本発明は、光拡散性シートに関し、特に液晶ディスプレイのバックライトユニット用に適する光拡散性シートに関する。

【従来の技術】
近年急速に発展している液晶ディプレイに用いられる液晶表示ユニットの後ろ側にあって表示画像の輝度を向上させるバックライトユニットには、その正面輝度を向上させつつ広い視野角を付与するために、光拡散性シートが用いられている。

このような光拡散性シートとしては、広い視野角を付与しつつ正面方向への輝度を向上させるものであることが望まれており、一般には支持体上に光拡散層やバックコート層を設けた構造をしている。また、この光拡散性シートは、液晶ディスプレイの表示品質を低下させるような塵や埃等が表面に付着しづらくなるように、帯電防止性を有していることが要求され、光拡散層やバックコート層の表面に帯電防止剤を塗布して帯電防止性を付与しているものが一般に用いられている。

【発明が解決しようとする課題】
しかし、このような帯電防止性を有する光拡散性シートであっても、低湿環境下等においてはその帯電防止性が低下したりする場合もあり、必ずしも塵や埃等を完全に付着させなくすることはできず、バックライトユニットに組み込む前の検品時等において塵や埃等を付着させてしまうことが起り、非常に歩留まりを低下する原因となっている。

また、光拡散性シートは、製造された後バックライトユニットに組み込まれるまでの間に積み重ねられて搬送されたりすることで、光拡散層及びバックコート層のいずれか一方又は双方の表面を傷つけてしまい、歩留まりを低下させる原因となっている。

【課題を解決するための手段】
そこで、本発明者らは、これら歩留まりを低下させる問題を解決するため、一旦付着した塵や埃等を何らかの方法で除去できないかと鋭意検討したところ、洗浄液中で超音波洗浄することによって有効に除去することができることを突き止めたが、それに伴い表面処理した帯電防止性も失ってしまうという問題に突き当たった。そこで、一旦付着した塵や埃等を超音波洗浄等によって除去しても、帯電防止性を失わない光拡散性シートを得られないものかと更に研究を進めたところ、光拡散性シートの表面層として特定の組成物を用いて形成したものを用いることによって、一旦付着した塵や埃等を超音波洗浄等によって除去しても帯電防止性を失わず、更には積み重ねて搬送しても光拡散層やバックコート層の表面に傷の付き難い耐擦傷性を有する光拡散性シートを完成するに至り、歩留まり低下の問題を解決する本発明をするに至った。

即ち、本発明の光拡散性シートの塵埃除去方法は、少なくとも一方の表面層が、4級アンモニウム塩基、(メタ)アクリロイル基、及びオルガノポリシロキサン単位を有する重合体と、分子内に(メタ)アクリロイル基を3個以上有する多官能(メタ)アクリレートとを含有する電離放射線硬化性組成物から形成されてなる光拡散性シートを、洗浄液に浸して超音波洗浄することを特徴とするものである。

【発明の実施の形態】
以下、本発明の光拡散性シート1について、図1及び図2を用いて詳細に説明する。

本発明の光拡散性シート1は、光拡散性シートの少なくとも一方の表面層3、4が、特定の電離放射線硬化性組成物を用いて形成されてなるものである。そして、当該表面層3、4としては、例えば、透明支持体2上の少なくとも一方の表面に設けられる光拡散層31自体若しくは必要に応じて設けるそのオーバーコート層32又は必要に応じて光拡散層31を設けない面に設けるバックコート層41等の光拡散性シート1の少なくとも一方の表面に有する層であれば何れの層であってもよい。尚、ここで光拡散層31とは、透明支持体2の片面ないし両面に設けられることで、光拡散性シート1に、バックライト等からの入射光を液晶表示ユニット等の表面方向へ向ける集光性、及び液晶ディスプレイとしての適当な視野角が得られる光拡散性を付与する役割を担う層であり、電離放射線硬化性組成物等のバインダー成分に光拡散剤等を含有せしめたものを被膜化する等により得ることができるものである。また、必要に応じて設けるそのオーバーコート層32とは、上記光拡散層31の役割を損なわない範囲で設ける光拡散層31の表面処理層である。また、必要に応じて設けるバックコート層41とは、光拡散層31の役割を損なわない範囲で光拡散層31を設けない面に設けて、必要に応じてマット化剤等を含有してニュートンリング防止効果等を備える層である。

このような電離放射線硬化性組成物は、4級アンモニウム塩基、(メタ)アクリロイル基、及びオルガノポリシロキサン単位を有する重合体に有する(メタ)アクリロイル基と、分子内に(メタ)アクリロイル基を3個以上有する多官能(メタ)アクリレートとの、ラジカル反応によって3次元網目構造に架橋することにより被膜硬度が上昇し、高い耐擦傷性を有する表面層が得られるものである。これによって、当該重合体に有する4級アンモニウム塩基部分及びオルガノポリシロキサン部分が被膜表面から遊離することをも抑えられ、超音波洗浄する等にもかかわらず長期にわたって帯電防止性が持続し、且つ滑り性を付与して耐擦傷性をより向上する。また、当該重合体は、その分子内にオルガノポリシロキサン骨格を有することによって、表面エネルギーが低くなっている。そのため当該重合体は、その表面エネルギーの低さから、当該組成物を塗布、乾燥して硬化させるまでの間に被膜表面に移行して、被膜内部よりも被膜表面に多く存在することになる。すると、当該組成物中における当該重合体の占める割合を少なくして、表面層を電離放射線硬化させて被膜硬度を高くしても、十分な帯電防止性と滑り性を付与することができるようになるものである。

このような重合体は、1分子中に1個のラジカル重合性基を有する3級アミン化合物と、1分子中に1個のラジカル重合性基と水酸基を有する化合物とを共重合して、3級アミンと水酸基を有する重合体Aを合成し、この重合体Aに(メタ)アクリロイル基とイソシアネート基を有する化合物を付加して、3級アミンと(メタ)アクリロイル基を有する重合体Bを合成し、この重合体Bに4級化剤を反応させて4級アンモニウム塩を形成した後、アミノ基を有するオルガノポリシロキサン化合物を(メタ)アクリロイル基に付加させる、若しくは重合体Bの(メタ)アクリロイル基にアミノ基を有するオルガノポリシロキサン化合物を付加させた後、4級化剤を反応させて4級アンモニウム塩を形成することによる方法等によって得ることができる。

また、本発明の電離放射線硬化性組成物を構成する多官能(メタ)アクリレートは、分子内に3個以上の(メタ)アクリロイル基を有するものであれば特に限定されず、アクリレート基かメタクリレート基のいずれか一方のみを有するものであってもよいし、両方を有するものであってもよい。好ましいのは反応性が高いことから、アクリレート基を有する化合物である。この分子内に3個以上の(メタ)アクリロイル基を有する多官能(メタ)アクリレートとしては、例えば、トリメチロールプロパントリ(メタ)アクリレート、エチレンオキシド変性トリメチロールプロパントリ(メタ)アクリレート、プロピレンオキシド変性トリメチロールプロパントリ(メタ)アクリレート、トリス((メタ)アクリロキシエチル)イソシアヌレート、カプロラクトン変性トリス((メタ)アクリロキシエチル)イソシアヌレート、ペンタエリスリトールトリ(メタ)アクリレート、ペンタエリスリトールテトラ(メタ)アクリレート、ジペンタエリスリトールテトラ(メタ)アクリレート、ジペンタエリスリトールペンタ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、アルキル変性ジペンタエリスリトールトリ(メタ)アクリレート、アルキル変性ジペンタエリスリトールテトラ(メタ)アクリレート、アルキル変性ジペンタエリスリトールペンタ(メタ)アクリレート、カプロラクトン変性ジペンタエリスリトールヘキサ(メタ)アクリレートを挙げることができる。また、ポリイソシアネート化合物と分子内に水酸基および3個以上の(メタ)アクリロイル基を有する水酸基含有多官能(メタ)アクリレートを反応して得られるウレタン(メタ)アクリレートや、テトラカルボン酸二無水物と分子内に水酸基および3個以上の(メタ)アクリロイル基を有する水酸基含有多官能(メタ)アクリレートを反応して得られるカルボキシル基含有多官能(メタ)アクリレートを使用することもできる。これらの多官能(メタ)アクリレートは、2種以上を組み合わせて使用してもよい。

ここで電離放射線硬化性組成物を塗料化して被膜化した表面層3、4に十分な帯電防止性及び滑り性を付与させるためには、塗料中のバインダー成分100重量%における、4級アンモニウム塩基、(メタ)アクリロイル基、及びオルガノポリシロキサン単位を有する重合体の割合を、1重量%以上とすることにより得ることができるようになる。これは上述したように、当該重合体が、オルガノポリシロキサン骨格を有することによる表面エネルギーの低さを利用して、被膜内部から被膜表面に移行する性質を利用しているからである。従って、そのような性質を阻害しないものであれば、電離放射線硬化性組成物には他のバインダー成分を含有することも特に問題ない。例えば、分子内に1個ないし2個の(メタ)アクリロイル基を有する(メタ)アクリレートや、電離放射線硬化性を持たない熱可塑性樹脂や熱硬化性樹脂を含有することが可能である。尚、このような他のバインダー成分の含有量としては、電離放射線硬化性組成物の役割を損なわせない観点から、バインダー成分中の50重量%以下が好ましく、より好ましくは25重量%以下が望ましい。

実施例及び比較例で得られた光拡散性シート1を2枚用意し、その表面層3(光拡散層31若しくはそのオーバーコート層32)と表面層4(バックコート層41)を、1kPaの圧力で、5m/minの速度で擦り合わせた際に、表面層3、4への傷付き具合で評価を行い、傷付かなかったものを「○」とし、傷付いたものを「×」として評価したものを表1に示す。

表1の結果からも明らかなように、実施例1、2の光拡散性シートは超音波洗浄前後においてその表面抵抗率が変化せず、超音波洗浄後においても帯電防止性が持続しており、また、表面層が傷付き難いものであった。

従って、本発明の光拡散性シートによれば、光拡散性シートの少なくとも一方の表面層を、4級アンモニウム塩基、(メタ)アクリロイル基、及びオルガノポリシロキサン単位を有する重合体と、分子内に(メタ)アクリロイル基を3個以上有する多官能(メタ)アクリレートとを含有する電離放射線硬化性組成物を用いて形成することにより、表面に一旦付着した塵や埃等を超音波洗浄等によって除去しても帯電防止性を失わず、更には積み重ねて搬送しても光拡散層やバックコート層の表面に傷が付き難いために、歩留まりを低下させない光拡散性シートを提供することができる。
