本発明は、チップ抵抗器やチップコンデンサなどのチップ状電子部品およびその製造方法に関する。

【従来の技術】
近年の電子機器の軽薄短小化に対する要求がますます増大していく中、回路基板の配線密度を高めるため、電子部品には非常に小型な電子部品が多く用いられるようになってきた。

従来のチップ状電子部品のうち角形チップ抵抗器の構造の一例を示し説明する。図7は斜視図、図8は断面図である。

従来の角形チップ抵抗器は96%アルミナ基板10と、このアルミナ基板10上に形成された一対の銀系サーメット厚膜電極による一対の上面電極層11と、前記上面電極層11と接続するように形成されたルテニウム系厚膜抵抗による抵抗層12と、抵抗層12を完全に覆うガラスによる保護層14と、上面電極層11の一部と重なる銀系サーメット厚膜の側面電極層13とからなっている。なお、露出電極面にははんだ付け性を確保するためにニッケルメッキ層15とはんだメッキ層16を形成し、これにより外部電極を形成している。また他の従来例としては、低温プロセス化を狙い銀系サーメット厚膜による端面電極を、Ni−Cr系薄膜電極をスパッタ工法により形成する方法や、銅粉体あるいは銀などの導電性金属粉体を、エポキシ系樹脂、あるいはフェノール系樹脂などのバインダと混合した導電性樹脂によって構成する方法もある。

【発明が解決しようとする課題】
しかし、この角形チップ抵抗器の側面電極層13は銀系サーメット厚膜ペーストを、約600℃程度の温度で焼成し形成するため、側面電極形成以前に形成された、一対の側面電極層13間の抵抗値が、抵抗層12の熱影響により変化する。この抵抗値の変化は近年市場が大きくなっている精密(±1%,±0.5%)級の角形チップ抵抗器の製造歩留が悪化する主要因となっている。

本発明は、このような課題を解決するもので、外部電極間の電気特性値が変化しない低温度(250℃〜400℃)で従来の厚膜電極等と同等以上の強度を有する外部電極を形成することを目的とする。

【課題を解決するための手段】
そしてこの目的を達成するために本発明は、導電性材料として複数個の突起を有する導電性金属粉と樹脂バインダーとを混合した導電性ペーストを塗布硬化して形成した第1層の電極層と、この第1層の電極層の上に第2層として設けたスズコート層あるいは、はんだコート層とにより外部電極を構成するものである。

【作用】
本発明では、複数個の突起を有する金属粉からなる導電性材料と樹脂バインダーとを混合した導電性ペーストを塗布し、例えば150℃〜250℃の低温度で熱処理することにより、溶剤の揮発と樹脂材料の硬化反応により金属粉の充填密度が上昇するとともに、樹脂バインダーと突起を有する金属粉体表面との間に強力なアンカー力が発現される様になる。このため、低温度で熱処理しても従来の厚膜サーメット系電極等と同等以上の強度を有する外部電極が形成でき、しかも低温による熱処理のため電気的特性変化が少なく、製造歩留が向上する。

【実施例】
(実施例1)
以下、本発明の実施例1について、図1、図2を用いて説明する。本実施例ではチップ状電子部品の中で最も数量が多い角形チップ抵抗器を例に説明する。

図1は本発明の実施例1を示す斜視図であり、図2は図1のA−A断面図である。

図1、図2に示すごとく、本実施例による角形チップ抵抗器は、96%アルミナ基板1と、前記アルミナ基板1上の銀系サーメット厚膜の一対の上面電極層2と、前記上面電極層2の一部に重なるルテニウム系厚膜の抵抗層4と、前記抵抗層4を完全に覆う樹脂による保護層6と、前記上面電極層2を完全に覆う厚さ10〜50μmの、複数個のいぼ状の突起を有する銅系金属粉と複数個のいぼ状の突起を有するニッケル系金属粉の混合粉体と、バインダとして熱硬化性ポリマーを混合した導電性ペーストを塗布硬化した一対の側面電極層3と、前記側面電極層3の露出部分に形成された、はんだコート層7より構成される。そしてこれら側面電極層3とはんだコート層7により外部電極が構成されている。

次に、図1、図2に示した本発明の実施例1の製造方法について説明する。まず、耐熱性および絶縁性に優れた96%アルミナ基板1を用意した。このアルミナ基板1には短冊状、および個片状に分割するために、分割のための溝(グリーンシート時に金型成形)が形成されている。次に、前記アルミナ基板1の表面に厚膜銀ペーストをスクリーン印刷・乾燥し、ベルト式連続焼成炉によって850℃の温度で、ピーク時間6分、IN−OUT時間45分のプロファイルによって焼成し上面電極層2を形成した。次に上面電極層2の一部に重なるように、RuO2を主成分とする厚膜抵抗ペーストをスクリーン印刷し、ベルト式連続焼成炉により850℃の温度でピーク時間6分、IN−OUT時間45分のプロファイルによって焼成し、抵抗層4を形成した。次に、前記上面電極層2間の前記抵抗層4の抵抗値を揃えるために、レーザー光によって、前記抵抗層4の一部を切断破壊し抵抗値修正(Lカット,30mm/秒,12KHz,5W)を行った。続いて、前記抵抗層4を完全に覆うように、エポキシ系樹脂ペーストをスクリーン印刷し、ベルト式連続硬化炉によって200℃の温度で、ピーク時間30分、IN−OUT時間50分の硬化プロファイルによって硬化し、保護層6を形成した。次に、外部電極を形成するための準備工程として、アルミナ基板1を個片に分割し、外部電極を形成する箇所を露出させておく。

第1層の電極層となるペーストは、複数個のいぼ状の突起を有する銅系金属粉50%(粒径約2〜30μm、表面を厚さ1μm以下の銀にて被覆)と複数個のいぼ状の突起を有するニッケル系金属粉50%(粒径約2〜10μm、表面を厚さ1μm以下の銀にて被覆)の混合粉体とレゾール系フェノール樹脂をブチルカルビトールを溶剤として3本ロールにて混練した導電性樹脂ペーストとしておく。これをあらかじめ約200μmの膜厚で均一にステンレス金属上に膜形成して置き、ディップ法により先ほどのアルミナ基板1の分割された個片の側面に塗布し、ベルト式連続遠赤外線硬化炉によって、ピーク時間160℃−15分、IN−OUT時間40分の温度プロファイルによって熱処理を行い、側面部の厚みが約30〜40μmの側面電極層3を形成した。この形成後の断面の模式図を図6に示す。アルミナ基板1上に形成した導電性金属粉3aがそのいぼ状突起で熱硬化した樹脂バインダー3bに強力にアンカー効果を表していることを表現している。次に、これをフラックスに浸漬後、予熱−はんだ浸漬(230℃10秒間)を経て側面電極層3上に、はんだコート層7を形成した。以上の工程により、本発明の実施例1による角形チップ抵抗器を作成した。

(実施例2)
次に、本発明の実施例2について、図3、図4を用いて説明する。これもチップ状電子部品の中で最も数量が多い角形チップ抵抗器を例に説明する。

図3、図4において、本実施例による角形チップ抵抗器は、96%アルミナ基板1と、前記アルミナ基板1上の銀系サーメット厚膜の一対の上面電極層2と、前記上面電極層2の一部に重なるルテニウム系厚膜の抵抗層4と、前記抵抗層4を完全に覆う樹脂による保護層6と、前記上面電極層2の一部に重なる10〜50μmの、複数個のいぼ状の突起を有するニッケル系金属粉体と、バインダとして熱硬化性ポリマーを混合した導電性ペーストを塗布硬化した一対の側面電極層3と、前記側面電極層3の露出部分に形成された、ニッケルコート層8とその上のはんだコート層7より構成される。

次に、図3、図4に示した本発明の実施例2の製造方法について説明する。アルミナ基板1上に上面電極層2、抵抗層4、保護層6を形成するのは実施例1と同様の工法である。第1層の側面電極層3となるペーストは複数個の突起を有するニッケル粉体(平均粒径:5μm)とエポキシ変成フェノール樹脂をブチルカルビトールを溶剤として3本ロールにて混練した導電性樹脂ペーストとしておく。これをローラーにより塗布し、ベルト式連続遠赤外線硬化炉によって、ピーク時間160℃−15分、IN−OUT時間40分の温度プロファイルによって熱処理を行い、側面部の厚みが約30〜40μmの側面電極層3を形成した。次に電気メッキの準備工程として、前記短冊状アルミナ基板を個片状に分割した。最後に、露出している上面電極層2および側面電極層3上に、電気メッキ工法によりニッケルコート層8を形成し、その上にはんだコート層7を形成した。以上の工程により、本発明の実施例2による角形チップ抵抗器を作成した。

この本発明の実施例1、2による角形チップ抵抗器と従来の角形チップ抵抗器および側面電極として銀系サーメット厚膜電極、銀系樹脂電極を用いた比較品の引張強度試験を実施し、またそれぞれの角形チップ抵抗器の抵抗値分布(出荷抵抗値選別前)を測定した結果を(表1)に示す。併せて(表1)には完成品の製造1ロットの抵抗値バラツキも示す。引張強度の試験は、図5に斜視図を示すように、チップ抵抗器21の外部電極をはんだ22で金属線23および24に接続して、金属線23を固定し、金属線24を引っ張るものである。

(表1)より、本発明品は従来品より優れた抵抗値分布を有している。すなわち抵抗トリミング後の抵抗値シフトが極めて少ないことが分かる。

また、本発明品は従来品(銀系厚膜電極品)と比べほぼ同等以上の引張強度を有し、従来の銀系樹脂電極品による比較品と比べて強い引張強度を有していることがわかる。なお、本発明の上記実施例において側面電極層3の金属粉にはニッケル粉や銅粉を用いたが本発明における側面電極層3の金属粉の材質としてはこれに限られるものではない。例えばAu,Ag,Pdなどの貴金属、Fe,Al,Sn,Znなどの卑金属、あるいは実施例1にあるような表面に異種金属を被覆した複合金属粉などが適用可能である。

また金属粉の大きさは基本的に最大粒径100μm以下であれば構わないが、好ましくは平均粒径2〜15μmのものが用いられる。さらに金属粉の形状は問わないが粉体表面に凹凸突起のあることが必要である。凹凸突起の大きさ及びその分布状態の大小は粉体の体積換算の比表面積(比表面積×真比重)で表されるが、上記実施例1、2品ではこの値が1.2〜7(m2/cm3)のものが適していた。

また側面電極層3に用いられる導電粉は上記金属粉を全導電粉の50%以上含む。上記の表面に突起を有する金属粉以外の導電粉としては材質に制限はなく、通常導電性ペースト材料に用いられるものが使用可能である(金属粉に限らず導電性セラミック粉、カーボン粉などでも可)。ただし、これらは必須成分ではなく必要に応じて用いられる。

なお、この実施例1、2において側面電極層3のバインダにはレゾール系フェノール樹脂を用いたが、はんだ濡れ性および電気メッキ性を阻害せず、十分低い導体抵抗を確保できればノボラック、アラルキルのような高耐熱のフェノール樹脂やイミド系、エポキシ系の樹脂あるいはこれら樹脂の共重合物、変成物でも可能である。但し、樹脂の特性上フェノール系樹脂が前出特性を満足する上では最も適当であった。

また、保護層6としてエポキシ系樹脂を用いたが、その他の密閉性に優れた樹脂(ポリイミド系、アクリル系等)でも可能であるし、ガラスを保護層として用いた場合でも、抵抗値分布(3σ/平均抵抗値)は0.5%程度になり従来の厚膜サーメット電極品よりも分布が小さくなるという効果を確認している(この場合にはレーザートリミング前にプリコートガラスの印刷・焼成が必要となる。)。

また、実施例1ではんだコート層7は、230℃10秒間のはんだ浸漬により形成したが、これは、スズあるいははんだを主成分とするペーストの材料を、側面電極層3を覆うようにディップあるいは転写印刷し、200℃〜280℃の雰囲気中で熱処理することにより形成しても同等の性能が得られることを確認している。また、大量のチップ状電子部品にコートする場合には電解メッキ工法によりはんだコート層を形成する工法がコスト的にも有利である。

【発明の効果】
以上の説明から明らかなように本発明では、導電性材料として複数個の突起を有する導電性金属粉と樹脂バインダーとを混合した導電性ペーストを塗布硬化した電極層と、この電極層の上に第2層として設けたスズコート層あるいは、はんだコート層とにより外部電極を構成するものであるので、低温度の熱処理で強度の強い外部電極を形成でき、したがって熱処理による電気的特性変化が少なく、製造歩留を向上することができる。
