本発明は新規な遷移金属化合物、該遷移金属化合物からなるオレフィン重合用触媒成分に関する。

【発明の技術的背景】
オレフィン重合用の均一触媒系としては、いわゆるカミンスキー触媒がよく知られている。この触媒は、非常に重合活性が高く、分子量分布が狭い重合体が得られるという特徴がある。

アイソタクチックポリオレフィンを製造する遷移金属化合物としては、エチレンビス(インデニル)ジルコニウムジクロリドやエチレンビス(4,5,6,7-テトラヒドロインデニル)ジルコニウムジクロリド(特開昭61−130314号公報)が知られている。しかし、このような触媒を用いて製造したポリオレフィンは、通常、立体規則性が低く、分子量が小さい。また低温で製造すると、高立体規則性体、高分子量体が得られるが、重合活性が低いなどの問題がある。

また、ジルコニウム化合物の代わりにハフニウム化合物を使用すると、高分子量体の製造が可能であることが知られているが(Journal of Molecular Catalysis,56(1989)p.237〜247 )、この方法には重合活性が低いという問題点がある。さらに、ジメチルシリルビス置換シクロペンタジエニルジルコニウムジクロリドなどが特開平1−301704号公報、Polymer Preprints,Japan vol.39,No.6 p.1614〜1616(1990)などで公知であるが、高重合活性と高立体規則性、高分子量を同時には満足しないという問題があった。

また、特開平4−268307号公報には、下記式で示されるメタロセン化合物と、アルミノキサンとからなるオレフィン重合用触媒が記載されている。

さらに、特開平6−184176号公報には、下記式で示されるメタロセン化合物と、アルミノキサンとからなるオレフィン重合用触媒が記載されている。

しかし、これらの触媒によって得られるポリオレフィンでもまだ、立体規則性、分子量などが必ずしも満足するものではなかった。
このような状況のもと、さらにオレフィン重合活性に優れ、しかも優れた特性を有するポリオレフィンを製造しうるようなオレフィン重合用触媒成分およびこのようなオレフィン重合用触媒成分となりうるような新たな遷移金属化合物の出現が望まれている。

本発明は、高活性オレフィン重合用触媒成分となりうるような新規な遷移金属化合物を提供することを目的とすると共に、この遷移金属化合物からなるオレフィン重合用触媒成分を提供することを目的としている。

本発明に係る遷移金属化合物は、下記一般式(I)で示される新規な遷移金属化合物である。

本発明に係るオレフィン重合用触媒成分は、前記一般式(I)で示される遷移金属化合物からなることを特徴としている。

【発明の具体的説明】
以下、本発明に係る新規な遷移金属化合物および該遷移金属化合物からなるオレフィン重合用触媒成分について具体的に説明する。
なお本発明において「重合」という語は、単独重合のみならず、共重合を包含した意で用いられることがあり、また「重合体」という語は、単独重合体のみならず、共重合体を包含した意で用いられることがある。
本発明に係る遷移金属化合物は、下記一般式(I)で示される。

式中、Mは周期表第IVa 、Va 、VIa 族の遷移金属原子であり、具体的には、チタニウム、ジルコニウム、ハフニウム、バナジウム、ニオブ、タンタル、クロム、モリブデン、タングステンであり、好ましくはチタニウム、ジルコニウム、ハフニウムであり、特に好ましくはジルコニウムである。

R2 は、これらのうちでも特にメチル、エチル、プロピル、イソプロピルの炭素数1〜3のアルキル基であることが好ましい。

R3およびR4は、それぞれ同一または相異なり、それぞれ独立に水素原子または炭素数1〜20の炭化水素基であり、かつR3およびR4のうち少なくとも1つは炭素数1〜20の炭化水素基である。この炭素数1〜20の炭化水素基としては前記R1 と同様の基が例示される。またR3とR4とは、互いに結合して環構造を形成していてもよい。たとえばR3とR4とが互いに結合してテトラメチレン基(-CH2CH2CH2CH2-)を形成することにより、それぞれが結合するSi原子とともに5員環を形成していてもよい。
R3、R4は、メチル、エチルなどの炭素数1〜7のアルキル基、フェニル、などのアリール基であることが好ましい。

上記のような遷移金属化合物のインデン誘導体配位子は、例えば下記のような反応ルートで、通常の有機合成手法を用いて合成することができる。

本発明に係る遷移金属化合物は、これらインデン誘導体から既知の方法、例えば特開平4−268307号公報に記載されている方法により合成することができる。

本発明に係る新規な遷移金属化合物は、有機アルミニウムオキシ化合物などと組み合せてオレフィン重合用触媒成分として用いることができる。この場合、前記遷移金属化合物は、通常ラセミ体としてオレフィン重合用触媒成分として用いられるが、R型またはS型を用いることもできる。

次に、上述した新規な遷移金属化合物を触媒成分として含む、オレフィン重合用触媒について説明する。
なお、本明細書において「重合」という語は、単独重合だけでなく、共重合をも包含した意味で用いられることがあり、「重合体」という語は、単独重合体だけでなく、共重合体をも包含した意味で用いられることがある。

本発明の遷移金属化合物触媒成分を含むオレフィン重合用触媒としては、たとえば
(A)前記一般式(I)で示される遷移金属化合物(成分(A))と、
(B)(B-1) 有機アルミニウムオキシ化合物(成分(B-1) )
および/または
(B-2) 前記遷移金属化合物(A)と反応してイオン対を形成する化合物(成分(B-2) )と、
必要に応じて、
(C)有機アルミニウム化合物(成分(C))とから形成される触媒などが挙げられる。

以下、各触媒成分について説明する。
(B-1) 有機アルミニウムオキシ化合物は、従来公知のアルミノキサンであってもよく、また特開平2−78687号公報に例示されているようなベンゼン不溶性の有機アルミニウムオキシ化合物であってもよい。

従来公知のアルミノキサンは、例えば下記のような方法によって製造することができる。
(1)吸着水を含有する化合物または結晶水を含有する塩類、例えば塩化マグネシウム水和物、硫酸銅水和物、硫酸アルミニウム水和物、硫酸ニッケル水和物、塩化第1セリウム水和物などの炭化水素媒体懸濁液に、トリアルキルアルミニウムなどの有機アルミニウム化合物を添加して、吸着水または結晶水と有機アルミニウム化合物とを反応させる方法。
(2)ベンゼン、トルエン、エチルエーテル、テトラヒドロフランなどの媒体中で、トリアルキルアルミニウムなどの有機アルミニウム化合物に直接水や氷や水蒸気を作用させる方法。
(3)デカン、ベンゼン、トルエンなどの媒体中でトリアルキルアルミニウムなどの有機アルミニウム化合物に、ジメチルスズオキシド、ジブチルスズオキシドなどの有機スズ酸化物を反応させる方法。

上記のような方法によりアルミノキサンは、通常アルミノキサンの溶液として得られる。なお、該アルミノキサンの溶液は、少量の有機金属成分を含有してもよい。また回収された前記のアルミノキサンの溶液から溶媒または未反応有機アルミニウム化合物を蒸留して除去した後、溶媒に再溶解してもよい。

本発明に係る遷移金属化合物を触媒成分として含むオレフィン重合用触媒は、高活性であり、分子量分布および組成分布が狭く、かつ分子量が高いポリオレフィンを製造することができる。また炭素数3以上のオレフィンを重合して得られるポリオレフィンは、立体規則性が高く、耐熱性や剛性に優れる。本発明に係るオレフィン重合用触媒を用いて、エチレンやプロピレンを主成分とする共重合エラストマーを製造すると、分子量分布の高いものが得られる。このような共重合エラストマーは、強度が高く、改質材として用いた場合に、ポリオレフィンの衝撃強度や硬度の改質効果に優れる。さらに、プロピレンのブロック共重合体の製造に用いた場合に、共重合エラストマーの分子量を高くすることができるため、耐熱性、剛性または透明性と、衝撃強度とのバランスにおいて優れたものが得られる。またポリエチレンの製造に用いても、分子量の高いものが得られるため、衝撃強度や引張強度、曲げ強度など機械的強度に優れたポリエチレンが得られる。

下記の実施例で得られたポリマーの極限粘度[η]は、135℃デカリン中で測定し、融点は示差走査型熱量計(DSC)により測定した。

【実施例1】
ジルコノセン(A−1)の合成
(1)下記式(a)で示されるケトンの合成
充分に窒素置換した1リットルの3ツ口反応器に2,6-ジメチルナフタレン20g(0.128モル)と、2-ブロモ-2-メチルプロピオン酸ブロミド29.4g(0.154モル)と、塩化メチレン320mlとを仕込み、この中に粉末の塩化アルミニウム42.7g(0.32モル)を約1時間かけて少量ずつ添加した。
添加終了後、室温でさらに1時間反応させた。反応混合物を氷水に注いで分解し、油水分離した。得られた有機相を飽和食塩水で中性になるまで洗浄した後、無水Na2SO4 で乾燥した。溶媒を濃縮乾固体し、塩化メチレン30mlを加えて加熱溶解し、次にヘキサン500mlを加えて晶析を行った。
析出固体を濾別し、乾燥して目的物のケトンを白色固体として11.1g得た。濾液を乾固した後、アセトン50mlを加えて加熱溶解し、次いでヘキサン500mlを加えて氷冷下、晶析を行い、目的物のケトンを9.2g得た。
(合わせた目的物の収率は70.7%)

(2)下記式(b)で示されるアルコールの合成
窒素雰囲気下、200mlの3ツ口フラスコに上記で得られたケトン(a)12g(53.6ミリモル)と、テトラヒドロフラン24mlと、エタノール60mlとを入れ、室温でNaBH4 の粉末6.7g(214.3ミリモル)を少量ずつ添加した。添加終了後、4時間加熱還流(内温71℃)した。
反応混合物を減圧下、濃縮し、水150mlとエーテル300mlを加え抽出した。有機相を分離後、水相をさらにエーテル150mlで抽出した。合わせた有機相を飽和食塩水で洗浄し、無水Na2SO4 で乾燥した。溶媒を減圧で留去し、目的物のアルコールを乳白色固体として14.5g得た。このアルコールはこれ以上精製せず次の反応に用いた。

50mlナス型フラスコに上記で得られた粗アルコール(b)14.0gを加え、窒素雰囲気下、油浴温度230℃で30分間加熱した。冷却後、塩化メチレンに溶解させ油水分離し、有機相を無水Na2SO4 で乾燥した。溶媒を減圧で留去し、ベージュ色固体11.5gを得た。次にヘキサンを展開溶媒としてシリカゲルカラムクロマトグラフィーで分離精製し、目的物(オレフィンの異性体混合物)を白色固体として10.1g得た(ケトン(a)からの通算収率;93.9%)。

(4)下記式(d)で示されるシリル化合物の合成
300mlの3ツ口丸底フラスコ(スターラーチップ、ジムロートコンデンサー、滴下ロート、温度計付)に上記で得られたオレフィン(c)8.0g(38.5ミリモル)と、チオシアン酸銅126mg(1.04ミリモル)と、無水エーテル120mlとを加え、窒素雰囲気で氷冷しながら1.6M濃度のn-ブチルリチウムのヘキサン溶液26.4ml(42.3ミリモル)をゆっくり滴下した。滴下終了後、室温に昇温し、さらに5時間反応させた。次にジメチルジクロロシラン2.56ml(21.2ミリモル)を無水エーテル6.4mlに溶解した溶液をゆっくり滴下した。滴下終了後、室温でさらに12時間反応させた。反応混合物に塩化メチレン80mlを加えた後、飽和重曹水100mlと水200mlの中に注いで分解した。油水分離し、水相をさらに塩化メチレンで抽出した。合わせた有機相をセライトで濾過し、飽和食塩水100mlで2回洗浄した後、無水Na2SO4 で乾燥した。
溶媒を減圧下で留去し、得られた黄白色の固体残渣を塩化メチレン40mlに加熱溶解して、ドライアイス/アセトン浴で冷却した。次にエタノール500mlを加えて晶析し、下記式(d)で示される目的物を白色固体として5.05g得た(収率;55.6%)。

(5)ジルコノセン(A−1)の合成
100mlのシュレンクに上記で得られたシリル化合物(d)2.50g(5.30ミリモル)と無水エーテル37.5mlを加え、アルゴン雰囲気下、氷浴で冷却しながら1.6M濃度のn-ブチルリチウムのヘキサン溶液6.79ml(10.86ミリモル)をゆっくり滴下した。滴下後、氷浴を外して室温に戻し、さらに18時間反応させた。
得られた黄金色の反応液を氷浴で冷却し、ZrCl4 の粉末1.23g(5.30ミリモル)を徐々に添加した。
添加終了後、氷浴を外し、室温に戻し、さらに1時間反応させた後、2時間加熱還流した(内温36℃)。室温に冷却後、得られた橙黄色の反応スラリーを濾過し、濾物を無水エーテル10mlで5回洗浄した。濾物をさらに無水塩化メチレン20mlと無水エーテル20mlとの混合液に懸濁させ、濾過した。次に濾物に無水塩化メチレン500mlを加えた後、不溶物を濾過した。得られた濾液を室温で濃縮乾固し、無水エーテル20mlに懸濁した後、乾燥し、下記式(A−1)で示されるジルコノセンのラセミ体を黄色粉末として0.45g得た(収率;13.4%)。

【実施例2】
プロピレンの重合
充分に窒素置換した内容積1リットルのガラスフラスコに精製したトルエン400mlを入れ、プロピレンを100リットル/hrの割合で流通させながら50℃で15分間保った。次いでトリイソブチルアルミニウムを0.90ミリモル加え、攪拌しながらメチルアルミノキサン(シェリング社製メチルアルミノキサンを乾固し、トルエンに再溶解したもの)をアルミニウム原子換算で1.75ミリグラム原子と実施例1で得られたジルコノセン(A−1)0.005ミリモルとを室温で予めよく混合しておいた溶液をフラスコに加え、重合を開始した。
50℃にて10分間重合を行った後、少量のイソブタノールを添加することにより重合を停止した。
重合懸濁液を3リットルのメタノールに加えて充分に攪拌し、グラスフィルターで濾過した。ポリマーを大量のメタノールで洗浄し、80℃で10時間減圧乾燥した。得られたポリマーは1.42gであり、重合活性は1.7kg−PP/mmol−Zr・hrに相当する。
得られたポリプロピレンの極限粘度[η]は0.49dl/g、融点は144.1℃であった。

【実施例3】
エチレンの重合
充分に窒素置換した内容積1リットルのガラスフラスコに精製したトルエン400mlを入れ、75℃で窒素を吹き込みながら系内を十分窒素置換した。次にメチルアルミノキサン(シェリング社製メチルアルミノキサンを乾固し、トルエンに再溶解したもの)をアルミニウム原子換算で1.30ミリグラム原子と実施例1で得られたジルコノセン(A−1)0.002ミリモルとを室温で予めよく混合しておいた溶液をフラスコに加えた。窒素の吹き込みを停止しエチレンを100リットル/hrの割合で流通させながら75℃で5分間重合を行った。次に少量のイソブタノールを添加することにより重合を停止した。重合懸濁液を3リットルのメタノールに加えて充分に攪拌し、グラスフィルターで濾過した。ポリマーを大量のメタノールで洗浄し、80℃で10時間減圧乾燥した。得られたポリマーは16.25gであり、重合活性は97.5kg−PE/mmol−Zr・hrに相当する。
得られたポリエチレンの極限粘度[η]は3.99dl/gであった。

【実施例4】
ジルコノセン(A−2)の合成
(1)下記式(e)で示されるケトンの合成
充分に窒素置換した1リットルの3ツ口反応器に2,6-ジイソプロピルナフタレン20g(94.2ミリモル)と、2-ブロモ-2-メチルプロピオン酸ブロミド25.9g(113.0ミリモル)と、塩化メチレン320mlとを仕込み、この中に粉末の塩化アルミニウム31.4g(235.5ミリモル)を約1時間かけて少量ずつ添加した。添加終了後、室温でさらに1時間反応させた。
反応混合物を氷水に注いで分解し、油水分離した。得られた有機相を飽和食塩水で中性になるまで洗浄した後、無水Na2SO4 で乾燥した。溶媒を減圧で濃縮し、得られた暗黄緑色の粘調な液体をシリカゲルカラムクロマトグラフィー(ヘキサン/酢酸エチルで展開)で分離精製し、下記式(e)で示されるケトンを淡いベージュ色固体として10.3g得た(収率;39%)。

反応混合物を減圧下、濃縮し、水100mlとエーテル300mlを加え抽出した。有機相を分離後、飽和食塩水で洗浄し、無水Na2SO4 で乾燥した。溶媒を減圧で留去し、下記式(f)で示されるアルコールを淡橙色固体として10.7g得た。このアルコールはこれ以上精製せず次の反応に用いた。

次にヘキサン/酢酸エチル(100/0.1(容量比))を展開溶媒としてシリカゲルカラムクロマトグラフィーで分離精製し、下記式(g)で示されるオレフィンの異性体混合物を5.9g得た(GC純度78.8%、ケトン(e)からの通算収率;50%)。

(4)下記式(h)で示されるシリル化合物の合成
200mlの3ツ口丸底フラスコ(スターラーチップ、ジムロートコンデンサー、滴下ロート、温度計付)に上記で得られたオレフィン(g)5.9g(GC純度78.8%、17.6ミリモル)と、チオシアン酸銅58mg(0.47ミリモル)と、無水エーテル88.5mlとを加え、窒素雰囲気で氷冷しながら1.6M濃度のn-ブチルリチウムのヘキサン溶液12.1ml(19.3ミリモル)をゆっくり滴下した。滴下終了後、室温に昇温し、さらに4時間反応させた。次にジメチルジクロロシラン1.17ml(9.67ミリモル)を無水エーテル4.7mlに溶解した溶液をゆっくり滴下した。滴下終了後、室温でさらに12時間反応させた。反応混合物に塩化メチレン60mlを加えた後、飽和重曹水100mlと水200mlの中に注いで分解した。油水分離し、水相をさらに塩化メチレンで抽出した。合わせた有機相をセライトで濾過し、飽和食塩水100mlで2回洗浄した後、無水Na2SO4 で乾燥した。
溶媒を減圧下で留去し、得られたサンイエロー色の液体残渣にアセトン5mlを加えて加熱溶解し、次にエタノール200mlを加えて晶析し、下記式(h)で示されるシリル化合物を白色固体として0.8g得た(収率;16%)。

(5)ジルコノセン(A−2)の合成
30mlのシュレンクに上記で得られたシリル化合物(h)0.8g(1.37ミリモル)と無水エーテル12mlを加え、アルゴン雰囲気下、氷浴で冷却しながら1.56M濃度のn-ブチルリチウムのヘキサン溶液1.8ml(2.81ミリモル)をゆっくり滴下した。滴下後、氷浴を外して室温に戻し、さらに4時間反応させた。
得られた反応液を氷浴で冷却し、ZrCl4 粉末0.32g(1.37ミリモル)を徐々に添加した。
添加終了後、氷浴を外し、室温に戻し、さらに1時間反応させた後、2時間加熱還流した(内温36℃)。室温に冷却後、得られた橙黄色の反応スラリーを濾過し、濾物を無水エーテル10mlで3回洗浄した。次に濾物に無水塩化メチレン20mlを加えた後、不溶物を濾過した。得られた濾液を室温で濃縮乾固し、無水エーテル10mlに懸濁した後、乾燥し、下記式(A−2)で示されるジルコノセンのラセミ体を黄色粉末として0.04g得た(収率;3.9%)。

得られたポリプロピレンの極限粘度[η]は0.57dl/g、融点は147.9℃であった。

実施例3において、実施例1で得られたジルコノセン(A−1)に代えて、実施例4で得られたジルコノセン(A−2)を用いた以外は、実施例2と同様にしてエチレンを重合させた。
2.49gのポリマーが得られ、重合活性は14.9kg−PE/mmol−Zr・hrに相当した。
得られたポリプロピレンの極限粘度[η]は3.39dl/gであった。
