【発明の属する技術分野】
本発明は、ポリエステル異型断面繊維に関する。詳しくは、シルキー調布帛を得ることができ、毛羽が少なく、繊度斑、染色斑といった品質斑のないポリエステル異型断面繊維に関するものである。

【従来の技術】
従来、合成繊維、特にポリエステル繊維をシルキー様の風合に近づけるべく、繊維の横断面形状を異型断面とすることは多数提案されている。例えば、三角形状にして光沢を向上したもの、マルチローバルにしてドライ感を向上したもの、茸状にしてドライ感やキシミ感を向上したものなどが提案されている。また、このような異型断面糸を用いて異収縮混繊糸を形成し、布帛に膨らみ感や柔軟性(ソフト感)を付与することも提案されている。しかしながら、このような従来のシルキー調ポリエステル繊維は、絹の中でもどちらかといえば家蚕糸風合に似せたものが多く、野蚕絹、中でも柞蚕絹に分類される絹織編物が有する粗野なキシミ感の点では未だ不十分であり、ふくらみ感、柔軟性、軽量感といった特性を同時に満足できるものでもなかった。

これに対して、特許文献1には、単繊維の横断面形状が、三角形状部分と該三角形状の一つの頂点から延出している突出部とからなる特殊な形状である異型断面繊維を用いることで、野蚕調キシミ風合い織編物が得られることが提案されている。さらに、かかる織編物はふくらみ感、柔軟性、軽量感といった特性にも優れたものであった。

しかしながら、通常のポリエステルを用い、上記のように高度に異形化された繊維が得られる特殊な吐出孔形状を有する紡糸口金を使用して異型断面繊維を紡糸した場合、紡糸初期においては問題ないが、時間の経過とともに、紡糸吐出孔周辺に異物が付着し、時間と共にその堆積量が多くなり、吐出糸条の屈曲、ピクツキ、旋回等が進行し、短時間内にポリエステル異型断面繊維の品質斑(繊度斑、染色斑など)となって現れる。さらには、該異形断面繊維には毛羽が多発し、かかる毛羽が製編織工程での生産性を低下させ、得られた布帛も品質の悪いものとなるといった問題がある。

このような口金異物の付着・堆積原因は、ポリエステル中に存在するアンチモンに起因することが知られているが、そのアンチモンは、ポリエステル、特にポリエチレンテレフタレートの触媒として、優れた重縮合触媒性能を有する、また色調の良好なポリエステルが得られるなどの理由から、実際に最も広く使用されているのが現状である。

本発明は、上記従来技術を背景になされたもので、その目的は、粗野なキシミ感を呈し、ふくらみ感、柔軟性、軽量感に優れたシルキー調布帛を得ることができ、しかも、毛羽が少なく、繊度斑、染斑といった品質斑のないポリエステル異形断面繊維を提供することにある。

【課題を解決するための手段】
本発明者は、上記課題を解決するため鋭意研究したところ、ポリエステルの重縮合触媒を適正化することにより、シルキー調の風合いを発現できる、特殊な異形断面形状を有する繊維を、長時間にわたり該断面形状を損なうことなく安定して製造できることを見出した。しかも、上記繊維は、毛羽が少なく、繊度斑、染斑といった品質斑が小さく、極めて品位の高いものであった。

かくして、本発明によれば、単繊維の横断面形状が、三角形状部分(A)と該三角形状の一つの頂点から延出している突出部(B)とからなる形状であり、該三角形状部分(A)内に3〜15%の中空部を有し、且つ、下記式(1)及び(2)を共に満足する異型断面繊維であって、該繊維が、下記式(I)で表されるチタン化合物と下記式(II)で表されるリン化合物との反応生成物からなる触媒の存在下に重縮合して得られるポリエステルからなることを特徴とするポリエステル異型断面繊維が提案される。

【発明の実施の形態】
本発明のポリエステル異形断面繊維は、単繊維の横断面形状が、三角形状部分(A)と該三角形状の一つの頂点から延出している突出部(B)とからなる形状であり、該三角形状部分(A)内に3〜15%の中空部を有し、且つ、下記式(1)及び(2)を共に満足している必要がある。
(1)0.7≦L1/L2≦3.0
(2)3.0≦h2/h1≦10.0
ここで突出部(B)の延出している位置が三角形状の頂点と異なり、例えば三角形状の辺の中央から延出している場合には安定に製糸することが困難になり、また、突出部が複数の頂点から延出している場合には安定に製糸することが困難になるだけでなく、得られる布帛の風合いも野蚕調でなくなるので好ましくない。また、突出部の形状が偏平状でない場合、例えば丸断面のような形状では得られる布帛のキシミ感が低下するので好ましくない。なお、ここでいう偏平状とは、厚さが全体に亘って均一である必要はなく、一部が他の部分よりも厚くなっていてもよい。要するに、後述する突出部の長さ(L1)と幅(h1)の比(L1/h1)が2以上、特に5以上であればよい。この比が2未満の場合には偏平状とはいえず、得られる布帛のキシミ感および柔軟性が欠けることとなるので好ましくない。

突出部(B)の三角形状部分(A)からの延出方向は、該頂角を挟む三角形状の2辺を延長した線で挟まれる角内に有ることが好ましく、特に頂角の二等分線方向が最も好ましい。

次に、図面を参照しながら本発明をさらに詳細に説明する。図1は、本発明のポリエステル異型断面繊維の単繊維の横断面形状を説明するための模式図である。図1において、三角形状部分(A)の外周と偏平状突出部点の外周とが交わる2点間の中点Oを三角形状部分と偏平状突出部との連結点とする(図では便宜上小さい白丸で示した)。この連結点から突出部の他端までの距離を突出部の長さL1とし、また該連結点から三角形状部分(A)の対辺までの距離をL2とする。なお、該対辺が外側に膨らんでいたり内側に凹んでいる場合には、連結点以外の三角形状の2頂点を結ぶ直線に平行で該対辺に接する直線までの距離をL2とする。

さらに、突出部(B)の延出方向に垂直な方向における偏平状突出部の最大幅を突出部(B)の幅h1とし、前記対辺に垂直な直線で該三角形状部分(A)に接する2直線の間隔を対辺の長さh2とする。

前記式(1)は、三角形状部分(A)の大きさと偏平状突出部(B)の長さとの関係を規定するもので、得られる布帛のキシミ感、柔軟性およびふくらみ感を総合的に達成するために重要であって、特にL1/L2が1.5〜2.5の範囲内にあることが好ましい。この値が0.7未満の場合には得られる布帛のキシミ感およびや柔軟性を総合的に達成することが困難になり、一方、3.0を超える場合には安定に製糸することが難しくなると同時に得られる布帛のふくらみ感も欠けることとなるので好ましくない。

また前記式(2)は、三角形状部分(A)の大きさと偏平状突出部(B)の幅との関係を規定するもので、得られる布帛のふくらみ感を達成するために重要であり、特にh2/h1が4.0〜7.0の範囲内にあることが好ましい。この値が3.0未満の場合には得られる布帛のふくらみ感が不十分となり、一方、10.0を超える場合には紡糸時の吐出安定性が低下し、安定に製糸することが困難になるので好ましくない。

布帛に軽量感、ふくらみ感等を付与するために三角形状部分(A)には中空率3%以上の中空部が存在していることが必要である。しかし、中空率があまりに大きくなりすぎると安定製糸性が低下するので、該三角形状部分(A)に対する中空率は15%以下とする。該中空率は、好ましくは3〜10%の範囲とするのが適当である。

本発明においては、異形断面繊維が、上記式(I)で表されるチタン化合物と上記式(II)で表されるリン化合物との反応生成物からなる触媒の存在下に重縮合して得られるポリエステルからなることが肝要である。これにより、上記のように高度に異形化された繊維を、その断面形状を損なうことなく安定して製造できるため、粗野なキシミ感を呈し、ふくらみ感、柔軟性、軽量感に優れた高いシルキー調布帛となる異形断面繊維が得られる。また、同時に、該異形断面繊維を、毛羽が少なく、繊度斑や染斑といった品質斑のない、極めて品位の高いものとすることができる。

上記チタン化合物(I)としては、具体的には、チタンテトラブトキシド、チタンテトライソプロポキシド、チタンテトラプロポキシド、チタンテトラエトキシドに例示されるチタンテトラアルコキシド、オクタアルキルトリチタネート、ヘキサアルキルジチタネートなどのアルキルチタネートを挙げることができるが、なかでも本発明において使用されるリン化合物との反応性の良好なチタンテトラアルコキシドを用いることが好ましく、特にチタンテトラブトキシドを用いることが好ましい。

ここで、回収ポリアルキレンテレフタレートを解重合してテレフタル酸ジメチルを得る方法には特に制限はなく、従来公知の方法をいずれも採用することができる。例えば、回収ポリアルキレンテレフタレートを用いて解重合した後、解重合生成物を、低級アルコール、例えばメタノールによるエステル交換反応に供し、この反応混合物を精製してテレフタル酸の低級アルキルエステルを回収し、これをアルキレングリコールによるエステル交換反応に供し、得られたテレフタル酸/アルキレングリコールエステルを重縮合すればポリエステルを得ることができる。また、上記、回収された、テレフタル酸ジメチルからテレフタル酸を回収する方法にも特に制限はなく、従来方法をいずれを用いてもよい。例えばエステル交換反応により得られた反応混合物からテレフタル酸ジメチルを再結晶法及び/又は蒸留法により回収した後、高温高圧化で水とともに加熱して加水分解してテレフタル酸を回収することができる。この方法によって得られるテレフタル酸に含まれる不純物において、4−カルボキシベンズアルデヒド、パラトルイル酸、安息香酸及びヒドロキシテレフタル酸ジメチルの含有量が、合計で1ppm以下であることが好ましい。また、テレフタル酸モノメチルの含有量が、1〜5000ppmの範囲にあることが好ましい。上述の方法により回収されたテレフタル酸と、アルキレングリコールとを直接エステル化反応させ、得られたエステルを重縮合することによりポリエステルを製造することができる。

[実施例1]
チタン化合物の調製:
内容物を混合撹拌できる機能を備え付けた2Lの三口フラスコを準備し、その中にエチレングリコール919gと酢酸10gを入れて混合撹拌した中に、チタンテトラブトキシド71gをゆっくり徐々に添加し、チタン化合物のエチレングリコール溶液(透明)を得た。以下、この溶液を「TB溶液」と略記する。本溶液のチタン原子濃度は1.02%であった。
リン化合物の調製:
内容物を加熱し、混合撹拌できる機能を備え付けた2Lの三口フラスコを準備し、その中にエチレングリコール656gを入れて撹拌しながら100℃まで加熱した。その温度に達した時点で、モノラウリルホスフェートを34.5g添加し、加熱混合撹拌して溶解し、透明な溶液を得た。以下、この溶液を「P1溶液」と略記する。
触媒の調製:
引き続き、100℃に加熱コントロールした上記のP1溶液(約690g)の撹拌状態の中に、先に準備したTB溶液310gをゆっくり徐々に添加し、全量を添加した後、100℃の温度で1時間撹拌保持し、チタン化合物とリン化合物との反応を完結させた。この時のTB溶液とP1溶液との配合量比は、チタン原子を基準として、リン原子のモル比率が2.0に調整されたものとなっていた。この反応によって得られた生成物は、エチレングリコールに不溶であったため、白濁状態で微細な析出物として存在した。以下、この溶液を「TP1−2.0触媒」と略記する。

得られた反応析出物を分析する為、一部の反応溶液を目開き5μのフィルターでろ過し、その析出反応物を固体として採取した後、水洗、乾燥した。得られた析出反応物をXMA分析法で、元素濃度の分析を行った結果、チタン12.0%,リン16.4%であり、チタン原子を基準として、リン原子のモル比率は、2.1であった。さらに、固体NMR分析を行ったところ、次のような結果を得た。C−13 CP/MAS(周波数75.5Hz)測定法で、チタンテトラブトキシドのブトキシド由来のケミカルシフト14ppm、20ppm、36ppmピークの消失が認められ、また、P−31 DD/MAS(周波数121.5Hz)測定法で、従来モノラウリルホスフェートでは存在しない新たなケミカルシフトピーク−22ppmを確認した。これらより、本条件で得られた析出物は、明らかにチタン化合物とリン化合物とが反応して新たな化合物となっていることを示す。

さらに、予め225部のオリゴマーが滞留する反応器内に、撹拌下、窒素雰囲気で255℃、常圧下に維持された条件下に、179部の高純度テレフタル酸と95部のエチレングリコールとを混合して調製されたスラリーを一定速度供給し、反応で発生する水とエチレングリコールを系外に留去ながら、エステル化反応を4時間し反応を完結させた。この時のエステル化率は、98%以上で、生成されたオリゴマーの重合度は、約5〜7であった。

このエステル化反応で得られたオリゴマー225部を重縮合反応槽に移し、重縮合触媒として、上記で作成した「TP1−2.0触媒」を3.34部投入した。引き続き系内の反応温度を255から280℃、また、反応圧力を大気圧から60Paにそれぞれ段階的に上昇及び減圧し、反応で発生する水,エチレングリコールを系外に除去しながら重縮合反応を行い、炭素数が8〜20で平均炭素数が14であるアルキルスルホン酸ナトリウムを0.6重量%添加し、反応終了後、系内の反応物を吐出部からストランド状に連続的に押し出し、冷却、カッティングして、約3mm程度の粒状ペレットを得た。得られたポリエチレンテレフタレートの固有粘度は0.63であった。
