Abstract
Description
本願は、2013年8月8日に、日本に出願された特願2013−165223号に基づき優先権を主張し、その内容をここに援用する。
カーボンブラックの製造方法としては、(1)原料を不完全燃焼させるファーネス法、(2)原料をバーナーチップで燃焼し、その炎をチャンネル鋼に接触させてカーボンブラックを捕集するコンタクト法、及び(3)天然ガスを熱分解させるサーマル法等が挙げられる。なかでも、ファーネス法が最も汎用されている。
カーボンブラックに残存する金属成分、特にFeは、主に酸化物又は硫化物として存在する。これら鉄酸化物又は鉄硫化物は、例えば、樹脂に分散された際に該樹脂を低分子量化させることにより劣化を招く等の不具合を生じさせる。そのため、一般に、カーボンブラックにはこれらの金属成分を可能な限り除去して高純度化することが求められる。特に電池分野、半導体分野等ではその傾向が強い。
(i)カーボンブラックの水性分散液を各種水溶性キレート剤と接触させ、カーボンブラックに含まれる金属成分を溶出させると共にキレート剤に捕捉して液相へ移行させた後、固液分離する方法(特許文献1)。
(ii)カーボンブラックの水性分散液を強撹拌した後、ろ過等により溶出した金属成分を分離する方法(特許文献2)。
(iii)無機酸の水溶液によりカーボンブラックを洗浄して金属成分を溶出させて分離する方法(特許文献3)。
(iv)塩素ガスの流通下に、2800℃で熱処理する方法(特許文献4)。
0.7≦IA/(IB+IC)≦6.0 ・・・(1)
また、BET比表面積が50〜1600m2/gであることが好ましい。
本発明のカーボンブラックの製造方法によれば、分散性が良好で、金属成分の溶出が低減され、該金属成分による不具合が発生しにくいカーボンブラックが得られる。
本発明の蓄電デバイスにおいては、カーボンブラックの分散性が良好で、金属成分の溶出が低減されており、該金属成分による不具合が発生しにくい。
本発明の導電性樹脂組成物においては、カーボンブラックの分散性が良好で、金属成分の溶出が低減されており、該金属成分による不具合が発生しにくい。
本発明のカーボンブラックは、K吸収端の広域X線吸収微細構造(EXAFS)スペクトルをフーリエ変換して得られる動径分布関数における、Fe3Cに由来するメインピークのピーク強度IA、FeSに由来するメインピークのピーク強度IB、及びFeO(OH)に由来するメインピークのピーク強度ICが下式(1)の条件を満たす。

本発明のカーボンブラックは、前記式(1)の条件を満たすため、分散性が良好で、金属成分の溶出が低減され、該金属成分による不具合の発生が抑制される。
IA/(IB+IC)の上限値は、6.0であり、カーボンブラックの黒鉛化が抑制され、分散性がより良好になる点から、4.0が好ましく、3.0がより好ましい。
カーボンブラックのEXAFSスペクトルは、XAFS解析により得られる。XAFS解析は、測定対象原子のX線吸収端エネルギーの近傍でのX線吸収量の変化を高精度に解析する手法である。XAFS解析としては、試料を透過するX線量を測定することで解析する方法(透過XAFS法)を用いる。
具体的には、モノクロメータにより連続X線が特定の波長に分光されて試料に入射される際の入射X線量をI0、試料を透過する透過X線量をIとする。試料の線吸収係数をμ、試料の厚みをtとすると、試料のX線吸収の吸光度Aは下式(2)で表される。

試料に入射させるX線のエネルギーを連続的に変化させ、吸光度のエネルギー依存性を測定することにより、図1に示すようなXAFSスペクトルが得られる。
本発明では、Fe原子のK殻(1s)電子による吸収の吸収端、すなわちK吸収端のEXAFSスペクトルを用いる。FeのK吸収端の位置は、吸光度が急激に増大する領域の変曲点のエネルギー位置とする。
カーボンブラックの測定におけるFe3C、FeS及びFeO(OH)のそれぞれに由来するメインピークは、Fe3C、FeS及びFeO(OH)のそれぞれの標準物質を用いて予め測定を行っておくことで、同定が可能である。また、金属含有量が少ない場合は定法によりサンプルを濃縮して測定することができる。
本発明のカーボンブラックのDBP吸油量は、100〜600cm3/100gが好ましく、200〜500cm3/100gがより好ましい。カーボンブラックのDBP吸油量が下限値以上であれば、優れた導電性が得られやすい。カーボンブラックのDBP吸油量が上限値以下であれば、優れた分散性が得られやすい。
なお、カーボンブラックのDBP吸油量は、ASTM D 2414に準拠した条件で、サンプル量9gで測定される値である。
なお、カーボンブラックのBET比表面積は、ASTM D 3037に準拠した方法で測定される。
本発明のカーボンブラックに含まれるFe量の下限値は、精製効率(精製コスト及び収率)の点から、0.1質量ppmであることが好ましく、5質量ppmであることがより好ましい。また、本発明のカーボンブラックでは、Fe成分をFe3Cとして不活性化するため、Fe量が30質量ppm超であっても、Fe成分による不具合が抑制される。例えば、Fe成分の不活性化の観点から、Fe量の上限値は40質量ppmであってもよく、150質量ppmであってもよい。また、Fe量の下限値は10質量ppmであってもよい。
本発明のカーボンブラックは、例えば、原料カーボンブラックを加熱処理して改質することで得られる。原料カーボンブラックとしては、ファーネス法、チャンネル法、又はサーマル法等の公知の製造方法で得られたカーボンブラックを使用できる。原料カーボンブラックでは、IA/(IB+IC)が0.7未満となり、前記式(1)を満たさない。
商業的に入手できる原料カーボンブラックとしては、例えば、ライオン株式会社製「ケッチェンブラックEC300J」、「ケッチェンブラックEC600JD」及び「ライオナイトCB」、並びに電気化学工業株式会社製「デンカブラック」等が挙げられる。
原料カーボンブラックは、製造方法や精製の際に使用する原料によって含まれる不純物の種類や量が異なる。例えば、ガスファーネス法で製造したケッチェンブラックにはFeが15〜60質量ppm程度含まれる。また、ライオナイトCB(ライオン株式会社製)にはFeが1000〜5000質量ppm程度含まれる。
炉心管内に原料カーボンブラックを配置し、該炉心管の第1の端部に設けたガス供給管からハロゲン元素含有ガスを供給し、該炉心管の第2の端部に設けたガス排出管からハロゲン元素含有ガスを排出することで、ハロゲン元素含有ガスを流通させつつ原料カーボンブラックを加熱する。
加熱処理中の原料カーボンブラックは粉末状態にある。
前記加熱処理では、Fe量が50000質量ppm以下の原料カーボンブラックを用いた場合に、Fe量が0.1〜30質量ppmで、Fe成分を不活性化(Fe3C化)したカーボンブラックを得ることが可能である。
金属種が酸化物、硫化物の場合は化学的に活性を有しており、またカーボンブラック中に存在することで活性が発現しやすいと考えられる。一方、Fe成分がFe3Cになると、カーボンブラックはカーボンのグラフェン格子にFeがドーピングされた単結晶状態に近づき、化学的に安定になって不活性化すると考えられる。
本発明の蓄電デバイスは、本発明のカーボンブラックを含有する電極を備えた蓄電デバイスである。本発明の蓄電デバイスは、カーボンブラックからの金属の溶出量が低減されるため、発火等の不具合が抑制される。
本発明の蓄電デバイスの態様は、本発明のカーボンブラックを含有する電極を備えている以外は特に限定されず、公知の態様を採用できる。本発明の蓄電デバイスとしては、例えば、リチウムイオン二次電池等が挙げられる。
活物質層は、例えば、活物質、結着剤、及びカーボンブラックを溶媒に分散した電極合材を集電体上に塗布して乾燥した後、プレスすることで形成される。
リチウム遷移金属複合酸化物の具体例としては、例えば、LiCoO2、LiNiO2、LiMnO2、LiMn2O4、Li2MnO3、LiMn1/2Ni1/2O2、及びLiNi1/3Co1/3Mn1/3O2等が挙げられる。
結着剤の具体例としては、例えば、ポリフッ化ビニリデン及びポリテトラフルオロエチレン等のフッ素系樹脂;並びにスチレン・ブタジエンゴム、イソプレンゴム及びブタジエンゴム等の不飽和結合を有する重合体等が挙げられる。
本発明の導電性樹脂組成物は、本発明のカーボンブラックと樹脂とを含有する。本発明の導電性樹脂組成物においては、本発明のカーボンブラックを用いているため、樹脂が低分子量化しにくく、劣化しにくい物品を製造できる。
本発明の導電性樹脂組成物は、必要に応じて、カーボンブラック及び樹脂以外の成分を含有してもよい。
熱硬化性樹脂としては、例えば、フェノール、メラミン及びエポキシ等が挙げられる。
熱可塑性樹脂としては、例えば、ポリオレフィン系樹脂、エラストマー系樹脂、ポリスチレン系樹脂、その他汎用樹脂が挙げられる。また、エンジニアリングプラスチック、スーパーエンジニアリングプラスチック等が挙げられる。
ポリスチレン系熱可塑性樹脂としては、例えば、ポリスチレン、アクリロニトリル−ブタジエン−スチレン(ABS)樹脂、アクリロニトリル−スチレン(AS)樹脂、及びアクリロニトリル−アクリルゴム−スチレン(AAS)樹脂等が挙げられる。
スーパーエンジニアリングプラスチックスとしては、例えば、ポリサルフォン樹脂、変性ポリサルフォン樹脂、ポリフェニレンサルフォン樹脂、ポリケトン樹脂、ポリエーテルイミド樹脂、ポリアリレート樹脂、ポリフェニレンスルフィド樹脂、液晶ポリマー、ポリエーテルサルフォン樹脂、ポリエーテルエーテルケトン樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、及びフッ素樹脂等が挙げられる。
芳香族ジヒドロキシ化合物としては、2,2−ビス(4−ヒドロキシフェニル)プロパン、ビス(4−ヒドロキシフェニル)メタン、1,1−ビス−(4−ヒドロキシフェニル)エタン、2,2−ビス(4−ヒドロキシフェニル)プロパン、2,2−ビス(4−ヒドロキシ−3−メチルフェニル)プロパン、及び4,4’−ヒドロキシビフェニル等が挙げられる。
脂環式ジヒドロキシ化合物としては、イソソルビド、スピログリコール、及びシクロヘキシルジオール等が挙げられる。
他の成分としては、例えば、耐熱性、寸法安定性、剛性、靱性、耐衝撃性、又は機械的強度を向上させるために、マイカ、ガラス繊維、シリカ、タルク、炭酸カルシウム、酸化亜鉛、硫酸バリウム、ステンレス、酸化銅、ニッケル、酸化ニッケル、又は珪酸ジルコニア等の無機充填剤を配合することができる。また、熱可塑性樹脂とカーボンブラックの混練時もしくは経時による劣化や成形性を改良する目的で、成形助剤又は加工助剤を配合してもよく、具体的には公知のフェノール系もしくはリン系等の酸化防止剤;又は金属石鹸もしくは脂肪酸アマイド誘導体等の滑剤等を配合してもよい。また、用途に応じて公知の難燃剤や可塑剤等を用いることもできる。
本発明の導電性樹脂組成物は、例えば、各成分を溶融混練することによってペレット状コンパウンドとされてもよい。本発明の導電性樹脂組成物をペレット状コンパウンドとする方法としては、特に制限はなく、公知の装置、設備を用いる方法を採用できる。例えば、各成分を混練機に供給して溶融混練し、ダイから押し出し、ペレタイザー等を用いてペレット化する方法が挙げられる。
混練機としては、例えば、ベント付き単軸押出機、異方向二軸押出機、同方向二軸押出機、スーパーミキサー、バンバリーミキサー、ニーダー、タンブラー、及びコニーダー等が挙げられる。
本発明では、カーボンブラックの分散性が良好であるため、公知の混練方法でも、樹脂中にカーボンブラックが良好に分散した導電性樹脂組成物を容易に調製できる。
本発明の導電性樹脂組成物の用途としては、特に限定されず、例えば、自動車用の導電性材料、半導体パッケージ、及びパワーケーブル等が挙げられる。
[X線吸収微細構造(XAFS)解析]
各例で得られた評価サンプルについてXAFS測定を行い、K吸収端のEXAFSスペクトルをフーリエ変換した動径分布関数を得た。該動径分布関数において、Fe3Cに由来するメインピークのピーク強度IA、FeSに由来するメインピークのピーク強度IB、及びFeO(OH)に由来するメインピークのピーク強度ICをそれぞれ求め、IA/(IB+IC)を算出した。XAFS測定には、高エネルギー加速器研究機構(KEK)放射光科学研究施設フォトンファクトリーのビームラインBL−19およびBL−12Cを用いた。
各例で得られた評価サンプルに含まれるFe量の測定は、プラズマ原子発光分光(ICP)法で行った。評価サンプル1.5gを、酸素を導入しながら600〜800℃で12時間加熱して灰化させ、灰化サンプルを得た。36%HCl(原子吸光分析用、和光純薬製)とHNO3(原子吸光分析用、和光純薬製)を3:1で混合した王水40mLに前記灰化サンプル入れ、100℃で煮沸させながら金属成分を煮沸溶解させた。メンブレンフィルター(1μm)を用いて、減圧濾過により未溶解成分を固液分離して除去し、得られたサンプル液を適切な濃度に希釈してICP法で測定した。ICP分析装置としては、Optima5300 DV(株式会社パーキンエルマージャパン製)を用いた。
分散性の評価は、JIS K 6218−3「ふるい残分の求め方」に準拠した方法で行った。
目開き45μm(330mesh)の篩をエチルアルコールにて洗浄後、水(蒸留水)で充分に洗浄し、乾燥器において105℃で60分間乾燥させた。各例の評価サンプルを100(g)測り取り、前記篩上に投入し、0.2〜0.5MPaの水圧で水洗した。このとき、篩上に残っているカーボンブラックの塊は、指で軽く押しつぶし、洗浄水で緩やかに洗浄した。次いで、篩上の評価サンプルをシャーレに移し、乾燥器において105℃で60分間乾燥させた後、0.1mgの桁まで秤量してW1(g)とし、下式(3)により篩残分WR(質量ppm)を算出した。

分散性は、以下の基準で評価した。
A:WRが300質量ppm未満。
B:WRが300質量ppm以上1000質量ppm未満。
C:WRが1000質量ppm以上5000質量ppm未満。
D:WRが5000質量ppm以上。
撹拌機(商品名:ラボプラストミル、メーカー名:株式会社東洋精機製作所)を用いて、53gのポリカーボネート(PC)ペレットを290℃で加熱しつつ撹拌した。このとき、撹拌機の回転数は15rpmとし、2分間かけてPCペレットを投入した。次に、各例で得られた評価サンプル5gを8分間かけて投入し、撹拌機の回転数を100rpmに上げて60分間混合した後、冷却して混合サンプルを作製した。前記混合サンプルを0.2質量%となるようにテトラヒドロフラン(THF)に溶解し、その総質量に対して5質量%程度の活性白土を加え、12時間放置して液層と固層を分離した後に上澄みをシリンジで抜き取り、45μmメンブランフィルターを通したものを測定サンプルとした。ゲルろ過クロマトグラフィー−多角度光散乱(GPC−MALLS:Gel Permeation Chromatography System(株式会社島津製作所製))を用いて、前記測定サンプルにおけるPCのMw(重量平均分子量)を測定した。
また、評価サンプルを混合しない以外は、前記方法と同様にして、PCの標準測定サンプルを作製し、PCのMwを測定した。標準測定サンプルにおけるPCのMwに対する、各例の評価サンプルとPCを混合した測定サンプルにおけるPCのMwの低下率を算出した。
樹脂分解性は、以下の基準で評価した。
A:分子量の低下率が0.3%未満。
B:分子量の低下率が0.3%以上0.5%未満。
C:分子量の低下率が0.5%以上5%未満。
D:分子量の低下率が5%以上。
36%HCl(原子吸光分析用、和光純薬製)とHNO3(原子吸光分析用、和光純薬製)を3:1で混合した王水10mL、イオン交換水75g、及び各例の評価サンプル1.5gを60℃で加温しながら2時間撹拌した。得られたスラリーをメンブレンフィルター(1μm)で減圧濾過して固形分をろ別し、ろ液を適切な濃度に希釈して金属分析用の試験液とした。プラズマ原子発光分光(ICP)法により、該試験液に溶出したFeをカーボンに対するFeの量として測定した。ICP分析装置としては、Optima5300 DV(株式会社パーキンエルマージャパン製)を用いた。
金属溶出性は、以下の基準で評価した。
B:金属の溶出量が4質量ppm未満。
D:金属の溶出量が4質量ppm以上。
本実施例に用いた原料カーボンブラックの略号を以下に示す。
CB−1:ライオナイトCB(ライオン株式会社製)、
CB−2:SUPER P Li(ティムカルジャパン株式会社製)、
CB−3:デンカブラック粒状(電気化学工業株式会社製)、
CB−4:ケッチェンブラックEC300J(ライオン株式会社製)、
CB−5:ケッチェンブラックEC600JD(ライオン株式会社製)。
CB−6:PRINTEX XE−2(オリオン・エンジニアドカーボンズ株式会社製)。
原料カーボンブラックとして、CB−1の粉末50g(乾燥質量)を炉心管の中央に設置し、ハロゲン元素含有ガスとして塩素ガスを10L/分、同時にアルゴンガスを1L/分で流しながら900℃で30分間加熱した。次いで、油圧拡散ポンプを作動させて、真空度を1.33×10−1〜1.33×10−2Pa以下に減圧して30分保持した後、30℃まで冷却して評価サンプルを得た。
加熱温度を表1に示すとおりに変更した以外は、実施例1と同様にして評価サンプルを得た。
用いる原料カーボンブラック、加熱温度及びハロゲン元素含有ガスを表1及び表2に示すとおりに変更した以外は、実施例1と同様にして評価サンプルを得た。
加熱温度を表3に示すとおりに変更した以外は、実施例1と同様にして評価サンプルを得た。
加熱温度を1200℃とし、加熱時間を420分間とする以外は、実施例1と同様にして評価サンプルを得た。
原料カーボンブラック、加熱温度及び加熱時間を表3に示すとおりに変更した以外は、実施例1と同様にして評価サンプルを得た。
加熱時に塩素ガスとアルゴンガスを流さず、加熱温度を表3に示すとおりに設定した以外は、実施例1と同様にして評価サンプルを得た。
表3に示す原料カーボンブラックをそのまま評価サンプルとした。
一方、IA/(IB+IC)が6.0を超える比較例2〜4では、カーボンブラックの分散性が不充分であった。
また、IA/(IB+IC)が0.7未満である比較例1、5〜14では、樹脂の低分子量化が見られ、金属成分の溶出量も多かった。
Claims (7)
- K吸収端の広域X線吸収微細構造スペクトルをフーリエ変換して得られる動径分布関数における、Fe3Cに由来するメインピークのピーク強度IA、FeSに由来するメインピークのピーク強度IB、及びFeO(OH)に由来するメインピークのピーク強度ICが下式(1)の条件を満たすカーボンブラック。
0.7≦IA/(IB+IC)≦6.0 ・・・(1) - DBP吸油量が100〜600cm3/100gである、請求項1に記載のカーボンブラック。
- BET比表面積が50〜1600m2/gである、請求項1又は2に記載のカーボンブラック。
- 請求項1〜3のいずれか一項に記載のカーボンブラックを含有する電極を備えた蓄電デバイス。
- 請求項1〜3のいずれか一項に記載のカーボンブラックを含有する導電性樹脂組成物。
- 請求項1〜3のいずれか一項に記載のカーボンブラックの製造方法であって、
原料カーボンブラックを、ハロゲン元素含有ガス雰囲気下に900〜1500℃で5〜180分間加熱処理する、カーボンブラックの製造方法。 - 前記ハロゲン元素含有ガスが塩素ガス又は塩化水素ガスである、請求項6に記載のカーボンブラックの製造方法。
