【発明の属する技術分野】
本発明は、液体、気体等の流体が流れる通路(流路)の流路抵抗を制御することで、前記流路を流れる流体の流量を調整したり、前記流路の方向切換えに用いられる流体制御弁に関するものである。

【従来の技術】
従来より、液体、気体等の流体が流路を流れるとき、その流量を調整するために種々の流体制御弁が用いられてきた。

特開平3−260482号公報に開示された従来例を図10に示す。図10には非磁性体からなるケース100の外周部に固定したモータ101の固定子コイル101aへの通電により、弁軸102と一体的に形成したモータの回転子103を回転させ、この回転を推進軸受104により弁軸の直線運動に変換させて、弁体106の上下動により、弁座105の開口度を制御する電動弁が開示されている。

特開平9−79409号公報に開示された従来例を図11に示す。本開示例では、絞り弁の機能を有す電動弁と四方切換弁を複合化した制御弁が開示されている。(四方切換弁部については、説明を略する。)ここには、弁体251を移動させ、弁口208の開口度を調整することで、開口部218と開口部220を流通する冷媒の流量調整を行う制御弁であり、前記弁体251の上部に設けられたチャンバー262と下部の開口部220とを連通する均圧孔256を弁体251の内部に設け、弁体251の上下の圧力を概ね一致させることで、弁体251の作動力を軽減するものである。弁体251には、チャンバー262、均圧孔256及び開口部220の圧力と、開口部218の圧力とを隔てるための、パッキン261が設置してある。

特開平8−285101号公報に開示された従来例を図16に示す。ここでは、円筒状のハウジング710と、前記ハウジングの内側に回動自在に挿入される弁体750を有し、ハウジング710には、A−A断面上に90度毎に配設される4個のポート721、722、723、724(721、723、724は不図示)と、B−B断面上に90度毎に配設される4個のポート731、732、733、734(731、733、734は不図示)を有し、弁体750は円柱部752と前記円柱部の上下に形成される平板部754、756有し、ステッピングモータ770で90度毎に回動される。前記ステッピングモータ770はハウジング710に対してナット776を介して取付けられ、その出力軸772と弁体750が先端の駆動部773で連動する構成の四方切換弁が開示されている。712は弁座であり、ハウジング710の下部にO−リング764等で固定シールされている。

【発明が解決しようとする課題】
ルームエアコンやパッケージエアコン等の空調機の場合、冷凍サイクルから冷媒の漏れが生じると、空調機の性能低下を引き起こし、故障の原因にもなる。したがって、冷凍サイクル外への冷媒の漏れを極力防止するために、シール構造は極めて信頼性の高いものが要求され、特開平3−260482号公報に開示のシール構造が採られている。この開示例では、非磁性体のケースを弁ボディと溶接等で固定することによってシールし、流体が弁装置外部へ漏れることを防止している。

しかしながら、回転子はケース内部に設けられており、固定子はケース外部に設けられているため、弁装置専用の極めて特殊な構造のモータとなっている。そのためモータの形状が大きくなり配管スペースに無駄が生じる、製造工程が複雑であり大型であるためコストが高くなる、と言う問題点があった。

また、回転子をはじめとしてケース内部に設けられた部品が常に流体(冷媒と冷凍機油)の中に浸かっており、その部分で流体は圧力が3〜30kg/cm2、温度が−20〜+80℃の範囲で変化するので、回転子の経時変化、コンプレッサの摺動により発生し、冷媒中に存在する摺動粉等の汚染物(以下コンタミネーションと称す。)、あるいは潤滑油に存在する不純物等の影響等による回転子の作動性の悪化の問題、回転子と固定子がケースを間に挟んで設置されているため両者の距離が離れており、その結果モータの消費電流が大きくなり、空調機の運転コストを高くした、等の問題点があった。

特開平9−79409号公報に開示された従来例の制御弁では、パッキン261のシール性が悪く漏れが生じる場合、開口部218とチャンバー262とがシールの漏れ部分により連通し、開口部218→弁口208→開口部220のルート以外に、開口部218→シール漏れ部→チャンバー262→均圧口256→開口部220のルートにも冷媒が流れ、弁部の絞り性能を悪化させる。さらに、シールが不能になると絞り弁の機能を全く果たせなくなる。したがってシール材には、極めてシール性、信頼性の高い材料が要求される。

特開平8−93933号公報に開示された従来例の制御弁では、駆動源としてハウジング303外部からモータ311を装着し、弁軸の軸シール部308の周囲に環状の軸シール材312を設置することで流体と外部の軸シールを行っている。

特開平9−257147号公報に開示された従来例の電動弁も、駆動源として弁ホルダ420の外部からモータ480を装着し、ステム(弁軸)450の周囲に環状のO−リング464を設置することで流体と外部との軸シールを行っている。

これら特開平8−93933号公報ならびに特開平9−257147号公報の開示例によれば、流体は軸シール部でシールされ、モータ内部の回転子等が直接流体と接することはない。

しかしながら、上記特開平8−93933号公報ならびに特開平9−257147号公報の開示例における制御弁あるいは電動弁を空調機等の冷媒を流体とする冷凍サイクル等で用いようとすると次のような問題点が生ずる。

制御弁あるいは電動弁の軸シール(摺動部)にゴムシールを用いようとする場合、信頼性が低くシール材が早期に劣化するようであれば冷媒の漏れが生じ、空調機の性能低下を引き起こすばかりでなく、空調機の致命的な故障となることもある。

また仮に、定期的なメンテナンスによって劣化前にシール材の交換を行うことを想定しても、冷凍サイクルを一度開けてしまうと、冷媒の漏れが必ず生じるので、空調機の性能低下を引き起こす。

特に、近年のインバータ制御の導入により、冷媒の流量調整を極め細やかにする必要があり、弁軸を何回転も回転しながら、弁座の開口度を徐々に調整する制御弁が多く用いられている。このような用途の制御弁では、弁軸の回転摺動や軸方向摺動が頻繁にあり、摺動による軸シール材と弁軸の摩擦によって軸シール材の摩耗が生じ、冷媒の漏れが予測され、これまで空調機の制御弁の摺動部にゴムシール材が用いられた例はない。

実開昭62−98872号公報に開示された従来例の四方弁では、弁体505を駆動するのに大きな駆動力を必要したので、別の電磁弁510と弁本体500とを金属細管521〜523を用いて接続し、電磁弁をON/OFFすることで、弁体を作動させるパイロット方式を用いていた。

例えば、高圧導入口501から弁本体500内部に流入した冷媒圧は最大で30kg/cm2程度である。図示した状態の場合、導口503と低圧導入口502での冷媒圧は5kg/cm2程度であるため、弁体505は差圧25kg/cm2で弁座503に押圧される。この場合に、弁体505の摺動に必要な駆動力は7.5kgf程度になる。これに対し、電磁弁510の場合、金属細管の径をφ2mm、間隔を2mmとし、2本分の移動(6mm)を考慮すると、ソレノイドの巻数:1000ターン、駆動電流:1Aの場合で発生力は、0.22kgfとなる。このように非常に小さいため、弁体を直接駆動することが出来ない。

したがって、冷媒の漏れを極力防止するために、金属細管と弁本体あるいは電磁弁との接続部分は溶接、ロウ付け等で強固にシールされ、また電磁弁の鉄心部分511も金属ケース512等で覆う必要があった。また、パイロット構造のため弁本体500以外に電磁弁510や金属細管521〜523が必要となるために、形状が大きくなり配管スペースに無駄が生じる、製造工程が複雑であり大型であるためコストが高くなると言う問題点があった。さらに、弁体505の位置を保持するために電磁弁510に常時通電する必要があり、空調機の運転コストを高くした等の問題点があった。

特開平9−144926号公報に開示された従来例の四方弁では、下部カバー606内部の冷媒をシールする必要性から、シャフト(モータ軸)603またはシャフト(弁軸)607が下部カバー606を貫通できず、分離された複雑な構成となっている。また両者を磁気的に連動するために、マグネット604、604aを用いているので、製造工程が多く、コストも高いと言う問題点があった。

特開平8−285101号公報に開示された従来例の四方弁では、ハウジング710とステッピングモータ770を、ナット776を介して取付けているので、ナットのねじ部777を伝わって冷媒が漏れるため、シール性が極めて悪い。また、出力軸772の周囲から、ステッピングモータ770内部に冷媒が容易に浸入し、ステッピングモータ770の性能を低下させると言う問題点があった。

【課題を解決するための手段】
本発明の流体制御弁は、上述の課題を解決するために、水素化ニトリルゴム(以下、水素化NBR)を主成分とする軸シール材でシールを行っている。さらに、水素化NBRの化学構造は、NBRと基本的には同種の化学構造であるが、これはモノマーのランダム共重合体であり、NBRの2重結合の一部が水素添加によって高度に飽和化されたエラストマであるため、薬品中での分解がNBR等に比べ極めて少なく、さらに耐熱性、耐摩耗性、耐油性、摺動性、強度等を併せ持つことで他のゴム材料(NBR、CR)より優れている。さらに、上述の課題を解決するために、特に水素化NBRを主成分とするゴム材料の中でも有機過酸化物を架橋させた種類のものを軸シール材として用いることを特徴としている。有機過酸化物としては、ジクミルパーオキサイド、ジ第3ブチルパーオキサイド、第3ブチルクミルパーオキサイド、および前記パーオキサイドとヘキサン、ベンゼン、イソプロピルカーボネート、バレレート等の化合物がある。

また、流体制御弁は、代替冷媒で用いられることを特徴としている。水素化NBRでは全酸化量が他のゴム材料に比べ極めて少ないので、冷凍機油の加水分解が極めて少なく、潤滑性を落とさない作用がある。特に、代替冷媒で用いられる冷凍機油(POE)の加水分解が極めて少ない。

そして、弁内部には、前記弁軸と一体的に形成された針状弁体を有し、弁外部においては、駆動源を弁軸に連動させて設置している。

上述の構成によれば、本流体制御弁の制御対象となる流体(冷媒等)は、前記軸シール材でシールされる。駆動源の回転に伴う弁軸の回転が、ねじ形成部で直進運動に変換され、前記針状弁体が軸方向に駆動される。針状弁体は軸方向の駆動により弁座の開口度を制御し、流体の流量を調整する。

また、流体制御弁は、上述の課題を解決するために、図7に示すように、弁内部には摺動弁体を有し、弁外部においては、駆動源を弁軸に連動させて設置している。前記摺動弁体は、複数の導口の内少なくとも2つを連通させるように摺動するよう構成されている。

上述の構成によれば、本流体制御弁の制御対象となる流体(冷媒等)は、前記軸シール材でシールされる。駆動源の回転に伴う弁軸の回転により、前記摺動弁体が軸方向に摺動される。これによって、流入した流体の流出方向を切換えることが可能である。

【発明の実施の形態】
〔実施の形態1〕
本発明の第1の実施の形態について図1(a)、(b)、図2、3、6、表1、2を用いて説明する。
本実施の形態に係る流体制御弁を、図1(a)に示す。針状弁体1を有する弁軸2の回転が、弁軸2に形成したおねじと推進軸受12に形成しためねじにより構成されるねじ形成部10で直進運動に変換され、軸方向に可動することによって、前記針状弁体1が弁座3の開口度を制御する流体制御弁である。

弁軸2には水素化ニトリルゴムを主成分とするO−リングからなる軸シール材5が装着されてなり、前記軸シール材5より大気側に突出した弁軸2の後部には、図1(b)(図1(a)のA矢視図)に示すスリット状の溝2aを設け、前記溝2aにモータ9の出力軸9aが挿入され、弁軸2が出力軸9aに対し、移動自在に挿入される形態で連動するよう構成されている。図2、3に示す様に、モータ9の出力軸9aの回転とともに弁軸2も同方向に回転すると、ねじ形成部10で直線運動に変換されることにより、例えばモータ9が正回転であれば弁軸2は紙面左方向に移動し針状弁体1が弁座3の開口度を狭め、モータ9が逆回転であれば弁軸2は紙面右方向に移動し針状弁体1が弁座3の開口度を広げることより流量を制御する。軸シール材5の形状は、O−リングに限るものではなく、他の形状であっても良い。

バルブ筐体4には、弁座3と推進軸受12が圧入あるいは螺合されてなり、バルブ筐体4は円筒部6とビス8で固定され、モータ9はビス7で円筒部6と外付け固定される。ここで、針状弁体1を含む弁軸2ならびに、弁座3はステンレスで、推進軸受12は青銅系軸受材、バルブ筐体4、円筒部6は真鍮で構成されているが、これに限るものではない。

前記推進軸受12の後端面側には、軸シール材5を設置するシール溝13が形成されており、軸シール材5は前記シール溝13と円筒部6と弁軸2で囲まれる環状の領域で変形し、流体が外部に漏れることを防止する。

図6に示すように、水素化NBR22は、NBR21と基本的には同種の構造であり、すなわちモノマーのランダム共重合体であるが、NBRの2重結合23a、23bの一部分が水素添加によって高度に飽和化されたエラストマであるため、耐薬品性に優れ、フロン等の冷媒中でも分解が少なく、シール材として劣化が少ない。

図2、3に示すように、弁軸2は軸シール材5に対し、正・逆の回転と軸方向に摺動するので、軸シール材5の摺動面が劣化し難いことがシール性を向上する1つの要素になる。ここで表1に水素化NBR、NBR、及びCRのアクロン摩耗試験結果を示す。

水素化NBRはNBRやCRに比べ摩耗指数が大きく、極めて摩耗し難い結果となっており、軸シール材として摺動が頻繁に生ずる用途で用いた場合でもシール面の摩耗が少なくシール性が良い。

また、水素化NBRを主成分とするゴム材料は他のゴム材料に比べて摺動性が良いので、摺動部でのトルク、推力等のロスが極めて少ない。

また、冷媒に対する耐性ならびに高圧に対する強度、寿命等の点で軸シールが概ね完全に行えることから、駆動源は市販のステッピングモータ等を外付けできる。ステッピングモータは、低消費電流で小型サイズのものが利用出来る。

本実施の形態で用いたステッピングモータは図10に示すような従来例のモータ部分と比べて、消費電流が格段に低減されサイズも小型化している。しかも、図10の従来例に比べ、消費電流が小さい割に、プルイントルクが大きいので駆動源として有利である。また、モータ内部の回転子や他の部品類が冷媒や冷凍機油に直接浸かることがなくなり、モータの劣化によるバルブ装置の作動性の低下、流量特性の経時変化が防止でき長寿命となる。

〔実施の形態2〕
本発明の第2の実施形態について表3、4を用いて説明する。
基本的な構造は実施の形態1と同様なので、構造については図1(a)、(b)を引用する。

水素化NBRを主成分とするゴム材料の中でも特に有機過酸化物を架橋させた種類のものは、強度、耐油性においても優れている。ここで、有機過酸化物としては、ジクミルパーオキサイド、ジ第3ブチルパーオキサイド、第3ブチルクミルパーオキサイド、および前記パーオキサイドとヘキサン、ベンゼン、イソプロピルカーボネート、バレレート等の化合物があるがこれに限るものではない。

表3より、他のゴム材料に比べ引張強度が大きいことから、高圧による変形に対しても永久歪みが少なく、冷媒圧に対するシール性が良い。特に、代替冷媒(R410A,B等)では運転時の圧力が現行冷媒の約1.5倍(45kg/cm2)と高圧であり、このような高圧で使用される冷媒用のシール材としても特に有効となる。

冷媒圧に対するシール性が良いことは、他のゴム材料に比べ線形が細いシール材であっても、良好なシール性を有することができ、シール材の体積が小さくなるので、シール材からの冷媒ガスの透過が格段に少なくなる。

この結果より、スプリング強度が大きいことから、他のゴム材料を用いる場合よりも、低圧側すなわち、弁軸2と円筒部6の間のクリアランス部分13aへの軸シール材5のはみ出しが少なく、冷媒圧に対するシール寿命が良い。特に高圧で使用される冷媒に対し顕著である。したがって、前記の代替冷媒に対しても長寿命の軸シール材として特に有効となる。

シールの寿命が長いことは、他のゴム材料に比べ線形が細いシール材であっても、長期に渡って良好なシール性を有することができ、シール材の体積が小さくなるので、シール材からの冷媒ガスの透過が格段に少なくなる。

〔実施の形態3〕
本発明の第3の実施形態について表5を用いて説明する。

冷媒には代替冷媒R407C、冷凍機油には前記代替冷媒用候補であるPOEを用い、この全酸化量は、加水分解による酸の量をKOHを標準として中和滴定し、消費したKOH量で表わしている。水素化NBRでは全酸化量が他のゴム材料に比べ極めて少ないので、冷凍機油の加水分解が極めて少ないと考えられる。すなわち、冷凍機油の粘度低下が少なく、潤滑性を落とさないので、コンプレッサの摩耗や、針状弁体1と弁座3の接触時の摩耗、ねじ形成部10の摩耗等が極めて少なくなり、これらの部品、部分の寿命を向上させる。 また、冷媒中のコンタミネーションが少なくなるので弁体1、弁座3間の閉塞、ねじ形成部10の閉塞が極めて減少する。

代替冷媒としては他に、R410A,B、R404A、R507C等があり、これらに用いられる冷凍機油候補であるPOE、ポリビニルエーテル(PVE)等に対しても特に有効である。

冷凍機油の粘度低下が少なく、潤滑性を落とさないので、上述のようにコンプレッサや他の部分の摩耗が極めて少なくなり、冷媒中のコンタミネーションが少なくなる。

〔実施の形態4〕
本発明の第4の実施の形態について図4にて説明する。尚、実施の形態1で説明した部分と同種の部分には同じ符号を用い説明を省略する。
本実施の形態に係る流体制御弁は、図4に示すように、推進軸受12とねじ形成部10が、軸シール材5に対し後方に設置されている点で実施の形態1と異なる。駆動原理は実施の形態1と同様である。軸シール材5には、水素化NBRを主成分とする、あるいは実施の形態2で説明した材料からなるO−リングが用いられる。軸シール材5の形状は、O−リングに限るものではなく、他の形状であっても良い。

バルブ筐体4には、弁座3と推進軸受12が圧入あるいは螺合されてなり、バルブ筐体4は円筒部6とビス8で固定され、モータ9はビス7で円筒部6と外付け固定される。ここで、針状弁体1を含む弁軸2ならびに、弁座3はステンレスで、推進軸受12は青銅系軸受材、バルブ筐体4、円筒部6は真鍮で構成されているが、これに限るものではない。

本実施の形態に係る流体制御弁は、図5に示すように、弁軸14は、針状弁体1を有するシャフト14aと、軸シール材5が設置されるシャフト14bからなり、シャフト14aはシャフト14bに対し、移動自在に連結されてなる。また、前記軸シール材5より外側に突出したシャフト14bの後部にはスリット状の溝2aを設け、前記溝2aはモータ9の出力軸9aが連結するよう構成されている。
