Description
本発明は、製造されたカーボンナノ構造物の一部を流動材料として用いて、カーボンナノ構造物の連続製造工程を可能にするカーボンナノ構造物の製造方法、これによって製造されたカーボンナノ構造物、及び前記カーボンナノ構造物を含む複合材に関する。
流動層反応器で炭素源を含む反応ガスと触媒とを流動させてカーボンナノ構造物を合成することを含み、
合成されたカーボンナノ構造物を回収するにあたって、一部を流動層反応器に残留させて流動材料として使用し、
下記数式1によるカーボンナノ構造物の残留率が、0.4以上かつ0.7以下であるカーボンナノ構造物の製造方法を提供する。

カーボンナノ構造物の残留率=残留したカーボンナノ構造物の体積/(初期の残留カーボンナノ構造物の体積+生成されたカーボンナノ構造物の体積)

式中、pは0.4〜0.7の定数であり、qは15〜30の定数である。

式中、aは、流動層反応器に残留するカーボンナノ構造物の質量(g)であり、bは、供給される触媒の質量(g)である。

カーボンナノ構造物の残留率=残留したカーボンナノ構造物の体積/(初期の残留カーボンナノ構造物の体積+生成されたカーボンナノ構造物の体積)

触媒供給率=b/(a+b)
ここで、aは、流動層反応器に残留するカーボンナノ構造物の質量(g)であり、bは、反応器に供給される触媒の質量(g)である。
以下、本発明の実施例を利用して具体的に説明するが、本発明は、これらの実施例に限定されるものではない。
A.金属触媒前駆体水溶液の製造
Coの前駆体物質としてCo(NO3)2−6H2O、及びVの前駆体物質としてNH4VO3を20mlの水に溶解させたフラスコAにクエン酸を投入した。Co:Vのモル比が10:1となるようにした。製造された金属水溶液は、沈殿なく綺麗な溶液状態で観察された。
アルミニウム系支持体として水酸化アルミニウム(Al(OH)3;WH−50)を400℃で4時間焼成して得られたATH400 2.5gをフラスコBに準備した。XRD分析によれば、焼成後、支持体はAlO(OH)を40重量%以上含有するものと表された。
フラスコBに前記フラスコAの溶液を添加し、触媒金属前駆体を十分にATH400に担持させた後、60℃の恒温槽で5分間撹拌して熟成させた。これを前記温度に維持しながら、150rpmで回転させ、真空乾燥下で30分間乾燥させた。乾燥した触媒を120℃で1時間焼成させ、均質の担持触媒を製造した。
前記で製造されたCNT合成用担持触媒を用いて、パイロット(Pilot)規模の流動層反応器でCNT合成を試した。具体的には、前記Cで製造されたCNT合成用触媒を、窒素雰囲気で670℃のCNT流動物2kgが存在する350mmの反応器に供給し、触媒の注入後、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、CNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して55体積%回収し、反応器の温度は前記670℃を維持した。反応器に残ったCNTに不活性気体を注入させて流動層を形成した後、担持触媒70gを投入し、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、所定量のCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して50体積%回収し、反応器の温度は前記670℃を維持した。反応器に残ったCNTに不活性気体を注入させて流動層を形成した後、担持触媒70gを投入し、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、所定量のCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して39.7体積%回収し、反応器の温度は前記670℃を維持した。反応器に残ったCNTに不活性気体を注入させて流動層を形成した後、担持触媒70gを投入し、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、所定量のCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して37.1体積%回収し、反応器の温度は前記670℃を維持した。反応器に残ったCNTに不活性気体を注入させて流動層を形成した後、担持触媒70gを投入し、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、所定量のCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して36.8体積%回収し、反応器の温度は前記670℃を維持した。反応器に残ったCNTに不活性気体を注入させて流動層を形成した後、担持触媒70gを投入し、窒素、水素及びエチレンガスの体積混合比を同じ割合で時間当たり10m3流しながら1時間合成して、所定量のCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して34.6体積%回収したことを除いては、実施例1と同様な方法によりCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して30.5体積%回収したことを除いては、実施例1と同様な方法によりCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して25.5体積%回収したことを除いては、実施例1と同様な方法によりCNT集合体を合成した。
前記製造例で合成されたCNTの総体積に対して20.7体積%回収したことを除いては、実施例1と同様な方法によりCNT集合体を合成した。
反応器の上端と下端との圧力差を求め、次のような対応関係から残留率を算出した。
y=0.57x+22.66
実施例及び比較例で得たカーボンナノチューブ3重量%をポリカーボネート樹脂(LUCON PC 1300−22)97重量%と共に混合した後、押出機を使用して次のように押出した。前記混合物を主なフィーダー(main feeder)により投入及び溶融させた。前記複合物がダイを介してストランドとして抜き出され、これを冷却させた後、ペレットタイザーで細かく切り出すことで、ペレット形状の複合材を得た。
Claims (13)
- 流動層反応器で炭素源を含む反応ガスと触媒とを流動させてカーボンナノ構造物を合成することを含み、
合成されたカーボンナノ構造物を回収するにあたって、一部を流動層反応器に残留させて流動材料として使用し、
下記数式1によるカーボンナノ構造物の残留率が、0.45以上かつ0.7以下であり、
合成されたカーボンナノ構造物の回収及び触媒供給工程が、連続工程として行われる、
カーボンナノ構造物の製造方法:

カーボンナノ構造物の残留率=残留したカーボンナノ構造物の体積/(初期の残留カーボンナノ構造物の体積+生成されたカーボンナノ構造物の体積)。 - 前記カーボンナノ構造物の残留率は、反応器の下端と反応器の上端との圧力差によって算出される請求項1に記載のカーボンナノ構造物の製造方法。
- 残留率yと炭素源の切替率xとが、下記数式2を満たしている請求項1または2に記載のカーボンナノ構造物の製造方法:

式中、aは、流動層反応器に残留するカーボンナノ構造物の質量(g)であり、bは、反応器に供給される触媒の質量(g)である。 - 合成されたカーボンナノ構造物の回収周期及び触媒供給周期は、合成されたカーボンナノ構造物が前記反応器の内部に充填される程度を基準として決まる請求項1から4のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記反応ガスは、還元性ガス及び不活性ガスのうち一つ以上を更に含む請求項1から5のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記合成されたカーボンナノ構造物の回収工程時に、不活性ガスを供給して流動させることにより回収する請求項1から6のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記合成されたカーボンナノ構造物の回収工程中にも、炭素源を含む反応ガスが供給されることで、カーボンナノ構造物の合成反応が持続的に行われるようにする請求項1から7のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記合成されたカーボンナノ構造物を回収する工程の後にも、反応器に持続的に不活性ガスを注入することで、残留するカーボンナノ構造物が流動相を形成させる請求項1から8のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記炭素源の切替率が、50%以上である請求項1から9のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記反応器は、
触媒が供給される触媒供給管と、
炭素源を含む反応ガスが供給される反応ガス供給管と、
前記反応器の下部に位置し、生成されたカーボンナノ構造物が回収される生成物排出管と、を備える請求項1から10のいずれか一項に記載のカーボンナノ構造物の製造方法。 - 前記反応器が、化学気相蒸着反応器である請求項1から11のいずれか一項に記載のカーボンナノ構造物の製造方法。
- 前記カーボンナノ構造物が、カーボンナノチューブである請求項1から12のいずれか一項に記載のカーボンナノ構造物の製造方法。
