本発明の排ガス浄化触媒装置における基材としては、排ガス浄化触媒装置の基材として一般に使用されているものを使用することができる。例えば、コージェライト、SiC、ステンレス鋼、無機酸化物粒子等の材料から構成されている、例えばストレートフロー型のモノリスハニカム基材であってよい。
触媒貴金属粒子は、Ptを含む。
本発明の排ガス浄化触媒装置は、直接担持された触媒貴金属粒子を含む基材上に、SCR触媒層を有する。このSCR触媒層は、Cu又はFeでドープされたゼオライトを含む。SCR触媒層は、例えば、Cu又はFeでドープされたゼオライト以外の無機酸化物、バインダー等の任意成分を更に含んでいてよい。
SCR触媒層において、Cu又はFeでドープされたゼオライトは、NOxのNH3による選択還元触媒として機能する。
SCR触媒層は、Cu又はFeでドープされたゼオライト以外の無機酸化物を更に含んでいてもよい。SCR触媒層に含まれる無機酸化物粒子は、例えばアルミニウム、ケイ素、チタニウム、ジルコニウム、希土類元素等から選択される1種又は2種以上の元素の酸化物の粒子であってよい。無機酸化物粒子として、具体的には例えば、アルミナ粒子、セリア粒子、セリア−ジルコニア複合酸化物粒子等が挙げられる。
SCR触媒層は、バインダーを更に含んでいてもよい。バインダーとしては、例えば、アルミナゾル、ジルコニアゾル、シリカゾル、チタニアゾル等が挙げられる。
本発明の排ガス浄化触媒装置は、セリアを含むOSC層を更に有していてよい。
OSC層は、セリアを含む。
OSC層は、セリア及びセリア−ジルコニア複合酸化物以外の任意成分を含んでいてよい。OSC層の任意成分は、例えば、セリア及びセリア−ジルコニア複合酸化物以外の無機酸化物、バインダー等であってよい。
本発明の排ガス浄化触媒装置は、上記の構成を有する限り、任意の方法で製造されてよい。
基材上に、触媒貴金属粒子を直接担持すること(触媒貴金属粒子担持工程)、及び
触媒貴金属粒子が直接担持された基材上に、SCR触媒層を形成すること(SCR触媒層形成工程)
を含む、本発明の排ガス浄化触媒装置の製造方法によって製造されてよい。
OSC層を形成すること(OSC層形成工程)
を更に含んでいてもよい。
本工程では、基材上に、触媒貴金属粒子を直接担持する。
本工程では、触媒貴金属粒子が直接担持された基材上に、SCR触媒層を形成する。
本工程は、OSC層を形成する工程である。こOSC層形成工程は、例えば、触媒貴金属粒子担持工程の後、SCR触媒層形成工程の前に、行われてよい。
(1)Pt含有溶液の調製
(1−1)Pt含有溶液A1
テトラアンミン白金(II)ジクロリド水溶液(金属Pt換算0.2g)に、純水400g、及び有機多糖類を加えて3時間撹拌混合してして、Pt含有溶液A1を得た。
Pt含有溶液A1に、テトラアンミンパラジウム(II)ジクロリド水溶液(金属Pd換算0.02g)を更に加えて溶解させ、Pt−Pd含有溶液A2を得た。
Pt含有溶液A1に、テトラアンミンパラジウム(II)ジクロリド水溶液(金属Pd換算0.01g)を更に加えて溶解させ、Pt−Pd含有溶液A3を得た。
(2−1)ゼオライト含有スラリーB1
Cu−CHA型ゼオライト(Cuドープ量5質量%、SAR8)85g、及びシリコーンバインダーゾル15gを、純水200g中に分散させて、ゼオライト含有スラリーB1を得た。
Cu−CHA型ゼオライトに代えて、Cu−BEA型ゼオライト(Cuドープ量5.9質量%、SAR25)85gを使用した他は、ゼオライト含有スラリーB1の調製と同様に操作して、ゼオライト含有スラリーB2を得た。
Cu−CHA型ゼオライトに代えて、Fe−MFI型ゼオライト(Feドープ量2.0質量%、SAR30)85gを使用した他は、ゼオライト含有スラリーB1の調製と同様に操作して、ゼオライト含有スラリーB3を得た。
Cu−CHA型ゼオライトに代えて、Fe−BEA型ゼオライト(Feドープ量5.0質量%、SAR25)85gを使用した他は、ゼオライト含有スラリーB1の調製と同様に操作して、ゼオライト含有スラリーB4を得た。
セリア−ジルコニア複合酸化物(セリア含量56.5質量%)(CZ)15gを水に分散させて、CZ含有スラリーを得た。
テトラアンミン白金(II)ジクロリド水溶液(金属Pt換算0.1g)を、純水45g中に溶解して、水溶液とした。この水溶液に、アルミナ15gを添加して1時間撹拌した。次いで、120°にて5時間加熱して、水を蒸発させた後、500℃にて1時間焼成して、Pt/Al2O3粉末を得た。得られたPt/Al2O3粉末を、純水中に分散させ得ることにより、Pt/Al2O3含有スラリーを調製した。
(1)排ガス浄化触媒装置の製造
ストレートフロー型のコージェライト製ハニカム基材(容量約1L)に、ハニカム基材の全長にわたって、Pt含有溶液A1をコートし、500℃にて1時間焼成して、ハニカム基材上に、Ptから成る触媒貴金属粒子を直接担持した。
(2−1)触媒貴金属粒子の平均粒径の測定
触媒貴金属粒子(Pt粒子又はPt−Pd粒子)の平均粒径は、一酸化炭素(CO)パルス吸着法により測定した。
上記で得られた排ガス浄化触媒装置を、0.5mm以下の細片に粉砕して得られた測定試料につき、以下の条件による前処理を行った後、COパルス吸着法によってガス化学吸着測定を行ってCOの吸着量を調べ、Pt1分子にCOが1個吸着すると仮定して算出したPtの吸着表面積と、排ガス浄化触媒装置におけるPtの担持量とから、Ptの平均粒径を算出した。
第1ステップ:40℃/分の昇温速度で、室温から400℃まで昇温させつつ、10体積%の酸素(O2)を含むHeガスを流通
第2ステップ:400℃に到達後、同温度を維持して、15分間、10体積%の酸素(O2)を含むHeガスを流通
第3ステップ:400℃を維持して、15分間、ヘリウム(He)を流通
第4ステップ:400℃を維持して、15分間、10体積%の水素(H2)を含むHeガスを流通
第5ステップ:400℃を維持して、15分間、Heを流通
第6ステップ:35℃/分の降温速度で、400℃から50℃まで降温させつつ、Heを流通
第7ステップ:50℃を維持して、10分間、10体積%の二酸化炭素(CO2)を含むHeガスを流通
第8ステップ:50℃を維持して、10分間、Heを流通
得られた排ガス浄化触媒装置に、水分濃度10体積%の空気を流通させながら、630℃にて50時間加熱することにより、水熱耐久処理を行った。

Pt含有溶液A1に代えて、Pt−Pd含有溶液A2を用い、ハニカム基材上に直接担持する触媒貴金属粒子をPt−Pd合金粒子(Pd 9.1質量%)とした他は、実施例1と同様に操作して、実施例2の排ガス浄化触媒装置を製造し、評価した。評価結果は、表1に示す。
実施例2と同様にして製造した排ガス浄化触媒装置を、630℃にて50時間更に焼成することにより、実施例3の排ガス浄化触媒装置を製造した。
Pt含有溶液A1に代えて、Pt−Pd含有溶液A3を用い、ハニカム基材上に直接担持する触媒貴金属粒子をPt−Pd合金粒子(Pd 16.7質量%)とした他は、実施例1と同様に操作して、実施例4の排ガス浄化触媒装置を製造し、評価した。評価結果は、表1に示す。
ゼオライト含有スラリーB1に代えて、ゼオライト含有スラリーB2(実施例5)、B3(実施例6)、及びB4(実施例7)を、それぞれ用いた他は、実施例1と同様に操作して、実施例5〜7の排ガス浄化触媒装置を製造し、評価した。評価結果は、表1に示す。
(1)排ガス浄化触媒装置の製造
実施例1で使用したのと同じタイプのコージェライト製ハニカム基材(容量約1L)に、ハニカム基材の全長にわたって、Pt含有溶液A1をコートし、500℃にて1時間焼成して、ハニカム基材上に、Ptから成る触媒貴金属粒子を直接担持した。次いで、触媒貴金属粒子が直接担持されたハニカム基材上に、該ハニカム基材の全長にわたって、CZ含有スラリーをコートし、乾燥させて、OSC層を形成した。更に、このOSC層上に、ハニカム基材の全長にわたって、ゼオライト含有スラリーB1をコートし、500℃にて1時間焼成して、SCR触媒層を形成することにより、実施例8の排ガス浄化触媒装置を製造した。
得られた排ガス浄化触媒装置につき、実施例1と同様にして評価を行った。評価結果は、表1に示す。
Pt含有溶液A1に代えて、Pt−Pd含有溶液A2を用い、ハニカム基材上に直接担持する触媒貴金属粒子をPt−Pd合金粒子(Pd 9.1質量%)とした他は、実施例8と同様に操作して、実施例9の排ガス浄化触媒装置を製造し、評価した。評価結果は、表1に示す。
(1)排ガス浄化触媒装置の製造
実施例1で使用したのと同じタイプのコージェライト製ハニカム基材(容量約1L)に、排ガス流れの下流端から基材長さの80%の範囲で、Pt/Al2O3含有スラリーをコートし、500℃にて1時間焼成して、ハニカム基材上に、Pt/Al2O3を含む、NH3酸化触媒層を形成した。
得られた排ガス浄化触媒装置につき、実施例1と同様にして評価を行った。評価結果は、表1に示す。
比較例1と同様にして製造した排ガス浄化触媒装置を、630℃にて50時間更に焼成することにより、比較例2の排ガス浄化触媒装置を製造した。
実施例1と同様にして製造した排ガス浄化触媒装置を、630℃にて50時間更に焼成することにより、比較例3の排ガス浄化触媒装置を製造した。

Claims (8)
- 基材と、前記基材上のSCR触媒層とを含み、セリアを含むOSC層を前記基材と前記SCR触媒層との間に有する、排ガス浄化触媒装置であって、
前記基材は、前記基材上に直接担持された触媒貴金属粒子を含み、
前記触媒貴金属粒子は、Ptを含み、
前記触媒貴金属粒子の平均粒径が、30nm以上120nm以下である、
排ガス浄化触媒装置。 - 前記触媒貴金属粒子における、Pt以外の貴金属の含有割合が、前記触媒貴金属粒子の全質量に対して、10質量%以下である、請求項1に記載の排ガス浄化触媒装置。
- 前記触媒貴金属粒子の平均粒径が、50nm超100nm以下である、請求項1又は2に記載の排ガス浄化触媒装置。
- 前記SCR触媒層が、Cu又はFeでドープされたゼオライトを含む、請求項1〜3のいずれか一項に記載の排ガス浄化触媒装置。
- 前記SCR触媒層が、Cu−CHA型ゼオライト、Cu−BEA型ゼオライト、Fe−MFI型ゼオライト、及びFe−BEA型ゼオライトから選択される少なくとも1種を含む、請求項1〜4のいずれか一項に記載の排ガス浄化触媒装置。
- 前記触媒貴金属粒子が、Pdを更に含む、請求項1〜5のいずれか一項に記載の排ガス浄化触媒装置。
- 前記排ガス浄化触媒装置に含まれる全貴金属の質量のうち、前記基材上に直接担持された触媒貴金属粒子以外の貴金属の質量の占める割合が、5質量%以下である、請求項1〜6のいずれか一項に記載の排ガス浄化触媒装置。
- 前記セリアが、セリア−ジルコニア複合酸化物の形態で前記OSC層に含まれている、請求項1〜7のいずれか一項に記載の排ガス浄化触媒装置。
