Abstract
Description
本出願は、2008年12月17日出願の米国仮出願第61/201,977号に基づく特典を請求する。
材料のキャラクタリゼーション
SEMおよびレーザー散乱の結果(図1〜3に示される)に示されるとおり、YSZ粉末は、12.99m2/gの比表面積(SSA)および0.25μmのメジアン粒子サイズ(d50)を有し(図1)、超微細α−Al2O3粉末は、16.8m2/gのSSAおよび50nmのd50を有し(図2に示されるデータおよび写真はG&Pにより提供)、Mn2O3粉末は、1.04m2/gのSSAおよび3.98μmのd50を有していた(図3(a))。入手したままの超微細α−Al2O3粉末は、YSZ粉末をドープするためにそのまま使用可能であったが、入手したままのMn2O3粉末は、アトリションミル処理によりさらに微細化させた。入手したままのMn2O3粉末を10:1:2のメディア:固体:媒質(DI水)比および500rpmの速度でアトリションミル処理し、粒子サイズを減少させた。さまざまなミル処理時間後にサンプルを捕集し、Horiba Co.(Horiba Instruments,Inc.,Irvine,CA)からのPartica LA−950を用いてレーザー光散乱により粒子サイズ分布を測定した。図4(a)に示されるとおり、Mn2O3のメジアン粒子サイズ(d50)は、24時間のアトリションミル処理後、入手したままの4.0μmから0.2μmに減少可能であったが、同一条件でさらに18時間ミル処理しても減少しなかった。Mn2O3の比表面積(SSA)は、アトリションミル処理後、1.04m2/gから31.59m2/gに増大された。d=2.0mmで4時間ミル処理した後、アトリションミル処理の残りの時間ではZrO2ミリングメディアをd=0.3mmに変更した。他の選択肢として、図4(b)に示されるように、d=2.0mmのZrO2ミリングメディアを用いて30時間アトリションミル処理した後、0.32μmのd50および26.19m2/gのSSAのMn2O3を取得可能であった。焼結試験では、YSZをドープするために、0.2μmのd50および31.59m2/gのSSAを有するMn2O3粉末を使用したが、それは、期待された粒子サイズ(0.1μmのd50)よりも大きかった。42時間のアトリションミル処理後のMn2O3の粒子サイズを図3(b)に示した。
pH値3を有するDI水(硝酸で酸性化)、エタノール、および分散剤として3wt%のDarvan(登録商標)Cを有するDI水+3分間超音波処理をそれぞれ用いて、超微細Al2O3の分散法を最適化した。図5は、混合のためにpH値3のDI水(硝酸で酸性化)を用いて0.0、0.5、1.0、1.5、2.0mol%のα−Al2O3をYSZに添加して調製された粉末混合物のディラトメトリーにより測定された収縮曲線の一次微分を示している。α−Al2O3粉末およびYSZ粉末をDI水中に同時に添加して24時間ボールミル処理し、続いて、ダイプレス処理を改良するために使用されるバインダーを添加した(ボールミル処理の終了1時間前に添加した)。0.3μmのd50のAl2O3をドーパントとして使用した場合にも同様の結果が達成された。焼結の開始は、基本的にはα−Al2O3ドーピングにより変化しないが、温度に伴う収縮率の増加は、アンドープYSZと比較してかなり迅速に行われた。結果として、(dL/dT)曲線のピーク温度は、0.3μmのd50のα−Al2O3を使用した場合に80℃低下したのに対して100℃低下した。ピーク焼結温度は、試験した4つのドーパントレベルにわたりほとんど変化しなかった。これは、YSZ中へのα−Al2O3の溶解度限界値が低いことに起因する可能性が最も高い。(dL/dT)maxの大きさは、α−Al2O3ドーパントレベルと逆相関を示し、0.3μmのd50のα−Al2O3を用いて得られた(dL/dT)maxよりも小さい。図5および6に示されるように、(dL/dT)曲線は、超微細α−Al2O3ドーピングを使用した場合、より幅広くなった。図6は、図5に示されるのと同一の組成であるがバインダーを添加することなく混合(ボールミル処理、24時間)するためにエタノールを用いた超微細α−Al2O3ドープYSZ粉末混合物の(dL/dT)曲線を示している。2つの図は、混合のためにpH値3を有するDI水(硝酸で酸性化)またはエタノールのいずれを用いたα−Al2O3ドープYSZ粉末でも同様の焼結挙動を示したが、図6の(dL/dT)maxは、いずれの組成でも図5の場合よりもわずかに高い。しかしながら、水系テープキャスト法を用いた場合、pH値3を有するDI水(硝酸で酸性化)もエタノールも、SOFCテープキャスト法では許容できず、バインダー系は、酸性環境(pH値3)で機能しないであろうから、好ましい混合法では、分散剤として3wt%のDarvan(登録商標)Cを含むDI水を用いて超微細α−Al2O3粉末およびYSZ粉末を混合し、また、60ワットのパワーの超音波プローブを用いてDI水中に超微細α−Al2O3粉末を3分間分散し、次に、ドーパントを最初に4時間ボールミル処理してからYSZ粉末を添加した。ダイプレス処理を改良するためのバインダーもまた、ボールミル処理の終了1時間前に添加した。全ボールミル処理時間は24時間であった。SEM結果に示されるとおり、超微細α−Al2O3粒子は、YSZマトリックス中により均一に分散され、ほとんどアグロメレート化しなかった。以上に記載の好ましい混合法はまた、1380℃で1時間無加圧焼結した場合、2mol%α−Al2O3ドープYSZの相対密度を約2%改良した。すなわち、ドープYSZは、pH値3のDI水(硝酸で酸性化)を用いて混合して1380℃で一緒に1時間焼結した場合の95.5%に対して97.5%の相対密度に到達した。以上の試験の結果に基づいて、好ましい混合法を用いて、表1に示される組成を有する粉末混合物を調製し、さらなる処理に付した。アルキメデス法による密度測定のために、各組成の4mm×4mm×25mmの3つの棒状サンプルを1380℃で1時間無加圧焼結した。
ディラトメトリーおよび自由焼結により、3つのドープYSZ系列の焼結挙動を調べた。図7〜9は、超微細α−Al2O3ドープYSZ粉末混合物、Mn2O3ドープYSZ粉末混合物、およびAl2O3+Mn2O3ドープYSZ粉末混合物でそれぞれディラトメトリーにより測定された収縮曲線の一次微分を示している(それらの組成は表1に列挙されている)。dL/dT曲線からいくつかの重要なパラメーターを定義し、表2にまとめる。以下に記載の同一の手順を用いて、すべて粉末混合物を調製した。この手順は、水系SOFCテープキャスト法で使用されるバインダーがエタノール中に溶解されずかつ酸性環境(pH値3)中で分解されるので、水系SOFCテープキャスト法に有利であり、また、以上に示されたように、YSZマトリックス中へのドーパントの均一な分布を確保するうえで有利である。分散剤として3wt%のDarvan(登録商標)Cを含むDI水を用いてドーパント粉末およびYSZ粉末を混合し、また、60ワットのパワーの超音波プローブを用いてドーパント粉末をDI水中に3分間分散させ、次に、ドーパントを最初に4時間ボールミル処理してからYSZ粉末を添加した。ダイプレス処理を改良するためのバインダーもまた、ボールミル処理の終了1時間前に添加した。全ボールミル処理時間は24時間であった。
選択された材料の焼結挙動をホットプレス処理により調べた。予備的結果を図11〜13に示す。この試験で選択された材料は、サンプル#0、#1、#3、#6、#8、#10、および#12である。それらの組成を表1に列挙する。参照電解質E0616(1.0mol%Al2O3(d50=0.3μm)ドープYSZ)からのデータもまた、比較のためにこれらの図中にプロットされている。図11〜13は、レーザーにより測定されたホットプレス処理時の寸法変化から計算された選択された材料の相対密度およびそれらのグリーン密度である。SEMを用いた画像解析により、ホットプレス処理されたサンプルの密度を測定した。28.75mmの直径および約2mmの厚さを有するグリーン形態の円板状サンプルを最初に同一の温度および圧力のプロファイルに付し、次に、ホットプレス処理(1380℃までの温度T1、圧力P2)に使用した。図11に示されるとおり、超微細(10〜200nmのd50粒子サイズ)α−Al2O3ドープYSZは、グリーン密度差を補正した場合、マイクロ(0.5〜5μmのd50粒子サイズ)α−Al2O3ドープYSZに類似した相対密度を有する。現用のホットプレス処理手順では超微粒子の利点が明らかにならなかったおよび/または超微粒子がYSZマトリックス中に十分に均一に分散されなかった可能性がある。しかしながら、図12および13に示されるように、サンプル#8(1.5mol%Mn2O3ドープYSZ)、#10(0.25mol%α−Al2O3+0.25mol%Mn2O3共ドープYSZ)、および#12(0.75mol%α−Al2O3+0.75mol%Mn2O3共ドープYSZ)は、E0616と比較して、同一のホットプレス処理手順を用いて改良された相対密度(グリーン密度差を補正した後で5%までの改良)を示した。したがって、サンプル#8、#10、#12を新しい電解質候補として選択し、それらの焼結挙動に関するさらなる試験をホットプレス処理により行った。
サンプル#0(純粋なYSZ)、#4、#9、および#13(この試験の各YSZ系列で最も高いドーパントレベル2.0mol%を有する)の電子伝導率を、800、900、および1000℃の空気中およびフォーミングガス中の両方で二プローブ法により測定した。結果を表4にまとめる。表4はまた、これらのサンプルの全伝導率を示している。Al2O3、Mn2O3、およびAl2O3+Mn2O3でドープしてもYSZの電子伝導率は増大しないことを見いだした(事実上、電子伝導率は、Mnドーピングに伴って減少するので、文献中の既述の内容が確認される)。ドープYSZの電子伝導率は、空気中およびフォーミングガス中の両方で純粋なYSZよりも低い。したがって、電解質としてドープYSZを用いた電池のOCVは、電解質としてアンドープYSZを用いた場合と同程度に良好であろう。Verkerkらは、0.78mol%のAl2O3添加がYSZのバルク伝導率および粒界伝導率の両方に悪影響を及ぼすことを見いだした。また、Mnドーピングは、常に、YSZのバルク導電率を減少させるが、高温(850〜1000℃)では遅い伝導率減衰(>1000hrs)の原因となることが見いだされた。M.J.Verkerk,A.J.A.Winnubst,and BA.J.Burggraaf,Effect of impurities on sintering and conductivity of yttria−stabilized zirconia,J.Mater.Sci.,17(1982)3113−3122;C.C.Appel,N.Bonanos,A.Horsewell,and S.Linderoth,Ageing behaviour of zirconia stabilised by yttria and manganese oxide,J.Mater.Sci.,36(2001)4493−4501;J.H.Kim and G.M.Choi,Electrical conductivity of zirconia−Mn oxide mixture,Materials Research Society Symposium−Proceedings,v548,1999,p611−616.Proceedings of the 1998 MRS Fall Meeting−Symposium ’Solid State Ionics V’,Nov 28−Dec 3,1998,Boston,MA。
燃料として加湿水素(3%H2O)および酸化剤として空気を用いて、電解質としてアンドープYSZおよびドープYSZを用いた対称電池の開回路電圧(OCV)を測定した。アンドープYSZ(サンプル#0)および3つの系列で最も高いドーパントレベル(2mol%)を有するサンプル(サンプル#4、#9、および#13)をこの試験のために選択した。30mmの直径および1mmの厚さを有するサンプルを、それらのディラトメトリー曲線に基づいて、サンプル#0では1380℃で1時間、サンプル#4では1330℃で1時間、サンプル#9および#13の両方では1275℃で1時間、個別に無加圧焼結した。焼結後、それぞれ、サンプル#0では99%、サンプル#4では97%、サンプル#9では99%、およびサンプル#13では98%の相対密度が達成された。焼結された円板の両側の表面上に白金ペーストを適用して対称電池を取得し、次に、燃料として加湿水素(3%のH2O)および酸化剤として空気を用いて、800、900、および1000℃で、電池の開回路電圧を測定した。結果を表5および図19の両方に示す。熱力学的計算からのデータ(H2+3%H2O燃料および空気に基づく理論OCV)および前の試験からの1.0mol%Mn+Co共ドープ電解質を比較のために表5および図19に含める。表5および図19に示されるように、この試験のアンドープYSZ(サンプル#0)およびドープYSZ(サンプル#4、#9、および#13)は両方とも、試験条件下で理論OCVに非常に近い非常に高いOCVを示した。温度の上昇に伴うOCVの減少は、たとえば1.0mol%Mn+Co共ドープ電解質のようなドーパントの還元により短絡を生じることが原因ではなく、純粋に熱力学的挙動によるものである。この試験のドープYSZはすべて、以上の結果に基づいて良好な電解質材料である。
1. 従来のセラミックスプロセスで1種もしくは2種の超微細カチオンドーパントを添加することにより、8mol%イットリア安定化ジルコニア(YSZ)の焼結温度および緻密化挙動を有意に低下および改良することが可能である。
例示的実施形態を参照しながら本発明について特定的に提示および説明を行ってきたが、添付の特許請求の範囲に包含される本発明の範囲から逸脱することなく本明細書において形態および細部にさまざまな変更を加えうることは、当業者であればわかるであろう。
Claims (20)
- 以下の工程、すなわち、
a) イットリア安定化ジルコニア粉末を約10nm〜約200nmの範囲内のd50粒子サイズを有するα−Al2O3およびMn2O3と組み合わせて電解質前駆体組成物を形成する工程と、
b) 前記電解質前駆体組成物を焼結することにより電解質を形成する工程と、
を含む、固体酸化物型燃料電池の電解質の形成方法。 - 前記α−Al2O3およびMn2O3が約0.25mol%〜約5mol%の範囲内の量で前記電解質前駆体組成物中に存在する、請求項1に記載の方法。
- 前記α−Al2O3およびMn2O3が約2mol%の量で前記電解質前駆体中に存在する、請求項2に記載の方法。
- 前記イットリア安定化ジルコニア粉末の組成が、前記粉末の約3%〜約10mol%の量のイットリアおよび前記粉末の約97mol%〜約90mol%の範囲内の量のジルコニアの少なくとも一方を含む、請求項3に記載の方法。
- イットリアが約8mol%の量で前記イットリア安定化ジルコニア粉末中に存在する、請求項4に記載の方法。
- 前記イットリア安定化ジルコニア粉末のd50粒子サイズが約0.05μm〜約1μmの範囲内である、請求項5に記載の方法。
- α−Al2O3:Mn2O3の比が約0.25:1〜約1:0.25の範囲内である、請求項1に記載の方法。
- 前記α−Al2O3のd50が約50nmである、請求項1に記載の方法。
- α−Al2O3の比表面積が約5m2/g〜約30m2/gの範囲内である、請求項1に記載の方法。
