Description
a)本発明の第一の態様に従う被覆された鉄基粉末組成物を提供する工程;
b)前記被覆された鉄及びセンダストの粉末混合物を、任意選択的に潤滑剤と混合して、ダイにおける一軸プレス動作で、400から1200MPaの圧縮圧力にて圧縮する工程;
c)前記圧縮された部品を前記ダイから排出する工程;
d)前記排出された部品を、800℃までの温度で熱処理する工程、
を含む。
なお、下記[1]から[14]は、いずれも本発明の一形態又は一態様である。

(a)ケイ酸塩層によって更に被覆された、リンで被覆されたアトマイズ鉄粒子;
(b)リンで被覆された鉄合金粒子であって、7重量%から13重量%のケイ素、4重量%から7重量%のアルミニウム、残部は鉄からなる鉄合金粒子;及び
(c)ケイ素樹脂、
の混合物を含む鉄基粉末組成物。

潤滑剤を更に含む、[1]に記載の鉄基粉末組成物。

前記ケイ素樹脂が、50から100%のフェニル置換基、好ましくは75から100%、最も好ましくは100%のフェニル置換基を含有する、[1]又は[2]のいずれか一項に記載の鉄基粉末組成物。

前記ケイ素樹脂中のヒドロキシ、メトキシ及びエトキシ官能基の全含量が、2重量%超、好ましくは5重量%超、最も好ましくは7重量%超である、[1]、[2]又は[3]のいずれか一項に記載の鉄基粉末組成物。

前記ケイ素樹脂の融点が、45℃超、好ましくは55℃超、最も好ましくは65℃超である、[1]から[4]のいずれか一項に記載の鉄基粉末組成物。

前記ケイ酸塩層が、粘土及び水溶性アルカリケイ酸塩の粒子を含む、[1]から[5]のいずれか一項に記載の鉄基粉末組成物。
[7]
前記粘土の粒子が、1種以上のフィロケイ酸塩を含み、好ましくは50重量%以上が、フィロケイ酸塩カオリナイトである、[6]に記載の鉄基粉末組成物。
[8]
前記ケイ酸塩層中のアルカリケイ酸塩の含量が、前記複合鉄基粉末の0.1から0.9重量%、好ましくは0.2から0.8重量%である、[6]又は[7]のいずれか一項に記載の鉄基粉末組成物。
[9]
前記ケイ酸塩層中の前記粘土の平均粒径が、3.0μm未満、好ましくは2.0μm未満、最も好ましくは0.4μm未満である、[7]から[8]のいずれか一項に記載の鉄基粉末組成物。
[10]
前記ケイ酸塩層中の前記粘度の含量が、複合鉄基粉末の0.2から5重量%、好ましくは0.5から4重量%である、[7]から[9]のいずれか一項に記載の鉄基粉末組成物。

圧縮され且つ熱処理された部品を製造する方法であって、
a)[1から10のいずれか一項に記載の複合鉄基粉末組成物を提供する工程、
b)前記複合鉄基粉末組成物を、任意選択的に潤滑剤と混合して、ダイにおける一軸プレス動作で、400から1200MPaの圧縮圧力にて、任意選択的に前記ダイの温度を高めて、圧縮する工程;
c)前記圧縮された部品を前記ダイから排出する工程、
d)前記排出した部品を、非還元性雰囲気中で800℃までの温度にて熱処理する工程、
を含む方法。

発明の詳細な説明
(a)ケイ酸塩層によって更に被覆された、リンで被覆されたアトマイズ鉄粒子;
(b)リンで被覆された鉄合金粒子であって、7重量%から13重量%のケイ素、4重量%から7重量%のアルミニウム、残部は鉄からなる鉄合金粒子;及び
(c)ケイ素樹脂、
の混合物を含む鉄基粉末組成物を提供する。
一実施形態では、アトマイズ鉄粒子は、リン含有層で被覆され、その後、アルカリケイ酸塩被膜で被覆され、次いで、リンで被覆された鉄合金粒子と混合される。
a)本発明に従う複合鉄基粉末組成物を提供する工程、
b)前記複合鉄基粉末組成物を、任意選択的に潤滑剤と混合して、ダイにおける一軸プレス動作で、400から1200MPaの圧縮圧力にて、任意選択的に前記ダイの温度を高めて、圧縮する工程;
c)圧縮された部品をダイから排出する工程、
d)排出した部品を、非還元性雰囲気中で800℃までの温度にて熱処理する工程、
を含む方法を提供する。
圧縮前に、被覆された鉄基組成物を、ワックス、オリゴマー又はポリマー、脂肪酸系誘導体又はそれらの組み合わせ等の適切な有機潤滑剤と混合することができる。適切な潤滑剤の例としては、EBS、(即ち、エチレンビスステアルアミドであり、Kenolube(登録商標)として、スウェーデンのHoggana ABから入手可能である。)、ステアリン酸亜鉛等のステアリン酸金属塩又は脂肪酸又はそれらの他の誘導体が挙げられる。潤滑剤は、全混合物の0.05から1.5重量%、好ましくは0.1から1.2重量%の量で添加することができる。
99.5重量%超の鉄含量を有する、純水でアトマイズされた鉄粉末をコア粒子として使用したが;その粉末の平均粒径は約45μmであった。鉄粒子をリン含有溶液で処理して、リンで被覆された鉄粒子を得た。被膜溶液は、85重量%のリン酸30mlを、アセトン1000ml中に溶解することによって調製し、アセトン溶液40mlから60mlを、粉末1000グラムにつき使用した。リン酸溶液を金属粉末と混合した後、混合物を乾燥させる。得られた乾燥リン被覆鉄粉末を、表1に従って、カオリン(米国、ジョージア州、31217、メイコン、Huber Road 822のKaMin LLCから入手可能である。)及びケイ酸ナトリウム(0.4乾燥重量%)と更にブレンドし、次いで120℃で乾燥した。
ケイ素樹脂構造の効果を説明するために、種々のケイ素樹脂を試験した。メチルのみのケイ素樹脂をフェニル/メチル樹脂及びフェニルのみの樹脂と比較した。更に、官能基の量(ヒドロキシ及びエトキシ)を変化させた(表2参照)。リン層、及びカオリン1%及びケイ酸ナトリウム0.4%を含有するアルカリケイ酸塩層で被覆された鉄粉を、リンで被覆されたセンダストと混合し(70/30の鉄/センダスト)、次いで、表2に従って0.4%ケイ素樹脂及びL2及びA−ワックスの潤滑剤混合物0.5%と混合し;磁気測定のために、800MPa及び60℃で、内径45mm、外径55mm及び高さ5mmのリングに圧縮し;そして、TRS測定のために、800MPa及び60℃でIEバーに圧縮した。その後、圧縮された部品を、窒素/酸素雰囲気(2500ppmのO2)中、700℃で0.5時間の熱処理プロセスに供した。表2に、部品の試験結果も示す。
Claims (13)
- (a)ケイ酸塩層によって更に被覆された、リンで被覆されたアトマイズ鉄粒子;
(b)リンで被覆された鉄合金粒子であって、7重量%から13重量%のケイ素、4重量%から7重量%のアルミニウム、残部は鉄からなる鉄合金粒子;及び
(c)鉄基粉末組成物の0.3から1.5重量%のケイ素樹脂、
の混合物を含む鉄基粉末組成物。 - 潤滑剤を更に含む、請求項1に記載の鉄基粉末組成物。
- 前記ケイ素樹脂が、50から100%のフェニル置換基を含有する、請求項1又は2のいずれか一項に記載の鉄基粉末組成物。
- 前記ケイ素樹脂中のヒドロキシ、メトキシ及びエトキシ官能基の全含量が、2重量%超である、請求項1、2又は3のいずれか一項に記載の鉄基粉末組成物。
- 前記ケイ素樹脂の融点が、45℃超である、請求項1から4のいずれか一項に記載の鉄基粉末組成物。
- 前記ケイ酸塩層が、粘土及び水溶性アルカリケイ酸塩の粒子を含む、請求項1から5のいずれか一項に記載の鉄基粉末組成物。
- 前記粘土の粒子が、1種以上のフィロケイ酸塩を含む、請求項6に記載の鉄基粉末組成物。
- 前記ケイ酸塩層中のアルカリケイ酸塩の含量が、前記複合鉄基粉末の0.1から0.9重量%である、請求項6又は7のいずれか一項に記載の鉄基粉末組成物。
- 前記ケイ酸塩層中の前記粘土の平均粒径が、3.0μm未満である、請求項7から8のいずれか一項に記載の鉄基粉末組成物。
- 前記ケイ酸塩層中の前記粘土の含量が、複合鉄基粉末の0.2から5重量%である、請求項7から9のいずれか一項に記載の鉄基粉末組成物。
- 圧縮され且つ熱処理された部品を製造する方法であって、
a)請求項1から10のいずれか一項に記載の複合鉄基粉末組成物を提供する工程、
b)前記複合鉄基粉末組成物を、任意選択的に潤滑剤と混合して、ダイにおける一軸プレス動作で、400から1200MPaの圧縮圧力にて、任意選択的に前記ダイの温度を高めて、圧縮する工程;
c)前記圧縮された部品を前記ダイから排出する工程、
d)前記排出した部品を、非還元性雰囲気中で800℃までの温度にて熱処理する工程、
を含む方法。 - 請求項11に記載の方法を含む、インダクタコアを製造する方法。
- 抵抗率ρが、10000超であり、初期比増分透磁率が、80超であり;そして、コア損失が、20kHzの周波数及び0.05Tのインダクションで12W/kg未満であるインダクタコアを製造する、請求項12に記載のインダクタコアを製造する方法。
