上記で説明した第1実施形態の蒸着マスク100によれば、従来の蒸着マスクと比較して軽量化を図ることができる。具体的には、第1実施形態の蒸着マスク100の質量と、従来公知の金属のみから構成される蒸着マスクの質量とを、蒸着マスク全体の厚みが同一であると仮定して比較すると、従来公知の蒸着マスクの金属材料の一部を樹脂材料に置き換えた分だけ、第1実施形態の蒸着マスク100の質量は軽くなる。また、金属のみから構成される蒸着マスクを用いて、軽量化を図るためには、当該蒸着マスクの厚みを薄くする必要などがあるが、蒸着マスクの厚みを薄くした場合には、蒸着マスクを大型化した際に、蒸着マスクに歪みが発生する場合や、耐久性が低下する場合が起こる。一方、第1実施形態の蒸着マスクによれば、大型化したときの歪みや、耐久性を満足させるべく、蒸着マスク全体の厚みを厚くしていった場合であっても、樹脂マスク20の存在によって、金属のみから形成される蒸着マスクよりも軽量化を図ることができる。このことは、後述する第2実施形態の蒸着マスクについても同様である。以下、それぞれについて具体的に説明する。

樹脂マスク20は、従来公知の樹脂材料を適宜選択して用いることができ、その材料について特に限定されないが、レーザー加工等によって高精細な開口部25の形成が可能であり、熱や経時での寸法変化率や吸湿率が小さく、軽量な材料を用いることが好ましい。このような材料としては、ポリイミド樹脂、ポリアミド樹脂、ポリアミドイミド樹脂、ポリエステル樹脂、ポリエチレン樹脂、ポリビニルアルコール樹脂、ポリプロピレン樹脂、ポリカーボネート樹脂、ポリスチレン樹脂、ポリアクリロニトリル樹脂、エチレン酢酸ビニル共重合体樹脂、エチレン−ビニルアルコール共重合体樹脂、エチレン−メタクリル酸共重合体樹脂、ポリ塩化ビニル樹脂、ポリ塩化ビニリデン樹脂、セロファン、アイオノマー樹脂等を挙げることができる。上記に例示した材料の中でも、その熱膨張係数が16ppm/℃以下である樹脂材料が好ましく、吸湿率が1.0%以下である樹脂材料が好ましく、この双方の条件を備える樹脂材料が特に好ましい。第1実施形態の蒸着マスクでは、樹脂マスク20が、上述したように金属材料と比較して高精細な開口部25の形成が可能な樹脂材料から構成される。したがって、高精細な開口部25を有する蒸着マスク100とすることができる。このことは、後述する第2実施形態の蒸着マスクについても同様である。

樹脂マスク20の厚みについても特に限定はないが、第1実施形態の蒸着マスク100を用いて蒸着を行ったときに、目的とする蒸着膜厚よりも薄い膜厚となる蒸着部分、所謂シャドウが生じることを防止するためには、樹脂マスク20は可能な限り薄いことが好ましい。しかしながら、樹脂マスク20の厚みが3μm未満である場合には、ピンホール等の欠陥が生じやすく、また変形等のリスクが高まる。一方で、25μmを超えるとシャドウの発生が生じ得る。この点を考慮すると樹脂マスク20の厚みは3μm以上25μm以下であることが好ましい。樹脂マスク20の厚みをこの範囲内とすることで、ピンホール等の欠陥や変形等のリスクを低減でき、かつシャドウの発生を効果的に防止することができる。特に、樹脂マスク20の厚みを、3μm以上10μm以下、より好ましくは4μm以上8μm以下とすることで、400ppiを超える高精細パターンを形成する際のシャドウの影響をより効果的に防止することができる。なお、第1実施形態の蒸着マスク100において、金属マスク10と樹脂マスク20とは、直接的に接合されていてもよく、粘着剤層を介して接合されていてもよいが、粘着剤層を介して金属マスク10と樹脂マスク20とが接合される場合には、上記シャドウの点を考慮して、樹脂マスク20と粘着剤層との合計の厚みが3μm以上25μm以下、好ましくは3μm以上10μm、特に好ましくは、4μm以上8μm以下の範囲内となるように設定することが好ましい。このことは、後述する第2実施形態の蒸着マスクの樹脂マスクについても同様である。
