Description
本出願は、その全体が参照として本明細書に援用される2010年12月30日に出願された米国仮出願第61/428839号の利益を主張し、2010年12月30日に出願されたMETHOD FOR IN−SITU MANUFACTURE OF A LIGHTWEIGHT FLY ASH BASED AGGREGATEと題する米国仮出願第61/428819号および2011年9月14日に出願されたMETHOD FOR IN−SITU MANUFACTURE OF A LIGHTWEIGHT FLY ASH BASED AGGREGATEと題する米国特許第13/232128号に関連し、各々のその全体は参照として本明細書に援用される。
本発明は、一般的に、急速硬化および早期強度の達成が所望される多様な用途に使用できる急結性セメント系組成物に関する。特に、本発明は、建築物中の湿潤および乾燥したロケーションにおける使用のために優れた湿気耐久性を備えたセメント系ボードの作製に使用できるセメント系発泡フライアッシュベースの結合剤組成物に関する。プレキャストコンクリート製品(セメントボード等)は、セメント系混合物が静止形態もしくは移動形態へとまたは連続的に移動するベルトの上に注がれた後にすぐにボードの取り扱いができるように、セメント系混合物の急結性を提供する条件下で作製される。理想的には、セメント混合物のこの凝結は、セメント混合物を好適な量の水と混合した後、わずか20分、好ましくはわずか10〜13分、より好ましくはわずか4〜6分で達成され得る。
セメント系反応性粉末はフライアッシュおよび任意でポルトランドセメントを含む。セメント系反応性粉末は、典型的には75〜100重量%、典型的には80〜100重量%のフライアッシュおよび0〜25重量%のポルトランドセメントを含む。セメント系反応性粉末は好ましくは88.5〜100重量%のフライアッシュを含む。セメント系反応性粉末は、より好ましくは100重量%クラスCフライアッシュを含み、水硬性セメントを含まない。
従来の反応性粉末組成物の水硬性セメントは、ポゾラン特性を有するフライアッシュ(クラスCフライアッシュ、クラスFフライアッシュまたはそのブレンド等、特にクラスCフライアッシュ)で実質的に置き換えられる。実質的なセメント特性保持するか、ほとんどセメント特性がないか、またはセメント特性がない他の任意の非フライアッシュ鉱物添加物を、添加することができる。添加された場合、ポゾラン特性を有する非フライアッシュ鉱物添加物が本発明のセメント系反応性粉末において好ましい。
本発明において、クエン酸のアルカリ金属塩(クエン酸ナトリウムまたはクエン酸カリウム等)の使用は、比較的良好な流動性を備えた混合物を作製し、この混合物はあまりにも急速には硬化しない(すなわち室温より上の温度で混合した後に5〜10分よりも速く硬化しない)が、良好な早期圧縮強度を達成する。
本発明において、ケイ酸のアルカリ金属塩(ケイ酸ナトリウムまたはケイ酸カリウム等)の使用は、比較的良好な流動性を備えた混合物を作製し、この混合物はあまりにも急速には硬化しない(すなわち室温より上の温度で混合した後に5〜10分よりも速く硬化しない)が、良好な早期圧縮強度を達成する。
本発明の組成物中の成分としての緩結剤の使用は任意である。緩結剤の主要な機能は、スラリー混合物があまりにも急速に硬化しないように維持し、それによって異なる反応性成分間の相乗的な物理的相互作用および化学反応を促進することである。
上で論じられるように、アルカリ金属クエン酸塩は、追加の緩結剤の非存在下において、超急結性特徴、良好な流動性に加えて、セメント系混合物へ比較的高い圧縮強度を与える主な原因である。しかしながら、他の無機凝結促進剤は、アルカリ金属クエン酸塩と組み合わせて、本発明のセメント系組成物中の二次的な無機凝結促進剤として添加することができる。
減水剤(超可塑剤)はクエン酸のアルカリ金属塩(例えばクエン酸ナトリウムまたはクエン酸カリウム)の使用により回避することができ、これらのアルカリ金属クエン酸塩の使用は、良好な流動性を提供し、コンクリートスラリーがあまりにも迅速に硬化するのを防止する。
異なるタイプの個別の強化繊維も、本発明の結合剤により作製されたセメント系ボード組成物中に含まれ得る。ポリマーでコートしたガラス繊維等の材料ならびにポリプロピレン、ポリエチレンおよびナイロン等のポリマー材料から作製したスクリムを使用して、その機能および用途に応じて、セメントベースの製品を強化することができる。本発明に従って生産されるセメントボードは、典型的にはポリマーでコートしたガラス繊維から作製するスクリムにより強化される。
開示されたセメント質反応性粉末ブレンドは本発明のセメント質組成物の迅速凝結成分を定義するが、その意図された使用および用途に応じて、組成物中に他の材料が含まれ得ることは当業者によって理解されるだろう。
本発明において、最初に高いスラリー温度を提供する条件下でのスラリーの形成は、セメント系配合の急速凝結および硬化の達成に重要であることが見出された。初期スラリー温度は少なくともおよそ室温であるべきである。38℃〜41℃の範囲中のスラリー温度は短い凝結時間を生じ、したがって好ましい。
ケイ酸ナトリウムを水に添加し溶解する。クエン酸ナトリウムを溶液に添加し溶解する。生じたケイ酸ナトリウム/クエン酸ナトリウム溶液に石鹸を添加する。次いで、ケイ酸ナトリウム、クエン酸ナトリウムおよび石鹸の溶液をフライアッシュ反応性粉末に添加し、中位のスピードでHobartのミキサー中で混合する。約40秒後に、混合速度を増加し(#3)、混合を合計最大4〜6分まで継続する。

Claims (10)
- 改善された圧縮強度および水耐久性を有する軽量発泡セメント系混合物を提供する方法であり、
水、反応性粉末、骨材、クエン酸のアルカリ金属塩、アルカリ金属ケイ酸塩、発泡剤又は空気連行剤、任意の泡安定剤を混合することを含み、
前記水と前記反応性粉末の重量比は、0.22〜0.287:1.0であり、
前記反応性粉末は、水硬性セメントを含まず、80〜100重量%のフライアッシュを含み、
前記反応性粉末100重量部当たりの乾燥重量ベースで、
前記骨材は、1〜200重量部であり、
前記発泡剤又は空気連行剤は、2.0〜6.0重量部であり、
前記クエン酸のアルカリ金属塩は1.5〜6重量部、前記アルカリ金属ケイ酸塩は0.5〜1.5重量部であることを特徴とする軽量発泡セメント系結合剤の調製方法。 - 前記反応性粉末、前記骨材、前記クエン酸のアルカリ金属塩および前記アルカリ金属ケイ酸塩の添加前に、ポリビニルアルコール泡安定剤溶液を発泡剤および水へ添加して泡をex situで作製することを特徴とする請求項1に記載の軽量発泡セメント系結合剤の調製方法。
- 前記反応性粉末が88.5〜100重量%のクラスCフライアッシュを含むことを特徴とする請求項1に記載の軽量発泡セメント系結合剤の調製方法。
- 前記混合物が480〜1040kg/m 3 (30〜65pcf)の間の密度を有し、安定したミクロンサイズの泡を持ち、6.9〜9.7MPa(1000〜1400psi)の間の14日後に測定された圧縮強度であることを特徴とする請求項1に記載の軽量発泡セメント系結合剤の調製方法。
- 前記クエン酸のアルカリ金属塩が、クエン酸ナトリウム、クエン酸カリウムおよびその混合物からなる群の少なくとも1つであることを特徴とする請求項1に記載の軽量発泡セメント系結合剤の調製方法。
- 空気連行剤、二次的な無機凝結促進剤およびその混合物からなる群の少なくとも1つのメンバーを混合物へ混合することをさらに含むことを特徴とする請求項1に記載の方法。
- 前記フライアッシュがクラスCフライアッシュであり、緩結剤が混合物へ添加されず、混合物の凝結が混合物の形成後に4〜6分で達成されることを特徴とする請求項1に記載の軽量発泡セメント系結合剤の調製方法。
- 水、反応性粉末、骨材、クエン酸のアルカリ金属、アルカリ金属ケイ酸塩、発泡剤又は空気連行剤、ポリビニルアルコール泡安定剤の混合物を含み、
前記水と前記反応性粉末の重量比が0.22〜0.287:1.0であり、
前記反応性粉末が、80〜100重量%のフライアッシュを含み、
前記反応性粉末100重量部当たりの乾燥重量ベースで、
前記骨材が1〜200重量部、前記クエン酸のアルカリ金属塩が1.5〜6重量部、前記アルカリ金属ケイ酸塩が0.5〜1.5重量部、前記発泡剤又は空気連行剤が2.0〜6.0重量部であり、
溶液中の水に対するポリビニルアルコールの濃度が2〜5%であり、
前記フライアッシュが、クラスCフライアッシュ、タイプIIIポルトランドセメントを有するクラスFフライアッシュ、ならびにクラスCフライアッシュおよび任意のタイプIIIポルトランドセメントを有するクラスFフライアッシュの混合物を含み、
結合剤の密度が480〜1040kg/m 3 (30〜65pcf)であり、安定したミクロンサイズ泡を持ち、前記結合剤が6.9〜9.7MPa(1000〜1400psi)の間の14日後に測定された圧縮強度を有することを特徴とするセメントボードのための軽量発泡セメント系結合剤を調製するための組成物。 - 前記反応性粉末が、88.5〜100重量%のクラスCフライアッシュ、任意でシリカフュームを含むが、水硬性セメントまたは緩結剤を含まないことを特徴とする請求項8に記載のセメントボードのための軽量発泡セメント系結合剤を調製するための組成物。
- 前記クエン酸のアルカリ金属塩が、クエン酸ナトリウム、クエン酸カリウムおよびその混合物からなる群から選択される少なくとも1つであり、前記アルカリ金属ケイ酸塩が、ケイ酸ナトリウム、ケイ酸カリウムおよびその混合物からなる群から選択される少なくとも1つであり、前記骨材がセメント系結合剤混合物組成物内に分布する硫酸カルシウム半水化物を含むことを特徴とする請求項8に記載のセメントボードのための軽量発泡セメント系結合剤を調製するための組成物。
