Abstract
본 발명은 알루미나를 이용한 LED 형광체에 관한 것이다. 즉, LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 해결하기 위해 수지를 세라믹인 알루미나로 대체한 LED 칩(Chip)에 관한 것이다. 본 발명의 일예와 관련된 전극을 가진 인쇄 회로 기판(PCB, PRINTED CIRCUIT BOARD); 기 설정된 파장의 광을 출력하도록 상기 인쇄 회로 기판 상에 구비되는 발광 다이오드 칩; 상기 인쇄 회로 기판의 전극을 상기 발광 다이오드 칩에 형성하기 위한 적어도 하나의 본드 와이어; 상기 발광 다이오드 칩에서 출력된 광을 소정 영역에 집중시켜 출력하기 위한 반사판; 및 상기 반사판의 내부에서 상기 발광 다이오드 칩을 봉지하는 몰딩 성형부;를 포함하는 LED 칩(LIGHT EMITTING DIODE CHIP)에 있어서, 상기 몰딩 성형부는, 상기 발광 다이오드 칩에서 출력된 광을 이용하여 형광을 발하는 형광체; 및 상기 발광 다이오드 칩을 상기 형광체와 함께 패키징(packaging)하는 세라믹;을 포함하되, 상기 세라믹은 알루미나(alumina)일 수 있다.
Description
본 발명은 알루미나를 이용한 LED 형광체에 관한 것이다. 즉, LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 해결하기 위해 수지를 세라믹인 알루미나로 대체한 LED 칩(Chip)에 관한 것이다.
LED(LIGHT EMITTING DIODE)는 발광 다이오드로, Ga(갈륨), P(인), As(비소)를 재료로 하여 만들어진 반도체를 말한다.
LED는 다이오드의 특성을 가지고 있으며, 전류를 흐르게 하면 붉은색, 녹색, 노란색으로 빛을 발할 수 있다.
일반적으로 발광다이오드는 전기적인 신호를 받아 광학적 신호로 변경해 주는 역할을 하는데, 이때 전기적 신호가 가해지면 발광다이오드 칩은 빛을 발산하며, 칩의 종류에 따라 청색(Blue), 적색(Red), 황색(Green)으로 발광한다.
종래에는 백색 발광을 위해, 청색칩(Blue Chip)에 형광체를 도포하는 방식으로 백색 발광다이오드를 구현했다.
즉, 청색칩을 접착제를 이용하여 다이 패드(Pad)에 부착하고, 골드와이어를 이용하여 전극을 형성시켜주며, 청색칩의 상층부의 사출 반사판 내부에 형광체와 에폭시 또는 실리콘을 섞어 준 형광체를 채워 주는 방식으로 백색 발광다이오드 소자를 만들었다.
다만, 종래기술은 발광다이오드의 양자 효율을 떨어드리고 순백색의 발광다이오드 구현하기가 어렵다. 또한, 발광다이오드 사출 반사판 안에 에폭시 수지부에 형광체를 도포하는 공정이 부가됨으로써 제조 원가가 상승하는 문제점이 있다.
또한, 사출 반사판 안에 채워주는 양 및 시간, 점도의 변화에 민감하므로, 작업마다 다른 색의 발광다이오드가 만들어져 공정의 수율을 떨어뜨리기도 하는데, 이는 결국 발광다이오드 소자의 가격 및 두께를 상승시키는 문제점도 있었다.
특히, LED 자체 발열로 인해 LED를 구성하는 수지의 열화가 발생되고, 이로 인해 색순도가 저하되는 문제점도 존재하므로, 이에 대한 해결방안이 요구되는 실정이다.
본 발명은 상기와 같은 종래의 문제점을 해결하기 위하여 안출된 것으로서, 알루미나를 이용한 LED 형광체를 사용자에게 제공하기 위한 것이다. 구체적으로 본 발명은 LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 해결하기 위해 수지를 세라믹인 알루미나로 대체한 LED 칩(CHIP)을 제공하기 위한 것이다.
한편, 본 발명에서 이루고자 하는 기술적 과제들은 이상에서 언급한 기술적 과제들로 제한되지 않으며, 언급하지 않은 또 다른 기술적 과제들은 아래의 기재로부터 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자에게 명확하게 이해될 수 있을 것이다.
상술한 과제를 실현하기 위한 본 발명의 일예와 관련된 전극을 가진 인쇄 회로 기판(PCB, PRINTED CIRCUIT BOARD); 기 설정된 파장의 광을 출력하도록 상기 인쇄 회로 기판 상에 구비되는 발광 다이오드 칩; 상기 인쇄 회로 기판의 전극을 상기 발광 다이오드 칩에 형성하기 위한 적어도 하나의 본드 와이어; 상기 발광 다이오드 칩에서 출력된 광을 소정 영역에 집중시켜 출력하기 위한 반사판; 및 상기 반사판의 내부에서 상기 발광 다이오드 칩을 봉지하는 몰딩 성형부;를 포함하는 LED 칩(LIGHT EMITTING DIODE CHIP)에 있어서, 상기 몰딩 성형부는, 상기 발광 다이오드 칩에서 출력된 광을 이용하여 형광을 발하는 형광체; 및 상기 발광 다이오드 칩을 상기 형광체와 함께 패키징(packaging)하는 세라믹;을 포함하되, 상기 세라믹은 알루미나(alumina)일 수 있다.

본 발명은 알루미나를 이용한 LED 형광체를 사용자에게 제공할 수 있는데, 본 발명이 제안하는 LED 칩(CHIP)은 수지를 세라믹인 알루미나로 대체 이용함으로써, LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 해결할 수 있다.
한편, 본 발명에서 얻을 수 있는 효과는 이상에서 언급한 효과들로 제한되지 않으며, 언급하지 않은 또 다른 효과들은 아래의 기재로부터 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자에게 명확하게 이해될 수 있을 것이다.

이하, 도면을 참조하여 본 발명의 바람직한 일실시례에 대해서 설명한다. 또한, 이하에 설명하는 일실시례는 특허청구범위에 기재된 본 발명의 내용을 부당하게 한정하지 않으며, 본 실시 형태에서 설명되는 구성 전체가 본 발명의 해결 수단으로서 필수적이라고는 할 수 없다.
현재, 청색칩(Blue Chip)에 형광체를 도포하는 방식으로 백색 발광다이오드를 구현하고 있는데, 청색칩을 접착제을 이용하여 다이 패드(Pad)에 부착하고, 골드와이어를 이용하여 전극을 형성시켜주며, 청색칩의 상층부의 사출 반사판 내부에 형광체와 에폭시 또는 실리콘을 섞어 준 형광체를 채워 주는 방식으로 백색 발광다이오드 소자를 만들고 있다.
그러나 이러한 종래기술은 발광다이오드의 양자 효율을 떨어드리고 순백색의 발광다이오드 구현하기가 어렵고, 발광다이오드 사출 반사판 안에 에폭시 수지부에 형광체를 도포하는 공정이 부가됨으로써 제조 원가가 상승하는 문제점이 있다.
또한, 사출 반사판 안에 채워주는 양 및 시간, 점도의 변화에 민감하므로, 작업마다 다른 색의 발광다이오드가 만들어져 공정의 수율을 떨어뜨리기도 하는데, 이는 결국 발광다이오드 소자의 가격 및 두께를 상승시키는 문제점도 있었다.
특히, LED 자체 발열로 인해 LED를 구성하는 수지의 열화가 발생되고, 이로 인해 색순도가 저하되는 문제점도 존재한다.
따라서 본 발명에서는 LED 발열로 인한 수지의 열화 및 색 순도 저하 문제를 해결하기 위해 수지를 세라믹인 알루미나로 대체한 LED 칩(CHIP)을 제공하고자 한다.
본 발명의 구체적인 설명에 앞서, 도 1 및 도 2를 참조하여 백색 발광다이오드 소자에 대해 구체적으로 설명한다.
도 1은 본 발명과 관련하여, InGaN/Al2O3 구조의 블루다이오드 칩과 형광체를 이용한 백색 발광다이오드 소자의 단면도를 도시한 것이다.
도 1은 청색 발광다이오드의 칩에 형광체 층을 만들어 주어 고휘도를 실현한 백색 발광다이오드 칩(Chip)을 도시한 것으로, 청색 발광다이오드 칩에서 Al2O3의 서브스트레이트(Substrate)층 하단부에 형광체층과 Al반사층을 만들어 주어 백색광을 얻는 청색칩과 형광체를 이용한 백색 발광다이오드 칩을 개시하고 있다.
도 1을 참조하면, InGaN/Al2O3 구조의 블루 발광 다이오드 칩(1), 청색(Blue)발광다이오드칩의 양극전극(111), 청색 발광다이오드칩의 음극전극(112), p형 클레드층(113), 청색 발광다이오드 칩의 활성층(Active Layer)(114), 청색 발광다이오드 칩의 완충제층(Buffer Layer)(115), 청색 발광다이오드 칩의 서브스트레이트(Substrate) (116), 청색 발광다이오드 칩의 형광체 층(117), 청색 발광다이오드의 Al 반사층(118), n형 클레드층(119), 접착제(211), 발광다이오드 소자의 리드(3), 발광다이오드 소자의 음극 칩 패드(Pad) (31), 발광다이오드 소자의 리드(4), 발광다이오드 소자의 음극 칩 패드(Pad) (41), 골드 와이어(5), 사출 반사판(61), 형광체 에폭시/실리콘 수지(8), 발광 광자(10) 등이 개시되어 있다.
단, 도 1에 도시된 구성요소들이 필수적인 것은 아니어서, 그보다 많은 구성요소들을 갖거나 그보다 적은 구성요소들을 갖는 휴대 단말기가 구현될 수도 있다.
또한, 도 2는 도 1에서 도시한 발광다이오드 소자의 더 구체적인 형태를 도시한 것이다.
도 2를 참조하면, PCB 상단에 몰드 화합물을 올리고, 도 1에서 설명한 LED를 포함하는 LED 칩이 도시되어 있다.
도 2의 LED 칩에서는 청색(455-465nm) LED 칩과 황색(550nm) 형광체를 이용하여 백색 발광하는 칩의 형태가 도시되어 있다.
여기서 PCB는 회로 설계를 근거로 회로부품을 접속하는 전기배선을 배선 도형으로 표현, 이에 합당한 방법을 통하여 절연물 상에 전기도체를 재현하는 것을 말한다.
또한, 몰드 화합물 주변은 LED 프레임이 감싸는 형태를 가진다.
특히, 형광체 에폭시/실리콘 수지(8)는 형광체(81)와 패키징 투명 수지(82)를 포함할 수 있다.
여기서 형광체(81)는 빛, 방사선 등의 조사로 형광을 발하는 물질을 말한다.
기체와 액체에서는 그것을 구성하는 원자·분자가 전자 여기 상태로 여기되어 형광을 발하는데, 고체에서는 결정, 비결정(유리, 플라스틱 등)의 차이와 순수 물질 또는 형광체를 고체 중에 불순물 혹은 결정 결함으로써 분산시키는 등 여러 형태가 있다.
형광체(81) 관련 가시광에서 발광하는 것으로는 석유, 플루오레세인, 에오신, 에스크린 등의 수용액과 카나리 유리(산화 우라늄을 함유한 유리), 시안화 백금 등의 고체, 알칼리 토금속의 황화물과 같은 결정 형광체가 있다.
그 밖에 자외선, X선, 음극선, 적외선, 방사선 전기량 등에 의하여 발광하는 많은 형광체가 있다.
형광체는 적색 여기 발광 특성을 갖는 형광 안료 Y2O2S:Eu, 녹색 여기 발광 특성을 가지는 형광 안료 ZnS:Cu,Au,Al 및 청색 여기 발광 특성을 가지는 형광 안료 (Sr, Ca, Ba, Mg)10(PO4)6Cl2:Eu, 황색 여기 발광 특성을 가지는 YAG, YAG:Ce를 포함할 수 있다.
또한, 패키징 투명 수지(82)는 합성수지의 하나로서 접착제, 도료의 원료로써 또는 강화 플라스틱의 복합 재료로서 사용. 처음에는 액상이고 경화제를 가하면 상온, 상압에서도 중합체로 되어 갈색을 띤 투명 수지로 경화되는 성질을 갖는다.
주형수지로 하여 전자 기기의 봉입에 쓰거나 절연 바니스로 하여 적층판을 만드는 함침재로 쓰일 수 있고, 그 밖에 접착제로서도 우수한 성질을 가지고 있다.
그러나 패키징 투명 수지(82)는 LED 발열로 인해 열화되는 문제점이 존재하고, 더 나아가 색순도가 저하되는 문제점을 유발시킬 수 있다.
도 3의 (a) 내지 (d)는 LED 사용 시간에 따른 형광체 패키징 수지의 열화 및 색순도가 저하되는 모습을 도시한 것이다.
도 3의 (a)는 최초 발광하는 LED 칩의 형태를 도시한 것이고, (b)는 발광 이후 200 시간이 지난 LED 칩의 형태를 도시한 것이며, (c)는 발광 이후 400 시간이 지난 LED 칩의 형태를 도시한 것이고, (d)는 발광 이후 600 시간이 지난 LED 칩의 형태를 도시한 것이다.
도 3의 (a) 내지 (d)를 참조하면, 패키징 투명 수지(82)가 LED 발열로 인해 열화되고, 열화된 패키징 투명 수지(82)로 인해 시간에 따라 LED 칩의 색순도가 저하된다는 사실을 알 수 있다.
따라서 본 발명에서는 LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 해결하기 위해 수지를 세라믹인 알루미나로 대체한 LED 칩(CHIP)을 제안하고자 한다.
본 발명에 적용되는 알루미나(alumina, aluminum oxide)는 파인 세라믹. 구조용, 전자 부재용 또는 바이오 세라믹으로서 응용 범위가 매우 넓다.
즉, 원료 전처리, 소결기술의 발달로 얻게 된 고순도 치밀질 알루미나 세라믹은 종래의 알루미나에 비해 내열성, 경도, 강도, 열전도율, 내식성 등이 특별히 뛰어나, 이른바 '파인 세라믹'으로서의 알루미나가 탄생되었다.
알루미나는 경도, 강도, 화학적인 안정성이 뛰어나고, 전기 절연성, 열전도율도 비교적 커서 범용성이 높은 재료이다.
또한, 현재의 기술 수준으로 엷은 테이프 상태의 것에서부터 큰 형태의 것까지 비교적 무리 없이 제조가 가능하며, 이런 뜻에서 범용성도 있다.
알루미나의 강도는 산화물 세라믹 중에서는 비교적 큰 부류에 속하지만(상온 굽힘강도 30~50㎏/㎣), 1000℃를 넘는 영역에서는 급격히 저하된다.
알루미나의 열팽창률은 8×10-6/℃로, 세라믹 중에서는 비교적 크지만, 내열 충격에 비교적 약한 것이 구조재용으로서의 용도를 제한받는 하나의 원인이다.
알루미나는 다결정 소결체외에 단결정도 쉽사리 만들 수 있으며(공업용 사파이어, 루비), 특수 용도에 이용되고 있다.
특히, 본 발명에 적용되는 알루미나는 다결정 소결체로 적용되는 것이 더 바람직하다.
알루미나의 우수한 특성은 내열성, 강도, 경도, 절연내력 (절연파괴를 일으키지 않고 사용할 수 있는 최고의 전압)이 가장 크고 또 열전도성도 상당히 크기 때문에 세라믹 절연재료의 주류를 점하고 있다.
알루미나(Al2O3)는 분자량이 101.96이고, 비중이 3.965이며, 용융점이 2072℃인 백색의 분말로서 육방정 (a=4.758, c=12.991Å)의 결정구조를 가지고, 알루미나의 함유량이 증가함에 따라 각종 성능도 향상된다.
부성분으로서는 CaO, MgO, SiO2 등이 사용되는데 이들은 알루미나 세라믹스의 소결을 촉진하고, 보다 저온에서의 소결을 가능하게 한다. 그러나 Na2O, K2O등의 알카리 성분은 전기 절연성능을 저하시킨다.
대부분의 알루미나는 복사이트(bauxite) 광물을 원료로 하여 Bayer 공정을 통하여 제조 어지며, 높은 내열성과 내화학성, 내식성, 고강도 등에 기인하여 내마모재(CERAMIC LINING), 스파크 플러그, 절연애자, 연마재, 내화물, 세라믹 타일, 유리, 절삭공구, 생체재료, 촉매담체, 필터, 열교환기 부품, 수지의 필터(resin filler), 섬유 등 광범위하게 사용되고 있다.
파인세라믹스용으로 널리 사용되는 고순도 알루미나는 일반적으로 99.5% 이상의 순도를 가지며, 평균 입자크기가 1㎛ 이하인 미세한 분말로서, 소결이 비교적 잘되는 분말이다.
알루미나는 기계적 강도, 내열성, 내마모성, 내식성 등이 우수하기 때문에 세라믹스, 전기, 전자, 광학, 기계, 화학 등 여러 분야에서 첨단소재로 널리 사용되고 있다. 특히 첨단 산업의 발전에 따라 그 수요가 증가하고 있는 재료이다.
도 4는 본 발명이 제안하는 수지를 세라믹인 알루미나로 대체한 LED 칩(CHIP)의 구체적인 일례를 도시한 것이다.
알루미나는 기계적 강도, 내열성, 내마모성, 내식성 등이 우수하고, 열에 매우 강한 성질을 가지고 있으므로, 도 4와 같이, 수지를 세라믹인 알루미나로 대체하는 경우, 기존의 LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 효율적으로 해결할 수 있다.
여기서 세라믹인 알루미나는 형광체인 Y2O2S:Eu, ZnS:Cu,Au,Al 및 (Sr, Ca, Ba, Mg)10(PO4)6Cl2:Eu, YAG, YAG:Ce와 기 설정된 비율에 따라 혼합 사용되어, 발광 다이오드 칩이 탑재된 인쇄 회로 기판을 몰딩할 수 있다.
이하에서는, 도 5 내지 도 9를 참조하여, 수지를 세라믹인 알루미나로 대체하는 경우에 획득될 수 있는 구체적인 효과에 대해 설명한다.
먼저, 도 5는 성형제 두께별 형광 특성을 비교한 그래프를 도시한 것이다.
도 5의 그래프에서 가로축은 방출 강도를 의미하고, 세로축은 파장을 나타낸다.
도 5에서 성형 방법은 CIM(Ceramic injection molding)이 이용되었고, 자극(Excitation)은 469nm이며, YAG: Ce함량은 20k ppm인 것으로 가정한다.
도 5를 참조하면, 형광체 함량이 낮아 YAG:Ce는 형광 특성을 전혀 보이지 않았다.
하지만 본 발명에 따른 성형체의 두께가 얇을수록 Intensity가 상승되는 성질을 보였다.
또한, 도 6은 성형 방법에 의한 형광 특성을 비교한 그래프를 도시한 것이다.
도 6의 그래프에서 가로축은 방출 강도를 의미하고, 세로축은 파장을 나타낸다.
도 6에서는 성형 방법은 동일 조건의 PM과 CIM 공정을 적용하여 이에 따른 특성을 서로 비교하였다.
또한, 자극(Excitation)은 469nm이고, YAG;Ce함량은 20k ppm이며, 두께(Thickness)는 0.4T인 것으로 가정한다.
도 6에서는 CIM 공정보다 PM공정을 거친 샘플에서 약간의 형광특성을 보이는 것을 확인하였다.
도 7a 및 도7b는 형광체 함량 변화에 따른 특성을 비교한 그래프를 도시한 것이다.
도 7a의 그래프에서 가로축은 방출 강도를 의미하고, 세로축은 파장을 나타낸다.
도 7a에서는 성형 방법에 따른 20k ppm과 10wt% 형광체 특성을 비교하였고, 자극(Excitation)은 469nm이며, 두께(Thickness)는 0.4 T이고, 성형 방법으로PM을 이용한 것으로 가정한다.
이때, 10wt%의 경우 뚜렷한 형광 특성을 보이는 것을 확인할 수 있었다.
또한, 도 7b에 개시된 것과 같이, Greenish white에 근접한 색을 띤다는 것을 확인할 수 있다.
한편, 도8a 및 도 8b는 상용화 된 제품과 본 발명이 적용된 제품의 특성을 비교한 그래프를 도시한 것이다.
도 8a의 그래프에서 가로축은 방출 강도를 의미하고, 세로축은 파장을 나타낸다.
도 8a에서는 성형 방법에 따른 상용화 제품과 YAG 소결체를 비교한 결과를 나타낸 것으로, 자극(Excitation)은 469nm이고, 두께(Thickness)는 0.4T이며, 상용화 제품은 0.1T이고, 성형 방법으로 PM이 이용된 것으로 가정한다.
도 8a 및 도 8b를 참조하면, 본 발명이 제안하는 샘플이 White에 가장 가까운 형광특성을 보이는 것을 확인 할 수 있다.
또한, 도 9는 적분구와 관련하여 상용화 된 제품과 본 발명이 적용된 제품의 특성을 비교한 그래프를 도시한 것이다.
도 9의 우측에 캡쳐된 사진을 확인하는 경우, 본 발명의 내용이 적용된 가장 하단의 사진이 명확한 백색광을 띠는 것을 확인할 수 있다.
즉, 도 9의 실험 결과에서 증명되었듯이 알루미나는 기계적 강도, 내열성, 내마모성, 내식성 등이 우수하고, 열에 매우 강한 성질을 가지고 있으므로, 도 10에 도시된 것과 같이, 수지를 세라믹인 알루미나로 대체하는 경우, 기존의 LED 발열로 인한 수지의 열화 및 색순도 저하 문제를 효율적으로 해결할 수 있다.
한편, 도 10a 및 도10b는 전세계 LED 시장 현황 및 전망과 관련하여, 본 발명이 미칠 수 있는 효과를 설명하기 위한 도면이다.
도 10a 및 도10b의 산출근거는 Strategies Unlimited(2008, 2) “LED Market forecast”이다.
도 10a 및 도10b를 참조하면, 전세계 LED 시장은 2009년 이후에도 LED 시장은 꾸준한 성장세 유지될 것으로 전망된다.

또한, 백열전구, 할로겐전구, 형광등, 도로조명의 대체 시장이 고속으로 성장할 것이 전망되므로, 본 발명에 따른 파급효과는 매우 클 것으로 예상된다.
또한, 상기와 같이 설명된 장치 및 방법은 상기 설명된 실시례들의 구성과 방법이 한정되게 적용될 수 있는 것이 아니라, 상기 실시례들은 다양한 변형이 이루어질 수 있도록 각 실시례들의 전부 또는 일부가 선택적으로 조합되어 구성될 수도 있다.

- 전극을 가진 인쇄 회로 기판(PCB, PRINTED CIRCUIT BOARD); 기 설정된 파장의 광을 출력하도록 상기 인쇄 회로 기판 상에 구비되는 발광 다이오드 칩; 상기 인쇄 회로 기판의 전극을 상기 발광 다이오드 칩에 형성하기 위한 적어도 하나의 본드 와이어; 상기 발광 다이오드 칩에서 출력된 광을 소정 영역에 집중시켜 출력하기 위한 반사판; 및 상기 반사판의 내부에서 상기 발광 다이오드 칩을 봉지하는 몰딩 성형부;를 포함하는 LED 칩(LIGHT EMITTING DIODE CHIP)에 있어서,
상기 몰딩 성형부는,
상기 발광 다이오드 칩에서 출력된 광을 이용하여 형광을 발하는 형광체; 및
상기 발광 다이오드 칩을 상기 형광체와 함께 패키징(packaging)하는 세라믹;을 포함하되,
