【解決手段】非晶性の熱可塑性樹脂からなるフィルムを表面粗さRaが0.1〜0.5μmの予熱ロールを含む複数の予熱ロールを有するロール縦延伸装置で縦延伸する。

Description
本発明の製造方法で用いられる非晶性の熱可塑性樹脂は、非晶性であれば特に限定されることは無いが、アクリル系樹脂、スチレン系樹脂、マレイミド系樹脂、シクロオレフィン樹脂、セルロース系樹脂好適である。この中でシクロオレフィン樹脂、セルロース系樹脂、ラクトン環構造またはグルタルイミド構造を有するアクリル樹脂は一般的に正の固有複屈折を有する。
上記一般式(1)におけるR1、R2は互いに独立して水素原子、またはメチル基であり、X1は酸素原子または窒素原子である。X1が酸素原子であるとき、R3は存在せず、X1が窒素原子のとき、R3は、水素原子、炭素数1から6の直鎖アルキル基、シクロペンチル基、シクロヘキシル基またはフェニル基である。
上記一般式(2)におけるR4、R5は互いに独立して水素原子、またはメチル基であり、X2は酸素原子または窒素原子である。X2が酸素原子であるとき、R6は存在せず、X2が窒素原子のとき、R6は、水素原子、炭素数1から6の直鎖アルキル基、シクロペンチル基、シクロヘキシル基またはフェニル基である。
上記一般式(3)において、R7、R8およびR9は、互いに独立して、水素原子または炭素数1から20の範囲の有機残基である。当該有機残基は酸素原子を含んでいてもよい。
本発明の非晶性の熱可塑性樹脂からなるフィルムは上記非晶性の熱可塑性樹脂からなる。
[光学フィルムの製造方法]
本発明の光学フィルムの製造方法は、前記非晶性の熱可塑性樹脂からなるフィルムを表面粗さRaが0.1〜0.5μmの予熱ロールを含む複数の予熱ロールを有するロール縦延伸装置で縦延伸する光学フィルムの製造方法である。
本発明における物性の測定は以下の方法で行う。実施例及び比較例においても、同様の方法で行った。
(ラクトン環含有割合)
まず、脱アルコール反応率(ラクトン環化率)を、重合で得られた重合体組成からすべての水酸基がメタノールとして脱アルコールした際に起こる重量減少量を基準にし、ダイナミックTG測定において重量減少が始まる前の150℃から重合体の分解が始まる前の300℃までの脱アルコール反応による重量減少から求めた。
1−(実測重量減少率(X)/理論重量減少率(Y))
に代入してその値を求め、%で表記すると、脱アルコール反応率が得られる。
ラクトン環の含有割合(重量%)=B×A×MR/Mm
(式中、Bは、ラクトン環化前の重合体における、ラクトン環化に関与する構造(水酸基)を有する原料単量体構造単位の重量含有割合であり、MRは生成するラクトン環構造単位の式量であり、Mmはラクトン環化に関与する構造(水酸基)を有する原料単量体の分子量であり、Aは脱アルコール反応率である)
により、ラクトン環含有割合を算出することができる。
(重量平均分子量)
重合体の重量平均分子量は、GPC(東ソー社製GPCシステム、クロロホルム溶媒)のポリスチレン換算により求めた。
(ガラス転移温度)
各サンプルのガラス転移温度(Tg)はJIS K7121の規定に準拠して求めた。具体的には、示差走査熱量計(リガク製、DSC−8230)を用い、窒素ガス雰囲気下、約10mgのサンプルを常温から200℃まで昇温速度20℃/分で昇温して得られたDSC曲線から始点法により算出した。リファレンスには、α−アルミナを用いた。
(メルトフローレート)
メルトフローレートは、JIS K7210に基づき、試験温度240℃、荷重10kgで測定した。
(フィルムの厚さ)
デジマチックマイクロメーター((株)ミツトヨ製)を用いて測定した。
(フィルム温度)
佐藤計量器製作所製放射温度計、SK−8110を用いてフィルムセンター部分を1点測定した。なお、予熱温度とは延伸直前の予熱ロールを離れる時のフィルム温度、延伸温度は延伸区間中央部のフィルム温度を示す。
(位相差)
波長589nmにおける、フィルムの面内位相差値(R0)は、王子計測器社製KOBRA−WRを用いて測定した。なお、延伸方向の位相差の平均値、バラツキは、長さ10cmのフィルムを用いて中央の位相差を5mm間隔に20点測定し算出した。一方、幅方向の位相差の、平均値、バラツキはフィルム中央より両側10cmまで幅20cm幅の位相差を5mm間隔に40点測定し算出した。
(表面粗さ)
JIS B0601に準拠して、レーザー顕微鏡(キーエンス製VK−9700)にて、95×70μmの視野でのRa、及びRzを測定した。
(滑り性試験)
JIS K7125を参考にして測定した。設定温度に加温できるプレート状ヒーター上に、表面処理を行ったサンプル板を置き、その上に短手方向に補助板を取り付けた30×70mmのフィルムを水平に置き、フィルムの上に分銅(100g)をフィルム固定用のおもりとして置いた。そして、補助板に糸を取付け、滑車を経由した糸の先にカップを取り付けた。カップに錘を入れていき、テストピース上に置いたフィルムが動き出す時の錘の荷重を測定した。(図4参照)
[製造例1]
撹拌装置、温度センサー、冷却管、窒素導入管を付した1m2の反応釜に、204kgのメタクリル酸メチル(MMA)、51kgの2−(ヒドロキシメチル)アクリル酸メチル(MHMA)、249kgのトルエンを仕込み、これに窒素を通じつつ、105℃まで昇温し、還流したところで、重合開始剤として281gのターシャリーアミルパーオキシイソノナノエート(アトフィナ吉富製、商品名:ルペロックス570)を添加すると同時に、561gの重合開始剤と5.4kgのトルエンからなる溶液を2時間かけて滴下しながら、還流下(約105〜110℃)で溶液重合を行い、さらに4時間かけて熟成を行った。
[製造例2]

得られた重合体溶液に、255gのリン酸ステアリル/リン酸ジステアリル混合物(堺化学製、商品名:Phoslex A−18)を加え、還流下(約90〜110℃)で5時間、環化縮合反応を行った。
[製造例4]
撹拌装置、温度センサー、冷却管、窒素ガス導入管を備えた容量1m2の反応容器に、メタクリル酸メチル(MMA)150kg、2−(ヒドロキシメチル)アクリル酸メチル(MHMA)75kg、メタクリル酸n−ブチル(BMA)25kg、トルエン250kgを仕込んだ。この反応容器に窒素ガスを導入しながら、105℃まで昇温し、還流したところで、重合開始剤として、t−アミルパーオキシイソノナノエート(アルケマ吉富(株)製、ルペロックス570)0.15kgを添加すると同時に、t−アミルパーオキシイソノナノエート(アルケマ吉富(株)製、ルペロックス570)0.30kgとトルエン3.5kgからなる開始剤溶液を6時間かけて滴下しながら、還流下(約105℃〜111℃)で溶液重合を行い、開始剤溶液の滴下後さらに2時間かけて熟成を行った。
(実施例1)
製造例1で得られた樹脂ペレット(1A)を温度282℃で溶融押出して厚み240μmの未延伸フィルムを成膜し、そのまま連続的に7本の予熱ロール、加熱用IRヒーターを備えるロール延伸装置で縦一軸延伸を行った。
(実施例2)
延伸直前の予熱ロールの表面をセラミックコーティング(日本コーティング工業社製OAT)したロール(表面粗さRa:0.30μm、テストピースの滑り性試験(130℃):50g)を使用する以外は実施例1と同じ方法で製膜・延伸を行い、厚み130μmのフィルムを得た。
(比較例1)
延伸直前の予熱ロールの表面を硬質クロムメッキ(オテック社製)したロール(表面粗さRa:0.03μm、テストピースの滑り性試験(130℃):200g)を使用する以外は実施例1と同じ方法で製膜・延伸を行ったが、フィルムが予熱ロール表面に粘着し、予熱ロール表面でフィルムが粘着、剥離を交互に繰返すため安定した延伸が行えなかった。そのため、得られたフィルムには筋上のシワが多数あり、フィルムの表面粗さRzは15.06μmであった。結果を表1に示す。
(実施例3)
製造例2で得られた樹脂ペレット(2A)を温度282℃で溶融押出して厚み240μmの未延伸フィルムを成膜し、そのまま連続的に7本の予熱ロール、加熱用IRヒーターを備えるロール延伸装置で縦一軸延伸を行った。
(実施例4)
延伸直前の予熱ロールの表面をセラミックコーティング(日本コーティング工業社製OAT)したロール(表面粗さRa:0.30μm、テストピースの滑り性試験(130℃):50g)を使用する以外は実施例3と同じ方法で製膜・延伸を行い、厚み131μmのフィルムを得た。
(実施例5)
予熱温度が110℃になるよう予熱する以外は実施例3と同じ方法で製膜・延伸を行った。
(実施例6)
予熱温度が127℃になるよう予熱する以外は実施例3と同じ方法で製膜・延伸を行った。
(比較例2)
延伸直前の予熱ロールの表面を硬質クロムメッキ(オテック社製)したロール(表面粗さRa:0.03μm、テストピースの滑り性試験(130℃):200g)を使用する以外は実施例3と同じ方法で製膜・延伸を行ったが、フィルムが予熱ロール表面に粘着し、予熱ロール表面でフィルムが粘着、剥離を交互に繰返すため安定した延伸が行えなかった。そのため、得られたフィルムには筋上のシワが多数あり、フィルムの表面粗さRzは10.06μmであった。結果を表1に示す。
(実施例7)
製造例3で得られた樹脂ペレット(3A)を温度275℃で溶融押出して厚み240μmの未延伸フィルムを成膜し、そのまま連続的に7本の予熱ロール、加熱用IRヒーターを備えるロール延伸装置で縦一軸延伸を行った。
(実施例8)
IRヒーターで加熱しフィルム温度155℃にする以外は実施例7と同じ方法で製膜・延伸を行い、厚み131μmの位相差フィルムを得た。
(比較例3)
延伸直前の予熱ロールの表面を硬質クロムメッキ(オテック社製)したロール(表面粗さRa:0.03μm、テストピースの滑り性試験(130℃):200g)を使用する以外は実施例7と同じ方法で製膜・延伸を行ったが、フィルムが予熱ロール表面に粘着し、予熱ロール表面でフィルムが粘着、剥離を交互に繰返すため安定した延伸が行えなかった。そのため、得られたフィルムには筋上のシワが多数あり、フィルムの表面粗さRzは13.52μmであった。結果を表1に示す。
(実施例9)
製造例4で得られた樹脂ペレット(4B)を温度280℃で溶融押出して厚み240μmの未延伸フィルムを成膜し、そのまま連続的に7本の予熱ロール、加熱用IRヒーターを備えるロール延伸装置で縦一軸延伸を行った。
(実施例10)
予熱温度が120℃になるよう予熱する以外は実施例9と同じ方法で製膜・延伸を行い、厚み130μmの位相差フィルムを得た。
(実施例11)
IRヒーターで加熱しフィルム温度128℃にする以外は実施例9と同じ方法で製膜・延伸を行い、厚み129μmの位相差フィルムを得た。

Claims (3)
- 非晶性の熱可塑性樹脂からなるフィルムを表面粗さRaが0.1〜0.5μmの予熱ロールを含む複数の予熱ロールを有するロール縦延伸装置で縦延伸する光学フィルムの製造方法。
- 前記表面粗さRaが0.1〜0.5μmの予熱ロールは延伸直前の予熱ロールである、請求項1記載の光学フィルムの製造方法。
- 前記表面粗さRaが0.1〜0.5μmの予熱ロールは非粘着処理を行った予熱ロールである、請求項1または2記載の光学フィルムの製造方法。
