本発明は、人工皮革を製造するために用いられる人工皮革用補強材およびその製造方法に関する。

【従来の技術】
先行技術(特許文献1参照)は、ポリトリメチレンテレフタレート繊維から成る織物と、ポリエチレンテレフタレートまたはポリトリメチレンテレフタレートなどの短繊維とが、ニードルパンチまたは高圧水流によって交絡一体化した人工皮革用基布を開示する。この先行技術の問題は、ストレッチバック性に乏しく、また座屈性に劣ることである。したがって衣料の用途では、人体とのフィット性が劣る結果になる。また家具および自動車内装材の用途では、屈曲時、大きなしわが発生する。

本発明の目的は、風合い、触感に優れているのは勿論、ストレッチバック性に優れた人工皮革用補強材およびその製造方法を提供することである。

本発明に従えば、人工皮革用補強材は、織物であって、繊維から成るウエブが絡み合わされて固定されて構成され、この織物のよこ糸は、ストレッチ糸である伸縮性を有する芯糸を引き伸ばした状態で、他の糸を捲き付け、水溶性糊によって収縮を止めたカバードヤーンであり、水溶性糊が固化されることによって、芯糸が収縮することが阻止される。このようなよこ糸は、シングルカバード糸またはダブルカバード糸であってもよい。水溶性糊によって収縮が止められたよこ糸を、エアジェット織機において、よこ入れする際、図12に関連して後述されるように、よこ糸の飛形が一直線状に安定し、よこ入れ運動が確実に行われるとともに、芯糸と、その芯糸を被覆する他の糸との固着が確実になり、織性能が向上される。

水溶性糊は、本件補強材に高圧水流を用いてウエブを絡み合わせる際、瞬時に除去され、好都合である。高圧水流を用いることなく、補強材にウエブを絡み合わせるようにしてもよく、水溶性糊は、その絡み合わせる工程の後、水溶性糊をたとえば染色液などの水によって容易に除去することができ、好都合である。

水溶性糊は、約20℃の常温〜130℃で水に溶融し、したがって前述のように水溶性糊の除去が容易であるとともに、このような比較的低温度で水溶性糊を除去することができるので、補強材を構成するよこ糸およびたて糸、ウエブを構成する繊維の特性に悪影響を及ぼすことはない。

本発明に従えば、カバードヤーンであるよこ糸は、芯になる糸にストレッチ糸を用い、芯糸に捲き付ける花糸をポリエステル糸とし、シングルカバードヤーンであってもよく、またはダブルカバードヤーンであってもよい。芯糸および芯糸に捲き付ける糸の少なくともいずれか一方に代えて、フィラメントであってもよい。

弾性を有するストレッチ糸は、2〜4倍、好ましくは3倍に引き伸ばされた状態であり、これによって水溶性糊が付着して固化しているにもかかわらず、後述の図12(3)および図12(4)に示されるようによこ入れ時、芯糸が収縮してしまうという問題を回避し、織特性を向上することができる。

よこ糸としてストレッチ糸のみを用いるのではなく、ストレッチ糸を芯糸としてポリエステル糸を捲き付けるので、よこ糸が伸びすぎるという不都合はなく、織物の適度な弾性が得られる。前述の捲き付けられるポリエステル糸に代えて、ポリエチレン、ポリエチレンテレフタレート、ポリアミドなどが用いられてもよい。よこ糸のストレッチ糸は、よこ糸の3〜10%であってもよい。よこ糸を構成するストレッチ糸およびポリエステル糸の繊度は、たとえば40〜60デシテックスが好ましく、これによって人工皮革の使用時の強度が得られるとともに、高圧水流によるウエブの絡み合わせを高品質で達成することができる。

ウエブを構成する繊維は、1.5〜10.0mmの繊維長を有し、坪量10〜100g/m2であり、好ましくは30〜60g/m2であってもよい。ウエブを構成する繊維は、たとえばポリウレタン、ポリエステル、ナイロンなどの希望する繊維であればよく、繊維径は、たとえば2〜6μmφであってもよい。このようなウエブは、たとえば湿式抄造法およびそのほかの手法で製造することができる。

芯糸となるストレッチ糸およびそれに捲き付けられるポリエステル糸はいずれも、より糸であり、ストレッチ糸はモノフィラメントまたはマルチフィラメントのいずれでもよく、ポリエステル糸はたとえば15〜28本、好ましくは24本のマルチフィラメントであってもよい。

よこ糸の収縮を止めるための水溶性糊は、たとえばポリビニルアルコール水溶液であり、固化した状態で水が接触することによって容易に除去することができる。したがって後工程の処理が容易であり、たとえば常温の軟化水に瞬時に溶けるという優れた特性を有する。したがってウエブを絡み合わせるための高圧水流によって、除去することが容易である。液体のポリビニルアルコールの濃度は、20〜30%が好ましく、20%未満ではよこ糸の収縮を止めることが不充分であり、また30%を超えると、分散染料などを用いる染色によって、色汚れ、きわづきが生じる。

また本発明は、空気透過率150〜300cc/Lであることを特徴とする。本発明に従えば、人工皮革用補強材の織物のフラジール通気度、すなわち空気透過率を、150〜300cc/L、好ましくは200cc/Lに選ぶ。Lは、リットルである。フラジール通気度は、日本工業規格JIS L 1096による。150cc/L未満では、ウエブを絡み合わせるための高圧水流の噴射によって、ウエブが損傷してしまうという問題がある。300cc/Lを超えると、ウエブの繊維を織物に強固に絡み合わせることが困難になり、ウエブが離脱しやすくなり、強度が劣る。

【発明の実施の形態】
図1は、本発明の実施の一形態の人工皮革の製造方法の各ステップを示す図である。図1のステップs1で本発明の人工皮革用補強材を準備し、ステップs2では繊維から成るウエブを準備し、補強材の上にウエブを重ねて積層し、ステップs3で2層構造体を構成する。この2層構造体に、ウエブの上方から高圧水流を噴射してウエブが補強材に絡み合わされて固定され、ステップs5で人工皮革用不織布が得られる。本発明の実施の他の形態では、補強材の表裏両面にウエブを設けた3層構造体であってもよく、表面側からおよび裏面側から、高圧水流によるウエブの絡み合わせ作業を行うようにしてもよい。ウエブの繊維は、たとえばポリエステル繊維、ナイロン繊維などであり、0.05〜0.1d、繊維長3〜5mmである。

図2は、図1のステップs5で得られる人工皮革用不織布1の簡略化した断面図である。補強材2はスクリムと呼ぶことができ、この補強材2には、ウエブ3を構成する繊維が、ウォータパンチと呼ぶことができる高圧水流の噴射によって絡み合わされて交絡され、固定される。参照符3は、ウエブの繊維を示すためにも用いられる。

再び図1を参照して、ステップs6では、図2に示される不織布1を、後述の溶液に浸漬して含浸し、その後、ステップs7でテンターに導いて加熱乾燥し、ポーラスなポリウレタン樹脂の層4が形成される。ステップs8ではバフ仕上げを行って研削し、ステップs9で染色液に浸漬して染色を行い、こうしてステップs10では、ストレッチバック性に優れた、かつ屈曲時のシワが少ない人工皮革が完成する。

図3は、人工皮革用補強材2の製造方法を説明するための各ステップを示すフローチャートである。補強材2を含む人工皮革の製造方法を、本件発明者の実施例とともに述べる。図3のステップr1〜r3では、たて糸を準備し、図3のステップr4,r5では、よこ糸を準備し、図3のr6〜r9でエアジェット織機を用いて製織し、補強材2を完成する。

図4は、図3のステップr1におけけるたて糸に撚りをかける作業を示す図である。図4のポリエステル繊維から成る無撚原糸6を、イタリー式撚糸機7によって撚りをかけ、糸の集束性を高め、チーズ8に捲き付ける。原糸6は、33T/6である。33T/6は、マルチフィラメント33デシテックス、6本のフィラメントから成ることを表し、この表示方法は、以下同じである。撚糸は、S撚800T(ターン)/M(メートル)である。

図5は、図3のステップr2におけるセット作業を示す図である。前述の撚糸された糸は、真空式セット機11の釜に収納され、60℃×40分の条件で、真空乾熱セットを行い、撚りによるトルクの発生を抑える。この糸は、セット機11の釜に収納されてセットされる。

図7は、図3のステップr4のカバリング機18の作業を示す図である。ポリウレタン原糸19を、ドラフト比3.0、すなわち3倍に引き伸ばした状態で芯糸にし、この状態で、ポリエステル原糸21を花糸として捲き付け、さらにS撚750T/Mに撚りをかける。ポリウレタン原糸44T/1であり、ポリエステル原糸55T/24−woolyである。カバリング機18は、たとえばKATAOKA社製商品名WH2−320であってもよい。こうしてチーズ22に捲き取られる。

図8は、図3のステップr5における糊付け作業を示す図である。図7のカバリング機18で得られたチーズ22からのよこ糸24には、糊付け作業25が行われ、その糊の付着量が適切な値となるように絞り手段26で部分的に除去し、乾燥機27でたとえば70℃の熱風乾燥を行い、乾燥後、チーズ28に捲き取る。

絞り手段26では、一対のロール33,34が糸35の移動方向に回転し、ロール33,34に挟持されて、適切な付着量が得られる。こうしてよこ糸24には、糊31が付着され、空気中で熱風乾燥されて固化する。これによって伸縮性を有する3倍に引き伸ばされた芯糸であるポリウレタン糸19が収縮することが止められる。図8および図9で用いられる糊付け機は、たとえばカキノキ社製(商品名)KHS−4であってもよい。糊31は、互応化学工業社製(商品名)プライスサイズMX−304であり、着量10〜15%である。

図10は、図3のステップr6〜r8における製織作業を示す図である。ステップr6のエアジェット織機38において、前述の図6のたて糸ビーム15からのたて糸39は、綜絖41によって上下に2層に分けられ、筬42によって、たて糸の密度が決められ、前述の図8および図9のチーズ28からのよこ糸は、ステップr7でノズル43からのエアジェットによって、よこ入れされ、ステップr8でこうしてスクリム織物45が製織して得られ、クロスビーム46に捲き取られる。こうして図3のステップr9では、本発明によって得られたスクリム織物45である人工皮革用補強材の検査が行われ、出荷される。

図11は、エアジェット織機38の一部の平面図である。製織速度の向上のために、一対のよこ糸チーズ28からよこ糸が一対の各ノズル43からのエアジェットによって交互に供給され、補助ノズル47によってよこ糸が導かれて打ち込まれる。エアジェット織機は、たとえばトヨタ自動織機製作所社製(商品名)JAT610であってもよい。

図12は、前述の図10および図11に示されるエアジェット織機38におけるよこ糸48がノズル43からのエアジェットによって打ち込まれる状態を簡略化して示す図である。よこ糸48は前述の図8および図9に関連して述べたように、よこ糸48の表面には糊31が付着されて固化している。したがってよこ糸48のポリウレタン糸19の収縮が止められ、図12(1)に示されるように、よこ糸48の打ち込み時、直線状の飛形が安定する。またこの糊31がよこ糸48の表面に存在することによって、その表面の凹凸が固化した形状を保ち、したがってノズル43からのエアジェットによってよこ糸48が正確に打ち込まれることになる。

もしも仮に、よこ糸48に前述の糊31が付着、固化されていなければ、図12(2)に示されるように、そのよこ糸48aにおけるポリウレタン糸19が収縮し、ノズル43からのエアジェットによる打ち込み時、よこ糸48aの飛形が正確な直線状とならず、不所望に側方にふれるおそれがあり、確実なよこ入れが困難となり、織性能が低下する結果になる。

本件発明者の実験によれば、糊31として用いられるポリビニルアルコール水溶液は、前述のように20〜30%であり、好ましくは24〜27%である。この濃度未満では、引き伸ばされたポリウレタン糸19の収縮を止めることが不完全となり、図12(3)に示されるように捲き付けられたポリエステル糸21の不所望ないわばピリついたループ部分51が発生する。これによってノズル43からのエアジェットによってよこ入れされるとき、ループ部分51が途中でたて糸39に絡んでしまうおそれが生じる。また前記濃度が低いとき、図12(4)に示されるように、よこ糸48cのポリウレタン糸19が収縮し、それに捲き付けられているポリエステル糸21のみが残存した部分が生じる。こうして糊31の濃度が20%以上に選ばれる。この濃度を30%を超えた値に選ぶと、前述のように図1のステップs9における染色時の色汚れ、きわづきが生じてしまう。このような問題が生じないように糊31の濃度が選ばれるとともに、ポリウレタン糸19の引き伸ばしの倍率が2〜4倍、好ましくは3倍に選ばれる。

こうして糊付けされたスクリム織物45である補強材は、織上後に放縮による収縮が止められ、また図1のステップs4におけるウエブ3の高圧水流によって打ち込んで絡み合わせやすい空気透過率150〜300cc/L、好ましくは200cc/Lを達成し、さらにその高圧水流による適切な収縮によって、商品の平面摩耗を得ることができ、さらに染め縮みを防ぐことができるという優れた効果が達成される。

糊付けされたよこ糸を用いる補強材では、伸長率20〜70%を達成することができ、したがって衣料の用途および自動車の座席シートなどの内装材の用途に好適する。またこのような補強材のセット率は90〜97%を達成することができる。伸長率というのは、元の長さL1に対して引っ張り力を作用したときの伸びΔL1の比(=ΔL1/L1)である。セット率というのは、補強材のよこ糸の方向に作用した引っ張り力を開放した直後から10分間経過後の縮んだ長さL2の元の長さに対する比(=L2/L1)である。

ウエブ3を構成する繊維は、前述のようにたとえばポリエステル繊維またはナイロン繊維であり、0.05〜0.1d、繊維長3〜5mmであり、坪量4〜80g/cm2であってもよく、湿式抄造法によって製造することができるが、そのほかの手法で製造されてもよい。

図15は、図1のステップs6,s7の作業を行う設備の簡略化した系統図である。人工皮革用不織布71は、基布と呼ぶこともでき、マングル73から溶液付着装置74に導かれる。溶液付着装置74では、容器75に溶液76が浸漬され、人工皮革用不織布71は、シンクロール77を経て、溶液76に浸漬され、その溶液76が不織布71に含浸される。この溶液76が含浸された不織布は、一対のゴムロールから成るマングル78によって、溶液76の付着量が適切に設定される。マングル78を経た参照符79で示される人工皮革用不織布は、乾燥機81の乾燥室82に導かれ、たとえば約100℃で乾熱乾燥され、さらに図1のステップs7で示されるようにテンター83に導かれ、約130℃、1分間、乾熱乾燥され、参照符84で示される人工皮革用不織布が得られる。

商品名ネオステッカーNの組成は、非イオン界面活性剤、水であって、不揮発分約30%である。商品名ドライポン600Eの組成は、シリコーン樹脂、非イオン界面活性剤、水であり、不揮発分約54%であり、ポリ(オキシエチレン)=アルキル=エーテル(C=12〜15)を約2.5%含有する。商品名ドライポンZ−7は、前記商品名ドライポン600Eの触媒として働き、その組成は有機亜鉛塩、非イオン界面活性剤、カチオン界面活性剤、水を含み、不揮発分約18%、ステアリン酸亜鉛約14%含有し、ポリ(オキシエチレン)=アルキル=エーテル(C=12〜15)約4.3%含有する。溶液76の残部は水である。表1の前記各商品はすべて、日華化学社製である。

人工皮革用不織布71が溶液付着装置74で含浸される溶液76のポリウレタン樹脂原料は、前述のようにポリビニルアルコール20%水溶液を、溶液76中に5〜10%含む。

図16は、前述の図15におけるテンター83内の処理後における不織布84の一部の拡大断面図である。補強材2の表面および裏面には、ポリウレタン樹脂とポリビニルアルコールの層4a,4bが形成される。この不織布84を、図1のステップs8でバフ加工し、層4aを、参照符87で示されるように、研削して除去し、ウエブの繊維3を露出する。ポリビニルアルコールは、加熱乾燥によって固化し、したがって弾性を有するポリウレタン樹脂のバフ加工による除去を容易にする。ポリビニルアルコールが5%未満では、完成した人工皮革の厚み感がなく、ウエブの量を多くする必要が生じる。これとは逆にポリビニルアルコール10%を超えると、ランニング加工時の液安定性が阻害され、また染色時の品質が低下するとともに、人工皮革の風合いが固くなり、さらに溶液76の粘度が上がり、不織布71への浸透性が悪化する。

溶液76に含まれるポリウレタン樹脂原料は、人工皮革の平面摩耗を低下する働きをする。ポリウレタン樹脂原料が40%を超えると、染色時の染料のビルドアップが低下し、充分な染色が困難になる。

図17は、本発明に従って製造された人工皮革の一部の拡大断面図である。ウエブの繊維3を囲むポリウレタン樹脂の層4aは、参照符88で示される多数の小孔が存在し、ポーラス状になっている。これによってポリウレタン樹脂の層4aは、適切な弾性を有し、また繊維3の毛羽が良好となり、いわゆるフィンガーマークが得られる。

図18は、ポーラス状ポリウレタン樹脂の層4aを説明するための図である。本来、ポリウレタン樹脂フィルムは、通気性のない透明の膜であり、本発明では、水性化ウレタンにポリビニルアルコールを併用することによって、ポリビニルアルコールのほうがポリウレタン樹脂よりも水に馴染みやすいので、ポリウレタン樹脂89の外周にポリビニルアルコール91が存在し、さらにその外周に水92が存在する。テンター83による不織布79に含浸した溶液76を乾燥してセットすることによって、図18(2)に示されるように水分が蒸発する。この溶液76の乾燥によって、不織布84では、図18(3)に示されるように、ポリウレタン樹脂4a内に、小さな細長い隙間92が形成される。

その後、染色ステップs9では、染色液に含まれる水に、ポリビニルアルコール91が水溶化され、ポリウレタン樹脂4aの膜からポリビニルアルコール91が無くなる。その後、乾燥することによって、ポリウレタン樹脂4a内に小孔88が存在することになり、ポーラス状となる。

図20は、溶液76に含まれるポリイソシアネートと不織布84の剛軟度との関係を示すグラフである。図20(1)では、乾燥室82およびテンター83の各温度はいずれも100℃であり、ポリイソシアネート2%未満で剛軟度が、人工皮革に好ましい値になることが確認された。図20(2)では、乾燥室82の温度100℃、テンター83によるセット温度130℃であり、ポリイソシアネート2%未満で、人工皮革に適切な剛軟度が得られることが確認された。
