【発明の属する技術分野】
この発明は、積層セラミック電子部品およびその製造方法に関するもので、特に、積層セラミック電子部品に備える内部電極と外部電極との接続部分の構造および接続部分の接続方法に関するものである。

【従来の技術】
この発明にとって興味ある、たとえば積層セラミックコンデンサのような積層セラミック電子部品は、部品本体としてのセラミック積層体を備え、このセラミック積層体のたとえば端面の上には、外部電極が形成されている。また、セラミック積層体の内部には、外部電極と接続される内部電極が形成されている。

上述の外部電極は、一般的には、ガラスを2〜10wt%程度含有する導電性ペーストをセラミック積層体の端面のような所定の面上に付与し、次いで焼き付けることによって形成される。

【発明が解決しようとする課題】
しかしながら、上述のような外部電極の形成方法によると、以下のような問題に遭遇することがある。
図3は、この問題を説明するためのもので、積層セラミック電子部品の一例としての積層セラミックコンデンサ1の一部を拡大して示す断面図である。図3には、セラミック積層体2と、このセラミック積層体2の内部に形成された内部電極3と、セラミック積層体2の端面4の上に形成された外部電極5とが図示されている。

外部電極5を、前述のように、導電性ペーストの焼付けによって形成したとき、セラミック積層体2の端面4上であって、内部電極3の端縁が位置する部分において、外部電極5側に空洞6が不所望にも生じることがある。これは、導電性ペースト中の金属が、カーケンダール効果と呼ばれる現象に基づき、導電性ペーストに接する内部電極3の端縁上に移動することによって、内部電極3の端縁を端面4から突出させるように内部電極3を成長させ、その結果生じた内部電極3の延長部7が外部電極5の一部を突き上げるためであると考えられている。

このような空洞6を生じた積層セラミックコンデンサ1は、耐湿性が劣り、たとえば外部電極5上に電気めっきを施したとき、めっき液が空洞6からセラミック積層体2内に浸入したり、あるいは、高湿雰囲気中に置かれたとき、水分が空洞6からセラミック積層体2内に浸入したりして、絶縁抵抗等の特性劣化を招くことがある。

そこで、この発明の目的は、上述したような問題を解決し得る、積層セラミック電子部品およびその製造方法を提供しようとすることである。

【課題を解決するための手段】
この発明に係る積層セラミック電子部品の製造方法は、上述した技術的課題を解決するため、次のような工程を備えることを特徴としている。
すなわち、内部に内部電極が形成され、かつこの内部電極の端縁が所定の面上に露出している、セラミック積層体を用意するとともに、ガラスおよび金属を含有し、これらガラスおよび金属の合計に対して金属を5〜50 vol%含有する、ガラスペーストを用意する。ここで、金属として、上記内部電極に含まれる金属と合金化するものであるとともに、内部電極に対する拡散速度の比較的速いものが用いられ、ガラスとして、焼付け時の温度で上記金属が移動するような軟化点を有するものが用いられる。

次いで、セラミック積層体の所定の面上にガラスペーストを付与した後、このガラスペーストを焼き付けてガラス層をセラミック積層体の所定の面上に形成するとともに、当該焼付け時の温度を利用して、内部電極の端縁からガラス層を貫通して当該ガラス層の表面にまで届くように、ガラスペースト中の金属をカーケンダール効果に基づき移動させることによって内部電極を延長する。

この発明において、外部電極の形成方法に関して、次のようないくつかの態様がある。
外部電極は、まず大別して、焼付けにより形成する方法と乾式めっきにより形成する方法とがある。

前者の焼付けにより形成する方法では、前記したガラスペースト中の金属含有率より多い含有率をもって金属を含有する導電性ペーストが用いられる。この場合、第1の態様では、ガラスペーストを焼き付ける工程の前に、セラミック積層体の所定の面上に付与されたガラスペーストの上に導電性ペーストを付与し、ガラスペーストを焼き付ける工程において、導電性ペーストをも同時に焼き付けることが行なわれ、第2の態様では、ガラスペーストを焼き付ける工程の後に、セラミック積層体の所定の面上に形成されたガラス層の上に導電性ペーストを付与し、次いで導電性ペーストを焼き付けることが行なわれる。

他方、後者の乾式めっきにより形成する方法では、ガラスペーストを焼き付ける工程の後に、外部電極が、ガラス層の上に乾式めっきにより形成される。
また、この発明は、上述した製造方法によって製造された、積層セラミック電子部品にも向けられる。この積層セラミック電子部品は、セラミック積層体とセラミック積層体の所定の面の上に形成される外部電極とを備え、セラミック積層体の内部には、外部電極と接続される内部電極が形成され、セラミック積層体の所定の面上には、ガラス層が形成され、内部電極は、内部電極の延びる方向に延びかつ内部電極の端縁からガラス層を貫通してガラス層の表面にまで届く延長部を有し、延長部が外部電極に接触することによって、内部電極が外部電極に接続されていることを特徴としている。

【発明の実施の形態】
図1は、この発明の一実施形態による積層セラミック電子部品およびその製造方法を説明するためのもので、(1)〜(3)において、この製造方法に含まれる代表的な工程を順次示している。なお、この実施形態は、積層セラミック電子部品の一例としての積層セラミックコンデンサの製造方法に向けられ、図1(3)には、完成された積層セラミックコンデンサ11の一部が拡大されて断面図で示されている。

まず、図1(3)を参照して、積層セラミックコンデンサ11の構造について説明する。
積層セラミックコンデンサ11は、セラミック積層体12とこのセラミック積層体12の端面13の上に形成される外部電極14とを備え、セラミック積層体12の内部には、外部電極14と接続される内部電極15が形成されている。ここまでの構成は、従来の積層セラミックコンデンサと同様である。

この発明にとって特徴的な構成として、セラミック積層体12の端面13上には、ガラス層16が形成される。そして、上述した内部電極15は、図解的に示すように、ガラス層16を貫通して外部電極14と接続されるようにするための延長部17を有している。
このような積層セラミックコンデンサ11は、次のようにして製造することができる。

まず、図1(1)に示すように、内部に内部電極15が形成され、かつこの内部電極15の端縁が端面13上に露出している、セラミック積層体12が用意される。
他方、ガラスおよび金属を含有し、これらガラスおよび金属の合計に対して金属を5〜50 vol%含有する、ガラスペースト18が用意され、このガラスペースト18が、同じく図1(1)に示すように、セラミック積層体12の端面13上に付与される。

また、ガラスペースト18中の金属含有率より多い含有率をもって金属を含有する導電性ペースト19が用意され、この導電性ペースト19が、図1(2)に示すように、ガラスペースト18の上に付与される。
次いで、焼付け工程が実施される。この焼付け工程において、ガラスペースト18が焼き付けられて、図1(3)に示すように、前述したガラス層16が形成されるとともに、導電性ペースト19も焼き付けられて、前述した外部電極14が形成される。

上述した焼付け工程において、注目すべきは、次のような現象も生じることである。すなわち、この焼付け時の温度によって、ガラスペースト18中の金属がカーケンダール効果に基づき移動する。それによって、この金属は、図3(3)に示すように、内部電極15の延びる方向に延びかつ内部電極15の端縁からガラス層16を貫通してこのガラス層16の表面にまで届く延長部17を形成するように、内部電極15の端縁上で成長する。内部電極15のこの延長部17が外部電極14に接触し、内部電極15と外部電極14との接続が達成される。

このようにして、従来、不具合をもたらす原因として考えられていたカーケンダール効果をむしろ有利に利用することによって、内部電極15の延長部17をガラス層16内に形成することができ、この延長部17によりガラス層16を通して内部電極15と外部電極14とを接続することができる。しかも、このようなカーケンダール効果による延長部17の成長時には、図3に示したような空洞6は生じない。なぜなら、セラミック積層体12の端面13に接するガラスペースト18ないしはガラス層16はガラスリッチであるとともに、ガラスペースト18ないしはガラス層16と導電性ペースト19ないしは外部電極14との境界では、この境界を介して両側にガラスが存在するので、焼付け工程において、ガラスが空洞を埋めるように有利に回り込むためである。

上述したガラスペースト18に含有される金属は、導電性ペースト19に含有される金属と同種であることが好ましい。
また、ガラスペースト18に含有される金属としては、内部電極15に含まれる金属と合金化するとともに、内部電極15に対する拡散速度の比較的速いものが有利に用いられる。たとえば、内部電極15がPdを含む場合、ガラスペースト18に含有される金属としては、Agが有利に用いられ、内部電極15がNiを含む場合、ガラスペースト18に含有される金属としては、Cuが有利に用いられる。

なお、図1に示した実施形態では、ガラスペースト18を焼き付ける工程の前に、図1(2)に示すように、ガラスペースト18の上に導電性ペースト19を付与し、ガラスペースト18を焼き付ける工程において、導電性ペースト19をも同時に焼き付けることが行なわれたが、これに代えて、図1(1)に示すように、ガラスペースト18をセラミック積層体12の端面13上に付与しただけの段階で、ガラスペースト18を焼き付けて、ガラス層16を形成するとともに、延長部17を形成し、その後、このガラス層16の上に導電性ペースト19を付与し、次いで再び焼付け工程を実施することによって、この導電性ペースト19を焼き付けて、外部電極14を形成するようにしてもよい。

図2は、この発明の他の実施形態による積層セラミックコンデンサ11aおよびその製造方法を説明するための図1に相当する図である。なお、図2において、図1に示した要素に相当する要素には、同様の参照符号を付し、重複する説明は省略する。
まず、図2(3)に示すように、積層セラミックコンデンサ11aの実質的な構造については、図1(3)に示した積層セラミックコンデンサ11と同様である。この実施形態では、積層セラミックコンデンサ11aの外部電極14aが、焼付けによるのではなく、乾式めっきによって形成されたものであることを特徴としている。

このような積層セラミックコンデンサ11aは、次のようにして製造することができる。
まず、図1を参照して前述した実施形態の場合と同様、図2(1)に示すように、内部に内部電極15が形成され、かつこの内部電極15の端縁が端面13上に露出している、セラミック積層体12が用意されるとともに、ガラスおよび金属を含有し、これらガラスおよび金属の合計に対して金属を5〜50 vol%含有する、ガラスペースト18が用意され、このガラスペースト18が、セラミック積層体12の端面13上に付与される。

次に、ガラスペースト18が焼き付けられて、図2(2)に示すように、ガラス層16が形成される。このとき、焼付け時の温度によって、ガラスペースト18中の金属がカーケンダール効果に基づき移動する。それによって、この金属は、内部電極15の端縁からガラス層16を貫通してこのガラス層16の表面にまで届く延長部17を形成する。

なお、延長部17がガラス層16の表面にまで完全に届くことを確実にするため、必要に応じて、たとえば、フッ化水素ガスによるリアクティブエッチング等を、以下に説明する工程の前処理として実施するようにしてもよい。
次に、図2(3)に示すように、外部電極14aが、たとえばスパッタリング、蒸着、イオンプレーティング等の乾式めっきにより、ガラス層16の上に形成される。このとき、外部電極14aは、ガラス層16の表面上で内部電極15の延長部17に接触し、内部電極15と外部電極14aとの接続が達成される。

なお、ガラスペースト18に含有される好ましい金属としては、図1に示した実施形態と同様の要領で選択することができる。
この発明は、上述したような積層セラミックコンデンサに限らず、セラミック積層体とこのセラミック積層体の所定の面の上に形成される外部電極とを備え、セラミック積層体の内部には、外部電極と接続される内部電極が形成された、積層セラミック電子部品であれば、積層セラミックバリスタ、積層型セラミックフィルタ、セラミック多層回路基板等、どのような積層セラミック電子部品に対しても適用することができる。

以下に、この発明の効果を確認するために実施した実験例について説明する。

【実験例1】
Pdを含む内部電極を有するセラミック積層体を用意した。他方、以下の表1に示すような組成を有するガラスペーストを用意した。

表1において、Ag量およびガラス量は、ガラスペースト中におけるAgおよびガラスの合計に対するAg量およびガラス量の各々を vol%で示している。また、ガラスとしては、ホウケイ酸亜鉛系ガラスであって、軟化点600℃のものを用いた。

次に、各試料毎に、セラミック積層体の端面上に、表1に示したガラスペーストを塗布し、乾燥させた。このガラスペーストの厚みは、乾燥後において、15μmとなるようにした。次いで、ガラスペースト上に、Ag量95 vol%およびガラス量5 vol%の導電性ペーストを塗布し、乾燥させた。
次いで、800℃で10分間の熱処理工程を実施し、導電性ペーストおよびガラスペーストを同時に焼き付けて、セラミック積層体の端面上にガラス層を介して外部電極を形成するとともに、ガラスペーストにAgを含有する試料にあっては、内部電極に延長部を形成するようにした。

次いで、外部電極上にNiおよびSnの電気めっきを順次施し、積層セラミックコンデンサを完成させた。
得られた積層セラミックコンデンサの各試料50個について、温度130℃、相対湿度100%、2.7気圧の雰囲気下で、1WVの電圧を100時間印加した後の絶縁抵抗(IR)を測定し、IRが劣化した試料数を求めた。また、内部電極と外部電極との接合状態も観察した。これら接合状態およびIR劣化数が、以下の表2に示されている。

なお、表2において、試料1は、内部電極と外部電極とが接合しなかったため、IRを測定しなかった。

表2から、ガラスペーストにAgを5〜50 vol%含有した試料2〜4によれば、熱処理により、内部電極のPdへのAgの拡散が適正に生じ、内部電極の延長部がガラス層の表面にまで届くようになり、内部電極と外部電極との接続が可能となることがわかる。
これに対して、試料1のように、ガラスペーストにAgを含有しないものでは、内部電極と外部電極との接続が達成されなかった。

他方、試料5のように、ガラスペーストに60 vol%というように50 vol%を超えてAgを含有する場合には、空洞を生じることを防ぎ得ず、耐湿性が劣り、IRの劣化したものが見られた。

【実験例2】
Pdを含む内部電極を有するセラミック積層体を用意した。他方、以下の表3に示すような組成を有するガラスペーストを用意した。

表3において、Ag量およびガラス量は、前述した表1と同様の要領で示され、また、ガラスとしては、実験例1と同様のものを用いた。

次に、実験例1と同様の方法で、各試料毎に、セラミック積層体の端面上に、表3に示したガラスペーストを塗布し、乾燥させた。次いで、800℃で10分間の熱処理工程を実施し、ガラスペーストを焼き付けて、セラミック積層体の端面上にガラス層を形成するとともに、ガラスペーストにAgを含有する試料にあっては、内部電極に延長部を形成するようにした。

また、試料12として、ガラス層を形成しないものも用意した。
次いで、試料6〜11については、ガラス層上に、また、試料12については、セラミック積層体の端面上に、それぞれ、▲1▼Ni−Cr、▲2▼Ni−Cu、▲3▼Agの順にスパッタリングを実施して各0.5μmの厚みを有する多層膜を形成し、このスパッタリング多層膜を外部電極とする積層セラミックコンデンサを完成させた。

得られた積層セラミックコンデンサの各試料50個について、温度130℃、相対湿度100%、2.7気圧の雰囲気下で、1WVの電圧を250時間印加した後の絶縁抵抗(IR)を測定し、IRが劣化した試料数を求めた。また、内部電極と外部電極との接合状態も観察した。これら接合状態およびIR劣化数が、以下の表4に示されている。

なお、表4において、試料6は、内部電極と外部電極とが接合不良であったため、IRを測定しなかった。

表4から、ガラスペーストにAgを5〜50 vol%含有した試料7〜10によれば、熱処理により、内部電極のPdへのAgの拡散が適正に生じ、内部電極の延長部がガラス層の表面にまで届くようになり、内部電極と外部電極との接続が可能となることがわかる。
これに対して、試料6のように、ガラスペーストにAgを含有しないものでは、内部電極と外部電極との接合不良が生じた。

他方、試料11のように、ガラスペーストに60 vol%というように50 vol%を超えてAgを含有する場合には、熱処理により過剰なAg同士が焼結して、ガラス層がマトリクス構造をとるようになってポーラスな構造となってしまい、耐湿性が劣り、IRの劣化したものが見られた。

【発明の効果】
以上のように、この発明に係る製造方法によって製造された積層セラミック電子部品によれば、セラミック積層体の所定の面上には、ガラス層が形成され、内部電極が、このガラス層を貫通して外部電極に接続されているので、積層セラミック電子部品の耐湿性を高めることができる。

また、この発明に係る積層セラミック電子部品の製造方法によれば、ガラスおよび金属を含有し、これらガラスおよび金属の合計に対して金属を5〜50 vol%含有する、ガラスペーストが用意され、セラミック積層体の所定の面上にこのガラスペーストを付与した後、焼き付けて、ガラス層を形成するとともに、この焼付け時の温度を利用して、内部電極の端縁からガラス層を貫通してガラス層の表面にまで届くように、ガラスペースト中の金属をカーケンダール効果に基づき移動させることによって内部電極を延長することが行なわれるので、上述したようなセラミック積層体の内部電極が外部電極と接続される面上にガラス層が形成された、耐湿性に優れた積層セラミック電子部品を能率的に製造することができる。

また、この発明において、外部電極を導電性ペーストの焼付けにより形成する場合であって、導電性ペーストを付与することを、ガラスペーストを焼き付ける前に行ない、ガラスペーストを焼き付ける工程において、導電性ペーストをも同時に焼き付けるようにすると、焼付け工程を1回実施するだけでよく、したがって、工程数を少なくすることができるとともに、焼付けに要するエネルギーコスト等を節減することができる。

また、この発明において、外部電極を形成する前に、ガラスペーストの焼付けを終えておけば、ガラスペーストの焼付け時に形成されるべき内部電極の延長部が適正にガラス層の表面にまで届いているかの確認を容易にすることができるとともに、延長部が適正に形成されていない場合には、延長部をガラス層の表面にまで届くようにするための補助的な処置を容易に施すことができ、製品の歩留りを向上させることができる。
