Abstract
Description
(1)地盤改良材を原地盤と混合攪拌することにより強度発現がもたらされるため、攪拌混合という施工工程と、そのための施工機械が必要となる。
(2)セメント等の強度発現には時間を要するため、養生期間を置いた後でなければ本施工に着手できない。
(3)セメントの水和反応や鉄鋼スラグの水硬性により固化した盤ができるため、本施工後にこれを撤去する際に、多大な労力とコストを要する。
(4)セメント系固化剤や鉄鋼スラグの一部では、鉛や水銀、カドミウム等の重金属溶出のリスクを有し、特に、環境中の石灰分や酸性雨、黄鉄鉱等により敷設箇所がアルカリ性雰囲気や酸性雰囲気に傾いた際に重金属溶出リスクが顕著になる。そのため、著しく使用場所の制限を受ける。
土全体の質量m=土粒子実質部質量ms+間隙水質量mw+間隙空気質量ma
の関係が成立する場合において、間隙空気質量maを0と仮定し、残りの土粒子実質部質量msに対する間隙水質量mwの比(mw/ms×100)である。
土全体の体積V=土粒子実質部体積Vs+全間隙体積Vv
全間隙体積Vv=間隙水体積Vwおよび間隙空気体積Va
の関係が成立する場合において、全間隙体積Vvに対する間隙水体積Vwの比(Vw/Vv×100)である。すなわち、全間隙が水で満たされれば100、全間隙が空気で満たされれば0である。
以下、本発明の建設材料の製造工程を説明する。
公知のフェロニッケル製錬工程に従い、まずニッケル鉱石を含むフェロニッケル原料を乾式または湿式の粉砕機で粉砕し、混練機、団鉱機を経て、ロータリーキルンに移送する。ローターリーキルンでは、バーナーを用いて加熱し、金属分とスラグ分が完全溶融して分離する状態に至るより低い温度に維持し、フェロニッケル原料を半溶融状態、すなわちスラグ分が固形と液体が混合した状態とする。
上記で得られた本発明の建設材料の物性を説明する。
(2−1.粒径)
本建設材料の差渡し最外径は、分級機により250μm以下とされる。この粒度であれば、非常に多くの微粒子間にサクションが形成され、補強地盤として十分な強度を確保することができる。なお、差渡し最外径250μm超の粒子も分級で除き切れない程度の微量は含まれる。差渡し最外径は、好ましくは、100μm以下であり、さらに好ましくは、一般にシルト質として分類される75μm以下である。本建設材料の好ましい態様の粒度分布は、粒径加積曲線において、シルト質(5〜75μm)の含有率が97%である。
本建設材料の比表面積は、1200cm2/g以上であると好ましい。比表面積が1200cm2/g未満であると、多孔質体としての空隙および表面凹凸が不十分であり、十分に含水やサクションを発揮することができない。また、その空隙は、20μm以下かつ粒径の1/4以下である。
本建設材料の土粒子比重は、JIS A1202に規定された「土粒子の密度試験方法」による値で2.9〜3.2g/cm3であるか、またはJIS A1210−Aに規定された「突固めによる土の締固め試験方法」で締固めた時の乾燥単位体積重量(乾燥密度)が1.57g/cm3以上が好ましい範囲である。
本建設材料の含水比は、JIS A1203に規定された「土の含水比試験方法」による値で15〜25%が好ましい範囲である。なお、図3および4に、含水比と乾燥密度との関係、含水比とコーン指数の関係を示す。このように、含水比が15〜25%であると、良好な結果をもたらす。
本建設材料のコーン指数は、上記乾燥密度と上記含水比との組み合わせにおいて、JIS A1228に規定された「締固めた土のコーン指数試験方法」による値で3500kN/m2以上が好ましい範囲である。
本建設材料は、JIS A1205に規定された「土の液性限界・塑性限界試験方法」による値で、NP(非塑性)である。
本建設材料を構成する微粒フェロニッケルスラグは、主成分をSiO2として、以下重量%にて、MgO:40%以下で、重量%比でMgO/SiO2:0.32〜0.80、全鉄分をFeOとして、FeO:13%以下、CaO:0.2〜6.5%、Al2O3:0.1〜5%、Ni:0.50%以下、C>0.20%を含有している。なお、フェロニッケル原料から金属分を分離して本建設材料を得る前段階、すなわちロータリーキルン内での半溶融状態のフェロニッケルスラグ原料の化学成分は、主成分をSiO2としてMgO:40%以下で、MgO/SiO2:0.32〜0.80、全鉄分をFeOとして、FeO:6〜30%、CaO:0.2〜6.0%、Al2O3:0.1〜4.5%、Ni:0.8〜3.2%、C:5〜20%である。
(3−1.建設材料の必要量の算出方法)
本発明における補強地盤の敷設方法は、軟弱地盤の上に本発明の建設材料を直接撒き出し、汎用施工機械で敷きならして施工基盤を造成するものである。従って、必要量Vは、

(ここで、A:施工面積、h:基盤層厚(撒き出し厚−5センチ程度))
にて算出される。基盤層厚hは、軟弱地盤の原地盤強度(コーン指数qc0(kN/m2))と施工重機の接地圧p(kN/m2)の組み合わせに応じて2層系の応力伝播式と地盤の短期許容支持力式を用いて算出される。算定式は公知技術であり、例えば、コーン指数100kN/m2の軟弱地盤上でバックホウを走行させるための必要層厚は25cmとなる。

α:本建設材料の混合比率(0〜1:乾燥重量比)
を満足する混合比率相当の量の本建設材料をさらに必要とする。
本発明の建設材料のサクション計測は、室内模型実験および現地盛土実験で実施した。
使用した建設材料は次の通りである。ニッケル鉱石と還元剤を高温還元するフェロニッケル製錬において、ロータリーキルン内の溶融成分が、以下重量%にて、SiO2:35.7%、MgO:20.0%、塩基度MgO/SiO2:0.56、全鉄分をFeOとして、FeO:12.6%、CaO:3.1%、Al2O3:2.1%、Ni:1.78%、C:8.5%のフェロニッケル原料にて、製錬を行った。凝固温度は1350℃とした。続いて原料を冷却水25Nm3/(hr・スラグ1t)に対して落下させて冷却凝固物を製造し、これをボールミルで2.0mm以下に粉砕し、エーキンス型重選機にて75μm以下に分級して微粒フェロニッケルスラグを得た。その成分を分析したところ、SiO2:49.4%、MgO:28.6%、塩基度MgO/SiO2:0.58、全鉄分をFeOとして、FeO:5.7%、CaO:4.9%、Al2O3:3.0%、Ni:0.26%、C:2.0%、であった。
現地盛土実験では、屋外にて次の3種類のサイトを用意した。サイトAは、建設材料を沈殿池に水搬した後、重力排水によって含水率を低下させたのみの地盤であり、水中落下状態での非常に緩い堆積地盤である。サイトBは、十分な含水比低下を図った後、陸上堆積させた。入念な転圧は行っていないが、地表面を重機が走行したことによりある程度圧縮されている。サイトCは、乾燥側(含水比=19.5%)と湿潤側(含水比=23.8%)の2種類の建設材料を用意し、図6に示すように、事前に転圧済みの強固な基盤上に5m×4mずつの範囲に撒き出し厚さ30cmで敷設し、パワーショベル(BH)を用いて転圧した。転圧1〜8回までは0.45m3級BHを使用し、9〜16回までは0.7m3級BHによる追加転圧を行った。
本建設材料をサイトCにて撒き出し、敷き均し走行した時のコーン指数とCBRを現地確認した結果を図8および図9に示す。ここで、CBRとは、路床や路盤の支持力の大きさを表わす指標である貫入強度であり、CBRの値が高いほど支持力が大きいことを意味する。
従来技術で軟弱地盤の上に施工機械の走行基盤を造成する場合、主としてセメントや石灰を原地盤に混合攪拌するが、これにより、セメント成分のクリンカーの水和反応による水和物の生成による土粒子の硬化である水和反応や、セメントの水和反応で生じる消石灰と土粒子との長期にわたるポゾラン反応により、安定的な反応物の折出による強度の改善が進む。
ここまで、本発明の建設材料を「軟弱地盤上に重機走行基盤を迅速かつ容易に造成するための材料」として説明してきた。これが可能となる理由は、本材料が独自の精製過程に起因する粒子硬度の高さ、表面の凹凸、これによる粒子の噛み合い強化、微細な噛み合い部に保持される水分が発揮する高いサクションと吸着性等の性質により、材料を撒き出して汎用的な軽重機で数回転圧するだけで、十分な強度を発現することにある。このような性質が有するメリットは重機の走行基盤造成に限定したものではなく、より一般的な土工材料として、管路の埋め戻し、擁壁背面の裏込め、土地造成、道路基盤造成等に適用可能である。従来の土工では、粘土、シルト、砂、礫などの自然材料を用いた施工が行われてきたが、これらに対する本発明の建設材料のメリットを列挙すると、以下のようになる(特に4−1.と4−2.が優位)。
本発明の建設材料は、自然材料ではなく、工場で生産される材料であるため、図2に示すとおり、出荷時の粒度と含水比のばらつきは、自然材料に比べて極めて小さい。複数の実線で示す通り、本建設材料は、製造時期に差異があってもほぼ同様の粒度分布であることが分かる。
図12に、本発明の建設材料よりも粗粒側の粒度を持つ砂質ロームとのCBRの比較結果を示す。砂質ロームは、一般社団法人 日本建設機械施工協会が転圧重機の締固め性能試験の標準材料として用いているものであり、この標準材料は、土の中でも転圧重機により締固まりやすい材料として採用されている(粒度は図2で比較)。
・砂や礫などの良質材の購入あるいは現場土とこの良質土との混合による土の改質
・現場での含水比調整
・大型特殊重機による施工
・セメント、石灰等の混合による強度確保
等が必要となる。本建設材料は均一な品質を担保したうえで、上記の煩雑かつ高コストな対処を不要とする。
本発明の建設材料の透水係数は10−4cm/secのオーダーにあり、同じ粒径の土に比べて透水性が1オーダー高い。その理由は、粒子自体が非塑性の鉱物であり粘着力を持たないためである。よって管路の埋め戻しや擁壁背面の裏込めなど排水性を要求される適用シーンでは、一般の土に比べて有利となる。一般の土で同等な排水性を確保するためには良質砂などを購入する必要がある。なお、本建設材料に、同材料の製造で発生し分級した粒度の大きいもの(粒度のより大きいフェロニッケルスラグや造粒材)を混合すると、透水係数はさらに1オーダー向上し10−3cm/secのオーダーとなる。そのため、排水性が重要となる場合は、本建設材料と、同材料の大粒度のものあるいは本建設材料の造粒材とを混合することで、自在に透水性をコントロールできる。
本発明の建設材料の比重は3を超え、一般の土(2.6〜2.7)よりもかなり大きい。このことは、管路やマンホールの埋め戻しなど構造物の浮き上がりに対する抑え荷重として土が機能する場合、設計上有利となることを意味する。ただし、この特性は斜面や擁壁背面の裏込めなど、抑えではなく構造物に加わる荷重側となる場合は逆効果となるため、留意が必要である。

- 主成分をSiO 2 として、MgO:40%以下で、MgO/SiO 2 :0.32〜0.80、全鉄分をFeOとして、FeO:6〜30%、CaO:0.2〜6.0%、Al 2 O 3 :0.1〜4.5%、Ni:0.8〜3.2%、C:5〜20%であるフェロニッケルの原料を用いて製造した多孔質の微粒フェロニッケルスラグからなる建設材料であって、
前記微粒フェロニッケルスラグは、主成分をSiO 2 として、以下重量%にて、MgO:40%以下で、重量%比でMgO/SiO 2 :0.32〜0.80、全鉄分をFeOとして、FeO:13%以下、CaO:0.2〜6.5%、Al 2 O 3 :0.1〜5%、Ni:0.50%以下、C>0.20%であり、
平均粒径が0.02〜0.1mm、
比表面積が1200cm2/g以上、
土粒子密度が2.9〜3.2g/cm3
であり、
前記微粒フェロニッケルスラグの空隙が20μm以下かつ粒径の1/4以下であることを特徴とする建設材料。 - 請求項1に記載の建設材料の製造方法であって、
前記フェロニッケルの原料をロータリーキルンに投入し、
前記原料を半溶融状態にして内部に含まれる炭素分をガス化して内部に多数の空隙を形成し、
半溶融状態の前記原料をロータリーキルンの出口から冷却水に投入して冷却し、
冷却した前記原料を粉砕し、
粉砕した前記原料をフェロニッケル分とスラグ分とに分離し、
前記スラグ分を分級して250μm以下のものを選別することを特徴とする建設材料の製造方法。 - 半溶融状態の前記原料の温度を1200〜1450℃とすることを特徴とする請求項2に記載の建設材料の製造方法。
- 前記冷却水の量が20Nm3/(hr・スラグ1t)以上であることを特徴とする請求項2または3に記載の建設材料の製造方法。
- 多量の水分を含む軟弱地盤と、
前記軟弱地盤上に敷き詰められ上から圧縮された補強地盤とからなる地盤構造であって、
前記補強地盤は、請求項1に記載の建設材料および水のみからなり、含水比は15〜25%であることを特徴とする地盤構造。 - 室内でJIS A1210−A法により突固められた前記補強地盤材料のコーン指数が3500kN/m2以上であることを特徴とする請求項5に記載の地盤構造。
- 多量の水分を含む軟弱地盤の上に請求項1に記載の建設材料を敷き詰め、
前記建設材料の上から汎用土工機械により踏み固めて圧縮した現地でのコーン指数が1200kN/m2以上の補強地盤とすることを特徴とする補強地盤の敷設方法。 - 前記建設材料を敷き詰める前の軟弱地盤のコーン指数は200kN/m2以下であることを特徴とする請求項7に記載の補強地盤の敷設方法。
- 前記軟弱地盤の表層の土砂を除去し、

- 前記建設材料を敷き詰める前のコーン指数が200kN/m2以下の軟弱地盤の表層に前記建設材料を散布し、混合攪拌し、前記軟弱地盤のコーン指数を増加せしめた後に、その上から前記建設材料を敷設することを特徴とする請求項8に記載の補強地盤の敷設方法。
