Description
(a)200〜400℃に加熱したキャリアガス中にアルミニウム粉末を供給する。
(b)コールドスプレー法を用いてセラミックス基材上にアルミニウム皮膜を形成する。
(c)上記アルミニウム皮膜とアルミニウム又はアルミニウム合金とをろう付けする。
(1)銀ろうBAg−7(JIS.Z.3261)を用いて2つの金属面を接合する場合を考える。銀ろうBAg−7のろう付け温度(650℃〜760℃)は、アルミニウムの融点(660℃)よりも高い。そのため、銀ろうBAg−7を上記工程(c)に使用するとアルミニウムが溶融する。このため、特許文献1等の技術では、アルミニウム皮膜とアルミニウム又はアルミニウム合金とを銀ろう付けにより接合することはできない。
(2)セラミックス基材とアルミニウム皮膜の界面とでは線膨張係数が大きく相違する。そのため、アルミニウム皮膜が形成されたセラミックス基材を加熱した場合、セラミックス基材とアルミニウム皮膜の界面との線膨張係数の差に起因して、セラミックス基材からアルミニウム皮膜が剥離する可能性がある。
(3)従来の技術では、セラミックス基材に所望の金属(例えば、ニッケル)の皮膜を直接形成することは困難である。そのため、セラミックス基材上にニッケル皮膜を形成するためには、まずセラミックス基材上にアルミニウム皮膜を形成し、そのアルミニウム皮膜上にニッケル皮膜を形成する必要がある。つまり、セラミックス基材上にニッケル皮膜を形成するためには、セラミックス基材とニッケル皮膜との間にアルミニウム皮膜を形成する必要があった。このような2層構造では、2層間で剥離が生じやすい。
本発明によれば、金属セラミックス基材と金属材とを、銀ろう付けにより接合することが可能となる。
最初に、図2を参照してコールドスプレー装置100について説明する。
近年、コールドスプレー法と呼ばれる皮膜形成法が利用されている。コールドスプレー法は、皮膜材料の融点または軟化温度よりも低い温度のキャリアガスを高速流にし、そのキャリアガス流中に皮膜材料を投入し加速させ、固相状態のまま基材等に高速で衝突させて皮膜を形成する方法である。
図2は、コールドスプレー装置100の概略図である。図2に示すように、コールドスプレー装置100は、タンク110と、ヒーター120と、スプレーノズル10と、フィーダ140と、基材ホルダー150と、制御装置(不図示)とを備える。
コールドスプレー装置100では、皮膜材料として、アルミニウム(Al)、アルミナ(Al2O3)、及びニッケル(Ni)を含む混合粉末材料が使用される。混合粉末材料の詳細については後述する。
コールドスプレー装置100では、基材20として、セラミックス基材が使用される。セラミックス基材は、絶縁性材料からなる略板状の部材である。絶縁性材料としては、例えば、窒化アルミニウム、窒化珪素等の窒化物系セラミックス、アルミナ、マグネシア、ジルコニア、ステアタイト、フォルステライト、ムライト、チタニア、シリカ、又はサイアロン等の酸化物系セラミックスが用いられる。本実施形態では、セラミックス基材は、絶縁性材料としてジルコニアを使用しているものとして説明する。
図1は、金属セラミックス基材30の概略図である。金属セラミックス基材30は、基材20と金属膜25を備える。金属膜25は、アルミニウム、アルミナ、及びニッケルを含む混合粉末材料を基材20に対してコールドスプレーすることにより基材20上に形成された皮膜である。
図4は、金属セラミックス接合構造50の概略図である。金属セラミックス接合構造50は、金属セラミックス基材30と、金属材40とを備える。金属材40は、金属セラミックス基材30に銀ろう付けされている。金属材40は、銀ろう材よりも高い融点を有する。

10.その他:上記1.純金属の合金、アモルフォス(準結晶)金属、複合材料、サーメット、セラミックス
材料1〜10をニッケルに代えて使用する場合、本実施形態に係る技術思想(例えば、アルミナ粒子、アルミニウム粒子、及び材料1〜10の何れかひとつの粒子は、その順序で、基材20にコールドスプレーされるときの平均的な空気抵抗が大きい。)は同一である。
以下、実施例を説明する。本実施例では、以下の条件で金属セラミックス基材30が作製された。
(1)キャリアガスの圧力:0.9MPa(タンク110の出口)
(2)キャリアガスの温度:250℃(ヒーター120の出口)
(3)成膜速度:10mm/s
(4)基材20の表面とスプレーノズル10の先端との距離:10mm
(5)ノズルの口径:直径5mm
(6)混合粉末材料(重量比):アルミニウム7%、アルミナ39%、ニッケル54%
(7)混合粉末のそれぞれの特徴
・アルミニウム粒子:略球状、粒径約40μm
・アルミナ粒子 :略球状、粒径約10μm
・ニッケル粒子 :
パターンA:フィラメント状(粒子が線状に複数つながった形状)。
パターンB:各粒子は、略球状、粒径約3μmである。
パターンC:スパイク状(粒子表面に先鋭部を有する形状)。
(8)基材20:ジルコニア材(20mm×50mm×t2mm)
(9)金属材40:鉄材(20mm×70mm×t4mm)
(10)銀ろう材:BAg−7
(11)ろう付け加工:誘導加熱約700℃
上記(1)〜(11)の条件下で、パターンA〜パターンCごとに金属セラミックス基材30を作製した。
次に、アルミニウム(Al)、アルミナ(Al2O3)、及びニッケル(Ni)の好ましい混合割合を図13により説明する。図13は、混合粉末材料の重量比を変化させたときの成膜状況を説明するための図である。
〔まとめ〕
本発明の態様1に係る金属セラミックス基材は、金属材と接合される金属セラミックス基材であって、セラミックス基材と、アルミニウム、アルミナ、及びニッケルを含む混合粉末材料の溶射によって上記セラミックス基材上に形成された、上記ニッケルの少なくとも一部が表面に露出する金属膜と、を備える構成である。

Claims (9)
- 金属材と接合される金属セラミックス基材であって、
セラミックス基材と、
アルミニウム、アルミナ、及びニッケルを含む混合粉末材料の溶射によって上記セラミックス基材上に形成された、上記ニッケルの少なくとも一部が表面に露出する金属膜と、を備え、
上記混合粉末材料は、上記アルミニウムを重量比で7%以上14%以下の割合で含み、かつ、上記アルミナを重量比で32%以上39%以下の割合で含むことを特徴とする金属セラミックス基材。 - 上記混合粉末材料は、複数のアルミナ粒子、複数のアルミニウム粒子、及び複数のニッケル粒子を含み、
上記複数のアルミナ粒子、上記複数のアルミニウム粒子、及び上記複数のニッケル粒子は、その順序で、上記セラミックス基材に溶射されるときの平均的な空気抵抗が小さいことを特徴とする請求項1に記載の金属セラミックス基材。 - 上記複数のニッケル粒子は、フィラメント形状の粒子を含むことを特徴とする請求項2に記載の金属セラミックス基材。
- 上記セラミックス基材は、ジルコニアを含むことを特徴とする請求項1から3の何れか1項に記載の金属セラミックス基材。
- セラミックス基材と、
アルミニウム、アルミナ、及びニッケルを含む混合粉末材料の溶射によって上記セラミックス基材上に形成された、上記ニッケルの少なくとも一部が表面に露出する金属膜と、
上記金属膜に接合された金属材と、を備え、
上記混合粉末材料は、上記アルミニウムを重量比で7%以上14%以下の割合で含み、かつ、上記アルミナを重量比で32%以上39%以下の割合で含むことを特徴とする金属セラミックス接合構造。 - 上記金属材は、銀ろう材を用いて上記金属膜に接合され、かつ、当該銀ろう材よりも高い融点を有することを特徴とする請求項5に記載の金属セラミックス接合構造。
- 金属セラミックス接合構造の作製方法であって、
アルミニウム、アルミナ、及びニッケルを含む混合粉末材料をセラミックス基材上に溶射して、上記セラミックス基材上に金属膜を成膜する成膜工程と、
上記金属膜と金属材とを接合する接合工程と、を含み、
上記混合粉末材料は、上記アルミニウムを重量比で7%以上14%以下の割合で含み、かつ、上記アルミナを重量比で32%以上39%以下の割合で含むことを特徴とする金属セラミックス接合構造の作製方法。 - 上記溶射は、コールドスプレー法による溶射であることを特徴とする請求項7に記載の金属セラミックス接合構造の作製方法。
- セラミックス基材に溶射される混合粉末材料であって、
複数のアルミナ粒子、複数のアルミニウム粒子、及び複数のニッケル粒子を含み、
上記複数のアルミナ粒子、上記複数のアルミニウム粒子、及び上記複数のニッケル粒子は、その順序で、平均的な空気抵抗が小さく、
上記複数のアルミニウム粒子を重量比で7%以上14%以下の割合で含み、かつ、上記複数のアルミナ粒子を重量比で32%以上39%以下の割合で含むことを特徴とする混合粉末材料。
