Description
Claims (23)
- 深絞り3次元木繊維構造コアの乾式形成のための方法であって、
予め形成された実質的に平坦で乾式形成された木繊維からなるマットを用意し、
3次元モールドを用意し、
乾式形成された木繊維のマットを3次元モールドに導入し、
木繊維のマットを前記3次元木繊維構造コアに絞り成型する方法。 - 前記予め形成された実質的に平坦で乾式形成された木繊維からなるマットを予圧縮し、前記マットの機械的粘着性を高めてその後の取扱および前記3次元モールドへの装填を容易にするステップをさらに含む請求項1の方法。
- 予め形成された実質的に平坦で乾式形成された木繊維からなるマットは、前記3次元モールド内で実質的に単一のプレス動作で絞り成型される請求項1の方法。
- 前記予め形成された実質的に平坦で乾式形成された木繊維からなるマットの水分含有量は、オーブン乾燥繊維を基準として約20%以下である請求項1の方法。
- プレス接触時間は約120秒以内である請求項1の方法。
- 木繊維からなるマットを前記3次元木繊維構造コアに深絞り成型する乾式形成プレスサイクルの時間は、木繊維からなるマットを前記3次元木繊維構造コアに深絞り成型する湿式形成プレスサイクルの時間よりも少なくとも約2倍短い請求項1の方法。
- 薄板ボード面パネルが、該薄板ボード面パネルを通した実質的な電信がない状態で、乾式形成された3次元木繊維構造コアに付けられる請求項1の方法。
- コアの垂直軸方向の深さは、約1/4インチから約1−1/2インチまでの範囲にある請求項7の方法。
- 薄板ボード面パネルの正面から背面への不均衡が実質的に最小限にされている請求項7の方法。
- 3次元木繊維構造コアは対角支持部材を備え、前記対角支持部材の角度は約35度から約70度までである請求項1の方法。
- 3次元モールドは積層プラットフォーム、対角支持部材、隅肉、および湾曲コーナーを備え、成型プロセス中に積層プラットフォームと対角支持部材との交差点における繊維絞りを容易にする請求項1の方法。
- 薄板ボード面パネルが乾式形成された3次元木繊維構造コアに付けられ、積層プラットフォーム寸法は、薄板ボード面パネルの水平面の接触面積のパーセンテージとして約10%から30%である請求項11の方法。
- 3次元木繊維構造コアの壁厚さは約0.080インチから約0.180インチである請求項1の方法。
- 3次元木繊維構造コアの密度は約45ポンド毎立方フィートから約70ポンド毎立方フィートである請求項11の方法。

- 予め形成された実質的に平坦で乾式形成された木繊維からなるマットは、前記3次元モールド内で実質的に単一のプレス動作で絞り成型される請求項16の方法。
- 前記予め形成された実質的に平坦で乾式形成された木繊維からなるマットのコンシステンシーは約20%以下である請求項16の方法。
- プレスサイクルの時間は約120秒以内である請求項16の方法。
- 木繊維からなるマットを前記3次元木繊維構造コアに深絞り成型する乾式形成プレスサイクルの時間は、木繊維からなるマットを前記3次元木繊維構造コアに深絞り成型する湿式形成プレスサイクルの時間よりも少なくとも約2倍短い請求項16の方法。
- 木繊維のマットを前記3次元木繊維構造コアに深絞り成型するときに、約260°Fから約410°Fの温度でプレスされる請求項16の方法。
- 木繊維のマットを前記3次元木繊維構造コアに深絞り成型するときに、約500psiから約1,400psiの圧力でプレスされる請求項16の方法。
