Description
本特許出願は、2015年10月1日出願の米国仮特許出願第62/235,979号、ならびに2016年6月17日出願の米国特許出願第15/186,320号及び2016年6月17日出願の同第15/186,336号の利益を主張し、それらは、参照により組み込まれる。

Claims (75)
- 石膏ボードであって、
(a)2つのカバーシートの間に配置された硬化石膏芯を含み、
(b)前記硬化石膏芯は、少なくとも水、スタッコ、及び発泡体から形成された石膏結晶マトリックスを含み、
前記発泡体は、少なくとも1つのアルキルサルフェート、少なくとも1つのアルキルエーテルサルフェート、またはそれらの任意の組み合わせを含む起泡剤、及び脂肪族アルコールから形成される、石膏ボード。 - 前記芯を形成するために使用される前記水及びスタッコは、約0.3〜約1.5の水−スタッコ比である、請求項1に記載の石膏ボード。
- 前記ボードは、前記脂肪族アルコールなしで形成された同じボードと比較して増加した強度を有する、請求項1または2に記載の石膏ボード。
- 前記ボードは、2分の1インチの公称厚さで形成されたときに少なくとも約68lbsの力の、ASTM C473−10、方法Bに従った釘抜き抵抗性を有する、請求項1〜3のいずれか1項に記載の石膏ボード。
- 前記ボードは、ASTM C−473−10に従って判定される少なくとも約11lbの力の芯硬度を有する、請求項1〜4のいずれか1項に記載の石膏ボード。
- 前記脂肪族アルコールは、C6−C20脂肪族アルコールである、請求項1〜5のいずれか1項に記載の石膏ボード。
- 前記脂肪族アルコールは、C8−C12脂肪族アルコールである、請求項6に記載の石膏ボード。
- 前記脂肪族アルコールは、オクタノール、デカノール、ドデカノール、またはそれらの任意の組み合わせである、請求項1〜7のいずれか1項に記載の石膏ボード。
- 前記脂肪族アルコールは、前記スタッコの約0.0001重量%〜約0.03重量%の量で存在する、請求項1〜8のいずれか1項に記載の石膏ボード。
- 前記起泡剤は、アルキルエトキシル化サルフェート界面活性剤を含む、請求項1〜9のいずれか1項に記載の石膏ボード。

- 前記起泡剤は、アルキルサルフェート界面活性剤及びエトキシル化アルキルサルフェート界面活性剤の組み合わせを含む、請求項1〜11のいずれか1項に記載の石膏ボード。
- 前記起泡剤は、アルキルサルフェート界面活性剤を含む、請求項1〜12のいずれか1項に記載の石膏ボード。
- 前記起泡剤は、前記スタッコの約0.01重量%〜約0.1重量%の量で存在する、請求項1〜13のいずれか1項に記載の石膏ボード。

- 前記石膏結晶マトリックスは、直径が少なくとも約100ミクロンの平均空隙径を有する空隙を含む、孔径分布を有する、請求項1〜23のいずれか1項に記載の石膏ボード。
- 前記石膏結晶マトリックスは、直径が少なくとも約150ミクロンの平均空隙径を有する空隙を含む、孔径分布を有する、請求項1〜23のいずれか1項に記載の石膏ボード。
- 前記石膏結晶マトリックスは、直径が少なくとも約200ミクロンの平均空隙径を有する空隙を含む、孔径分布を有する、請求項1〜23のいずれか1項に記載の石膏ボード。
- 前記石膏結晶マトリックスは、直径が約100ミクロン未満の平均空隙径を有する空隙を含む、孔径分布を有する、請求項1〜23のいずれか1項に記載の石膏ボード。
- 前記石膏結晶マトリックスは、空隙を含む孔径分布を有し、最大の周波数を有する前記空気間隙サイズは、約100ミクロン以下の直径である、請求項1〜27のいずれか1項に記載の石膏ボード。
- 前記石膏結晶マトリックスは、空隙を含む孔径分布を有し、最大の周波数を有する前記空気間隙サイズは、少なくとも約100ミクロンの直径である、請求項1〜27のいずれか1項に記載の石膏ボード。
- セメント系ボードを作製する方法であって、
(a)少なくとも1つのアルキルサルフェート、少なくとも1つのアルキルエーテルサルフェート、またはそれらの組み合わせを含む起泡剤と、脂肪族アルコールとの水性混合物に空気を挿入することによって、発泡体を予め生成することと、
(b)少なくとも水、セメント系材料、及び前記発泡体を混合して、スラリーを形成することと、
(c)第1のカバーシートと第2のカバーシートとの間に前記スラリーを配置して、ボード前駆体を形成することと、
(d)前記ボード前駆体をボードに切断することと、
(e)前記ボードを乾燥させることと、を含む、方法。 - 前記ボードは、前記脂肪族アルコールなしで調製された同じボードと比較して増加した強度を有する、請求項30に記載の方法。
- 前記脂肪族アルコールは、C6−C16脂肪族アルコールである、請求項30または31に記載の方法。
- 前記脂肪族アルコールは、C8−C12脂肪族アルコールである、請求項32に記載の方法。
- 前記脂肪族アルコールは、オクタノール、デカノール、ドデカノール、またはそれらの任意の組み合わせである、請求項30または31に記載の方法。

(a)起泡剤を脂肪族アルコールと組み合わせて、水性石鹸混合物を形成することと、
(b)前記水性石鹸混合物から発泡体を生成することと、
(c)前記発泡体をスタッコ及び水を含む石膏スラリーに添加して、前記発泡石膏スラリーを形成することと、を含む、方法。 - 前記脂肪族アルコールは、C6−C16脂肪族アルコールである、請求項45に記載の方法。
- 前記脂肪族アルコールは、C8−C12脂肪族アルコールである、請求項46に記載の方法。
- 前記脂肪族アルコールは、オクタノール、デカノール、ドデカノール、またはそれらの任意の組み合わせである、請求項45に記載の方法。

- 前記水及びスタッコは、約0.3〜約1.5の水−スタッコ比である、請求項54に記載のスラリー。
- 前記スラリーがボードとして鋳造され、乾燥させられたとき、前記ボードは、2分の1インチの公称厚さで形成されたときに少なくとも約68lbsの力の、ASTM C473−10、方法Bに従った釘抜き抵抗性を有する、請求項54または55に記載のスラリー。

- セメントボードであって、

(b)前記セメント芯は、少なくとも水、セメント、及び発泡体から形成され、
前記発泡体は、少なくとも1つのアルキルサルフェート、少なくとも1つのアルキルエーテルサルフェート、またはそれらの組み合わせを含む起泡剤、及び脂肪族アルコールから形成される、セメントボード。 - セメント系ボードを調製する方法であって、
(a)水性混合物中で、少なくとも1つのアルキルサルフェート、少なくとも1つのアルキルエーテルサルフェート、またはそれらの組み合わせを含む起泡剤を得ることと、
(b)前記水性混合物中に脂肪族アルコールを含むことによって、前記起泡剤を安定化させることと、
(c)前記水性混合物に空気を挿入することによって、発泡体を予め生成することと、
(d)前記発泡体を、少なくともセメント系材料及び水を含むセメント系スラリーに挿入して、発泡セメント系スラリーを形成することと、
(e)第1のカバーシートに結合関係で前記発泡セメント系スラリーを適用して、第1及び第2の主面を有する発泡セメント系芯スラリーを形成することであって、前記発泡セメント系芯スラリーの前記第1の主面は、前記第1のカバーシートに面する、適用することと、
(f)前記発泡セメント系芯スラリーの前記第2の主面に結合関係で第2のカバーシートを適用して、ボード前駆体の湿潤アセンブリを形成することと、
(g)前記ボード前駆体を切断し、乾燥させて、前記ボード生成物を形成することと、を含む、方法。 - 前記芯と、前記カバーシートのいずれかまたは両方との間に、スキムコートを適用することをさらに含む、請求項74に記載の方法。
