에서는 특히 예를 들면 2.1 내지 6.1m/min의 매우 높은 가스 속도에서 상업적으로 시판중인 폴리(테트라플루오르에틸렌) 섬유 펠트상의 여과 효율이 크게 개선되었다. 1중량%의 글래스 섬유를 함유하는 여과 펠트는 현저하게 개선된 특성을 가지고 있다.
[시험 및 측정]
MIT 내 구김성 시험(ASTM-D-643)
이 시험에서는 폭 1㎝, 길이 12.7㎝의 시험편을 2.27㎏의 장력하에 죠우(jaw) 사이에 파지시킨다. 한 셋트의 죠우는 정지상태이고 다른 셋트의 죠우는 270°의 각으로 전후 회전한다. 접힌 지점에서 마모될 때까지의 회전 수를 기록한다.
테이버(Taber) 마모시험(ASTM-D-1175)
12.7×12.7㎝의 시료를 편평한 표면상에 올려 놓는다. 250g의 하중하에 두개의 분쇄 휘일(사이즈 CS-10의 중간마모 및 경도)을 시료상에서 5,000회 회전시킨다. 마모에 의한 시료의 중량 손실을 측정한다.
공기 투과성(ASTM-D-737-69)
펠트의 기공도(porosity)는 프라지어 기공도 시험(Frajier Air Porosity Test)으로 알려진, 텍스타일 직물의 공기 투과성의 표준시험법으로 측정한다.
공기 기공도 또는 공기 투과성은 두개의 직조 표면 사이의 차등 압력하에 텍스타일 재료를 통과하는 공기 유동속도이다. 공기 투과성은 직물의 양면사이의 차등 입력하에 직물의 단위 평방미터당 매분 통과하는 공기의 입방미터로 표시된다. 여기에 기록된 측정은 1.27㎝의 상이한 수압계에서 행하여 ㎥/min/㎡로 환산한다.
단위 중량
단위 중량은 펠트 면적을 증량한 다음 g/㎠로 환산하여 특정한다.
두께
두께는 0.93g/㎠의 압력하에서 스프링 하중식 두께 측정기로 측정한다.
여과 효율
입자의 여과 효율을 측정하기 위하여 비중법(Gravimetric method)을 사용한다.
이 시험에서 기지량의 시험 분진은 가압 밸브 및 솔레노이드 스위치로 조절되는 압축 공기를 사용하여, 제어될 속도로 점차적으로 공급된다. 효율은 예비증량된 "절대(absolute)" 여과재(기공의 크기는 0.8미크론)를 시험편의 하류에 위치시켜서 측정한다.
"절대" 여과재에 의하여 수득된 중량은 시험편을 통해 침투된 분진의 양이 된다. 시험은 아랫쪽으로 눈금이 매겨진 송풍터널을 사용하여 다음과 같이 수행한다 :
여과효율 시험은 11.43×16.51㎝의 시험편상에서 2.1, 3.4, 4.6 및 6.1m/min의 공기속도로 공기에 표준비행 분진을 첨가하고 수집하여, 시험편을 통과한ㄴ 비행분진의 양을 평량하여 수행한다.
표준비행 분진은 펜실베이니아 에디스톤에서 서부 버지니아산의 유황 함량이 낮은 석탄을 연소시킴으로써 필라델피아 일렉트릭 회사에 의해 비행분진을 수집하는 것으로 되어 있다.
입자크기의 분산도(최대 디멘젼)는 다음과 같다.
일반적인 시험과정은 다음과 같다.
1. 시험편을 텀블 건조기내에서 과량의 분진을 30 내지 60분간 산포시켜 비행분진을 미리 피복한다.
2. 시험기내에 시험편을 준비하고, 이 시험편에 비행분진을 함유하는 공기를 16 내지 24시간 동안 2.1m/min의 속도로 통과시키며, 이 때 시험편은 매 15분 마다 0.01초 동안 2.79㎏/㎠의 압력으로 간헐적으로 세정하다. 공기 온도는 65.5℃이다.
3. 공기의 비행분진 함량은 공기의 실제 평방미터당 9.2 내지 18.4g의 범위내로 유지시킨다. 시험편을 통하여 누출되는 비행분진을 수집하여, 2.1, 3.3, 4.6 및 6.1m/min의 공기속도로 각각 2시간 동안 평량한다. 각 공기 속도별 누출율은 다음 식으로 계산한다.
[실시예 1]
폴리(테트라플루오로에틸렌) 섬유(필라멘트당 6. 7데니어, 길이 11.4㎝)를 PTFE 75% 및 글래스 25%의 중량비로 글래스 섬유("E"타입, 필라멘팅 0. 2데니어, 길이 7.6㎝)와 손으로 혼합한다. 혼합된 섬유는 픽커를 통과한 후 시험실용 가넷트 카드를 통과한다. 형성된 웹은 층으로 결합시켜 271g/㎡의 배트를 제공한다. 카딩도중 섬유의 손실은 거의 없다.
400데니어의 PTFE사로 제직된 125g/㎡의 폴리(테트라플루오로에틸렌)섬유 스크림상에 배트의 한 면을 위치시켜서 "시료 1"로 하고, 스크림의 양면에 다른 배트면에 위치시키서 "시료 2"로 하고, 스크림의 동일면상에 두개의 배트층을 위치시켜서 "시료 3"으로 한다.
시료는 니들직기에 의하여 배트면으로부터 각각 4회 니들 펀치한다. 제조된 펠트는 250℃에서 5분간 열고정한다. 수축율은 약 15%이다.
100% PTFE 대조예와 펠트의 특성은 제 1 표에 요약되어 있다. 공기 유동속도는 2.1m/min이다 .여기에 사용된 비행분진은 상술한 것과는 상이하다. 이 비행분진은 듀퐁 웨이네스브로, 버지니아 제조 공장에서 제조된 석탄 보일러부터 분류된 것이다. 이분진 입자크기의 분산도는 다음과 같다.

상술한 비행 분진보다 상당히 미세한 AlO 분진을 사용하면 유사한 결과가 얻어진다.
[실시예 2]
섬도 6.7dpf 및 길이 11.43cm의 PTFE 섬유를 이중 원통 픽커내에서 섬도 0.3dpf 및 길이 5.08cm의 글래스 섬유와 혼합한다. 픽커내에서의 예비혼합은 예를들면 카딩도중 양 섬유의 분리를 방지함으로써 후속공정에 대단히 유익한 것으로 생각된다. 글래스 섬유의 중량비가 각각 0, 3, 12, 21, 35, 50, 80, 86 및 100%인 배트를 제조한다.
카딩 전에 대전방지 분무제(JIF, Schaefer Paint Co.)를 혼합된 섬유에 첨가한다. 형성된 섬유 혼합물은 실험용 가넷트 카드를 2회 통과시키면서 더욱 혼합한다. 형성된 웹을 크로스 랩핑하여 소정의 단위 중량을 제공한다. 글래스 섬유를 50%이상 함유하는 혼합물의 카딩은 대단히 어렵다.
각 크로스 랩 배트를 PTFE 섬유로 제조한 125g/㎡의 스크림 한 면에 손으로 위치시킨다. 다음에 느슨한 배트의 섬유는 배트면으로부터 스크림 내로 니들 펀치하는데 이때 조건은 36게이지, 9바아브 니들, 침입도 11.1㎜, 단위체적당 침입수 55개/㎠/회 및 니들 직기 통과 총 회수 7회 등이다.
조성 구조물은 핀 프레임상에서 온도 260℃, 허용 수축을 5 내지 10%로 5 내지 6분간 열고정시킨다.

[실시예 3]
섬도 6.7dpf 및 길이 11.43cm의 PTFE 섬유를 섬도 0.3dpf 및 길이 5.08cm을 갖는 글래스 섬유와 손으로 혼합한다. 글래스 섬유의 중량비가 각각 1, 3, 5, 9, 14, 23 및 28%인 혼합물을 제조한다. 혼합물은 이중 원통형 픽커를 통과함으로써 두 섬유의 균질 혼합을 달성한다. 그 후 혼합물은 실험용 가넷트 카드를 2회 통과시켜 카드 배트를 제공한다. 섬도 6.7dpf, 길이 11.43cm의 섬유를 실험실용 가넷트 카드에 1회 통과시킴으로써 100% PTFE 섬유의 배트가 제조된다. 다층의 카드 배트를 함유하는 배트층은 카드의 단부에 위치한 크로스랩퍼로부터 제조된다.
PTFE 섬유 및 PTFE/유리 섬유를 함유하는 배트를 4매 모크 레노직(12×12ends/cm)으로 제직한 폭 30.5cm, 단위 중량 125g/㎡의 섬유 스크림의 한 면에 손으로 위치시키면 약 509g/㎡의 여과재를 얻는다.
배트층의 섬유는 다음 조건하에서 배트면으로부터 스크림내로 니들 펀치한다 :
36게이지 9바아브 니들
침입도 1.11cm
니들 직기 통과 회수 7회
단위 체적당 침입수 55개/㎠/회
니들 펀치된 복합 구조물은 핀 프레임에서 온도 260℃, 기계방향 허용수축율 5% 및 횡방향 허용수축을 10%로 5분간 열고정한다.
특성은 제4표에 나타낸다.
본 실시예에 의한 낮은 두께의 펠트는 카딩 전에 가해진 고함량의 대전방지 분무제로 인하여 더욱 효과적으로 니들펀치되는 것으로 믿어진다.

Claims (11)
- 필라멘트당 2 내지 25 데니어를 갖는 폴리(테트라플루오로에틸렌) 섬유 65 내지99중량%와 필라멘트당 0.1 내지 1데니어를 갖는 글래스 섬유 1 내지 35중량%를 포함하는 폴리(테트라플루오로에틸렌)과 글래스 스테플 섬유의 균질 혼합물.
- 제1항의 균일 섬유 혼합물의 니들드 배트를 포함하는 개량된 여과 펠트.
- 제2항에 있어서, 1 내지 25중량%의 글래스 섬유를 사용하는 여과 펠트.
- 제2항에 있어서, 1 내지 10중량%의 글래스 섬유를 사용하는 여과 펠트.
- 제2항에 있어서, 하나 이상의 배트가 제직 섬유의 지지 스크림내로 니들된 여과 펠트.
- 제5항에 있어서, 지지 스크림이 폴리(테트라플루오로에틸렌) 섬유로 만들어지는 여과 펠트.
- 제2항에 있어서, 폴리(테트라플루오로에틸렌)섬유가 필라멘트 당 5 내지 10데니어를 갖는 여과 펠트.
- 제7항에 있어서, 글래스 섬유가 필라멘트 당 0.2 내지 0.4 데니어를 갖는 여과 펠트.
- 픽커내에서 폴리(테트라플루오로에틸렌) 섬유 65 내지 99중량%와 글래스 섬유 1 내지 35중량%를 혼합한 다음, 이들 섬유를 카딩기에서 더 혼합하고, 크로스 랩핑에 의해 부직포 배트를 형성시키고, 필요에 따라 배트의 층을 결합시켜 원하는 두께의 중첩된 배트를 형성시키고, 배트를 니들 직기로 니들링하여 펠트를 만들고 이 펠트를 230 내지 325℃에서 적어도 2분 동안 텐터프레임 상에 가열하여 열 고정시킴을 특징으로 하여 제2항의 여과 펠트를 제조하는 방법.
- 제9항에 있어서, 중첩된 배트를 폴리(테트라플루오로에틸렌) 섬유의 제직 스크림의 한면 또는 양면으로 니들링하는 방법.
- 제10항에 있어서, 니들 밀도가 ㎠ 당 200 내지 400 니들 침수인 방법.
