この発明は、複合材料の製造方法と複合材に関するものである。さらに詳しくは、この発明は、高温強度と硬度、耐摩耗性等の特性を向上させることのできる、機械部品、特に摺動部材等に有用な新しい複合材料の製造方法とその複合材料に関するものである。

【従来の技術とその課題】
従来より、繊維強化金属等の製造法として、プレフォームに溶融金属を含浸させるスクイズキャスト法が知られている。たとえばSiO2 のプレフォームを溶融アルミニウムによってスクイズキャストする方法(特開昭61−266240号や特開昭61−266531号)が知られており、高温反応によって、Al2 O3 −Al−Si系の組成構成からなる複合材料がこの方法によって提供されるとしている。

また、Si3 N4 もしくはSiCプレフォームを空気中で酸化し、次いでアルミニウム溶湯中に浸漬して表面強化複合材を製造する方法(特開昭61−266537号)や、SiO2 、SiC等の線状体からなる加圧成形体にアルミニウム溶液を接触させる方法(特開昭61−266532号)等が知られてもいる。
これら方法は、いずれも強度、耐摩耗性等の特性改善が図られるとしている。

しかしながら、これら従来のスクイズキャスト法の場合には、対象とする複合材の強度、硬度、耐摩耗性等の向上には限界があり、必ずしも実用的に満足できるものではなかった。また、この従来方法の場合には、溶融金属の浸透距離を長くするためにはプロセス温度を高めなければならず、このような温度上昇は、プレフォームに配合する無機繊維の高温熱劣化をもたらし、特性の向上を阻害する要因となるものであった。

そこでこの発明は、以上の通りの事情に鑑みてなされたものであり、従来技術の欠点を解消し、無機繊維を配合する場合でもその熱劣化をもたらすことなく、高温強度、耐摩耗性を向上させて実用に供することのできる新しい複合材料を製造する方法を提供することを目的としている。

【課題を解決するための手段】
この発明は、上記の課題を解決するものとして、無機繊維とともに、酸化チタン粉末を3〜50%の体積率で配合したプレフォームに溶融温度が953K〜1123KのAlまたはその合金をスクイズキャストし、化学反応を伴う300K以上の急速な温度上昇によりプレフォームに亀裂を生じさせながらAlまたはその合金を含浸することを特徴とする酸化アルミニウムおよびチタンアルミナイドが反応分散された複合材料の製造方法を提供する。そしてこの発明は、この方法によって、酸化アルミニウムおよびチタンアルミナイドを反応分散させてなる複合材料をも提供する。

また、この発明は、上記方法において、酸化チタン(TiO2 )を体積率で3〜50%配合したプレフォームや、アナターゼ型酸化チタンを配合したプレフォームをスクイズキャストすること、さらには、無機繊維を配合したプレフォームをスクイズキャストすること等をその好適な態様としてもいる。
この発明の方法についてさらに説明すると、酸化チタン粉末、酸化チタン粉末と無機繊維、これらと他の金属もしくはその化合物の粉末や繊維等からなるプレフォームの適宜なものを対象として、溶融したAlまたはその合金によってスクイズキャストする。この場合の酸化チタンにはルチル型、アナターゼ型のものが適宜に使用されるが、特性の向上の上では、反応性の高いアナターゼ型酸化チタンが好適に使用される。プレフォームへのこの酸化チタンの配合割合は、前記の通り、体積率で3〜50%とする。また、酸化チタン粉末の粒径は、通常は数μm以下とするのが好適でもある。

酸化チタンとともにプレフォームに配合することのできる無機繊維としては、いわゆる比較的長い繊維からウイスカーまで各種のものが例示される。好適には体積率で3〜40%程度の割合で使用することができる。この無機繊維の例としては、たとえばアルミナ繊維、SiC繊維、炭素繊維、SiCウイスカー、Si3 N4 ウイスカー、チタン酸カリウムウイスカー等が挙げられる。

また、金属の粉末または繊維としては、Alによって変質、反応することのないものであれば各種のものが使用できる。そして、プレフォームの成形には適宜に無機バインダーや樹脂を使用することができる。ポリビニルアルコール、アルミナゾル、シリカゾル等である。スクイズキャストの実施においては、プレフォームは所要の形状に成形したものを用い、953K〜1123K程度に調整したAlの溶湯を注ぎ、加圧パンチ等によって80〜130MPa程度の圧力を加えてキャストする。

【作用】
この発明の方法においては、酸化チタン含有のプレフォームに対して溶融Alまたはその合金を浸透させると、次式(1)(2)(3)の反応が進行し、アルミナ(Al2 O3 )またはチタンのアルミナイドをマトリックス中に分散させた複合材料が得られる。

従来の複合材に比べてマトリックス組織が強化されるので、硬さ、強度が優れたものとなる。特に、高温強度と硬度、耐摩耗性が著しく向上することになる。そして、酸化チタンとAlの反応熱が内部で供給されるため、プロセス温度は浸透距離が長くなっても低くてすみ、従来方法のような繊維の高温劣化が抑制される。さらに、プレフォーム中の酸化チタンの体積率を調整し、複合材料の組成を制御することにより、機械的特性の付与を低コストで実現することができる。

この発明の方法は、以上のことからも明らかなように、反応スクイズキャスト法と呼ぶことのできるものである。すなわち、前記(1)(2)(3)の反応の逐次的、同時的進行によって、Al2 O3 の生成と、Ti−Al金属間化合物形成による複合化が促される。これらの反応生成物は、階層的集合組織、もしくは多重複合化組織を構成することで、機械的特性を大きく向上させるものと考えられる。

複合材の組織生成については、次のように考えられる。まず、溶湯Alは、酸化チタンプレフォームに浸透していく過程において、酸化チタンの酸素を奪い、自身は酸化して固相のα−Al2 O3 として析出するとともに発熱し、周囲のAl溶湯の温度を上昇させる。また同時に酸素を奪われて最終的に解離したTiは温度が上昇したAlに溶解し、この遊離のTi量が多くなるとAl−Ti金属間化合物を生成し、さらに発熱する。

このような過程によって、Al溶湯はプレフォーム内へ浸透するにしたがって、Tiを含有しながら急速に温度上昇し、わずか6〜7mmの浸透距離で少なくとも1373K程度の温度にまで達する。これはAlの初期溶湯温度に比べて300K以上の温度上昇になる。実際にはさらに高い温度になっているかもしれない。また析出したα−Al2 O3 も、内部ほど温度が高いため凝集し成長する。この高温の溶湯がさらに浸透しようとするとするとき、プレフォームはその温度と周囲からの静水圧的な力によって焼結し始め、それとともに体積も収縮し始めるが、このとき溶湯の浸透圧によってプレフォームに幾つもの亀裂を生じ、そこに高温の溶湯が入り込み、焼結途中に一部浸透複合化してさらにそこでも反応による温度上昇があり、そして圧力も加わって緻密化する。亀裂状にみえるAl+TiAl3 の部分ではTiAl3 相の占める割合はかなり大きく、このような過程できわめて特徴的な組織が形成されるものと考えられる。

この組織は、AlとTiO2 が激しく反応する場合にあらわれる組織であると言える。
一般にAl−Ti金属間化合物の硬さはTiAl3 がHv680、TiAlがHv180、Ti3 AlがHv250〜350程度といわれ、この複合材料の硬さはマトリックスを構成するAl−Ti金属間化合物(Alを含む場合もある)の硬さとα−Al2 O3 の析出量とその分布に依存した結果であることは疑う余地はない。しかし、Al−Ti金属間化合物のいずれが生成するかは還元されたTiの量とその時のAlの量、そしてTiのAl中への拡散の程度に依存しているものと考えられる。この程度によって均一分散組織、もしくは不均一部分を含有する組織が形成されることになる。

以下、実施例を示し、さらに詳しくこの発明の方法について説明する。

【実施例】
実施例1
チタン酸カリウムウイスカーと、アナターゼ型酸化チタン粉末とからなるプレフォームを成形した。チタン酸カリウムとしては、直径0.1〜0.3μm、長さ20〜50μmのウイスカーを使用し、また酸化チタンは、平均粒径0.3μm、最大粒径1.5μmの粉末を用いた。チタン酸カリウムウイスカーと酸化チタン粉末の合計の体積率(Vf)は表1に示す通りとし、酸化チタン粉末の体積割合は0.7とした。表1に示した大きさ、重量の試料として溶融Alによるスクイズキャストを行った。

この時の条件は次の通りとした。
・溶湯Al温度 : 700℃
・プレフォーム予熱温度 : 520℃
・最終加圧圧力 : 49MPa
・Al溶湯浸透長さ : 15mm
得られた試料について、常法の3点曲げ試験法により曲げ強度(MPa)を評価した。この結果も表1に示した。

また、同様にして、酸化チタンを配合することなく、溶融Alによるスクイズキャストを行い、その曲げ強度を比較した。この場合、溶湯Al温度は750℃とし、プレフォームの予熱温度は550℃とした。
この強度の測定値は表2に示した。
表1および表2の結果より明らかなように、この発明による酸化チタンを配合したプレフォームのスクイズキャストの場合には従来法の比較例に比べてはるかに大きな強度が得られていることがわかる。また、この発明の方法では、より低い溶湯温度が採用できることもわかる。

実施例2
実施例1と同様にして、体積率20%SiCウイスカーと15%アナターゼ型酸化チタンとを配合したプレフォームを溶融Alによってスクイズキャストした。
比較のために、酸化チタンを含有しない例についてもスクイズキャストした。

この両者について、高温強度について評価し、図1の結果を得た。
この図1より明らかなように、この発明の複合材(A)の場合には、酸化チタンを含有させない従来の複合材(B)の場合に比べてはるかに大きな高温強度特性が得られた。従来の複合材(B)の場合、300〜350℃程度が使用限界であるが、この発明の場合には、500℃以上にまでその使用限界が向上していることがわかる。

また、高温硬さについても比較評価した。
その結果を示したものが図2である。同様にこの発明の複合材の高温硬さも大きく向上していることがわかる。
図3は、この発明の複合材(A)のX線回折パターンを例示したものである。SiC、AlとともにAl2 O3 、TiAl3 の存在が確認される。
