Abstract
Description
実施形態1:鉄含有モレキュラーシーブ粉末を活性化する方法であって、モレキュラーシーブに鉄を添加して鉄含有モレキュラーシーブを形成する工程、および水蒸気の存在下で、約650℃〜約750℃の温度で約20分〜約2時間にわたり、鉄含有モレキュラーシーブ粉末の蒸気焼成を実施する工程を含む、方法。
CHA構造を有するモレキュラーシーブを、米国特許第4,544,538号および6,709,644号に開示されている方法に従って製造する。シリカ対アルミナ(SAR)比が約30のCHAゼオライトを使用する。酢酸アンモニウムの存在下で、硝酸鉄(3+)または硫酸鉄(2+)を使用して、pH約4、約60℃で約2時間のFeイオン交換により、鉄をCHAゼオライトに中に取り込む。次いで、混合物を脱イオン水で洗浄し、濾過し、真空/空気乾燥する。鉄ゼオライトに基づいて2.3wt%のFe2O3充填量を目標として試料を製造する。空気乾燥ゼオライト粉末の後処理は、1)空気乾燥のみ、2)450℃の空気中で焼成すること、または3)パイロットスケールの回転焼成機で、蒸気存在下にて650〜800℃の温度で焼成すること、である。
FeCHAゼオライトおよびCuCHAゼオライトを含有する触媒コーティングを、400cpsiのセル密度および6milの壁厚を有するセルセラミックモノリス上にウォッシュコートプロセスにより配置する。コーティングしたコアを110℃で乾燥させ、約450℃で1時間焼成する。全てのCuCHA触媒は3.0g/in3の充填量を有し、全てのFeCHA触媒は2.1g/in3の充填量を有する。前部および後部ゾーンは、コーティング体積が等しいゾーンである。全ての試料は、10%のH2O/空気の存在下で、750℃で5時間水熱エージングさせる。前部ゾーンはコアの入口端からコアの全長の約50%まで延び、後部ゾーンはコアの出口端からコアの全長の約50%まで延びる。参照用試料は、均一なコーティングを有する。
Claims (28)
- 鉄含有モレキュラーシーブ粉末を活性化する方法であって、
モレキュラーシーブに鉄を添加して鉄含有モレキュラーシーブを形成する工程、および
水蒸気の存在下で、約650℃〜約750℃の温度で約20分〜約2時間にわたり、前記鉄含有モレキュラーシーブ粉末の蒸気焼成を実施する工程、
を含む、方法。 - 前記鉄を前記モレキュラーシーブに添加する工程が、イオン交換、鉄塩の含浸、およびモレキュラーシーブを酸化鉄と混合することからなる群から選択されるプロセスを含む、請求項1に記載の方法。
- 触媒物品を製造する方法であって、請求項1または請求項2に従って製造された蒸気活性化鉄含有モレキュラーシーブ粉末を含む触媒コーティングを基材に塗布する工程を含む、方法。
- コーティングされた前記基材が、さらなる蒸気処理なしで、高速SCR条件下にて250℃で90%を超えるNOx転化率を達成するように改変されている、請求項3に記載の方法。
- 軸方向長さを画定する前部上流端および後部下流端を有する基材を含み、前記基材はその上に触媒コーティングを有する、選択的触媒還元物品であって、前記触媒コーティングが、
蒸気活性化鉄含有モレキュラーシーブを含む第1コーティング層と、
銅含有モレキュラーシーブを含む第2コーティング層、
とを含む、選択的触媒還元物品。 - 前記触媒コーティングが、区分けされており、
前記蒸気活性化鉄含有モレキュラーシーブを含む前記第1コーティング層を含む第1の上流ゾーンと、
前記銅含有モレキュラーシーブを含む前記第2コーティング層を含む第2の下流ゾーン、
とを含む、請求項5に記載の選択的触媒還元物品。 - 前記基材が、多孔質ウォールフローフィルタ、またはフロースルーモノリスである、請求項5または請求項6に記載の選択的触媒還元物品。
- 前記銅含有モレキュラーシーブに対する前記蒸気活性化鉄含有モレキュラーシーブの質量比が、約1:10〜約10:1であること、
前記銅含有モレキュラーシーブ中の酸化銅に対する前記蒸気活性化鉄含有モレキュラーシーブ中の酸化鉄の質量比が、約1:15〜約15:1であること、
という条件の一方または両方が当てはまる、請求項5から7のいずれか一項に記載の選択的触媒還元物品。 - 前記蒸気活性化鉄含有モレキュラーシーブが、前記鉄含有モレキュラーシーブの総質量に対して約1wt%〜約15wt%の量の酸化鉄を含み、前記銅含有モレキュラーシーブが、前記銅含有モレキュラーシーブの総質量に対して約1wt%〜約10wt%の量の酸化銅を含む、請求項5から7のいずれか一項に記載の選択的触媒還元物品。
- 前記銅含有モレキュラーシーブは、約0.05〜約0.55のCu/Al原子比を有すること、
前記蒸気活性化鉄含有モレキュラーシーブは、約0.05〜約2.0のFe/Al原子比を有すること、
という条件の一方または両方が当てはまる、請求項5から9のいずれか一項に記載の選択的触媒還元物品。 - 前記第1コーティング層が、前記基材の前部の上流端から前記基材の後部の下流端に向かってある距離だけ延びて、前記第2コーティング層の一部に重なっており、前記第2コーティング層が、前記基材の後部の下流端から前記基材の前部の上流端に向かってある距離だけ延びている、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記第1コーティング層が、前記基材の前部の上流端から前記基材の後部の下流端へ延びて、前記第2コーティング層の全体に重なっており、前記第2コーティング層が、前記基材の後部の下流端から前記基材の前部の上流端へ延びている、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記第2コーティング層が、前記基材の前部の上流端から前記基材の後部の下流端に向かってある距離だけ延びて、前記第1コーティング層の一部に重なっており、前記第1コーティング層が、前記基材の後部の下流端から前記基材の前部の上流端に向かってある距離だけ延びている、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記第2コーティング層が、前記基材の前部の上流端から前記基材の後部の下流端へ延びて、前記第1コーティング層の全体に重なっており、前記第1コーティング層が、前記基材の後部の下流端から前記基材の前部の上流端へ延びている、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記第1コーティング層と前記第2コーティング層とが隣接しており、互いに重ならない、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記第1コーティング層と前記第2コーティング層が、互いに直接接触している、請求項5から10のいずれか一項に記載の選択的触媒還元物品。
- 前記蒸気活性化鉄含有モレキュラーシーブおよび前記銅含有モレキュラーシーブがそれぞれ、8員環の小細孔モレキュラーシーブである、請求項5から16のいずれか一項に記載の選択的触媒還元物品。
- 前記蒸気活性化鉄含有モレキュラーシーブおよび前記銅含有モレキュラーシーブが、両方とも独立して、AEI、AFT、AFX、CHA、EAB、ERI、KFI、LEV、SAS、SATおよびSAVからなる群から選択される構造を有するゼオライトである、請求項17に記載の選択的触媒還元物品。
- 前記蒸気活性化鉄含有モレキュラーシーブおよび前記銅含有モレキュラーシーブのそれぞれが、CHA結晶構造および約5〜約40のシリカ対アルミナ比(SAR)を有するアルミノシリケートゼオライトである、請求項17に記載の選択的触媒還元物品。
- 前記基材が、前記下流ゾーンにAMOx触媒を含むアンダーコートを含む、請求項6から20のいずれか一項に記載の選択的触媒還元物品。
- 蒸気活性化鉄含有モレキュラーシーブを含む第1の触媒コーティング層を含む第1基材から形成されている第1の選択的触媒還元物品と、
銅含有モレキュラーシーブを含む第2の触媒コーティング層を含む第2基材から形成されている第2の選択的触媒還元物品、
とを含み、
前記第1の選択的触媒還元物品および前記第2の選択的触媒還元物品が、流体連通している、選択的触媒還元システム。 - 前記第1の選択的接触還元物品の前記第1基材が、請求項5から20のいずれか一項に従って区分けされており、
第2基材から形成されている前記第2の選択的触媒還元物品が、銅含有モレキュラーシーブを含む第2の触媒コーティング層を含み、
前記第1の選択的触媒還元物品および前記第2の選択的触媒還元物品が、流体連通している、請求項21に記載の選択的触媒還元システム。 - 前記第1基材および前記第2基材が、それぞれ独立して、多孔質ウォールフローフィルタおよびフロースルーモノリスからなる群から選択される、請求項21または22に記載の選択的触媒還元システム。
