【発明の属する技術分野】
本発明は、電子部品用セラミックス基板の製造方法に関する。

【従来の技術】
電子部品用セラミックス基板には、厚膜ハイブリッドIC基板、薄膜ハイブリッドIC基板、チップレジスター基板等があり、抵抗膜ならびに導体膜形成には印刷法や液状感光剤法がある。印刷法においては例えば図8に示すように、セラミックス基板1の外辺を位置決めピン2により固定し印刷する方式が主流である。

セラミックス基板1の加工方法として最も多く用いられているのが図9に示す金型による加工方法である。これは、グリーンシート3にセラミックス基板1の外周形状を持つ上パンチ4a並びに下パンチ4bとそれに対応するダイ5とによって打ち抜く方法である。この方法により打ち抜かれたグリーンシート3は、図10に示すように、エッジ部6はその大きさに大小の差があるもののS字状の断面形状を呈する。これは下パンチ4bとダイ5とでグリーンシート3を切断するときに、図11(a)に示すように下パンチ4bとダイ5とのクリアランス7によりグリーンシート3の上部にだれ8が発生する。更に切断が進むと図11(b)に示すように、グリーンシート3の下部に突出部9が発生する。切り落としタイプの金型では、グリーンシート3のエッジ部6はこの断面形状となるが、一般的な構造の金型では更に図11(c)に示すように、ダイ5が復帰するときにグリーンシート3のエッジ部6を逆方向に擦るために下側にだれ8が形成され、上側に突出部9が形成される。

このグリーシート3のエッジ部6の突出部9は、グリーンシート3を焼成しセラミックス基板1となった状態でもほぼ原形のままであり、前述したスクリーン印刷の位置決めピン2との接触やまた他の搬送工程での機械的衝撃で容易に欠けやすい。このことは、印刷の位置精度の狂いやまた欠けたカケラによる印刷のスクリーンへの悪影響やセラミックス基板1のパターン印刷の欠損等の原因となる。

この問題点を解決するために、従来技術として特開昭63−226092号では、図12に示すように、グリーンシート3の表裏に多角形のスリット10を形成し、グリーンシート3を焼成し得られたセラミックス基板1のスリット10をブレークして、図13に示すようなエッジ部6のような多角形形状を形成する方法がある。

一方、特開平4−158002号においては、図14に示すように、グリーンシート3の表裏に切断刃11を設けた金型でスリット10を深く形成しグリーンシート3の状態で切断する方法が示されている。これは切断刃11による表裏からの圧入によりグリーンシート3を切断するために、図15に示すようにエッジ部6の周縁がアール状となって従来のような突出したエッジとならないものである。

【発明が解決しようとする課題】
しかしながら、図12、図13に示すセラミックス基板1では、グリーンシート3を金型で加工したあとの離型が困難なためにさまざまな工夫が必要であり、金型構造が複雑なために高価になるという問題があり、グリーンシート3の焼成後にスリット10に沿って耳部をブレークする工程を追加する必要があった。

一方、図14、図15に示すセラミックス基板1においては、グリーンシート3の焼成後に耳部をブレークする工程の必要はなく、また従来、グリーンシート3あるいはセラミックス基板1の一品毎に廃棄される外枠部分の耳部を無くしあるいは小さくできるという利点がある。

しかしながら、前述同様グリーンシート3から切断刃11を離型しづらい点と、図16に示すように、上下の切断刃11が浸入しグリーンシート3のスリット10の先端部より発生した亀裂12が垂直方向とならず互いに反れる傾向を示すために、その切断面の表面が凹凸となりやすく、このことは印刷工程における位置決めピン2との衝撃に対し微細な部分での欠落を免れない状態であるという点と金型構造が複雑となり金型作成費用が高価になるという問題があった。

上記の従来技術は切断刃11を上パンチ4a並びに下パンチ4bへ装着する方法であるが、上パンチ4a並びに下パンチ4bを放電加工等により削りだして切断刃11を形成する方法もある。この場合においては、上パンチ4a並びに下パンチ4bの摩耗および切断刃11の摩耗または欠損時に全て研磨してから放電加工等で形成し直す必要がありメンテナンス面での問題があった。

いずれにしても、以上の従来技術において得られたセラミックス基板1では、エッジ部6における突出部9の発生は防止することが可能であるが、図17に示すように、切断によって得られた端面の垂直面13が微細な凹凸形状となっており、印刷工程における位置決めピン2との接触時の衝撃により凸部が欠落するという問題があった。

またグリーンシート3の加工後の金型からの離型性が悪いという問題あるいは金型作製費用あるいはメンテナンス費用が高価になるという問題があった。

【課題を開発するための手段】
本発明は、先端が垂直な面と傾斜した面とを有する刃先角度が35°の片刃で、前記垂直な面の根本部に前記傾斜した面と反対側に傾斜したC面とを有する切断刃を用い、該切断刃をグリーンシートの一方の主面から押し当てて、前記グリーンシートの厚みの60%〜80%の深さのスリットを、前記C面を前記グリーンシートの前記一方の主面に押し当てつつ形成し、前記スリットの先端から前記グリーンシートの他方の主面にかけて亀裂を発生させた後、前記スリットの先端に発生させた前記亀裂に沿って焼成後にセラミックス基板となるグリーンシートとグリーシート耳部とを分割し、しかる後、前記セラミックス基板となるグリーンシートを焼成する工程を具備することによりセラミックス基板を製造することを特徴とする。

【発明の実施の形態】
図1に示すように、本発明のセラミックス基板1は、エッジ部6の両方の主面側にC面部14を有しその間の垂直面13はセラミックス基板1の厚みTの少なくとも50%以上であって、その表面に凹凸が少なく最大高さRmaxの平均値を6μm以下としてある。

垂直面13が厚みTの50%以上であること並びに垂直面13の最大高さRmaxの平均値が6μm以下であることが好ましい理由は、印刷工程等に於けるセラミックス基板1の位置決めピン2によるエッジ部6の欠損や凸部の微細な欠落の発生を防止するためである。また前記の最大高さRmaxの平均値とは、少なくとも20枚以上のセラミックス基板1について20個以上の最大高さRmaxを測定したときの平均値である。

まず、本発明のセラミックス基板1の製造方法を説明する。図2に切断刃11の断面形状を示すように、切断刃先端11aは垂直な面と傾斜した面とを有する鋭角状の片刃の形状をしており、その垂直な面の根本部に前記傾斜した面と反対側に傾斜したC面11bを設けた形状となっている。

この切断刃11は図3に示すように、製品となるグリーンシート3の外周部に設置し、切断刃先端11aの刃先角度θの付いた部分を金型の外側の向きとし、切断刃C面11bの部分は金型の内側の向きとして上パンチ4aに取り付ける。

そして、この切断刃11をグリーンシート3に押し当てると、図4(a)に示すように、グリーンシート3に切断刃11が圧入される。次に図4(b)に示すように、さらに深く圧入し、グリーンシート3の厚みTの約50%まで至った時点で切断刃C面11bがグリーンシート3にC面部14を形成し始める状態となる。さらに図4(c)に示すように、切断刃11がグリーンシート3の厚みTの60〜80%迄圧入されると、切断刃C面11bによりグリーンシート3にC面部14が形成され、一方、切断刃11の先端11aから圧縮応力が加わり、矢印方向へ亀裂12が発生する。このようにグリーンシート3を完全に切断しない状態で、切断刃11を元へ戻す。

次に、図5に示すように、製品となるグリーンシート3は、金型から排出した後、搬送工程でグリーンシート耳部3aを下方に分離するが、このときに先の図4(c)の亀裂12に沿って自然分割され、グリーンシート3の両方の主面側にC面部14を有し、その間が垂直面13の断面形状となる。

このようにして形成されたグリーンシート3を所定の温度で焼成することによって、焼成後も同様な断面形状を有するセラミックス基板1を製造することができる。

なお、本発明はドクターブレード法あるいはロールコンパクション法により成形されたあらゆる材質のグリーンシートに適用できる。また、切断刃11の材質は超硬合金が好ましく、金型へ備え付けるか、あるいはパンチングマシン等へ備え付け、グリーンシート3へ圧入させる。

【実施例】
実施例1
本発明の実施例として、切断刃先端11aの刃先角度θが35゜でグリーンシート3の厚みTに対し50%圧入した段階から切断刃C面11bの形状となる切断刃11を超硬合金で作製し、金型の上パンチ4aに備え、アルミナ含有率96%のドクターブレード法で成形したグリーンシート3に、この金型を押し当てて試料を作製し、この試料を所定の温度で焼成してセラミックス基板1を得た。

このセラミックス基板1について、図6に示すエッジ部6のC面部14の厚みt1、t3、並びに垂直面13の厚みt2、並びにC面部14の幅−X1、−X2、または突出部9の幅X1、X2の各部分の寸法を測定した。

また比較例1として図9に示す金型による加工法にて試料を作製し焼成後、図7に示す箇所について、本発明の試料と同様に各部の寸法を測定し比較を行った。

尚、本発明並びに比較例1とも、焼成後のセラミックス基板1の厚みTが0.64mmとなるグリーンシート3を使用し、試料の測定数はいずれも50シートで1シートにつき任意の1点について工具顕微鏡にて測定した。

本発明の実施例においては、セラミックス基板1のエッジ部6の両方の主面側にC面部14が形成されその部分に突出部9の発生はない。また垂直面13もセラミックス基板1の厚みTに対し50%形成されその表面に問題となるような凹凸はなかった。

比較例1は、そのエッジ部6の表面の主面側に突出部9が発生し、裏面の主面側はアール状でS字形状となっていた。
実施例2
実施例1の本発明実施例並びに金型加工した比較例1と、更に比較例2として図12、13に示すように表裏に多角形のスリット10を形成し焼成後にこのスリット10をブレークしたもの、並びに比較例3として図14、15に示すようにグリーンシート3の表裏に切断刃11を圧入し切断し焼成した試料をそれぞれ作製し、エッジ部6の垂直面13の表面粗さの最大高さRmaxを測定した。

なお、本発明の実施例並びに比較例1,2,3共に、セラミックス基板1の厚みTは0.64mmで、測定数は各20シートで、垂直面13の断面について1シート任意の1点について縦方向に表面粗さ計で測定した。表面粗さ計の触針径は2μmで、測定長さは本発明の実施例並びに比較例2、3が垂直面13の厚みt2について、また比較例1は垂直面13が特定できないためにセラミックス基板の厚みTについてそれぞれ測定した。
その結果を表2に示す。

セラミックス基板1のエッジ部6の垂直面13の最大高さRmaxは、本発明の実施例は平均値が5.500μmであったのに対し、比較例1は平均値が20.980μmと大きく、比較例2は平均値が8.200μmで、比較例3は平均値が9.114μmであり、いずれも大きな値であった。
実施例3
本発明の実施例において、切断刃11の圧入深さとその裏面側主面のC面形成についてのテストを実施した。試料は実施例1の本発明の実施例を用い、条件1〜5まで、表面側のC面部14の厚みt1と垂直面13の厚みt2とを各々変化させ、各50シートのグリーンシート3を加工し、金型から排出した後、搬送工程でグリーンシート耳部3aの分離時に自然分割され、かつ裏面側にC面部14が形成されたものを良品とし、そうでないものを不良とした。

この結果を表3に示す。
なお、条件1〜5共に、セラミックス基板1の厚みTは0.64mmで、表中のデーターは焼成後の値である。

切断刃11の圧入深さ(t1+t2)はセラミックス基板の厚みTの54.7%にあたる条件1は、金型からの排出後の搬送工程でのグリーンシート耳部3aの自然分割がうまくいかず裏面側のC面部14の形成不良が40%発生し、また切断刃11の圧入深さが83.6%の条件5は、裏面側にC面部14が形成されないものが20%発生した。

切断刃11の圧入深さが59.7%の条件2並びに65.6%の条件3並びに80.5%の条件4は、いずれも裏面側のC面部14の形成不良は0%であった。

このことから、切断刃11をグリーンシート3へ圧入し形成するスリット10の深さはグリーンシート3の厚みTの60%以上とし、またグリーンシート3の他方の主面側にもC面部14を形成するために80%を上限とした。

これらの金型加工時のグリーンシート3と切断刃11の離型によるトラブルの発生はなく生産性の上でも効率の良い加工であった。

【発明の効果】
このように、本発明によれば、グリーンシート3の表面の一方向より切断刃11を圧入させ、その圧入深さのみを設定することで、グリーンシート3およびそれを焼成して得られたセラミックス基板1の断面エッジ部に少なくとも50%以上の凹凸の少ない垂直面と両方の主面側に突出部のないC面部とを形成することができる。

本発明により得られたセラミックス基板に印刷法等により抵抗膜、導体膜の形成を、位置決めピンにより固定して行ってもカケの発生が防止でき、位置ずれならびに欠けた部分の印刷面への付着による印刷不良の発生等を防止することができる。なお、裏面側のC面部14の表面は表面側のC面部14に比較して粗であるが、印刷時の位置決めピンとの接触等がないために何ら問題とならない。

また、切断刃11は金型のパンチの一方のみに装着してあり、グリーンシート加工時のグリーンシート3と切断刃11との離型性が良いため、加工時のトラブルが無く生産性の良い加工が可能となる。さらに切断刃11を金型上部、下部に設置してある従来法に較べて、金型の作製費用が安価となり、切断刃11の摩耗による修正ならびに交換あるいは交換時のセッティングについても容易になるという利点がある。
