本発明は塩を触媒としてフェノール類とアルデヒド類を反応させて得られるフェノール樹脂の製造方法に関する。

【従来の技術】
従来より、エポキシ樹脂の硬化剤として、酸無水物、アミン系化合物、イミダゾール化合物、フェノール樹脂などが使用されてきたが、近年、半導体封止材用エポキシ樹脂の硬化剤としては、硬化物の耐熱性、耐湿性、電気特性が優れていることからフェノール樹脂が使用されている。

フェノール樹脂は酸触媒により合成されるが、フェノール樹脂中に酸触媒が残存すると酸触媒がイオン性不純物となり、厳しい耐熱性や耐腐食性が要求される製品に用いられる成形材料、例えば電気・電子部品用成形材料や半導体封止材料としては使用することは難しい。

イオン性不純物を低減させる方法として、特開平10−279666、特開平10−279668がある。これら特許ではパラトルエンスルホン酸を用いてフェノール樹脂を合成後、フェノール樹脂をメチルイソブチルケトンで希釈し、イオン交換水で水洗することでパラトルエンスルホン酸を除去し、イオン性不純物を低減している。しかしパラトルエンスルホン酸はメチルイソブチルケトンに溶解するため、イオン性不純物を低減することは困難である。

特開平4−145116ではフェノール樹脂を合成した後、酸触媒を塩基性物質により中和して塩を生成させ、その塩を水洗または抽出により除去することでイオン性不純物を除去している。しかし多量のフェノール樹脂が存在している中での塩基性物質の添加による酸触媒の中和は困難であり、また完全に中和させるため塩基性物質を多量に添加すると過剰の塩基性物質がイオン性不純物として残存するため好ましくない。

また半導体封止材用硬化剤としてのフェノール樹脂には硬化物成形時の作業性を良くするため、溶融粘度を低くする必要がある。フェノール樹脂を合成する際の酸触媒には塩酸、硫酸、パラトルエンスルホン酸、シュウ酸などが用いられ、主に塩酸、硫酸、パラトルエンスルホン酸等の強酸が触媒として用いられている。これら強酸触媒の存在下に遊離フェノール類の留去などで高温に曝した場合、フェノール樹脂の高分子量化が起こり、得られたフェノール樹脂の溶融粘度が高くなるため、低分子量で低溶融粘度のフェノール樹脂を合成するのは困難である。一方、弱酸を触媒としてフェノール樹脂を合成する方法として特開平11−140278ではシュウ酸を用いてフェノール樹脂を合成しているが、強酸を触媒として用いた場合に比べて非常に反応時間が長くなるため好ましくない。

【発明が解決しようとする課題】
本発明の目的はイオン性不純物が少なく、低分子量で低溶融粘度の半導体封止材用エポキシ樹脂の硬化剤として利用できるフェノール樹脂を製造する方法を提供することにある。

本発明者は、鋭意検討した結果、塩を触媒としてフェノール類とアルデヒド類を反応させることで、イオン性不純物が少なく、低分子量で低溶融粘度のフェノール樹脂の製造方法を見出した。

【発明の実施の形態】
フェノール類とアルデヒド類を反応させてフェノール樹脂を製造する際に、触媒として塩を使用する。塩の重量はフェノール類とアルデヒド類の総重量に対して0.01〜5重量%とし、水洗または抽出処理により塩を除去することでイオン性不純物が少なく、低分子量で低溶融粘度の半導体封止材用エポキシ樹脂の硬化剤として利用できるフェノール樹脂を製造する方法を提供する。
