Description
上記事情を鑑み、本発明は、連続相に分散相が小さな粒径で分散している組成物を高い生産性で製造する方法を提供することを課題とする。
[2]連続相中に分散相が微分散した組成物であって、
分散相の濃度が、組成物全体の20体積%を超え95体積%以下であり、
式(1)で定義されるスパンが0.4〜0.6である、

前記組成物。

前記貯留部から連続相液体および分散相流体を、円筒体内に同時に供給する供給手段、
を具備する、前記組成物の製造装置。
本発明の製造方法は、連続相液体および分散相流体を、50m3/m2h以上の膜透過速度において同時に、平均孔径が5μm以上の多孔質膜に透過させる透過工程を含む。以下、詳しく説明する。本発明において「〜」は両端の値を含む。
透過とは、連続相液体および分散相流体を膜の一方の面から他方の面へ通過させることである。本発明においては、連続相液体および分散相流体を、50m3/m2h以上の膜透過速度において同時に多孔質膜に透過させる。同時にとは両方の液体を同じ時機に膜に供給して透過させることであり、意識的に一方を先に透過させ、他方を遅らせて透過させる態様を含まない。
多孔質膜とは多数の微小な貫通孔を有する膜をいう。このような膜として、ガラス製、セラミック製、ニッケル製等の公知の多孔質膜を使用してよい。本発明においてはガラス製の多孔質膜が好ましく、シラス多孔質ガラス製の多孔質膜(Shiras porous glass、以下「SPG膜」ともいう)がより好ましい。本発明で用いる多孔質膜の平均孔径は5μm以上である。平均孔径を5μm以上とすることで、多孔質膜を破損することなく高速で連続相液体および分散相流体を透過させることができる。本発明ではこれらの流体を高速で透過させるので平均孔径を5μm以上としても、分散相の平均粒子径がこれよりも小さい組成物を製造できる。多孔質膜の平均孔径は水銀圧入法(自動ポロシメータ使用)により測定できる。
1)50m3/m2h≦F≦200m3/m2hのとき、2≦L/d≦45
2)200m3/m2h<F≦400m3/m2hのとき、2≦L/d≦23

この値が5m/sec以下となるのであるから
(1/9)L/d(m/sec)≦5m/secとの関係が成立し、
L/d≦45となる。
原料液体を透過させる手段としては、公知の物を使用できる。例えば脈流の発生が少ないポンプが好ましい。
連続相液体とは連続相となるべき液体をいう。本発明では水系液体および油系液体等の公知の連続相液体を用いることができる。水系液体とは水を主成分とする液体である。油系液体とは有機化合物を主成分とする液体である。連続相液体と分散相流体の相溶性が高いと本発明の組成物が得られないため、連続相液体は用いる分散相流体との相溶性を考慮して選択される。
分散相流体とは分散相になるべき流体であり、その例には、水系液体、油系液体および気体が含まれる。水系液体は連続相液体で述べたとおりである。分散相流体として水系液体を用いると、本発明の組成物としてW/O型のエマルションが得られる。ただし、多孔質膜中で分散相を連続相中に微分散させるには、多孔質膜が分散相流体で濡れるのを避ける必要がある。この理由から、水系液体を分散相とする場合には疎水性多孔質膜が好適であり、油系液体あるいは気体を分散相とする場合には親水性多孔質膜の使用が好ましい。また、分散相流体が液体の場合、前述の界面活性剤を含んでいてもよい。
連続相液体と分散相流体の供給比率は、分散相含量が20体積%超となるように調整される。分散相含量は組成物全体に対する分散相の体積分率で定義される。分散相含量の下限は40体積%以上、50体積%以上、または60体積%以上が好ましい。分散相含量の上限は、95体積%以下または80体積%以下が好ましい。
本発明により得た一次組成物を分散相流体として用いると、当該一次組成物が、第二の連続相に分散した複合組成物を製造できる。具体的には、
前記透過工程において、第一連続相液体aおよび第一分散相流体bを、50m3/m2h以上の膜透過速度において同時に、平均孔径が5μm以上の多孔質膜に透過させて、20体積%超の分散相が分散した第一次組成物(b/a)を調製する工程、ならびに
第一次組成物(b/a)および第二連続相液体cを、50m3/m2h以上の膜透過速度において同時に、平均孔径が5μm以上の多孔質膜に透過させて、20体積%超の第一次組成物(b/a)を第二分散相として分散させる工程、
を含む方法により、b/a/c組成物を得ることができる。
本発明の効果が奏される機序は限定されないが、次のように考えられる。簡略にするため分散相流体が分散相液体であるとして説明する。
本発明で使用する多孔質膜は、細孔断面積の均一性が高い屈曲した細孔からなり、かつ当該細孔は分岐と合流を繰り返して三次元的に連通している。このような多孔質膜に連続相液体と分散相液体を同時に透過させると分散相液体の分割が起こる。この分割は均一性の高い微細な空間内で起こることから、液滴の大きさは細孔の大きさに対応し、多分散度が低い乳化物が得られる。この現象を膜中乳化という。膜中乳化において、液滴(液糸)のせん断は専ら微細流路の合流点で起こると考えられる。すなわち、細孔Aと細孔BがC点で合流するとき、連続相液体は細孔壁と親和性が高いために細孔壁を濡らしながら流れ、分散相液体は細孔壁と親和性が低いために細孔壁を濡らさずに、細孔表面を覆っている連続相となる液体に包まれた状態で流れる。このとき、細く伸びた分散相液体(「分散相液糸」ともいう)は連続相液体と界面活性剤を介して接触している。
そして、分散相液糸が細孔Aと細孔Bの両方から合流点Cに流入すると、分散相液糸Aと分散相液糸Bは表面を覆っている界面活性剤分子を排除して一本の連続する液糸とはならず、界面活性剤分子を表面に保持したまま、液糸Bによる液糸Aのせん断と、液糸Aによる液糸Bのせん断が交互に起こる。その結果、合流点Cの下流では液糸Aの断片と液糸Bの断片が交互に配列した分断液糸Dが形成される。この結果、粒子径が小さく、多分散度が低く、かつ分散相含量の高い前記組成物が得られると考えられる。
(1)分散相の粒子径
本発明の組成物は、連続相液体に水系液体、分散相流体に油系液体を用いた場合はO/Wエマルション、連続相液体に油系液体、分散相流体に水系液体を用いた場合はW/Oエマルション、連続相液体に油系液体または水系液体、分散相流体に気体を用いた場合はマイクロバブル組成物となる。
d10:分散相粒子の積算分布10%における粒子径
d90:分散相粒子の積算分布90%における粒子径
d50:分散相粒子の積算分布50%における粒子径
本発明の組成物は、分散相含量が20体積%超である。分散相含量は組成物に対する体積%で定義され、例えば連続相液体の比重と分散相流体の比重ならびに調製組成物の比重から算出することができる。分散相含量が20体積%超であると、分散相を高濃度で含む組成物となるので、マスターバッチ用組成物として好適である。分散相含量の好ましい下限および上限は、前述のとおりである。
本発明のO/WおよびW/Oエマルション組成物は、前述のとおり、食品添加物、塗料添加物、液晶ディスプレーのスペーサー、液体クロマトグラフ分離カラム用充填剤、化粧品の原料またはトナー用原料等として有用である。また、本発明のマイクロバブル組成物は、前述のとおり、ホイップ組成物、炭酸飲料、またはオゾン水の製造に有用である。
前述のとおり、本発明の製造方法を複数回実施すると、(b/a)がc中に分散した複合組成物を得ることができる。この場合、最終分散相である(b/a)の平均粒子径およびスパンが前述の範囲にあることが好ましい。
本発明の製造方法を実施するための好ましい装置は、
円周面の一部または全部が多孔質膜で構成され、両端の断面に連続相中に分散相が微分散した組成物の排出口を有する円筒体、
前記円筒体の円周面の外側に設けられた、連続相液体および分散相流体を貯留するための貯留部、ならびに
前記貯留部から連続相液体および分散相流体を、円筒体内に同時に供給する供給手段、
を具備する製造装置、である。
円筒体10およびこれを構成する多孔質膜は既に述べたとおりである。多孔質膜部12は連続相液体および分散相流体(原料液体)を透過する部分である。これ以外の部分は、他の部材で構成されていてもよいし、多孔質膜の内壁面または外壁をコーティングして、原料液体が円筒体外へ漏れないようにしてもよい。また、外周部材40との接触部にはシール50を配置して、液漏れを防ぐことが好ましい。シール50としてオーリング等の公知のシール材を使用できる。外周部材40とは、円筒体の周りに配置される部材であり、その材質はステンレス等の金属、セラミック、またはプラスチックであることが好ましい。
図1において、シール50間の膜部分が多孔質膜部12であり、この間の長さが膜有効長さLである。
貯留部とは原料液体を溜めておく空間である。図1に示すように、貯留部20は、多孔質膜部12の外周面に設けられることが好ましい。貯留部20の大きさは限定されないが、半径方向の高さ(以下「貯留部の厚み」ともいう)は、円筒体10の内径dの10〜50%であることが好ましい。
原料液体を導入するための導入部22は、図1のように外周部材40を開口することによって設けることが好ましい。設けられる導入部22の断面形状は、限定されないが円であることが好ましく、その断面積は所望の膜透過速度を達成できるように設定される。また、導入部22は、1以上設けられてもよく、円筒体の外周部分に放射状に設けることもできる。導入部の断面積の合計は、膜有効面積の0.2〜20%であることが好ましい。導入部22は、円筒体10の長手方向においていずれの位置に設けてもよいが、中央部に設けることが好ましい。
円筒体10の両端を排出口30とすることが好ましい。前述のとおり、本発明の装置は排出能力が高い必要がある。図1中、供給手段は省略してあるが、供給手段における、前述の膜透過速度Fを達成できる能力すなわち膜透過速度能力VとL/dには、前述のとおり次の関係が成立することが好ましい。

200m3/m2h<V≦400m3/m2hのとき、2≦L/d≦23
400m3/m2h<V≦800m3/m2hのとき、1≦L/d≦12
800m3/m2h<V≦1600m3/m2hのとき、1≦L/d≦6
1600m3/m2h<V≦2000m3/m2hのとき、1≦L/d≦4.4
<製造装置の準備>
SPGテクノ社製の親水性のSPG膜(外径10mm)からなる円筒体10を準備し、その周りに外径が50mmのステンレス製の外周部材40を図1に示すように、円筒体10の両端部近傍にシール50(オーリング)を介して配置した。本例では、前記円筒体10の両端部近傍に配されたシール50に挟まれ、かつ貯留部20と面して多孔質膜として機能する部分の長さ(有効膜長さL)は10mmとなる。
外周部材40の長手方向の中間部に、流体を導入するための、内径が5mmの導入口22を二箇所設けた。導入口22は円筒体10と外周部材40の間に設けられた貯留部20につながっている。貯留部20の半径方向の長さ(貯留部の厚さ)は2mmであった。
円筒体10の両端は排出口30であり、外周部材40には排出口30に接続されている排出導入口42を設けた。
このようにして製造装置1を準備した。
連続相液体として水に1.0質量%の量の非イオン性界面活性剤Tween20(ナカライテスク社製)を溶解した水溶液、分散相液体として流動パラフィン(ナカライテスク社製)を準備した。図2に示すように供給手段60として1台のポンプ(日本精密科学株式会社製 NP−GXL 400)を用い、連続相液体タンク70および分散相液体タンク80からそれぞれ200ml/minの流量で各液体を吸引し、それらを合流させた後、プランジャーポンプの吸い込み側の逆止弁を介して一定の容量になるまでポンプに吸入した。その後、両方の液体を吐出側の逆止弁を介して配管中に吐出し、直ちに製造装置1の導入口22から、円筒体10の多孔質膜部12に供給した。まずは、平均孔径5μmの多孔質膜を用いて組成物を製造し、次に、多孔質膜を平均孔径が10、20μmの膜に代えて組成物を製造した。膜通透過速度は何れも80m3/m2hとした。
分散相含量は、いずれも50体積%であった。
実施例1と同じ、連続相液体および分散相液体を準備した。図3に示すように供給手段60として2台のポンプ(日本精密科学株式会社製 NP−GXL 400)を用い、連続相液体タンク70および分散相液体タンク80から、別々に液体を吸引した。連続相液体(水溶液)の送液量は300ml/min、分散相液体(流動パラフィン)の送液量は100ml/minとした。各液体を内径5mmのT字型継手を用いて合流させ、混合流を実施例1と同様にして、製造装置1の多孔質膜部12に供給した。実施例1と同様に、平均孔径が5、10、20μmの多孔質膜を用いて組成物を製造した。膜通過速度は何れも80m3/m2hとした。
連続相液体として0.5質量%Tween20水溶液200ml、分散相液体として低粘性流動パラフィン(ナカライテスク社製)200mlを準備した。これらを、アズワン株式会社製のHOMOGENIZER AHG−1600を用いて5000rpmで30秒間撹拌して予備乳化を行った。この予備乳化物の平均液滴径は、43μmであった。図4に示すように、この予備乳化物を予備乳化物タンク90に入れ、供給手段60として加圧送液ポンプ(日本精密科学株式会社製 NP−GXL 400)を用いて、400ml/minで多孔質膜に供給した。実施例1と同じ多孔質膜を使用した。膜透過速度はいずれも80m3/m2hとした。
単分散エマルションが製造可能な最大の膜透過速度を明らかにするために、連続相液体として1.0質量%Tween20水溶液、分散相液体として低粘性流動パラフィンを準備した。実施例1と同様に図2に示す方法で組成物を製造した。ただし、多孔質膜として平均孔径10μmの親水性SPG膜を使用し、かつ、多孔質膜部12の全面を、一部が開孔された非透過性フィルムで覆い、膜の有効面積を調整した。具体的には、直径4mmの孔をあけた非透過性フィルム(PTFEシールテープ、ニチアス株式会社)で覆い、膜の有効面積を0.125cm2とした。加圧送液ポンプ60の出力を調整して膜透過速度20から1910m3/m2hとした。本実施例で調製されたエマルションの分散相含量は50体積%であった。結果を表2に示す。
連続相液体の粘度の影響を検討した。連続相液体として、0.5%Tween20水溶液にカルボキシメチルセルロース(CMC)(ナカライテスク社製)を添加して粘度を1、55、85mPa・sに調整したものを用いた。分散相液体は、低粘性流動パラフィン(17mPa・s)を使用した。粘度は、SEKONIC社製のVISCOMATE model VM−10Aを用いて、21℃にて測定した。連続相液体と分散相液体を、図3に示す方法で製造装置1に供した。本例では、分散相含量を25体積%とした。多孔質膜として、平均孔径20μmの親水性SPG膜(外径10mm×有効膜長さ10mm)を使用した。膜透過速度は80m3/m2hとした。本例では、膜透過回数を1回から4回まで反復して行い、平均液滴径に及ぼす連続相の粘度の影響を明らかにした。
以上のように、生成する液滴の細孔径比を小さくするためには、連続相となる液体の粘度を高くすることが効果的であることが明らかとなった。
連続相液体および分散相液体の粘度の影響を検討した。連続相液体として、実施例5と同様に0.5質量%Tween20水溶液に粘度を調製するためにカルボキシメチルセルロース(CMC)を添加したもの(1、55、85mPa・s)を用いた。分散相液体として高粘性流動パラフィン(250mPa・s)(ナカライテスク社製)を使用した。連続相液体と分散相液体を、図3に示す方法で製造装置1に供給した。本例で調製されたエマルションの分散相含量は25体積%であった。多孔質膜は実施例5と同じものを使用した。膜透過速度は80m3/m2hとした。本例では、膜透過回数を1回から4回まで反復して行い、平均液滴径に及ぼす分散相の粘度の影響を明らかにした。
図7と図8を比較すると、生成する液滴径は連続相の粘度に大きく影響を受けるが、分散相の粘度にはほとんど影響を受けないことが明らかとなった。
W/O/W型の複合エマルションを製造した。図5に示すように、まず内水相となる第一分散相液体として脱イオン水、油相となる第一連続相液体として低粘性流動パラフィンに非イオン性界面活性剤Span80(ナカライテスク社製)を2質量%添加したものを準備した。これを膜透過速度90m3/m2hで製造装置1(多孔質膜として、平均孔径5ミクロンの疎水性SPG膜、外径10mm×有効膜長さ10mmを使用)に供して油中水滴型の一次乳化物を得た。この乳化物の内水相と油相の体積比は1:1であり、平均液滴径4.4μm、スパン0.47であった。

Claims (9)
- 円周面の一部または全部が平均孔径が5μm以上の多孔質膜で構成され、両端の断面に連続相中に分散相が微分散した組成物の排出口を有する円筒体、
前記円筒体の円周面の外側に設けられた、連続相液体および分散相流体を貯留するための貯留部、ならびに
前記貯留部から連続相液体および分散相流体を、円筒体内に同時に供給する供給手段、
を具備する製造装置を用い、
連続相液体および分散相流体を、50m3/m2h以上の膜透過速度において同時に、前記多孔質膜に透過させる透過工程を含む、連続相中に20体積%超の分散相が分散した組成物の製造方法。 - 前記組成物における分散相の平均粒子径が、多孔質膜の平均孔径より小さい、請求項1に記載の製造方法。
- 前記組成物における分散相の、式(1)で定義されるスパンが0.4〜0.6である、
