本発明は、アルミサッシなどの表面に適用して金属光
沢をもった外観を与える、外装用の化粧シートの製造方
法に関する。

建築物や建具類のデラックス化、多様化に伴い、高級
で重厚な印象を与える金属様の外観、たとえばステンレ
ス調の外観をもった化粧金属サッシに対する需要が増大
している。しかし、サッシ全体をステンレスで製造した
のでは高価になるし、重量があって施工が容易でないか
ら好まれない。加工技術上の制約もあり、アルミサッシ
のように任意の断面形状のものを製造できるわけでもな
い。そこで、在来のアルミサッシに外装用の化粧シート
を貼って金属光沢をもたせることで解決を図っている。 この目的で用いる化粧シートは、ポリエステルフィル
ムに金属蒸着をしたものにポリ塩化ビニルのフィルムを
ラミネートし、表面に絞エンボスを設ける、という工程
に従って製造されている。 この製造方法によるときは、PVCとのラミネート時、
センボス加工時またはサッシなどの基材への貼付時に、
熱、張力、あるいは残留溶剤の作用によって蒸着金属層
が白化する危険があり、堪しいときには金属蒸着膜に亀
裂が生じることもある。金属蒸着膜は無事でも、ときに
はプラスチックフィルムが白化したり、シワが発生する
ことも経験された。さらには、接着剤への気泡の混入、
塗工ムラ、接着剤の色濁りなどのラミネート時の失敗が
表面からみえて、化粧シートの美観を損うことがあっ
た。

題を解決し、製造時および施工時に、金属層およびプラ
スチックシートが白化したり、亀裂やシワが発生するこ
とのない、金属光沢をもつ化粧シートの製造方法を提供
することにある。

本発明の化粧シートの製造方法は、第1図ないし第5
図に順を追って示したように、剥離面11の側に向う絞12
を形成した工程紙1(第1図)の上に、耐候性のよい合
成樹脂をキャスティングしてシート2に成形し(第2
図)、このシート2上に金属3を蒸着したのち(第3
図)、蒸着面に耐熱性フィルム5を接着し(第4図)、
工程紙1を剥離する(第5図)ことからなる。 化粧シートの美観を高めたり意匠を施したい場合は、
金属蒸着を行なう前に、キャスティングにより成形した
シートに絵柄を印刷するとよい。 この化粧シートは裏打ちシートで裏打ちすることが好
ましい。裏打ちシートのラミネートは、工程紙を剥離す
る以前に実施することが好ましい。 工程紙は、基材としてPET、紙など、耐熱性があり寸
法が安定したものを使用する。剥離面は、ポリメチルペ
ンテン、PP、PE、PVDFまたはETFEなどのキャスティング
する樹脂と接着しない樹脂を基材上にエクストルージョ
ンコートして、厚さ10〜30μmの被膜として設けること
が好ましい。絞の形成は、エクストルージョンコート時
の冷却ロールをエンボス版にして行なってもよいし、そ
の後にエンボス加工を施して行なってもよい。 キャスティングは、ロールコータ、ナイフコータ、コ
ンマコータなどを用いて塗工し、温風乾燥する。製品化
粧シートがもつべき耐候性、耐摩耗性などの表面物性の
点から、塗工厚さは50μm以上、100μmくらいまで欲
しい。ここで使用する樹脂は、透明なポリ塩化ビニルま
たはアクリル樹脂が好適であって、とくに前者が代表的
である。ポリ塩化ビニルは製膜適性、印刷の容易さ、価
格などの点から、重合度800〜1500程度で10〜30phrの可
塑剤を含み、安定剤、紫外線吸収剤および希釈溶剤を加
えた粘度1000〜5000cpsのゾルが使いやすい。 金属層は、Al,Cr,Au,Cu,Ni,Tiなどを真空蒸着または
スパッタリングして、膜厚100〜500Åに形成する。より
よい耐候性を望む場合は、Cr,Au,Tiを使用する。 耐熱性フィルムは、膜厚12〜38μmのPET,PC,TAC,ポ
リイミドまたはポリアクリレートなどのフィルムがよ

が蒸着してあり、接着剤によるのでないから、接着剤へ
の気泡混入、塗工ムラ、色濁りといった欠陥は、原理的
に回避でき、外観のすぐれたものとなる。 表面の合成樹脂シートはキャスティングにより成形し
たものであるから、この化粧シートをアルミサッシなど
に適用したとき、その表面形状によく追従し、白化など
のおそれもなく施工できる。
