【発明の属する技術分野】
本発明は、シール付き燃料電池用セパレータおよびシール付き膜電極接合体に関し、詳しくは、シール性に優れた構造を有するシール付き燃料電池用セパレータおよびシール付き膜電極接合体に関するものである。

【従来の技術】
近年、電気自動車の動力源等として固体高分子型の燃料電池が注目されている。固体高分子型の燃料電池(PEFC)は、常温でも発電することが可能であり、様々な用途に実用化されつつある。

一般に燃料電池システムは、固体高分子電解質膜を挟んで一方側にカソード極を区画し、他方側にアノード極を区画して構成されており、カソード極に供給される空気中の酸素と、アノード極に供給される水素との電気化学反応によって発生した電力で外部負荷を駆動するシステムである。

このような燃料電池システムには、図4(a)に示すような燃料電池スタック100が設けられている。燃料電池スタック100は、1つの膜を挟んで発電する1つの単セルを、たとえば、電極面が鉛直になるように水平方向に何段か繰り返し積層し、ボルト等で締め付けて一体化したものである。
単セルは、図4(b)に示すように高分子電解質膜M、電極触媒層C,C、ガス拡散層D,D、セパレータSA,SH等により構成される。なお、高分子電解質膜Mの一面側に電極触媒層Cとガス拡散層D、他面側に電極触媒層Cとガス拡散層Dを設けた構造体を膜電極接合体MEAということもある。また、図4(b)の符号RSは、ゴムシール材である。

これらの構成部材のうちセパレータSA,SHは、単セルを複数枚重ねて所要の電圧を得る各セル間の繋ぎ(積層化機能)を持たせるために用いられるものであるが、その他、以下の機能も要求される。
(1)燃料電池スタック100内で水素や空気をセルに供給する供給通路を確保する機能。
(2)燃料電池スタック100を冷却するための冷却液の供給通路を確保する機能。
(3)電流(電子)を集めて取り出す機能。
そのため、セパレータSA,SHの材料としては、導電性や耐食性が要求され、合成黒鉛や黒鉛と樹脂とを混合したカーボン系の材料、あるいは導電性や耐食性のある金属材料が多く用いられている。

また、このようなセパレータSA,SHは、燃料電池スタックとして形成された際に、前記したように、積層された状態となるが(図4参照)、一構成単位である単セルにおけるセパレータSAとセパレータSHとの間では、水素や空気や水が系外に漏洩しないための気密性や液密性が要求される。

したがって、セパレータSA,SHは、これらの機能性を発揮すべく、図5(a),(b)に示すように、従来からセパレータSAとセパレータSHの間に、セパレータSA,SHとは別個に成形されたゴム製のシール100(フッ素系、EPDM等)を挟み込んでいた(パッキン材、クッション材としての機能)。
この方法では組付けの工数が掛かったり、組付け忘れや組付け不良等、コストや品質面に問題点があったが、セパレータSA,SHとシールを一体にすることで解決することができる。ここで、セパレータSA,SHにシール100を一体成形することが特許文献1に開示されている。これによれば、一方のセパレータに一体成形されたシールが、隣接する他方のセパレータに接触し、気密性・液密性を確保できる。

【発明が解決しようとする課題】
しかしながら、従来構造では、シール100が他方のセパレータSA(または、SH)に直接接触することから、接触面積が小さく、外部からの衝撃によってもズレ易いため、気密性・液密性が損なわれ易いという問題があった。
したがって、本発明は、シールの接触面が外部からの衝撃に対してもズレにくく、シール性に優れたシール付き燃料電池用セパレータおよびシール付き膜電極接合体を提供することを課題とする。

【課題を解決するための手段】
本発明は、前記課題を解決すべく構成されるものであり、請求項1に記載の発明は、固体高分子電解質膜の両面を一対の電極で挟んだ膜電極接合体を挟持しながら積層されるシール付き燃料電池用セパレータであって、少なくとも一方の端部の表裏に、ゴム組成物から形成され、隣接するセパレータに形成されるシールと組付け時に嵌合構造をとるシールを有し、前記嵌合構造は、一方のシールに形成された断面略台形状の凸部と、他方のシールに形成された前記凸部に対応した形状の凹部が嵌合してなるとともに、前記凸部の頂部が前記凹部に接触していることを特徴とする。
また、請求項2に記載の発明は、請求項1に記載のシール付き燃料電池用セパレータにおいて、隣接する前記膜電極接合体に形成されるシールと嵌合構造をとるシールを更に有することを特徴とする。

【発明の実施の形態】
〔第1の実施の形態〕
以下、本発明の第1の実施の形態を、適宜図面を参照しながら詳細に説明する。
参照する図面において、図1は、積層された単セルの断面図である。

単セル1は、高分子電解質膜M、電極触媒層C,C、ガス拡散層D,D、を挟むように、燃料電池用セパレータ10,10を配置して構成される。
燃料電池用セパレータ10は、板状のセパレータ11と、セパレータ11の両端部の表裏に配置される一対のシール12A,12B(または/および12A’,12B’)とを一体成形して形成されるものである。この実施形態ではシール12A,12Bおよびシール12A’,12B’を一体に形成しているものとして説明する。

セパレータ11は、単セル1を積層化して形成される燃料電池スタックにおいて、単セル1を複数枚重ね合わせて所要の電圧を得る各セル間の繋ぎ(積層化機能)を持たせるために用いられるものである。

なお、セパレータ11の材料には、たとえば、鋼板、ステンレス鋼板、アルミニウム板、メッキ処理鋼板や防食用の表面処理をした金属薄板、または、合成黒鉛や黒鉛と樹脂とを混合したカーボン系の材料が好適に用いられるが、特に限定されるものではない。また、セパレータ11の厚みは特に限定されるものではないが、本実施形態では0.05〜0.3mm程度を想定する。

シール12Aはセパレータ11の一方の面における両端部において一部凸状に形成され、シール12Bはセパレータ11の他方の面において、隣接するセパレータ11に形成されるシール12Aと嵌合するように凹状に形成される。なお、端部の形状は対称であるため、一方の端部は図示を省略する。
また、連通孔13を挟んでシール12A,12Bよりも電極触媒層C,C側に形成されるシール12A’,12B’は、セパレータ11の両方の面において凸状に形成され、水素と酸素が混合しないようにしている。

シール12A,12B,12A’,12B’は、ゴム組成物から形成される。本発明に用いられる組成物とは、加硫することによりシール材を組成するための組成物であり、一般に、ゴム成分、加硫化剤、加硫促進剤から主として構成され、所望に応じて従来公知の各種添加剤を添加できる。
本発明において用いられるゴム成分とは、限定されるものではないが、たとえば、ニトリルゴム、シリコーンゴム、フッ素ゴム、アクリルゴム、スチレンブタジエンゴム、エチレンプロピレンゴム、四フッ化エチレン樹脂、アクリロニトリルブタジエンゴム、イソプレンゴム、ブタジエンゴム、ブチルゴム、クロロピレンゴム、エチレンプロピレンジエン(EPDM)ゴム、ウレタンゴム、クロロスルホン化ポリエチレンゴム、塩素化ポリエチレンゴム、エピクロルヒドリンゴムの各種合成ゴムおよび天然ゴム(NBR)、またはこれらのブレンドが挙げられる。
これらのゴム成分は、形成されるシールの性質に応じて適宜選択することができる。

本発明の組成物における加硫剤および加硫促進剤およびその添加量は、当該技術分野に公知の化合物から適宜選択される。例えば、加硫剤としては、硫黄、バーオキサイド、ポリアミン、チウラム−ジサルファイド等が挙げられ、加硫促進剤としては、グアニジン類、チオウレア類、チアゾール類、ジチオカルバミン酸塩類等が挙げられる。
さらに、その他の成分として、着色剤、たとえば、酸化チタン、弁柄、群青、カーボンブラック等を添加してもよい。
このような成分から構成される組成物は、一般には加温することにより、粘性のある流体となる。

前記したセパレータ11とシール12A,12B,12A’,12B’(以下、「シール12」という。)を一体成形して、燃料電池用セパレータ10とする製造方法について、以下、説明する。
図2は、燃料電池用セパレータの製造工程について説明する図であって、(a)は、ゴム組成物を仮成形して仮成形シールとする図、(b)は、仮成形シール間にセパレータをインサートする図、(c)は、シールおよびセパレータを保持して仮成形シールを本加硫する図、(d)は、成形品の図である。
なお、ここで、「仮成形シール」とは、本発明に係る方法により加硫して所望の性能を有するシール材を意味する。また、「仮成形」とは、ゴム組成物からなるシールを所定の形状を保持できる状態であり、なおかつ、さらに硬化可能な状態で硬化(半硬化)させることができる状態をいう。
また、図2(a)〜(d)ではセパレータの両端部を図示するため、セパレータの中央部分は省略して示している。

まず、第1の工程として、ゴム組成物12aを仮成形する(仮成形工程。図2(a)参照)。なお、ゴム組成物12aは、仮成形シール12bとなり、最終的にはシール12A,12A’12B,12B’となるものとする。
仮成形工程は、ゴム組成物12aを所定の形状を有する仮成形シール12bに成形することを目的とする工程であり、完全に加硫化させて最終シール12を形成するものではない。
仮成形シール12bは、セパレータ11の表裏に形成するものであるため、表面に形成されるものと裏面に形成されるものを別個に成形するようにする。
選択されたゴム組成物12aにおける成分に応じて、ゴム組成物12aが所定の形状となる程度の条件で、従来公知のゴム成分の成形法、たとえば、トランスファ成形により、ゴム組成物12aを仮成形シール12bに成形する。
たとえば、ゴム組成物12aにおいて、選択されたゴム成分がエチレンプロピレンゴム(EPDM)であり、これをトランスファ成形により成形する場合、60〜170℃程度の温度で2分間程度成形を行う。このようにして、ゴム組成物12aは所定のゴム形状を有する仮成形シール12bとなる。

第2の工程として、仮成形シール12bにセパレータ11をインサートする(狭持工程。図2(b)参照)。
狭持工程では、仮成形工程において成形された表面用(または裏面用)仮成形シール12b上にセパレータ11を載置して、裏面用(または表面用)仮成形シール12bを上から覆うようにセットする。
なお、次工程において、セパレータ上に形成するシールの位置ズレを防止する目的で、インサートする際に、仮成形シール12bまたはセパレータ11、あるいは両者に従来公知の接着剤を塗布してもよい。

第3の工程として、仮成形シール12bを本加硫して所望の弾性を有するシール12に形成する(本加硫工程。図2(c)参照。)。
本加硫工程では、加硫型内で仮成形シール12bおよびセパレータ11を保持しながら仮成形シール12bの本加硫を行う。
たとえば、ゴム成分が、前記同様のエチレンプロピレンゴム(EPDM)であり、これをトランスファ成形により成形する場合、セパレータ11がインサートされた仮成形シール12bを加圧化(たとえば、7.8〜14.7MPa)、150〜180℃程度の温度で加硫が終わるまで加硫する。このように本加硫することによって、所望の性質を有するシール12をセパレータの表裏に形成することができる。

第4の工程として、本加硫工程で得られた成形品たる燃料電池用セパレータ10(図2(d)参照)をさらに二次加硫してもよい(二次加硫工程)。
二次加硫工程は、必ずしも必要な工程ではなく、所望に応じて適宜行うことができる。
二次加硫工程を行う場合、前記した本加硫工程では所望の性質を有するシール12となるまで加硫を行わず、セパレータ11の表裏にシールが形成される程度(仮成形シール12bとシール12の間くらい)に加硫を行う。次いで、二次加硫工程において、所望とする最終形状を有するシール12をセパレータ11の表裏に形成する(たとえば、オーブン中、150〜180℃程度の温度で加硫が終わるまで加硫を行う。)。

以上によれば、第1の実施の形態において、次のような効果が得られる。
隣接するセパレータ11に形成されるシール12同士は対となる部分が嵌合できるような形状で形成されているので、外部からの衝撃があってもズレにくくなり、シール性が向上する。
また、嵌合構造を有することでシール12同士の接触面積も確保され、シールのズレを原因とするシール性の低下(シール同士の面圧低下等)を抑制できる。さらに、シール12同士が嵌合できるような形状で形成されているので、組付け時の位置決めを容易にすることができる。

さらに、第1の実施の形態による製造方法によれば、仮成形されて必要な形状を持った仮成形シール12bの間にセパレータ11をインサートして、セパレータ11とシール12を一体化成形することができるので、セパレータ11を大幅に変形させることなしにゴム組成物12aからシール12を効率良く、かつ、精度良く製造することが可能となる。
なお、二次加硫工程を含むことにより、仮成形工程における時間を短縮でき、時間的に加硫型を有効活用でき、大量生産しやすくなる点で利点がある。
また、二次加硫工程を含むことにより、加硫を完全に行うことができ、不純物を揮発させることができる。

従来技術では成形が困難であったゴム組成物12aを複雑な形状に成形することも可能であるため、シール12を、クッション材、シール材としての機能を果たせるような最適な形状に成形することも可能である。

以上、本発明の第1の実施の形態を説明したが、本発明はこれらの実施の形態に限定されるものではなく、種々の変更が可能である。たとえば、第1の実施の形態では、セパレータ11の両端部においてシール12を形成する構成としたが、本発明はこれに限定されるものではなく、一方の端部においてのみ形成するようにしてもよい。
また、第1の実施の形態においては、仮成形工程等を設けつつシール12とセパレータ11を一体成形しているが、本発明はこれに限定されるものではない。たとえば、予め嵌合するように成形された一対のシールをセパレータの表裏に接着処理を行うものでもよいし、もしくは、インジェクション法・コンプレッション法・トランスファ法などを用いて嵌合できるような形状のシールをセパレータの表裏に一体成形してもよい。また、セパレータの表裏のいずれか一面においてはシールを一体成形し、他方の面においてはそれに嵌合できるような形状のシールを接着処理するものであってもよい。

また、たとえば、本発明を電子製品の部品等、一般のシール付き金属板の製造にも適用することができる。なお、シールまたはセパレータの形状、厚み、高さ等は適宜変更可能であることはいうまでもない。

本発明に係るシール付き燃料電池用セパレータによれば、燃料電池用セパレータに形成されるシール同士が接触して、接触面積が大きくなる。そのため、外部からの衝撃によって多少のズレが生じることによるシール性の低下を防止できる。
