Abstract
Description
本発明は、高密度炭素フォーム材料および該材料を製造する方法を含む。一部の実施形態において、高密度炭素フォームを調製するために用いられる方法は、石炭微粒子が共に軟化および融解し、全体的に均質な連続的な連続気泡炭素材料を形成する結果となるように十分に上昇した温度に粉砕された集塊の瀝青炭を加熱することを伴う。均質な連続気泡炭素材料は、次いで、瀝青炭の軟化溶融性の特性を実質的に減少させるかまたは本質的に除去し、高密度炭素フォームという結果となるように十分な時間、上昇した温度で維持される。所望であれば、結果として生じる高密度炭素フォームは、本質的に周囲温度まで冷却されるか、または、直ちにもしくはその後、約3200℃の上昇した温度に加熱され、その後冷却され得る。
高密度炭素フォームは、約700℃よりも高い、より典型的に約950℃よりも高い温度に加熱され、その後実質的に周囲温度に冷却された場合、約0.8g/ccよりも大きい、より典型的には約1.0g/ccよりも大きい密度を示す炭素フォームである。特定の実施形態において、密度は、約0.8g/cc〜約2.0g/ccの範囲に及び得る。他の実施形態において、密度は、約1.2g/cc〜約1.8g/ccの範囲に及び得る。さらに他の実施形態において、密度は、約1.3g/cc〜約1.6g/ccの範囲に及び得る。肉眼にとって、そのような炭素は、無孔性固体のように見え得る。しかしながら、顕微鏡の検査では、そのような高密度炭素フォームがある程度の多孔性を有することが示される。典型的には、この多孔性は、フォームにおいて均等に分布されている。高密度炭素フォームの多孔性は、フォーム内に空隙容量を提供し、空隙容量は、主に、互いにおよびフォームの外部に伝導し、「連続気泡性」または「多孔性」と呼ばれ得る構造を提供する。あるいは、内部空隙容量を有しないかまたは材料の外部に伝導しない空隙容量のみを有する材料は、「独立気泡」または「無孔性」材料と呼ばれ得る。
Claims (15)
- 相互連結され連続した炭素リガメントから構成される連続気泡体を備えている高密度炭素フォームであって、該高密度炭素フォームは、約0.8g/ccよりも大きい密度および約1%よりも大きい灰含有量を有する、高密度炭素フォーム。
- 前記灰含有量は、約2%よりも大きく、約20%よりも小さい、請求項1に記載の高密度炭素フォーム。
- 前記密度は、約1.2g/ccよりも大きく、約1.8g/ccよりも小さい、請求項1に記載の高密度炭素フォーム。
- 前記高密度炭素フォームは、約5,000 lb/in2〜約25,000 lb/in2の範囲の破砕強度を有する、請求項1に記載の高密度炭素フォーム。
- 前記灰含有量は、約2%よりも大きく、約20%よりも小さく、前記密度は、約1.2g/ccよりも大きく、約1.8g/ccよりも小さく、前記高密度炭素フォームは、約5,000 lb/in2〜約25,000 lb/in2の範囲の破砕強度を有する、請求項1に記載の高密度炭素フォーム。
- 高密度炭素フォームを製造する方法であって、
粉砕された、集塊の炭素原材料を第1の上昇した温度に加熱するステップであって、該第1の上昇した温度は、実質的に均質な非焼結の連続気泡炭素材料を形成するのに十分である、ステップと、
該全体的に均質な連続気泡炭素材料を該実質的に均質な非焼結の連続気泡炭素材料の軟化溶融性を本質的に除去するのに十分な時間、上昇した温度で維持し、高密度炭素フォームを形成するステップと
を包含する、方法。 - 前記固体の炭素原材料は、石炭抽出物、水素化石炭抽出物、および中間相材料から成るグループから選択される、請求項6に記載の方法。
- 前記炭素原材料は、集塊の瀝青炭である、請求項6に記載の方法。
- 前記高密度炭素フォームを約700℃よりも高い第2の上昇した温度で加熱するステップをさらに包含する、請求項6に記載の方法。
- 前記第2の上昇した温度は約950℃よりも高い、請求項9に記載の方法。
- 前記加熱は、本質的に不活性で酸化しない雰囲気の下で行なわれる、請求項6に記載の方法。
- 高密度炭素フォームを製造する方法であって、該方法は、
容器に粉砕された石炭を投入し、コールベッドを形成するステップであって、該粉砕された石炭は瀝青炭である、ステップと、
圧縮力を該コールベッドに与えるステップと、
該容器を蓋で覆うステップと、
該コールベッドを第1の上昇した温度に加熱するステップであって、該第1の上昇した温度は、実質的に均質な非焼結の連続気泡炭素材料を形成するのに十分である、ステップと、
該実質的に均質な非焼結の連続気泡炭素材料を該実質的に均質な非焼結の連続気泡炭素材料の軟化溶融性を本質的に除去するのに十分な時間、上昇した温度で継続的に加熱し、高密度炭素フォームを提供するステップと
を包含する、方法。 - 前記高密度炭素フォームを約700℃よりも高い第2の上昇した温度に加熱するステップをさらに包含する、請求項12に記載の方法。
- 前記第2の上昇した温度は約950℃よりも高い、請求項12に記載の方法。
- 前記加熱は、本質的に不活性で酸化しない雰囲気の下で行なわれる、請求項12に記載の方法。
