【発明の属する技術分野】
本発明は、液晶装置、ELを用いた光学装置等といった電気光学装置を製造するための電気光学装置の製造方法に関する。

【従来の技術】
現在、電気光学物質として種々の物質を用いた電気光学装置が知られている。例えば、電気光学物質として液晶を用いた液晶装置や、発光ポリマーを含んで構成されたエレクトロルミネッセンス(EL)素子を電気光学物質として用いた光学装置や、電気光学物質として蛍光体及びキセノン等の不活性ガスを用いたプラズマディスプレイ(PDP)や、電気光学物質として電界放出素子(FED)を用いた光学装置等といった各種の電気光学装置が知られている。

上記の電気光学装置では、例えば、各種の電気光学物質が基板(以下、パネル基板という)によって支持され、そして、例えばその電気光学物質に電力や電気信号を供給するための配線基板がそのパネル基板に接続されるという構造が採用される。

今、電気光学装置の一例である液晶装置を考えると、従来の液晶装置として例えば図6に示す構造の液晶装置が知られている。この従来の液晶装置は、LED等といった発光源52を備えた導光体53の発光側表面に液晶パネル54を装着し、導光体53の反対側表面、すなわち非発光側表面に第3配線基板60を装着し、そして、液晶パネル54を構成する一対の基板57a及び57bの一方に接続された第1配線基板58及びそれらのうちの他方に接続された第2配線基板59の両方を裏側へ折り曲げて、それらの配線基板58及び59の辺端部に形成した接続用端子55を第3配線基板60の裏面に設けた接続用端子56に半田付け等といった導電接続処理を用いて接続することによって形成される。

この液晶装置では、第1配線基板58と第3配線基板60とを接続用端子55及び56を介して接続させることによって基板接続構造が構成され、他方、第2配線基板59と第3配線基板60とを接続用端子55及び56を介して接続させることによって別の基板接続構造が構成される。

【発明が解決しようとする課題】
しかしながら、上記従来の液晶装置を製造するに際しては、第1配線基板58を第3配線基板60に半田付けするとき及び第2配線基板59を第3配線基板60に半田付けするときに、半田熱が導光体53に局所的に伝わってその導光体53が変形や損傷するおそれがあった。

液晶装置の種類によっては導光体53に代えて光反射板を用いる構造の液晶装置がある。また、光反射板の下層位置には、通常、偏光板が設けられる。この種の液晶装置に関しては、上記の半田付け処理の際に、光反射板や偏光板が局所的に加熱されて変形や損傷するおそれがあった。

また、液晶装置を構成する液晶パネル自体も、その表面が局所的に加熱されるということは望ましいことではない。

本発明は、上記の問題点に鑑みて成されたものであって、電気光学装置を製造する際に半田付け等といった加熱接続処理を行うとき、電気光学装置を構成するパネル基板それ自体及びそれに付随する各種部品が局所的に加熱されることを防止して、電気光学装置が変形や損傷するのを防止することを目的とする。

【課題を解決するための手段】
上記の目的を達成するため、本発明に係る電気光学装置の製造方法は、電気光学物質と、該電気光学物質を支持する少なくとも1つのパネル基板と、該パネル基板から延びる第1配線基板と、前記パネル基板から延びる第2配線基板と、前記パネル基板と重なる領域に設けられる第3配線基板とを有する電気光学装置の製造方法において、前記第1配線基板及び前記第2配線基板は、それぞれ、接続用端子を備え、前記第3配線基板は、第1面と第2面それぞれに接続用端子を備え、前記第1配線基板及び前記第2配線基板の一方の前記接続用端子を前記第3配線基板の第1面の前記接続用端子に加熱接続処理によって接続して基板接続構造を形成し、前記第1配線基板及び前記第2配線基板の一方が前記パネル基板と前記第3配線基板との間に位置するように前記基板接続構造を前記パネル基板に重なる領域へ折り曲げ、前記第1配線基板及び前記第2配線基板の他方の前記接続用端子を前記第3配線基板の第2面の前記接続用端子に加熱接続処理によって接続することを特徴とする。

この電気光学装置の製造方法によれば、まず、第1配線基板及び第2配線基板の一方に加熱接続処理、例えば半田付けによって第3配線基板を接続して基板接続構造を形成するときには、その加熱接続処理はパネル基板から離れた位置で行われるので、パネル基板等が局所的に加熱されることはない。

また、第1配線基板及び第2配線基板の他方を加熱接続処理によって第3配線基板に接続するときには、第3配線基板とパネル基板との間には前記第1配線基板及び前記第2配線基板の一方が存在するので、第3配線基板に局所的に加えられた熱は、第3配線基板とパネル基板との間に介在する前記第1配線基板及び前記第2配線基板の一方に拡散し、その結果、やはりパネル基板等が局所的に加熱されることが無くなる。

以上により、半田付け等といった加熱接続処理のためにパネル基板及びそれに付随する各種部品が変形や損傷することを防止でき、それ故、電気光学装置が損傷を受けることを確実に防止できる。

上記記載の電気光学装置の製造方法において、前記加熱接続処理は半田付けと考えることができる。もちろん、その他の加熱処理であって電気光学物質を支持するパネル基板が局所的に加熱されることが考えられる加熱処理が行われる場合には、その場合にも本発明を適用して電気光学装置を製造することが望ましい。

上記記載の電気光学装置の製造方法において、前記第1配線基板及び前記第2配線基板は可撓性基板によって形成でき、さらに前記第3配線基板は非可撓性基板によって形成できる。可撓性基板としては、例えば、TAB(TAB:テープ自動化実装)の技術を用いて形成されるTCP(Tape Carrier Package)が考えられる。また、非可撓性基板としては、例えば適宜の厚さのガラスエポキシ樹脂をベース層とする基板が考えられる。

上記記載の電気光学装置の製造方法おいて、前記電気光学物質は液晶とすることができ、前記パネル基板は該液晶を封止して支持する一対の基板とすることができ、該一対の基板の非表示側には熱によって変形する性質を有する熱変形部材を設けることができ、そして前記基板接続構造は該熱変形部材に向けて折り曲げられるように設定することができる。

上記記載の電気光学装置の製造方法において、前記熱変形部材としては偏光板を考えることができる。この偏光板は、変調された光を透過させるか、あるいは透過させないかによって像を表示する光学要素であり、具体的には、ある一方向を向く直線偏光を透過させ、それ以外の偏光を吸収、分散等によって透過させない偏光分離要素である。この偏光板は、局所的に加熱されることによって変形や損傷するおそれがあるが、本発明を適用すればこの偏光板が局所的に加熱されることを防止できる。

上記記載の電気光学装置の製造方法において、前記熱変形部材としては導光板を考えることができる。この導光板は、平面的に設けられた液晶の全面に均一な強度の光を供給するための光学要素であり、通常は、局所的に加熱されることによって変形や損傷するおそれがあるプラスチックによって形成される。よって、この導光体を用いた電気光学装置に対して本発明を適用すればこの導光体が局所的に加熱されることを防止できる。

【発明の実施の形態】
以下、本発明に係る電気光学装置の製造方法の一実施形態を電気光学装置として液晶装置を製造する場合を例に挙げて説明する。図1は、その液晶装置の一実施形態を示している。この液晶装置1は、図3に示すように、発光源としてのLED(Light Emitting Diode)2を備えた熱変形部材としての導光体3の発光面に液晶パネル4を装着することによって形成される。

液晶パネル4は、例えば導光体3の発光面の周囲に設けた接着剤6によってその導光体3に接着される。導光体3は、これを光反射板に代えることもでき、その場合には光反射板が液晶パネル4の裏面、すなわち図3の下側面に貼着される。なお、このような光反射板を用いる場合には、その光反射板が熱変形部材に相当する。

液晶パネル4は、パネル基板としての互いに対向する一対の基板である第1基板7a及び第2基板7bを有し、これらの基板はシール材14によってそれらの周囲が互いに接合される。図5において、第1基板7aを構成する基板素材16aの液晶側表面、すなわち第2基板7bに対向する面には、例えばコモン電極として作用する第1電極17aが所定のパターンに形成され、その上にオーバーコート層18aが形成され、さらにその上に配向膜19aが形成される。また、基板素材16aの外側表面には偏光板21aが貼着される。

第1基板7aに対向する第2基板7bを構成する基板素材16bの液晶側表面、すなわち第1基板7aに対向する面には、例えばセグメント電極として作用する第2電極17bが所定のパターンに形成され、その上にオーバーコート層18bが形成され、さらにその上に配向膜19bが形成される。また、基板素材16bの外側表面には偏光板21bが貼着される。この偏光板21bも、局所的な加熱によって変形や損傷のおそれがある熱変形部材と考えられる。

各配向膜19a及び19bには、配向性を持たせるための処理であるラビング処理が施される。また、偏光板21aの偏光軸と偏光板21bの偏光軸とは、可視像を表示するのに必要となる偏光透過性を得るために、互いに所定の角度をもって対向する。なお、カラー表示を行う場合には、第1基板7a及び第2基板7bのいずれか一方にカラーフィルタ(図示せず)が設けられる。

第1電極17a及び第2電極17bは、例えばITO(Indium Tin Oxide)等といった光透過性材料によって1000オングストローム程度の厚さに形成され、オーバーコート層18a及び18bは、例えば酸化珪素、酸化チタン又はそれらの混合物等によって800オングストローム程度の厚さに形成され、そして配向膜19a及び19bは、例えばポリイミド系樹脂によって800オングストローム程度の厚さに形成される。

第1電極17aは、図3に示すように、複数の直線パターンを互いに平行に配列することによって、いわゆるストライプ状に形成され、一方、第2電極17bは上記第1電極17aに交差するように複数の直線パターンを互いに平行に配列することによって、やはりストライプ状に形成される。これらの電極17aと電極17bとがドットマトリクス状に交差する複数の点が、像を表示するための画素を形成する。そして、それらの複数の画素によって区画形成される領域が、文字等といった像を表示するための表示領域となる。

図3において、第1基板7aの基板張出し部7cには、第1配線基板8と第3配線基板10とを接続して成る基板接続構造15が接続される。また、第2基板7bの基板張出し部7dには第2配線基板9が接続される。第1配線基板8と基板7aとの接続及び第2配線基板9と基板7bとの接続は、例えばACF(Anisotropic Conductive Film:異方性導電膜)を用いて行われる。

このACFは、周知の通り、一対の端子間を異方性を持たせて電気的に一括接続するために用いられる導電性のある高分子フィルムであって、例えば熱可塑性又は熱硬化性の樹脂フィルムの中に多数の導電粒子を分散させることによって形成される。

第1配線基板8は、例えばTAB(Tape Automated bonding:テープ自動化実装)の技術を用いて形成された可撓性のTCP(Tape Carrier Package)として構成されており、図4に示すように、ポリイミド等から成る可撓性のベース層11の上に、銅等から成る配線パターン12が形成され、その配線パターン12の先端が集まる2つの位置にICチップとしての液晶駆動用IC13a及び13bが、例えばギャングボンディングによって実装されている。

また、第2配線基板9は、第1配線基板8と同様に可撓性のTCPとして構成されており、ベース層11,配線パターン12及び液晶駆動用IC13cによって構成されている。第1配線基板8に形成された配線パターン12は、液晶駆動用IC13a及び13bの端子、すなわちバンプを液晶パネル4内の第1電極17aに接続する作用を奏する。また、第2配線基板9に形成された配線パターン12は、液晶駆動用IC13cのバンプを液晶パネル4内の第2電極17bに接続する作用を奏する。

以上のようにして、第1配線基板8と第3配線基板10とから成る基板接続構造15及び第2配線基板9が液晶パネル4に接続されると、その液晶パネル4は接着剤6によって導光体3の発光面側に接着される。その後、第1配線基板8と第3配線基板10とから成る基板接続構造15が矢印Aのように導光体3の裏側、すなわち非発光面側へ折り曲げられ、その後、第2配線基板9が矢印Bのように導光体3の裏側であって先に折り曲げられた第3配線基板10の上へ折り曲げられる。

図2は、以上のようにして第1配線基板8、第2配線基板9及び第3配線基板10が導光体3の非発光面側へ折り曲げられた状態の液晶装置1を導光体3の非発光面側から見た状態を示している。図示の通り、第2配線基板9は、その辺端部に形成した接続用端子24dを第3配線基板10の内部領域に形成した接続用端子26dに半田付け、すなわち加熱接続処理することにより、第3配線基板10に機械的及び電気的に接続される。

また、図2において、配線ケーブル27を通して外部機器、例えば携帯電話機等といった電子機器からの指示に従って液晶駆動用IC13a,13b,13cを作動させて、第1電極17a又は第2電極17b(図3参照)のいずれか一方に対して行ごとに走査電圧を印加し、さらにそれらの電極の他方に対して表示画像に基づいたデータ電圧を画素ごとに印加することにより、両電圧の印加によって選択された各画素部分を通過する光を変調し、もって、液晶パネル4の液晶表示面側に文字、数字等といった像を表示する。

図3を参照して行った以上の説明から分かるように、本実施形態では、第1配線基板8及び第2配線基板9は、第3配線基板10の同一面に接続されるのではなく、第3配線基板10の表裏両面に分けて接続される。従って、第1配線基板8及び第2配線基板9は、それぞれ、他方に邪魔されることなく、第3配線基板10の面積範囲内の広い範囲にわたって広く形成できる。このため、液晶パネル4を構成する一対の基板7a及び7bの面積を増大させることなく、第1配線基板8及び第2配線基板9の面積を広くすることができ、その結果、液晶駆動用IC13a〜13c等といったICチップや、必要に応じて用いられるその他のチップ部品を第1配線基板8及び第2配線基板9の上に数多く実装することが可能になる。

そしてこの場合、チップ部品の数が増えても、液晶パネル4を構成する一対の基板7a,7bの面積は増大しないので、それら一対の基板7a,7bの平面領域内に表示に寄与しない無駄な領域が発生することを防止できる。

さらに本実施形態では、第1配線基板8上に複数個の液晶駆動用IC13a,13bを実装し、さらにそれらのICチップを一対の基板7a及び7bへ向かう方向、すなわち液晶パネル4へ向かう方向に互いに並べて配置したので、第1配線基板8の面積が狭い場合でも複数のICチップをその基板上に無理なく実装できる。

以上のように本実施形態の液晶装置1によれば、第1配線基板8の面積を小さく形成したとしても、この第1配線基板8に複数個の液晶駆動用IC13a,13bを無理なく設けることが可能となり、その結果、ICの出力線の数を増大できるようになった。このため、液晶パネル4の面積を徒に大きくすることなくその液晶表示面内に高精細の像を表示でき、また、1つの画素に対してR(赤),G(緑),B(青)の3本の電極を必要とするカラー表示も、液晶パネル4の面積を徒に大きくすることなしに、無理なく行うことができる。
