Abstract
Description
メラミン化粧板を、合板、パーティクルボード、中密度繊維板等の基材に接着する方法として、メラミン化粧板に接着剤を塗布し、接着剤が乾燥してから、メラミン化粧板を基材に圧着する方法がある。この方法は、接着に要する時間が長いという問題がある。
1.化粧層
化粧層は、化粧板の一部である。化粧層は、化粧板のうち、粘着剤層が設けられた側とは反対側に位置する。化粧層としては、例えば、樹脂液を、熱硬化性樹脂化粧板用の化粧紙に含浸し、乾燥した樹脂含浸化粧紙が挙げられる。
コア層は化粧板の一部である。コア層は、繊維質基材を含むプリプレグから成る。プリプレグは、例えば、バインダー成分としての熱可塑性樹脂と、吸熱性金属水酸化物とを含むスラリーを、繊維質基材に含浸、乾燥したプリプレグである。コア層は、1枚のプリプレグから成るものであってもよいし、2枚以上のプリプレグから成るものであってもよい。
無機充填材としては、例えば、炭酸カルシウム、炭酸マグネシウム、炭酸亜鉛等の炭酸塩、シリカ、タルク、フライアッシュ等が挙げられる。無機充填材の平均粒子径は、例えば、0.05〜20μmの範囲内とすることができる。無機充填材の平均粒子径がこの範囲内である場合、スラリーの繊維質基材への含浸適性が一層向上する。無機充填材の平均粒子径は、レーザー回折・散乱法(マイクロトラック法)により検出された粒度分布(体積分布)から算出された算術平均径である。
バランス層は化粧板の一部である。バランス層は、吸熱性金属水酸化物混抄紙を基材として含む。バランス層は、例えば、熱硬化性樹脂を主成分とする樹脂液を、基材に含浸し、乾燥した熱硬化性樹脂含浸紙である。バランス層は、バランスに富み、化粧シートのカールを一層抑制することができる。また、バランス層は、吸熱性金属水酸化物混抄紙を基材として含むため、化粧シートの耐火性を向上させる。
粘着剤層は、化粧板とともに、化粧シートを構成する。粘着剤層は、化粧板における一方の側に設けられる。
本開示の化粧シートは、例えば、化粧板を製造し、次に、化粧板における化粧層とは反対側の面に、粘着剤層を圧着、ラミネートすることで製造できる。化粧板の製造方法は、例えば、化粧層と、バランス層と、コア層とを積層し、平板プレス、連続プレス等のプレス機で熱圧成形して製造することができる。
化粧シートの層構成は、例えば、図1に示すものとすることができる。化粧シート1は、化粧板3と、粘着剤層5と、を備える。粘着剤層5は、化粧板3における一方の側3Aに設けられている。
化粧シートの厚みは0.3〜2.0mmであることが好ましい。この範囲内である場合、化粧シートのカールを一層抑制することができる。特に化粧シートの厚みが0.3〜0.8mmである場合、常温での曲げ加工性にも優れる。
木目柄の印刷を施した坪量100g/m2の化粧紙に、メラミンーホルムアルデヒド樹脂を主成分とする樹脂液を、数1で定義される含浸率が130%となるように含浸し、乾燥してメラミン樹脂含浸パターン紙を製造した。このメラミン樹脂含浸パターン紙を化粧層とした。
以下の成分を混合し、スラリーを調製した。なお、各成分の配合量は固形分換算値である。
水酸化アルミニウム:300質量部
3−グリシドキシプロピルトリメトキシシラン:2.7質量部
リン酸グアニジン:29質量部
水:適量
ここで、アクリル樹脂エマルジョンはバインダーである。アクリル樹脂エマルジョンは、アイカ工業株式会社製の品番RAX−208である。アクリル樹脂エマルジョンのガラス転移温度(Tg)は60℃である。アクリル樹脂エマルジョンは、2−エチルヘキシルアクリレートとメチルメタアクリレートとを主モノマーとし、平均粒子径は200nmである。
坪量110g/m2の水酸化アルミニウム混抄紙(商品名:サンウォール、三善製紙社製、水酸化アルミニウム混抄割合69質量%)に、ビスフェノール系ビニルエステルを主骨格とするビニルエステル樹脂を主成分とする樹脂液を、数1で定義される含浸率が15%となるように含浸し、乾燥してビニルエステル樹脂含浸混抄紙を製造した。このビニルエステル樹脂含浸混抄紙をバランス層とした。
ビスフェノール系ビニルエステル:61〜65質量%
メタクリルモノマー:13〜17質量%
プロピレングリコールモノメチルエーテルアセテート:20質量%
アクリル酸:2質量%
なお、水酸化アルミニウム混抄紙は基材である。プロピレングリコールモノメチルエーテルアセテートは希釈剤である。
図1に示すように、コア層9、バランス層11、及び化粧層7をこの順番で積層した。コア層9は1枚のガラス繊維布基材プリプレグから成る。バランス層11は1枚のビニルエステル樹脂含浸混抄紙から成る。化粧層7は1枚のメラミン樹脂含浸パターン紙から成る。
(比較例1)
比較例1は、バランス層を備えていない点で実施例1と相違する。
(比較例2)
メラミン樹脂含浸パターン紙を1枚、さらに、クラフト紙にフェノール樹脂を含浸し、乾燥したフェノール樹脂含浸コア紙を2枚積層して、化粧板を製造した。次に、その化粧板における一方の側に、実施例1と同様にアクリル系粘着シート(日栄化工株式会社製)を貼着して、化粧シートを得た。
(比較例3)
実施例1と基本的に同様の構成を有するが、バランス層として、ビニルエステル樹脂含浸混抄紙の代わりに、含浸率15%のビニルエステル樹脂含浸クラフト紙を用いた。この含浸率15%のビニルエステル樹脂含浸クラフト紙は、坪量180g/m2のクラフト紙に、数1で規定する含浸率が15%となるように、ビニルエステル樹脂を含浸、乾燥したものである。
(比較例4)
実施例1と基本的に同様の構成を有するが、バランス層として、ビニルエステル樹脂含浸混抄紙の代わりに、含浸率15%のビニルエステル樹脂含浸クラフト紙を用いた。この含浸率15%のビニルエステル樹脂含浸クラフト紙は、坪量110g/m2のクラフト紙に、数1で規定する含浸率が15%となるように、ビニルエステル樹脂を含浸、乾燥したものである。
<化粧板及び化粧シートの評価>
各実施例及び各比較例の化粧板及び化粧シートについて、以下の評価を行った。
化粧板の厚みをマイクロメーターで測定した。
(2)化粧板の曲げ加工性
化粧板から、150mm幅のサンプルを切り出した。そして、棒状のヒータを、サンプルの表面から所定の距離をおいて配置した。このとき、棒状のヒータの軸方向と、化粧板の繊維方向とを平行にした。この状態で、ヒータの温度を700℃とし、サンプルの表面温度を170℃とした。
上記のようにサンプルを屈曲させる試験を、治具の上端における曲率半径を最初は12Rとし、次に9Rとし、最後に6Rとして、繰り返した。サンプルにクラックが生じない最小の曲率半径を、曲げ加工性の評価値とした。
化粧板に対してISO5660に準拠したコーンカロリーメーターによる20分試験の発熱性試験を行った。
化粧シートから、300mm×150mmの大きさの断片を切り出した。断片における粘着剤層と、厚さ2mmのアルミ板とを貼り合わせた。さらに、それらの上で、重さ2Kgのハンドローラーを2往復させた。以上の工程により生じたものを試験体とする。試験体のうち、化粧層側の面を、40mm×40mmの治具に、接着剤(シアノアクリレート)を用いて貼り合わせた。
化粧シートから、150mm幅のサンプルを切り出した。そのサンプルを用いて、前記「(2)化粧板の曲げ加工性」と同様の方法で、化粧シートの曲げ加工性を測定した。
化粧シートに対してISO5660に準拠したコーンカロリーメーターによる20分試験の発熱性試験を行った。
化粧シートから、50mm×300mmのサンプルを切り出した。化粧シートを構成する化粧板の繊維方向は、このサンプルの短手方向と平行である。このサンプルを、室温40℃、湿度30%の環境で24時間養生した。その後、サンプルを水平面上に置き、サンプルの長手方向における一端を水平面に押しつけた。そして、サンプルの長手方向における反対側の端部と、水平面との距離を測定した。この距離を、反り高さとする。反り高さは、サンプルのカールの大きさを反映している。
化粧シートから、50mm×150mmのサンプルを切り出した。化粧シートを構成する化粧板の繊維方向は、このサンプルの短手方向と平行である。このサンプルを用いて、前記「(2)化粧板の曲げ加工性」と基本的には同様の方法で、化粧シートの曲げ加工性を測定した。ただし、測定時におけるサンプルの温度は常温とした。
Claims (11)
- 化粧板と、前記化粧板における一方の側に設けられた粘着剤層と、を備える化粧シートであって、
前記化粧板は、(A)前記一方とは反対側に位置する化粧層と、(B)繊維質基材を含むプリプレグから成るコア層と、(C)吸熱性金属水酸化物混抄紙を基材とするバランス層とを備える化粧シート。 - 請求項1に記載の化粧シートであって、
前記(C)は、前記(A)と前記(B)との間に位置する化粧シート。 - 請求項1又は2に記載の化粧シートであって、
前記(C)が熱硬化性樹脂を含む化粧シート。 - 請求項3に記載の化粧シートであって、
前記(C)における前記熱硬化性樹脂の含有量が5.5〜55g/m2である化粧シート。 - 請求項3又は4に記載の化粧シートであって、
前記(C)に含まれる前記熱硬化性樹脂がビニルエステル樹脂である化粧シート。 - 請求項1〜5のいずれか1項に記載の化粧シートであって、
前記プリプレグがアクリル樹脂エマルジョンを含む化粧シート。 - 請求項1〜6のいずれか1項に記載の化粧シートであって、
前記(B)が難燃剤を含む化粧シート。 - 請求項7に記載の化粧シートであって、
前記(B)における前記難燃剤の含有量が1〜100g/m2である化粧シート。 - 請求項7又は8に記載の化粧シートであって、
前記(B)に含まれる前記難燃剤の少なくとも一部が窒素系難燃剤、又はリン・窒素系難燃剤である化粧シート。 - 請求項9に記載の化粧シートであって、
前記リン・窒素系難燃剤における窒素含有量が1〜50質量%である化粧シート。 - 請求項1〜10のいずれか1項に記載の化粧シートであって、
前記化粧シートの厚みが0.3〜2.0mmである化粧シート。
