表面実装に用いられるチップヒューズは、例えば、セラミック基板等の絶縁基板上にヒューズエレメントとして厚膜印刷による導体膜や、無電解めっきによる金属膜の形成、スパッタ等の金属薄膜等により形成されている。
このようなヒューズ導体膜は、速断性や製造の容易さに優れる一方で、インバーター回路の保護素子として要求される耐パルス性能が得られない場合もあった。このため、インバーター回路に保護素子として挿入されるチップヒューズにあっては、速断性は無論のこと、耐パルス性をも満たすことが要求されている。

このような観点から、特開2001−52593号公報(特許文献1)には、ポリイミド樹脂層上にヒューズエレメントを形成する技術が開示されており、このチップヒューズは、絶縁基板上にポリイミド樹脂層が形成されており、その上面に所定のヒューズパターンで第1の金属膜が形成され、この第1の金属膜の上に低融点金属からなる第2の金属膜がめっき処理などにより積層形成され、これら第1及び第2の金属膜でヒューズエレメントが構成され、絶縁性の保護層によりヒューズエレメントが覆われている。
上記チップヒューズは製造工程が煩雑でサイズも比較的厚くなり、また上記チップヒューズに使用されるポリイミド樹脂は耐熱性に優れるものであるが、材料が高価であり、放熱性が低いという欠点がある。さらに、上記ヒューズエレメントは、ポリイミド樹脂層の上に積層形成されるため、ヒューズエレメントへの通電時に発生した熱が、絶縁基板などへ放熱されずに、ポリイミド樹脂層によって蓄熱されるため、チップヒューズの表面温度が過度に上昇したり、また溶断後の絶縁性が安定せず、バラツキが生じる等の課題があった。

本発明によれば、絶縁基板上に接着層が形成され、該接着層上にヒューズ要素部と表電極部からなるヒューズ膜が形成され、該ヒューズ要素部上に保護層が設けられたチップヒューズにおいて、前記接着層は略中央部に切欠き部を有し、該切欠き部には所定の蓄熱性及び放熱性を有する絶縁材が接着層とほぼ平坦になるように充填され、前記ヒューズ膜は金属箔からなり、前記ヒューズ要素部が前記絶縁材の上に配置されたことを特徴とするチップヒューズが提供される。

前記ヒューズ膜は、所望の溶断特性に合わせた材料や厚さが確保された金属箔から成り、この金属箔をエッチングすることで、所要のパターンを形成し、ヒューズ膜の電極部14a,14cとヒューズ要素部14bを形成する。この金属箔としては、例えば、厚さ5〜35μmから適宜選択される銅箔やアルミ二ウム箔、さらには、銅と他の金属との合金なども使用することができる。なお、ヒューズ膜として銅箔を使用する場合には、より速断性を得るためにヒューズ要素部14b上に錫膜を形成し、さらに、銅と錫との拡散を防止するために、錫膜の形成前にニッケル膜を形成しても良い。

接着シート11が絶縁基板12に貼り付けられたら、スクリーン印刷またはポッティングにより、図2(c)に示したシリコーン系樹脂またはエポキシ系樹脂を切欠き部11aに充填する。
