Abstract
Description
本発明の一実施形態は、一方向に配向して配列された複数の強化繊維と、上記強化繊維に含浸された樹脂組成物(マトリクス樹脂)と、を含む、繊維強化樹脂層が積層されてなる強化層を有する、成形体に関する。上記強化層は、上記繊維強化樹脂層が積層されてなり、かつ上記繊維強化樹脂層は、強化繊維が配向する角度が、強化層の長軸方向に対してずれた方向となるように積層された層を有する。
1-1-1.強化層の構成
上記強化層は、複数の上記繊維強化樹脂層が積層されてなる。上記複数の繊維強化樹脂層は、強化繊維の配向された方向が互いに異なる複数の繊維強化樹脂層を含み、かつ、各層のマトリクス樹脂は融着されて一体化されている。
上記強化繊維の材料は、特に限定されない。たとえば、炭素繊維、ガラス繊維、アラミド繊維、アルミナ繊維、炭化珪素繊維、ボロン繊維、および金属繊維などを、上記強化繊維として用いることができる。これらのうち、炭素繊維およびガラス繊維が好ましい。
上記マトリクス樹脂の材料は、特に限定されない、上記マトリクス樹脂は、熱可塑性樹脂であってもよいし、熱硬化性樹脂であってもよい。また、上記マトリクス樹脂は、結晶性樹脂であってもよいし、非結晶性樹脂であってもよい。
上記強化層は、強化層のみで成形体を構成していてもよいし、他の基材の表面に配置されて、基材と強化層とを含む成形体を構成してもよい。いずれの場合においても、強化層は、各層の繊維方向を均一にする観点から、平面状の成形体であるか、あるいは他の基材の表面に二次元形状に形成された層であることが好ましい。
成形体の製造方法は、特に限定されない。たとえば、予め作製しておいた強化層を基材の表面に貼り付けたり、一方向に配向して配列された複数の強化繊維と、上記強化繊維に含浸されたマトリクス樹脂と、を有する薄膜状の繊維強化樹脂(単に「UDシート」ともいう。)を、熱プレスやレーザー照射により基材の表面に融着させたり、強化層をインサート成形により基材と一体化させたりする方法で、成形体を製造することができる。このとき、基材を用いずにUDシートのみを熱プレスやレーザー照射により互いに融着させることで、強化層のみからなる成形体を得ることもできる。
上記成形体の用途は限定されないが、他の構造材料の補強材として有用であり、特に、瞬間的な衝撃が発生する車両や航空機を構成する部材の補強材として有用である。
UDシートとして、一方向に配列した炭素繊維にポリプロピレンを含浸させたUDシート(三井化学株式会社製、TAFNEX(登録商標)、繊維体積分率(VF):50%、厚さ、0.16mm)を用意した。このUDシートを、縦300mm×横200mm、炭素繊維の配向方向が縦方向に対して30°となるように切断して、融着用シートを作製した。
成形体1~成形体8を、上記底面フィルムの表面に沿って定めた一方向を縦方向として、縦250mm×横15mmの引張試験片形状に切り出した。それぞれの成形体から切り出された切出片に対して、縦方向の両端部にガラス繊維強化樹脂(GFRP)製のタブ(日光化成株式会社製、ニコライトNL-EG、56mm×15mm×1.5mm)を接着剤(東亜合成株式会社製、アロンアルファ エクストラ 4020)によって張り付けて、引張試験片とした。
炭素繊維の配向方向を90°に近づけると、破断ひずみは大きくなる傾向が見られたが、一方で引張弾性率が低下し、ひずみエネルギーも極端に低下していた(成形体6)。

- 一方向に配向して配列された複数の強化繊維と、前記強化繊維に含浸されたマトリクス樹脂と、を含む繊維強化樹脂層が積層されてなる強化層を有する成形体(FRP製円筒体を除く)であって、
前記強化層は、前記繊維強化樹脂層の積層方向に平面視したときの表面形状が、その内部に含まれ得る最も面積の大きな長方形を設定したときに、短辺および長辺を有する長方形が1つのみ設定される形状であり、
前記長方形の対向する短辺同士を結ぶ方向を長軸方向とするとき、
前記強化層は、前記強化層の長軸方向に対して前記強化繊維がなす角度である、ずらし角度が、25°以上65°以下または-65°以上-25°以下となる繊維強化樹脂層である、配向ずらし層を複数層有し、
前記複数の配向ずらし層は、
前記ずらし角度が25°以上65°以下である正の配向ずらし層と、

ただし、前記複数の薄膜状の繊維強化樹脂のいずれも、前記ずらし角度が-25°より大きく25°未満となる繊維強化樹脂層が形成される角度には配置せず、かつ、
前記複数の薄膜状の繊維強化樹脂のいずれも、前記ずらし角度が65°より大きく90°以下または-90°以上-65°未満となる繊維強化樹脂層が形成される角度には配置せずに前記強化層を形成する、
