Description
モノリス流通基材などの、基材の入口から出口面に延在する、微細な平行の複数のガス流通路を有する任意の好適な基材が使用されてよく、その結果、通路が、流体流動するよう開放されている。該通路は、その流体入口から流体出口まで本質的に真っ直ぐな経路であって、通路を流通するガスが触媒材料と接触するように、触媒材料が、「ウォッシュコート」としてコーティングされている壁によって画定される。モノリス基材の流路は、台形、矩形、方形、正弦曲線、六角形、楕円形、円形などの任意の好適な断面形状を有し得る肉薄チャネルである。かかる構造は、断面の平方インチ(cpsi)当たり約60〜約1200個以上のガス入口開口部(すなわち、「セル」)を含有していてよい。しかし、本発明は、特定の基材タイプ、材料または幾何学的形状に限定されないことが理解されよう。
図6を参照すると、本発明の1以上の実施形態は、触媒体を作製する方法を対象とする。基材12表面を、セリア担持パラジウムを含む第1ウォッシュコート層20によってコーティングする。軸長さLを定める入口端部14および出口端部16を有する基材12。基材12の単一のチャネル18を説明目的で示す。基材12が複数のチャネルを含んでいてよいことが理解されるべきである。詳細な実施形態において、基材12は、軸方向に延在するガス透過性壁によって形成される複数のチャネル18を有する。パラジウムは、約2重量%以上の負荷量を有する。次いで、コーティングされた基材12を、乾燥および仮焼して、基材12上に第1ウォッシュコート層20を固定する。第1ウォッシュコート層20のいくつかの実施形態は本明細書に記載されている。
排出物処理システム
一連のPd負荷CeO2、OSC(45%CeO2−55%ZrO2)、またはZrO2サンプルを、Pd(NH3)4(NO3)2溶液による、支持体材料の初期湿潤含浸によって、種々のPd濃度で調製した。サンプルを110℃で乾燥し、空気中450℃で仮焼した。750℃で20時間の熱水エージング後、サンプルを実験室反応器においてCOおよびHCライトオフ活性について評価した。ライトオフガス混合物は、2000ppmのCO、100ppmのC3H6、100ppmのC3H8、50ppmのトルエン、100ppmのNO、12%のO2および5%のH2Oからなった。
一連の2〜4%Pd負荷のCeO2およびOSC(45%CeO2−55%ZrO2)サンプルを、Pd(NH3)4(NO3)2溶液による、支持体材料の初期湿潤含浸によって調製した。サンプルを110℃で乾燥し、空気中450℃で仮焼した。各粉末サンプルをスラリー化して粒径D90<12μmまで粉砕し、次いで、前粉砕したγ−アルミナスラリーと乾燥ゲイン比50:50で混合し、次いで、流通モノリス基材にコーティングした。γ−アルミナは、ウォッシュコート接着のためのバインダー材料として機能した。全ウォッシュコートは1.5g/in3であり、Pd負荷量は、それぞれ、2%Pd/支持体では26g/ft3であり、4%Pd/支持体では52g/ft3であった。
層状触媒を、2〜6%Pd/CeO2を底部層に、PtPd/Al2O3+β−ゼオライトを頂部層に用いることによって調製した。PGM負荷量および比を固定して、底部および頂部層におけるPGM分布を全体の活性が最大に達するように調整した。実施例2に記載されているように、底部層における2〜6%Pd/CeO2がコールドスタートの排出の間に大きく寄与した一方で、頂部層におけるPt−Pd/Al2O3成分は、より高い温度での排出物の変換により効果的であった。ゼオライトを常にPd/CeO2成分から分離して、Pdへの悪影響を回避した。例において、触媒は、底部層において8%のPd/CeO2または8%のPd/OSC(45%CeO2−55%ZrO2)(ウォッシュコート負荷量が1g/in3、Pd負荷量が138g/ft3であった)、頂部層においてPt/Al2O3+β−ゼオライト(ウォッシュコート負荷量が0.75g/in3、Pt負荷量が8g/ft3であった)からなった。触媒を実施例2と同じ条件下にエージングおよび試験した。COおよびC3H6ライトオフデータを図10に示す。8%のPd/CeO2底部コートを有する触媒は、さらに20〜30℃低いT50を示した。
Claims (14)
- 炭化水素、COおよび粒子状物質を含有する排ガスストリームを処理するための触媒体であって:
軸長さを定める入口端部および出口端部を有する基材と;
セリア支持体に分散された約2重量%以上のパラジウムを含む、基材上の第1ウォッシュコート層と;
第1ウォッシュコート層上の第2ウォッシュコート層であって、白金群金属および耐火金属酸化物を含む第2ウォッシュコート層と
を含み、
前記セリア支持体に分散されたパラジウムの重量%が、該セリア支持体の重量に対する割合として表される触媒体。 - 第1ウォッシュコート層が、約2重量%〜約10重量%の範囲のパラジウムを含む、請求項1に記載の触媒体。
- 第1ウォッシュコート層が、約4重量%のパラジウムを含む、請求項1に記載の触媒体。
- 第1ウォッシュコート層が、アルミナを実質的に含まない、請求項1〜3のいずれかに記載の触媒体。
- 前記第1ウォッシュコートが、ドーパントを実質的に含まない、請求項1〜4のいずれかに記載の触媒体。
- 第2ウォッシュコート層における耐火金属酸化物がアルミナを含む、請求項1〜5のいずれかに記載の触媒体。
- 第2ウォッシュコート層における白金群金属が、耐火金属酸化物に担持された白金およびパラジウムの1種以上を含む、請求項1〜6のいずれかに記載の触媒体。
- 第2ウォッシュコート層における白金群金属が、約1重量%〜約5重量%の範囲で存在し、請求項1〜7のいずれかに記載の触媒体。
- 第2ウォッシュコート層が、ゼオライトをさらに含む、請求項1〜8のいずれかに記載の触媒体。
- ゼオライトが、β−ゼオライト、Y−ゼオライトおよびZSM−5から選択される、請求項9に記載の触媒体。

- 排出物処理システムであって:
炭化水素、COおよび粒子状物質を含む排気ストリームを排出するディーゼルエンジンと;
請求項1〜12のいずれかに記載の触媒体と
を含む、排出物処理システム。 - 請求項1〜12のいずれかに記載の触媒体を製造する方法であって:
前記セリア支持体の重量に対して約2重量%以上のパラジウムの負荷量を有するセリア担持パラジウムを含む第1ウォッシュコート層によって基材表面をコーティングする工程;
該基材を乾燥およびか焼する工程;
白金群金属および耐火金属酸化物を含む第2ウォッシュコート層によって該基材をコーティングする工程;及び
該基材を乾燥およびか焼する工程
を含む方法。
