Description
(産業上の利用分野)
本発明は化粧板及びその製造方法に関する。
より詳しくは、ラワン合板等の比較的安価な木
質基材を利用して、白木調の木質化粧板、例えば
比較的高級感のある白木調天然木に類似した化粧
板を製造する方法と、こうして得られた化粧板に
関するものであり、この化粧板は、家具、建物の
内装、扉、ドア、あるいは自動車の内装、楽器等
に使用できる。
(従来の技術)
ラワン合板等の木質基材表面にインキ層を設け
て、この素材である木質木板(例えばラワン合
板)とは異なつた天然木(例えばナラ)に類似し
た技術は良く知られている。この場合、インキ層
は三層から成り、この三層は木質基材表面側か
ら、順次、下地版で印刷した下地印刷層、調子版
で印刷した調子印刷層、導管版で印刷した導管印
刷層から成る。下地印刷層は通常全面ベタであ
り、目的とする天然木の素地となる色調を有す
る。調子印刷層は下地印刷層より濃色で、木目の
濃淡を印刷したもので、その濃度が淡い部分又は
全く印刷しない部分は下地印刷層が透視できるこ
とになる。導管印刷層は、導管のみを、より濃色
のインキで印刷したものである。これらの印刷層
を印刷する方法には、木質基材上に直接印刷する
方法の外、離型性シート上にこれらの印刷層を一
旦印刷した後、接着剤等を利用してこれらの印刷
層を木質基材に転写する方法があるが、上記三つ
の印刷層はいずれの場合も同様である。
ところで、天然木には特有のテリ感や深みがあ
り、木肌感もあるから、天然木に一層近い化粧板
を得るためには、このテリ感、深み、木肌感を再
現しなければならない。このため、上記下地印刷
層を全面印刷する代わりに、部分的に抜けをつく
つて印刷し、この抜け部分から木質基材を透視す
ることができるようにする方法がある。抜け部分
から透視される基材はラワン合板等の木質基材で
あるから、テリ感、深み、木肌感はそのまま生か
されるのである。
(発明が解決しようとする問題点)
このように下地印刷層に抜け部分を設けて木質
基材を透視できるようにすると、透視される部分
はラワン合板等の安価な木材であるから、比較的
黒ずんだ色調となり、白木材に類似した化粧板を
得ることができない。
従つて本発明は、安価な木質基材を利用して、
テリ感、深み、木肌感を有する白木材を製造する
方法と、こうして得られた化粧板を提供すること
を目的とする。
(問題点を解決するための手段)
この目的を達成するため、本発明は、まず、木
質基材の表面、接着剤層を介して、a木質基材の
木目方向に部分的に抜けのある白色系インキ層、
b部分的に抜けのある下地印刷層、c調子印刷
層、d導管印刷層をこの順に形成して成る化粧板
を提供する。
また、この化粧板を製造する方法として、本発
明は、離型性シート上に、上記a〜dを逆順に
(dから順次c,b,aを)を形成して成る転写
層を有する転写シートを、接着材層を介して木質
基材上に重ねて接着し、しかる後、離型性シート
を剥離除去する方法を提供する。なお、後述する
実施例のように、転写シートと木質基材を接着し
た状態で、すなわち離型性シートを剥離除去する
ことなく、木質基材に各種加工を施し、この後離
型性シートを剥離除去することもできるし、ま
た、得られた化粧板表面に塗料を塗布することも
できる。
(作用)
本発明に係るa〜dの4つの印刷層はいずれも
抜け部分を有するものである。従つて、この4つ
の印刷層が相互に重なつている部分といない部分
で異なることになるが、c調子印刷層とd導管印
刷層は従来の化粧板と同様である。
そこで、a白色系インキ層とb下地印刷層の双
方共に存在しない部分では木質基材が透視でき、
木質基材本来のテリ感、深み、木肌感がそのまま
生かされる。
a白色系インキ層が存在して、b下地印刷層が
存在しない部分は白色系になり、白木材の材質感
を生じさせる。なお、白色系インキ層が抑揚板で
印刷されている時には、白色系インキの濃度が薄
い部分では、その濃度に応じて木質基材が透視で
きる。
(b)下地印刷層の存在する部分はこの色が透視で
き、天然木らしい模様となる。
各印刷層の印刷面積、形状等は目的とする天然
木の種類によつて決定されるが、上述の結果、全
体として白色と木質基材の中間の白木材に酷似し
た化粧板が得られ、しかも本来のテリ感、深み、
木肌感を有するのである。
(実施例の説明)
以下、図面を参照して本発明を説明する。図面
は本発明の実施例を示し、第1図は転写シートの
断面説明図、第2図は加工時の断面説明図であ
る。
第1図において、転写シート、ベースとなる離
型性シート1と、木質基材3に転写される転写層
2の二つの層に大別される。転写層2は、白色系
インキ層a、下地印刷層b、調子印刷層c、導管
印刷層dとから成るが、この外、離型性シート1
と転写層2の剥離強度を調整すると共に、化粧板
製造後(離型性シート除去後)の表面保護のため
に、離型性シート1と導管印刷層d間に保護層e
を設けることもできる。
この転写シートは、木質基材3上に、接着剤4
を介して積層接着される。接着剤4は木質基材3
上に塗布しても良いし、転写シートの転写層2表
面に塗布しても良い。また、転写層2の表面に
は、この接着材4と転写層2の接着力を強化する
ため、あるいは接着材4中の溶剤が各印刷層a〜
dに浸透してその画像を変形させるのを防止する
ため、接着補助層f(図示しない)を予め設けて
おくこともできる。この接着補助層fは勿論白色
系インキ層aの上に設けられるものである。
転写シートと木質基材3を貼り合わせた状態
で、この木質基材3を加工することができる。第
2図はこの加工の例を示すもので、転写シートの
反対側から、転写シートのみを残して木質基材3
をVカツト加工し、このVカツト部xから木質基
材3を折り曲げ、この状態で接着剤等により固定
して加工する方法を示している。Vカツト加工
は、接着剤4が全面硬化した後に行なうことが望
ましく、この時、木質基材3はVカツト部xによ
つて分断されているにも係わらず、転写シートに
よつて連携されているので、加工し易いという長
所を有する。転写シートの離型性シート1はこの
加工の後剥離除去される。
こうして本発明の化粧板が得られるが、この
後、その表面に塗料を塗布することができる。
木質材質3
木質基材3として任意のものが使用できる
が、ラワン合板等の安価なものを使用すること
が望ましい。接着剤4を木質基材3表面に塗布
する場合で、接着剤4がこの木質基剤3に浸み
込み易い場合は、この木質基材3表面にシーラ
ー処理等の前処理を施しておくことができる。
離型性シート1
離型性シート1としては、転写層2と容易に
剥離できるものを使用する。例えば、ポリエス
テル、ポリプロピレン、ポリエチレン、ポリア
ミド、ポリアミドイミド、ポリカーボネート、
ポリ塩化ビニル、セルロースアセテート、ナイ
ロン、ビニロン等の合成樹脂シートや、重量20
〜80g/m2程度の紙にポリプロピレン、ポリエ
チレン、ポリエステル、エチレン−酢酸ビニル
共重合体等を塗布又は接着して離型層としたシ
ート等が使用できる。また、ウレタン、アミノ
アルキツド、シリコン、ポリアミド等を塗布し
た紙でも良い。
上述のVカツト加工を行なう場合には、加工
時に離型性シートが不用意に剥離しないことが
必要であるから、転写層2と離型性シート1の
剥離強度を180度剥離で50〜500g/25mmにする
必要がある。この剥離強度をコントロールする
手段については後述する。
保護層e
保護層eは離型性シート1と転写層2の剥離
強度をコントロールさせるためと、化粧板製造
後のその表面保護の二つの目的で設けられるも
ので、転写層2の一部として、離型性シート1
に接する位置に、必要に応じて設けられる。保
護層eとしては、二液硬化型のウレタン系樹
脂、アクリル系樹脂等に添加剤を混合したもの
が使用できる。
離型性シート1とこの保護層eとの剥離強度
を50〜500g/25mmに設定するためには、離型
性シート1の表面をポリプロピレン70〜75重量
%、ポリエチレン30〜25重量%の混合物とし、
保護層eをアクリル系樹脂又はウレタン系樹脂
に、添加剤として塩素化ポリプロピレン又は塩
素化ポリプロピレン−アクリル共重合体を混合
したものを用いれば良い。
導管印刷層d及び調子印刷層c
導管印刷層dと調子印刷層cは従来と同様に
印刷して良いが、他の印刷層a,bと同じく、
塩化ビニル−酢酸ビニル共重合体をバインダー
とするインキで印刷するのが望ましい。
下地印刷層b
下地印刷層bは、部分的に印刷しない部分
(抜け)を有するように印刷する外は、従来と
同様に印刷する。抜けは木質基材3の木目方向
に沿つて形成する。
白色系インキ層a
白色系インキ層aは白色のインキで印刷する
のが望ましいが、これに近い色でも良い。印刷
は抜けのある抑揚版で、すなわち目的とする天
然木を原稿にして作つた濃淡のある版に抜けを
作つたもので印刷される。抜けは木質基材3の
木目方向に沿つて部分的に形成されるが、下地
印刷層bの抜けと一致する必要はない。
接着補助層f
接着補助層fは転写層2と接着剤4との接着
力の向上のためや接着剤4中の溶剤が転写層2
の各印刷層a〜dを変形するのを防ぐために、
必要に応じて設けられる。接着剤4中の溶剤に
よる印刷層a〜dの溶解を防ぐためには、二液
硬化型の樹脂が望ましくは、これを用いた場合
には、完全硬化させた後、木質基材3に貼り合
わされる。
接着剤4
接着剤4は接着又は硬化に常温より10度以上
高い温度を要しないものが使用できる。例え
ば、不飽和ポリエステル樹脂、エポキシ樹脂、
ウレタン樹脂等の硬化型接着剤、酢酸ビニル樹
脂、エチレン−酢酸ビニル共重合樹脂、アクリ
ル−酢酸ビニル共重合樹脂等が使用できる。固
化又は硬化時に体積変化が小さく、比較的短時
間で溶剤等の揮発成分が散逸し、しかも揮発成
分が散逸した状態で接着力を有するものが望ま
しい。
接着剤4の塗布はロールコーター、リバース
コーター、フローコーター、カーテンコータ
ー、エアナイフコーター、グラビアコーター、
スプレーコーター等の方法で、木質基材3又は
転写シートに塗布できる。
塗料
ここでいう塗料は、本発明の化粧板製造後、
転写層2の表面保護のため、その表面に塗布す
るものである。このような塗料としては、ウレ
タン樹脂、アクリル樹脂、アミノアルキド系樹
脂、ラツカー系塗料等が例示できる。
(試験例)
秤量60g/m2の表面の平滑な紙に、エクストル
ーダー法により、ポリプロピレン樹脂75%、ポリ
エチレン樹脂25%から成る混合樹脂を厚さ20μに
塗布して離型性シートとした。
次いでアクリルウレタン樹脂に塩素化ポリプロ
ピレンを添加した樹脂を厚さ3μに塗布して保護
層を形成した後、塩化ビニル−酢酸ビニル共重合
体をバインダーとする各色のインキで、順次、導
管印刷層d、調子印刷層c、抜けのある下地印刷
層b、白色系インキ層aを印刷した。なお、これ
らの印刷層d〜aはいずれもナラの木目柄を原稿
として作成した版により印刷したものである。
一方厚さ9mmのラワン合板の表面に、エチレン
−酢酸ビニル共重合体系の接着剤を100g/m2
(wet)ロールコーターで塗布し、揮発成分を散
逸させた後、接着力を有するうちに、上記転写シ
ートの白色系インキ層a面を重ね、加圧して積層
した。
接着剤が乾燥硬化した後、転写シートの反対面
から合板にVカツト加工を施し、折り曲げて固定
し、しかる後、離型性シートのみを剥離除去し
た。
得られた化粧板に、更に、フローコーターでウ
レタン系塗料を7g/m2(wet)塗布し、乾燥し
た。
得られた化粧板は、全体として白木調で、しか
もテリ感、深み、木肌感があり、ナラ天然木に酷
似したものであつた。
(発明の効果)
以上のように、本発明によれば、任意の木質基
材を素材として、全体として白木調で、しかもテ
リ感、深み、木肌感を有し、天然木に酷似した化
粧板を得ることができる。
