【発明が属する技術分野】
本発明は、基本構造がジルコニア固体電解質と一対の電極を具備する検知部と、端子部と、該端子部にロウ付けされた金属部材とを具備する検出素子、例えば自動車の排気ガス中の酸素濃度を検出する酸素センサ、あるいは窒素酸化物濃度を検出するNOxセンサのように、特に耐熱特性、高信頼性を要求される検出素子の改良に関する。

【従来の技術】
まず、従来の検出素子の構造を図7を用いて説明する。図7は、酸素濃度を検知する平板状のヒータ一体型の検出素子31を示したものである。この検出素子31によれば、ジルコニアなどの酸素イオン伝導性の板状の固体電解質基体32が空気導入孔37を囲むように形成され、前記固体電解質基体32の外表面には測定電極33、空気導入孔37側にはPtからなる基準電極34が形成され、これらの部分が周囲の雰囲気中の酸素濃度を検知する検知部を形成している。これらの電極33、34は、互いに固体電解質基体32aにより隔離され、電極間の酸素濃度の比に従った起電力が発生するようになっている。これらの電極33、34は、生の固体電解質シートの表面に、固体電解質粉末を分散させた金属ペーストを塗布し同時焼成するか、固体電解質板状体を焼成後、無電解メッキを施すことにより形成することができる。

そして、空気導入孔37を挟んで対向する固体電解質基体32bの内部には、酸化アルミニウムからなる絶縁層36に挟まれた発熱抵抗体35が内蔵され、これにより検出素子31の検知部を加熱する構造となっている。

この酸素濃度を検知する検出素子31は、500℃以上の大気中に晒される場合があるため、電極33、34用の金属材料としては、主としてPtが使用されている。

また、外部との電気的接続に関しては、ジルコニア固体電解質を母材磁器とした検出素子31としては、特開昭58−100746号公報に記載のように、検出素子の端部に電極取出部を設けてここに金属部材をバネ等により圧接する端子構造を有するものが知られている。

この方法では端子部の接続や金属部材間での絶縁性の確保のために構造が複雑となり、検出素子31の信頼性が低下するという課題があった。

このため、金属部材を直接、検出素子31に接続する方法が提案されている。例えば、特開平1−257256号では、検出素子の白金電極の一部を端子部とし、その端子部に直接Ni線をPtペーストの焼き付けによってメタライズ接合する方法が提案されている。また、特開平2−124456号では、図7に示すように、電極33、34をリード42、43を経由して固体電解質基体32の表面に形成された白金からなる端子部44、45に接続し、端子部44、45に金属部材38をAg−Cuロウ材でロウ付けすることが記載されている。

また、白金電極の表面に、めっきなどの薄膜形成法によって金属膜を形成しロウ付けすることも行なわれている。

【発明が解決しようとする課題】
しかしながら、上記のような端子部表面がめっきからなる場合は、めっきとジルコニア固体電解質間の接合強度が本質的に弱いため、自動車のような高振動を伴う負荷条件下では端子部の剥離が生じるという課題があった。

一方、端子部を金属ペーストの塗布、焼成によって形成する場合、金属ペースト中には固体電解質との熱膨張差などを整合させるために、ジルコニアなどのセラミック成分を含有させる必要があるが、このようなジルコニアなどのセラミックスを含む金属ペーストを固体電解質表面に厚膜印刷し同時焼成した場合は、端子部は、セラミックスの骨格の中に金属粒子が絡まった構造となるが、端子部表面においてPtなどの金属粒子が露出している部分はロウ材とのAu−Pt接合は形成されるものの、本質的にジルコニアとPt粒子間の濡れが悪いため、アルミナセラミックスとタングステンとの組み合わせで得られるような高い接合強度が確保し難く、前記金属部材の垂直方向引っ張り試験で端子部のうちロウ付け部分が破壊するという問題があった。

従って、本発明は、端子部と金属部材とのロウ付けの強度が高く、過酷な環境下でも優れた耐久性を有する検出素子を提供することを目的とするものである。

【課題を解決するための手段】
本発明者は、上記事情に鑑みて鋭意研究に努めた結果、一端が封止された中空形状のジルコニア固体電解質基体の内面に第1の電極を、前記ジルコニア固体電解質基体を挟んで前記第1の電極と対向する位置に第2の電極を形成してなる、酸素濃度または窒素酸化物濃度を検知する検知部と、前記電極と電気的に接続された、金属相と金属酸化物相とからなる複合導体層からなる、表面が略平坦な端子部と、該端子部の前記表面にロウ材によりロウ付けされた、該ロウ付された一端側が前記表面と略平行であるとともに前記表面上で屈曲して該表面と離れる方向に傾斜した線形状の金属部材と、を具備してなる検出素子において、前記金属部材の前記傾斜した領域と前記端子部の間に介在する前記ロウ材のメニスカス部の曲率半径rを0.05mm≦r≦4mmとすること、または前記端子部表面の接線と、前記端子部に前記ロウ材を介して接続された前記金属部材の前記傾斜した領域となす角度を20〜45度とすることによって、前記金属部材の引っ張り試験時に金属部材と端子部間に存在するロウ材のメニスカス部に生じる応力集中を効果的に回避できる結果、金属部材の引っ張り試験に十分耐える高強度な端子部を有する検出素子が得られることを見出した。

さらにメニスカス部に端子部のジルコニア固体電解質基体との接続端部が存在しないようにすることによって、引っ張り試験時に端子部のめくれ、剥離を効果的に回避できる。

また、前記ロウ材としては、Pd、Ni、Auのうち少なくとも1種を含有することが端子部と金属部材との接合強度を高めるとともに、マイグレーションなどの発生を抑制し耐久性、安定性を高める上で望ましい。

また、前記端子部は、金属相と金属酸化物相とからなる複合導体層からなることから、ロウ材および端子部の下地との密着性を高めることができる。特に金属相20〜95体積%と、金属酸化物相5〜80体積%とからなることが接合強度を高める上で好適であり、さらに、前記端子部を形成する複合導体層中の金属相が、Pt、Rh、Pd、Ru、Auのうち少なくとも1種からなること、前記金属酸化物相が、Al、Si、Zr、アルカリ土類元素、希土類元素の群から選ばれる少なくとも1種を含有することが接合強度をさらに高める上で望ましい。

さらに、前記ジルコニア固体電解質基体の一方の表面に形成された端子部と、他方の表面に形成された電極とが、前記ジルコニア固体電解質基体の端面を経由して電気的に接続することによって前記金属部材のロウ付け位置を精度よく確保することができる。なお、本発明の検出素子は、前記ジルコニア固体電解質基体が、一端が封止された円筒管からなる場合に特に好適に採用される。

【発明の実施の形態】
本発明の検出素子の一例を示す図面を参照しながら本発明を説明する。図1は、検出素子の一例を示す概略斜視図である。図2(a)は、図1の検出素子のA−A断面図、(b)は同じくB−B断面図、(c)は同じくC−C断面図である。但し、図2(a)では、説明の便宜上、セラミック保護層14を省略した。

(全体構造)
図1、図2の検出素子1は、酸素イオン導電性を有するジルコニアセラミック固体電解質からなり、先端が封止された円筒管2の内面に、第1の電極として、空気などの基準ガスと接触される基準電極3が被着形成され、また、円筒管2を挟んで基準電極3と対向する位置に第2の電極として、排気ガスなどの被測定ガスと接触する測定電極5が被着形成されている。そして、基準電極3、ジルコニア固体電解質からなる円筒管2および測定電極5によって検知部を形成している。

そして、先端が封止された円筒管2の外面には、Al2O3などのセラミック絶縁層6が被着形成されており、そのセラミック絶縁層6には、測定電極5の一部または全部が露出するように開口部11が形成されている。

また、上記のセラミック絶縁層開口部11の周囲のセラミック絶縁層6中には検知部を加熱するためのPt等からなる発熱抵抗体7が埋設されている。また、セラミック絶縁層6の表面には、発熱抵抗体7による加熱効率を高めるために、Al2O3等からなるセラミック保温層9が形成されている。

前記電極部のうち円筒管2の内面に形成された基準電極3は、円筒管2の開口端面を経由して円筒管2の外表面に設けた端子部4aに接続されている。一方、円筒管2の外面に形成された測定電極5は、セラミック絶縁層6に形成された開口部11の端面を経由してセラミック保温層9の表面に形成されたリード部12に接続され、セラミック保温層9の表面に形成された端子部4bと接続されている。なお、円筒管2において上記端面に存在するエッジ部は、C面取りされ、エッジ部で生じる電気的接続の不良を回避している。

なお、セラミック保温層9の表面に形成されたリード部12の表面にはさらにZrO2等からなる保護層122が形成されている。この保護層122によって、リード部12を、例えば素子のアッセンブル時の引っかき、あるいは素子の落下時の異物との衝突等の物理的な破壊から保護することができる。このセラミック保護層122は固体電解質と同じZrO2で構成することが固体電解質との熱膨張差による応力の発生を防止する上で好ましい。さらに、検知部の表面は、多孔質のセラミック保護層14によって被覆されている。

セラミック保温層9の表面に形成された端子部4a、4bには、外部回路との接続のための金属部材13がそれぞれロウ材17によってロウ付け固定されている。

これによって、検知部において発生した検知データをリード部12、端子部4a、4bおよび金属部材13を経由して外部回路に接続される。

一方、セラミック絶縁層6内に形成された発熱抵抗体7は、同じくセラミック絶縁層6内に形成されたリード部8と、セラミック絶縁層6およびセラミック保温層9を貫通して形成された貫通導体18によって、セラミック保温層9の外表面に形成された端子部24と電気的に接続されている。そして、端子部24上には発熱用外部電源と接続するための金属部材23がロウ材17により固定され、これらを通じて発熱抵抗体7に電流を通ずることにより、発熱抵抗体7が加熱され、測定電極5、円筒管2および基準電極3からなる検知部を所定の温度に急速昇温される。

(接続構造)
本発明によれば、金属部材13をロウ材17によって端子部4aに固定する構造において、図3に示すように、側面からみた時の端子部4aとの間において形成されるロウ材17のメニスカス部の曲率半径rが0.05≦r≦4mmであることが重要である。これは、上記曲率半径において、金属部材13の引っ張り評価時にロウ材曲率部(メニスカス)が応力拡大点とならないために引張強度を高めることができる。つまり、r<0.05mmの場合は、金属部材13の引っ張り時に、曲率部の応力拡大(てこの原理)効果が著しく、端子部4が破壊に至る。一方、4mm<rの場合は、金属部材13を支持するロウ材量が著しく減少し、金属部材13のみがとれる等のロウ付け不良が多発する。特に上記の曲率半径は、0.05≦r≦2mmであることが望ましい。

また、言い換えれば、端子部4の金属部材接合部表面における接線と、端子部4にロウ材17のメニスカスを介して接続された金属部材13となす角度θが20〜45度することが重要である。特に、上記の角度を30〜40度とするとメニスカス部の曲率半径rが0.5mm≦r≦4mmとなり、上記の理由から引張強度を高めることができるとともに、ロウ材使用量を低減可能でコスト低減に大変有効である。

(金属部材)
また、上記端子部4a、4bに対して接合される金属部材13としては、Ni、コバール、インコネル、Ptの群から選ばれる少なくとも1種の耐熱・耐酸化性を有する金属を選択すればよい。

(ロウ材)
そして、上記の金属部材13を端子部4a、4bに接続するためのロウ材としては、Pd、Ni、Au、Agの群から選ばれる少なくとも1種を含有するロウ材の中から使用環境等に適合しうる耐熱温度を有するロウ材を選択すればよい。例えば、Auの含有率が35〜90重量%であるAu−Cuロウ材17で固定する場合、端子部4が500℃以下であるように発熱抵抗体を調節した検出素子1のロウ付けに好適に使用される。但し、Agはマイグレーションを発生しやすいために、できる限り、Agを含まないことが望ましい。

また、図3に示すように、前記メニスカスの曲率円弧内に端子部の基体との接続端部が存在しないロウ付け構造とすることで、引っ張り試験時に端子部4を構成する複合導体層16と円筒管2あるいはセラミック保温層9をなす固体電解質との間に生じる応力拡大を効果的に回避し、その結果、端子部4のめくれ、剥離を回避可能となるのである。

なお、基準電極3と接続される端子部4aは、円筒管2の外表面あるいは内表面のどちらでも形成することができるが、外表面に形成した方が、金属部材13とロウ材17を円筒管2の外表面に治具を用いて固定し易く、内表面に形成する場合に比べロウ付け工程の歩留まりが著しく向上するため非常に好ましい。

(端子部組織)
本発明によれば、上記の検出素子1における少なくとも電極3、10と接続される端子部4a、4b、さらに望ましくは、発熱抵抗体7と接続される端子部24を金属相と金属酸化物相とからなる複合導体層によって形成することが望ましい。

この複合導体層16は、金属酸化物相19と金属相20とが複雑に入り組んだ組織からなるもので、粒状もしくは箔状の金属粒子が互いに少なくとも1点以上で接触して金属相をなし、これが3次元的な網目構造、例えばスポンジ状構造体を形成しており、その隙間に金属酸化物相20が存在している。

このような組織からなる複合導体層によって形成することによって、金属酸化物相20は金属相19の粒成長を防止し、かつ端子部4a、4bと下地層となる円筒管2との接合強度を改善することが可能となる。

また、複合導体層16の組織において、反射電子顕微鏡写真による2次平面から観察される金属相19の隣り合う島状組織間の最大距離が10μm以下の場合に、端子部4a、4bの内部において、金属相19が3次元的なスポンジ状骨格を形成し、特に、最大距離が5μm以下の場合では、金属相19がさらに緻密なスポンジ状構造体を形成し好ましい。

このような金属相19によるスポンジ状骨格において、金属相19は立体的に支持されており、金属酸化物相20に対して効果的にアンカー効果を発現可能となるのである。また、金属相19は、金属酸化物相20と円筒管2やセラミック保護層9をなす固体電解質との界面に偏在し、例えば粗大な塊状粒となることもないために、金属酸化物相20と前記固体電解質間の接合状態は良好となる。これらの結果、端子部4a、4b上にロウ付けされた金属部材13の引っ張り強度が著しく向上されるのである。

本発明によれば、上記の金属相19は、Pt、Rh、Pd、Ru、Auのうち少なくとも一種以上から選択され、特にPtが高温環境下における耐酸化性の点で優れる。これらの金属相は、500℃の使用環境下で酸化等の反応を生じず安定に存在するので好ましい。形状、粒径については特に制約は無いが、上記の如く、隣り合う金属相の島状組織間の距離を制御する目的で、状況に応じて適度な粒度配合、金属成分の形状選択等の手法を採用しても良い。

また、金属酸化物相20は、Al、Si、Zr、アルカリ土類元素、希土類元素(Yを含む)の群から選ばれる1種の酸化物、あるいは2種以上を含む複合酸化物からなることが望ましい。具体的には、複合酸化物としては、フォルステライト、ステアタイト、スピネル、希土類元素酸化物−SiO2−Al2O3、ZrO2−(希土類元素酸化物、CaO、SiO2)の群から選ばれる少なくとも1種の複合酸化物が挙げられる。

より具体的には、Y2O3−SiO2−Al2O3複合系としては、Y2O320〜53重量%、Al2O310〜34重量%、SiO224〜60重量%の組成物によって形成すると、融点1500℃以下のガラス状セラミックスを形成しやすく好ましい。特に、Y2O332.3重量%、Al2O321.8重量%、SiO245.9重量%の組成点では、ガラス状セラミックスの融点が1400℃近傍に設定できるため、端子部4a、4bを構成する複合導体層中の金属相の粒成長を抑制でき望ましい。

ZrO2−(希土類元素酸化物、CaO、SiO2)系では、3〜15mol%の希土類元素酸化物で安定化されたZrO2に対し、希土類酸化物のうち少なくとも1種を添加した組成物、あるいは金属成分と前記安定化ZrO2の総量100重量部に対しCaOを50重量部以下の割合で添加した組成物を用いることによって複合導体層16と固体電解質との密着性が好適に改善される。

また、金属成分と、安定化ZrO2の総量100重量部に対して、SiO2を10重量%以下の割合で添加すると、SiO2が固体電解質のZrO2粒界に侵入しアンカー効果を発現するようになるために、端子部と固体電解質との密着性をさらに改善することができる。

なお、上記の組成物中で使用される希土類元素酸化物としては、Y2O3、Yb2O3、Sc2O3、Sm2O3、Gd2O3、CeO2の群から選ばれる少なくとも1種が好適に使用される。

また、端子部4a、4bを形成する複合導体層における金属相19:金属酸化物相20の存在比率は、体積換算で95:5〜20:80体積%の範囲にするとよい。特に、95:5〜60:40体積%の範囲では、端子部4a、4bの固体電解質への接合強度を確保しつつ、低抵抗化でき大変好ましい。金属相19が95体積%よりも多いと、金属酸化物相20と固体電解質との接合が弱くなりやすい。また、金属相19が20体積%よりも少ないと、比抵抗が飛躍的に増加しリード部8、12との導通がとれなくなる不具合が生じやすい。

また、端子部4a、4bの厚みは3μm以上が好適である。3μm未満の厚みでは、円筒管2やセラミック保温層9上へのスクリーン印刷時、スクリーンのメッシュ跡等の欠陥が生じやすく、この欠陥がロウ流れに対しピンホール等の不良原因となりやすい。端子部4a、4bの厚みの上限は特に制約はないが、図1に示すような円筒形状の検出素子の場合、100μmを超えると、端子部4a、4bと円筒管2やセラミック保温層9との接合界面の曲率と、端子部4a、4bの表面での曲率との差が大きくなり破壊しやすいため、100μm以下であることが望ましい。

(他の態様)
本発明は、図1のみならず、検出部の電極と電気的に接続された端子部に金属部材をロウ付けする部分を具備する検出素子であれば、あらゆる素子に適用できる。

そこで、本発明の検出素子の他の実施態様について、図4乃至図6に基づき説明する。なお、図1〜図2と同じ機能を具備する箇所については同じ符号を付して説明する。

まず、図1では、測定電極5と端子部4bとを接続するリード部12をセラミック保温層9の表面に形成したが、図1におけるB−B断面図の他の実施態様である図4(a)に示すように、リード部12をセラミック絶縁層6内に形成し、そのリード部12とセラミック保温層9の表面に形成された端子部4bとをセラミック絶縁層6およびセラミック保温層9を貫通して形成された貫通導体18によって接続することができる。この場合、リード部12と端子部4bとの接続は、図4(b)の側断面図に示すように、セラミック絶縁層6とセラミック保温層9との端面から端子部4bを引き回して接続することもできる。

また、図1の検出素子1においては、検知部を1箇所形成しているが、図5の(a)概略斜視図、および(b)そのD−D断面図に示すように、検知部を円筒体の互いに対向する箇所に2つ設けられている。このように、検知部を複数箇所形成すれば、アッセンブル金具内での排気ガスに対する検出素子1の指向性をなくすることができる。かかる図5においても少なくとも検知部表面を多孔質のセラミック絶縁層14によって被覆されるが、説明の便宜上、図5(a)では省略した。

この際、測定電極5と端子部4bとの接続にあたっては、2つの測定電極5を直列的に接続し、リード部12を介して端子部4bに接続することもできるが、各測定電極5に対してそれぞれリード部12を形成し、端子部4bに対してそれぞれ接続するか、あるいは図5(a)に示すように、途中でリード部12同士を接続して端子部4bに接続すればよい。また、基準電極3は、各検知部に合わせて2つ形成してもよいし円筒管2の内面全面に基準電極3を形成すれば基準電極3を共有化することもできる。

また、本発明の検出素子は、上記のように円筒形状のみならず、平板型の検出素子における端子構造に対しても適用できる。そこで、図6に平板型の検出素子を示した。(a)は斜視図、(b)はE−E断面図、(c)はF−F断面図である。この検出素子は、図上から検知部、空気導入孔、ヒータ部が積層された構造となっている。固体電解質基体2の外面に測定電極5、大気導入孔25側の内面には基準電極3が形成されている。

そして、測定電極5は固体電解質基体2の外面に形成されたリード部12を経由して同じく固体電解質基体2の外面に形成された端子部4a、4bに接続されている。また、空気導入孔25内壁に形成された基準電極3は端子部4aの真下に引き出され、垂直導体26により端子部4aに接続され、これらの端子部4a、4bには、本発明に従い、ロウ材17により金属部材13a、13bがロウ付けされる。

一方、固体電解質基体2の大気導入孔25を挟んで検知部と対向する部分には、アルミナ等のセラミックスからなる絶縁層6を介して発熱抵抗体7が内蔵されている。発熱抵抗体7は、図6(c)に示すようにリード部8が端子部24の真下まで延長され垂直導体27によりヒータ用端子部24に接続されており、この端子部24には、金属部材13が本発明に従って接続される。

【実施例】
(実施例1)
まず、評価用サンプルの作製にあたり、以下のものを準備した。
a)共沈法により作製した5モル%Y2O3含有のZrO2粉末
(円筒管用、セラミック保温層用)
b)MgO含有量が10ppm以下の微粒Al2O3粉末
(セラミック絶縁層用)
c)Al2O3を10体積%含有するPtペースト
(発熱抵抗体7、リード部8)
d)5モル%Y2O3含有のZrO2粉末を30体積%含有するPtペースト
(基準電極2、測定電極5、電極または抵抗体リード部8、12用)
e)5モル%Y2O3含有の平均粒径が平均2次粒径で0.5〜1.0μmのZrO2粉末を40体積%含有するPtペースト
(電極用端子部4、抵抗体用端子部24)

まず、a)のZrO2粉末にポリビニルアルコール溶液を添加して坏土を作製し、押出成形により外径が約4mm、内径が2.3mmの円筒管2を作製した。また、a)のZrO2粉末に、アクリル系のバインダーを所定量添加しスラリーを作製した後、ドクターブレード法により200μm厚みのZrO2のセラミック保護層9用のグリーンシートを作製した。

セラミック保護層9用のグリーンシートの表面に、上記b)のAl2O3粉末からなるスラリーを焼成後、約10〜15μmの厚みになるように塗布した。そして、そのAl2O3層の表面に、発熱抵抗体7と抵抗体用のリード部8を上記c)のPtペーストを用いてスクリーン印刷により形成した。さらに抵抗体リード部8の所定の位置に、パンチングにより貫通孔を開け、d)のPtペーストを充填した。

次に、セラミック保護層9用のグリーンシートを反転させ、測定電極と接続されるリード部12、測定電極と接続される端子部4b、抵抗体リード8の端子部24をそれぞれd)あるいはe)のPtペーストを用いて、所定の位置にスクリーン印刷により形成した。なお、測定電極と接続されるリード部12上には、セラミック保護層122として、グリーンシートを形成する前述のa)のZrO2スラリーと同一のスラリーを、焼成後、約15〜20μmの厚みとなるようにスクリーン印刷した。

この後、再度グリーンシートを反転させ、前記発熱抵抗体がAl2O3層に内包されるように、前記c)のAl2O3粉末からなるスラリーを焼成後、約10〜15μmとなるように塗布した。

これらの結果、安定した信頼性の高い検知信号の取り出し構造が可能となり、検知部の出力信号を迅速に、かつ長期にわたり安定して検出できる信頼性の高い検出素子を提供できる。
